【発明の属する技術分野】
本発明は、炭素を含有し加熱状態で分解される第一物質と、チューブ状炭素物質の生成に触媒もしくは副原料となる第二物質とを使用して、炭素原子がチューブ状に配列したチューブ状炭素物質を加熱雰囲気中で製造する製造装置に関するとともに、このような装置を使用した製造設備、及び、このような装置を使用してカーボンナノチューブを製造する製造方法に関する。

【従来の技術】
カーボンナノチューブはチューブ状に閉じた中空炭素物質であり、その直径はナノメートルスケールで、壁構造が黒鉛のものである。
これは1991年に飯島により発見された新規物質である。

壁構造が一層の黒鉛シートで閉じたものは単層ナノチューブと呼ばれ、複数層の黒鉛シートが入れ子状に閉じたものは多層ナノチューブと呼ばれている。

通常の多層ナノチューブとは壁面の構造が異なるが、多層ナノチューブと類似したものとして、黒鉛壁構造がスクロール状になったもの、複数の黒鉛片がパッチワーク状(張り子状)に且つ同心円筒状に堆積したものが見出されている。
発明者らは、後者の構造の物質をナノフレークカーボンチューブと呼び、チューブ状炭素物質の一種に分類されるものと考えている。 この種のナノフレークカーボンチューブは、例えば、電子放出能を有し有用である。

一方、金属内包カーボンナノチューブは、従来のカーボンナノチューブ同様、ナノメートルスケールのチューブ状炭素物質であるが、その内部が中空ではなく、内部空間の一部又は全部が金属で埋められている。
金属内包カーボンナノチューブは内部が金属で埋められているため、従来のカーボンナノチューブに比して様々な優れた特性を示し、特に導伝体、電子放出体としての電気的特性や磁気特性に優れ、有用である。
このような金属内包カーボンナノチューブも、その外殻はチューブ状の黒鉛からなるため、チューブ状炭素物質に分類可能と考えている。
さらに、ナノフレークカーボンチューブにあっても、その内部に金属を内包したものを得ることができる。この種の金属内包ナノフレークカーボンチューブは、直線状の形態を示し、その外径Dが1〜100nmであり、炭素からなる壁部の厚さが49nm以下であって、全長に亘って実質的に均一であり、その長さをLとした場合に、アスペクト比L/Dが5〜10000である。壁面を構成する炭素網面間の平均距離(d0002)は、X線回折法により測定した場合に、0.34nm以下である。

さらに、従来のカーボンナノチューブ同様、ナノメートルスケールのチューブ状炭素物質であるが、そのチューブを構成する壁が黒鉛ではなく、アモルファス状を呈しているものが存在することを、発明者らは見出した(PCT/JP99/06061)。
このアモルファスナノスケールカーボンチューブは、水素等の気体の吸蔵体として有用である。

【発明が解決しようとする課題】
カーボンナノチューブを例に取って説明すると、従来、この種の物質の製造にあたっては、アーク法、気相熱分解法、レーザー昇華法、凝固相の電解法等が採用されてきた。しかしながら、いずれの方法も、連続して、大量に目的物を製造することができず、工業化に障害があった。

比較的容易に且つ大量に安定して、チューブ状炭素物質を製造する手法として、発明者らは、図8に示すような流動層反応器51を使用する方法を検討した。
図示する流動層反応器51は、発明者らにより初期の検討対象とされたものである。

この装置を利用してカーボンナノチューブを製造する場合、目的物であるチューブ状炭素物質に対して、その比重及び粒径が大きい流動媒体(ケイ砂等)を容器内に収納するとともに、その下方より流動層形成用ガス(炭素源となる第一物質及び第二物質に対して共に不活性なガス)を送り込み流動層52を形成する。

流動層52の上側はフリーボード53とされ、この部位53でガス流速が低下し、流動媒体と生成物とを分離して、目的物を選択的に上部から取り出すことができる。

カーボンナノチューブcを製造する場合、流動層反応器51の底部に設けられた導入管54から炭素源となるベンゼン、トルエン等をガス状態で反応器内に導入し、流動層反応器51の天井部位に設けられた導入管55から触媒として働く鉄微粒子・フェロセン等を反応器内に供給する。
このようにしてカーボンナノチューブを製造すると、確かに、目的物をある程度の量、得ることができるのであるが、取り出し口56が詰まったり、反応器51から取り出される物質内に、チューブ状を呈しない単なる黒鉛も比較的多く含まれることが判明した。

本発明の目的は、チューブ状炭素物質を比較的高い割合で安定して製造することができるチューブ状炭素物質の製造装置及びその製造装置を備えた製造設備を得るとともに、カーボンナノチューブを安定的に製造することができる製造方法を得ることにある。

【課題を解決するための手段】
本発明による、炭素を含有し加熱状態で分解される第一物質と、チューブ状炭素物質の生成に触媒もしくは副原料となる第二物質とを使用して、炭素原子がチューブ状に配列したチューブ状炭素物質を加熱雰囲気中で製造する製造装置の特徴構成は、請求項1に記載されているように、
前記チューブ状炭素物質より大きな比重且つ粒径の流動媒体が加熱状態で流動する流動層を内部に形成する流動層反応器を備え、前記第二物質を前記流動層内に直接導入する第二物質導入機構を備え、前記流動層内に形成される第二物質の移流部に、前記第一物質を直接導入する第一物質導入機構を備えたことにある。

この構成の製造装置にあっては、流動層内に第一物質が直接導入され、この流動層内で熱分解され、炭素を含む熱分解物が生成される。この部位(移流部)は、第二物質導入機構により直接導入された第二物質が流動層内で移流している部位であり、第二物質が確実に存在する。結果、第二物質が触媒として働いたり、一部、原料として働き、流動層内でチューブ状炭素物質を効率よく生成することができる。

ここで、流動層内に直接、第一物質及び第二物質を導入することで、収率が向上した理由は明確ではないが、第二物質を熱分解状態で生成される炭素の近傍に確実に存在させることで、チューブ状炭素物質の生成が優先的に促進され、単なる黒鉛の生成が抑制され、本願の目的を達成することができるものと発明者らは考えている。
さらに、安定して流動層を利用してチューブ状炭素物質を生成するため、形状(物質長さ、外径、壁部の厚さ等)が均一なものを生成することができる。

さて、上記構成の装置にあって、請求項2に記載されているように、
前記流動層を形成するに、流動層形成用ガスを鉛直下側から上側に向けて流して前記流動層を形成し、
前記第二物質導入機構が、前記流動層反応器の底部側に前記第二物質を供給する第二物質導入管を備えるとともに、
前記第一物質導入機構が、前記第二物質の移流部内に開口する第一物質導入管を備えて構成されることが好ましい。

この構造にあっては、流動層内で、流動媒体がその上昇移動と下降移動を繰り返す循環が形成され、第二物質導入管により流動層反応器の底部側に供給される第二物質もしくはその熱分解物は、この層内を上昇する。
この上昇移流過程において、第一物質導入管より導入される第一物質が熱分解物と接触し、目的物であるチューブ状炭素物質を製造することができる。
従って、最も簡易な構成で、安定してチューブ状炭素物質を製造できる。

また、請求項1に記載の構成において、請求項3に記載されるように、前記第一物質が前記第一物質導入機構により前記流動層内の前記第二物質の移流部に導入され、その導入位置で前記第一物質の熱分解が始ることが好ましい。

加熱状態にある流動層を使用して、第一物質の熱分解、チューブ状炭素物質の生成をおこなう場合、この流動層が系の最高温度部とされるが、第一物質は流動層内に導入されて、熱分解を始め分解が進む状態となる。
ここで、流動層内に投入される第一物質の過半の熱分解が始る領域は、流動層内で一定の領域となり、この部位に第二物質が存在する場合は、結果的に第一物質がチューブ状炭素物質を生成可能な状態にまで分解した位置に、確実に第二物質が別途供給されて存在することとなり、不要な黒鉛の生成を確実に抑制することができ、効率的にチューブ状炭素物質を得ることができる。

この構造に関しては、第一物質の移流部を形成しておき、この部位に第二物質を導入して、その導入部位で第一物質の熱分解が開始されるように構成しても良い。但し、第一物質と第二物質とを同一の管等を介して供給する場合は、この管出口に炭素物質が形成され、良好な結果は得られなかった。

このような構成において、請求項4に記載されているように、
前記流動層を形成するに、流動層形成用ガスを鉛直下側から上側に向けて流して前記流動層を形成し、

第二物質を流動層内に導入する場合、第二物質導入機構からの流動層内への吹き込みを鉛直下向とすると、その吹き込み部で、流動媒体の影響によりのガス流速の低下が起こり、この部位に第二物質の析出が起こる場合がある。
これに対して、導入方向を水平もしくは水平方向より上方とすることで、この析出の問題を解消できる。

さらに、チューブ状炭素物質の生成は、これまで記載してきたように熱分解炭素に第二物質が作用することで起こるが、前記第二物質導入機構が、熱分解炭素の上昇移動に対して対向して第二物質を導入する構造を採用する場合は、この導入部位(具体的には鉛直下方に開口した第二物質の吐出部位)に、前記チューブ状炭素物質が生成され、この析出物が第二物質導入部位を詰まらせる結果となる。

しかしながら、上記のように、第二物質を、水平方向もしくは水平方向より上方に向けて導入する構成を採用することで、熱分解炭素と接触させて生成されるチューブ状炭素物質を確実に流動層上部に導き、さらに流動層反応器外部に取り出すことが可能となり、安定した運転状態を確保できる。

さて、これまで説明してきたチューブ状炭素物質の製造装置にあって、請求項5に記載されているように、流動層として、気泡型流動層を形成可能に構成されていることが好ましい。

気泡型流動層は、流動媒体の比較的濃厚な層を形成し、この層内を流動形成用ガスが気泡を形成しながら移動するものであるが、ガス流速が比較的遅いこととも相俟って、熱分解炭素の形成及びこれと第二物質との接触が比較的長時間に渡って起こされ、滞留時間を稼ぐことが可能となり、均一混合、均一加熱を実現して結果的に加熱環境中でのチューブ状炭素物質の形成を安定して行うことができる。さらに、反応管内内面壁への生成物の付着を抑制できる。

さて、上記請求項5に記載の製造装置において、請求項6に記載されているように、製造される前記チューブ状炭素物質を取り出すチューブ状炭素物質取り出し口が、流動層反応器の上部部位に設けられており、前記上部部位におけるガス流速が、前記流動層内のガス流速より小さく設定されていることが好ましい。

チューブ状炭素物質と流動媒体との比重・粒径を考えた場合、前者が後者より小さいため、チューブ状炭素物質の取り出し口が設けられる流動層反応器の上部部位のガス流速を、例えば、この部位における流動層反応器の断面積を大きくして、低下させることで、両者の分離を好適に行え、結果的に取り出し口から取り出されるチューブ状炭素物質の割合を上げることができる。

さて、上記のようなチューブ状炭素物質の製造装置を備えて、製造設備を構築するには、請求項7に記載されているように、前記第一物質導入機構及び前記第二物質導入機構がそれぞれ導入物を所定量連続的に導入する構成とし、
前記製造装置から導出される前記チューブ状炭素物質を回収する回収手段を備えた構成とできる。

チューブ状炭素物質の製造装置にあっては、流動媒体の流動層の状態(空間的な形成状態及び温度状態)が確立され、チューブ状炭素物質が継続的に生成される状態にあっては、取り出し口側から、連続的に流動層反応器内ガスを取り出すことで、生成されるチューブ状炭素物質を、このガスとともに反応器外に取り出すことが可能であり、チューブ状炭素物質を、回収手段で回収することができる。
この場合、上記のように、第一物質導入機構及び第二物質導入機構をそれぞれ導入物を所定量連続的に導入するものとすることで、継続的に流動層において目的物を生成させ、これを反応器からガスとともに取り出して、回収手段により回収でき、結果的に、目的物の生成・回収を連続的に行える。

さて、上記回収手段としては、請求項8に記載されているように、サイクロン、フィルター、もしくは、前記チューブ状炭素物質を析出させて当該チューブ状炭素物質を回収するチューブ状炭素物質析出器のうちの少なくとも一つを採用することができる。

チューブ状炭素物質は、それが固形物となっている場合、微粉状であり、サイクロン、フィルターを使用して回収できる。
一方、比較的高温状態にある流動層反応器内から、チューブ状炭素物質を含むガスが導出されると、ガスの冷却、所定の壁面等との接触・衝突等の作用により、この物質を析出させることが可能となり、この析出物を回収することで、目的物を回収することができる。

さて、上記のチューブ状炭素物質析出器としては、請求項9に記載されているように、これが、銅表面上に前記チューブ状炭素物質を析出させて、当該析出物を回収可能とする構造とすることが好ましい。

理由は明確ではないが、例えば、一定間隔の隙間部を設けた銅板間に、反応器から取り出されたチューブ状炭素物質を含むガスを流通させることで、この銅板表面に目的物質を良好に析出させることができた。
他の金属材料の場合は、銅に認められたような析出能は得られなかった。

さて、請求項10に記載されているように、前記回収手段の下流に、有害ガスを無害化する排ガス処理装置を設けることが好ましい。
第一物質中に有害ガスを生成する成分がある場合等に、例えば、ハロゲン系有害ガスが発生する場合があるが、排ガス処理装置を備えることで、適切な排ガス処理済みのガスを系外へ放出することができる。

また、請求項11に記載されているように、排ガス中の有害ガス濃度を検出するガス濃度検出手段を設け、排ガス当該有害ガス濃度の検出信号と連動して運転制御する運転制御装置を備えることが好ましい。
例えば、有害ガス濃度が所定濃度を越える等の問題が発生した場合に、設備の運転等を停止する等の処理を行うことができる。

さて、炭素を含有し熱分解可能な第一物質と、第二物質とを加熱雰囲気中で反応させて、カーボンナノチューブを製造するにあたっては、請求項12に示すように、これまで説明してきたチューブ状炭素物質の製造装置を使用し、前記第二物質として、鉄、ニッケル、又はコバルトのいずれか一つを含む、1又は複数の物質を使用することで、カーボンナノチューブを比較的高い割合で安定して製造することができる。

この場合、請求項13に記載されているように、前記第二物質が、鉄微粒子、ニッケル微粒子、鉄錯体(フェロセン、鉄カルボニル等)、ニッケル錯体(ニッケロセン、ニッケルカルボニル等)から選択される一もしくは複数を使用してもよい。

【発明の実施の形態】
以下本願の実施の形態を図面に基づいて説明する。
本願は、第一の実施の形態は本願のチューブ状炭素物質の製造装置1を単体で使用する例であり、第二の実施の形態は、この製造装置1の下手側に、チューブ状炭素物質の回収手段2を備えた製造設備100の例を示している。
さらに、第三の実施の形態は、回収手段2を備えた本願製造装置1を、所定の気密室200内に収納して、チューブ状炭素物質を製造している例である。

[第一の実施の形態]
図1に示すように、製造装置1は、流動層反応炉3の外周部位に加熱手段4を備えて構成される流動層反応器として構成されている。

流動層反応炉3は、流動層部3aの上部に連通状態のフリーボード部3bを備えて構成されており、流動層部3a及びフリーボード部3bの周囲に、電気加熱やガス加熱などの前記加熱手段4を設けた構成となっている。

なお、流動層反応炉3内に形成される流動層5としては、所謂、気泡型流動層と噴流型流動層とを形成することが可能であるが、本願の場合、いずれを採用しても良い。但し、上記したように、気泡型流動層のほうが有利である。
本願の流動層反応炉3にあっては、炉外壁に沿ってオーバフロー管11を設けることで、流動層の上面位置をコントロールしている。

流動層反応炉3は、例えば、Ni基合金にクロマイズ処理を施した材料などを用いて、縦型の円筒状容器に形成した炉である。この流動層反応炉3は、流動層部3aの断面積よりもフリーボード部3bの断面積が大きく構成され、この部位における空筒速度が、流動層部3aの空筒速度よりも低下する。

流動層反応炉3の内部には流動媒体が充填されている。
ここで使用する好適な流動媒体としては、ケイ砂、酸化アルミニウム(アルミナ)及び、グラファイト状カーボン等の粒子、Ni、Cu、Fe、Co、Cr等の金属粒子、これらの金属を含む合金の粒子等がある。

また実際に使用する流動媒体としては、一種類の粒子に限定されることなく、上述した中から比重及び粒径の異なる二種以上を適宜選択して組み合わせた(混合した)ものでもよい。
但し、その比重及び粒径を、生成目的物よりも大きいものとすることで、気流を利用して適確な分離を行うことができる。

流動層反応炉3の底部、即ち、流動層5の底部には不活性ガス導入機構7を構成する管7aが接続されており、第一物質導入機構6を構成する管6aが流動層5の側部、第二物質の流動層5内への流入部位の上側に設けられている。

第一物質導入機構6及び不活性ガス導入機構7は、流動層反応炉3に充填された流動媒体8の堆積層に、ガス化した炭素源原料としての第一物質s1及び不活性ガスaを、流動層形成用ガスとして、それぞれ所定量連続して供給する。
供給の具体的構造は、図2に図示するように、炉底板3dの裏面にガスを供給して、この炉底板3dに所定の配置、方向で穿たれ、流動層5を好適に形成できる複数の吹き込み孔3e、3fから、不活性ガスaを吹き込む。
さらに、第一物質s1に関しては、ドーナツ状の第一物質導入管6aから反応炉内に吹き込む。この吹き込み部位において、第一物質s1の熱分解が効率的に起こり、この部位に到達している第二物質s2との反応が良好に起こる。発明者らは、この部位が第一物質s1の実質的な熱分解開始領域となっていると考えている。

前記第一物質s1としては、炭素を含む材料で、加熱状態で熱分解して炭素を生成する物質であれば特に限定されるものではない。具体的には、タール、ピッチ、および石油や石炭の転換ガスなど、トルエン、ベンゼン等の芳香族炭化水素、メタン、エタン、フロパン、ブタン、ペンタン、ヘキサン等の直鎖状飽和炭化水素、エチレン、アセチレン等の不飽和炭化水素、チオフェンなどの含イオウ炭化水素、アニリン、ピロール等の含窒素炭化水素、フラン等の含酸素炭化水素が挙げられる。

これら第一物質s1は、常温、大気圧条件下において、それぞれ固体、液体、または気体と異なる状態にあるが、必要に応じて設けた前工程において加熱等適当な処理を施し、ガス化したものが炉内に導入される。

不活性ガスaには、流動層反応炉3内における第一物質と、後述する第二物質s2との反応に寄与しないガスが使用される。具体的には、窒素ガスの他、アルゴン等の希ガスを使用する。

一方、第二物質s2を流動層反応炉3内に所定量連続して導入する第二物質導入機構9をなす管9aが設けられている。図1、2、3に示すように、第二物質導入用の管9aが、反応炉3の炉底近傍まで延出して備えられている。この管9aの先端部位は、比較的大径の止板9bとされている。止板9bと管9aとの間は分散空間9cとされており、この分散空間9cから、第二物質s2を流動層内に横向きに送り込むことが可能とされている。止板9bには、円錐状の分散部材9dが設けられている。上記構造からも明らかなように、第二物質s2の流動層5内への導入にあたっては、その導入方向が流動層形成用ガスの流れ方向に対向しないものとされている。

高収率の反応のためには、第二物質s2と第一物質s1との加熱条件下での接触確率を向上させる必要があるが、上記構成で、この目的を達成できる。

上述した第二物質s2としては、チューブ状炭素物質の生成において触媒、副原料となるものであればよいが、FeやNi、Co等の金属を含む物質化合物が挙げられる。生成物がカーボンナノチューブの場合は、前記金属の微粒子、前記金属の錯体等を挙げることができる。アモルファスナノスケールカーボンチューブの場合は、上記のようなハロゲン化金属(FeCl3 ,FeCl2 等の塩化鉄及びその水和物、無水塩化物等)を挙げることができる。

一方、金属内包ナノフレークカーボンチューブの場合は、上記のハロゲン化金属(FeCl3 ,FeCl2 等の塩化鉄及びその水和物、無水塩化物等)と、金属錯体を挙げることができる。
この第二物質s2は、反応炉の構造から実質、気化した状態で流動層内に供給されていると考えている。

第一物質s1、第二物質s2及び不活性ガスaが供給される流動層反応炉3は、内部の流動層5が所定の温度範囲及び所定の圧力範囲に維持される。
流動層5の加熱温度は、使用する第一物質s1や第二物質s2など諸条件に応じて、500℃〜1200℃の温度範囲から、それぞれ異なる最適温度が選択される。
この最適温度は、加熱手段4の制御により、上記温度範囲と比較してかなり小さい所定の温度範囲に収まるように維持できる。

また、流動層の圧力についても、使用する第一・第二物質s1,s2など諸条件に応じて、大気圧以下に減圧した状態〜0.49MPa(5Kgf/cm2 )の圧力範囲からそれぞれ異なる最適圧力が選択される。
この最適圧力は、不活性ガス導入機構7から供給されるガス量などを制御することにより、上記の圧力範囲と比較してかなり小さな圧力範囲内に収まるように維持できる。

流動層5の空筒速度は、使用する第一・第二物質s1,s2など諸条件に応じて、使用する流動媒体8の流動化開始速度(Umf)を基準にした2〜8倍の範囲内から、それぞれ異なる最適値を選択して大きな値に設定する。
即ち、空筒速度は流動化開始速度の2〜8倍の大きさのガス流速に設定される。この空筒速度は、主として不活性ガス導入機構7から供給されるガス量等を制御することにより、選択された最適値が一定に維持される。

以下、上述した構成の製造装置1の作用とともに、同装置1を用いてカーボンナノチューブを製造する場合に関して説明する。
流動層反応炉3内に充填された流動媒体8は、流動層部3aの底部から上向きに供給される不活性ガスaにより所定温度及び所定圧力の流動層5を形成する。
この流動層5では、第一物質(ベンゼン・トルエン等)s1のガスと、第二物質(フェロセン・鉄カルボニル等)s2のガスとが均一に混合され、最適な空筒速度で流動媒体8とともに加熱を受けながら、十分な滞留時間をかけて上昇する。上昇過程で反応し、純度の高い、カーボンナノチューブcが連続的に安定して生成、析出される。

このようにして流動層反応を利用する製造方法では、析出したカーボンナノチューブcが流動媒体8ともにフリーボード部3bまで上昇する。フリーボード部3bではガス流速が低下するので、粒径が小さく軽量のカーボンナノチューブcは流動媒体8から分離してさらに上昇し、取り出し管10から炉外へと流出する。

一方、流動媒体8は比重及び粒径が大きいため、その主流がフリーボード部3b及び流動層部3aの内壁面に沿って落下し、壁面に付着している生成物を掻き落とすクリーニング効果も発揮する。
従って、壁面に付着しているカーボンナノチューブcも、壁面から掻き落とされた後に再度浮遊して、取り出し配管から流出するので、析出したカーボンナノチューブcの回収率を向上させることができる。
