【従来の技術】
金属粉末の中でも、特にNi粉末は、積層セラミックスコンデンサー(以下、MLCC:Multilayer Ceramic Capacitorという)の内部電極材料として、その使用量が大幅に増加している。従来、MLCC内部電極用材料には、Pt、Pd及びAg−Pd合金等の貴金属粉末が使用されてきた。しかし、MLCCは、1つの電子回路基板上で大量に使用されるため、貴金属粉末ではコスト面で問題があったことから、卑金属であるが、電極材料として信頼性の高いNi粉末が使用されるようになった。

MLCCは、セラミックスの誘電体層と金属の内部電極層を多層化したものであり、その静電容量は、積層数が多いほど大きくなる。一方、MLCCは電子部品としての性質上、小型であることが求められる。これらの相反する事項に応えるためには、各層を薄層化することが必要であり、現在、内部電極の層厚は1μm以下となってきている。そのため、内部電極用ニッケル粉末(Ni粉末)の粒径は、1μm以下であることが要求されており、近年では、ますます小径化の傾向にある。

MLCCの製造方法は、誘電体粉末をスラリー化し、それをフィルム状に塗布することにより作製したセラミックスグリーンシートの上に、内部電極層となるペースト状金属粉末(ニッケル粉末等)を印刷し、それらを積み重ねて圧着した後、焼結するというものである。従って、層厚を薄く均等にするためには、金属粉末体の粒径は小さく、且つ、粒度分布が狭い(粒径が揃っている)ことが必要である。また、製造時に焼結工程を経ることを考えると、粉末粒の中に界面エネルギーが高い粒塊が多いと、そのエネルギーを緩和するために誘電体が焼結しない低温で焼結が開始することにより、デラミネーションと呼ばれる積層構造の破壊が起こる。そのため、Ni粉末の結晶性は高いことが望ましい。

【発明が解決しようとする課題】
上述の如く、Ni微粉末の製造方法としては、NiCl2の気相水素還元により製造する方法が提案されている。しかし、上述の特許文献に記載された方法は、ニッケル微粉末の粒径が、せいぜい平均粒径で0.1乃至1μmであり、それ以上微細(0.1μm以下)な粉末の製造方法は、提案されていない。例えば、特許文献1に記載された方法では、0.05乃至0.3の塩化ニッケル蒸気濃度(分圧)で平均粒径が0.2乃至1μmのニッケル超微粉を製造している。また、特許文献2においては、0.5乃至1.0の塩化ニッケル蒸気分圧で平均粒径が0.1乃至1.0μmのニッケル超微粉を製造している。

【課題を解決するための手段】
本発明に係るニッケル粉末の製造方法は、塩化ニッケルガスを原料ガスとして使用し、合成温度域滞留時間を0.01乃至0.1秒、塩化ニッケルガスの分圧を0.0005乃至0.05及び合成温度を900乃至1453℃として、前記塩化ニッケルガスを気相水素還元する方法である。これにより、平均粒径が0.02乃至0.1μmのニッケル粉末を製造することができる。

【発明の実施の形態】
以下、本発明の実施形態に係るニッケル粉末の製造方法について、添付の図面を参照して具体的に説明する。図1は、本実施形態のニッケル粉末を製造する製造装置を示す縦断面図である。
