各元素の限定理由は下記のとおりである。なお、以下の説明において含有量についての「%」は、「質量%」を意味する。
Cは、マルテンサイト組織を得るのに有効であるとともに、微細な炭化物または炭窒化物を生成し、クリープ強度に寄与する。この効果を得るためには、0.07%以上含有する必要がある。しかしながら、過剰に含有すると、析出物の成長を早め、かえってクリープ強度の低下を招く。そのため、Cの含有量は0.07~0.14%とする。C含有量は0.08%以上であるのが好ましく、0.09%以上であるのがより好ましい。また、C含有量は0.13%以下であるのが好ましく、0.12%以下であるのがより好ましい。
Siは、脱酸剤として含有されるが、耐水蒸気酸化特性に有効な元素である。この効果を得るためには、0.15%以上含有する必要がある。しかしながら、過剰に含有すると、延性の低下を招く。そのため、Siの含有量は0.15~0.35%とする。Si含有量は0.18%以上であるのが好ましく、0.20%以上であるのがより好ましい。また、Si含有量は0.32%以下であるのが好ましく、0.30%以下であるのがより好ましい。
Mnは、Siと同様、脱酸剤として含有されるが、マルテンサイト組織を得るのにも効果を有する。この効果を得るためには、0.30%以上含有する必要がある。しかしながら、過剰に含有すると、クリープ脆化を招く。そのため、Mnの含有量は0.30~0.55%とする。Mn含有量は0.33%以上であるのが好ましく、0.35%以上であるのがより好ましい。また、Mn含有量は0.52%以下であるのが好ましく、0.50%以下であるのがより好ましい。
Pは、過剰に含有するとクリープ延性を低下させるとともに、靱性を損なう。そのため、Pの含有量は0.0250%以下とする必要がある。P含有量は0.0200%以下であるのが好ましく、0.0180%以下であるのがより好ましい。なお、P含有量は、特に下限を設ける必要はないが、極度の低減は材料コストを極端に増大させるとともに、少なからず引張強さおよびクリープ強度の向上に寄与する。そのため、P含有量は0.0030%以上であるのが好ましく、0.0050%以上であるのがより好ましい。
Sは、過剰に含有されると、クリープ延性の低下を招く。そのため、Sの含有量は、0.0030%以下とする必要がある。S含有量は0.0020%以下であるのが好ましく、0.0015%以下であるのがより好ましい。なお、S含有量は少なければ少ないほどよいが、極度の低減は材料コストを極端に増大させる。そのため、S含有量は0.0001%以上であるのが好ましく、0.0002%以上であるのがより好ましい。
Niは、マルテンサイト組織を得て、クリープ強度を確保するのに有効な元素である。この効果を得るためには、0.15%以上含有する必要がある。しかしながら、過剰に含有すると、効果が飽和するとともに、高価な元素であるため、材料コストを増大させる。そのため、Niの含有量は0.15~0.35%とする。Ni含有量は0.18%以上であるのが好ましく、0.20%以上であるのがより好ましい。また、Ni含有量は0.32%以下であるのが好ましく、0.30%以下であるのがより好ましい。
Crは、高温での耐水蒸気酸化性および耐食性の確保に有効な元素である。また、炭化物として析出し、クリープ強度の向上にも寄与する。この効果を得るためには、8.0%以上含有する必要がある。しかしながら、過剰に含有すると、炭化物の安定性を低下させてかえってクリープ強度が低下する。そのため、Crの含有量は8.0~9.7%とする。Cr含有量は8.3%以上であるのが好ましく、8.5%以上であるのがより好ましい。また、Cr含有量は9.5%以下であるのが好ましく、9.3%以下であるのがより好ましい。
Moは、マトリックスに固溶して、高温でのクリープ強度確保に寄与する。この効果を得るためには、0.20%以上含有する必要がある。しかしながら、過剰に含有してもクリープ強度向上の効果が飽和するとともに、高価な元素であるため、材料コストを増大させる。そのため、Moの含有量は0.20~0.60%とする。Mo含有量は0.25%以上であるのが好ましく、0.30%以上であるのがより好ましい。また、Mo含有量は0.55%以下であるのが好ましく、0.50%以下であるのがより好ましい。
Wは、マトリックスに固溶または金属間化合物として長時間使用時に析出し、高温でのクリープ強度確保に寄与する。この効果を得るためには、1.50%以上含有する必要がある。しかしながら、過剰に含有してもクリープ強度向上の効果が飽和するとともに、高価な元素であるため、材料コストを増大させる。そのため、Wの含有量は1.50~2.30%とする。W含有量は1.60%以上であるのが好ましく、1.70%以上であるのがより好ましい。また、W含有量は2.20%以下であるのが好ましく、2.10%以下であるのがより好ましい。
Vは、微細な炭化物または炭窒化物として粒内に析出し、クリープ強度の向上に寄与する。この効果を得るためには、0.16%以上含有する必要がある。しかしながら、含有量が過剰になると、析出物の成長を早め、かえってクリープ強度の低下を招く。そのため、Vの含有量は0.16~0.25%とする。V含有量は0.17%以上であるのが好ましく、0.18%以上であるのがより好ましい。また、V含有量は0.24%以下であるのが好ましく、0.23%以下であるのがより好ましい。
Nbは、微細な炭化物または炭窒化物として粒内に析出し、クリープ強度の向上に寄与する。この効果を得るためには0.020%以上含有する必要がある。しかしながら、過剰に含有すると、多量かつ粗大に析出し、かえってクリープ強度およびクリープ延性の低下を招く。そのため、Nbの含有量は0.020~0.120%とする。Nb含有量は0.030%以上であるのが好ましく、0.050%以上であるのがより好ましい。また、Nb含有量は0.100%以下であるのが好ましく、0.080%以下であるのがより好ましい。
Bは、マルテンサイト組織を得るのに有効であるとともに、炭化物中に固溶して、微細分散し、クリープ強度の向上に寄与する。この効果を得るためには、0.0010%以上含有させる必要がある。しかしながら、過剰に含有させると、溶接中に溶接金属に流入し、凝固割れ感受性を高める。そのため、Bの含有量は0.0010~0.0050%とする。B含有量は0.0015%以上であるのが好ましく、0.0020%以上であるのがより好ましい。また、B含有量は0.0045%以下であるのが好ましく、0.0040%以下であるのがより好ましい。
Nは、高温での使用中に微細な炭窒化物として析出し、クリープ強度の向上に寄与する。この効果を得るためには、0.010%以上含有する必要がある。しかしながら、過剰に含有すると、かえってクリープ延性の低下を招く。そのため、Nの含有量は0.010~0.080%とする。N含有量は0.020%以上であるのが好ましく、0.030%以上であるのがより好ましい。また、N含有量は0.070%以下であるのが好ましく、0.060%以下であるのがより好ましい。
Alは、脱酸剤として含有されるが、多量に含有すると清浄性を著しく害し、加工性を劣化させる。また、クリープ強度の観点からも好ましくない。そのため、Alの含有量は0.020%以下とする。Al含有量は0.018%以下であるのが好ましく、0.015%以下であるのがより好ましい。なお、Al含有量は、特に下限を設ける必要はないが、極度の低減は製造コストを増大させる。そのため、Al含有量は0.001%以上であるのが好ましく、0.002%以上であるのがより好ましい。
Oは、不純物として存在するが、多量に含まれる場合には、加工性を低下させる。そのため、Oの含有量は0.020%以下とする。O含有量は0.015%以下であるのが好ましく、0.010%以下であるのがより好ましい。なお、O含有量は、特に下限を設ける必要はないが、極度の低減は製造コストを増大させる。そのため、O含有量は0.001%以上であるのが好ましく、0.002%以上であるのがより好ましい。

但し、(i)式中の各記号の意味は以下のとおりである。
C:鋼中のC含有量(質量%)
VER:抽出残渣分析によって得られる析出物中のV含有量(質量%)
フェライト系耐熱鋼から、所定の大きさの試験材を採取する。10体積%アセチルアセトン-1質量%テトラメチルアンモニウムクロライドメタノール溶液を電解液として用いた定電流電解法によって、電流密度20mA/cm2で前記試験材を陽極溶解し、炭化物および炭窒化物を残渣として抽出する。抽出した残渣を酸分解した後、ICP(高周波誘導結合プラズマ)発光分析を行い、残渣中のVの質量を測定する。残渣中のVの質量を試験材の溶解量で除して、炭化物および炭窒化物として存在するV含有量を求める。すなわち、このV含有量が抽出残渣分析によって得られる析出物中のV含有量である。
Snは、鋼の表面のスケール下に濃化し、耐食性の向上に有効であり、特に排熱回収ボイラのように加熱、冷却を繰り返し、表面に結露水が付着しやすい環境で効果がある。この効果を得るため、必要に応じてSnを含有させてもよい。しかしながら、過剰に含有する場合、使用前の靱性低下を招く。さらに、高温で使用した場合、クリープ延性を低下させる。そのため、含有させる場合、Snの含有量は0.0200%以下とする。
Asは、Sn同様、鋼の表面のスケール下に濃化し、耐食性の向上に有効であり、特に排熱回収ボイラのように加熱、冷却を繰り返し、表面に結露水が付着しやすい環境で効果がある。この効果を得るため、必要に応じてAsを含有させてもよい。しかしながら、過剰に含有する場合、使用前の靱性低下を招くだけでなく、使用時の加熱および冷却の過程でも粒界に偏析し、さらなる靱性の低下を招く。そのため、含有させる場合、Asの含有量は0.0200%以下とする。
0.0005≦Sn+As≦-2×P+0.0600 ・・・(ii)
但し、上記式中の元素記号は、各元素の含有量(質量%)を表す。
Ndは、SまたはPと結合して、その悪影響を取り除き、クリープ延性を向上させるため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると酸素と結合し、清浄性を低下させて熱間加工性を劣化させる。そのため、含有させる場合、Ndの含有量は0.0005~0.0400%とする。Nd含有量は0.0010%以上であるのが好ましく、0.0030%以上であるのがより好ましい。また、Nd含有量は0.0350%以下であるのが好ましく、0.0300%以下であるのがより好ましい。
Cuは、Niと同様、マルテンサイト組織の生成に有効であるため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、クリープ延性を低下させる。そのため、Cuの含有量は0.50%以下とする。Cu含有量は0.40%以下であるのが好ましく、0.30%以下であるのがより好ましい。なお、含有させる場合、Cu含有量は0.01%以上であるのが好ましく、0.02%以上であるのがより好ましい。
Coは、NiおよびCuと同様、マルテンサイト組織の生成に有効であるため、必要に応じて含有させてもよい。しかしながら、過剰に含有しても、その効果が飽和するとともに、高価な元素であるため、コストの増大を招く。そのため、Coの含有量は0.50%以下とする。Co含有量は0.40%以下であるのが好ましく、0.30%以下であるのがより好ましい。なお、含有させる場合、Co含有量は0.01%以上であるのが好ましく、0.02%以上であるのがより好ましい。
Tiは、高温での使用中に微細な炭化物または炭窒化物として析出し、クリープ強度の向上に寄与するため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、多量かつ粗大に析出し、クリープ強度およびクリープ延性の低下を招くため、0.20%以下とする。Ti含有量は0.15%以下であるのが好ましく、0.10%以下であるのがより好ましい。なお、含有させる場合、Ti含有量は0.01%以上であるのが好ましく、0.02%以上であるのがより好ましい。
Taは、高温での使用中に微細な炭化物および炭窒化物として析出し、クリープ強度の向上に寄与するため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、多量かつ粗大に析出し、クリープ強度およびクリープ延性の低下を招く。そのため、Taの含有量は0.20%以下とする。Ta含有量は0.15%以下であるのが好ましく、0.10%以下であるのがより好ましい。なお、含有させる場合、Ta含有量は0.01%以上であるのが好ましく、0.02%以上であるのがより好ましい。
Caは、製造時の熱間加工性を改善するため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、酸素と結合し、清浄性を著しく低下させて、かえって熱間加工性を劣化させる。そのため、Caの含有量は0.0150%以下とする。Ca含有量は0.0120%以下であるのが好ましく、0.0100%以下であるのがより好ましい。なお、含有させる場合、Ca含有量は0.0005%以上であるのが好ましく、0.0010%以上であるのがより好ましい。
Mgは、Caと同様、製造時の熱間加工性を改善するため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、酸素と結合し、清浄性を著しく低下させて、かえって熱間加工性を劣化させる。そのため、Mgの含有量は0.0150%以下とする。Mg含有量は0.0120%以下であるのが好ましく、0.0100%以下であるのがより好ましい。なお、含有させる場合、Mg含有量は0.0005%以上であるのが好ましく、0.0010%以上であるのがより好ましい。
REM(希土類元素)は、CaおよびMgと同様、製造時の熱間加工性を改善するため、必要に応じて含有させてもよい。しかしながら、過剰に含有すると、酸素と結合して清浄性を著しく低下させ、かえって熱間加工性を低下させる。そのため、REMの含有量は0.0400%以下とする。REM含有量は0.0350%以下であるのが好ましく、0.0300%以下であるのがより好ましい。なお、含有させる場合、REM含有量は0.0005%以上であるのが好ましく、0.0010%以上であるのがより好ましい。
本発明に係るフェライト系耐熱鋼を製造する方法について説明する。
まず、素材をフェライト系耐熱鋼の最終的な形状に成形する。成形工程には、最終的な形状とするための変形を伴う全ての工程が含まれ、例えば鋳造、鍛造、圧延加工等の工程が含まれる。
本発明に係わるフェライト系耐熱鋼を得るためには、成形工程後に1040~1100℃で0.08~1.00時間の条件で、焼ならし熱処理を施す必要がある。焼ならし温度が低すぎる、または焼ならし時間が短すぎる場合、成形工程で生成したVを含む析出物が十分に基質に固溶せず、未固溶の粗大な析出物が多く残存するとともに、後続の焼戻し熱処理において、Vを含む微細な炭化物の析出量が少なくなるため、使用初期のクリープ強度が低下するとともに、長時間使用時にも、焼ならし熱処理において固溶しなかった粗大な析出物と、使用中に析出する微細な析出物との界面エネルギー差に起因して析出物の成長が加速され、クリープ強度のばらつきが生じやすくなる。また、焼ならし温度が高すぎる、または焼ならし時間が長すぎる場合、旧オーステナイト粒径が大きくなり、靱性が低下する。
本発明に係わるフェライト系耐熱鋼は、焼ならし熱処理工程後に、740~800℃で0.5~5.0時間の条件で、焼戻し熱処理を施す必要がある。焼戻し温度が低すぎる、または焼戻し時間が短すぎる場合、Vを含む析出物の析出量が少ないため、十分な析出強化能が得られず、使用初期のクリープ強度が低下するとともに、焼ならし熱処理工程で導入された基質の転位が、十分に回復しないため、合金元素の粒内拡散が速くなり、長時間使用時のVを含む析出物の成長が加速され、クリープ強度のばらつきが生じやすくなる。
得られた試験材から、10mm角、長さ40mmの試験片を採取し、上述の方法、つまり定電流電解法によって、抽出残渣分析によって得られる析出物中のV含有量を測定した。具体的には、10体積%アセチルアセトン-1質量%テトラメチルアンモニウムクロライドメタノール溶液を電解液として用いた定電流電解法により、電流密度20mA/cm2で試験材を陽極溶解し、炭化物および炭窒化物を残渣として抽出した。抽出した残渣を酸分解した後、ICP発光分析を行い、残渣中のVの質量を測定した。残渣中のVの質量を試験材の溶解量で除して、炭化物または炭窒化物として存在しているV含有量を求めた。各試験材に対して上記試験を3回ずつ行い、その平均値を試験材に析出物として存在するV量、すなわちVERとした。
得られた試験材から、丸棒クリープ試験片を採取し、クリープ破断試験を行った。使用初期の評価として、母材の目標破断時間が、500時間となる600℃×186MPaの条件で、長時間使用時の評価として、母材の目標破断時間が、3000時間となる600℃×157MPaの条件で、クリープ破断試験を行った。なお、クリープ破断試験は、JIS Z 2271:2010に準拠して行った。そして、破断時間が目標破断時間を超えるものを「A」、目標破断時間以下となるが、目標破断時間の90%以上となるものを「B」とし、90%を下回るものを「F」とした。
得られた焼ならしおよび焼戻し後の試験材について、前記の方法により残渣中のVの質量を測定した。
上記の焼ならしおよび焼戻し後の試験材、およびこれらの試験材にさらに「室温→600℃×108時間→室温」の加熱および冷却のサイクルを5回繰り返した試験材を準備し、板厚方向中央部から、ノッチを加工した2mmVノッチフルサイズシャルピー衝撃試験片を3本採取し、シャルピー衝撃試験に供した。なお、シャルピー衝撃試験は、JIS Z 2242(2005)に準拠して行った。
加えて、シャルピー衝撃試験の結果がAまたはBの試験材からは、丸棒クリープ試験片を採取し、クリープ破断試験を行った。そして、長時間使用時における評価として、母材の目標破断時間が、1000時間となる600℃×167MPaの条件でクリープ破断試験を行った。また、一部の試験材については、母材の目標破断時間が、500時間となる600℃×186MPaの条件で、長時間使用時の評価として、母材の目標破断時間が、3000時間となる600℃×157MPaの条件で、クリープ破断試験を行った。なお、クリープ破断試験は、JIS Z 2271(2010)に準拠して行った。そして、破断時間が目標破断時間を超えるものを「A」とし、それを下回るものを「F」とした。

V:0.16~0.25%、
Nb:0.020~0.120%、
B:0.0010~0.0050%、
N:0.010~0.080%、
Al:0.020%以下、
O:0.020%以下、
残部:Feおよび不純物であり、
下記(i)式を満足する、
フェライト系耐熱鋼。

但し、(i)式中の各記号の意味は以下のとおりである。

請求項1から請求項4までのいずれかに記載のフェライト系耐熱鋼。
