条件(p)前記内層ポッティング部を形成するエポキシ樹脂組成物の25℃における粘度が400mPa・s以上であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg1が95℃以上160℃以下である。
条件(q)前記外層ポッティング部を形成するエポキシ樹脂組成物がシクロヘキシル環1つからなる脂環式ポリアミンを含み、25℃における粘度が1200mPa・s以下であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg2が110℃以上160℃以下である。
条件(r)前記ガラス転移温度Tg1と、前記ガラス転移温度Tg2の関係が5≦Tg2-Tg1≦20である。
(3)前記外層ポッティング部における、硬化発熱量Q2×エポキシ質量W2が400kJ以下である、上記(1)または(2)に記載のカートリッジ式中空糸膜モジュールの製造方法。

<<工程(a)>>
本発明の製造方法では、図3に示すように、まず、複数の中空糸膜1を含む中空糸膜束2を第1ポッティングキャップ15Aに挿入し、内層ポッティング剤を供給し、内層ポッティング部9Aを形成する(ステップS1)。図1においては第1ポッティング部9は上端に示すが、図3においては静置ポッティングする際と同様、下向きに示す。なお、第1ポッティングキャップ15Aに挿入される側の中空糸膜の端部(以下、「第1端部」ともいう。)は、予めシリコーン接着剤で目止め処理されている。目止め処理を行うと、それ以上中空部にポッティング剤が侵入することを防ぎ、中空部がポッティング剤で満たされてろ過液が出なくなる不通糸の発生を防止することができる。第1ポッティングキャップ15Aにはポッティング剤投入のためのポンプが接続されており、ポンプにより内層形成用のポッティング剤(内層ポッティング剤)を第1ポッティングキャップ15Aに供給することができる。
続いて、内層ポッティング部を覆う外層ポッティング部を形成する。
外層ポッティング部を形成する工程は、工程(a)の硬化ステップの後に、少なくとも第1ポッティング部が後述するシール材と接する部分において、外層ポッティング部が内層ポッティング部を覆うように、外層ポッティング部を形成する外層ポッティング剤を静置ポッティング法にて配置する外層ポッティング剤配置ステップ(工程(b-1))と、そのポッティング剤を硬化させる硬化ステップ(工程(b-2))とを含む。
上記で第1ポッティング部9が形成された側とは反対側の中空糸膜1の端部(以下、「第2端部」ともいう。)は、図5に示すように第2ポッティング部ケース11に挿入されている。ここで第2ポッティング部ケース11底部の貫通孔にピン17が挿入されており、第2ポッティングキャップ16の内部に第2ポッティング部ケース11とピン17が収められている。この状態で静置ポッティングを行い、第2ポッティング部10を形成させる(ステップS5)。このとき中空糸膜1の第2端部の中空部はポッティング剤で封止される。その後、第2ポッティング部10の硬化を完了させる(ステップS6)。硬化をさせる際は反応を促進するため熱処理を行ってもよい。
図7に示したように、カートリッジ式中空糸膜モジュール101Aは、筐体と、筐体内に収容された図1に示した中空糸膜カートリッジ100とを備える。
図1に示したように、中空糸膜カートリッジ100は、複数の中空糸膜1を含む中空糸膜束2と、中空糸膜束2の両端に設けられ、中空糸膜1間を接着するポッティング部とを備える。ポッティング部として、中空糸膜カートリッジ100は、筐体のろ過液出口7側に配置される第1ポッティング部9と、筐体の原液流入口6側に配置される第2ポッティング部10とを有する。
筐体のろ過液出口7側、つまり中空糸膜カートリッジ100の上端側に配置される第1ポッティング部9は、中空糸膜束2の第1端部において、中空糸膜1間を接着するポッティング剤で形成されている。
本実施形態の内層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度(以下、Tg1とする)および外層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度(以下、Tg2とする)は下記式(i)を満たす(条件(r))。

本実施形態の内層ポッティング部を形成するエポキシ樹脂組成物の硬化発熱量Q1は350mJ/mg以下が好ましい。エポキシ樹脂組成物の硬化発熱量を350mJ/mg以下とすることで、エポキシ樹脂組成物の硬化発熱による樹脂の温度上昇を抑制することができ、ポリマー製の中空糸膜が硬化発熱によって劣化することなくポッティング部を硬化形成することができる。エポキシ樹脂組成物の硬化発熱量は、280mJ/mg以下がより好ましい。ここで硬化発熱量の測定方法は示差走査熱量測定(DSC)にて行う。
本発明における粘度は、標準コーンローター(1°34’×R24)を装備したE型粘度計(東機産業(株)製、TVE-30H)を用い、JISZ8803(1991)における「円すい-板形回転粘度計による粘度測定方法」に従い、測定温度25℃で測定する。本発明の粘度は、測定開始から1分後の粘度とする。
本実施形態の外層ポッティング部を形成するエポキシ樹脂組成物は、シクロヘキシル環1つからなる脂環式ポリアミンを含み、25℃における粘度が1200mPa・s以下であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg2が110℃以上160℃以下である(条件(q))。

本実施様態は、第1ポッティング部の対向面に中空糸膜を封止した状態で束ねる第2ポッティング部を備え、第2ポッティング部は中空糸膜とポッティング剤で形成されている。
本実施形態のカートリッジ式中空糸膜モジュールは、分離膜として、中空糸膜を備える。中空糸膜の構造としては、全体的に孔径が一様な対称膜や、膜の厚み方向で孔径が変化する非対称膜、強度を保持するための支持膜層と対象物質の分離を行うための分離機能層を有する複合膜などが存在する。
カートリッジ式中空糸膜モジュールで使用するOリングやガスケットなどのシール材の材質は耐熱性、化学的耐久性などを満たせば特に限定されないが、例えばフッ素ゴム、シリコーンゴム、エチレンプロピレンジエンゴム(EPDM)などを使用することができる。
カートリッジ式中空糸膜モジュールで使用する筐体の材質は耐熱性、化学的耐久性などを満たせば特に限定されないが、例えばポリスルホン系樹脂、ポリテトラフルオロエチレン、ペルフルオロアルコキシフッ素樹脂などのフッ素系樹脂、ポリカーボネート、ポリプロピレン、ポリメチルペンテン、ポリフェニレンサルファイド、ポリエーテルケトン、ステンレス、アルミニウムなどを挙げることができる。またカートリッジ式中空糸膜モジュールで使用する筒状ケースおよび第2ポッティング部ケースの材質は特に限定されないが、例えば筐体と同様の材料から選択することができる。

・“デナコール(登録商標)”EX-142(o-フェニルフェノールグリシジルエーテル、ナガセケムテックス(株)製)
予め40℃に加温し真空乾燥器で脱泡した構成要素[A]、[B]およびその他の成分をポリプロピレン製カップに投入し、攪拌混合機にて混合した。
上記<エポキシ樹脂組成物の調製方法>に従い調製したエポキシ樹脂組成物の粘度を、JIS Z8803(2011)における「円錐-平板形回転粘度計による粘度測定方法」に従い、標準コーンローター(1°34’×R24)を装着したE型粘度計(東機産業(株))製、TVE-30Hを使用して、回転速度10回転/分で測定した。なお、粘度はエポキシ樹脂組成物を25℃に設定した装置に投入してから1分後の数値を読み取った。
上記<エポキシ樹脂組成物の調製方法>に従い調製したエポキシ樹脂組成物3mgをサンプルパンに量り取り、示差走査熱量分析計(DSC-60 Plus:(株)島津製作所製)を用い、0℃から200℃まで10℃/分の等速昇温条件で測定した。硬化発熱量は、得られたDSC曲線から、JIS K0129(1994)に従い算出した。
上記<エポキシ樹脂組成物の調製方法>に従い調製したエポキシ樹脂組成物を、真空中で脱泡した後、幅10mm、長さ80mmおよび厚み4mmにくり抜いたシリコンシートに流し込み、板状のエポキシ樹脂組成物の硬化物を得た。硬化条件は、室温で24時間静置後、100℃で5時間硬化とした。
上記<エポキシ樹脂組成物の硬化物の作製方法>に従い作製したエポキシ樹脂組成物の硬化物から、小片(5mgから10mg)を採取し、JISK7121(1987)に従い、中間点ガラス転移温度を測定した。測定には示差走査熱量計DSC-60 Plus((株)島津製作所製)を用い、窒素ガス雰囲気下において、昇温速度10℃/分で測定した。
上記<エポキシ樹脂組成物の硬化物の作製方法>の方法で作製したエポキシ樹脂組成物の硬化物を、万能材料試験機5566型(インストロン社製)を用い、JIS K7171(1994)に従って3点曲げを実施し、曲げ強度および曲げ破断ひずみを測定した。
実施例における中空糸膜モジュールの蒸気加熱は以下の方法で実施した。原液出口8より125℃の蒸気を供給し、原液流入口6およびろ過液出口7を開放して3分間蒸気ブローを行った。その後ろ過液出口7を閉止し、原液流入口6より下方にはスチームトラップを設置して、発生したスチームドレインを排出した。その後125℃で60分間蒸気加熱を継続した。
上述の蒸気加熱を50回実施した後に、中空糸膜モジュールのシール性を評価するためのエアリークテストを実施した。原液流入口6を密閉し、ろ過液出口7を開放した状態で原液出口8より100kPaの圧縮空気を供給した。中空糸膜モジュールの原液側に存在する水がすべてろ過された後に原液出口8を密閉し、中空糸膜モジュール原液側の5分間の圧力推移を測定した。第1ポッティング部のシール性が不十分な場合、ろ過液側に空気が漏れるため、モジュール原液側の圧力が低下する。なお中空糸膜はバブルポイントが200kPa以上の中空糸膜を使用し、細孔内が水で満たされた状態のため、中空糸膜の細孔を空気が透過することはない。ここでバブルポイントとは、圧縮空気で中空糸膜に圧力をかけたときに、膜の細孔内の溶媒が押し出されて、空気が透過する圧力のことである。
エアリークがないものを「リークなし(良):A」、エアリークがあったものを「リークあり(不良):B」と評価した。
<ポリフッ化ビニリデン精密ろ過中空糸膜の作製>
重量平均分子量41.7万のフッ化ビニリデンホモポリマー38質量部と、γ-ブチロラクトン62質量部とを混合し、160℃で溶解した。この高分子溶液を、γ-ブチロラクトン85質量%水溶液を中空部形成液体として随伴させながら、二重管の口金から吐出し、口金の30mm下方に設置した温度5℃のγ-ブチロラクトン85質量%水溶液からなる冷却浴中で凝固させて、ポリフッ化ビニリデン(以下、PVDF)精密ろ過中空糸膜を作製した。得られたPVDF中空糸膜は、外径1250μm、内径800μm、平均孔径は0.3μmであった。
中空糸膜を長さ1800mmにカットし、30質量%グリセリン水溶液に1時間浸漬後、風乾した。この中空糸膜を125℃の水蒸気で1時間加熱処理した後に風乾させ、長さ1200mmにカットした。こうして得られた中空糸膜束5400本を1束に束ねた。シリコーン接着剤(東レ・ダウコーニング(株)製、SH850A/B、2剤を質量比が50:50となるように混合したもの)で中空糸膜束の第1端部側を封止した。
第1ポッティングキャップ15Aには1020gのポッティング剤を投入した。投入後、室温で24時間静置することにより、ポッティング剤を硬化させた。硬化後、第1ポッティングキャップ15Aを取り外し、さらに100℃で5時間の熱処理を行った。これにより第1ポッティング部9の内層ポッティング部9Aが形成された。その後サンドペーパー(#80)で内層ポッティング部9Aの表面のヤスリがけを行い、エタノールで脱脂した。
ここで図4に示した第1ポッティングキャップ15Bの最小内径部は149.3mm、最大内径部は167mmである。第1ポッティングキャップ15Bの最小内径部はOリングシール面形成部である。また第1ポッティングキャップ15Cの最大外径部は外層ポッティング部の鍔部9Cの形成部である。
続いて第1ポッティング部にOリングを取り付け、作製した中空糸膜カートリッジを図7に示したようにステンレス製の筐体本体3(内径159.2mm)に装着し、上部キャップ4、下部キャップ5を取り付けてカートリッジ式中空糸膜モジュール101Aとした。このカートリッジ式中空糸膜モジュール101Aにエタノールを送液した後に、続いて水を送液した。
外層ポッティング部および内層ポッティング部の樹脂組成をそれぞれ表1に示した通りとし、実施例1と同じ方法で中空糸膜カートリッジを作製した。評価結果は表1に示した。
外層ポッティング部の25℃における粘度はいずれの実施例も1200mPa・s以下であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg2はいずれも110℃以上、160℃以下の範囲に含まれており、条件(q)を満たしていた。さらに、Tg2とTg1の差はいずれも5℃以上15℃以下であり、条件(r)を満たしていた。得られた中空糸膜カートリッジは、いずれも実施例1と同様、耐熱性、外層ポッティング部の気泡抜け性ともに良好であった。また、得られたカートリッジ式中空糸膜モジュールのシール性も良好であった。
外層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同じ方法で中空糸膜カートリッジを作製した。外層ポッティング部を形成するエポキシ樹脂組成物の粘度が1420mPa・sと高く、外層ポッティング部に気泡が残存した。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。外層ポッティング部に残存した気泡によりOリングシール部のシール性が低下しリークが発生した。
内層ポッティング部の樹脂組成を表2に示したように変更し、内層ポッティング部のみで第1ポッティング部を作製した。内層ポッティング部を形成するエポキシ樹脂組成物の硬化発熱量は、325mJ/mgと大きく、硬化時に達したエポキシ樹脂組成物の最高発熱温度が214℃となり、中空糸膜モジュール100Aのポリフッ化ビニリデン製中空糸膜1が溶解した。
内層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同じ方法で中空糸膜カートリッジを作製した。内層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度Tg1は47℃であった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際にエポキシ樹脂の強度が著しく低下しリークが発生した。
内層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同じ方法で中空糸膜カートリッジを作製した。内層ポッティング部を形成するエポキシ樹脂組成物の25℃における粘度が320mPa・sと低く、過浸透が発生したため、ろ過ができなかった。
外層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同様の方法で中空糸膜カートリッジを作製した。外層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度Tg2は47℃であった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際にエポキシ樹脂の強度が著しく低下しリークが発生した。
内層ポッティング部および外層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同様の方法で中空糸膜カートリッジを作製した。内層ポッティング部を形成するエポキシ樹脂組成物と外層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度の差が-19℃と大きかった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際に第1ポッティング部にクラックが発生したため、リークが発生した。
内層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同じ方法で中空糸膜カートリッジを作製した。内層ポッティング部を形成するエポキシ樹脂組成物の硬化物のガラス転移温度Tg1は69℃であった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際にエポキシ樹脂の強度が著しく低下しリークが発生した。
外層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同様の方法で中空糸膜カートリッジを作製した。外層ポッティング剤を形成するエポキシ樹脂組成物の硬化物のガラス転移温度Tg2は69℃であった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際にエポキシ樹脂の強度が著しく低下しリークが発生した。
内層ポッティング部と外層ポッティング部の樹脂量を表2に示したように変更した以外は、実施例1と同様の方法で中空糸膜カートリッジを作製した。外層ポッティング部を形成するエポキシ樹脂組成物のQ2×W2値は729kJと大きく、硬化時に達したエポキシ樹脂組成物の最高発熱温度が260℃となり、ポリアセタール製のポッティングケースが変形するとともに、内層ポッティング部の中空糸膜が一部溶融した。
外層ポッティング部の樹脂組成を表2に示したように変更した以外は、実施例1と同様の方法で中空糸膜カートリッジを作製した。外層ポッティング剤を形成するエポキシ樹脂組成物の硬化物のガラス転移温度Tg2は107℃であった。得られたカートリッジ式中空糸膜モジュールのエアリークテストを行った結果、圧力の低下は5分間で100kPaだった。蒸気加熱を行った際にエポキシ樹脂の強度が著しく低下しリークが発生した。

Claims (11)
- 筐体と、前記筐体内に配置される複数の中空糸膜を有する中空糸膜束と、前記複数の中空糸膜の少なくとも一方の端部において、中空糸膜が開口するように、前記中空糸膜を接着する第1ポッティング部と、前記第1ポッティング部と前記筐体との間を液密に固定するシール材と、を備えるカートリッジ式中空糸膜モジュールの製造方法であって、
(a)前記第1ポッティング部に含まれる内層ポッティング部を形成する工程と、
(b)前記第1ポッティング部に含まれ、前記内層ポッティング部を覆う外層ポッティング部を形成する工程と、
を含み、
前記工程(a)は、
(a-1)前記中空糸膜の間に前記内層ポッティング部を形成する内層ポッティング剤を充填する内層ポッティング剤配置ステップと、
(a-2)前記内層ポッティング剤を硬化させる硬化ステップと、
を備え、
前記工程(b)は、
(b-1)前記(a-2)の硬化ステップの後に、少なくとも前記第1ポッティング部が前記シール材と接する部分において、前記外層ポッティング部が前記内層ポッティング部を覆うように、前記外層ポッティング部を形成する外層ポッティング剤を静置ポッティング法にて配置する外層ポッティング剤配置ステップと、
(b-2)前記外層ポッティング剤を硬化させる硬化ステップと、
を備え、
前記内層ポッティング剤と前記外層ポッティング剤は、下記条件(p)ないし(r)を満たすエポキシ樹脂組成物である、カートリッジ式中空糸膜モジュールの製造方法。
条件(p)前記内層ポッティング部を形成するエポキシ樹脂組成物の25℃における粘度が400mPa・s以上であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg1が95℃以上160℃以下である。
条件(q)前記外層ポッティング部を形成するエポキシ樹脂組成物がシクロヘキシル環1つからなる脂環式ポリアミンを含み、25℃における粘度が1200mPa・s以下であり、エポキシ樹脂組成物の硬化物のガラス転移温度Tg2が110℃以上160℃以下である。
条件(r)前記ガラス転移温度Tg1と、前記ガラス転移温度Tg2の関係が5≦Tg2-Tg1≦20である。 - 前記外層ポッティング部を形成するエポキシ樹脂組成物の硬化発熱量が1000mJ/mg以下である、請求項1に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部における、硬化発熱量Q2×エポキシ質量W2が400kJ以下である、請求項1または2に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記内層ポッティング部を形成するエポキシ樹脂組成物の硬化発熱量が350mJ/mg以下である、請求項1から3のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記内層ポッティング部における、硬化発熱量Q1×エポキシ質量W1が500kJ以下である、請求項1から4のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部を形成するエポキシ樹脂組成物がアルキレングリコール構造を有する脂肪族ポリアミンを含む、請求項1から5のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部の全脂肪族アミン系硬化剤成分に対して、前記シクロヘキシル環1つからなる脂環式ポリアミンを50質量%以上90質量%以下含有する、請求項1から6のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部を形成するエポキシ樹脂組成物に含まれる前記シクロヘキシル環1つからなる脂環式ポリアミンが、イソホロンジアミン、シクロヘキサンジアミンおよび1,3-ビスアミノメチルシクロヘキサンからなる群から選ばれる、請求項1から7のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部を形成するエポキシ樹脂組成物がイソホロンジアミンを含む、請求項8に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記内層ポッティング部を形成するエポキシ樹脂組成物がシクロヘキシル環を2つ以上含有する脂環式ポリアミンを含む、請求項1から9のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
- 前記外層ポッティング部を形成するエポキシ樹脂組成物100質量部中、ビスフェノールA型エポキシ樹脂を40質量部以上80質量部以下、ビスフェノールF型エポキシ樹脂を20質量部以上60質量部以下含む、請求項1から10のいずれか1項に記載のカートリッジ式中空糸膜モジュールの製造方法。
