Abstract
高透明・高衝撃強度を有するポリカーボネート樹脂とアクリル樹脂との複合材料を得るべく、キャスト成形が可能な硬化性樹脂組成物が提供される。より具体的には、飽和基を有するアクリル系モノマーと、不飽和基を有する末端構造を分子末端に有するポリカーボネート樹脂と、ラジカル重合開始剤とを含む硬化用樹脂組成物が提供される。
Description
本発明は、ポリカーボネート樹脂とアクリル樹脂との複合材料を形成する硬化用樹脂組成物とそれを硬化させたキャスト成形品に関する。
メチルメタアクリレートを主原料とするアクリル樹脂は、優れた透明性や硬度から、樹脂窓、レンズ、導光板などに広く応用されている。しかしながら、アクリル樹脂は耐衝撃性が低く割れやすいという欠点があった。
そのため、耐衝撃性に優れるポリカーボネート樹脂とアクリル樹脂とをポリマーアロイ化することが試みられている。透明性を維持したままポリカーボネート樹脂とアクリル樹脂とを均一にブレンドする方法として、ナノ分散するまで高せん断溶融混練する方法が知られている(特許文献1)。また、アクリルモノマーと不飽和基を有するポリカーボネートとをジクロロメタン溶媒に溶解し、溶液重合により共重合体を形成させる方法(特許文献2)や、不飽和基を有するポリカーボネート固体を水中に分散させ、アクリルモノマーをポリカーボネートに吸着させて懸濁重合させる方法(特許文献3、特許文献4)が知られている。
しかし、これらの方法では、ポリカーボネート樹脂がアクリルモノマーに完全には溶解しないため、アクリル樹脂で一般的に採用されるキャスト法による成形が難しく、改善の余地があった。
本発明は、透明性に優れ、且つ高衝撃強度を有する、ポリカーボネート樹脂とアクリル樹脂との複合材料を得るべく、キャスト成形可能な硬化性樹脂組成物を提供する。
本発明者らは、従来の課題を解決すべく鋭意検討を重ねた結果、分子末端に不飽和基を有する特定の主骨格を有するポリカーボネート樹脂が、アクリル系モノマーに良溶であり、透明性に優れ、高い衝撃強度を有する、ポリカーボネート樹脂とアクリル樹脂との複合材料を形成するキャスト成形に好適な硬化性樹脂溶液組成物となることを見出し、本発明を完成するに至った。すなわち、本発明は以下の態様を含む。

本発明の硬化用樹脂組成物は、無溶剤で、ポリカーボネート樹脂とアクリル系モノマーを反応させ硬化させることが可能であり、透明性及び衝撃強度に優れた、ポリカーボネート樹脂とアクリル樹脂の複合材料をキャスト法にて形成することが可能である。

本発明の硬化用樹脂組成物に用いられるポリカーボネート樹脂は、分子末端に構造式(1)を誘導する1価フェノールと、構成単位(2)を誘導するビスフェノール類と、炭酸エステル形成化合物とを反応させることによって、製造することができる。本発明の硬化用樹脂組成物に用いられるポリカーボネート樹脂は、ビスフェノールAから誘導されるポリカーボネートを製造する際に用いられている既知の方法、例えばビスフェノール類とホスゲンとの直接反応(ホスゲン法)、あるいはビスフェノール類とビスアリールカーボネートとのエステル交換反応(エステル交換法)などの方法を採用することができる。
本発明の硬化用樹脂組成物に用いられるポリカーボネート樹脂は、分子末端に構造式(1)を誘導する1価フェノールと、構成単位(2)を誘導するビスフェノール類と、炭酸エステル形成化合物とを反応させることによって、製造することができる。本発明の硬化用樹脂組成物に用いられるポリカーボネート樹脂は、ビスフェノールAから誘導されるポリカーボネートを製造する際に用いられている既知の方法、例えばビスフェノール類とホスゲンとの直接反応(ホスゲン法)、あるいはビスフェノール類とビスアリールカーボネートとのエステル交換反応(エステル交換法)などの方法を採用することができる。
<構成単位(2)を誘導するビスフェノール類>
本発明のポリカーボネート樹脂の原料モノマーとなる構成単位(2)を誘導するビスフェノール類は、下記構造式(8)で示されるものであり、

本発明のポリカーボネート樹脂の原料モノマーとしては、具体的には、4,4’-ジヒドロキシビフェニル、ビス(4-ヒドロキシフェニル)メタン、ビス(2-ヒドロキシフェニル)メタン、2,4’-ジヒドロキシジフェニルメタン、ビス(4-ヒドロキシフェニル)エーテル、ビス(4-ヒドロキシフェニル)スルホン、2,4’-ジヒドロキシジフェニルスルホン、ビス(2-ヒドロキシフェニル)スルホン、ビス(4-ヒドロキシ-3-メチルフェニル)スルホン、ビス(4-ヒドロキシフェニル)スルホキシド、ビス(4-ヒドロキシフェニル)スルファイド、ビス(4-ヒドロキシフェニル)ケトン、1,1-ビス(4-ヒドロキシフェニル)エタン、1,1-ビス(4-ヒドロキシフェニル)-1-フェニルエタン、ビス(4-ヒドロキシフェニル)ジフェニルメタン、2,2-ビス(4-ヒドロキシフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3-メチルフェニル)プロパン、1,1-ビス(4-ヒドロキシ-3-メチルフェニル)エタン、ビス(4-ヒドロキシ-3-メチルフェニル)メタン、2,2-ビス(4-ヒドロキシ-3-t-ブチルフェニル)プロパン、2,2-ビス(4-ヒドロキシフェニル)ブタン、1,1-ビス(4-ヒドロキシフェニル)-2-メチルプロパン、1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン、2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタン、1,1-ビス(4-ヒドロキシフェニル)デカン、1,3-ビス(4-ヒドロキシフェニル)-5,7-ジメチルアダマンタン、1,1-ビス(4-ヒドロキシフェニル)シクロヘキサン、1,1-ビス(4-ヒドロキシ-3-メチルフェニル)シクロヘキサン、1,1-ビス(4-ヒドロキシフェニル)シクロウンデカン、1,1-ビス(4-ヒドロキシフェニル)シクロドデカン、3,3,5-トリメチル-1,1-ビス(4-ヒドロキシフェニル)シクロヘキサン、9,9-ビス(4-ヒドロキシ-3-エチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシフェニル)フルオレン、α,ω-ビス[3-(o-ヒドロキシフェニル)プロピル]ポリジメチルジフェニルランダム共重合シロキサン、α,ω-ビス[3-(o-ヒドロキシフェニル)プロピル]ポリジメチルシロキサン、4,4’-[1,4-フェニレンビス(1-メチルエチリデン)]ビスフェノール、4,4’-[1,3-フェニレンビス(1-メチルエチリデン)]ビスフェノールなどが例示されるが、これらに限定されない。これらのビスフェノール類は、1種を単独で使用することも可能であり、2種以上併用することも可能である。また、これらのビスフェノール類の中でも、特に2,2-ビス(4-ヒドロキシフェニル)ブタン、1,1-ビス(4-ヒドロキシフェニル)-2-メチルプロパン、1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン、2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタンを主成分として用いることが好ましい。さらには、2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタンを主成分として用いることが好ましい。なお、2,2-ビス(4-ヒドロキシフェニル)プロパンを単独で使用した場合、アクリル系モノマーへの溶解性が低いため、本発明では2,2-ビス(4-ヒドロキシフェニル)プロパンを単独では用いない。
<構造式(1)を誘導する1価フェノール>
分子末端に構造式(1)を誘導する1価フェノールは、下記構造式(10)で示されるものである。

本発明の好ましい一実施形態において、構造式(10)中、Jが単結合、エーテル基、またはエステル基であり、R23~R24がそれぞれ独立して単結合また置換基を有してもよい炭素数1~10のアルキレン基であり、Eがビニル基、イソプロペニル基またはメチン基であり、R25~R26がそれぞれ独立して水素、メトキシ基、置換基を有してもより炭素数1~4のアルキル基またはベンゾトリアゾール基である。さらに好ましくは、Jが単結合またはエステル基であり、R23~R24がそれぞれ独立して単結合またはエチレン基であり、Eがイソプロペニル基またはメチン基であり、R25~R26がそれぞれ独立して水素またはベンゾトリアゾール基であってよい。
構造式(10)の1価フェノールとして、具体的には、p- ヒドロキシスチレン、p-イソプロペニルフェノールなどのスチレン誘導体、O-アリルフェノール、オイゲノールなどアリルフェノール誘導体、4-ヒドロキシフェニルメタクリレート、2-[2-ヒドロキシ-5-[2-(メタクリロイルオキシ)エチル]フェニル]-2H-ベンゾトリアゾール、4-ヒドロキシフェニルブチルアクリレート、2-フェニルフェノールエチルアクリレートなどメタクリル誘導体、4-エチニルフェノール、4-プロパギルフェノール等のメチン誘導体が例示されるが、これらに限定されない。これらの一価フェノールは、単独で使用されるか、または2種以上を組み合わせて使用される。構造式(10)の1価フェノールとしては、中でも、p-イソプロペニルフェノール、および2-[2-ヒドロキシ-5-[2-(メタクリロイルオキシ)エチル]フェニル]-2H-ベンゾトリアゾールが好ましく、に2-[2-ヒドロキシ-5-[2-(メタクリロイルオキシ)エチル]フェニル]-2H-ベンゾトリアゾールがより好ましい。
構造式(10)の1価フェノールの使用量は、全ビスフェノール類100モルに対して、0.2モル以上であってよく、好ましくは0.2~20モルの範囲であり、より好ましくは、0.5~10モルの範囲であり、さらにより好ましくは1~7モルであり得る。
<ポリカーボネート樹脂及びその製造方法>
ホスゲン法においては、通常酸結合剤および溶媒の存在下において、前記構造式(8)のビスフェノールと前期構造式(10)の1価フェノールとホスゲンとを反応させる。酸結合剤としては、例えばピリジンや、水酸化ナトリウム、水酸化カリウムなどのアルカリ金属の水酸化物などが用いられ、また溶媒としては、例えば塩化メチレン、クロロホルムなどが用いられる。さらに、縮重合反応を促進するために、トリエチルアミンのような第三級アミンまたはベンジルトリエチルアンモニウムクロライド等の第四級アンモニウム塩などの触媒を用いることが好ましい。構造式(10)の1価フェノールは重合度調節剤として機能するが、他にフェノール、p-t-ブチルフェノール、p-クミルフェノール、長鎖アルキル置換フェノール等1価フェノールを構造式(10)の1価フェノールに対して50質量%未満併用することも可能である。また、所望に応じ亜硫酸ナトリウム、ハイドロサルファイトなどの酸化防止剤や、フロログルシン、イサチンビスフェノールなど分岐化剤を小量添加してもよい。反応温度は、通常0~150℃、好ましくは5~40℃の範囲とするのが適当である。反応時間は反応温度によって左右されるが、通常0.5分間~10時間、好ましくは1分間~2時間である。また、反応中は、反応系のpHを10以上に保持することが望ましい。

一方、エステル交換法においては、前記構造式(8)のビスフェノールと前期構造式(10)の1価フェノールとビスアリールカーボネートとを混合し、減圧下で高温において反応させる。ビスアリールカーボネートの例としては、ジフェニルカーボネート、ジ-p-トリルカーボネート、フェニル-p-トリルカーボネート、ジ-p-クロロフェニルカーボネート、ジナフチルカーボネートなどのビスアリルカーボネートが挙げられる。これらの化合物は、1種を単独で使用することも可能であり、2種以上を併用することも可能である。反応は通常150~350℃、好ましくは200~300℃の範囲の温度において行われ、また減圧度は最終減圧度が好ましくは1mmHg以下になるようにして、エステル交換反応により生成した該ビスアリールカーボネートに由来するフェノール類を系外へ留去させる。反応時間は、反応温度や減圧度などによって左右されるが、通常1~24時間程度である。反応は窒素やアルゴンなどの不活性ガス雰囲気下で行うことが好ましい。また、所望に応じ、構造式(10)の1価フェノール以外の分子量調節剤を少量併用したり、酸化防止剤や分岐化剤を添加したりして、反応を行ってもよい。
本発明の硬化用樹脂組成物に含まれるポリカーボネート樹脂は、硬化用樹脂組成物およびその硬化物として必要な、アクリル系モノマーへの溶解性および相溶性、透明性、ならびに機械的強度をバランス良く保持することが好ましい。樹脂の極限粘度が低すぎると機械的強度が不足し、極限粘度が高すぎるとアクリル系モノマーへの溶解性の低下や樹脂組成物の粘度上昇が生じ、キャスト成形時の取り扱いが困難になり得る。極限粘度は、0.3~2.0dl/gの範囲であることが好ましく、0.35~1.5dl/gの範囲であることがより好ましい。
本発明の硬化用樹脂組成物に含まれるポリカーボネート樹脂の濃度は、全硬化性樹脂組成物に対して、0.5~50質量%の範囲であってよく、好ましくは1~50質量%、より好ましくは1~30質量%、更により好ましくは5~30質量%の範囲であってよい。硬化用樹脂組成物中のポリカーボネート樹脂の配合量が上記の範囲内であれば、アクリルモノマーへの溶解性と、キャスト性と、機械的強度とのバランスがよく、作業性とキャスト成形品の外観が向上する。
本発明の硬化用樹脂組成物は、前記ポリカーボネート樹脂をアクリル系モノマーに溶解することができ、かつ、ラジカル重合開始剤をさらに含む樹脂溶液組成物であり、ほぼ透明な液状組成物である。本発明の硬化用樹脂組成物は、さらに、所望の染料や顔料を溶解または分散させて、着色した樹脂溶液組成物とすることができる。
<アクリル系モノマー>
本発明の硬化用樹脂組成物に用いられるアクリル系モノマーとしては、飽和基を有するアクリル系モノマーを用いることができ、例えば、
アクリル酸エステル:例えば、メチルアクリレート、エチルアクリレート、プロピルアクリレート、ブチルアクリレート、ヘキシルアクリレート、2-エチルヘキシルアクリレート、シクロヘキシルアクリレート、ベンジルアクリレート、ジメチルアミノエチルアクリレート、ヒドロキシエチルアクリレート、ヒドロキシロピルアクリレート、グリシジルアクリレートなど;
メタクリル酸エステル:例えば、メチルメタクリレート、エチルメタクリレート、プロピルメタクリレート、ブチルメタクリレート、ヘキシルメタクリレート、2-エチルヘキシルメタクリレート、シクロヘキシルメタクリレート、ベンジルメタクリレート、ジメチルアミノエチルメタクリレート、ヒドロキシエチルメタクリレート、ヒドロキシプロピルメタクリレート、グリシジルメタクリレートなど;
エチレン性不飽和カルボン酸:例えば、アクリル酸、メタクリル酸、クロトン酸などのモノカルボン酸;
が挙げられるが、これらに限定されない。これらのアクリル系モノマーの中でも、メチルメタクリレート(メタクリル酸メチル)、エチルメタクリレート、メチルアクリレート、エチルアクリレートが好ましく、メチルメタクリレート(メタクリル酸メチル)がより好ましい。
本発明の硬化用樹脂組成物に用いられるアクリル系モノマーとしては、飽和基を有するアクリル系モノマーを用いることができ、例えば、

メタクリル酸エステル:例えば、メチルメタクリレート、エチルメタクリレート、プロピルメタクリレート、ブチルメタクリレート、ヘキシルメタクリレート、2-エチルヘキシルメタクリレート、シクロヘキシルメタクリレート、ベンジルメタクリレート、ジメチルアミノエチルメタクリレート、ヒドロキシエチルメタクリレート、ヒドロキシプロピルメタクリレート、グリシジルメタクリレートなど;
エチレン性不飽和カルボン酸:例えば、アクリル酸、メタクリル酸、クロトン酸などのモノカルボン酸;
が挙げられるが、これらに限定されない。これらのアクリル系モノマーの中でも、メチルメタクリレート(メタクリル酸メチル)、エチルメタクリレート、メチルアクリレート、エチルアクリレートが好ましく、メチルメタクリレート(メタクリル酸メチル)がより好ましい。
本発明の硬化用樹脂組成物に含まれるアクリル系モノマーの濃度は、全硬化性樹脂組成物に対して、99.5~50質量%の範囲であってよく、好ましくは99.1~50質量%、より好ましくは95~70質量%、更により好ましくは85~70質量%の範囲であってよい。
<ラジカル重合開始剤>
また、ラジカル重合開始剤としては、単量体及び変性不飽和単量体と共重合可能な他の単量体を用いることもできる。

ラジカル重合開始剤としては、2,2’-アゾビスイソブチロニトリル(AIBN)、2,2’-アゾビス(2,4-ジメチルバレロニトリル)等のアゾ化合物、過酸化ベンゾイル、過酸化水素、クメンハイドロパーオキサイド、tert-ブチルハイドロパーオキサイド、ジ-tert-ブチルパーオキサイド、過硫酸カリウム、過硫酸ナトリウム、過硫酸アンモニウム等が挙げられるが、これらに限定されない。ラジカル重合開始剤は、1種を単独で使用してもよく、2種以上を併用してもよい。ラジカル重合開剤の添加量としては、全硬化性樹脂組成物に対して0.001~5質量%、好ましく0.005~3質量%、さらに好ましくは0.01~1質量%の量で添加することが好ましい。
<キャスト成形品及びその製造方法>
本発明の硬化用樹脂組成物は、熱または光を与えることによりそのまま硬化することで透明で強固なキャスト成形品を得ることができる。

本発明の硬化用樹脂組成物は、アクリル系モノマーに本発明のポリカーボネート樹脂を溶解し、ラジカル重合開始剤を入れ、無溶剤で塊状重合が可能であり、セルキャスト法や連続キャスト法で容易にキャスト成形品を得ることが出来る。熱硬化を行う重合温度は任意で設定可能であるが、アクリル系モノマーの沸点以下で行うことが好ましく、40~100℃、より好ましくは50~90℃、さらに好ましくは60~80℃である。
重合時間は、任意で設定可能であるが、5分~48時間、好ましくは10分間~30時間、さらに好ましくは30分間~24時間が好ましい。
光硬化を行う場合は、可視~紫外光を一定時間照射し、硬化せしめることができる。照射光の波長は450~190nm、好ましくは400~200nm、さらに好ましくは380~250nmが好ましい。照射時間は、積算光量に応じて、1秒~2時間、好ましくは3秒~1時間、5秒~30分が好ましい。積算光量は、条件に応じ任意に設定可能であるが、50m~100J/cm2、好ましくは100m~50J/cm2、さらに好ましくは300m~20J/cm2が好ましい。
また、硬化用樹脂組成物を水中に投じ、懸濁重合法で重合硬化させることも可能である。その際、前記溶媒を併用することも可能である。
本発明の一実施形態において、硬化用樹脂組成物に、熱または光を与え硬化させることを含む、硬化方法が提供される。
本発明の一実施形態において、上記の硬化方法で、型に入れて硬化したキャスト成形品が提供される。
本発明の一実施形態において、本発明の硬化用樹脂組成物を型に入れて硬化させることを含む、キャスト成形品の製造方法が提供される。
本発明の一実施形態において、アクリル系モノマーに本発明のポリカーボネート樹脂を溶解し、ラジカル重合開始剤を加え、グラフト化させることを含む、グラフト化ポリカーボネート樹脂からなるキャスト成形品の製造方法が提供される。
本発明の一実施形態において、本発明の硬化用樹脂組成物から形成される、キャスト成形品が提供される。
本発明のキャスト成形品は、その全光線透過率が80~100%の範囲であってよく、好ましくは85~95%、より好ましくは87~94%、更により好ましくは88~93%の範囲であってよい。全光線透過率は、通常の方法により測定することができ、例えば市販ヘーズメーター(日本電色工業株式会社製NDH4000)を用いて測定することができる。キャスト成形品の全光線透過率が上記の範囲にあれば、一般的な透明部材としての十分な透明性が確保される。
本発明のキャスト成形品は、同型上のPMMA成形品に比してその衝撃強度(耐衝撃性)が1.1倍以上であることが好ましく、その衝撃強度は任意に設定可能であるが、6.5~100kJ/m2の範囲であってよく、好ましくは7.0~80kJ/m2、より好ましくは 8.0~50kJ/m2、更により好ましくは8.5~20kJ/m2の範囲であってよい。衝撃強度は、通常の方法により測定することができ、例えば市販衝撃試験機(株式会社東洋精機製作所製衝撃試験機IT)を用いて測定することができる。キャスト成形品の衝撃強度が上記の範囲にあれば、PMMAより割れにくく、薄くて強度のある成形品を得ることができる。
<その他の成分>
本発明の硬化用樹脂溶液には、粘度調整等を目的として、各種溶媒を添加することも可能である。添加することができる各種溶媒としては、具体的には、
ジクロロメタン、1,2-ジクロロエタン、クロロホルム、モノクロロベンゼン等のハロゲン系有機溶媒;
酢酸メチル、酢酸エチル、酢酸プロピル、酢酸ブチル、酢酸2-エトキシエチル、酢酸2-メトキシ-1-メチルエチル、乳酸エチル等のエステル系溶媒;
アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン、イソホロン等のケトン系溶媒;
炭酸ジメチル、炭酸エチルメチルなどの炭酸エステル系溶媒;
テトラヒドロフラン、1,4-ジオキサン、ジエチルエーテル、ジメトキシメタン、エチルセルソルブ、アニソール等のエーテル系溶媒;
トルエン、エチルベンゼン、キシレン、プソイドキュメン、メシチレン等の芳香族炭化水素系溶媒;
が挙げられるが、これらに限定されない。さらに、エタノール、イソプロピルアルコール等のアルコール系貧溶媒や、n-ヘプタン、シクロヘキサン、ミネラルスピリット等の炭化水素系貧溶媒を少量併用することも可能である。
本発明の硬化用樹脂溶液には、粘度調整等を目的として、各種溶媒を添加することも可能である。添加することができる各種溶媒としては、具体的には、
ジクロロメタン、1,2-ジクロロエタン、クロロホルム、モノクロロベンゼン等のハロゲン系有機溶媒;
酢酸メチル、酢酸エチル、酢酸プロピル、酢酸ブチル、酢酸2-エトキシエチル、酢酸2-メトキシ-1-メチルエチル、乳酸エチル等のエステル系溶媒;
アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン、イソホロン等のケトン系溶媒;
炭酸ジメチル、炭酸エチルメチルなどの炭酸エステル系溶媒;
テトラヒドロフラン、1,4-ジオキサン、ジエチルエーテル、ジメトキシメタン、エチルセルソルブ、アニソール等のエーテル系溶媒;
トルエン、エチルベンゼン、キシレン、プソイドキュメン、メシチレン等の芳香族炭化水素系溶媒;
が挙げられるが、これらに限定されない。さらに、エタノール、イソプロピルアルコール等のアルコール系貧溶媒や、n-ヘプタン、シクロヘキサン、ミネラルスピリット等の炭化水素系貧溶媒を少量併用することも可能である。
本発明の硬化用樹脂組成物に、色彩効果を高めるために、顔料や染料、着色粒子、光干渉性を有する粒子を添加することができる。顔料や染料としては、有機顔料としては、アゾ顔料、フタロシアニン顔料等が挙げられ、具体的には、例えば、赤色104号、赤色106号、赤色201号、赤色202号、赤色204号、赤色215号、赤色220号、橙色203号、橙色204号、青色1号、青色404号、黄色205号、黄色401号、黄色405号等が挙げられる。また、白色、パール色、メタリック色、ラメ感を出すため、雲母チタン、酸化チタン、酸化鉄、酸化スズ、酸化ジルコニウム、酸化クロム、オキシ塩化ビスマス、シリカ、クロム、窒化チタン、チタン、フッ化マグネシウム、金、銀、ニッケル等を使用することも可能である。光干渉性を有する粒子とは、光の反射や散乱によって色彩効果を高める粒子であり、例としてガラスビーズや微小な貝殻、雲母などが挙げられる。これらは、所望に応じコーティング中0.0001~10.0質量%の範囲で添加されることが好ましい。
さらに必要に応じて、防錆剤、酸化防止剤、分散剤、紫外線吸収剤、消泡剤、レベリング剤等を添加しても良い。
<硬化用樹脂組成物の物性>
本発明の硬化用樹脂組成物は、ポリカーボネート樹脂がアクリルモノマーに完全には溶解しているため、ポリカーボネート樹脂を溶解させるために溶媒を加える必要がない。よって、本発明の硬化用樹脂組成物は、溶媒分の体積が減ることがないため、アクリル樹脂で一般的に採用されるキャスト法による成形が可能である。
本発明の硬化用樹脂組成物は、ポリカーボネート樹脂がアクリルモノマーに完全には溶解しているため、ポリカーボネート樹脂を溶解させるために溶媒を加える必要がない。よって、本発明の硬化用樹脂組成物は、溶媒分の体積が減ることがないため、アクリル樹脂で一般的に採用されるキャスト法による成形が可能である。
本発明の硬化用樹脂組成物の溶液粘度は、所望のキャスト方法により任意に設定可能であるが、1~20,000mPa・sの範囲であってよく、好ましくは2~10,000mPa・sの範囲、1~10,000mPa・sの範囲であってよく、好ましくは2~6,000mPa・s、より好ましくは3~5,000mPa・s、更により好ましくは4~4,000mPa・sの範囲であってよい。硬化用樹脂組成物の溶液粘度が上記の範囲にあれば、ハンドリングしやすい。
以下に本発明の実施例を比較例と共に示し、発明の内容を詳細に示すが、本発明はこれら実施例に限定されるものではない。
<溶媒溶解性>
実施例、比較例のポリカーボネート樹脂を5~30質量%メタクリル酸メチルに溶解した際、密閉容器に入れた溶液をシェーカーで24時間振盪後、目視により溶け残りの有無を確認する。〇は溶け残り無し、×は溶け残りあり。

<極限粘度の測定方法>
ポリカーボネート樹脂のジクロロメタン0.5質量/体積%溶液を20℃、ハギンズ定数0.45にて、ウベローデ粘度管を用いて求めた。

<キャスト成形品の全光線透過率測定>
硬化用樹脂組成物から得た直径53mm×厚さ0.5mmの成形品を市販ヘーズメーター(日本電色工業株式会社製NDH4000)を用いて測定した。

<成形品の耐衝撃性(衝撃強度)試験>
硬化用樹脂組成物から得た内径約4.4mm、高さ約30mmの円筒成形品を市販衝撃試験機(株式会社東洋精機製作所製衝撃試験機IT)を用いて、自作治具に固定し、アイゾット2J重り、150度振り下ろし条件で測定を行った。

実施例1
5質量/質量%の水酸化ナトリウム水溶液1100mlに2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタン(以下「MIBK」と略す:本州化学工業株式会社製)108g(0.4mol)とハイドロサルファイト0.2gを溶解した。
5質量/質量%の水酸化ナトリウム水溶液1100mlに2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタン(以下「MIBK」と略す:本州化学工業株式会社製)108g(0.4mol)とハイドロサルファイト0.2gを溶解した。
これにメチレンクロライド400mlを加えて撹拌しつつ、さらに15~20℃に保ちながら、ホスゲン60gを約60分で吹き込んだ。
ホスゲン吹き込み終了後、2-[2-ヒドロキシ-5-[2-(メタクリロイルオキシ)エチル]フェニル]-2H-ベンゾトリアゾール(以下「MBZT」と略す:大塚化学株式会社製)4.3g(0.0133mol)と10質量/質量%の水酸化ナトリウム水溶液100ml追加し、激しく撹拌して、反応液を乳化させ、乳化後、0.4mlのトリエチルアミンを加え、20~30℃にて約40分撹拌し、重合させた。
重合終了後、反応液を水相と有機相に分離し、有機相をリン酸で中和し、洗液(水相)の導電率が10μS/cm以下になるまで水洗を繰り返した。得られた重合体溶液を、60℃に保った温水に滴下し、溶媒を蒸発除去して白色粉末状沈殿物を得た。得られた沈殿物を濾過し、110℃、24時間乾燥して、重合体粉末を得た。
この重合体の塩化メチレンを溶媒とする濃度0.5g/dlの溶液の20℃における極限粘度は0.51dl/gであった。得られた重合体を赤外線吸収スペクトルにより分析した結果、1770cm-1付近の位置にカルボニル基による吸収、1240cm-1付近の位置にエーテル結合による吸収が認められ、カーボネート結合を有するポリカーボネート樹脂(以下「PC-1」と略す)であることが確認された。
得られたPC-1 3質量部を、飽和基を有するアクリル系モノマーとして5質量/質量%水酸化ナトリウム水溶液で重合禁止剤を除去した後に無水硫酸ナトリウムで脱水処理したメタクリル酸メチル(以下「MMA」と略す:富士フイルム和光純薬製)17質量部に溶解し、完全に溶解したのちラジカル重合開始剤としてアゾビスイソブチロニトリル 0.01質量部加えて溶解し、硬化用樹脂溶液組成物を得た。この硬化用樹脂溶液組成物1.3gを内径53mmの円筒ガラス型に入れ密栓し、70℃の湯浴に、24時間浸し、硬化させ、0.5mm厚のキャスト成形品を得た。得られた成形品の全光線透過率を測定したところ、89.0%であった。また、内径4.4mm、高さ30mmの円筒ガラス管に同様に硬化用樹脂溶液組成物を満たして同条件で硬化させ、キャスト成形品を得た。得られた成形品を引張試験機により、衝撃強度を測定した。
実施例2
MIBKの代わりに1,1-ビス(4-ヒドロキシフェニル)-2-メチルプロパン(以下「IBTD」と略す:本州化学工業株式会社製)96.8g用いた以外は実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.54dl/g、以下「PC-2」と略す)を得た。得られたPC-2を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MIBKの代わりに1,1-ビス(4-ヒドロキシフェニル)-2-メチルプロパン(以下「IBTD」と略す:本州化学工業株式会社製)96.8g用いた以外は実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.54dl/g、以下「PC-2」と略す)を得た。得られたPC-2を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
実施例3
MIBKの代わりに1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン(以下「IOTD」と略す:本州化学工業株式会社製)119.2gを用いた以外は実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.51dl/g、以下「PC-3」と略す)を得た。得られたPC-3を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MIBKの代わりに1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン(以下「IOTD」と略す:本州化学工業株式会社製)119.2gを用いた以外は実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.51dl/g、以下「PC-3」と略す)を得た。得られたPC-3を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
実施例4
MBZTの代わりに、p-イソプロペニルフェノール(以下「IPP」と略す:三井化学株式会社製)を1.78gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.59dl/g、以下「PC-4」と略す)を得た。得られたPC-4を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MBZTの代わりに、p-イソプロペニルフェノール(以下「IPP」と略す:三井化学株式会社製)を1.78gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.59dl/g、以下「PC-4」と略す)を得た。得られたPC-4を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
実施例5
MIBKの代わりに、IBTD72.6gと2,2-ビス(4-ヒドロキシフェニル)プロパン(以下「BPA」と略す:三菱ケミカル株式会社製)22.8gを用い、MBZTを1.62g用いた以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.96dl/g、以下「PC-5」と略す)を得た。得られたPC-5を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MIBKの代わりに、IBTD72.6gと2,2-ビス(4-ヒドロキシフェニル)プロパン(以下「BPA」と略す:三菱ケミカル株式会社製)22.8gを用い、MBZTを1.62g用いた以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.96dl/g、以下「PC-5」と略す)を得た。得られたPC-5を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
実施例6
MIBKを81gに変更し、さらに2,2-ビス(4-ヒドロキシフェニル)ブタン(以下「BPB」と略す:本州化学工業株式会社製)24.2gを用い、MBZTを7.17gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.36dl/g、以下「PC-6」と略す)を得た。得られたPC-6を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MIBKを81gに変更し、さらに2,2-ビス(4-ヒドロキシフェニル)ブタン(以下「BPB」と略す:本州化学工業株式会社製)24.2gを用い、MBZTを7.17gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.36dl/g、以下「PC-6」と略す)を得た。得られたPC-6を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
実施例7
PC-1を1質量部に、MMAを19質量部に変更した以外は、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。

PC-1を6質量部に、MMAを14質量部に変更した以外は、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。

比較例1
MBZTをp-tert-ブチルフェノール(以下「PTBP」と略す:DIC株式会社製)2.0gを用いた以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.49dl/g、以下「PC-7」と略す)を得た。得られたPC-7を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
MBZTをp-tert-ブチルフェノール(以下「PTBP」と略す:DIC株式会社製)2.0gを用いた以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.49dl/g、以下「PC-7」と略す)を得た。得られたPC-7を用いて、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得て、同様に全光線透過率と衝撃強度を測定した。
比較例2
MIBKの代わりに、BPA91.2gを用い、MBZTの代わりにPTBP2.0gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.50dl/g、以下「PC-8」と略す)を得た。得られたPC-8を用いて、実施例1と同様に硬化樹脂溶液組成物を作製しようとしたが、MMAに溶解せず、得られたキャスト成形品は白濁した。キャスト成形品は、実施例1と同様に全光線透過率と衝撃強度を測定した。
MIBKの代わりに、BPA91.2gを用い、MBZTの代わりにPTBP2.0gに変更した以外は、実施例1同様に重合を行いポリカーボネート樹脂(極限粘度0.50dl/g、以下「PC-8」と略す)を得た。得られたPC-8を用いて、実施例1と同様に硬化樹脂溶液組成物を作製しようとしたが、MMAに溶解せず、得られたキャスト成形品は白濁した。キャスト成形品は、実施例1と同様に全光線透過率と衝撃強度を測定した。
比較例3
PC-1を全く用いず、MMAのみ硬化させた以外は、実施例1と同様に硬化樹脂溶液組成物を作製し、硬化させ、キャスト成形品を得た。キャスト成形品は、実施例1と同様に全光線透過率と衝撃強度を測定した。

実施例1~8および比較例1~3について、アクリル溶解性、ポリカーボネート樹脂の極限粘度、硬化用樹脂組成物の溶液粘度、キャスト成形品の全光線透過率、キャスト成形品の衝撃強度の評価結果を下記表1に示す。
本発明の活用例は、アクリル樹脂の改質剤とし活用され、具体的には透明で強度が求められる樹脂ガラス、自動車用ガラス代替、水槽、導光板、各種レンズ、ハードコート、塗料等の用途に応用することが可能である。
Claims (14)
- 飽和基を有するアクリル系モノマーと、
不飽和基を有する下記構造式(1)で表される末端構造が分子末端に結合した下記構成単位(2)を含むポリカーボネート樹脂と、
ラジカル重合開始剤と
を含む硬化用樹脂組成物。
(式(1)中、
Aはビニル基、イソプロペニル基、スチリル基、メチン基を表し、
R1~R2はそれぞれ独立して、単結合であるか、または置換基を有してもよい、炭素数1~20のアルキレン基を表し、
R3~R4はそれぞれ独立して、水素、置換基を有してもよい、炭素数1~20のアルキル基、炭素数1~10のアルコキシ基、炭素数6~12のアリール基、またはベンゾトリアゾール基を表し、
Zはエーテル基、カルボニル基、エステル基を表すか、単結合を表し、
aは1~3の整数であり、
Yは、エーテル結合またはエステル基を表す。)

R5~R8はそれぞれ独立して、水素であるか、それぞれ置換基を有してもよい、炭素数1~20のアルキル基、炭素数6~12のアリール基、炭素数1~5のアルコキシ基、炭素数7~17のアラルキル基であり、

R9とR10はそれぞれ独立して、水素、フッ素、塩素、臭素、ヨウ素であるか、各々置換基を有してもよい、炭素数1~20のアルキル基、炭素数1~5のアルコキシ基、炭素数6~12アリール基を表すか、R9とR10が結合して、炭素数5~20の炭素環または元素数5~12の複素環を形成する基を表し、
R11とR12はそれぞれ独立して、水素、フッ素、塩素、臭素、ヨウ素であるか、各々置換基を有してもよい、炭素数1~9のアルキル基、炭素数1~5のアルコキシ基、炭素数6~12アリール基を表し、
R13は置換基を有しても良い1~9のアルキレン基であり、
cは0~20の整数を表し、
dは1~500の整数を表し、
ただし、R5~R8が水素で、R9とR10がメチル基である場合には、第2のポリカーボネート樹脂をさらに含む。) - 前記構成単位(2)が、ビスフェノール化合物から誘導される、請求項1に記載の硬化用樹脂組成物。
- 前記ビスフェノール化合物のうち少なくとも1種が、2,2-ビス(4-ヒドロキシフェニル)ブタン、1,1-ビス(4-ヒドロキシフェニル)-2-メチルプロパン、1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン、2,2-ビス(4-ヒドロキシフェニル)-4-メチルペンタンからなる群より選択される、請求項3に記載の硬化用樹脂組成物。
- 前記式(1)において、Zが単結合またはエステル基であり、R1~R2がそれぞれ独立して単結合またはエチレン基であり、Aがイソプロペニル基またはメチン基であり、R3~R4がそれぞれ独立して水素またはベンゾトリアゾール基である、請求項1~4のいずれか一項に記載の硬化用樹脂組成物。
- 前記式(1)で表される末端構造が、2-[2-ヒドロキシ-5-[2-(メタクリロイルオキシ)エチル]フェニル]-2H-ベンゾトリアゾールまたはp-イソプロペニルフェノールから誘導される1価フェノールである、請求項5に記載の硬化用樹脂組成物。
- 前記アクリル系モノマーが、アクリル酸エステルまたはメタアクリル酸エステルを含む、請求項1~6のいずれか一項に記載の硬化用樹脂組成物。
- 前記アクリル系モノマーが、メチルメタアクリレートを含む、請求項1~7のいずれか一項に記載の硬化用樹脂組成物。
- 前記ポリカーボネート樹脂が、0.3~2.0dl/gの極限粘度である、請求項1~8のいずれか一項に記載の硬化用樹脂組成物。
- 前記構成単位(2)に対し、前記構造式(1)で表される末端構造が0.2mol%以上で含まれる、請求項1~9のいずれか一項に記載の硬化用樹脂組成物。
- 請求項1~10のいずれか一項に記載の硬化用樹脂組成物に、熱または光を与え硬化させることを含む、硬化方法。
- 請求項11に記載の硬化方法で、型に入れて硬化したキャスト成形品。
- 請求項1~10のいずれか一項に記載の硬化用樹脂組成物を型に入れて硬化させることを含む、キャスト成形品の製造方法。
- 請求項1~10のいずれか一項に記載の硬化用樹脂組成物から形成される、キャスト成形品。
