1.第1実施形態
以下、本発明の第1実施形態について、詳細に説明する。
本発明の第1実施形態に係る電池用焼結体は、固体電解質材料としてのナシコン型のリン酸化合物と、活物質材料としてのNi及びMnの少なくとも一方を含むスピネル型の酸化物と、を備え、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されないことを特徴とする。
第1実施形態における固体電解質材料は、ナシコン型のリン酸化合物である。ここにナシコン型とは、ナシコン型の結晶構造を有するものを意味する。さらに、「ナシコン型の結晶構造を有する」とは、完全な非晶質ではないことをいい、完全な結晶質のみならず、非晶質及び結晶質の中間状態をも含むものである。即ち、ナシコン型のリン酸化合物は、X線回折法によりピークが確認できる結晶性を有していればよい。
第1実施形態における活物質材料は、Ni及びMnの少なくとも一方を含むスピネル型の酸化物である。ここにスピネル型とは、スピネル型の結晶構造を有するものを意味する。上記活物質材料は、通常、結晶性が高いものであり、結晶質であることが好ましい。
第1実施形態に係る電池用焼結体は、電池に用いられ、焼結により得られる固体電解質材料及び活物質材料を含む物体を意味する。ここに焼結とは、固体粉末の集合体を加熱すると、固まって緻密な物体になる現象のことをいう。電池用焼結体は、電池の部材として用いられる焼結体であれば、特に限定されるものではない。ここに焼結体とは、固体粉末の集合体を加熱することにより、固まった緻密な物体のことをいう。
以下、本発明の第2実施形態について、詳細に説明する。
本発明の第2実施形態に係る電池用焼結体は、固体電解質材料としてのナシコン型のリン酸化合物と、活物質材料としてのLiCoO2と、を備え、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されないことを特徴とする。
第2実施形態における固体電解質材料については、上記第1実施形態に記載した内容と同様であるので、ここでの記載は省略する。
第2実施形態における活物質材料は、LiCoO2である。LiCoO2は、通常、結晶性が高いものであり、結晶質であることが好ましい。また、第2実施形態における活物質材料(LiCoO2)は、正極活物質として用いられることが好ましい。焼結前のLiCoO2の形状は、例えば粉状であり、その平均粒径は、1μm~12μmの範囲内であることが好ましく、2μm~6μmの範囲内であることがより好ましい。上記平均粒径が大きすぎると、緻密な電池用焼結体を得ることが困難になる可能性があり、上記平均粒径が小さすぎると、活物質材料の作製が困難になる可能性があるからである。
第2実施形態の電池用焼結体は、活物質材料としてLiCoO2を用いたこと以外は、上記第1実施形態に記載した内容と同様であるので、ここでの記載は省略する。
電池用焼結体のナシコン型のリン酸化合物とLiCoO2との界面には、X線回折法により分析したときに、異相が検出されないので、イオンは良好に移動をすることができる。このため、電池用焼結体の充放電特性の低下を抑制することができる。
以下、本発明の第3実施形態について、詳細に説明する。
本発明の第3実施形態に係る電池用焼結体は、固体電解質材料としてのナシコン型のリン酸化合物と、活物質材料としての下記一般式(2)で表される遷移金属酸化物と、を備え、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されないことを特徴とする。

以下、各態様に分けて詳細に説明する。
第3実施形態における活物質材料の第1態様について説明する。本態様の活物質材料は、Nb2O5である。
第3実施形態における活物質材料の第2態様について説明する。本態様の活物質材料は、WO3であることを特徴とするものである。
第3実施形態における活物質材料の第3態様について説明する。本態様の活物質材料は、MoO3であることを特徴とするものである。
第3実施形態における活物質材料の第4態様について説明する。本態様の活物質材料は、Ta2O5であることを特徴とするものである。
本態様の電池用焼結体は、活物質材料として上述した遷移金属酸化物を用いたこと以外は、上記第1実施形態に記載した内容と同様であるので、ここでの記載は省略する。
電池用焼結体のナシコン型のリン酸化合物と遷移金属酸化物との界面には、X線回折法により分析したときに、異相が検出されないので、イオンは良好に移動をすることができる。このため、電池用焼結体の充放電特性の低下を抑制することができる。
1.第4実施形態

以下、本発明の第4実施形態に係る電池用焼結体の製造方法について、工程ごとに説明する。
第4実施形態における中間体準備工程は、固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としてのNi及びMnの少なくとも一方を含むスピネル型の酸化物と、を含む中間体の準備をする工程である。

以下、本発明の第5実施形態について、詳細に説明する。
本発明の第5実施形態に係る電池用焼結体の製造方法は、固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としてのLiCoO2と、を含む中間体の準備をする、中間体準備工程と、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されない温度で、上記中間体の焼結をする、焼結工程と、を有することを特徴とする。
以下、本発明の第5実施形態に係る電池用焼結体の製造方法について、工程ごとに説明する。
第5実施形態における中間体準備工程は、固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としてのLiCoO2と、を含む中間体の準備をする工程である。第5実施形態における中間体は、活物質材料としてLiCoO2を用いたこと以外は、上記第4実施形態に記載した内容と同様であるので、ここでの記載は省略する。特に、中間体に含まれる固体電解質材料は、結晶化温度以上の温度で熱処理されたものであることが好ましい。
第5実施形態における焼結工程は、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されない温度で、上記中間体の焼結をする工程である。
以下、本発明の第6実施形態について、詳細に説明する。
本発明の第6実施形態に係る電池用焼結体の製造方法は、固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としての下記一般式(2)に表される遷移金属酸化物と、を含む中間体の準備をする、中間体準備工程と、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されない温度で、上記中間体の焼結をする、焼結工程と、を有することを特徴とする。

以下、本発明の第6実施形態に係る電池用焼結体の製造方法について、工程ごとに説明する。
第6実施形態における中間体準備工程は、固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としての上述した一般式(2)に表される遷移金属酸化物と、を含む中間体の準備をする工程である。
第6実施形態における焼結工程は、上記固体電解質材料と上記活物質材料との界面には、X線回折法により分析したときに、上記固体電解質材料の成分、及び上記活物質材料の成分以外の成分が検出されない温度で、上記中間体の焼結をする工程である。
本態様は、活物質材料がNb2O5であることを特徴とするものである。固体電解質材料が非晶質Li1.5Al0.5Ge1.5(PO4)3である場合、焼結温度は、より低いことが好ましい。プロセスコストを低減することができるからである。特に、上記焼結温度は、700℃未満であることが好ましく、例えば510℃~640℃の範囲内であることが好ましく、550℃~600℃の範囲内であることがより好ましい。また、中間体の焼結時間等については、上記第4実施形態に記載した内容と同様である。
本態様は、活物質材料がWO3であることを特徴とするものである。固体電解質材料が非晶質Li1.5Al0.5Ge1.5(PO4)3である場合、焼結温度は、例えば、950℃未満であることが好ましく、中でも510℃~700℃の範囲内であることがより好ましく、650℃~700℃の範囲内であることが特に好ましい。また、中間体の焼結時間等については、上記第4実施形態に記載した内容と同様である。
本態様は、活物質材料がMoO3であることを特徴とするものである。固体電解質材料が非晶質Li1.5Al0.5Ge1.5(PO4)3である場合、焼結温度は、例えば、700℃未満であることが好ましく、中でも510℃~650℃の範囲内であることがより好ましく、600℃~650℃の範囲内であることが特に好ましい。また、中間体の焼結時間等については、上記第4実施形態に記載した内容と同様である。
本態様は、活物質材料がTa2O5であることを特徴とするものである。固体電解質材料が非晶質Li1.5Al0.5Ge1.5(PO4)3である場合、焼結温度は、例えば、750℃未満であることが好ましく、中でも510℃~700℃の範囲内であることがより好ましく、650℃~700℃の範囲内であることが特に好ましい。また、中間体の焼結時間等については、上記第4実施形態に記載した内容と同様である。
以下、本発明の第7実施形態について、詳細に説明する。
本発明の第7実施形態に係る全固体リチウム電池は、上述した電池用焼結体を有することを特徴とするものである。
以下、本発明の全固体リチウム電池について、構成ごとに説明する。
本発明における正極活物質層は、少なくとも正極活物質を含有する層であり、必要に応じて、導電化材、固体電解質材料、及び結着材の少なくとも一つを含有していてもよい。上述した電池用焼結体の活物質材料を負極活物質として用いる場合には、正極活物質として、例えばLiCoO2、LiMnO2、Li2NiMn3O8、LiVO2、LiCrO2、LiFePO4、LiCoPO4、LiNiO2、LiNi1/3Co1/3Mn1/3O2等を用いることができる。
本発明における負極活物質層は、少なくとも負極活物質を含有する層であり、必要に応じて、導電化材、固体電解質材料、及び結着材の少なくとも一つを含有していてもよい。上述した電池用焼結体の活物質材料を正極活物質として用いる場合には、負極活物質として、例えば金属活物質及びカーボン活物質を挙げることができる。金属活物質としては、例えばIn、Al、Si及びSn等を挙げることができる。一方、カーボン活物質としては、例えばメソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)、ハードカーボン、ソフトカーボン等を挙げることができる。
本発明における固体電解質層は、固体電解質材料を含有するものであり、必要に応じて結着材を含有していてもよい。上述した電池用焼結体が活物質層である場合(上述した図2の場合)には、固体電解質層には、Liイオン伝導性を有する任意の固体電解質材料を用いることができる。固体電解質材料としては、例えば酸化物固体電解質材料及び硫化物固体電解質材料等を挙げることができる。
本発明の全固体リチウム電池は、上述した正極活物質層、負極活物質層、及び固体電解質層を少なくとも有するものである。さらに通常は、正極活物質層、及び負極活物質層の集電を行う集電体を有する。正極活物質層の集電を行う正極集電体の材料としては、例えばSUS、アルミニウム、ニッケル、鉄、チタン、及びカーボン等を挙げることができ、中でもSUSが好ましい。一方、負極活物質層の集電を行う負極集電体の材料としては、例えばSUS、銅、ニッケル、及びカーボン等を挙げることができ、中でもSUSが好ましい。また、正極集電体及び負極集電体の厚さや形状等については、全固体リチウム電池の用途等に応じて適宜選択することが好ましい。また、本発明に用いられる電池ケースには、一般的な全固体リチウム電池の電池ケースを用いることができる。電池ケースとしては、例えばSUS製電池ケース等を挙げることができる。全固体リチウム電池は、集電体の一方の面に正極活物質層を形成し、他方の面に負極活物質層を形成した電極、いわゆるバイポーラ電極の構成を採ってもよい。バイポーラ電極の構成を採ることによって、高容量化及び高出力化が可能になる。
本発明の全固体リチウム電池は、正極活物質層、負極活物質層、及び固体電解質層の少なくとも1層が焼結体であればよく、上記のうち2層が焼結体であってもよく、上記の全てが焼結体であってもよい。
非晶質リン酸化合物として、ガラス状のLi1.5Al0.5Ge1.5(PO4)3(ホソカワミクロン社製、LAGP)を用意した。図6は、この材料のTG/DTA曲線であり、結晶化温度は630℃であることが分かる。次に、ガラス状のLi1.5Al0.5Ge1.5(PO4)3を大気雰囲気、500℃、2時間の条件で熱処理(予備焼結)した。得られた試料を乳鉢で粉砕後、200メッシュの篩にかけ、ナシコン型のリン酸化合物(LAGP)を得た。
熱処理の温度を、それぞれ、540℃、650℃に変更したこと以外は、合成例1と同様にして、ナシコン型のリン酸化合物(LAGP)を得た。なお、合成例3で得られたナシコン型のリン酸化合物は、結晶化温度以上の温度で熱処理されたものであり、合成例1、2で得られたナシコン型のリン酸化合物は、結晶化温度以下の温度で熱処理されたものである。
合成例1で得られたナシコン型のリン酸化合物(LAGP)と、スピネル型の酸化物であるLiNi0.5Mn1.5O4(日亜化学工業製、平均粒径3μm)と、を用意した。これらを0.5gずつ秤量して乳鉢で混合し、得られた混合物をプレスし、φ13mmのペレットを作製した。次に、ペレットを、大気雰囲気、500℃、2時間の条件で焼成し、電池用焼結体を得た(実験例1-1)。次に、焼成温度を、それぞれ、550℃、600℃に変更したこと以外は、実験例1-1と同様にして、電池用焼結体を得た。
合成例1で得られたナシコン型のリン酸化合物の代わりに、合成例2で得られたナシコン型のリン酸化合物を用いたこと以外は、実験例1-1~1-3と同様にして、電池用焼結体を得た。
合成例1で得られたナシコン型のリン酸化合物の代わりに、合成例3で得られたナシコン型のリン酸化合物を用いたこと以外は、実験例1-1~1-3と同様にして、電池用焼結体を得た。
実験例1-1~1-9で得られた電池用焼結体を、乳鉢で粉砕し、X線回折(XRD)測定を行った。XRD測定には、リガク製RINT UltimaIIIを用い、CuKα線を用いた。その結果を表1に示す。
合成例1で得られたナシコン型のリン酸化合物(LAGP)と、LiCoO2(日亜化学工業製、平均粒径10μm)と、を用意した。これらを0.5gずつ秤量して乳鉢で混合し、得られた混合物をプレスし、φ13mmのペレットを作製した。次に、ペレットを、大気雰囲気、500℃、2時間の条件で焼成し、電池用焼結体を得た(実験例2-1)。次に、焼成温度を、それぞれ、550℃、600℃に変更したこと以外は、実験例2-1と同様にして、電池用焼結体を得た。
合成例1で得られたナシコン型のリン酸化合物の代わりに、合成例2で得られたナシコン型のリン酸化合物を用いたこと以外は、実験例2-1~2-3と同様にして、電池用焼結体を得た。
合成例1で得られたナシコン型のリン酸化合物の代わりに、合成例3で得られたナシコン型のリン酸化合物を用いたこと以外は、実験例2-1~2-3と同様にして、電池用焼結体を得た。
実験例2-1~2-9で得られた電池用焼結体を、乳鉢で粉砕し、X線回折(XRD)測定を行った。XRD測定には、リガク製RINT UltimaIIIを用い、CuKα線を用いた。その結果を表2に示す。
非晶質リン酸化合物として、ガラス状のLi1.5Al0.5Ge1.5(PO4)3(ホソカワミクロン社製、LAGP)と、Nb2O5(アルドリッチ製、平均粒径5.0μm)と、を用意した。これらを体積比50/50で乳鉢により混合し、得られた混合物をプレスし、φ13mmのペレットを作製した。次に、ペレットを、大気雰囲気、500℃、2時間の条件で焼成し、電池用焼結体を得た(実験例3-1)。次に、焼成温度を、それぞれ、550℃、600℃、650℃に変更したこと以外は、実験例3-1と同様にして、電池用焼結体を得た。
実験例3-1~3-4で得られた電池用焼結体を、乳鉢で粉砕し、X線回折(XRD)測定を行った。XRD測定には、リガク製RINT UltimaIIIを用い、CuKα線を用いた。その結果を表3に示す。

- 固体電解質材料としてのナシコン型のリン酸化合物と、
活物質材料としてのLiCoO2と、を備え、
前記固体電解質材料と前記活物質材料との界面には、X線回折法により分析したときに、前記固体電解質材料の成分、及び前記活物質材料の成分以外の成分が検出されないことを特徴とする、電池用焼結体。 - 固体電解質材料としてのナシコン型のリン酸化合物と、
活物質材料としての下記一般式(2)で表される遷移金属酸化物と、を備え、
前記固体電解質材料と前記活物質材料との界面には、X線回折法により分析したときに、前記固体電解質材料の成分、及び前記活物質材料の成分以外の成分が検出されないことを特徴とする、電池用焼結体。

(上記一般式(2)中、M2は、Tiを除く遷移金属元素であり、且つ、取り得る最大価数を有し、0≦y1、0≦y2である) - 前記活物質材料は、Nb2O5であることを特徴とする、請求項5に記載の電池用焼結体。
- 前記活物質材料は、WO3であることを特徴とする、請求項5に記載の電池用焼結体。
- 前記活物質材料は、MoO3であることを特徴とする、請求項5に記載の電池用焼結体。
- 前記活物質材料は、Ta2O5であることを特徴とする、請求項5に記載の電池用焼結体。
- 前記固体電解質材料は、下記一般式(3)で表されることを特徴とする請求項1~9のいずれか一項に記載の電池用焼結体。
Li1+zM3zM42-z(PO4)3 (3)
(上記一般式(3)中、M3は、Al、Y、Ga、及びInからなる群から選択される少なくとも1種、M4は、Ti、Ge及びZrからなる群から選択される少なくとも1種、並びにzは、0≦z≦2である) - 前記固体電解質材料は、Li1.5Al0.5Ge1.5(PO4)3であることを特徴とする請求項1~10のいずれか一項に記載の電池用焼結体。
- 固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としてのNi及びMnの少なくとも一方を含むスピネル型の酸化物と、を含む中間体の準備をする、中間体準備工程と、
前記固体電解質材料と前記活物質材料との界面には、X線回折法により分析したときに、前記固体電解質材料の成分、及び前記活物質材料の成分以外の成分が検出されない温度で、前記中間体の焼結をする、焼結工程と、
を有することを特徴とする、電池用焼結体の製造方法。 - 前記固体電解質材料としての前記ナシコン型のリン酸化合物を、前記非晶質リン酸化合物の焼結をすることにより得る、予備焼結工程を更に有することを特徴とする請求項12に記載の電池用焼結体の製造方法。
- 前記非晶質リン酸化合物の前記焼結の温度は、前記非晶質リン酸化合物の結晶化温度よりも高いことを特徴とする請求項13に記載の電池用焼結体の製造方法。
- 固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としてのLiCoO2と、を含む中間体の準備をする、中間体準備工程と、
前記固体電解質材料と前記活物質材料との界面には、X線回折法により分析したときに、前記固体電解質材料の成分、及び前記活物質材料の成分以外の成分が検出されない温度で、前記中間体の焼結をする、焼結工程と、
を有することを特徴とする、電池用焼結体の製造方法。 - 固体電解質材料としての非晶質リン酸化合物及びナシコン型のリン酸化合物のいずれか一方と、活物質材料としての下記一般式(2)で表される遷移金属酸化物と、を含む中間体の準備をする、中間体準備工程と、
前記固体電解質材料と前記活物質材料との界面には、X線回折法により分析したときに、前記固体電解質材料の成分、及び前記活物質材料の成分以外の成分が検出されない温度で、前記中間体の焼結をする、焼結工程と、
を有することを特徴とする、電池用焼結体の製造方法。
