基板1として、JIS規格番号SUS444のステンレス鋼板を用いた。このステンレス鋼の組成は、19Cr−2Mo−Ti,Nb,Zr−極低(C,N)である。このステンレス鋼板の表面に、窒素ガス雰囲気下にて700℃で20分間加熱し、窒化層4Aの形成を行った。

次に、窒化層4Aが形成されたステンレス鋼板の表面に、シリケート(ケイ酸塩)の濃度が6重量%で加水分解率が1500%である二酸化ケイ素の前躯体の溶液をスピンコーティングにて塗布して焼成することにより、中間層2を形成した。より具体的には、塗布後の厚さが約0.2μmとなるように回転速度1500rpmで20分間スピンコータ12を用いて塗布した後、大気雰囲気下にて500℃で1時間焼成を行った。このように中間層2が形成されたステンレス鋼板(以下、基板Aという。)を窒素雰囲気下にて700℃で20分間加熱する作業を5回行った。1回加熱した後と5回加熱した後とにおける基板A(中間層2)の表面の様子を主成分である鉄と添加元素であるクロムに着目して、X線光電子分光法(X−ray Photoelectron Spectroscopy method 以下、XPS法と略称する。)により観察した。その結果であるXPSスペクトルを図9に示す。XPSスペクトルは、横軸を結合エネルギー(単位eV)、縦軸を強度(任意単位)として示される。図9(a)には1回加熱後の基板A表面における鉄(Fe 2p3/2)に関して、図9(b)には5回加熱後の基板A表面における鉄(Fe 2p3/2)に関してそれぞれ示す。また、図9(c)には1回加熱後の基板A表面におけるクロム(Cr 2p3/2)に関して、図9(d)には5回加熱後の基板A表面におけるクロム(Cr 2p3/2)に関してそれぞれ示す。図9(a)〜図9(d)に示すように、実験例1の基板A表面においては、鉄のXPSスペクトル及びクロムのXPSスペクトルのいずれに関しても、1回加熱した後と5回加熱した後とではピークが確認されなかったため、クロム及び鉄やそれらの化合物すなわち金属元素の中間層2上への析出が抑制されたことが確認された。
[比較例1]
比較例1として、実験例1と同じJIS規格番号SUS444のステンレス鋼板の表面に窒化処理を行わず、実験例1と同じ条件でスピンコート法により中間層2を形成した。この窒化処理を行わずに中間層2が形成されたステンレス鋼板(以下、基板Pという。)を実験例1と同じ条件で5回加熱し、1回加熱した後と5回加熱した後とにおける基板P(中間層2)の表面の様子を主成分である鉄と添加元素であるクロムに着目して、XPS法にて観察した。その結果を示すXPSスペクトルを、図10(a)には1回加熱後の基板P表面における鉄(Fe 2p3/2)に関して、図10(b)には5回加熱後の基板P表面における鉄(Fe 2p3/2)に関してそれぞれ示す。また、図10(c)には1回加熱後の基板P表面におけるクロム(Cr 2p3/2)に関して、図10(d)には5回加熱後の基板P表面におけるクロム(Cr 2p3/2)に関してそれぞれ示す。比較例1の基板P表面においては、図10(a),(b)に示すように、鉄のXPSスペクトルに関して、1回加熱した後においては、ピークが確認されなかったため中間層2上への析出が抑制されたことが確認されたが、5回加熱した後においては、710eV付近に顕著なピークが現れ、鉄や鉄化合物が中間層2上へ析出したことが確認された。また、図10(c),(d)に示すように、クロムのXPSスペクトルに関して、1回加熱した後と5回加熱した後とに、それぞれ576eV付近に顕著なピークが現れ、その強度は5回加熱した後の方が1回加熱した後よりも強いことから、加熱回数が増えるごとにクロムやクロム化合物がより多く中間層2上へ析出されたことが確認された。これは、ステンレス鋼板の表面に被処理層4を形成しなかったため、基板Pへの繰り返し加熱により、金属元素、特に添加元素(クロム)の活性が抑制されなかったことによるものと考えられる。

以下、実施例2に係るカーボンナノチューブ生成用基板10を用いた実験例2について説明する。

このようにして形成されたカーボンナノチューブ生成用基板10(以下、基板Cという。)に、繰り返しカーボンナノチューブ6を生成して剥離する実験を行った。カーボンナノチューブ6は、毎回、アセチレンを19%含有する雰囲気下にて715℃で10分間生成された。1回の生成を終えると、生成されたカーボンナノチューブ6は基板1から剥離され、その後、基板Cの表面にある炭素含有残渣が、大気雰囲気下にて700℃で30分間の加熱処理(熱分解)により除去された。この残渣処理が行われた後、肥大化した触媒粒子5を含む残渣を水洗いして取り除いた。さらに、カーボンナノチューブ6の剥離によりおよそ2nmの厚さの触媒層3が除去されたため、電子ビーム蒸着法により膜厚2nmの鉄の触媒層3を形成して補った。

基板Cのカーボンナノチューブ生成回数とカーボンナノチューブ長さ(単位μm)との関係、またカーボンナノチューブ生成回数と単位面積あたりのカーボンナノチューブの重さすなわちカーボンナノチューブ生成量(単位mg/cm2)との関係について調べた。その結果を図12及び図13に折れ線グラフa及び折れ線グラフbで示す。図12及び図13に示すように、基板Cにおいては、カーボンナノチューブ生成回数に依存することなく、生成されたカーボンナノチューブ長さ及びカーボンナノチューブ生成量は一定であった。これは、ステンレス鋼板に窒化層4Aを形成することにより、ステンレス鋼板から添加元素(クロム)が析出することを抑制したことによるものと考えられる。すなわち、基板Cはカーボンナノチューブ6の繰り返し利用が十分に可能なカーボンナノチューブ生成用基板10であると言える。
[比較例2]
比較例2として、実験例1と同じJIS規格番号SUS444のステンレス鋼板の表面に窒化処理及び酸化処理を行うことなく、実験例1と同じ条件で中間層2を形成し、実験例3と同じ条件で触媒層3を形成した。この比較例2のカーボンナノチューブ生成用基板(以下、基板Qという。)に、実験例3と同じ条件で、繰り返しカーボンナノチューブ6を生成して剥離する実験を行った。基板Qのカーボンナノチューブ生成回数とカーボンナノチューブ長さ(単位μm)との関係、またカーボンナノチューブ生成回数とカーボンナノチューブ生成量(単位mg/cm2)との関係について調べた。その結果を図12及び図13に折れ線グラフc及び折れ線グラフdで示す。図12及び図13に示すように、基板Qはカーボンナノチューブ生成回数が増えるにつれてカーボンナノチューブ長さ及びカーボンナノチューブ生成量ともに低下していることがわかった。これは、ステンレス鋼板の表面に被処理層4を形成しなかったため、カーボンナノチューブ6の生成ごとに行われる基板Qへの繰り返し加熱により、ステンレス鋼板から添加元素(クロム)が析出して、触媒金属の触媒活性を低下させたことによるものと考えられる。
[実験例4]
以下、実施例2に係るカーボンナノチューブ生成用基板10’を用いた実験例4について説明する。
