Description
The present invention relates to a carbon fiber manufacturing method for manufacturing a carbon fiber by bringing a carbon-based gas into contact with a catalyst, a substrate cartridge capable of laminating a plurality of substrates, and heat for producing a carbon fiber on a substrate by a thermal CVD method. The present invention relates to a CVD apparatus.
Carbon fibers such as carbon nanotubes are nano-order thin and have a high aspect ratio, and are widely used for electron emitter materials, hydrogen storage materials, high-capacity capacitor materials, secondary battery or fuel cell electrode materials, electromagnetic wave absorbing materials, etc. It's getting on.
Such a carbon fiber manufacturing method includes an arc discharge method, a laser evaporation method, a thermal CVD method, and the like. Among these manufacturing methods, the thermal CVD method uses carbon by forming a finely divided metal-based catalyst for carbon fiber growth on the substrate and heating the substrate in a carbon-based gas atmosphere. A technique for manufacturing a fiber is known (see Patent Document 1).
The problem to be solved by the present invention is to make it possible to mass-produce high-purity carbon fibers efficiently and inexpensively with little or almost no damage.
(1) In the carbon fiber manufacturing method according to the present invention, the carbon fiber manufacturing step includes a first step of mounting a substrate on a substrate cartridge, and a second step of depositing a catalyst on the substrate mounted on the substrate cartridge. A third step of setting the substrate cartridge in the thermal CVD apparatus, a fourth step of forming a carbon fiber on the substrate surface with the substrate cartridge set in the thermal CVD apparatus, and the substrate cartridge from the thermal CVD apparatus. And a sixth step of separating and collecting the carbon fiber from the substrate by a non-reacting gas pressure with the substrate mounted on the substrate cartridge, and using the same substrate. It is characterized by having a repeated manufacturing cycle.
In the present invention, in the sixth step, the carbon fiber is peeled off from each substrate by the non-reacting gas pressure and collected with the substrate mounted on the substrate cartridge, so that the mass productivity of the carbon fiber is drastically increased. improves.
That is, according to the present invention, after the substrate is mounted on the substrate cartridge in the first step to the second step and the catalyst is deposited, the substrate cartridge is set in the thermal CVD device in the third step, and the thermal CVD device in the fourth step. The carbon fiber is manufactured on the substrate with the substrate mounted on the substrate cartridge, and after the fifth step, the carbon fiber is peeled off from the substrate surface by the gas pressure with the substrate mounted on the substrate cartridge in the sixth step. It can be recovered to complete one manufacturing cycle. In the first step, the substrate on which the catalyst is formed may be set in the substrate cartridge.
In this case, in the sixth step, the carbon fiber can be recovered with the substrate mounted on the substrate cartridge. Therefore, the process proceeds to the first step of the next manufacturing cycle. Thus, it becomes possible to form a catalyst film on the substrate surface by immersing the substrate cartridge together with the substrate cartridge, and the mass productivity of the carbon fiber is remarkably improved.
In the present invention, the carbon fiber recovery in the sixth step is agglomeration with no gap in the carbon fiber so that the carbon fiber is separated from the substrate surface by the gas pressure and recovered with the substrate mounted on the substrate cartridge. The carbon fiber can be recovered in a state, there is no damage, a high-purity carbon fiber can be recovered, and the manufacturing process is efficient and can be manufactured at low cost.
In a preferred embodiment of the present invention, in the first step, the catalyst is formed on the substrate to be mounted on the substrate cartridge, so that the second step is omitted and the process proceeds from the first step to the third step.
In a preferred aspect of the present invention, the catalyst is deposited on the substrate while the substrate is mounted on the substrate cartridge when shifting from the sixth step to the next manufacturing cycle, so that the next manufacturing cycle starts from the third step. Is to start.
A preferred embodiment of the present invention starts from the first step in the next manufacturing cycle by removing the substrate from the substrate cartridge and depositing the catalyst on the substrate when the process proceeds from the sixth step to the next manufacturing cycle. The second step is omitted, and the process proceeds to the third step.
In a preferred aspect of the present invention, the sixth step is a step of peeling the carbon fiber from the substrate surface by blowing a non-reactive gas onto the catalyst in parallel with the substrate surface.
In this embodiment, since the gas is blown in parallel to the substrate surface, a high purity carbon fiber can be obtained without damaging the carbon fiber, which is preferable.
A preferred aspect of the present invention is to perform a seventh step of ashing the substrate after the sixth step.
When the carbon fiber is peeled off from the substrate surface by gas pressure in the sixth step, carbon fiber residue (carbon component remaining without being peeled off) may remain on the substrate surface. If carbon fiber residues remain on the substrate surface in this way, it becomes difficult to reuse the same substrate for the production of the next carbon fiber.
Therefore, after peeling the carbon fiber from the substrate surface, the carbon component is burned by ashing, changed to carbon dioxide, and then blown off the substrate surface, so that the substrate surface can be cleaned and reused for the production of the next carbon fiber. Will be able to.
A preferred aspect of the present invention is to perform an eighth step of cleaning the substrate after the sixth step.
If the carbon fiber is peeled off from the substrate surface by gas pressure in the sixth step, impurities may remain on the substrate surface. Therefore, by cleaning the substrate after the sixth step by the eighth step according to the above aspect, the substrate surface can be cleaned so that the substrate can be reused for the production of the next carbon fiber.
One preferable aspect of the present invention is that the cleaning in the eighth step is acid cleaning.
The catalyst used for carbon fiber growth may remain on the substrate. This catalyst may be a metal such as Fe or Al, or may be altered to a compound that loses its catalytic action due to a chemical reaction. Such impurities are difficult to clean from the substrate surface by normal cleaning.
Therefore, if the eighth step after the sixth step is cleaned with an acid, the impurities can be removed to clean the substrate surface, and the substrate can be reused for the next carbon fiber production. It becomes.
In a preferred aspect of the present invention, the second step is a step of mounting a plurality of substrates on the substrate cartridge at intervals in parallel with each other, and the fourth step is a carbon-based gas in the catalyst. This is a step of forming a carbon fiber film on the substrate surface by forcibly flowing along the substrate surface while controlling the flow rate within a certain range.
In this embodiment, the rate at which the gas is decomposed by the catalyst on the substrate surface (decomposition rate limiting) is made substantially uniform over the entire substrate surface, and thereby the rate at which carbon fibers grow on the entire substrate surface (growth rate limiting) is made almost uniform. As a result, the carbon fiber can be formed in a uniform length on the substrate surface.
In a preferred aspect of the present invention, the first step is a step of forming a catalyst on the substrate by plating. In this aspect, the catalyst can be formed on the substrate in a state where the substrate is mounted on the substrate cartridge, which can contribute to the improvement of mass productivity of the carbon fiber.
In a preferred aspect of the present invention, the first step is a step of forming a base film on the substrate by plating, and then forming a catalyst film on the plated base film by plating. In this aspect, the base film and the catalyst film can be formed on the substrate in a state where the substrate is mounted on the substrate cartridge, which can contribute to an improvement in the mass productivity of the carbon fiber.
(2) A substrate cartridge according to the present invention is a substrate cartridge capable of storing a plurality of substrates at intervals in parallel to each other, and is used in the carbon fiber manufacturing method of (1) above. Is.
According to the substrate cartridge of the present invention, it can be used in the first to eighth steps in the carbon fiber manufacturing method of the present invention with a plurality of substrates mounted in parallel to each other.
(3) The thermal CVD apparatus according to the present invention is a thermal CVD apparatus used in the carbon fiber manufacturing method of the present invention, and is attached to the main chamber through the gate valve, in which the thermal CVD is performed. In addition, a load lock chamber capable of performing the operations of storing and removing the substrate cartridge from the main chamber in the same atmosphere as the main chamber through the gate valve is provided.
Note that the load lock chamber is not limited to being evacuated in the embodiment, and the load lock chamber can be operated at normal pressure by performing gas replacement with a non-reactive gas such as He gas. Good. The load lock chamber is intended to operate at the same pressure as the main chamber.
One or a plurality of load lock chambers may be provided.
According to a preferred aspect of the present invention, the main chamber has a carbon-based gas on the opposite substrate surface of each substrate loaded in a substrate cartridge housed in the main chamber while controlling the gas flow rate within a certain range. It is to be able to forcibly flow along the parallel.
The carbon fiber can include carbon nanotubes, carbon nanohorns, carbon nanocones, carbon nanobumps, and graphite nanofibers.
Although the metal used for a catalyst will not be specifically limited if it is a substance which accelerates | stimulates the film-forming of carbon fiber, For example, there exist metals, such as iron, cobalt, nickel.
The catalyst is preferably a metal catalyst finely divided on a substrate. In this case, only the catalyst can be arranged on the substrate. However, when the catalyst film is formed on the substrate and the catalyst film is heat-treated to form fine particles, the metal constituting the catalyst film diffuses into the substrate. , No catalyst is produced.
In order to prevent this, a non-reacting base film is formed on the substrate on the substrate, a catalyst film is formed on the base film, and the base film and the catalyst film are heat-treated to form fine particles. There is technology.
Examples of the metal used for such a base film include metals such as Al, Ti, and Cu, or alloys thereof.
The method for depositing the catalyst on the substrate surface is not limited to the above-described plating, but can be deposited by electron beam evaporation, sputtering, ion plating, or the like.
The carbon-based gas is not particularly limited as long as it contains carbon. Examples of the gas include acetylene, ethylene, methane, propane, and propylene. Also, at normal temperature and normal pressure, it is not necessary to use gas as long as the carbon fiber film formation conditions (pressure, temperature, etc.) are sufficient, such as alcohols such as methanol and ethanol, and organic solvents such as acetone and benzene. Can be used.
According to the present invention, the mass productivity of carbon fibers can be improved.
The present invention can also produce a carbon fiber in a uniform length in addition to the above-described improvement in mass productivity.
Furthermore, in addition to the improvement in mass productivity, the present invention can recover the carbon fiber with less damage and improve the purity of the recovered carbon fiber.
Hereinafter, a method for manufacturing a carbon fiber according to an embodiment of the present invention will be described with reference to the accompanying drawings.

In this film formation, the
By supplying the raw material gas in this way, the rate at which the gas is decomposed by the catalyst can be made substantially uniform over the entire substrate surface, and the rate at which the
In the above, when the gas flow rate is controlled within a certain range, the contact gas concentration with respect to the catalyst and the gas contact time with respect to the entire substrate surface can be balanced and controlled so that the
When the gas flow rate is below a certain range, the gas flow rate becomes too slow and the gas contact time becomes long, and the

Therefore, when the gas is flowed from one end side to the other end side of the substrate surface at a certain range of speed, the flow rate is larger on one end side and lower on the other end side than the other end side, Since the gas concentration is newly supplied from one end side of the substrate surface, the contact gas concentration and the gas contact time are balanced in the entire region of the substrate surface, and the

According to the result of calculation by the inventor that all the catalyst on one
Therefore, wt% of the catalyst is given by the formula of the total catalyst weight / substrate weight difference before and after carbon nanotube recovery, and by substituting the above numerical value into this formula, 2.387 × 10 −6 /1.419×10 −3. ≈0.168 wt%. The wt% of the catalyst becomes an impurity contained in the recovered carbon nanotube. Since the wt% of the carbon nanotube catalyst recovered by the existing thermal CVD method is 0.2 wt% or more, the calculation results show that the collection of high-purity carbon nanotubes in which the catalyst wt% is less than 0.2 wt% is extremely high. I was able to get a body.
As described above, the carbon fiber can be manufactured by a series of manufacturing cycles including the steps from the first step to the sixth step. In this manufacturing cycle, the first time from the first step to the sixth step is performed to manufacture the carbon fiber, and the second and subsequent steps are repeated after the first sixth step, and then the third step to the sixth step are repeated. Can be mass-produced. This is because the second step can be omitted because the catalyst exists on the substrate.
In addition, as shown with a dotted line in FIG. 1 and FIG. 2, you may implement the following 7th, 8th step as needed.

From the first time on, after the first eighth step, the second step to the eighth step can be repeated to mass-produce the carbon fiber.

In the second step, the catalyst can be formed on the substrate with the substrate mounted on the substrate cartridge. However, the catalyst is formed on the substrate before the substrate is mounted on the substrate cartridge in the first step. Steps may be omitted. That is, after the eighth step, or when the eighth step is omitted, after the seventh step, when the seventh step is omitted, after the sixth step, the substrate is removed from the substrate cartridge, and the catalyst is formed on the substrate. Then, the first step can be performed and the process can move to the third step.
