Description
本発明は、各種電子機器に用いられる磁性コアとワイヤとを備えたコモンモードチョークコイルの製造方法に関する。
電源ラインの不要輻射ノイズ対策や高周波信号のコモンモードノイズ対策等に巻線型コモンモードチョークコイルの利用が知られている。
このコモンモードチョークコイルは、巻芯の両側に鍔部が形成されたフェライト磁性コアと、磁性コアの巻芯にバイファイラ巻等によって数ターン~数十ターン巻回された複数の絶縁被覆導線からなるワイヤと、磁性コアとほぼ同じ透磁率を有し磁性コアの両方の鍔部間を接着剤により接合した磁性板とによって構成されている。磁性コアおよび磁性板はフェライト粉末に結合剤を混ぜてプレス成型し、これを焼成することによって得られる。さらに少なくとも一方の鍔部には複数の電極が形成され、ワイヤの巻始めの端部と巻終りの端部はこれらの電極に対してそれぞれ半田付け、熱圧着等によって導電接続されている。このようなコモンモードチョークコイルでは、コアの巻芯に巻回するワイヤの巻回数を適宜設定することによって所望のインピーダンス値を得る。この場合、1個1個の磁性コアに絶縁被覆導線を巻きつける必要があり、生産性が良くない。これに対し、リードフレームに磁性コアを接着させた状態で絶縁被覆導線を巻きつけるが提案されている。

鍔部13は、巻芯部12に接続された表面213と、長手方向D12において表面213の反対側に位置する表面113と、表面113、213に繋がる端面313、413、513、613とを有する。端面313、413は互いに反対側に位置し、端面513、613は互いに反対側に位置する。表面113は4つの辺113A~113Dで囲まれた矩形状を実質的に有する。すなわち、4つの辺113A~113Dは表面113の外縁113Pを構成する。端面313~613は表面213と辺113A~113Dでそれぞれ繋がっている。辺113A、113Bは互いに平行である。辺113C、113Dは互いに平行であり、辺113A、113Bに直角である。同様に、鍔部14は、巻芯部12に接続された表面214と、長手方向D12において表面214の反対側に位置する表面114と、表面114、214に繋がる端面314、414、514、614とを有する。端面314、414は互いに反対側に位置し、端面514、614は互いに反対側に位置する。
次に図3に示すフープ状のリードフレーム15を準備する。リードフレーム15はフープ状に繋がった複数のフレーム部15Aを有する。リードフレーム15には端子電極16A、16Bが繋がっている。詳細には、フレーム部15Aのそれぞれにおいて、リードフレーム15は、フレーム部15Aから延びて端子電極16Aに繋がる部分116A、216Aと、フレーム部15Aから延びて端子電極16Bに繋がる部分116B、216Bとをさらに有する。端子電極16A、16Bが繋がったリードフレーム15は厚さ約0.1mmのりん青銅よりなる金属板を打ち抜き加工および曲げ加工して得られる。端子電極16A、16Bは磁性コア11の鍔部13、14にそれぞれ設けられる。端子電極16Aは2つの部分116A、216Aでリードフレーム15につながっており、端子電極16Bは2つの部分116B、216Bでリードフレーム15につながっている。
次に図4に示すように磁性コア11の鍔部13の端子電極16A、16Bが配置される部分に接着剤を塗布し、磁性コア11が鍔部13で端子電極16A、16Bに接着されるように磁性コア11を配置する。このあと約150℃で約1分加熱することにより、端子電極16A、16Bを介して磁性コア11をリードフレーム15に仮固定する。このようにすることにより、磁性コア11は、4つの部分116A、116B、216A、216Bでリードフレーム15に支えられる。
次に図5に示すように磁性コア11の鍔部14に2個の端子電極17A、17Bを接着剤で貼り付ける。なお端子電極17A、17Bは、リードフレーム15を形成するために金属板を打ち抜く際に、打ち抜く部分を端子電極17A、17Bとなる形に打ち抜いておいて、端子電極17A、17Bとして用いることにより、金属板の材料ロスを少なくすることができる。この後も同様に約150℃で約1分加熱することにより端子電極17A、17Bを鍔部14に仮固定する。
次に図6を示すように磁性コア11の巻芯部12に1対の絶縁被覆導線18A、18Bを巻回する。端子電極16A、16Bに絶縁被覆導線18Aの端118A、218Aをそれぞれ接続する。端子電極17A、17Bに絶縁被覆導線18Bの端118B、218B(図1B参照)をそれぞれ接続する。巻芯部12に1対の絶縁被覆導線18A。18Bを巻回するときに、図2に示す磁性コア11は鍔部13の表面113の外縁113Pの一直線上に無い3つの部分である3つの辺113A、113C、113Dでリードフレーム15につながっているため、絶縁被覆導線18A、18Bを安定して巻芯部12に巻きつけることができる。
次に図7に示すように端子電極16A、16Bとつながっているリードフレーム15の部分216A、216Bを切断部19A、19Bで切断する。このとき端子電極16A、16Bが鍔部13の端面413(図2参照)から突出するようにリードフレーム15の部分216A、216Bを切断する。実施の形態では、端子電極16A、16Bは鍔部13の端面413から約0.1mm突出する。
次に図8に示すようにリードフレーム15に固定された磁性コア11をリードフレーム15に対し所定の回転方向R1に90°回転させるように部分116A、116Bの折り曲げ部21A、21Bでリードフレーム15を曲げる。ここで90°回転させるとは、厳密な意味の90°ではなく、回転させた結果、鍔部13、14の端面413、414とを含む平面P1001(図1A参照)がほぼ水平になるということを意味する。
次に図9に示すように鍔部13、14の端面413、414に接着剤を塗布し、磁性板23を貼り合わせ、約150℃で約1分加熱することにより仮固定する。このとき端子電極16A、16Bが鍔部13の端面413から約0.1mm突出しているので、磁性板23を磁性コア11に対して容易に位置あわせすることができる。なお、この場合、端子電極17A、17B(図5参照)は鍔部14の端面414から突出しないことが望ましい。このようにすることにより、磁性板23の大きさがばらついても容易に磁性板23を位置あわせすることができる。このように、鍔部13、14の端面413、414は磁性板23に接着剤で接着される接着面として機能する。図1Aは磁性コア11の鍔部13、14の端面413、414(接着面)に塗布されて磁性板23にそれぞれ接着する接着剤413A、414Aを示す。接着剤413Aは鍔部13の端面413を含む平面P1001から突出している端子電極16A、16Bの部分に達する。この構成により、磁性コア11と磁性板23との接合強度をより強くすることができる。
次に図10に示すように、リードフレーム15に固定された磁性コア11をリードフレーム15に対し90°戻す。すなわち回転方向R1の反対の回転方向R2に回転するようにリードフレーム15の部分116A、116Bの折り曲げ部22A、22Bでリードフレーム15を曲げる。
次にフープ状のリードフレーム15を所定の長さで切断し、それぞれをストッカーに収納し、約150℃で約30分加熱することにより、端子電極16A、16B、17A、17Bを磁性コア11に仮固定している接着剤を硬化させる。
次に図10に示すように、端子電極16A、16Bとつながっているリードフレーム15の部分116A、116Bを切断部20A、20Bで切断し、個片のコモンモードチョークコイル1001を得る。図10に示すように、回転方向R2に回転するようにリードフレーム15の部分116A、116Bの折り曲げ部22A、22Bでリードフレーム15が曲げられているので、リードフレーム15の切断部19A、19B(図7参照)でリードフレーム15を切断する方向と同じ方向に部分116A、116Bを切断部20A、20Bで容易に切断することができる。
特許文献1に開示されているコモンモードチョークコイルの製造方法では、一方の鍔部の底面側のみがリードフレームに接着されている状態で絶縁被覆導線を巻きつける。したがって、磁性コアが動き、安定して巻きつけることが難しく、電気的性能が安定しにくい。さらに直流抵抗値を下げるため絶縁被覆導線の径が大きくなってくると、安定して巻きつけることがさらに難しくなる。
実施の形態におけるコモンモードチョークコイル1001の製造方法では、図2に示すように、磁性コア11が鍔部13の表面113の一直線上にない部分である3つの辺113A、113C、113Dで図6に示すリードフレーム15につながった状態で、絶縁被覆導線18A、18Bを安定して巻芯部12に巻きつけることができる。これにより、安定な電気的特性を有するコモンモードチョークコイル1001を効率よく製造することができる。
図11は実施の形態における他のコモンモードチョークコイル1002の回路図である。図11において図1Aから図10に示すコモンモードチョークコイル1001と同じ部分には同じ参照番号を付す。図11に示すコモンモードチョークコイル1002は絶縁被覆導線18Aと端子電極16A、16B、17A、17Bの接続が図1Aから図10に示すコモンモードチョークコイル1001と異なる。具体的には、図11に示すコモンモードチョークコイル1002では、絶縁被覆導線18Aの一方の端118Aは端子電極16Aに接続され、絶縁被覆導線18Aの他方の端218Aは端子電極17Aに接続されている。絶縁被覆導線18Bの一方の端118Bは端子電極16Bに接続され、絶縁被覆導線18Bの他方の端218Bは端子電極17Bに接続されている。絶縁被覆導線18A、18Bは互いに磁気結合する。図11に示すコモンモードチョークコイル1002でも図1Aから図10に示すコモンモードチョークコイル1001と同様に安定な電気的特性が得られる。
上述のように、実施の形態におけるコモンモードチョークコイル1001では、絶縁被覆導線18Aが端子電極16B、17Aのうちの一方の端子電極16Bと端子電極16Aとに接続されてかつ端子電極16B、17Aのうちの他方の端子電極17Aと端子電極17Bとには接続されていない。絶縁被覆導線18Bが端子電極16B、17Aのうちの他方の端子電極17Aと端子電極17Bとに接続されてかつ端子電極16B、17Aのうちの一方の端子電極16Bと端子電極16Aとには接続されていない。
実施の形態におけるコモンモードチョークコイル1002では、絶縁被覆導線18Aが端子電極16B、17Aのうちの一方の端子電極17Aと端子電極16Aとに接続されてかつ端子電極16B、17Aのうちの他方の端子電極16Bと端子電極17Bとには接続されていない。絶縁被覆導線18Bが端子電極16B、17Aのうちの他方の端子電極16Bと端子電極17Bとに接続されてかつ端子電極16B、17Aのうちの一方の端子電極17Aと端子電極16Aとには接続されていない。

Claims (9)
- 互いに反対側の第1と第2の端部を有する巻芯部と、前記巻芯部の前記第1の端部に繋がる第1の鍔部と、前記巻芯部の前記第2の端部に繋がる第2の鍔部とを有する磁性コアを準備するステップと、
第1と第2の端子電極が繋がったリードフレームを準備するステップと、
前記第1と第2の端子電極が前記リードフレームに繋がっている状態で前記第1と第2の端子電極に前記磁性コアの前記第1の鍔部を接着するステップと、
前記第2の鍔部に第3と第4の端子電極を接着するステップと、
前記巻芯部に第1と第2の絶縁被覆導線を巻回するステップと、
前記第1と第2の端子電極と前記第3と第4の端子電極とに前記第1と第2の絶縁被覆導線を接続するステップと、
前記第1と第2の端子電極が前記リードフレームに繋がっておりかつ前記第1の鍔部に接着している状態で前記磁性コアを前記リードフレームに対し所定の回転方向に90°回転させるように前記リードフレームを曲げるステップと、
前記磁性コアに磁性板を接着するステップと、
前記磁性コアの前記第1の鍔部が前記第1と第2の端子電極に接着した状態で前記第1と第2の端子電極を前記リードフレームから切り離すことにより前記磁性コアを前記リードフレームから切り離すステップと、
を含む、コモンモードチョークコイルの製造方法。 - 前記磁性コアに前記磁性板を接着する前記ステップは、前記磁性コアの前記第1の鍔部の接着面に前記磁性板を接着するステップを含み、
前記第1と第2の端子電極に前記磁性コアの前記第1の鍔部を接着する前記ステップは、前記第1と第2の端子電極が前記リードフレームに繋がっている状態で前記第1と第2の端子電極が前記第1の鍔部の前記接着面を含む平面から突出するように前記第1と第2の端子電極に前記磁性コアの前記第1の鍔部を接着するステップを含む、請求項1に記載のコモンモードチョークコイルの製造方法。 - 前記磁性コアに前記磁性板を接着する前記ステップは、前記磁性コアの前記第2の鍔部の接着面に前記磁性板を接着するステップをさらに含み、
前記第2の鍔部に前記第3と第4の端子電極を接着する前記ステップは、前記第3と第4の端子電極が前記第2の鍔部の前記接着面を含む平面から突出しないように前記第2の鍔部に前記第3と第4の端子電極を接着するステップを含む、請求項2に記載のコモンモードチョークコイルの製造方法。 - 前記磁性コアに前記磁性板を接着する前記ステップは、前記第1の端子電極の前記平面から突出する部分に前記磁性板を当接させて位置決めしている状態で前記磁性コアの前記第1の鍔部の前記接着面と前記第2の鍔部の前記接着面とに前記磁性板を接着するステップを含む、請求項3に記載のコモンモードチョークコイルの製造方法。
- 前記磁性コアに前記磁性板を接着する前記ステップは、前記第1の端子電極の前記平面から突出する部分に前記磁性板を当接させて位置決めしている状態で前記磁性コアの前記第1の鍔部の前記接着面に前記磁性板を接着するステップを含む、請求項2または3に記載のコモンモードチョークコイルの製造方法。
- 前記磁性コアに前記磁性板を接着する前記ステップの後で、前記磁性コアを前記リードフレームに対し前記所定の回転方向の反対の回転方向に90°回転させるように前記リードフレームを曲げるステップをさらに含む、請求項1から5のいずれか一項に記載のコモンモードチョークコイルの製造方法。
- 前記第1と第2の端子電極を前記リードフレームから切り離す前記ステップは、前記第2の鍔部に前記第3と第4の端子電極を接着する前記ステップと、前記巻芯部に前記第1と第2の絶縁被覆導線を巻回する前記ステップと、前記第1と第2の端子電極と前記第3と第4の端子電極とに前記第1と第2の絶縁被覆導線を接続する前記ステップと、前記リードフレームを曲げる前記ステップと、前記磁性コアに前記磁性板を接着する前記ステップとの後で行われる、請求項1から6のいずれか一項に記載のコモンモードチョークコイルの製造方法。
- 前記第1と第2の端子電極に前記磁性コアの前記第1の鍔部を接着する前記ステップは、前記第1と第2の端子電極が前記リードフレームに繋がっている状態で前記第1と第2の端子電極に前記磁性コアの前記第1の鍔部の表面に接着するステップを含み、
前記巻芯部に前記第1と第2の絶縁被覆導線を巻回する前記ステップは、前記磁性コアの前記第1の鍔部の前記表面の外縁の一直線上に無い少なくとも3つの部分で前記リードフレームに接着されている状態で、前記巻芯部に前記第1と第2の絶縁被覆導線を巻回するステップを含む、請求項1から7のいずれか一項に記載のコモンモードチョークコイルの製造方法。 - 前記第1と第2の端子電極と前記第3と第4の端子電極とに前記第1と第2の絶縁被覆導線を接続する前記ステップは、
前記第1の絶縁被覆導線が前記第2と第3の端子電極のうちの一方の端子電極と前記第1の端子電極とに接続されてかつ前記第2と第3の端子電極のうちの他方の端子電極と前記第4の端子電極とには接続されず、前記第2の絶縁被覆導線が前記第2と第3の端子電極のうちの前記他方の端子電極と前記第4の端子電極とに接続されてかつ前記第2と第3の端子電極のうちの前記一方の端子電極と前記第1の端子電極とには接続されないように前記第1と第2の端子電極と前記第3と第4の端子電極とに前記第1と第2の絶縁被覆導線を接続するステップを含む、請求項1から8のいずれか一項に記載のコモンモードチョークコイルの製造方法。
