Description
本発明は排気ガス浄化用触媒に関し、さらに特に、窒素酸化物を接触還元する排気ガス浄化用触媒に関する。
エンジンが酸素過剰雰囲気下で燃焼すると、排出ガスに一酸化炭素、炭化水素、窒素酸化物(NOx)が含まれる。このうち酸素雰囲気下で排出されるNOxを、アンモニアなどの還元剤を用いて還元する触媒として選択還元型(Selective Catalytic Reduction,SCR)触媒が知られている。
特許文献1は、ゼオライト又はゼオライト類似化合物の全質量を基準として、銅1~10質量%を含有するゼオライト又はゼオライト類似化合物、及び均質なセリウム-ジルコニウム混合酸化物及び/又は酸化セリウムを含んでなることを特徴とする、窒素酸化物の選択接触還元用の触媒であって、350℃以上の温度でNOx浄化率が向上する触媒(特許文献1、請求項1、段落[0015])を記載する。
特許文献2は、セリアを該セリアとは異なる金属酸化物に担持してなる排ガス浄化用助触媒の製造方法であって、セリウム及び該セリウムに配位した配位子を含むセリウム錯体と、該セリウム錯体を溶解するための有機溶媒と、前記金属酸化物とを含有する混合溶液を調製する工程、並びに前記混合溶液を乾燥させ、得られた生成物を焼成する工程を含むことを特徴とする、排ガス浄化用助触媒の製造方法であって、セリアの平均粒径が5nm以下であること(特許文献2、請求項1、請求項5)などを記載する。
しかし、従来技術では、セリウム-ジルコニウム混合酸化物及び/又は酸化セリウムを例えば30wt%~50wt%用いることにより、350℃より高温においてもNOxの転化を悪化させないようにしている(特許文献1)が、セリウム-ジルコニウム混合酸化物は本来NOx還元活性を示さないことから、350℃以下の温度域で触媒活性を担う銅ゼオライト触媒を必要な量用いると、触媒の体積が大きくなり、自動車への搭載に不向きであった。
また、セリウム-ジルコニウム混合酸化物の量が30wt%~50wt%と多いと、セリウム-ジルコニウム混合酸化物の上では、350℃以上の温度で還元剤のアンモニアが過剰に酸化され付加的なN2Oが形成されるため、N2O排出量が多くなってしまっていた。
さらに、酸化セリウム自体がNOx浄化触媒能を有するわけではないので、酸化セリウムの担持量が増えると、不活性な酸化セリウムの比率が高まり、触媒の単位質量当たりの活性が低下してしまっていた。
一方、特許文献2の発明は、酸素吸放出材料についての開示であって、SCR触媒について開示していない。
本発明者らは、鋭意努力した結果、銅および/または鉄を含む特定のゼオライト担体上に特定の結晶子径の酸化セリウムを担持させることなどによって、上記課題を解決することができることを見いだし、本発明に至ったものである。
本発明の態様は、以下のようである。
(1)触媒担体とその上に担持された酸化セリウムとを含む窒素酸化物を浄化する排ガス浄化用触媒であって、

チャバサイト、SAPO-34、SSZ-13からなる群から選択された少なくとも1種以上のゼオライトと、
前記触媒を基準として1~10wt%の銅もしくは鉄またはこれらの混合物と

前記酸化セリウムが、前記触媒を基準として1~30wt%の量であり、かつ0.1nm以上、2.5nm以下の結晶子径を有する、排ガス浄化用触媒。
(2)前記酸化セリウムが、触媒担体上で分散担持されている、(1)に記載の排ガス浄化用触媒。
(3)前記酸化セリウムが、前記触媒を基準として1~25wt%の量である、(1)に記載の排ガス浄化用触媒。

本発明に係る酸化セリウムを担持させたゼオライト触媒は、ゼオライト触媒、およびゼオライト触媒に酸化セリウムをブレンドした触媒と比較して、高温においても、優れたNOx浄化率を有するするとともに、温室効果ガスであるN2Oの排出をも有効に抑制することできるものである。
本明細書中において、孔径または細孔径とは、孔の直径をいい、孔が円形でない場合には、同じ面積を有する円形の孔に相当する直径をいう。
本明細書中において、粒径とは、粒子の直径をいい、粒子が球形でない場合には、粒子の最大直径をいう。
本明細書中において、「分散担持」とは、ゼオライトと銅および/または鉄とを含む触媒担体と触媒担体上の酸化セリウムとを含む触媒を基準として、触媒担体上に、30wt%以下の量で平均粒径0.5μm以下の酸化セリウムが担持されていることをいう。
本発明に係る触媒は、触媒担体と触媒担体上の酸化セリウム(CeO2)とを含み、この触媒担体は、ゼオライトと銅および/または鉄とを含む。
本発明に係るゼオライトとしては、主な構成元素をシリカ、アルミナとし、さらにリン等を含んでいて構成が類似すること、および1.0nm以下の平均細孔径を有し、例えばナノオーダーの粒子直径を有すると考えられる酸化セリウムを、内部に埋め込むことなく触媒担体上に担持できることものが好ましく、こうした共通の性質を有することから、チャバサイト、SAPO-34、SSZ-13、またはこれらの混合物を特に制限なく使用できる。
本発明に係る触媒担体中の金属としては、周期律表上近隣に位置していて性質が類似すること、金属の酸化セリウムに対して直接的に作用しないこと、および酸化物として表面にとどまらず、イオン交換されてサブナノメートルのレベルでゼオライト中に担持されることが好ましく、こうした共通の性質を有することから、銅(Cu)、鉄(Fe)、またはそれらの混合物を、特に制限なく使用できる。
本発明に係る触媒担体は、触媒を基準として、銅および/または鉄を、約0.10wt%以上、約0.50wt%以上、約0.60wt%以上、約0.70wt%以上、約0.80wt%以上、約0.90wt%以上、約1.0wt%以上、約1.1wt%以上、約1.2wt%以上、約1.3wt%以上、約1.4wt%以上、約1.5wt%以上、約2.0wt%以上、約2.5wt%以上、約3.0wt%以上、約3.5wt%以上、約4.0wt%以上、約20wt%以下、約18wt%以下、約15wt%以下、約14wt%以下、約13wt%以下、約12wt%以下、約11wt%以下、約10wt%以下、約9.5wt%以下、約9.0wt%以下、約8.5wt%以下、約8.0wt%以下、約7.5wt%以下、約7.0wt%以下含むことができる。
本発明に係る酸化セリウム(CeO2)は、触媒を基準として、約0.1wt%以上、約0.5wt%以上、約0.60wt%以上、約0.70wt%以上、約0.80wt%以上、約0.90wt%以上、約1.0wt%以上、約1.5wt%以上、約2.0wt%以上、約2.5wt%以上、約3.0wt%以上、約3.5wt%以上、約4.0wt%以上、約4.5wt%以上、約5.0wt%以上、約50wt%以下、約45wt%以下、約40wt%以下、約35wt%以下、約34wt%以下、約33wt%以下、約32wt%以下、約31wt%以下、約30wt%以下、約29wt%以下、約28wt%以下、約27wt%以下、約26wt%以下、約25wt%以下、約22wt%以下、約20wt%以下、約18wt%以下、約15wt%以下、約12wt%以下、約10wt%以下、約9.0wt%以下、約8.0wt%以下、約7.0wt%以下の量で、触媒担体上に担持されることができる。
本発明に係る酸化セリウムは、約0.05nm以上、約0.10nm以上、約0.20nm以上、約0.30nm以上、約0.40nm以上、約0.50nm以上、約0.60nm以上、約0.70nm以上、約0.80nm以上、約0.90nm以上、約1.0nm以上、約1.1nm以上、約1.2nm以上、約10.0nm以下、約9.0nm以下、約8.0nm以下、約7.0nm以下、約6.0nm以下、約5.0nm以下、約4.0nm以下、約3.2nm以下、約3.0nm以下、約2.9nm以下、約2.8nm以下、約2.7nm以下、約2.6nm以下、約2.5nm以下、約2.4nm以下、約2.3nm以下、約2.2nm以下、約2.1nm以下、約2.0nm以下、約1.9nm以下、約1.8nm以下、約1.7nm以下、約1.6nm以下、約1.5nm以下の結晶子径を有することができる。
本発明に係る触媒では、酸化セリウムの結晶子径は微細なままであり(図2、実施例1~4)、触媒担体上で、分散担持されている(図1(a)(b))。
その結果、本発明に係る触媒では、下記実施例1~4ならびに図3および図4のグラフに示されるように、酸化セリウムの担持量が、約1wt%~約25wt%の場合に、NOxの浄化率は約44%超、かつN2O生成率は約1.3%以下と、すばらしい高NOx浄化率かつ低N2O生成率を示した。
これに対して、下記比較例1~2、および図3および図4のグラフに示されるように、ゼオライトが銅を含んでいても、酸化セリウムを含まないか、または酸化セリウムとゼオライトとがブレンドされただけであると、NOxの浄化率は約44%以下、かつN2O生成率は約1.3%超と、低NOx浄化率かつ高N2O生成率となった。
下記比較例2では、酸化セリウムがゼオライトとブレンドされただけだと、たとえ酸化セリウムの担持量を多くしても、焼成後に酸化セリウムの粒径が触媒担体上で大きくなってしまって(図2、比較例2)、分散担持せず(図1(c)(d))、従来技術の場合と同じように、不活性な酸化セリウムの比率が高まって、酸化セリウムを担持しない比較例1の結果と同じ程度になってしまったと考えられる。
そして、なんらかの理論に拘束されることを望まないが、本発明に係る触媒がこのように優れた高NOx浄化率かつ低N2O生成率を示すことができるのは、
(1)酸化セリウムは酸素吸収放出能があり、NOx中の例えばNOをNO2に酸化した後に還元することによって反応速度が上がり、NOxと還元剤との反応を促進させる効果があること、
(2)酸化セリウムは塩基性であるため、酸性ガスであるNOxを吸着しやすいこと、および、
(3)酸化セリウムは高温では還元能を有することもできるが、酸化セリウム自身がNOxを還元するのではなく、ゼオライトが選択還元法(SCR:Selective Catalytic Reduction)などにより、アンモニアまたはアンモニアを分解可能な還元剤を用いて、NO2などをN2に接触還元すること、
などのゼオライトおよび酸化セリウムの固有特性を、触媒担体上に所定量の小さな結晶子径を有する酸化セリウムを存在させることにより、充分に引き出すことができたためと考えることができる。
(1)酸化セリウムは酸素吸収放出能があり、NOx中の例えばNOをNO2に酸化した後に還元することによって反応速度が上がり、NOxと還元剤との反応を促進させる効果があること、
(2)酸化セリウムは塩基性であるため、酸性ガスであるNOxを吸着しやすいこと、および、
(3)酸化セリウムは高温では還元能を有することもできるが、酸化セリウム自身がNOxを還元するのではなく、ゼオライトが選択還元法(SCR:Selective Catalytic Reduction)などにより、アンモニアまたはアンモニアを分解可能な還元剤を用いて、NO2などをN2に接触還元すること、
などのゼオライトおよび酸化セリウムの固有特性を、触媒担体上に所定量の小さな結晶子径を有する酸化セリウムを存在させることにより、充分に引き出すことができたためと考えることができる。
そして、なんらかの理論に拘束されることを望まないが、下記に示すように触媒担体上に所定量の小さな結晶子径を有する酸化セリウムを担持させると、結果として酸化セリウムが触媒担体上で分散担持されることになると考えられる。
以上のように、こうした触媒担体上に所定量の小さな結晶子径を有する酸化セリウムを存在させることにより、本発明に係る排ガス触媒は、従来の酸化セリウムをブレンドした触媒と比較して、600℃といった高温下でも優れたNOx浄化能を有し、かつ450℃といった高温下でも優れた低N2O生成率を有する良好な触媒性能を有することができる(実施例1~4)と考えることができる。
以下、本発明を実施例により更に具体的に説明するが、本発明はこれら実施例に限定されるものではない。
実施例1
工程1-1:イオン交換水中に0.637gの硝酸セリウムアンモニウムを溶解した100mlの水溶液(以下「水溶液1」という。)と、イオン交換水に28wt%のアンモニア水を入れた500mlの水溶液(以下「水溶液2」という。)との混合物を、厚さ30μm以下の薄膜形状のマイクロ流路に水溶液1を100ml/分、水溶液2を500ml/分で流してせん断力をかけながら、金属セリウムを析出させ、微細な金属セリウムを含む水溶液を得た。
工程1-2:この水溶液にイオン交換した銅を2.5wt%含有するSAPO-34ゼオライト9.8g(以下「ゼオライト1」という。)を入れて攪拌した。攪拌しながら加熱により水分を除去してセリウムを担持させた銅ゼオライトとした。
工程1-3:これを120℃で乾燥させた後、固形分を乳鉢で粉砕した。
工程1-4:次に、これを酸素存在下、500℃で2時間焼成し、1トンで圧粉成型した後粉砕して、1.0mm~1.7mmのペレットを得た。
上記工程1-1~工程1-4により、2wt%の酸化セリウムを担持させた試料を得た。
工程1-5:同様にして、酸化セリウムを、それぞれ、5wt%,10wt%,20wt%,30wt%担持させた触媒を合成した。
工程1-1:イオン交換水中に0.637gの硝酸セリウムアンモニウムを溶解した100mlの水溶液(以下「水溶液1」という。)と、イオン交換水に28wt%のアンモニア水を入れた500mlの水溶液(以下「水溶液2」という。)との混合物を、厚さ30μm以下の薄膜形状のマイクロ流路に水溶液1を100ml/分、水溶液2を500ml/分で流してせん断力をかけながら、金属セリウムを析出させ、微細な金属セリウムを含む水溶液を得た。
工程1-2:この水溶液にイオン交換した銅を2.5wt%含有するSAPO-34ゼオライト9.8g(以下「ゼオライト1」という。)を入れて攪拌した。攪拌しながら加熱により水分を除去してセリウムを担持させた銅ゼオライトとした。
工程1-3:これを120℃で乾燥させた後、固形分を乳鉢で粉砕した。
工程1-4:次に、これを酸素存在下、500℃で2時間焼成し、1トンで圧粉成型した後粉砕して、1.0mm~1.7mmのペレットを得た。
上記工程1-1~工程1-4により、2wt%の酸化セリウムを担持させた試料を得た。
工程1-5:同様にして、酸化セリウムを、それぞれ、5wt%,10wt%,20wt%,30wt%担持させた触媒を合成した。
実施例2
工程2-1:水溶液1に、ゼオライト1を入れて攪拌した。
工程2-2:酸性水溶液中では構造破壊を起こしてしまう銅ゼオライト上に、酸性水溶液中にイオンレベルで溶けている金属セリウムを担持させるために、この工程2-1と同時に100℃以上に加熱して速やかに水分を除去して触媒担体上に金属セリウムを担持させた。以下、工程1-3および工程1-4を行って2wt%の酸化セリウムを担持させた試料を合成した。
同様に工程1-5を行った。
工程2-1:水溶液1に、ゼオライト1を入れて攪拌した。
工程2-2:酸性水溶液中では構造破壊を起こしてしまう銅ゼオライト上に、酸性水溶液中にイオンレベルで溶けている金属セリウムを担持させるために、この工程2-1と同時に100℃以上に加熱して速やかに水分を除去して触媒担体上に金属セリウムを担持させた。以下、工程1-3および工程1-4を行って2wt%の酸化セリウムを担持させた試料を合成した。
同様に工程1-5を行った。
実施例3
工程3-1:pHを調整して銅ゼオライトの構造破壊を抑えるとともにせん断力を加えて金属セリウムを微細に析出させるために、水溶液1に、攪拌しながら水溶液2を加えて、pHを7~8にして金属セリウムを析出させた。
以下、上記工程1-2~工程1-4を行って試料を合成した。
同様に工程1-5を行った。
工程3-1:pHを調整して銅ゼオライトの構造破壊を抑えるとともにせん断力を加えて金属セリウムを微細に析出させるために、水溶液1に、攪拌しながら水溶液2を加えて、pHを7~8にして金属セリウムを析出させた。
以下、上記工程1-2~工程1-4を行って試料を合成した。
同様に工程1-5を行った。
実施例4
工程4-1:セリウム析出中のpH変化を小さく抑えて微細なセリウムを得るために、水溶液2に水溶液1を加えて、pHを7~8にして、金属セリウムを析出させた。
以下、工程1-2~工程1-4を行って2wt%の酸化セリウムを担持させた試料を合成した。
同様に工程1-5を行った。
工程4-1:セリウム析出中のpH変化を小さく抑えて微細なセリウムを得るために、水溶液2に水溶液1を加えて、pHを7~8にして、金属セリウムを析出させた。
以下、工程1-2~工程1-4を行って2wt%の酸化セリウムを担持させた試料を合成した。
同様に工程1-5を行った。
比較例1
ゼオライト1に、工程1-4を行い触媒担体のみのペレットを得た。
ゼオライト1に、工程1-4を行い触媒担体のみのペレットを得た。
<比較例用酸化セリウムの合成>
工程1-1により微細な金属セリウムを含む水溶液を得た。この水溶液を3000rpmで10分間遠心分離して得られた沈殿物に、上記工程1-3および工程1-4を行い、酸化セリウムの粉末を得た。

比較例2
上記比較例1で得た触媒担体に、<比較例用酸化セリウムの合成>で得た酸化セリウムを、それぞれ、2wt%,5wt%,10wt%,20wt%,30wt%ブレンドした後、工程1-4を行って、銅ゼオライトと酸化セリウムを含む触媒を合成した。
上記比較例1で得た触媒担体に、<比較例用酸化セリウムの合成>で得た酸化セリウムを、それぞれ、2wt%,5wt%,10wt%,20wt%,30wt%ブレンドした後、工程1-4を行って、銅ゼオライトと酸化セリウムを含む触媒を合成した。
酸化セリウムの担持状態の観察
実施例1(10wt%)、実施例4(5wt%)、比較例2(10wt%)および(30wt%)(本明細書中において、実施例および比較例の後の括弧内の数値は、いずれも触媒に対する酸化セリウムの担持量を表す。)の酸化セリウムを担持した銅ゼオライト粒子に断面STEM-EDS分析(メーカー名:日本電子(株)、型番:JEM-2100F透過電子顕微鏡、加速電圧:200kV、図1の(a)~(d)のそれぞれについて倍率は、左が20K、右が50K)を行い、酸化セリウムの担持状態および粒径を観察した(図1)。
実施例1(10wt%)、実施例4(5wt%)、比較例2(10wt%)および(30wt%)(本明細書中において、実施例および比較例の後の括弧内の数値は、いずれも触媒に対する酸化セリウムの担持量を表す。)の酸化セリウムを担持した銅ゼオライト粒子に断面STEM-EDS分析(メーカー名:日本電子(株)、型番:JEM-2100F透過電子顕微鏡、加速電圧:200kV、図1の(a)~(d)のそれぞれについて倍率は、左が20K、右が50K)を行い、酸化セリウムの担持状態および粒径を観察した(図1)。
実施例1(10wt%)と実施例4(5wt%)では銅ゼオライト粒子の表面の一部を覆う酸化セリウムの層が観察され、銅ゼオライトに酸化セリウムが分散担持されていることが判明した(図1(a)(b))。一方、比較例2(10wt%)では、銅ゼオライト粒子の表面上に粒径約1μmの粒子だけが酸化セリウムとして観察され、酸化セリウムが分散担持されていないことが判明した(図1(c))。比較例2では、酸化セリウムの担持量を30wt%にしても、分散担持されなかった(図1(d))。
この結果から、銅ゼオライト中に酸化セリウム含ませる従来技術では、触媒の焼成により酸化セリウムが触媒担体上で、平均粒径の大きな粒子になってしまうことが判明した。
酸化セリウムの結晶子径の算出
酸化セリウムを5wt%含む、実施例1~4と比較例2の触媒について、XRD回析パターンから算出した酸化セリウムの結晶子径を図2に示す。結晶子径は酸化セリウムの回析ピークがSAPO-34と重ならない2θ≒47.5°のピークから算出した。

酸化セリウムの結晶子径は、実施例1~4では、それぞれ0.3nm,2.1nm,1.6nm,1.1nmであり、一方、比較例2では8.7nmだった。図1で観察されるように、実施例1~4の分散担持された酸化セリウムは、比較例2の酸化セリウムに対し、結晶子径で約1/4以下の大きさとなっている。
この結果から、酸化セリウムが所定のwt%であって、結晶子径が小さいと触媒担体上で分散担持されることが判明した。
窒素酸化物(NOx)浄化率評価
実施例1~4と比較例1~2の試料を用い、温度600℃における流入ガスのNOx浄化率を評価した結果を図3に示す。酸化過剰雰囲気下で還元剤としてアンモニアを用いて窒素酸化物の浄化試験を行った。流入ガスは、体積%で、一酸化窒素500ppm、アンモニア500ppm、酸素10%、水5%、それに窒素を加えて流量を15L/分とした(以下、「流入ガス1」という。)。評価には3gの触媒ペレットを用いた。NOx生成率は流入するNOxの量に対する流出する窒素(N2)の体積比として算出した。
実施例1~4と比較例1~2の試料を用い、温度600℃における流入ガスのNOx浄化率を評価した結果を図3に示す。酸化過剰雰囲気下で還元剤としてアンモニアを用いて窒素酸化物の浄化試験を行った。流入ガスは、体積%で、一酸化窒素500ppm、アンモニア500ppm、酸素10%、水5%、それに窒素を加えて流量を15L/分とした(以下、「流入ガス1」という。)。評価には3gの触媒ペレットを用いた。NOx生成率は流入するNOxの量に対する流出する窒素(N2)の体積比として算出した。
実施例1~4ではNOx浄化率は、銅ゼオライトのみの比較例1、および従来技術と同じ方法で酸化セリウムをブレンドした比較例2よりも高く、特に1wt%~25wt%の酸化セリウム量の範囲で高い浄化率を示した。酸化セリウムを分散担持させることにより、酸化セリウムが少量であるにもかかわらず、600℃という高温でも高い浄化率を発現することができた。一方、酸化セリウムの量がさらに増えると浄化率の低下が観察された。この浄化率の低下は、NOx還元活性を示さない酸化セリウムの比率が高まって銅ゼオライトの表面を覆ったためと考えられる。
亜酸化窒素(N
2
O)生成率評価
実施例1~4と比較例1~2の触媒について、流入ガスの温度450℃におけるN2O生成率を評価した結果を図4に示す。流入ガス1を用いて、一酸化窒素の還元反応が起こる際の弱い還元により生成し排出される亜酸化窒素の量を調べた。N2O生成率は流入する-酸化窒素の量に対する流出する亜酸化窒素の体積比として算出した。評価には試料のペレット3gを用いた。
実施例1~4と比較例1~2の触媒について、流入ガスの温度450℃におけるN2O生成率を評価した結果を図4に示す。流入ガス1を用いて、一酸化窒素の還元反応が起こる際の弱い還元により生成し排出される亜酸化窒素の量を調べた。N2O生成率は流入する-酸化窒素の量に対する流出する亜酸化窒素の体積比として算出した。評価には試料のペレット3gを用いた。
実施例1~4ではN2O生成率は、比較例1および比較例2よりも低く、特に1wt%~25wt%の酸化セリウム量の範囲では著しく低かった(図4)。通常酸化セリウムの量が増えると、高温下では酸化物上でN2Oが形成されてN2O生成率の上昇が見られる。しかし、実施例1~4では少量の酸化セリウムしか用いていないにもかかわらず、N2O生成率を減らすことができた。このN2O生成率の減少は、窒素まで還元されるNOxの量が増えたためと考えられる(図4)。
以上のように、本発明に係る排ガス浄化触媒は、高温下であっても、NOxの浄化率が高く、かつN2Oの生成率が低い、良好な性能を有するものである。こうしたことから、本発明に係る還元触媒の用途は、排ガス浄化触媒に限られず、広い分野において様々な用途に利用することができる。
Claims (4)
- 触媒担体とその上に担持された酸化セリウムとを含む窒素酸化物を浄化する排ガス浄化用触媒であって、
前記触媒担体が、
チャバサイト、SAPO-34、SSZ-13からなる群から選択された少なくとも1種以上のゼオライトと、
前記触媒を基準として1~10wt%の銅もしくは鉄またはこれらの混合物と
を含み、そして
前記酸化セリウムが、前記触媒を基準として1~30wt%の量であり、かつ0.1nm以上、2.5nm以下の結晶子径を有する、排ガス浄化用触媒。 - 前記酸化セリウムが、触媒担体上で分散担持されている、請求項1に記載の排ガス浄化用触媒。
- 前記酸化セリウムが、前記触媒を基準として1~25wt%の量である、請求項1に記載の排ガス浄化用触媒。
- 前記酸化セリウムが、前記触媒を基準として1~10wt%の量である、請求項1に記載の排ガス浄化用触媒。
