Abstract
Description
例えば、虹ムラを改善した偏光板保護フィルムとして、Re=3000~30000nm、Re/Rth≧0.2の配向ポリエステルフィルムを偏光子保護膜に使用することで、虹むらを視認できない程度に目立たなくして、虹ムラを解消している例が知られている(特許文献1参照)。なお、この虹むらは偏光サングラスを通して見た際、顕著に視認される。
本発明の解決しようとする課題は、液晶表示装置に組み込んだときに、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できるポリエステルフィルムを提供することである。
すなわち、上記課題は、以下の構成の本発明によって解決される。
面内方向のレターデーションReが3000nm以上であり、
中弛み量が0.5mm以上10mm以下であることを特徴とするポリエステルフィルム。
[2] [1]に記載のポリエステルフィルムは、面内方向のレターデーションReが30000nm以下であることが好ましい。
[3] [1]または[2]に記載のポリエステルフィルムは、面内方向のレターデーションReと厚み方向レターデーションRthとの比であるRe/Rthが0.2以上1.2以下であることが好ましい。
[4] [1]~[3]のいずれか一つに記載のポリエステルフィルムは、フィルム面内において15cm離れた2点の熱収縮率の差の変動割合が1%以上30%以下であることが好ましい。
[5] [1]~[4]のいずれか一つに記載のポリエステルフィルムは、ポリエステル樹脂を溶融押出ししてフィルム状に成形した後、このフィルムを延伸および熱処理して形成されてなり、
延伸の前半でのフィルム温度を延伸の後半でのフィルム温度より5℃以上50℃以下低くして延伸されてなることが好ましい。

以下に記載する構成要件の説明は、本発明の代表的な実施態様に基づいてなされることがあるが、本発明はそのような実施態様に限定されるものではない。なお、本明細書において「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値および上限値として含む範囲を意味する。
本発明のポリエステルフィルムは、ポリエステル樹脂を含み、面内方向のレターデーションReが3000nm以上であり、中弛み量が0.5mm以上10mm以下であることを特徴とする。
このような構成により、本発明のポリエステルフィルムは、液晶表示装置に組み込んだときに、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できる。
-位相差-
本発明のポリエステルフィルムは、面内方向のレターデーションReは3000nm以上であり、3000~30000nmが好ましく、より好ましくは4500~20000nm、さらに好ましくは6000~15000nmである。ポリエステルフィルムのReが3000nm以上とすることで、虹むらが発現し難くなり、好ましい。
一方、ポリエステルフィルムのReが30000nmを超えても虹むら低減効果は飽和するだけであり、本発明の効果は得られる。ポリエステルフィルムのReが30000nm以下であれば、一方の配向が強くなり過ぎず、また、反対方向の配向が低くなり過ぎず、力学強度が低下し難くなり、ポリエステルフィルムにスリキズが発生し難くなり、本発明のポリエステルフィルムを偏光板に加工した後の裁断時の破断発生率を抑制することができ、好ましい。
虹むらは、大きな複屈折、具体的にはReが500nm以上3000nm未満のポリマーフィルムを保護フィルムとして有する偏光板にバックライト光源から斜め方向に入射した光を視認側から観察した際に現われ、特に輝線スペクトルを含む、例えば冷陰極管のような光源をバックライトとする液晶表示装置において顕著である。
ここで、連続的な発光スペクトルを有する白色光源をバックライト光源として使用する場合、本発明のポリエステルフィルムのReは上記範囲であることが、虹むらが視認されにくくなるため好ましい。
虹状ムラは入射光により発生する為、通常は白表示時で観察される。
本発明のポリエステルフィルムの面内位相差値Reは、下記式(4)で表される。
ここで、nxはポリエステルフィルムの面内遅相軸方向の屈折率であり、nyはポリエステルフィルムの面内進相軸方向(面内遅相軸方向と直交する方向)の屈折率であり、y1はポリエステルフィルムの厚みである。
ここでnzはポリエステルフィルムの厚み方向の屈折率である。
二枚の偏光板を用いて、ポリエステルフィルムの配向軸方向を求め、配向軸方向が直交するように4cm×2cmの長方形を切り出し、測定用サンプルとした。このサンプルについて、直交する二軸の屈折率(Nx,Ny)、及び厚さ方向の屈折率(Nz)をアッベ屈折率計(アタゴ社製、NAR-4T、測定波長589nm)によって求め、上記二軸の屈折率差の絶対値(|Nx-Ny|)を屈折率の異方性(△Nxy)とした。ポリエステルフィルムの厚みy1(nm)は電気マイクロメータ(ファインリューフ社製、ミリトロン1245D)を用いて測定し、単位をnmに換算した。測定したNx、Ny、Nz、y1の値からRe、Rth、Nzをそれぞれ算出した。
本発明のポリエステルフィルムを上記のRe、Rthの範囲に制御する方法は特に制限はないが、例えば後述の延伸法によって達成できる。
本発明のポリエステルフィルムは、中弛み量が0.5mm以上10mm以下であり、より好ましくは1mm以上9mm以下、さらに好ましくは2mm以上8mm以下である。
中弛み量が上記範囲にあることにより、本発明のポリエステルフィルムを偏光板保護フィルムとして液晶表示装置に組み込んで使用した際に、高湿度環境下で経時させた後の正面方向に生じる虹むらの解消に加え、偏光板の反りが解消できる。これは以下の理由によると推定する。
通常、セルロースアシレートフィルムなどの公知の偏光板保護フィルムと本発明のポリエステルフィルムを貼り合せ偏光板を形成するが、セルロースアシレートフィルムはポリエステルフィルムに比べ吸水性が大きく、高湿下で伸長し、この結果バイメタルのように偏光板の表裏でフィルムの伸長差が生じることとなり、偏光板の反りが発生する。
ポリエステルフィルムに中弛みがあることは即ちポリエステルフィルムが伸長して弛んでおり、セルロースアシレートフィルムの伸長と相殺し、高湿度環境下で経時させた後の偏光板の反りを抑制できる。
低湿ではセルロースアシレートは逆に脱湿し収縮するが、下記理由から反りは発生し難い。偏光子(ヨウ素で染色したPVAなど)と偏光板保護フィルム(セルロースアシレート、ポリエステル)を貼り合せ偏光板を作成する際、接着剤を使用し、これを十分乾燥するため、偏光板は十分脱湿されており、この状態で液晶表示装置(LCD)に組み込まれる。従って、偏光板保護フィルムはこれ以上乾燥、収縮することは無く、問題となるのは吸湿、伸長のみである。
ポリエステルフィルムの中弛み量が上記範囲であることで、セルロースアシレートフィルムの吸湿伸長と相殺することができ、本発明のポリエステルフィルムを偏光板に組み込んだ際の高湿度環境下で経時させた後の偏光板の反りが抑制できる。さらに、偏光板の反りによる内部応力により、偏光板保護フィルムとして用いたポリエステルフィルム中にレターデーションが発現して、虹むらが発生するが、ポリエステルフィルムの中弛み量が上記範囲であるとこのような偏光板の反りに起因する、液晶表示装置に組み込んだときに高湿度環境下で経時させた後の正面方向の虹むらの発生も抑制することができる。
本発明のポリエステルフィルムの厚みは、20~200μmとすることが好ましく、30~160μmとすることがより好ましく、40~140μmであることが特に好ましい。ポリエステルフィルムの厚みが20μm以上であると、ハンドリングしやすい傾向にある。
本発明のポリエステルフィルムは、フィルム面内において15cm離れた2点の熱収縮率の差の変動割合(熱収縮むらとも言う)が1%以上30%以下であることが好ましく、より好ましくは2%以上25%以下、さらに好ましくはで3%以上20%以下ある。
これは液晶表示装置(以下、LCDとも言う)のサイズ(数十cm)の中で効率的に下記効果を発現させるために、熱収縮むらとなる2点間の距離がLCDサイズの数分の一になることが好ましく、このため15cm間隔で熱収縮率を測定する。
上述のように偏光板作製時にポリエステルフィルムと偏光子と貼り合せ、加熱乾燥するが、その際、熱収縮が発生する。この結果、ポリエステルフィルムのフィルム面内の熱収縮率に不均一性が存在すると、フィルム面内の熱収縮率が同じ場合に比べ、偏光板の反りをより効率的に低減できる。これは以下の理由によると推定する。ポリエステルフィルムにフィルム面内の熱収縮むらがあると、熱収縮率の大きなところが有効にセルロースアシレートフィルムの伸び量を有効に吸収することができる。この結果、同じ平均熱収縮率でフィルム面内の熱収縮むらの少ないものより、フィルム面内の熱収縮むらが上記範囲で存在するものの方が、偏光板の反りが軽減できる。
ポリエステルフィルムの熱収縮むらが上記下限値以上の範囲では上記効果が得易く、偏光板の反りを抑制することができ、一方ポリエステルフィルムの熱収縮むらが上記上限値以下の範囲であると熱収縮率が極めて小さい箇所が発生し難くなり、これがセルロースアシレートフィルムの伸びを吸収することを阻害することがなく、偏光板の反りを抑制することができる。
まず、ポリエステルフィルム中の任意の点および、そこからMD方向、TD方向に15cm離れた点の3点について、MD方向、TD方向の熱収縮率を測定する。熱収縮率は下記手順で測定する。
i)各点において、TDが5cm×MDが15cm、MDが5cm×TDが15cmにサンプルを裁断、前者をMDサンプル、後者をTDサンプルとする。
ii)25℃、相対湿度60%で3時間以上調湿したあと、10cm間隔の孔を開け、ピンゲージを用い測長する。これをL1とする。
iii)測長したサンプルを無張力下、空気中で80℃、相対湿度90%で30分熱処理し、これを25℃、相対湿度60%で3時間以上調湿する。
iv)熱処理した後に、孔間を、ピンゲージを用い測長する。これをL2とする。100×(L1-L2)/L1を熱収縮率(%)とする。
次に、上記にて求めた上記3点のMD方向の熱収縮率の最大値と最小値の差を、3点のMD方向の熱収縮率の平均値で割り、百分率で示したものをMD方向の熱収縮率の変動割合とする。また、同様に上記3点のTD方向の熱収縮率の最大値と最小値の差を、3点のTD方向の熱収縮率の平均値で割り、百分率で示したものとしてTD方向の熱収縮率の変動割合を求めた。MD方向の熱収縮率の変動割合とTD方向の熱収縮率の変動割合のうち、大きな方を「フィルム面内において15cm離れた2点の熱収縮率の差の変動割合」(熱収縮むら)とする。
本発明のポリエステルフィルムの好ましい平均熱収縮率は0.01%以上2%以下、より好ましくは0.05%以上1.5%以下、さらに好ましくは0.1%以上1%以下である。この範囲の上限値以下であると、上記範囲の中弛みの効果が発現し難い。この範囲の下限値以上であると上記範囲の熱収縮むらを発現させ難い。
ポリエステルフィルムの平均熱収縮率は、熱収縮むらの測定において求めた3点のMD方向の熱収縮率の平均値と、3点のTD方向の熱収縮率の平均値の平均として求める。
本発明のポリエステルフィルムの厚みは20μm以上200μm以下が好ましく、より好ましくは30μm以上160μm以下、さらに好ましくは40μm以上140μm以下である。本発明のポリエステルフィルムの厚みが上記の下限値以上であると上記範囲でReを発現し易く、本発明のポリエステルフィルムの厚みが上記の上限値以下であると曲げ弾性が大きくなり過ぎず、偏光板の反りを小さくし易い。
本発明のポリエステルフィルムは、ポリエステル樹脂を含む。
本発明のポリエステルフィルムは、ポリエステル樹脂を主成分とする層の単層フィルムであってもよいし、ポリエステル樹脂を主成分とする層を少なくとも1層有する多層フィルムであってもよい。また、これら単層フィルム又は多層フィルムの両面又は片面に表面処理が施されたものであってもよく、この表面処理は、コロナ処理、ケン化処理、熱処理、紫外線照射、電子線照射等による表面改質であってもよいし、高分子や金属等の塗布や蒸着等による薄膜形成であってもよい。フィルム全体に占めるポリエステル樹脂の質量割合は、通常50質量%以上、好ましくは70質量%以上、より好ましくは90質量%以上である。
(1-1)ポリエステル樹脂
上記ポリエステル樹脂としては、WO2012/157662号公報の[0042]の組成のものが好ましく用いられる。
ポリエステルとして、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、ポリブチレンテレヒタレート(PBT)、ポリシクロヘキサンジメチレンテレフタレート(PCT)等を使用できるが、コスト、耐熱性からPET、PENがより好ましく、さらに好ましくはPETである(PENはややRe/Rthが小さくなりやすい)。
ポリエステルは、ポリエチレンテレフタレートが最も好ましいが、ポリエチレンナフタレートも好ましく用いることができ、例えば特開2008-39803号公報に記載のものを好ましく用いることができる。
(1-2-1)固有粘度
ポリエステル樹脂の固有粘度IVは0.5以上0.9以下が好ましく、より好ましくは0.52以上0.8以下、さらに好ましくは0.54以上0.7以下である。このようなIVにするには、ポリエステル樹脂を合成するときに、後述の溶融重合に加えて、固相重合を併用しても構わない。
ポリエステル樹脂のアセトアルデヒド含有量は50ppm以下であることが好ましい。さらに好ましくは40ppm以下、特に好ましくは30ppm以下である。アセトアルデヒドはアセトアルデヒド同士で縮合反応を容易に起こし、副反応物として水が生成し、この水により、ポリエステルの加水分解が進む場合がある。アセトアルデヒド含有量の下限は現実的には1ppm程度である。アセトアルデヒド含有量を上記範囲にするためには、樹脂の製造時の溶融重合、固相重合など各工程での酸素濃度を低く保つ、樹脂保管時、乾燥時の酸素濃度を低く保つ、フィルム製造時に押出機、メルト配管、ダイ等で樹脂にかかる熱履歴を低くする、溶融させる際の押出機のスクリュー構成等で局所的に強い剪断がかからないようにするなどの方法を採用することが出来る。
ポリエステル樹脂の重合には、Sb、Ge、Ti、Al系触媒が用いられ、好ましくはSb、Ti、Al系触媒、さらに好ましくはAl系触媒である。
すなわち、原料樹脂として用いられるポリエステル樹脂がアルミニウム触媒を用い重合したものであることが好ましい。
Al系触媒を用いることで、他の触媒(例えばSb、Ti)を用いた場合より、Reが発現し易くなり、PETの薄手化が可能になる。即ちAl系触媒のほうが配向し易いことを意味している。これは以下の理由によると推察される。
Al系触媒はSb,Tiにくらべ反応性(重合活性)が低い分、反応がマイルドであり、副生成物(ジエチレングリコールユニット:DEG)が生成し難い。
この結果、PETの規則性が高まり、配向し易くReを発現し易い。
(1-3-1)Al系触媒
上記Al系触媒としては、WO2011/040161号公報の[0013]~[0148](US2012/0183761号公報の[0021]~[0123])に記載のものを援用して使用でき、これらの公報に記載された内容は本願明細書に組み込まれる。
上記Al系触媒を用いてポリエステル樹脂を重合する方法としては特に制限はないが、具体的には、WO2012/008488号公報の[0091]~[0094](US2013/0112271号公報の[0144]~[0153])を援用して、これらの公報に従い重合でき、これらの公報に記載された内容は本願明細書に組み込まれる。
このようなAl系触媒は、例えば特開2012-122051号公報の[0052]~[0054]、[0099]~[0104](WO2012/029725号公報の[0045]~[0047]、[0091]~[0096])を援用して、これらの公報に従い調製でき、これらの公報に記載された内容は本願明細書に組み込まれる。Al系触媒量は、ポリエステル樹脂の質量に対するAl元素の量として3~80ppmが好ましく、より好ましくは5~60ppm、さらに好ましくは5~40ppmである。
上記Sb系触媒としては、特開2012-41519号公報の[0050]、[0052]~[0054]の記載のものを使用できる。
上記Sb系触媒を用いてポリエステル樹脂を重合する方法としては特に制限はないが、具体的には、WO2012/157662号公報の[0086]~[0087]に従い重合できる。
本発明のポリエステルフィルムには公知の添加剤を加えることも好ましい。その例としては、紫外線吸収剤、粒子、滑剤、ブロッキング防止剤、熱安定剤、酸化防止剤、帯電防止剤、耐光剤、耐衝撃性改良剤、潤滑剤、染料、顔料等が挙げられる。ただし、ポリエステルフィルムは、一般に透明性が必要とされるため、添加剤の添加量は最小限にとどめておくことが好ましい。
本発明のポリエステルフィルムには、液晶ディスプレイの液晶等が紫外線により劣化することを防止するために、紫外線吸収剤を含有させることも可能である。紫外線吸収剤は、紫外線吸収能を有する化合物で、ポリエステルフィルムの製造工程で付加される熱に耐えうるものであれば特に限定されない。
紫外線吸収剤としては、有機系紫外線吸収剤と無機系紫外線吸収剤があるが、透明性の観点からは有機系紫外線吸収剤が好ましい。WO2012/157662号公報の[0057]に記載のものや、後述の環状イミノエステル系の紫外線吸収剤を使用できる。
(1-4-2)その他添加剤
本発明のポリエステルフィルムには、その他添加剤を用いてもよく、例えばWO2012/157662号公報の[0058]に記載のものを援用して使用でき、これらの公報に記載された内容は本願明細書に組み込まれる。
本発明のポリエステルフィルムの製造方法としては特に制限は無く、公知の方法で製造することができる。その中でも、上述のReおよび中弛み量を発現させたポリエステルフィルムを製造するために好ましい方法を以下、説明する。
本発明のポリエステルフィルムは、ポリエステル樹脂を溶融押出ししてフィルム状に成形した後、フィルムを延伸および熱処理して形成されてなることが好ましい。
ポリエステル樹脂、または上述のマスターバッチ法で製造したポリエステル樹脂と添加剤のマスターバッチを含水率200ppm以下に乾燥した後、単軸あるいは2軸の押出し機に導入し溶融させることが好ましい。この時、ポリエステルの分解を抑制するために、窒素中あるいは真空中で溶融することも好ましい。詳細な条件は、特許4962661号の[0051]~[0052](US2013/0100378号公報の[0085]~[0086])を援用して、これらの公報に従い実施でき、これらの公報に記載された内容は本願明細書に組み込まれる。さらに、溶融樹脂(メルト)の送り出し精度を上げるためギアポンプを使用することも好ましい。また、異物除去のための3μm~20μmの濾過機を用いることも好ましい。
溶融混練したポリエステル樹脂を含むメルトをダイから押出すことが好ましいが、単層で押出しても、多層で押出しても良い。多層で押出す場合は、例えば、上記紫外線級取剤(UV剤)を含む層と含まない層を積層しても良く、より好ましくはUV剤を内層にした3層構成が、紫外線による偏光子の劣化を抑える上、UV剤のブリードアウトを抑制し好ましい。
ブリードアウトしたUV剤は工製膜工程のパスロールに転写、フィルムとロールの摩擦係数を増加しスリキズが発生し易く好ましくない。
ポリエステルフィルムが多層で押出されて製造されてなる場合、得られるポリエステルフィルムの好ましい内層の厚み(全層に対する比率)は50%以上95%以下が好ましく、より好ましくは60%以上90%以下、さらに好ましくは70%以上85%以下である。このような積層は、フィードブロックダイやマルチマニホールドダイを用いることで実施できる。
特開2009-269301号公報の[0059]に従い、ダイから押出したメルトをキャスティングドラム上に押出し、冷却固化し未延伸フィルム(原反)を得ることが好ましい。
この時、キャスティングドラムの端部の温度を低めにしたり、キャストドラム上に送風したりしても良い。後述のフィルムのチャックからの噛み込み外れを防ぐために、テンターのチャックの食い込み量の差を両端部に付与して延伸する方法を延伸時に行う場合は、延伸前の原反フィルムの中央部の端部に対する結晶化度増分を好ましくは3%以上50%以下、より好ましくは5%以上40%以下、さらに好ましくは8%以上35%以下とする(中央部の結晶化度を、端部の結晶化度よりも、上記範囲の割合で高くする)ことが好ましい。フィルム端部の結晶化度を下げることで柔らかくなり、チャックが食い込み易くなりスリップを防止できるためである。
なお、上記フィルム中央部の端部に対する結晶化度の増分は下記式により求められる。
(中央部の端部に対する結晶化度増分)=100%×{(原反(延伸前)フィルムの中央部の密度)-(原反端部の両端の密度の平均値)}/(原反(延伸前)フィルムの中央部の密度)
結晶化度分布でいう「端部」とは「両端」と「両端から1cm」の間を指す。
押出し機で樹脂を溶融したもの(メルト)をダイから押出し、キャスティングドラム上で冷却固化することでフィルム原反を形成する。
メルトが固化する際に結晶が形成、固化をゆっくりすることで結晶化が進行する。即ちフィルム端部の結晶化をさげるには端部の冷却を早くすることで達成できる。
フィルム端部の結晶化度を下げる方法は、特に方法に限定は無いが、例えばキャストドラムの温度を端部だけ低めにしても良く、キャストドラム上に着地した直後のノメルト端部に冷風を送風しても良い。
前者の場合、中央部より端部を0.5~10℃高くすれば良く、より好ましくは1~9℃、さらに好ましくは1.5~8℃である。
後者の場合、端部に空気の吹き出しノズルを設け、キャストドラム上に接地した直後のメルトの中央部に1~30m/秒、より好ましくは2~20m/秒、さらに好ましくは3~15m/秒の室温の空気を吹き出し端部の結晶化度を下げることで達成できる。
中央部の端部に対する結晶化度増分が上記好ましい範囲の下限値以上であると、端部の結晶化度がある程度低く、柔らかくなるためチャックの把持が外れ難く、製膜中に把持部でスリップが生じ難く、熱収縮むらが本発明の好ましい範囲を超え難く、好ましい。一方、上記好ましい範囲の上限値以下であると、端部の結晶化度がある程度高く、柔らかすぎないため、チャックからフィルムを外す際、チャックからフィルムが剥れ難くなり過ぎず、この外乱により熱収縮むらが本発明の好ましい範囲の上限値を上回り難くなり、好ましい。
溶融押出しされたポリエステル樹脂を含むフィルムには、後述する延伸の前あるいは後にポリマー層(好ましくは易接着層)を塗布により形成することが好ましい。
より好ましくは延伸の前にフィルムにポリマー層の形成を行うことが好ましく、横延伸の前にフィルムにポリマー層の形成を実施することが更に好ましい。上記ポリマー層としては、後述の本発明の偏光板が有していてもよい機能層を挙げることができ、その中でも上記ポリマー層として易接着層を形成することが好ましい。易接着層はWO2012/157662号公報の[0062]~[0070]に記載の方法で塗設することができる。
ポリエステルフィルムの中弛みは、フィルム製造時にフィルム中央より端部が伸び難い状態で製造された(延伸されなかった)ことでも発現する。したがって延伸中に端部を伸び難くすれば、中弛み量が特定の範囲である本発明のポリエステルフィルムを製造し易い。
塗布液を塗布してポリマー層を設けた後、延伸することでポリエステルフィルム基材と上記ポリマー層との間の密着性が改良されることが知られているが、この際、端部の塗布液を上述のように厚くすることで、塗布液の蒸発潜熱で端部が冷やされ延伸され難く、中央部に比べ伸び難く(中央部が伸ばされやすく)、中央部が弛み易い(中弛みができ易い)ようにすることができる。
ここでいう「塗布量」とは、塗布直後の未乾燥状態での塗布液の厚みを指す(wet塗布量)。これにより上記のような蒸発潜熱による本発明の範囲で中弛み量を設けたポリエステルフィルムを得られる効果を奏する。
フィルム端部の塗布量が上記範囲の下限値以上であると、上記効果が十分に発現し、中弛み量が本発明の下限値以上となりやすく、好ましい。一方、端部塗布量が上記範囲の上限値以下であると、中弛み量が本発明の範囲の上限値以下となりやすく、好ましい。
これらの中で、水を主成分とするもの(全溶剤中の水の含率が50%以上のもの)が好ましい(蒸発潜熱が大きく、上記効果を奏し易い)。
塗布液の好ましい平均塗布量は0.1ml/m2以上30ml/m2以下、より好ましくは0.5ml/m2以上20ml/m2以下、さらに好ましくは1ml/m2以上15ml/m2以下である。なお、ここでいう平均塗布量とはフィルム端部の塗布量とフィルム中央部の塗布量の平均値を指す。
手法1:
塗布前に塗布液との親和性を向上させるために表面処理(コロナ処理等)を行うが、フィルム端部の処理を弱くする。処理の弱い箇所の塗布液がはじかれ、その直ぐ内側の端部の塗布量が増加する。
手法2:
バー塗布を行う際、バーに巻き付けるワイヤーの太さを端部だけ太くする。
延伸した後のフィルムを各端から全幅の20%、中央を挟んで両方に全幅の10%ずつの2サンプルをサンプリングする。
端部2サンプルの幅方向に20等分した点で塗布厚みを測定し、各サンプルの中の最大塗布厚みを下記方法でもとめ、端部2サンプルの各最大塗布厚みのうち大きい方の値を「端部の塗布厚み」とする。
端部2サンプルをとった残りの中央のサンプルの幅方向に20等分した点の塗布厚みを下記方法で測定し、この平均値を「中央部の塗布厚み」とする。
塗布厚みは断面をTEMまたはSEMで観察し求める。ここで求める厚みは、乾燥した後の厚み(dry膜厚)であるが、乾燥膜厚と本発明で規定する塗布直後膜厚(wet膜厚)は比例するため、dry膜厚でも代用できる。
端部塗布量の中央部塗布量に対する増分(%)=100×{(端部の塗布厚み/中央部の塗布厚み)-1}
本発明のポリエステルフィルムの製造方法は、押出し後のフィルムを延伸および熱処理することが好ましい。本発明のポリエステルフィルムは延伸されてなることが、面内方向のレターデーションReを大きく発現させる観点から好ましい。
特に上述のRe、中弛み量、Re/Rthの範囲を満たすポリエステルフィルムを達成するには、縦延伸、横延伸の少なくとも一方を行うことが好ましく、縦、横の延伸倍率のうち一方の延伸倍率を大きくしアンバランスに延伸することがより好ましい。
延伸倍率比(大きい方の延伸倍率/小さい方の延伸倍率)は1.15以上5.5以下が好ましく、より好ましくは2以上5以下、さらに好ましくは3以上4.7以下である。縦、横のいずれの延伸倍率を大きくしてアンバランスな延伸を実施してもよいが、生産性の観点から、大きい方の延伸倍率は横延伸であることが好ましい(横延伸で広幅化したフィルムを縦延伸するには、長大な延伸用ニップロールを要し、生産し難い)。すなわち、横延伸倍率を上げるほうが、製膜幅を広くし易くより好ましい。
大きく一方向に延伸されていると、この後の他方向の延伸により配向し難く、上記「中弛み」が発現し難い。即ち(大きいほうの延伸倍率/小さい方の延伸倍率)が上記範囲の下限値以上であることが、中弛みが大きくなり、好ましい。
(大きいほうの延伸倍率/小さい方の延伸倍率)が上記範囲を超えても中弛み増加効果は飽和する。一方、(大きいほうの延伸倍率/小さい方の延伸倍率)が上記範囲の上限値以下であることが、直交方向の力学強度が低下し難くなり、偏光板に加工した際の実用適性が好ましい(裁断時に破断し難い)。
通常、延伸したあとに結晶化を促すために「熱固定」とよばれる熱処理を行う。これは延伸温度を超える温度で行うことで結晶化を促進し、フィルムの強度を上げることができる。
熱固定では結晶化のために体積収縮する。このため延伸ゾーン中のフィルムが引っ張られる。この時、フィルム端部はテンターで把持されており固定され、中央部がより引っ張られ「伸び」が生じる。
このような「伸び」は、熱固定前(即ち延伸ゾーンの出口側)の温度が高いほど変形され易く「伸び」を形成し易い。
延伸温度出口を入口側より上記の温度高くする(温度勾配を付ける)ことで、本発明で規定する中弛み量を形成できる。延伸温度の出口と入口側の差が上記範囲の上限値以下であることが、中弛み量が本発明の上限値以下となるように制御でき、好ましく、延伸温度の出口と入口側の差が上記範囲の下限値以上であることが、中弛み量が本発明の下限値以上となるように制御でき、好ましい。なお出口側延伸温度、入口側延伸温度とは、以下の方法によって求めた値である。
出口側延伸温度、入口側延伸温度とは、延伸開始部から延伸終了部までを半分に分け、各ゾーンのMD方向の中央部において測定した温度を指す。即ち延伸開始部から中央部まで、中央部から延伸終了点までを、各々10等分した箇所の幅方向中央部においてフィルム表面の温度を測定し、各10点の平均値をもとめ、これらの差を指す。
このような温度勾配は以下のように達成できる。
延伸部に熱風を送り出すスリットを、幅方向に平行に数本設ける。このスリットから吹き出す気体の温度を、延伸部から出口側に向かい高くすることで達成できる。また、延伸(部)出口付近に熱源(IRヒーター、ハロゲンヒーター等)を設置し、昇温しても良い。
また、ポリエステルフィルムの中弛み量は、アンバランスな延伸のみを単独で行っても、延伸の前半でのフィルム温度を延伸の後半でのフィルム温度より低くする制御を単独で行っても、これらを組合せても良い。
チャック間の食い込み量が左右で異なると、延伸中に食い込み量の浅い方でフィルムが微妙にスリップする(ビビる)。即ち微妙に振動しながら延伸され、これが延伸の不均一性を発現する。これが上述の好ましい範囲でポリエステルフィルムの熱収縮むらを発現する。
このような食い込み量の差は、テンターのチャックの位置と、フィルムの搬送位置をずらせること(オフセット)で達成される。
ただし、オフセットにより、食い込みの小さい方のフィルムが延伸中に外れ易くなり、クリップ上でフィルムがスリップしやすくなる。前述のようにフィルム端部の低結晶化を行うことで端部が柔らかくなり、チャックが食い込み易くなり、スリップを防止でき、熱収縮むらが本発明の範囲に制御しやすくなる。
横延伸での延伸温度は上述のように入口側より出口側を高温にするのが好ましい。
また横延伸ではチャックの食い込みを上述のようにすることが好ましい。
このような緩和は、例えばテンターにパンタグラフ状のチャックを使用し、パンタグラフの間隔を縮めても良く、チャックを電磁石上で駆動させ、この速度を低下させることでも達成できる。
縦緩和は120℃以上230以下、より好ましくは130℃以上220℃以下、さらに好ましくは140℃以上210℃以下で行うことが上記スリキズ抑制の観点から好ましい。
縦緩和により、幅方向延伸においてRe/Rthを上昇させる効果もある。これは横延伸中に縦方向を緩めることで、横配向を促しReを大きくし易いためである。
緩和量は、縦緩和は、1%以上10%以下の緩和であることがポリエステルフィルムにスリキズの発生を抑制する観点から好ましく、より好ましくは2%以上8%以下、さらに好ましくは3%以上7%以下である。この好ましい範囲の下限値以上であれば上記効果が出難く易く、スリキズが発生し難くなる。一方、この好ましい範囲の上限値以下であれば弛みが発生し難くなり、延伸機と接触し難くなり、スリキズが発生し難くなる。
横緩和量も縦緩和量と同じ範囲が好ましい。横緩和は拡幅したチャックの幅を縮めることで達成できる。
上記延伸、熱処理工程が終わった後、フィルムをトリミング、スリットして巻き取る。
延伸、熱処理後のフィルム幅が3m以上8m以下であることが好ましく、より好ましくは3.5m以上7.5m以下、さらに好ましくは4m以上7m以下である。精度の必要な光学用フィルムは通常3m未満で製膜するが、本発明では上記のような広幅で製膜することが好ましい。
また、このような幅広製膜したフィルムを好ましくは2本以上6本以下、より好ましくは2本以上5本以下、さらに好ましくは3本以上4本以下にスリットしてから、巻き取ることが好ましい。
延伸、熱処理後のフィルム幅(製膜幅)を上記範囲とすることで、上述の熱収縮率の差の変動割合(熱収縮むら)を付与し易い。これは以下の理由によると推定される。
広幅製膜することで、チャック間が広く振動が共鳴し易く、上記のようなスリップによる振動(ビビり)がより発生し易い。
フィルム幅が上記範囲の下限値以上であれば上記効果が発現し易く、熱収縮の差を付与し易く、本発明の熱収縮むらの下限値以上となり好ましい。上記範囲を超えるとの上限値以下であれば熱収縮むらが上記好ましい範囲の上限値以下にし易く、好ましい。
さらに、このような広幅サンプルフィルムをスリットすることで、本発明の範囲の中弛みを形成させ易い。これは以下の理由によると推定される。
延伸に伴いボーイング現象が発生し、フィルム中央から左右で最大弾性率の向きが反転すると、これらの合力のため、フィルムの中央部は持ち上げられにくくなり、中弛みが生じ難い。
これをスリットすると、最大弾性率は左右でアンバランスとなり、中弛みが発生しないようにフィルムを支えられず、フィルムに中弛みが発生し易い(即ち、上記のようにスリットすることで本発明の範囲の中弛み量を達成し易い)。
スリット本数が上記好ましい範囲の下限値以上であると上記効果が得易く、中弛み量が本発明の範囲の下限値以上となる。スリット本数が上記好ましい範囲の上限値以下であると、ボーイングによる左右差が減少し難く、中弛み量が本発明の範囲の下限値以上にすることができ、好ましい。
巻取りは直径70mm以上600mm以下の巻き芯に1000m以上10000m以下巻きつけることが好ましい。フィルムの断面積あたりの巻取り張力は、3~30kgf/cm2が好ましく、より好ましくは5~25kgf/cm2、さらに好ましくは7~20kgf/cm2である。また、巻き取ったフィルムの厚みは特許4962661号の[0049]と同様である。また、巻き取る前にマスキングフィルムを貼り合せることも好ましい。
本発明の偏光板は、本発明のポリエステルフィルムと、偏光子と、セルロースアシレートフィルムが積層したことを特徴とする。
また、本発明の偏光板は、本発明のポリエステルフィルムと、偏光子と、セルロースアシレートフィルムがこの順で積層したことが好ましい。
以下、偏光板の各部材について説明する。
(セルロースアシレートフィルムの物性)
-厚み-
上記セルロースアシレートフィルムの厚みが20μm以上70μm以下であることが好ましく、より好ましくは25μm以上65μm以下、さらに好ましくは30μm以上60μm以下である。
セルロースアシレートフィルムとポリエステルフィルムを貼合せて偏光板にしたときの反りを抑制するには、セルロースアシレートフィルムの曲げ弾性を小さくすることが有効(曲げ弾性率は厚みの3乗に比例し、薄膜かは顕著に効果を示す)、この結果、偏光板の反りを小さくすることができる。
セルロースアシレートフィルムの厚み低下は種々の方法が用いられるが(例えば特許5105033の[0165]~[0171](30μm)、特許5153393の[0077]~[0101](60μm)、特許5133396(US2004/0001175号公報)(40μm)を援用でき、これらの公報の内容は本願明細書に組み込まれる)、ポリエステルフィルムと組合せにおいて特に薄膜化が有効であることを本発明者は見出した。物性の異なるセルロースアシレートフィルム、ポリエステルフィルム積層系で反りが発生し易く、そこにおいてセルロースアシレートフィルムの薄膜化が有効となる。
なお、偏光板の反りを小さくするためにはポリエステルフィルムの薄膜化も同様に有効だが、本発明の範囲のReを発現するには厚みに限界があり、セルロースアシレートフィルムを薄手化した方が好ましい。
セルロースアシレートフィルムの厚みが上記範囲の上限値以下であると偏光板にした際の反りが増加し難くなり、好ましい。セルロースアシレートフィルムの厚みが上記範囲の下限値以上であると偏光子との貼り合せ工程において搬送張力で破断し難くなり、好ましい。
セルロースアシレートフィルムの好ましい平均Reは0nm以上50nm以下、より好ましくは0m以上40nm以下、さらに好ましくは0nm以上20nm以下である。セルロースアシレートフィルムの平均Reがこの範囲の上限値以下であると、本発明の偏光板を液晶表示装置に組み込んだときに虹ムラが見え難くなる。
上記セルロースアシレートフィルムのRe分布が1nm以上10nm以下であることが好ましく、より好ましくは1.5nm以上9nm以下、さらに好ましくは2nm以上8nm以下である。
セルロースアシレートフィルム薄手化でRe分布(むら)大きくなり易く、これを制御することが好ましい。
セルロースアシレートフィルムのReに上記分布を持たせることで、偏光板の反りを一層抑制できる。これは以下の理由による。
Reはフィルム面内の分子配向の指標である。配向することで、湿度膨張が抑えられ、反りを抑制できる。
平均Reが同じ場合、「むら」が存在し、より配向した(高Re)箇所が存在するほうが、この箇所が踏ん張り、より有効に湿度膨張を抑制する。
セルロースアシレートフィルムのRe分布(むら)が上記範囲の下限値以上であると反りが増加難くなり、一方上記範囲の上限値以下であると偏光板にした時に虹むらが増加し難くなり、好ましい。
セルロースアシレートフィルムのRe分布は以下の方法で測定できる。
50cm×50cmに裁断したサンプルを縦、横に5等分した点の交点(25点)に於いてサンプリングし、自動複屈折系(KOBRA 21ADHまたはWR:王子計測機器(株)製)において、波長590nmの光を用い、測定する。
サンプルフィルムは25℃、相対湿度60%で2時間以上調湿した後、この温湿度中でRe測定する。
25点のRe測定値のうち、最大Reと最小Reの差をRe分布とした。
本発明の偏光板は、含水率むらが1%以上10%以下のセルロースアシレートフィルムを含むことが好ましい。上記セルロースアシレートフィルムの含水率むらは、より好ましくは1.5%以上9%以下、さらに好ましくは2%以上8%以下である。
偏光板を構成する際、PVA等から成る偏光子を本発明のポリエステルフィルムとセルロースアシレートで貼り合せることが好ましい。PVA偏光子は親水性であり、水性の接着剤を用い保護フィルムと貼り合せる。この際、保護フィルムに両面ともポリエステルを使用すると、透水率が低いため水性接着剤の糊が乾かず、生産性が低下する。
セルロースアシレートは透水性が高く、容易に接着剤中の水分が乾燥し生産性を上げられる。しかし、セルロースアシレートとポリエステルの熱、湿度膨張係数の差から、反りが発生し易い。
この反りを解消するためにセルロースアシレートフィルム中に上記吸水率むらを付与することが好ましいことを見出した。これは以下の機構によると推察する。
ポリエステルに対しセルロースアシレートの弾性率が低く、収縮、伸長差に応力により変形(反り)を受け易く、セルロースアシレートを改良することが効果的である。
特に貼り合せの際、接着剤の水分をセルロースアシレートフィルムが吸水し弾性率が低下し反りが発生し易い。
同一の平均弾性率であれば、弾性率の高い箇所と低い箇所を形成することで、弾性率の高い箇所が収縮、伸長応力に対し踏ん張り、変形を抑制する効果がある。
即ち、吸水率に上記分布を付与することで弾性率分布を付与できる(セルロースアシレートは含水率が高く、弾性率を直接制御するより、含水率を制御することで、より効率的に弾性率を制御できる)。
含水率むらが本発明の範囲未満では上記効果が得難く反りが増大、一方含水率むらが本発明の範囲を超えると含水率が高く弾性率の低い箇所の効果が顕在化し反りが増大し易い。
サンプルフィルムから任意に約0.1gをサンプリングし、25℃60%rh中に4時間以上放置した後、精秤する(これをW(g)とする)。
これを25℃、相対湿度90%中に4時間以上放置した後、カールフィッシャー水分計を用い、含水量を求める(これをx(g)とする)。
下記式から含水率を求める。
含水率(%)=100×(x/W)
任意に選んだ10点について上記方法で含水率を測定し、下記のように含水率むらを求める。
含水率むら(%)=100×(最大含水率-最小含水率)/10点の平均含水率
セルロースアシレートフィルムに用いることができるセルロースアシレートについて、詳しく説明する。
本発明でいうセルロースアシレートは、セルロースの水酸基を炭素数が1から5のカルボン酸でエステル化したものであることが好ましい。セルロースアシレートのアシル基置換度は2以上3以下が好ましく、より好ましくは2.2以上2.98以下、さらに好ましくは2.4以上2.96以下がさらに好ましい。
本発明においては、置換基および/または置換度の異なる2種のセルロースアシレートを併用、混合して用いてもよいし、後述の共流延法などにより、異なるセルロースアシレートからなる複数層からなるフィルムを形成してもよい。
またセルロースアシレートは、70000~230000の数平均分子量を有することが好ましく、75000~230000の数平均分子量を有することがさらに好ましく、78000~120000の数平均分子量を有することが最も好ましい。
セルロースアシレートフィルムは、有機酸やその他の偏光板保護フィルムに用いられる公知の添加剤を、本発明の趣旨に反しない限りにおいて、含んでいてもよい。添加剤の分子量は特に制限されないが、後述の添加剤を好ましく用いることができる。
添加剤を加えることによって、湿度寸法変化率の制御、フィルムの熱的性質、光学的性質、機械的性質の改善、柔軟性付与、耐吸水性付与、水分透過率低減等のフィルム改質の観点で、有用な効果を示す。
セルロースアシレートフィルムの製造方法としては特に制限はなく、公知の方法を用いることができる。上記セルロースアシレートフィルムは溶融製膜、溶液製膜どちらで製膜したものでも良く、より好ましくは溶液製膜であり、ジクロロメタン、酢酸メチル、アセトン、メタノール、ブタノール等の溶剤に溶解した後、乾燥し製膜することができる。
好ましい温度分布は0.5℃以上10℃以下、より好ましくは1℃以上9℃以下、さらに好ましくは1.5℃以上8℃以下。温度分布とは樹脂がキャストされてから剥離されるまでの長さを5等分し、これらの箇所をそれぞれ幅方向に5等分した、合計25点でキャストロール、キャストベルトの温度を測り、最高温度と最低温度の差を25点の平均温度で割り百分率で示したものである。この温度分布未満ではRe分布の好ましい範囲を下回り、この温度分布を超えると好ましいRe分布を超える。
(i)キャストロール中に温調流体を流し、その流路を乱す(たとえば、邪魔板を付ける)。キャストベルトの上または下に温調ヒーターを付け、その中に邪魔板を設け、中の熱媒の流れを見出す。
(ii)キャストロール内部、キャストベルトの上部あるいは下部に分割したヒーターを設置し、異なった温度で温調する。
(iii)キャストロール、ベルト外面から温調風やヒーター加熱、冷却し、ヒーターや吹き出しノズルを多分割し、これに温度差を付与する。
好ましい熱処理条件は80~180℃であり、好ましい温度分布は1℃以上20℃以下、より好ましくは2℃以上16℃以下、さらに好ましくは3℃以上14℃以下である。
この温度分布が上記好ましい範囲の下限値以上であれば上記効果が得易く、含水率むらが上記好ましい範囲の下限値以上となり易く好ましい。また、温度分布が上記好ましい範囲の上限値以下であると含水率むらが上記好ましい範囲の上限値以下となり、好ましい。
温度分布は、例えば、熱処理ゾーン中に、幅方向に3~20等分したヒーターを設置し、これらに温度差を付与することで達成できる。
本発明の偏光板は、偏光性能を有する偏光子を有する。
偏光子の膜厚は、特に限定されないが、偏光度と反りの観点から5μm以上30μm以下が好ましく、10μm以上20μm以下がより好ましい。偏光子の膜厚が30μm以下であれば偏光子の収縮力が増加せず、これを貼合した液晶パネルの反りが大きくならないため好ましい。一方、偏光子の膜厚が5μm以上であれば、偏光子を透過する一方の偏光の光を十分に吸収することができ、偏光度が低下しないため好ましい。
本発明の偏光板は、上記偏光子とポリエステルフィルムが接着層を介して貼合され、上記偏光子とセルロースアシレートフィルムが接着層を介して貼合されることが好ましい。
一般的には、ポリエステルフィルムの偏光子側に偏光子側易接着層側を設け、その上に偏光子を接着させるための接着剤を介して偏光子を張り合わせる。
本発明の偏光板は、他部材と接着するための易接着層として粘着剤層を有することが好ましい。例えば、偏光子とポリエステルフィルムの接着性を改良するためにポリエステルフィルムの偏光子が設けられた面に接着層の下地として偏光子側易接着層を用いることもできる。
偏光子側易接着層は、各種の機能層との接着性を向上させるための層であり、例えば、偏光子とポリエステルフィルムを貼り合わせるために使用する各種の接着剤との接着性を向上させるために使用することができる。
本発明の偏光板は、保護フィルム、偏光子以外のその他の層を有していてもよい。上記その他の層としては、易接着層、ハードコート層や、その他の公知の機能層を挙げることができる。
偏光板は、更にこの偏光板の一方の面にプロテクトフィルムを、反対面にセパレートフィルムを貼合して構成されることも好ましい。
上記プロテクトフィルム及び上記セパレートフィルムは偏光板出荷時、製品検査時等において偏光板を保護する目的で用いられる。この場合、プロテクトフィルムは、偏光板の表面を保護する目的で貼合され、偏光板を液晶板へ貼合する面の反対面側に用いられる。また、セパレートフィルムは液晶板へ貼合する接着層をカバーする目的で用いられ、偏光板を液晶板へ貼合する面側に用いられる。
接着剤としては、従来公知のものを使用することができ、例えば、ポリビニルアルコール、ポリビニルブチラール、ポリブチルアクリレート等のアクリル系化合物、グリシジル基やエポキシシクロヘキサンに例示される脂環式エポキシ基を有するエポキシ系化合物等が挙げられる。
WO2011/162198号公報の[0025]に記載のようにPVAから成る偏光子と本発明のポリエステルを貼り合せ偏光板を調製することができる。この際、上記易接着層をPVAと接触させることが好ましい。さらに、WO2011/162198号公報の[0024]に記載のように、リターデーションを有する保護膜と組合せることも好ましい。
以下、本発明の偏光板の製造方法について、説明する。
上記偏光板保護フィルム(ポリエステルフィルム、及びセルロースアシレートフィルム)はアルカリ鹸化処理することによりポリビニルアルコールのような偏光子の材料との密着性を付与し、偏光板保護フィルムとして用いることができる。
鹸化の方法については、特開2007-86748号公報の〔0211〕と〔0212〕に記載される方法を用いることができる。
本発明の偏光板の製造方法は、偏光性能を有する偏光子の一方の面に接着層を介してポリエステルフィルムを貼合する工程と、偏光子の他方の面に接着層を介してフィルム、及びセルロースアシレートフィルムを貼合する工程を含むことが好ましい。
ロールツーロール方式を用いて両方の貼合する工程を同時に行う方法としては、例えば特開2012-203108号公報に記載の装置および方法を用いることができ、特開2012-203108号公報に記載の内容は本発明に組み込まれる。
特開2012-203108号公報に記載の製造装置は、偏光子を連続的に搬送しながら、その一方の面にポリエステルフィルムを貼合し、もう一方の面にはセルロースアシレートフィルムを貼合して、偏光板を製造し、巻取りロールに巻き取るように構成されている。典型的には偏光子の両面にそれぞれ保護フィルムが貼合される。
本発明の偏光板において、偏光子にポリエステルフィルム、及びセルロースアシレートフィルムが貼り合される工程の前後においては、高温、高湿度での環境下でない限り、ポリエステルフィルム、及びセルロースアシレートフィルムの弾性率はほとんど変化しない。
上記偏光板保護フィルムの処理面と偏光子を貼り合わせるのに使用される接着剤としては、上記接着層および接着層の主成分として挙げてものを用いることができ、例えば、ポリビニルアルコール、ポリビニルブチラール等のポリビニルアルコール系接着剤や、ブチルアクリレート等のビニル系ラテックス等が挙げられる。
ポリエステルフィルム、及びセルロースアシレートフィルムにはあらかじめ、けん化処理、コロナ処理、プラズマ処理等の表面処理を施してもよい。
本発明の画像表示装置は、本発明の偏光板を含むことを特徴とする。
上記画像表示装置としては、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、エレクトロルミネッセンスディスプレイ(OELD又はIELD)、フィールドエミッションディスプレイ(FED)、タッチパネル、電子ペーパー等を挙げることができる。これらの画像表示装置は、画像表示パネルの表示画面側に本発明の偏光板を備えることが好ましい。
本発明の偏光板を液晶表示装置などの画像表示装置へと貼合する方法としては、公知の方法を用いることができる。また、ロールtoパネル製法を用いることもでき、生産性、歩留まりを向上する上で好ましい。ロールtoパネル製法は特開2011-48381号公報、特開2009-175653号公報、特許4628488号公報、特許4729647号公報、WO2012/014602号、WO2012/014571号等に記載されているが、これらに限定されない。
本発明では、光源に連続的な発光スペクトルを有する光源を用いることが好ましい。
これはWO2011/162198号公報の[0019]~[0020]記載のように虹ムラを解消し易くなるためである。
本発明の画像表示装置に用いられる光源としては、WO2011/162198号公報の[0013]記載のものが使用される。一方、WO2011/162198号公報の[0014]~[0015]記載の光源は連続光源ではなく、好ましくない。
本発明の画像表示装置がLCDである場合、液晶表示装置(LCD)は、WO2011/162198号公報の[0011]~[0012]に記載の構成を使用できる。
本発明の偏光板を用いる液晶表示装置は連続的な発光スペクトルを有する白色光源を用いたものであることが好ましく、これにより不連続(輝線)光源を用いた場合より効果的に虹むらを低減できる。これは特許4888853号の[0015]~[0027](US2012/0229732号公報の[0029]~[0041])に記載の理由を援用して、この理由と同様の理由に因るものであり、これらの公報に記載された内容は本願明細書に組み込まれる。
液晶表示装置は、本発明の偏光板と、液晶表示素子とを備えるものであることが好ましい。ここで、液晶表示素子は、上下基板間に液晶が封入された液晶セルを備え、電圧印加により液晶の配向状態を変化させて画像の表示を行う液晶パネルが代表的であるが、その他、プラズマディスプレイパネル、CRTディスプレイ、有機ELディスプレイ等、公知の各種ディスプレイに対しても、本発明の偏光板を適用することができる。このように、レターデーションが高いポリエステルフィルムを有する本発明の偏光板を液晶表示素子に適用した場合には、液晶表示素子の反りを防止することができる。
上記態様により虹状の色斑の発生が抑制される機構としては国際公開WO2011/162198号に記載があり、この公報の内容は本発明に組み込まれる。
面内方向のレターデーションが高いポリエステルフィルムの配置は特に限定されないが、入射光側(光源側)に配される偏光板と、液晶セルと、出射光側(視認側)に配される偏光板とを配された液晶表示装置の場合、入射光側に配される偏光板の入射光側の偏光子保護フィルム、もしくは出射光側に配される偏光板の射出光側の偏光子保護フィルムが面内方向のレターデーションが高いポリエステルフィルムであることが好ましい。特に好ましい態様は、出射光側に配される偏光板の射出光側の偏光子保護フィルムを面内方向のレターデーションが高いポリエステルフィルムとする態様である。上記以外の位置に面内方向のレターデーションが高いポリエステルフィルムを配する場合は、液晶セルの偏光特性を変化させてしまう場合がある。偏光特性が必要とされない場所に、面内方向のレターデーションが高いポリエステルフィルムは用いられることが好ましいため、このような特定の位置の偏光板の保護フィルムとして使用されることが好ましい。
液晶表示装置の液晶セルはIPSモード、VAモード、FFSモードであることが好ましい。
(1)ポリエステルの重合
各実施例および比較例のポリエステルフィルムの製膜に用いるポリエステル樹脂を下記から選定し、表1、表3および表5に記載した。
(1-1)Sb-PET
WO2011/162198号公報の[0060](US2013/0100378)の[0100]、これらの公報に記載された内容は本願明細書に組み込まれる)に準じてSb触媒を用いてポリエチレンテレフタレート樹脂を重合し、これをペレット化(Sb-PET)した。得られたSb-PETは、固有粘度(IV)が0.62dl/gであった。
(1-2)Al-PET
特開2012-122051号公報の[0099]~[0101]、[0103]~[0104](WO2012/029725の[0091]~[0093]、[0095]~[0096]、これらの公報に記載された内容は本願明細書に組み込まれる)に準じてAl触媒を用いてポリエチレンテレフタレート樹脂を重合し、これをペレット化(Al-PET)した。得られたAl-PETは、固有粘度(IV)が0.55dl/g、カルボキシ末端量が12eq/tonであった。
(1-3)Sb-PEN
WO2008/078618号公報の[0128](US2010/0045902)の[0143]に準じてSb触媒を用いてポリエチレンナフタレート樹脂を重合し、これをペレット化(Sb-PEN)した。得られたSb-PENは、固有粘度(IV)が0.62dl/gであった。
上記Sb-PET、Al-PET、Sb-PENを用い、WO2011/162198[0062]に準じて紫外線吸収剤(特開2012-256057号公報の[0062](US2013/0100378の[0102]、これらの公報に記載された内容は本願明細書に組み込まれる)に記載のものである2,2’-(1,4-フェニレン)ビス(4H-3,1-ベンズオキサジン-4-オン)を各ポリエステル樹脂に対してそれぞれ10質量%添加した、Sb系マスターペレット(Sb-MP)、Al系PETマスターペレット(Al-MP)、PEN系マスターペレット(PEN-MP)を調製した。
(3-1)押出し(キャスト)
紫外線吸収剤を含む上記マスターペレット(Sb-MP、Al-MP、PEN-MP)と、紫外線吸収剤を含まないポリエステルペレット(Sb-PET、Al-PET、Sb-PEN)を用い、WO2012/157663号公報の[0105]に準じてダイからキャストドラムに3層を共押出しし、3層構造の未延伸フィルムを得た。この際、ダイからキャストドラムに押出す際に、両端10cmずつに対し、表1、表3および表5に記載のキャスト端部冷却風速の室温の冷却風を吹きつけ、表1、表3および表5に記載の端部と中央の結晶化度分布を付与した。
横延伸前のフィルムの端部と中央の結晶化度分布は、横延伸前のフィルムに対し、横延伸前フィルムの中央部の密度と、横延伸前フィルムの端部の密度を測定して、上記の方法で求めた。
一部の水準は、90℃において縦方向に表1、表3および表5に記載の倍率で延伸した。
上記未延伸フィルム、縦延伸フィルムに、WO2012/157663号公報の[0106]に準じて、両面に易接着層を形成するための塗布液の塗布を行った。これに使用した塗布液は、WO2012/157663号公報の[0104]に準じて調製した。
この時、表1、表3および表5に示す平均塗布量、端部塗布量の中央部塗布量に対する増分となるよう(端部を中央より厚くなるよう)、塗布バーのワイヤーの径を調製した(中央より両端のワイヤーの径を太くした)。この時の「平均塗布量(端部塗布量と中央部塗布量の平均値)」と「端部塗布量の中央部塗布量に対する増分」を上記に従い測定した。なお、厚く塗布した部分は、両端から全幅の5%の箇所に幅10mmにわたり実施した。
押出し後、各水準において縦延伸や易接着層を形成するための塗布液の塗布を行う場合は縦延伸や塗布を行った後のフィルムを、テンターを用いTD方向に横延伸した。
この際、左右のチャックの食い込み幅に、表1、表3および表5に示すように差を付与した。なお、いずれの水準も左右の食い込み幅の平均値は15mmで実施した。
表1、表3および表5に、延伸温度差(後半-前半)として記載したように延伸の前半でのフィルム温度を、延伸の後半でのフィルム温度より低くなるように延伸ゾーンの温度を制御した。これは横の延伸ゾーンを搬送方向に十等分した点にパネルヒーターを設置し、この出力の調整で実施した。なお、横延伸中の平均温度(延伸の前半と延伸の後半でのフィルム温度(延伸温度)の平均)は125℃で実施した。
横延伸の延伸倍率は表1、表3および表5に示した。また、あわせて縦延伸と横延伸の延伸倍率比(高倍率の方向への延伸倍率/低倍率の方向への延伸倍率)を求め、それぞれ表1、表3および表5に記載した。
なお、熱処理、緩和処理とも225℃で30秒実施した。この熱緩和後のフィルムの製膜幅を表1、表3および表5に示した。
なお、熱緩和後の厚みは、表1、表3および表5のポリエステルフィルムの厚みの評価欄に示した。
テンター出口でフィルムをTg以下まで冷却した後、両端を15cmずつトリミングした後、チャックから外した。
これを表1に記載の本数に等幅にスリットしたあと、3000m巻き取った。
(3-6-1)Re、Re/Rth:
各スリットの中央部に対し、特開2012-256057号公報の[0054]~[0055]に記載の方法でReおよびRthを測定し、各スリットのReの平均値と、各スリットのRe/Rthの平均値を表1、表3および表5に記載した。
各スリットの中央部をサンプリングし、上記の方法で測定した。このようにして求めた各スリットの中弛み量の平均値を表1、表3および表5に示した。
各スリットの中央部をサンプリングし、上記の方法で測定した。このようにして求めた各スリットの熱収縮むらの平均値を「熱収縮むら」として表1、表3および表5に示した。
各スリットの中央部を50cm×50cmサンプリングし、点光源(タングステンランプ)の反射光で目視観察し、輝点となる箇所(スリキズ)を数え、単位面積単位で表示した。これを、各スリット毎に求め、平均値を表1、表3および表5に示した。
(4-1)偏光子の調製
特開2011-59488号公報の[0225]に従い、PVAを含む偏光子を調製した。
下記から選んだセルロースアシレートフィルム(表2、表4および表6に記載)を、特許4438270号の[0275](US2007/0178252の[0393]、これらの公報に記載された内容は本願明細書に組み込まれる)に準じてアルカリ水溶液に浸漬し鹸化処理した。
特許4731143号の[0199]~[0202](US2008/0158483の[0412]~[0416]、これらの公報に記載された内容は本願明細書に組み込まれる)と同様にしてセルロースアシレートフィルムを調製した。この際、下記表2、表4および表6に記載の各水準では、以下の各工程を実施して所望の特性のセルロースアシレートフィルムを調製した。
特許4731143号の[0178](US2008/0158483の[0386]、これらの公報に記載された内容は本願明細書に組み込まれる)に準じて製膜したが、135℃の乾燥工程において、下記表2、表4および表6に記載の熱処理温度分布を付与し、下記表2、表4および表6に記載のような含水率むらを達成した(含水率むらは上述の方法で測定)。
特許4731143号の[0178](US2008/0158483の[0386]、これらの公報に記載された内容は本願明細書に組み込まれる)に準じて製膜したが、バンドの加熱に分布を持たせる(バンドの下に複数のヒーターを設置、この温度を変えることで達成)ことにより、セルロースアシレートフィルムのキャスト中の(膜面)温度分布を下記表2、表4および表6に記載のように付与し、表2、表4および表6に記載のRe分布を形成した。
下記表2、表4および表6に記載の平均Reは、剥ぎ取り張力を制御することにより達成した(剥ぎ取り張力を上げることでReが上昇)。
特許4438270号の[0211]~[0218]に従ってセルロースアセテートプロピオネート(CAP)を製膜した。この際、以下を実施。
特許4438270号の[0214]のバンド上の乾燥工程においてバンド裏面に接触させる温水配管に邪魔板を設けることでキャスト中の温度分布を下記表2、表4および表6に記載のように付与し、下記表2、表4および表6に記載のRe分布を形成した。
工程D1の乾燥工程(100℃)において、下記表2、表4および表6に記載の熱処理温度分布を付与した。これにより下記表2、表4および表6に記載の含水率むらを達成した(含水率むらは上述の方法で測定)。
平均Reは上記(4-2-1)と同様にして剥ぎ取り張力で発現させた。
上記ポリエステルフィルムと鹸化処理したセルロースアシレートの間に、上記偏光子を挟み、偏光子/ポリエステル間、セルロースアシレート/偏光子間に上に、PVA水溶液(完全鹸化型PVA5%水溶液)を塗布し、これらをニップロールで圧着し貼り合せた後、70℃で10分乾燥し偏光板を得た。
本発明の偏光板では過酷条件(高湿下)での虹むらも低減する上、反りを低減し、表示むらをも低減することができることを以下の方法で確認した。
上記貼り合せ、乾燥直後の偏光板を一辺50cmの正方形に裁断し、平滑で水平な台の上に置き、浮き上った四辺の高さをノギスで測定し平均値を表2、表4および表6に記載した。なお、セルロースアシレートフィルム側、ポリエステルフィルム側のどちらの面を台に向けて置くかは、四辺の浮き上りの大きい方を選択した。
反りの大きな偏光板を液晶表示装置に組み込むと、偏光板が液晶セルを圧迫し表示むら(光もれ)が発生した。
得られた偏光板2対を、ポリエステルフィルムを外側とし偏光子の吸収軸を直交配置とし、2枚のガラス板で挟み、固定する。
これを高湿下(25℃、相対湿度90%)で12時間以上放置した後、暗室に設置し、一方から連続光源(白色LED)で照射する。
反対側から、光が漏れている箇所を目視評価し、その面積を全面積に対し百分率で示した。その結果を下記表2、表4および表6に記載した。
この表示むらの評価は、偏光板の微妙な反りにより偏光板に歪みが発生したときに、これによる光漏れを評価している。
得られた偏光板2対を、液晶セルに対してポリエステルフィルムを外側とし、偏光子の吸収軸を直交配置として、連続光源(白色LED)または不連続光源(冷陰極管)をバックライトとして有する液晶表示装置に組み込み、光の透過度を50%となるように調整した。得られた液晶表示装置を各実施例および比較例の液晶表示装置とした。
これを「反り」の発生し易い強制条件である高湿条件下(25℃、相対湿度90%)で12時間以上放置した後、一方から連続光源(白色LED)、不連続光源(冷陰極管)を用い、光を入射し、反対側から偏光サングラスを通して目視で発生した虹の本数を数えることで虹むらを評価し、表2、表4および表6に示した。このように高湿下での評価は、最も反りが発生し易い強制条件である。一方、比較のために常湿での評価結果も表2、表4および表6に示した。
常湿である25度、相対湿度50%では、先行文献の方法でも虹むらは視認されなかったが、上記強制条件(高湿)では先行文献では虹むらが発生、一方本発明では発生しない。
なお、虹むらの評価は、偏光板の法線方向からと斜め方向(法線から45°)の両方から観察した。
偏光板に加工したあと、DIETECS社製Roll to Roll打ち抜き機を用いて、25℃、相対湿度60℃で、各偏光板をA4サイズに100回打ち抜いた際、打ち抜いて製造されたA4サイズの各偏光板に割れが発生した確率を計測し、表2、表4および表6に示した。
比較例6では、下記表5および表6に記載の条件に変更した以外は特開2012-256014の実施例1に準じて、比較例6のポリエステルフィルム、偏光板および液晶表示装置を製造した。
また、実施例91では、下記表5および表6に記載の条件に変更した以外は比較例6と同様にして、実施例91のポリエステルフィルム、偏光板および液晶表示装置を製造した。
実施例91および比較例6のポリエステルフィルム、偏光板および液晶表示装置と、実施例91および比較例6で製造したセルロースアシレートフィルムについて、実施例1と同様の方法で評価を行った。その結果を下記表5および6に示した。
実施例1~5、比較例1および2の比較により、延伸中のフィルムの温度差の効果によって発現したポリエステルフィルムの中弛み量が本発明の範囲内であると、ポリエステルフィルムを偏光板保護フィルムとして液晶表示装置に組み込むと、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できることがわかった。
実施例6~12は、チャック食込み幅の差の効果によって発現したポリエステルフィルムの熱収縮むらの影響を検討したものである。
実施例13~19は、横延伸前の端部の結晶化度の差の効果によって発現したポリエステルフィルムの熱収縮むらの影響を検討したものである。
実施例20~26は、ポリエステルフィルムの製膜幅の効果の影響を検討したものである。
実施例27~32は、製膜したポリエステルフィルムを幅方向に複数枚のフィルムに分けるときのスリット本数の効果の影響を検討したものである。
実施例33~39は、ポリエステルフィルムを製膜するときの縦緩和量の効果の影響を検討したものである。
実施例40~45および比較例3は、ポリエステルフィルムのReの効果の影響を検討したものであり、Reが本発明の範囲内であると、ポリエステルフィルムを偏光板保護フィルムとして液晶表示装置に組み込むと、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できることがわかった。
実施例46~52は、Re/Rthの効果を検討したものであり、特開2012-256014号公報に記載のRe/Rthの範囲を満足する本発明のポリエステルフィルムは、従来より強い条件(25℃、相対湿度90%)においても高湿度環境下で経時させた後の正面方向の虹むらが見えなくなりやすいことがわかった。
実施例53~55は、ポリエステル種、触媒の効果の影響を検討したものである。
実施例56~62は、セルロースアシレートフィルムの含水率むらの効果の影響を検討したものである。
実施例63および64は、光源の効果の影響を検討したものである。
実施例65および65は、共押出し(積層)の効果の影響を検討したものである。
実施例67~71、比較例4および5より、もう一つの中弛み発生方法である、端部と中央の塗布量の差の効果によって発現したポリエステルフィルムの中弛み量が本発明の範囲内であると、ポリエステルフィルムを偏光板保護フィルムとして液晶表示装置に組み込むと、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できることがわかった。
実施例72~77は、延伸倍率比(高倍/低倍)のの影響を検討したものである。一方向に高く延伸することで効率的に中弛みが発生するが、大きくしすぎなければ低倍率方向の力学強度が不足し難く、裁断中に破断し難くなる。
実施例78~84は、セルロースアシレートフィルム中のReむらの効果の影響を検討したものである。
実施例85~90は、セルロースアシレートフィルムの厚みの効果の影響を検討したものである。セルロースアシレートフィルムの厚みがある程度薄ければ偏光板での反りが増加し難く、一方セルロースアシレートフィルムの厚みがある程度厚ければ力学強度が不足し難く、偏光板での裁断時に破断し難くなり、好ましい。
実施例91、比較例6は、本発明と特開2012-256014号公報の実施例1との比較をしたものであり、中弛み量を本発明の範囲に制御したポリエステルフィルムを偏光板保護フィルムとして液晶表示装置に組み込むと、高湿度環境下で経時させた後の正面方向の虹むらの発生を抑制できることがわかった。なお、特開2012-256014号公報[0066]に「乾燥後の塗布量が0.08g/m2」と記載されているが、「塗布後に幅方向4倍延伸」および特許文献1[0063]の「固形分濃度=5%」であることから、塗布量は0.08g/m2×4×(1/0.05)=6.4g/m2≒6.4ml/m2と換算した。
Claims (15)
- ポリエステル樹脂を含み、
面内方向のレターデーションReが3000nm以上であり、
中弛み量が0.5mm以上10mm以下であることを特徴とするポリエステルフィルム。 - 面内方向のレターデーションReが30000nm以下であることを特徴とする請求項1に記載のポリエステルフィルム。
- 面内方向のレターデーションReと厚み方向レターデーションRthとの比であるRe/Rthが0.2以上1.2以下であることを特徴とする請求項1または2に記載のポリエステルフィルム。
- フィルム面内において15cm離れた2点の熱収縮率の差の変動割合が1%以上30%以下であることを特徴とする請求項1~3のいずれか一項に記載のポリエステルフィルム。
- ポリエステル樹脂を溶融押出ししてフィルム状に成形した後、このフィルムを延伸および熱処理して形成されてなり、
前記延伸の前半でのフィルム温度を前記延伸の後半でのフィルム温度より5℃以上50℃以下低くして延伸されてなることを特徴とする請求項1~4のいずれか一項に記載のポリエステルフィルム。 - 前記延伸前にフィルムに塗布液の塗布を行ってポリマー層を形成されてなり、
前記塗布液のフィルム端部の塗布量をフィルム中央部の塗布量より1%以上30%以下多くして形成されてなることを特徴とする請求項5に記載のポリエステルフィルム。 - 前記延伸を、フィルムの両端をチャックで把持し、フィルム搬送方向に直交する方向にフィルムを拡幅することで行って前記ポリエステルフィルムが形成されてなり、
前記チャックの前記フィルム両端へのフィルム食い込み量に1mm以上10mm以下の差を付与し、延伸されてなることを特徴とする請求項5または6に記載のポリエステルフィルム。 - 前記延伸および前記熱処理後の幅が3m以上8m以下となるように製膜されたフィルムを2本以上6本以下にスリットして、各スリットされたフィルムを巻き取って形成されてなることを特徴とする請求項5~7のいずれか一項に記載のポリエステルフィルム。
- 前記ポリエステル樹脂がアルミニウム触媒を用いて重合されたことを特徴とする請求項1~8のいずれか一項に記載のポリエステルフィルム。
- 前記熱処理において、フィルム搬送方向に1%以上10%以下緩和されて形成されてなることを特徴とする請求項5~9のいずれか一項に記載のポリエステルフィルム。
- 請求項1~10のいずれか一項に記載のポリエステルフィルムと、
偏光子と、
セルロースアシレートフィルムが積層したことを特徴とする偏光板。 - 前記セルロースアシレートフィルムの含水率むらが1%以上10%以下であることを特徴とする請求項11に記載の偏光板。
- 前記セルロースアシレートフィルムの厚みが20μm以上70μm以下であることを特徴とする請求項11または12に記載の偏光板。
- 前記セルロースアシレートフィルムのRe分布が1nm以上10nmであることを特徴とする請求項11~13のいずれか一項に記載の偏光板。
- 請求項11~14のいずれか一項に記載の偏光板と、
連続的な発光スペクトルを有する白色光源を含むことを特徴とする画像表示装置。
