本発明で使用されるフッ素含有コーティング剤中に含有される含フッ素化合物は、フィルム表面上に表面張力が低く、撥水・撥油性能の高い後述の被膜を形成するための成分である。
活性エネルギー線重合性粘性液体に含有しているポリマーの重量平均分子量を次の方法にて測定した。ポリマービーズにテトラヒドロフラン(THF)を加えて、一晩静置溶解させて、東ソー(株)製液体クロマトグラフィーHLC-8020型を用いて測定した。分離カラムは東ソー(株)製TSK-GelGMHXL2本直列、溶媒はTHF、流量は1.0ml/min、検出器は示差屈折計、測定温度は40℃、注入量は0.1mlとした。標準ポリマーとしてメタクリル樹脂を使用した。
ポリマー含有量割合は、活性エネルギー線重合性粘性液体に含有するポリマーの割合を質量%にて計算したものである。
開始剤量は、活性エネルギー線重合性粘性液体に含有する活性エネルギー線分解重合開始剤量をモノマーとポリマーを合わせたものを100部としたときの質量部表示とした。
粘度に関しては、各活性エネルギー線重合性粘性液体の20℃における粘度をB型粘度計にて測定した結果を示した。測定方法は、ブルックフィールド社製デジタル粘度計、LVDV-II+ProのスピンドルS63、S64の2種類を粘度に応じて適宜使用し、回転速度は0.3~100rpmにて測定した。この時の粘度測定上限値は200万mPa・sとなる。
(重合ピーク時間)
重合ピーク時間は、活性エネルギー線重合性粘性液体に活性エネルギー線を照射してから、重合発熱による温度ピークを検知するまでの時間を分の単位で表示した。実際に活性エネルギー線重合性粘性液体を樹脂シートにするまでに要する時間としては、活性エネルギー線照射から熱処理までを含んだ時間であるが、熱処理工程に関しては、どの条件にても同時間要すること、また重合ピークを検知する前はモノマーが多く、その状態で熱処理をするとモノマーの沸騰により発泡状態の板となってしまうため、重合ピークの検知してから熱処理をする流れは短縮できないことから、実質的に重合ピークまでの時間が製造時間として影響するため、重合ピーク時間にて比較を行った。
得られた樹脂シートの凹凸を目視にて確認した結果で、板の黄色味に関しては考慮せず、以下のように判断した。
「◎」:エッジ部において板厚低下が少なく、フィルム面側の凹凸も少なく良好な外観。
「○」:エッジ部において若干の板厚低下があるものの問題なく、外観良好なもの。
「×」:エッジ部で粘性液体が流れて板厚低下、フィルム側の面にて凹凸が確認される。
「××:」供給出口での表面の乾燥により大きな凹凸形状が確認される。
黄色度に関しては、JIS K7105、測定条件(b)にて測定される黄色度YIの3つのサンプルを測定した平均値として表した。
ビカット軟化温度に関しては、JIS K7206のB50法により3回測定した平均値として表した。
樹脂シートの熱収縮率は、加熱処理を施す前後での板の収縮量をパーセント表示したもので、板の耐熱性、板製造時の応力などが影響し、携帯電話の画面を保護するシートなどでの熱履歴に対する寸法精度を表す指標として重要なものである。ミクロンオーダーの熱収縮量を測定する方法として以下のように測定した。製品として得られた透明樹脂シートを図3に示すようにシートの搬送方向と、それと直行する方向(幅方向)がそれぞれ正方形の一辺となるように80mm角として切り出し、その切り出した板の中心を通り、樹脂シートの移送方向、幅方向へそれぞれおよそ60mmの間隔となるように油性インクにて十字印を記し、それぞれ図3のように(1)~(4)までの番号をふり、(1)-(3)間、(2)-(4)間の長さをザイゴ株式会社製New View 6300により3回測定した。その後、120℃に設定した乾燥機に100mm角、厚さ5mmのガラス板に、サンプルの付着防止のための綿布(カナキン)をひき、ガラス板が120℃一定となるように30分間静置した後、上記測定済みサンプルを布の上に載せ、120分間加熱した。加熱後30分間かけて40℃まで冷却し、再度(1)-(3)間、(2)-(4)間の長さを3回測定し、それぞれの平均値の差を、収縮側を正として算出し、初期の長さによって割り、パーセント表示とした。このときの、同箇所同条件での3回測定の最大値と最小値の差はいずれにおいても10μm以下で、60mmの測定間隔として0.017%以下の測定誤差であった。
日本電色製HAZE METER NDH2000(商品名)を用いてJIS K7361-1に示される測定法に準拠して、全光線透過率を測定し、JIS K7136に示される測定法に準拠してヘーズを測定した。
擦傷試験の前後におけるヘーズの変化(Δヘーズ)をもって評価した。即ち、#000のスチールウールを装着した直径25.4mmの円形パッドを積層体のハードコート層表面上に置き、500gの荷重下で、20mmの距離を10回往復擦傷し、擦傷前と擦傷後のヘーズ値の差を下記(A)式より求めた。

また、試験後サンプルの傷の本数を数えた。
シートの裏面をサンドペーパーで粗面化した後艶消し黒色スプレーで塗り、これをサンプルとし、分光光度計(日立製作所社製、「U-4000」)を用いて、入射角5°、波長380~780nmの範囲でJIS R3106に示される測定法に準拠してサンプルの表面の反射率を測定した。
クロスカット試験(JIS K5600-5-6)により評価した。100箇所の内、剥離せず残った箇所の数を表示した。
80℃の環境で15時間放置した後の、30cm×30cmの樹脂積層体の反り量を測定した。なお、反り量は、平板の上にサンプルをおき、平板から反ったサンプルまでの距離を測定した。
「○」:反り量5mm以下。
「×」:反り量5mm以上。
(a)水に対する接触角
樹脂積層体上の撥水層に、23℃、相対湿度50%の環境下において、純水0.2μLを1滴で滴下し、携帯型接触角計(Fibro syetem ab社製、商品名:「PG-X」)を用いて水と撥水層の接触角を測定し、水に対する接触角を求めた。
純水の代わりにトリオレインを使用したこと以外は水に対する接触角の評価と同様にして、トリオレインと樹脂積層体上の撥水層の接触角を測定し、トリオレインに対する接触角を求めた。
油性インク(黒字)として「マイネーム」((株)サクラクレパス製、商品名)で硬化被膜の表面上に線を書き、3分後に「キムタオル」(日本製紙クレシア(株)製、商品名)で拭き取り、その際の油性インクの拭き取れ具合を目視により以下の基準で評価した。
「○」:5回の拭取りで完全に拭き取れる。
「△」:5回の拭取りでわずかに線の跡が残る。
「×」:5回の拭取りで一部、または全部のインクが付着したままである。
帯電防止性能は表面抵抗値から評価した。超絶縁抵抗計(TOA製、ULTRA MEGOHMMETERMODEL SM-10E)を使用し、測定温度23℃、50%相対湿度の条件で、樹脂積層体の積層膜側について印加電圧500Vで1分後の表面抵抗値(Ω/□)を測定した。測定用の試料としては、予め23℃、50%相対湿度で1日間調湿したものを用いた。
ミクロトームにて厚み100nmにサンプルを切り出し透過型電子顕微鏡で観察した。透過型電子顕微鏡は日本電子製(JEOL)JEM-1010を用いて測定した。
メチルメタクリレートモノマー60部に対し、紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.3部、離型剤としてジオクチルスルホ琥珀酸ナトリウム(三井サイアナミッド社製、エアロゾルOT-100)を0.05部添加し、常温にて溶解させた後、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-83、重量平均分子量4万)40部を80℃で30分間かけて加熱溶解させ、紫外線重合性粘性液体を調整した(ポリマー含有量割合39.9%)。調合時の泡を抜くために50℃にて2時間静置させた後、常温まで自然冷却させた。
メチルメタクリレートモノマー65部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-80、重量平均分子量10万)35部(ポリマー含有量割合34.9%)にしたこと以外は実施例1と同様にして樹脂シートを得た。この時の重合性粘性液体の粘度はより好ましい範囲である10000mPa・s以上であることもあり、エッジ部分においても流動が抑えられ板が薄くなっている部分はほとんどなかった。このときの紫外線照射区間での温度ピークは照射から4.8分後であった。
紫外線照射装置としてアイグラフィックス社製EGT-061-C1を使用し、120W/cmにて、0.5分間で2J/cm2の照射となる強度(67mW/cm2)にて6分間紫外線を照射した。それ以外の条件は実施例2と同様にして樹脂シートを得た。この時の紫外線照射区間での温度ピークは照射から4.0分と短縮されたが、紫外線の照射強度が強いことにより、樹脂シートのエッジから見た時には、若干の黄色味が確認された。樹脂シートの表面から見た時には問題ない黄色味の変化であり、製品としては良好なものであった。
まず、以下の方法によりポリマービーズを製造した。
メチルメタクリレートモノマー77部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-85、重量平均分子量30万)23部(ポリマー含有量割合22.9%)にしたこと以外は実施例1と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から7.0分後であった。
(実施例6)
メチルメタクリレートモノマー85部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-88、重量平均分子量48万)15部(ポリマー含有量割合14.9%)にしたこと以外は実施例1と同様にして、樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から8.0分後であった。
実施例1と同様に紫外線重合性粘性液体を調整し(ポリマー含有量割合39.9%)、前段加熱機構を使用せず、紫外線重合性粘性液体温度20℃において紫外線を照射したこと以外は実施例1と同様にして、樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から5.1分後であった。紫外線照射前に60℃に温度制御した実施例1と比較すると、モノマーの成長反応が小さくなるためもあり温度ピークの検知は遅くなったが、従来の熱重合でのキャストプロセスと比較すると充分に早い重合速度が得られ、またこの場合には前段の加熱機構を必要としない設備の軽減も可能となる。
紫外線重合性粘性液体温度20℃において紫外線を照射したこと以外は実施例2と同様(ポリマー含有量割合34.9%)にして、樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から6.8分後であった。
紫外線重合性粘性液体温度20℃において紫外線を照射したこと以外は実施例4と同様(ポリマー含有量割合34.9%)にして、樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から6.1分後であった。
メチルメタクリレートモノマー45部に対し、紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.1部、離型剤としてジオクチルスルホ琥珀酸ナトリウムを0.05部添加し、常温にて溶解させた後、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-83、重量平均分子量4万)55部(ポリマー含有量割合54.9%)を80℃で45分間かけて加熱溶解させ、紫外線重合性粘性液体を調整した。調合時の泡を抜くために50℃にて4時間静置させた後、常温まで自然冷却させた。その他、紫外線重合性粘性液体温度20℃において紫外線を照射したこと以外は実施例1と同様にして樹脂シートを製造した。このときの紫外線照射区間での温度ピークは照射から2.1分後であった。ここでも、短時間で良好な外観のシートを得ることができた。ポリマー含有量割合を増やすことで紫外線重合性粘性液体の粘度が高くなり、粘性液体を送液するために要する圧力は高くなったが、重合速度が非常に速くなったことによる重合装置の設備軽減は可能となる。
メチルメタクリレートモノマー50部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-80、重量平均分子量10万)50部(ポリマー含有量割合49.9%)にしたこと以外は実施例10と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から2.7分後であった。
メチルメタクリレートモノマー60部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-85、重量平均分子量30万)40部(ポリマー含有量割合39.9%)にし、紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.3部にしたこと以外は実施例11と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から3.9分後であった。比較的高い分子量のポリマーを多く含有することで、重合速度も高めることができ、できた製品板の分子量も高くなることによる耐熱性向上によりビカット軟化温度も110.2℃と高い製品シートが得られた。
図2に示されるのと同様の装置を使用し、第一と第二のフィルムとして幅500mmで厚さ188μmのポリエチレンテレフタレートフィルム(東洋紡社製コスモシャイン A4100)を使用し、紫外線照射装置4として東芝社製FL30S-BLランプを上面のみ使用、後段加熱機構10については熱風加熱装置を使用した。
メチルメタクリレートモノマー77部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-85、重量平均分子量30万)23部(ポリマー含有量割合22.9%)にし、紫外線照射装置4をフィルム両面から照射したこと以外は実施例14と同様にして樹脂シートを得た。
このときの紫外線照射区間での温度ピークは照射から7.2分後であった。
原料処方は実施例10と同様(ポリマー含有量割合54.9%)にし、紫外線照射からの重合硬化装置・条件としては実施例13と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から2.3分後であった。
原料処方は実施例11と同様(ポリマー含有量割合49.9%)にし、紫外線照射からの重合硬化装置・条件としては実施例13と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から3.0分後であった。
原料処方は実施例12と同様(ポリマー含有量割合39.9%)にし、紫外線照射からの重合硬化装置・条件としては実施例13と同様にして樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から4.3分後であった。
紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.5部にし、それ以外は実施例1と同様に、紫外線重合性粘性液体(ポリマー含有量割合39.8%)を調整した。紫外線透過性フィルム5として、幅450mmで厚さ188μmの尾池工業製反射防止転写フィルム:STEP PAR-2(紫外線透過性フィルム、剥離層、反射防止層、ハードコート層、接着層の順に積層)を使用し、機能性層が形成されている側を紫外線重合性液体へ接着層が接するよう被せた。その後は実施例7と同様に20℃の紫外線重合性粘性液体において紫外線照射させ、反射防止層を樹脂基材と一体化した積層体を作成した。この後、紫外線透過性フィルム5’、エンドレスベルト3から反射防止積層体を剥離した。この際、紫外線透過性フィルムの剥離層と反射防止層界面で剥離し、製品表層、即ち空気層側から、反射防止層、ハードコート層、接着層、樹脂基材の順に積層された反射防止積層体が得られた。このとき、照射開始から4.9分後に重合発熱による温度ピークを確認した。
紫外線重合性粘性液体の調合に関しては、実施例18と同様(ポリマー含有量割合39.8%)にし、紫外線照射装置としては実施例13に示される装置を使用し、第一と第二のフィルムとして以下のハードコート転写フィルムを両面に用いた以外は、実施例13と同様に、紫外線照射装置4は上面のみ使用して積層体を作製した。得られたハードコートの評価結果を表3に示す。
実施例18において反射防止転写フィルムの代わりに、以下の帯電防止転写フィルムを用いたこと以外は、実施例18と同様に積層体を作製した。得られた帯電防止積層体の評価結果を表4に示す。
・フッ素原子を有する(メタ)アクリレート化合物を含む紫外線硬化性混合物の調整:
分子中に少なくとも2個の(メタ)アクリロイルオキシ基を有する化合物:ジペンタエリスリトールヘキサアクリレート(東亞合成社、M400)50部、トリメチロールプロパントリアクリレート(東亞合成社、M309)30部、1,6-ヘキサンジオールジアクリレート(大阪有機化学工業社、C6DA)20部、フッ素原子を有する(メタ)アクリレート化合物(ダイキン工業社、オプツールDAC)固形分として0.4部、活性エネルギー線分解重合開始剤:2,4,6-トリメチルベンゾイル-ジフェニル-フォスフィンオキサイド(チバ・ジャパン社、DAROCUR TPO)2部を混合し、紫外線硬化性混合物を得た。なお、オプツールDACは、2,2,3,3-テトラフルオロ-1-プロパノール80%を含む。
・剥離可能な撥水層が積層された積層フィルムの製造:
フッ素含有コーティング剤(住友スリーエム社、ノベックEGC-1720)を用い、厚み100μmのPETフィルム(帝人デュポンフィルム社、テイジンテトロンフィルムOX)の易接着処理面に、ロールコーターを用いて乾燥膜厚が10nmとなるように塗布し、このフィルムを60℃の熱風乾燥区間を10分間通過乾燥させた。このフィルムを室温で3時間放置し、被膜が積層されたPETフィルムを得た。上記で調整した紫外線硬化性混合物を100μmのPETフィルムの皮膜が形成された面に塗布した。次いで、厚み25μmのPETフィルム(帝人デュポンフィルム社、テイジンテトロンフィルムG2C)の非コロナ処理面が紫外線硬化性混合物の塗付面に接触するように、紫外線硬化性混合物の塗付面上に被覆し、プレスロールの下を0.25m/分の速度で通過させて、得られる撥水層の膜厚が10μmになるように塗工した。次いで、厚み100μmのPETフィルム、皮膜、紫外線硬化性混合物、および厚み25μmのPETフィルムが積層された状態で1分間保持した。この後、得られた積層体を出力120W/cmのメタルハライドランプ下24cmの位置を0.25m/分の速度で通過させて紫外線硬化性混合物を硬化させた。次いで、厚み25μmのPETフィルムを剥離し、PETフィルム上にフッ素含有コーティング剤「ノベックEGC-1720」を乾燥させて得られる皮膜および剥離可能な撥水層が積層された積層フィルムを得た。
厚みのみ1mmに変更したこと以外は特開平4-114001号の実施例3と同様にして熱重合にてアクリル系樹脂シートを製造した。このときの重合ピークは加熱開始から11分後であった。
メチルメタクリレートモノマー65部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-83、重量平均分子量4万)35部にしたこと以外は実施例1と同様にして、樹脂シートを得た。しかし、紫外線重合性粘性液体の粘度が低すぎるため、ダイ供給後の紫外線照射前の前段加熱においてエッジ部は流れて板厚が薄くなり、幅方向の中心部付近のフィルム面側は凹凸のある外観不良な樹脂シートとなった。このときの紫外線照射区間での温度ピークは照射から5.5分後であった。
メチルメタクリレートモノマー82部に対し、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-85、重量平均分子量30万)18部にしたこと以外は実施例1と同様にして、樹脂シートを得た。このときの紫外線照射区間での温度ピークは照射から10.4分後であった。分子量に対するポリマー含有量割合が低いため、重合時間を要する結果となった。
メチルメタクリレートモノマー35部に対し、紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.3部、離型剤としてジオクチルスルホ琥珀酸ナトリウム(三井サイアナミッド社製、エアロゾルOT-100)0.05部をそれぞれ溶解させておき、メチルメタクリレートポリマービーズ(三菱レイヨン社製、BR-83、重量平均分子量4万)65部を80℃で60分間かけて加熱溶解させ、紫外線重合性粘性液体を調整し(ポリマー含有量割合64.8%)、調合時の泡を抜くために1日間常温にて静置させた。
実施例4で示したポリマービーズの製造において、ビーズ状共重合体製造処方の重合開始剤2,2’-アゾビス(イソブチロニトリル)を0.15部、連鎖移動剤n-オクチルメルカプタンを1.3部へ変更することで、重量平均分子量2万のポリマービーズを得た。
メチルメタクリレートモノマー70部に対し、紫外線分解重合開始剤1-ヒドロキシ-シクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ社、イルガキュア184)を0.3部、離型剤としてジオクチルスルホ琥珀酸ナトリウム(三井サイアナミッド社製、エアロゾルOT-100)を0.05部添加し、常温にて溶解させた。メチルメタクリレートポリマーとして(三菱レイヨン社製、アクリライトL、重量平均分子量68万)を粉砕し、最大粒径で1mm以下にしたものを30部用い、80℃で30分間かけて加熱溶解させると、未溶解のポリマーの塊が形成されており、さらに2時間程度加熱溶解させたが、一部未溶解ポリマーが残り完全に溶解させることができなかった。さらに加熱溶解を継続させると、加熱により一部モノマーからのラジカル発生の影響か熱重合が開始され、釜内が重合硬化する結果となった。使用するポリマーの分子量が、50万以上と高くなり過ぎることで溶解に多くの時間を要する結果となった。
実施例18で用いた反射防止転写フィルムの接着層側をメタクリル樹脂基材(三菱レイヨン社、アクリライトL001)側とし、張り合わせた後、油圧成形機(庄司鉄鋼(株)製)を用いてプレスし、10MPaの圧力をかけ上部、下部の設定温度を120℃として10分間圧力をかけた。フィルム表面に熱電対を取り付け、フィルム表面温度を測定したところ、10分後の表面温度は、100℃であった。その後、圧力をかけた状態で30℃まで冷却を行った後、フィルムを剥離した。得られた反射防止積層体の反射防止層と樹脂基材との密着性は十分でなく、樹脂基材とハードコート層の界面で密着不良が発生した。また、枚葉の処理であり、処理時間も長時間要することから、生産性が低かった。さらに、不均一な冷却に伴う光学歪が発生した。結果を表2に示す。
実施例18で用いた反射防止転写フィルムの接着層側へコハク酸/トリメチロールエタン/アクリル酸のモル比15:4の縮合混合物(大阪有機化学工業社、TAS)35部、1,6-ヘキサンジオールジアクリレート(大阪有機化学工業社、C6DA)30部、ペンタエリスリトールトリアクリレート(東亞合成社、M305)10部、ジペンタエリスリトールヘキサアクリレート(東亞合成社、M400)25部、2,4,6-トリメチルベンゾイル-ジフェニル-フォスフィンオキサイド(チバ・ジャパン社、DAROCUR TPO)2部からなる紫外線硬化性混合物からなる塗料を、フィルムの幅方向に線状となるように塗布し、(バーコーターNo50)を用いて面状の塗布層を形成した。
実施例1~21、および比較例1~6について、以下表1に、紫外線重合性粘性液体(または熱重合性粘性液体)の条件としてポリマーの重量平均分子量、ポリマー含有量割合、粘度、重合条件としては、重合温度、紫外線照射強度、紫外線照射(水浴加熱)からの重合ピーク時間、透明樹脂シートに関しては板外観、黄色度、ビカット軟化温度、熱収縮率、総合評価を示す。
「◎」:問題なく使用できる。
「○」:使用できるが耐熱性が僅かに劣る。
「△」:使用できるが製造に過大な設備を要する、あるいは耐熱性が大きく劣る。
「×」:板厚不良、凹凸外観不良、製造不可等。
また、実施例18~21においては使用するフィルムに機能性転写フィルムを使用することにより、アクリル系樹脂シートの製造と同時に機能化も連続で達成することができている。連続セルキャスト方式では、両面をステンレス製のエンドレスベルトを使用し、その制約から、各種機能性層を事前に形成することが難しいが、本方法によれば事前に機能性層を形成した機能性転写フィルムを入れ替えるだけの簡便な方法により、密着性のある機能性を付与した積層体を製造できることができる。
これにより、本方法による製品板は押出板と比較すると非常に熱収縮の小さい板であり、連続セルキャスト方式と比較しても低熱収縮の板を得ることができ、加熱を伴う繰り返し印刷時においても熱収縮が抑えられ、印刷ずれがおきにくいものとなっている。

Claims (16)
- ポリマーを含有し、かつ下記(1)式および(2)式を満足し、粘度が5000mPa・s以上である活性エネルギー線重合性粘性液体を、移送されるエンドレスベルトに供給し、供給された活性エネルギー線重合性粘性液体上に活性エネルギー線透過性フィルムを被せ、フィルムの上から活性エネルギー線重合性粘性液体に活性エネルギー線を照射して、活性エネルギー線重合性粘性液体を硬化させメチルメタクリレート単位を50質量%以上含有するアクリル系樹脂シートを連続的に製造する方法である。

式中、Mwは活性エネルギー線重合性粘性液体に含有されるポリマーの重量平均分子量[-]
Pは活性エネルギー線重合性粘性液体に含有されるポリマーの含有量割合[質量%] - エンドレスベルトが、ステンレス製エンドレスベルトである請求項1記載の方法。
- ポリマーを含有し、かつ下記(1)式および(2)式を満足し、粘度が5000mPa・s以上である活性エネルギー線重合性粘性液体を、少なくとも一方が活性エネルギー線透過性フィルムである第一のフィルムおよび第二のフィルムにより挟み込み、一方または両方のフィルムの外側から活性エネルギー線重合性粘性液体に活性エネルギー線を照射して、活性エネルギー線重合性粘性液体を硬化させメチルメタクリレート単位を50質量%以上含有するアクリル系樹脂シートを連続的に製造する方法。

式中、Mwは活性エネルギー線重合性粘性液体に含有されるポリマーの重量平均分子量[-]
Pは活性エネルギー線重合性粘性液体に含有されるポリマーの含有量割合[質量%] - 活性エネルギー線重合性粘性液体の粘度が10000mPa・s以上である請求項1または3記載の方法。
- アクリル系樹脂シート中にメチルメタクリレート単位を90質量%以上含有する請求項1または3記載の方法。
- 活性エネルギー線の照射強度が1mW/cm2~30mW/cm2の範囲である請求項1または3記載の方法。
- 活性エネルギー線を照射するときの活性エネルギー線重合性粘性液体の温度が50℃以下である請求項1または3記載の方法。
- 活性エネルギー線照射後に100℃以上の熱処理工程を含む請求項1または3記載の方法。
- 硬化させたアクリル系樹脂シートをエンドレスベルトと活性エネルギー線透過性フィルムから剥離する工程を含む請求項1または3記載の方法。
- 活性エネルギー線透過性フィルムの片面に、剥離可能な機能性層が形成されたフィルムを用い、活性エネルギー線重合性粘性液体に機能性層側のフィルム面が接するように配して活性エネルギー線重合性粘性液体を重合硬化させて機能性層が積層された樹脂シートとし、その後、樹脂シートをエンドレスベルトと活性エネルギー線透過性フィルムから剥離する請求項1に記載の方法。
- 第一のフィルムおよび第二のフィルムの少なくとも一方の片面に、剥離可能な機能性層が形成されたフィルムを用い、活性エネルギー線重合性粘性液体に機能性層側のフィルム面が接するように配して活性エネルギー線重合性粘性液体を重合硬化させて機能性層が積層された樹脂シートとする請求項3に記載の方法。
- 機能性層が、反射防止機能、防眩機能、ハードコート機能、帯電防止機能および汚れ防止機能の少なくとも一つの機能を有する層である請求項10または11記載の方法。
- 機能性層の上に接着層が形成されたフィルムを用いる請求項10または11記載の方法。
- 硬化させたアクリル系樹脂シートを第一のフィルムおよび第二のフィルムから剥離する工程を含む請求項3記載の方法。
- 表示装置の面板として使用される請求項1または3記載の方法で製造されたアクリル系樹脂シート。
- 120℃の雰囲気下で120分間熱処理する前後の長さの変化から算出される熱収縮率であって、シートの搬送方向、および該シートの搬送方向に直交する方向の収縮率がいずれも1.4%以下である請求項15記載のアクリル系樹脂シート。
