【発明の属する技術分野】
本発明は、酸素イオン伝導性固体電解質並びにこれを用いた電気化学デバイス及び固体電解質型燃料電池に関する。更に詳しくは、高酸素イオン伝導性及び高強度な酸素イオン伝導性固体電解質、並びに従来よりも特性の高い電気化学デバイス及び低温でも高い発電効率を有する固体電解質型燃料電池に関する。本発明は、固体電解質型燃料電池(以下、「SOFC」ともいう。)、酸素センサ、酸素濃縮装置等に広く利用される。また、本発明のSOFCは、発電所などの大規模発電用や燃料電池車、家庭用コジェネレーション等に広く適用が期待されている。

【従来の技術】
イットリア、カルシア等を固溶させて安定化したジルコニア(YSZ)は高い酸素イオン伝導性と化学的安定性より、SOFC、酸素センサ、酸素濃縮器等の固体電解質として用いられている。
固体電解質としてイットリア安定化ジルコニアを用いる場合は、一般的に5〜8モル%のイットリアを固溶させる。なかでも固溶量が8モル%の8YSZが最も高いイオン伝導性を示す。しかし、良好なイオン伝導性が要求されるSOFCでは、8YSZを用いた場合でも1000℃前後の温度が十分なイオン伝導性を有するために必要である。そのため、SOFCは一般的に1000℃前後で運転される。よって酸化雰囲気に曝される部材には、耐熱性、耐酸化性の問題より、金属材料を使用することはできず、耐熱性、耐酸化性に優れたセラミックス材料が用いられてきた。しかしながら、セラミックスは脆性材料であるため、装置始動−停止時の昇降温や電池内の温度分布から生じる応力により、クラックを生じる可能性が高い。そのため、信頼性の高いデバイスを製造する技術的なハードルは高く、近年では金属部品が使用可能な低温(600〜800℃付近)で作動するSOFCの開発が活発化している。

ジルコニアなどの酸化物イオン伝導材料は温度の低下により、急激にそのイオン伝導性が低下するため、SOFCを含めた電気化学デバイスを低温で作動させるためには、低温でも十分な導電率を有する固体電解質材料を採用する必要がある。このような課題に対しては、ランタンガレートと呼ばれるペロブスカイト型の酸素イオン伝導材料(例えば、特許文献1参照。)や、希土類ドープセリアといった材料(例えば、非特許文献1参照。)が検討されている。しかしながら、ランタンガレート系材料では、導電率の安定性、機械的強度の不足が問題となっている。また、セリア系材料では、セリアが難焼結性であるため密度の高い焼結体を作製することが困難であり、必要な強度、ガス気密性を持った焼結体を安定的に得ることは困難である。

これら新規材料の他に、スカンジウムをドープしたジルコニアが非常に高い導電率を持つことは古くより知られている。このスカンジア安定化ジルコニア(ScSZ)は、機械的強度、熱膨張率がYSZと同等であり化学的安定性も高い。しかしながら、ScSZで最も高い酸素イオン伝導性を有する8ScSZ(スカンジウム固溶量が8モル%の安定化ジルコニア)では、結晶構造の安定性に欠け、長時間(500時間以上)、高温(1000℃以上)に放置すると、良イオン伝導体である立方晶からイオン伝導性に乏しい正方晶に結晶構造が変化して導電率の低下を招く。また、固溶量を9〜14モル%と多くすると、600℃付近で立方晶から菱面体晶相に相転移するため、600℃付近で酸素イオン伝導性に屈曲点を持つことが明らかになっている(例えば、非特許文献2参照。)。更に、相転移は体積変化も伴うため、サーマルサイクルが考えられるSOFC等では、材料自身の機械的強度の劣化や他の部材との接合部でクラックが生じてしまう等の問題がある。このような問題に対し、アルミナやセリアの添加により、結晶構造の安定化を図り、且つ高強度、高イオン伝導性を達成するScSZが開示されている(例えば、特許文献2、特許文献3参照。)。

また、SOFCを低温で作動させるためのもう1つの重要なポイントは、固体電解質の厚みを薄く抑えることである。SOFCの性能には固体電解質のイオン伝導性、燃料極性能、空気極性能といった各構成部材の特性が全体として反映されるが、作動温度が低温化すると、固定電解質のイオン伝導性は顕著に低下するため、低温でも高い導電率を持った固体電解質が望まれる。また、固体電解質は内部抵抗として作用するため、その厚みを薄くすることは、導電率を向上させると共に重要なポイントである。
上記の固体電解質の厚みを薄くし、電池の内部抵抗を低く抑える試みとしては、支持膜型SOFCが検討されている。SOFCの単セルは一般的に空気極、固体電解質、燃料極から構成されるが、自立膜型と呼ばれる従来形式のSOFCでは、電池を正常に作動させるために必要なガス気密性と強度を固体電解質に担わせ、その両面にガス透過性を持った多孔質電極を焼き付けて形成している。そのため、固体電解質には、高イオン伝導性に加え、高強度とガスシール性が要求され、その厚みは最低でも0.3mm程度は必要である。これに対して、支持膜型と呼ばれるSOFCでは比較的電気抵抗の低い電極に十分な厚みを持たせ、従来固体電解質に要求された強度を負担させる。そのため、固体電解質を自立膜型より薄く作製することができる。その結果、固体電解質に起因する内部抵抗を低減することができるため、低温でも高い発電効率を有するSOFCの作製が可能である。
支持膜型SOFCの作製方法として焼成工程を経て固体電解質膜を形成する場合には、一般的に(1)多孔質からなる電極基体材上に固体電解質膜を形成して焼成する方法と、(2)電極成形体上に固体電解質の薄い膜を形成し、共焼成を行う方法が検討されている。(1)の場合には、固体電解質が焼結に際し収縮するのに対し、電極の収縮が起こりにくいため、固体電解質の緻密化が阻害される、又は固体電解質若しくは電極にクラックを生じる等の問題が生じやすい。そのため、(2)共焼成が有利と考えられている。

【発明が解決しようとする課題】
高強度、高イオン伝導性を達成するScSZとしては、上述した特許文献2、特許文献3等が開示されている。しかし、特許文献2に示される酸素イオン伝導性の無いアルミナの添加は、イオン伝導性の低下を引き起こすため好ましくない。また、特許文献3に示されるセリアを添加したScSZにおいても700℃以下の低温では導電率が低く、SOFC等の電気化学デバイスを低温作動化するためには、更に高い酸素イオン伝導性を有する固体電解質が望まれている。

また、支持膜型SOFCの作製方法において、上記(2)の共焼成が有利と考えられているが、共焼成を行う際も、電極材料の多くが固体電解質と比較して易焼結性の材料であるため、固体電解質の緻密化温度で焼成を行うと、電極も共に緻密化し気体透過性を失って電極として作動しなくなる問題がある。そのため、固体電解質としては、高密度、高強度、高イオン伝導性と共に低温焼結性が重要な因子である。
しかし、ScSZを固体電解質として選択した場合、1500〜1700℃が最適な焼成温度であり、特許文献2、特許文献3に開示されるような第三添加物を用いた場合でも、1450℃程度である。現在、検討されている支持膜型SOFCは一般的に燃料極であるNi−YSZを多孔質基体材料に選択している例が最も多いが、酸化ニッケルは1400℃以上では急激に焼結が進行し、多孔質構造を保持することが困難であるため、その焼成温度は1300℃以下に抑えることが望ましい。更に、空気極を多孔質基体材料として用いている支持膜型SOFCでは、LaXSr1−XMnO2を用いた例もある。しかし、この材料は1300℃以上でジルコニアと反応して酸素イオン伝導性の乏しいパイロクロア相を形成するとの報告もあり、共焼成を行う際はできる限り低温で焼成することが望ましい。
以上より、結晶構造が安定しており、1300℃程度の低温でも焼成可能であり、且つ高酸素イオン伝導性である酸素イオン伝導性固体電解質も望まれている。

本発明は、上記課題を解決するものであり、低温においても、優れた酸素イオン伝導性を示す酸素イオン伝導性固体電解質を提供することを目的とする。また、従来よりも特性(測定感度等)の高い電気化学デバイスを提供することを目的とする。更に、低温でも非常に高い発電効率を有する固体電解質型燃料電池を提供することを目的とする。

【課題を解決するための手段】
本発明者等はScSZへの第三成分の配合により、イオン伝導性の向上を検討した結果、チタン元素を含有させることにより、特許文献2、特許文献3に開示されるようなアルミナやセリアを添加した場合と同様に、結晶構造の安定化を達成でき、更には酸素イオン伝導性及び焼結性を向上させ得ることを見出し、本発明を完成するに至った。また、チタン元素を含有させ、且つガリウム元素を含有させることにより、1300℃程度の低温で焼成可能であることを見出し、本発明を完成するに至った。

【発明の効果】
本発明によれば、低温、特に600〜800℃の温度範囲においても、優れた酸素イオン伝導性を示すスカンジア安定化ジルコニアからなる酸素イオン伝導性固体電解質を得ることができる。そして、この酸素イオン伝導性固体電解質を用いて電気化学デバイスを作製することにより、従来よりも特性(測定感度等)の高いデバイス等を作製することができる。更に、SOFCにおいては、低温でも、酸素イオン伝導性に優れるため、固体電解質を用いて支持膜型SOFCを作製することにより、低温において非常に高い発電効率を有する固体電解質型燃料電池を作製することができる。
また、ガリウム元素を含有しているため、高酸素イオン伝導性及び結晶構造を安定化でき、且つ1300℃程度の低温でも焼成することができる。
更に、スカンジウム元素、ジルコニウム元素、チタン元素及びガリウム元素の酸化物換算量が特定の値となっているため、低温で焼成可能であると同時に、より優れた酸素イオン伝導性を有する固体電解質を得ることができる。
本発明の電気化学デバイスによれば、例えば、酸素濃度に対する出力が大きくなるため測定感度を大幅に向上できる酸素センサ等を提供でき、またエネルギー効率に優れた酸素濃縮器等を提供できる。
本発明の固体電解質型燃料電池によれば、低温でも非常に高い発電効率を得ることができる。

【発明の実施の形態】
以下、本発明について詳細に説明する。
上記「チタン元素」の含有量は、上記「スカンジア安定化ジルコニア」における、スカンジウム元素及びジルコニウム元素の各々の酸化物(Sc:Sc2O3、Zr:ZrO2)換算量の合計と、チタン元素の酸化物(TiO2)換算量との総合計を100モル%とした場合に、酸化物換算量で0.7〜5.5モル%とすることができ、好ましくは0.8〜5.5モル%、より好ましくは0.8〜5モル%、更に好ましくは0.8〜3モル%である。
この範囲の含有量とすることにより、固体電解質は、600℃の低温においても、非常に良好な酸素イオン伝導性を示すため、特に高酸素イオン伝導性を要求される低温作動型SOFCに好適である。また、酸素センサに用いた場合は、酸素濃度に対する出力が大きくなるため測定感度を大幅に向上できる。更に、酸素濃縮器に用いた場合、酸素を濃縮する際に失われるエネルギー量が大幅に低減できるため、エネルギー効率に優れた酸素濃縮器を製造することができる。
この含有量が0.7モル%未満の場合、結晶構造の安定化が不十分で菱面体晶への相転移が起こるため、サーマルサイクルに対して電解質が体積変化を伴い他の部材との境界でクラックが生じる可能性が大きくなる傾向にある。また低温での出力の低下が起こることがある。一方、含有量が5.5モル%を超える場合、導電率の低下が起こることがある。

スカンジアの固溶量は、スカンジア安定化ジルコニアにおけるスカンジウム元素の酸化物(Sc2O3)換算量と、ジルコニウム元素の酸化物(ZrO2)換算量との合計を100モル%とした場合に、スカンジウム元素の酸化物換算量で9〜14モル%とすることができ、好ましくは9〜12モル%、更に好ましくは10〜11モル%である。この固溶量が9モル%未満の場合、800〜1000℃程度の温度で長時間(500時間以上)保持することにより、イオン伝導性の経時変化を引き起こし、導電率が大きく低下することがある。一方、14モル%を超える場合、ジルコニアへ固溶できないスカンジウムがジルコニアとSc4Zr5O12やSc2Zr5O13等の化合物を生成し、導電率を大きく低下させることがある。

また、本発明の酸素イオン伝導性固体電解質は、上記「ガリウム元素」を含有するものであるため、スカンジア安定化ジルコニアの焼成温度を1500〜1700℃から1300℃程度まで低温化することができる。そのため、支持膜型SOFC等に使用した場合は多孔質基体材料との共焼成を行う際に、その焼成温度を低く抑えることが可能であるため、電極特性を悪化させるような基体材料の緻密化を抑制できる。また、増孔剤等の添加量を低減又は増孔剤の添加を削除することができ、性能向上、コスト低減に有利である。更に、SOFCに限らず他の用途に対しても、固体電解質の製造に関わるエネルギー費用、耐火材等の消耗品費用等を削減できるため有用である。

また、スカンジア安定化ジルコニアにおけるスカンジウム元素の酸化物(Sc2O3)換算量と、ジルコニウム元素の酸化物(ZrO2)換算量との合計をXモル%、チタン元素の酸化物(TiO2)換算量をYモル%、ガリウム元素の酸化物(Ga2O3)換算量をZモル%とした場合、X+Y+Z=100、0.7≦Y≦5.5、0.2≦Z≦3.5及びY+Z≦6.5である。特に、X+Y+Z=100、0.8≦Y≦5.5、0.2≦Z≦3及びY+Z≦6であることが好ましく、より好ましくはX+Y+Z=100、0.8≦Y≦5、0.2≦Z≦2及びY+Z≦6、更に好ましくはX+Y+Z=100、0.8≦Y≦3、0.5≦Z≦1.5及びY+Z≦4.5である。
各酸化物の換算量がX+Y+Z=100、0.7≦Y≦5.5、0.2≦Z≦3.5及びY+Z≦6.5である場合、低温で焼成可能であると同時に、優れた酸素イオン伝導性を有する固体電解質を得ることができる。

本発明の酸素イオン伝導性固体電解質の製造方法は、特に限定されるものではないが、例えば、焼成によりスカンジア安定化ジルコニアを構成することとなるジルコニウム化合物及びスカンジウム化合物と、チタン化合物と、ガリウム化合物と、を含む組成物を焼成することで得られる。この製造においては、固相法、ゾルゲル法、共沈法、噴霧熱分解法等の手法を用いることができる。

上記「ジルコニウム化合物」及び上記「スカンジウム化合物」は、いずれも、焼成によりスカンジア安定化ジルコニアを構成することとなるものであればよく、例えば、各々の元素の酸化物であるスカンジア粉末及びジルコニア粉末を挙げることができる。また、焼成により酸化物となる各々の元素の塩化物、水酸化物、硝酸塩、硫酸塩、炭酸塩等の粉末、更には各々の元素を含む有機金属化合物等の液状物などを挙げることができる。これらは単独で用いてもよいし、2種以上を併用してもよい。
上記「チタン化合物」としては、例えば、チタニア粉末を挙げることができる。また、焼成によりチタニアとなるチタン元素の塩化物、水酸化物、硝酸塩、硫酸塩、炭酸塩等の粉末、更にはその元素を含む有機金属化合物等の液状物などを挙げることができる。これらは単独で用いてもよいし、2種以上を併用してもよい。
また、成形体を成形するための粉末原料としては、通常、700〜1100℃程度、好ましくは800〜1000℃程度の温度で仮焼して得られる仮焼粉末(通常、各出発原料粉末を混合後、仮焼し粒度調整を行ったものであるが、これに限らず各々の原料粉末を仮焼したものでもよい。)を用いるが、これに限らず、出発原料粉末を仮焼しないでそのまま用いてもよい。

チタン化合物の配合量は、スカンジウム化合物におけるスカンジウム元素の酸化物(Sc2O3)換算量と、ジルコニウム化合物におけるジルコニウム元素の酸化物(ZrO2)換算量と、チタン化合物のチタン元素の酸化物(TiO2)換算量との合計を100モル%とした場合に、チタン元素の酸化物換算量で、0.7〜5.5モル%とすることができる。好ましくは0.8〜5.5モル%、より好ましくは0.8〜5モル%、更に好ましくは0.8〜3モル%である。この配合量が0.7モル%未満の場合、結晶構造の安定化が不十分で菱面体晶への相転移が起こることがある。一方、配合量が5.5モル%を超える場合、導電率の低下が起こることがある。

この成形体を成形するための粉末原料としては、通常、前記と同様にして得られる仮焼粉末を用いるが、これに限らず、出発原料粉末を仮焼しないでそのまま用いてもよい。

各酸化物の換算量がX+Y+Z=100、0.7≦Y≦5.5、0.2≦Z≦3.5及びY+Z≦6.5である場合、低温で焼成可能であると同時に、優れた酸素イオン伝導性を有する固体電解質を得ることができる。

本発明の電気化学デバイスは、前記の酸素イオン伝導性固体電解質を用いて作製されたものである。この電気化学デバイスとしては、公知の種々の構造及び用途のものが挙げられ、特に酸素センサ等の酸素イオン伝導を利用したデバイス等に有用である。
また、本発明の固体電解質型燃料電池は、前記の酸素イオン伝導性固体電解質を用いて作製されたものである。この固体電解質型燃料電池としては、前記の酸素イオン伝導性固体電解質を用いるものであれば良く、公知の種々の構造のものが挙げられ、単室型であってもそうでなくても特に限定されないし、支持膜型であってもそうでなくても特に限定されない。

【実施例】
以下、本発明を実施例により更に具体的に説明する。
(1)チタニアを含有するスカンジア安定化ジルコニア(酸素イオン伝導性固体電解質)の作製方法

図1によれば、チタニアの含有量が0.8モル%以上の焼結体では、菱面体晶の回折ピークは見られず、立方晶のピークのみが確認され、チタニアを0.8モル%以上含有させることで結晶構造を安定化できることが分かる。それに対して、チタニアを含有しないものは、菱面体晶の回折ピークが確認されている。また、チタニアの含有量が0.5モル%の試料においても菱面体晶の回折ピークが確認され、チタニアの含有量が不足しており、結晶構造の安定化がされなかったことが分かる。

(3)スカンジア固溶量による、スカンジア安定化ジルコニアの結晶相の変化についての検討
一般的にジルコニアにスカンジアのみを固溶させた場合、室温付近では5〜8モル%までは立方晶、9〜10モル%までは立方晶と菱面体晶の混晶、10〜14モル%程度までは菱面体晶、それ以上では菱面体晶ジルコニアとSc4Zr5O12の混合層となることが知られている[「ジャーナル オブ ジ アメリカン セラミック ソサエティー」(Journal of the American Ceramic Society)、(米国)、60(9−10)、1977年、p.399−403]。そこで、今回は8〜14モル%のスカンジアを固溶したジルコニアにおいて、スカンジア固溶量による、スカンジア安定化ジルコニアの結晶相の変化を検討した。
上記(1)の製造方法により、チタニアの含有量が1モル%となり、且つスカンジア固溶量が、8、10、11、14モル%となる各焼結体(3×4×35mm)、及び比較として、スカンジア固溶量が11モル%となり、且つチタニアが含有されていない焼結体(3×4×35mm)を作製し、これらの焼結体を粉砕して粉末とし、粉末X線回折法により室温(25℃)における結晶相を同定した。その結果を図2に示す。
図2によれば、チタニアを含有する焼結体では、全てにおいて立方晶のピークのみを示しており安定化されていることが分かる。
これに対して、チタニアを含有していない焼結体は、菱面体晶のピークが見られた。また、図示はしていないが、チタニアを含有しないスカンジウム固溶量9〜14モル%の各焼結体においては、全ての焼結体で菱面体晶のピークが見られることが確認されている。

(4)酸素イオン伝導性の検討及び相対密度の測定

検討に用いる試料は、固相法により以下のように作製した。
スカンジア固溶量がxモル%、チタニアの含有量がyモル%及び酸化ガリウムの含有量がzモル%である、チタニア及び酸化ガリウムを含有するスカンジア安定化ジルコニアを作製する場合、ZrO2:Sc2O3=(100−x):x、(Sc2O3+ZrO2):(TiO2+Ga2O3)=[100−(y+z)]:(y+z)となるように、ジルコニア(ZrO2)粉末(平均粒径:約1μm)、スカンジア(Sc2O3)粉末(平均粒径:約1μm)、チタニア(TiO2)粉末(平均粒径:1μm)、及び酸化ガリウム粉末(Ga2O3)粉末(平均粒径:1μm)を秤量し、CIP(冷間静水圧プレス)による成形後の焼成を1300℃で行った以外は上記(1)と同様にして行い、スカンジア固溶量が11モル%となり、チタニア及び酸化ガリウムの各含有量[(y,z)で示す。尚、y;TiO2の含有量、z;Ga2O3の含有量、単位;モル%]が、(0.8,1)、(1,1)、(3,1)、(5,1)、(1,4)及び(5,2)となる各焼結体(3×4×35mm)、及び比較として、スカンジア固溶量が11モル%であり、且つチタニアを1モル%含有させた焼結体(3×4×35mm)を作製し、それぞれ酸素イオン導電率及び相対密度を測定した。その結果を表2に示す。

以上のように、スカンジウムの固溶量が9〜14モル%であるスカンジア安定化ジルコニアに、チタン元素を酸化物換算量で0.8〜5モル%含有させることにより、結晶構造の安定化を図ることができ、チタン元素を含有させない場合に見られる立方晶から菱面体晶への相変態を防止することができる。また、上記範囲でチタン元素を含有させたスカンジア安定化ジルコニアのイオン導電率は、従来より用いられているセリウム含有スカンジア安定化ジルコニアと同等若しくはそれ以上であり、且つ焼結性に優れたスカンジア安定化ジルコニアとなる。
更に、チタン含有スカンジア安定化ジルコニアが、ガリウム元素を含有することにより、1300℃という低温で焼成しても、高い密度を有し、十分な導電率を有する固体電解質が得られることが分かる。
そのため、このような固体電解質を用いて作製した固体電解質型燃料電池等の電気化学デバイスは、化学エネルギーの電気エネルギーへの変換効率、又は電気化学エネルギーの利用効率が非常に高いものとなり有用である。
