Abstract
【解決手段】複数の一方向性シート(30a、30b、30c)が異なる方向に重ね合わされ、それらは一体に結合される。少なくとも1つの一方向性シートが、均一な厚さ、5cmよりも小さくない幅、および300g/m2よりも小さくない重さを有するように、トウを広げることによって形成され、他のシートと重ね合わせる前に当該シートを取り扱うことを可能にするために、凝集状態が付与される。有利には、一方向性シートは炭素繊維からなり、大きなトウを広げることによって得られる。

Description
本発明の方法の利点は、大きなトウを、特に、多様な種類の繊維について利用することができる最大規模のトウを用いることである。
・形成される多軸性シートを支持する支持手段、および、支持手段を進行方向へ駆動させる駆動手段を有してなる、多軸性シートを進行させる装置;
・進行方向と平行な方向に長い一方向性シートを供給する供給手段:
・交差レイイング(敷設)・デバイスに連続一方向性シートを供給する供給手段、シートの自由端を保持固定する移動把持ヘッド、および、進行方向に対して選択された角度にて、横方向方向と平行にシートの連続セグメントをレイイングする手段であって、把持ヘッドを駆動させる手段を有するレイイング手段をそれぞれ有する複数の交差レイイング・デバイス;
・重ね合わせた一方向性シートを一体に結合させる手段であって、進行方向において支持手段から下流側に配される結合手段
を有する。
トウは個々に広げられ、得られた一方向性のストリップは適宜並べられて一方向性シートを形成する。当該一方向性シートの凝集(または結合)状態は、シートをリールに蓄積する前に、シートを構成するフィラメント間に結合または接着剤を供給することによりもたらされる。
次に図6A〜6Bを参照する。図6A〜6Bは、連続的な多軸性シートを、少なくとも1つが上述した方法により得られる複数の一方向性シートで製造するのに適した、本発明の実施態様を構成しているレイイング・マシンを示す。
上述したレイイング・マシンは、多軸性シートが形成されている間、多軸性シートを不連続的に進行させながら、作動する。生産のスループットを増加させるために、また、重ね合わされた一方向性シートを一体に結合することが縫合またはニッティングにより実施される場合には、当該結合手段との適合性を向上させるために、レイイング・マシンはその進行が連続的であるように作動させることが好ましい。
実施例1
30,000テックスの重さの、3600MPaの引張り破壊強度と250GPaのモジュラスとを有する480,000(480K)本の連続フィラメントで構成される高強度の炭素繊維からなるトウを、図1の装置と同様の装置によって150mmの幅に亘って広げた。広げられたトウを、引張およびバースティング(破断)操作にかけた。この間に連続フィラメントは不連続フィラメントに改変され、この大部分は25mm〜170mmの範囲にある長さを有した。バースティングの間、広げられたトウを2倍に延伸し、その(単位面積あたりの)重さを減少させ、150mmの幅と110g/m2の重さとを有する一方向性シートを得た。
得られたシートは、取扱い性に非常に優れていた。
実施例1の2軸性シートを、ニードリングによってではなく、長手方向に対して並行なジグザグ・ニット・ステッチを用いるステッチングによって固定した。編糸は、2本のストランド(またはより糸)を有する150デシテックスの綿糸とした。取扱い性に非常に優れた2軸性シートを得た。
広げて、引張およびバースティングの後に水のジェットによって固定された実施例1のトウを、曲がったバーの上で送ることによって拡幅して、その幅を80mmから120mmへ増加させた。このようにして得られた2つの同様の一方向性シートを、実施例1と同じく+45°および−45°にて、ただし、シートの連続して敷かれたセグメント間の重なりが50%となるように敷いた。2軸性シートを実施例1と同じくニードリングによって固定した。530g/m2の重さを有する2軸性シートを得、これは取扱い性に非常に優れていた。
それぞれ320Kのフィラメントからなる、不連続炭素繊維で構成される4個のトウを並べて広げ、幅600mmおよび重さ約140g/m2を有する一方向性シートを形成した。30ストローク/cm2の密度でのプレニードリングによってシートを固定した。
それぞれ50Kのフィラメントを有し、予め酸化させたポリアクリロニトリル(PAN)炭素前駆体からなる4個の高強度炭素トウを、実施例1で説明したように一緒に広げてバースト(または破断)した。得られた一方向性ストリップは、幅8cm、重さ170g/m2であった。
それぞれが12Kのフィラメントを有する高強度炭素繊維からなるトウを、その幅が約7mmとなるように広げた。約100mmに等しい幅と、125g/m2の重さとを有する3枚の一方向性シートを、広げられたトウを並べて形成し、100cmに等しい幅で同じ(単位面積あたりの)重さを有する一方向シートを同様に形成した。シートを、図1に示すように、液状結合剤をスプレーすることによって固定した。使用した結合剤は、水溶性ポリビニルアルコール(PVA)であった。使用したPVAの量は、シートの重さに対して2.1重量%とした。
そのような多軸性シートは、例えば複合材料パーツを形成するためにエポキシ樹脂を含浸させるのに適している。
フランスのSOFICAR社製の高モジュラスのM46JB型炭素繊維からなる長手方向の一方向性シート(0°)と、日本の東レ(TORAY)社製の高強度のT700SC型炭素繊維からなる2枚の横方向の一方向性シート(+45°、−45°)とから、+45°/0°/−45°「ミラー」(または鏡映対称)多軸性シートを作製した。
3枚の同等の一方向性シートから、90°/+30°/−30°の3軸性シートを作製した。高強度炭素繊維からなる50K−フィラメントのトウを18mmの幅に広げ、広げられたトウを並置することによって、各一方向性シートを形成して、200g/m2の重さの幅200mmのシートを得た。ビニルピロリドンポリマーのエマルションを0.8乾燥重量%に対応する濃度でスプレーすることによって、一方向性シートを固定した。
4枚の同等の一方向性シートから0°/+45°/90°/−45°の多軸性シートを作製した。「Roving 2400テックス」型のガラス繊維糸を広げることによって、各一方向性シートを形成した。広げられた糸を長手方向に並置し、横方向に約5cm毎に配置された熱溶融性の糸で互いに平行に保持し、このようにして、300g/m2の重さの、20cmの幅の凝集状態の一方向シートを形成した。
4枚の同等の一方向性シートから4軸性シートを作製した。日本の「東レ(Toray)」社から「T700SC」の参照番号で市販される12K−フィラメントの炭素糸を広げることによって、各一方向性シートを形成した。広げられた糸を並置し、横方向に約5cm毎に配置された熱可融性の糸で一体に保持し、これにより、150g/m2の重さの、10cmの幅の凝集状態の一方向シートを得た。
A:−45°/0°/+45°/90°
B:+45°/0°/−45°/90°。
これらの2枚の多軸性シートを形成する一方向性シートを、ポリエステル糸でのステッチングによって一体に保持した。長さ10mmのステッチで、25mm間隔のステッチングラインで、低密度のステッチングを実施した。

- 12K以上のフィラメントを有し、広げられている、少なくとも一つのフィラメント・トウによって構成されている凝集繊維の一方向性シートであって、不連続なフィラメントによって構成されており、目付が300g/m2以下で幅が5cm以上であることを特徴とする、シート。
- 炭素繊維からなることを特徴とする、請求項1に記載のシート。
- 複数の異なる材料で構成された繊維からなることを特徴とする、請求項1に記載のシート。
- 複数の均一に混合された異なる材料で構成された繊維から成ることを特徴とする、請求項3に記載のシート。
- 凝集が結合剤の存在によって付与されていることを特徴とする、請求項1〜4のいずれか1項に記載のシート。
- 結合剤は除去されるのに適していることを特徴とする、請求項5に記載のシート。
