本発明は、液滴吐出ヘッドの液滴吐出検査方法、液滴吐出検査装置、および液滴吐出装置に関する。

【従来の技術】
インクなどの液滴を吐出して薄膜形成やパターニングなどを行う液滴吐出装置として、一般にインクジェット技術を応用した装置がある。この装置は、液状材料供給部からの液状材料(液状体)の供給を受ける液滴吐出ヘッドと、基板等を液滴吐出ヘッドに対して相対的に移動させるステージとを備え、吐出データに基づいて液滴吐出ヘッドを移動させながら基板上に液滴を吐出させ、薄膜形成やパターニングなどを行うものである。

このような装置では、通常これを用いて正規に液滴吐出を行うに先立ち、液滴吐出ヘッドの全てのノズルが正常な状態にあるか、すなわち液詰まりやゴミ等の付着などによる吐出不良や、液滴の着弾位置がずれる着弾アライメント異常などがないか、検査する。
従来、この検査は、所定のノズルチェックパターンを白紙などの液状材料(インク)が見易い、すなわち視認性のよい紙の上に描画し、得られた描画状態を目視又は画像処理装置による画像処理によって確認することにより、ノズルから正常に液滴が吐出されているか否かを検査していた。
ところで、従来の液滴吐出装置に用いられる液状材料(インク)は、その発色性自体が重要な機能であり、これを有しているのが前提とされている。したがって、液滴吐出ヘッドから白紙などの上に吐出された液滴は視認性がよい着色状態にあり、肉眼又は画像処理装置を通して容易に吐出状態(描画状態)を確認することが可能である。
このような従来の検査方法・装置として、例えば、特許文献1に記載されている検査方法・装置が知られている。

【発明が解決しようとする課題】
ところが、近年では液滴吐出装置の用途が広がり、当初の目的である文字等の印刷以外にも、前述したような薄膜形成やパターニングなどのため種々の液状材料が用いられるようになってきている。具体的には、有機EL素子において発光部を形成する各層の形成材料を、液滴吐出装置によって吐出塗布する試みがなされている。また、DNAや蛋白質などの生化学物質についても、液状材料として液滴吐出装置で所望の位置に吐出するといった試みがなされるようになってきている。

しかしながら、例えば前記発光部を形成する各層のうちの正孔移動層の形成材料は無色透明であり、また、DNAや蛋白質などの生化学物質も、通常は十分に希釈した状態で試料として用いることから、吐出された状態においてはほぼ無色透明、あるいは非常に視認性の悪いものとなっている。したがって、これらの液状材料を液滴吐出装置で吐出する場合、それに先立つ液滴吐出ヘッドのノズルの検査を、従来のように白紙の上に吐出するといった方法で行おうとしても、得られた描画状態を目視や画像処理装置で確認するのが困難であり、したがってノズルの吐出性能が調べられないのが現状である。
例えば、特許文献1に記載された技術では、発光部から射出された光がインク液滴によって遮られるかどうか、により検査するので、上記のような無色透明のインクでは検査することができないという問題があった。

本発明は、上記の問題に鑑みてなされたものであって、光透過性の液状体を液滴として吐出する液滴吐出ヘッドであっても、液滴吐出性能を検査することができる液滴吐出ヘッドの液滴吐出検査方法、液滴吐出検査装置、および液滴吐出装置を提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するために、本発明の液滴吐出ヘッドの液滴吐出検査方法は、光透過性の液状体を液滴として吐出する液滴吐出ヘッドの液滴吐出検査方法であって、前記液状体に対する撥液性を有する検査媒体に吐出し、該検査媒体に、前記液状体の液滴の着弾を検出するための検査光を照射して、前記液状体の液滴の着弾位置を検知することにより、前記液滴吐出ヘッドを検査することを特徴とする。
このような液滴吐出ヘッドの液滴吐出検査方法によれば、液状体の液滴がその液状体に対する撥液性を有する検査媒体に吐出されるため、検査媒体への着弾(着地)後の液滴は、表面張力により三次元曲面を有する光透過性の立体となり、屈折力を備えるレンズが形成される。その状態で検査光を照射するので、検査光が、検査媒体や液滴の曲面により反射、屈折され、液滴のレンズ作用に対応した方向に伝播される。この伝播光を観測すれば、液滴の位置を検知することができる。すなわち、水が透明であっても、雨滴や水玉が肉眼視可能であるのと同様に、光透過性の液状体の液滴の輪郭を観察することが可能となり、位置が特定できる。その結果、光透過性の液滴であっても、着弾位置を検知することができる。

また本発明の液滴吐出ヘッドの液滴吐出検査方法は、先に記載の液滴吐出ヘッドの液滴吐出検査方法であり、前記検査光が可視光であることが好ましい。
このような液滴吐出ヘッドの液滴吐出検査方法によれば、可視光を検査光とするから、汎用的な可視光の検知手段により、液滴の位置検知を行うことができる。その結果、特殊な装置や環境を必要とせず、場所を選ばない簡便な検査を行うことができる。

また本発明の液滴吐出ヘッドの液滴吐出検査方法は、先に記載の液滴吐出ヘッドの液滴吐出検査方法であり、前記検査光がレーザ光であることが好ましい。
このような液滴吐出ヘッドの液滴吐出検査方法によれば、レーザ光を検査光とするから、汎用的なレーザ光の検知手段により、液滴の位置検知を行うことができる。その結果、単色光のため色収差が発生せず、微細なビームに集光することができるレーザ光により位置検出の分解能を高めることができるから、高精度の検査を行うことができる。

また本発明の液滴吐出ヘッドの液滴吐出検査方法は、先に記載の液滴吐出ヘッドの液滴吐出検査方法であり、前記液状体が、光励起により発光する電気光学物質からなり、前記検査光が、前記電気光学物質を光励起する波長光を含むことが好ましい。
このような液滴吐出ヘッドの液滴吐出検査方法によれば、検査光として電気化学物質を光励起する波長光を照射するので、液滴内の電気化学物質が発光するので、電気化学物質の発光波長を検知することにより、液滴の位置検知を行うことができる。一般に、このような電気化学物質の発光はほぼ単色光であるから、色収差が発生せず、その結果、高精度の検査を行うことができる。

さらに本発明の液滴吐出ヘッドの液滴吐出検査方法は、光透過性の液状体を液滴として吐出する液滴吐出ヘッドの液滴吐出検査方法であって、前記液状体の液滴を、少なくとも表面が前記液状体により侵食可能とされた検査媒体に吐出し、該検査媒体の表面に、前記液状体の液滴の着弾に対応した表面侵食痕を形成し、該表面侵食痕の位置を検知することにより、前記液状体の液滴の着弾位置を検知して、前記液滴吐出ヘッドを検査することを特徴とする。
このような液滴吐出ヘッドの液滴吐出検査方法によれば、光透過性の液状体が検査媒体に着弾して、その表面を侵食し、表面侵食痕が形成される。そして、位置検知手段により、表面侵食痕の位置を検知することにより、液滴の着弾位置を検知することができる。その結果、液滴が光透過性を有していても、さらには、短時間で揮発する材質のものであっても、液滴の着弾位置を検知することができる。また、検査媒体に液滴の着弾位置が残るので、それを保存して資料としたり、時間をかけて高精度の位置検出したりすることもできる。

このような液滴吐出ヘッドの液滴吐出検査方法によれば、検査媒体表面の電気導通性を調べることのにより表面侵食痕の位置を検知することができるから、簡素で直接的な位置検知手段を構成することができる。

このような液滴吐出ヘッドの液滴吐出検査装置によれば、液状体の液滴がその液状体に対する撥液性を有する検査媒体に吐出されるため、着弾後の液滴は、表面張力により三次元曲面を有する光透過性の立体となり、屈折力を備えるレンズが形成される。その状態で光源により検査光を照射するので、検査光が、検査媒体や液滴の曲面により反射、屈折され、液滴のレンズ作用に対応した方向に伝播される。位置検知手段により、この伝播光を観測すれば、液滴の位置を検知することができる。その結果、光透過性の液滴であっても、着弾位置を検知することができる。

このような液滴吐出ヘッドの液滴吐出検査装置によれば、光透過性の液状体が検査媒体に着弾して、その表面を侵食し、表面侵食痕が形成される。そして、位置検知手段により、表面侵食痕の位置を検知することにより、液滴の着弾位置を検知することができる。その結果、液滴が光透過性を有していても、さらには、短時間で揮発する材質のものであっても、液滴の着弾位置を検知することができる。また、検査媒体に液滴の着弾位置が残るので、それを保存して資料としたり、時間をかけて高精度の位置検出したりすることもできる。

以下では、本発明に係る液滴吐出ヘッドの液滴吐出検査方法、液滴吐出検査装置、および液滴吐出装置の実施の形態について、図面を参照して説明する。なお、係る実施の形態は、本発明の一態様を示すものであり、この発明を限定するものではなく、本発明の技術的思想の範囲内で任意に変更可能である。またすべての図面において、異なる実施形態であっても同一または相当する部材には同一符号を付し、重複する説明を省略する。

〔第1の実施形態〕
本発明に係る液滴吐出装置の第1の実施形態として、液状体を液滴として吐出する液滴吐出ヘッドの液滴吐出検査装置を備えた液滴吐出装置について説明する。
図1は、本発明に係る液滴吐出装置の一例を示す斜視説明図であり、図1において符号30は液滴吐出装置である。この液滴吐出装置30は、ベース31、基板移動手段32、ヘッド移動手段33、液滴吐出ヘッド34、液供給手段35、制御装置40などを備える。ベース31は、その上に前記基板移動手段32、ヘッド移動手段33を設置したものである。
また、液滴吐出検査機構100は、本発明に係る液滴吐出検査装置を液滴吐出装置30に組み込んで設けた場合の一例である。液滴吐出検査機構100は、検査媒体41、画像検知ユニット50、モータ38などを備える。

本例では、液滴吐出検査として、液滴吐出ヘッド34における各ノズル18の吐出性能の検査、すなわち、ノズル孔18が詰まって吐出できなくなる吐出不良と、液滴の着弾位置がずれる飛行不良とを検査する。そのための本方法は、前準備工程、液滴吐出工程、液滴検知工程および後処理工程からなる。

液滴22は、検査媒体41上に吐出されると、検査媒体41の表面が撥液性を備えているために、表面張力によって、図示のように球を上下に押しつぶしたような3次元曲面を有する立体形状に凝集する。液滴22の材質は、光透過性を有するため、空気との屈折率の差によって境界面に屈折力を備えるようになる。
もし、検査媒体41に撥液性がない場合、検査媒体41内に浸透して液滴が検査媒体41内に拡散するか、検査媒体41の表面に濡れ面を形成して不定形の薄層に広がる透明膜層を形成する。したがって、いずれの場合も、液滴が不透明でない限り検知することはできない。

したがって、液滴22外に照射された光線R1と、液滴22の対称中心軸(光軸)を通る光線R3は、正反射して同じ光路を戻るが、光線R3以外の液滴22内を通る光線R2は、界面で屈折を繰り返し、光線R4として上方に戻る。このため、液滴22の下に可視画像があれば、それがボケたりゆがんで見えたりすることになり、可視画像がない場合でも、液滴22の検査媒体41への投影面積内で光量の偏りが生じるものである。すなわち、検査媒体41上を肉眼もしくは適宜の光学系を介して観察すると、液滴22の外形が投影されたエッジを有する濃淡画像が観測され、液滴22が可視化される。
撮像部52で撮影されるのは、このような濃淡画像である。
なお、上記の説明で、検査光を平行光としたが、これは、原理説明のために単純化した例であり、平行光でなくとも同様に可視化されることは言うまでもない。

次に、記録された画像データを画像処理部53で処理して、液滴22の着弾位置中心位置を算出する(ST8)。
この処理は、液滴22の着弾中心位置が検知されれば、どのような処理であってもよい。例えば、エッジ強調処理、二値化処理など周知の画像処理を行って、液滴22の輪郭を抽出することにより、輪郭の大きさや中心位置を算出する。

図6(a)、(b)は、それぞれ吐出不良、飛行不良(縦アライメント不良)を示す液滴パターンの例である。
図6(a)に示すように、ラインL2の位置において、全く液滴22が見られず、隣接する2つのライン(L1、L3)の間隔が、理想のピッチaのところ、約2aとなっている場合、ラインL2に相当するノズル孔18が目詰まりするなどの吐出不良を起こしていると判定する。
また、同じくラインL4のように、吐出初期に現われなかった液滴22が、あるタイミングから吐出が始まった場合、そのタイミングが許容できないほど長ければ、再検査やエージングなどの後処理が必要であると判定する。
図6(b)に示すように、隣接ラインとのピッチが許容範囲を越えて変動している場合(ラインL2参照)や、隣接ラインとのピッチが許容範囲を越えて偏っている場合(ラインL4)は、飛行不良と判定する。
以上で、液滴検知工程が終了する。

後処理工程では、液滴検知工程で、吐出不良または飛行不良と判定された場合には、適宜の治具により、ノズル孔18から液状体の吸出しを行うノズル吸出処理を試みる(ST10)。そして、再度、上記に説明した前準備工程、液滴吐出工程、液滴検知工程(ST1〜ST9)を繰り返す。

また、このような液滴検査装置によれば、検査光を照射して観測するだけで、光透過性の液状体を可視化するので、光源や観測手段が汎用的な装置を用いることができる。その結果、簡易な装置として構成することができる。

さらに、そのような光励起光を照射する液晶吐出検査装置および方法において、光源部51および撮像部52を兼ね備えるものとして、EL物質などの観察に好適な蛍光顕微鏡を採用することができる。蛍光顕微鏡は、複数波長の光励起光を照射して、波長の異なるEL発光を同時観察できるように設計されているので、例えば、各ノズル孔18ごとに異なるELインクを用いる場合などでも、同時に検査することが容易となるという利点がある。

本発明の液滴吐出装置の第2の実施形態として、液滴吐出ヘッドの液滴吐出検査装置を備えた液滴吐出装置について説明する。
本実施形態の液滴吐出装置は、第1の実施形態に係る液滴吐出装置30の液滴吐出検査機構100に代えて、液滴吐出検査機構110(液滴吐出検査装置)を備えるものである。
液滴吐出検査機構110は、液滴吐出検査機構100のうち、検査媒体41を検査媒体61に代えたものである。
以下では、第1の実施形態と異なる点のみを説明する。
図7は、本発明の第2の実施形態に係る液滴吐出装置30のうち、液滴吐出検査機構110を抜き出して描いた要部説明図である。

検査媒体61は、液滴吐出ヘッド34から吐出される液状体により、化学反応を起こして表面から侵食され、液状体の液滴の大きさに対応した凹部、穴部または表面から貫通する貫通孔部を形成する板状またはシート状部材から構成されている。
例えば、キシレン系のELインクを用いる場合、ポリカーボネート樹脂、ポリスチレン樹脂、塩化ビニル樹脂などの材質による板状部材またはシート部材を採用することができる。
また、例えば、アセトンを溶媒とする液状体を用いる場合、アクリル樹脂、塩化ビニル樹脂、ポリカーボネート樹脂などの材質による板状部材またはシート部材を採用することができる。
さらに、これらの材質を任意材質の基板上に被侵食層として薄層に形成してもよい。
また、例えば、EL表示装置などの正孔注入層を形成するためなどに用いられる、3,4−ポリエチレンジオシチオフェン/ポリスチレンスルフォン酸(PEDOT/PSS)の分散液を用いる場合、この分散液は約pH2.0程度の酸性液であることを利用して、酸に腐食される材質を採用することができる。具体的には、ガラス基板表面に、ニッケル(Ni)を蒸着やスパッタリングなどにより形成した構成を採用することができる。

図8(a)は、検査媒体61にクレータ状の凹部62(表面侵食痕)が形成された場合である。
この場合、例えば表面に検査光として平行光が照射されると、凹部62に照射された光線R2は、斜め方向に散乱され(R4)、それ以外では、光線R1のように正反射して戻るので、撮像部52では、凹部62の存在する領域Dでの受光量が減り、凹部62を暗い領域として記録することができる。そのため、第1の実施形態と同様にして、その濃淡画像の記録データから、凹部62の位置を検知することが可能となる。

図9は、それらの概略構成を示す模式説明図である。
光源部51は、例えば4分割などのフォトセンサを同一基板上に有する半導体レーザ51aからなる。
撮像部52は、半導体レーザ光を集光する集光光学系52b、集光光学系52bの後段に置かれて、上下方向に可動に保持されて、フォーカス調整を行うピックアップレンズ52a、およびピックアップレンズ52aを上下駆動し、その位置情報を出力する上下駆動ユニット52cからなる。
これら光源部51および撮像部52は、一体とされ、不図示の水平駆動ユニットにより、検査媒体61上を走査可能とされている。
