本発明は、液滴吐出ヘッド、ノズル孔位置検出方法および液滴吐出装置に関する。

【従来の技術】
インクジェットプリンターと同様の方式によって基板に液滴を吐出することにより、例えば液晶表示装置におけるカラーフィルタや有機EL表示装置等を製造したり、基板上に金属配線を形成したりするのに使用することができる工業用の液滴吐出装置が知られている(例えば、特許文献1参照)。
この液滴吐出装置では、例えば基板等のワークと液滴吐出ヘッドとを主走査方向および副走査方向に相対的に移動しつつ、液滴吐出ヘッドから吐出した液滴をワークに着弾させる。

このような液滴吐出装置では、ワーク上での液滴の着弾位置を正確に制御する必要があるので、液滴吐出ヘッドの各ノズル孔の位置を正確に把握する必要がある。このため、従来は、液滴吐出ヘッドから実際に液滴を吐出させ、着弾したドットの位置をカメラで観測することによってノズル孔の位置を間接的に検出し、そのノズル孔位置の情報に基づいて、液滴吐出ヘッドの搭載位置や搭載角度を調整したり、液滴の吐出タイミング等を補正する補正データに反映させたりしている。

しかしながら、上記の従来の方法では、測定したノズル孔がたまたま液滴飛行曲がり等の不具合を有している場合には、間違った補正データを入手することになるという問題がある。この問題は、複数のノズル孔から吐出して着弾した複数のドットの位置を観測して平均化すれば解消できるが、こうするには多大な時間と手間がかかるという問題がある。また、いずれにしても、上記従来の方法では、液滴吐出ヘッドから実際に液滴を吐出させなければノズル孔位置を検出できず、補正データが得られないので、時間と手間がかかるという問題がある。

【発明が解決しようとする課題】
本発明の目的は、ノズル孔の位置を簡単な方法で確実に検出することができる液滴吐出ヘッド、ノズル孔位置検出方法および液滴吐出装置を提供することにある。

このような目的は、下記の本発明により達成される。
本発明の液滴吐出ヘッドは、ノズル孔と該ノズル孔に連通する圧力室と該圧力室内に充填された液体の圧力を変化させる駆動部とを有し、前記駆動部を駆動して前記液体の圧力を変化させることにより前記ノズル孔から前記液体を液滴として吐出する複数の液滴吐出素子を並べて形成した液滴吐出ヘッドであって、
前記各液滴吐出素子のノズル孔が並べて形成されたノズル面に、液滴を吐出するのに使用しない少なくとも1つのノズル孔様孔を有することを特徴とする。
これにより、ノズル面を撮像した電子画像を画像認識する場合、ノズル孔様孔には常に液体が入っておらず、ノズル孔様孔の部分は照明光を反射しないので、ノズル孔様孔の位置を正確かつ確実に検出することができる。

本発明の液滴吐出ヘッドでは、前記ノズル孔様孔は、前記ノズル孔を形成するのと同じ工程および方法で形成されたものであることが好ましい。
これにより、製造工程を増やすことなく容易にノズル孔様孔を形成することができ、製造コストの増大を防止することができる。また、ノズル孔様孔の位置精度を良好に確保するのも容易である。

本発明の液滴吐出ヘッドでは、前記ノズル孔様孔の奥に、空隙が連通して形成されていることが好ましい。
これにより、ノズル面を見たときノズル孔様孔の内部がより暗く見えるので、ノズル面を撮像した電子画像において、ノズル孔様孔の境界がよりはっきりし、その位置をより正確かつ確実に検出することができる。

【発明の実施の形態】
以下、本発明の液滴吐出ヘッド、ノズル孔位置検出方法および液滴吐出装置を添付図面に示す好適な実施形態に基づいて詳細に説明する。

図1ないし図3に示すように、液滴吐出装置1は、ワークを保持するワークテーブル2と、ワークテーブル2に保持されたワークに対して液滴を吐出する液滴吐出ヘッド3を有する液滴吐出手段4と、液滴吐出ヘッド3のノズル面31の電子画像を撮像するカメラ5と、ワークテーブル2と液滴吐出手段4とを水平な方向に移動させる移動手段6と、液滴吐出ヘッド3のノズル面31を照明する照明手段8とを備えている。

この液滴吐出装置1は、工業用の液滴吐出装置(インクジェット描画装置)であり、例えば液晶表示装置、有機EL(Electro−Luminescence)装置、電子放出装置、PDP(Plasma Display Panel)装置、電気泳動表示装置等の製造に用いることができるものである。なお、本発明は、このような工業用液滴吐出装置に限らず、文字・画像等を印刷する通常のインクジェットプリンタに適用することもできる。

図2(a)に示すように、液滴吐出ヘッド3は、複数の液滴吐出素子32を並べて一体的に形成したものであり、ケーシング33と、このケーシング33の底面側に接合されたノズルプレート34とを有している。
各液滴吐出素子32は、ノズル孔321と、ノズル孔321に連通する圧力室322と、圧力室322内に充填された液体の圧力を変化させるアクチュエータ(駆動部)323とを有している。

各ノズル孔321は、ノズルプレート34に形成されている。本実施形態では、図2(b)に示すように、これらのノズル孔321は、ノズル面31(ノズルプレート34の底面)に等間隔で一列に並べて配置されているが、ノズル孔321は、二列以上に配列されていてもよく、また、間隔が異なる個所があってもよい。
各圧力室322は、ケーシング33の内部に形成されている。また、ケーシング33の内部には、各圧力室322に連通する共通の液室331が形成されている。図示しないタンクからパイプ35を通って供給される液体は、この液室331に流入した後、各圧力室322内に供給される。

アクチュエータ323は、圧電素子を有するピエゾアクチュエータで構成されている。後述するヘッドドライバ7がアクチュエータ323に通電すると、アクチュエータ323は、変形し、圧力室322の容積を変化させる。これにより、圧力室322内に充填された液体の圧力が変化し、その結果、ノズル孔321からこの液体が液滴として吐出される。
なお、本発明の液滴吐出ヘッド3は、上記の構成に限定されるものではなく、他の各種の方式のものに適用することができる。例えば、液滴吐出ヘッド3は、通電により発熱する発熱体を駆動部として用い、この発熱体によって液体を加熱して気泡を生じさせることによって液滴を吐出するように構成されたもの(すなわち、膜沸騰式インクジェットヘッド)でもよい。

液滴吐出素子32が吐出する液体(分散液を含む)としては、特に限定されるものではなく、例えば、インク、カラーフィルタのフィルタ材料、有機EL装置におけるEL発光層を形成するための蛍光材料、PDP装置における蛍光体を形成するための蛍光材料、電気泳動表示装置における泳動体を形成する泳動体材料、基板の表面にバンクを形成するためのバンク材料、各種コーティング材料、電極を形成するための液状電極材料、2枚の基板間に微小なセルギャップを構成するためのスペーサを構成する粒子材料、金属配線を形成するための液状金属材料、マイクロレンズを形成するためのレンズ材料、レジスト材料、光拡散体を形成するための光拡散材料等が挙げられる。

このような液滴吐出ヘッド3は、ノズル面31(ノズルプレート34)に、液滴を吐出するのに使用しないノズル孔様孔(ダミーノズル孔)36を有している。このノズル孔様孔36は、ノズル孔321とほぼ同様の形態の孔である。
液滴吐出ヘッド3を製造する際には、このノズル孔様孔36は、ノズル孔321を形成するのと同じ工程および方法で形成するのが好ましい。これにより、製造工程を増やすことなく容易にノズル孔様孔36を形成することができ、製造コストの増大を防止することができる。また、ノズル孔様孔36の位置精度を良好に確保するのも容易である。
なお、ノズルプレート34にノズル孔321およびノズル孔様孔36を形成する方法は、特に限定されないが、例えば、エッチング、ドリル加工、パンチ加工、レーザー加工等の方法が挙げられる。

図示の構成では、ノズル孔様孔36とこれに隣り合うノズル孔321との間隔は、ノズル孔321の配列間隔と同じになっている。これにより、ノズル孔様孔36を容易に形成することができるとともに、ノズル孔様孔36とノズル孔321との相対位置関係を容易に把握することができる。なお、ノズル孔様孔36とこれに隣り合うノズル孔321との間隔は、ノズル孔321の配列間隔と異なっていてもよい。

また、本実施形態では、ノズル孔様孔36の奥(ケーシング33内)に、空隙332が連通して形成されている。これにより、ノズル面31を見たときノズル孔様孔36の内部がより暗く見えるので、ノズル面31をカメラ5によって撮像した電子画像において、ノズル孔様孔36の境界がよりはっきりし、その位置をより正確かつ確実に検出することができる。

なお、図示の構成では、ノズル孔様孔36は、ノズル面31に一つ形成されているが、二つ以上形成されていてもよい。また、図示の構成では、ノズル孔様孔36の口径は、ノズル孔321の口径と同じになっているが、異なっていてもよい。例えば、ノズル孔様孔36の口径をノズル孔321より大きくすることにより、ノズル面31をカメラ5によって撮像した電子画像において、ノズル孔様孔36の位置をより検出しやすくすることができる。

図1に示すように、このような液滴吐出ヘッド3は、液滴吐出手段4に設置されている。移動手段6は、この液滴吐出手段4を基台(図示せず)に対し水平なX軸方向(図1中の左右方向)に移動させるX軸方向移動手段61を有している。
ワークテーブル2は、その上面に載置したワークを例えば真空吸着等の保持手段によって保持し得るようになっている。ワークとするものは特に限定されないが、例えば、ガラス基板、シリコン基板、フレキシブル基板等の各種基板や、レンズ等の光学部品等が挙げられる。

移動手段6は、このワークテーブル2を基台(図示せず)に対しX軸方向に垂直かつ水平なY軸方向(図1中の上下方向)に移動させるY軸方向移動手段62を有している。
X軸方向移動手段61およびY軸方向移動手段62としては、例えばリニアモータ等を用いた構成が挙げられるが、これに限定されることなく、同様の機能を有するものであれば他のいかなるものでも良い。

カメラ5は、ワークテーブル2の下側に、上方を向いた姿勢で設置されている。カメラ5は、ワークテーブル2と一体となって移動するように設置されている。このカメラ5は、例えばCCD(Charge Coupled Device)等の固体撮像素子と、カメラレンズとを有している。ワークテーブル2の、カメラ5の上方に位置する部分には、開口(孔)21が形成されている。
液滴吐出装置1では、移動手段6を作動することにより、液滴吐出ヘッド3の下方にカメラ5を位置決めして図3に示すような状態にすることができ、この状態でカメラ5により、開口21を介して、ノズル面31の電子画像を撮像することができる。

図3に示すように、照明手段8は、光源を内蔵する本体81と、本体81とカメラ5のレンズ鏡筒51とを接続する光ケーブル82と、レンズ鏡筒51内に設置され、光ケーブル82を通って伝達された照明光を反射するハーフミラー83とで構成されている。このような照明手段8は、カメラ5によってノズル面31を撮像する際、ノズル面31を同軸落射方式により、照明する。なお、照明手段8は、上記の構成に限らず、他の方式により照明するものであってもよい。

図4に示すように、液滴吐出装置1は、さらに、液滴吐出ヘッド3を駆動するヘッドドライバ7と、カメラ5により撮像された電子画像を画像処理する画像処理手段9と、ディスプレイ11(出力手段)と、制御手段(検出手段)10とを有している。
制御手段10は、移動手段6、ヘッドドライバ7、画像処理手段9、照明手段8およびディスプレイ11をそれぞれ制御する。この制御手段10は、CPU(Central Processing Unit)101と、記憶部(記憶手段)102とを有している。記憶部102は、CPU101に読み取り可能な記憶媒体(記録媒体)を有しており、この記憶媒体は、磁気的、光学的記録媒体、もしくは半導体メモリ等で構成されている。

X軸方向移動手段61、Y軸方向移動手段62は、それぞれ、例えばリニアエンコーダおよび原点センサー等の位置センサー(図示せず)を備えている。制御手段10は、これらの位置センサーの検出結果に基づき、X軸方向移動手段61およびY軸方向移動手段62の作動をクローズドループ制御によりそれぞれ制御し、液滴吐出手段4およびワークテーブル2の位置を把握する。なお、上記の構成に限らず、X軸方向移動手段61およびY軸方向移動手段62の作動制御は、オープンループ制御でもよい。
ヘッドドライバ7は、制御手段10から入力された描画パターンデータに基づいて、液滴吐出ヘッド3の各液滴吐出素子32を駆動する。

液滴吐出装置1は、制御手段10の制御に基づき、X軸方向およびY軸方向の一方を主走査方向、他方を副走査方向として、液滴吐出手段4とワークテーブル2とを相対的に移動しつつ、ワークテーブル2上に保持されたワークに向けて各液滴吐出素子32から液滴を吐出することにより、ワークに所定のパターンを描画することができる。
ディスプレイ11は、例えばCRT(Cathode−Ray Tube)、液晶ディスプレイなどで構成されており、例えば操作画面、データ入力画面、カメラ5により撮像されたノズル面31の画像等を表示することができる。

さて、このような液滴吐出装置1では、次のようにして、液滴吐出ヘッド3のノズル孔321の位置を検出することができる。
[1] まず、移動手段6を作動して液滴吐出ヘッド3の下方にカメラ5を位置決めし、カメラ5により、ノズル面31の電子画像を撮像する。
[2] 撮像されたノズル面31の電子画像は、画像処理手段9の記憶部91に取り込まれる。画像処理手段9は、この電子画像を画像処理することにより、ノズル孔様孔36の位置を検出する。このとき、ノズル孔様孔36には、液体が入っていないので、ノズル孔様孔36の部分は照明光を反射しない。よって、ノズル面31の電子画像においては、ノズル孔様孔36の部分が他の部分よりも暗く写り、境界がはっきりとするので、画像処理手段9は、ノズル孔様孔36の位置を正確かつ確実に検出することができる。
これに対し、各ノズル孔321には、液体が充満しているので、各ノズル孔321の部分は照明光を反射し、電子画像中では他の部分との境界がはっきりしない。よって、画像処理手段9によってノズル面31の電子画像中の各ノズル孔321の位置を検出するのは困難である。

[3] 画像処理手段9によって検出されたノズル孔様孔36の位置の情報は、制御手段10へ出力される。また、制御手段10には、その液滴吐出ヘッド3に固有な、ノズル孔様孔36の位置に対するノズル孔321の相対位置関係に関する情報(例えば、ノズル孔様孔36と隣接するノズル孔321との距離の情報)が既知情報として認識されている。よって、制御手段10は、ノズル孔様孔36の位置の情報と、ノズル孔様孔36およびノズル孔321の相対位置関係に関する情報とに基づいて、ノズル孔321の位置を算出することができる。

このように、本発明では、まずノズル孔様孔36の位置を検出し、その位置の情報に基づいて、ノズル孔321の位置を検出する。これにより、ノズル孔321に液体が充満していてノズル孔321の画像認識が困難である場合であっても、ノズル孔321の位置を正確かつ確実に検出することができる。
検出されたノズル孔321の位置の情報は、記憶部102に格納されるとともに、ディスプレイ11等を介して出力される。そして、オペレーターは、このノズル孔321の位置の情報に基づいて、液滴吐出手段4上での液滴吐出ヘッド3の搭載位置や搭載角度を調整したり、あるいは、各液滴吐出素子32からの液滴の吐出タイミング等を補正する補正データに反映させたりする。これにより、液滴吐出ヘッド3から吐出した各液滴が着弾する位置をより正確に制御することができるので、より正確な描画パターンをワークに形成することができる。

また、本発明では、ノズル孔321の実際の位置を検出することができるので、より正確なノズル孔321の位置の情報を得ることができる。これに対し、本発明と異なり、液滴吐出ヘッド3から吐出された液滴が着弾してなるドットの位置をカメラで観測することによってノズル孔321の位置を間接的に検出するような場合には、測定したノズル孔321がたまたま液滴飛行曲がり等の不具合を有している場合には、間違った補正データを入手することになり、不都合を生じる。一方、本発明では、このような不都合もない。
また、本発明では、液滴吐出ヘッド3から実際に液滴を吐出させなくても、ノズル孔321の位置を検出することができるので、簡単かつ迅速にノズル孔321の位置を検出することができる。

以上、本発明のノズル孔位置検出方法について説明したが、本発明のノズル孔位置検出方法は、上記のような液滴吐出装置1で実施されるものに限らない。例えば、液滴吐出装置1の液滴吐出手段4を製造する(組み立てる)装置でも、次のようにして、本発明のノズル孔位置検出方法を利用することができる。液滴吐出手段4のキャリッジ(支持部材)に液滴吐出ヘッド3を搭載する際には、ノズル孔321の位置を正確な位置に位置決めする必要があるが、新品の状態の液滴吐出ヘッド3では、通常、ノズル孔321に目詰まり防止用の液体が注入されているので、ノズル孔321の位置を正確に画像認識することは極めて困難である。この場合に、本発明のノズル孔位置検出方法によってノズル孔321の位置を検出することにより、液滴吐出ヘッド3を高い位置精度で容易に搭載することができる。

以下、図5に基づき、本発明の液滴吐出ヘッドの他の実施形態について説明するが、前述した実施形態との相違点を中心に説明し、同様の事項についてはその説明を省略する。

図5に示す液滴吐出ヘッド3’は、液滴吐出素子32と同様に形成された擬似液滴吐出素子(ダミー液滴吐出素子)37を備えている。この擬似液滴吐出素子37は、液滴吐出素子32と同様に、ノズル孔(ノズル孔様孔36)と、圧力室322と、アクチュエータ323とを有している。
この擬似液滴吐出素子37には、ノズル孔(ノズル孔様孔36)への流路を塞ぐ処理(追加加工)が施されている。この処理は、図示の構成では、圧力室322とノズル孔(ノズル孔様孔36)との間の流路に塞栓物371を設ける処理としているが、これに限らず、いかなる方法の処理でもよい。

上記の処理により、擬似液滴吐出素子37のノズル孔には、液室331から液体が流入しないようになっている。これにより、液滴吐出ヘッド3’では、擬似液滴吐出素子37のノズル孔をノズル孔様孔36として用いることができる。
このような液滴吐出ヘッド3’では、既に設計が完了している現流の液滴吐出ヘッドに対する設計変更を行う必要がなく、追加加工によってノズル孔様孔36を設けることができるので、簡単にノズル孔様孔36を設けることができる。また、この追加加工により使用不可能となったノズルを省いて残りのノズルのみを使った印字に変更することは、印字制御を変更することにより可能である。
