【発明の属する技術分野】
本発明は、オレフィン重合用固体触媒およびこの触媒を用いたオレフィンの重合方法に関する。詳細にはオレフィンの懸濁重合(スラリー重合)や気相重合に適用することができ、非常に高い生産効率をもって、粉体性状に優れた重合体を製造することができるオレフィン重合用触媒、特にエチレン重合用触媒を提供するものであり、またそれを用いたエチレンの重合方法を提供するものである。

【従来の技術】
従来からオレフィンの重合体または共重合体を製造する為の触媒として、チタン化合物と有機アルミニウム化合物とからなる所謂チーグラー・ナッタ型触媒が知られている。一方、近年エチレンの単独重合またはエチレンと他のα−オレフィンとの共重合に際し、ビス(シクロペンタジエニル)ジルコニウムジクロリド等の可溶性のハロゲン含有遷移金属化合物と有機アルミニウムオキシ化合物の1種であるアルミノキサンとからなる触媒を用いることにより高活性で重合する技術が見出された。該技術の詳細は特公平4−12283号公報(DE3127133.2に対応)に記載されている。

一方、有機アルミニウムオキシ化合物以外の活性化剤を使用する触媒系として、Taube らはJ.Organometall.Chem.,347.C9(1988) に[Cp2 TiMe(THF)]+ [BPh4 ]− (Cp:シクロペンタジエニル基、Me:メチル基、Ph:フェニル基、THF:テトラヒドロフラン)で表わされる化合物を用いてエチレンの重合を行っている。Jordanらは、J.Am.Chm.Soc.,109.4111(1987)で[Cp2 ZrR(L)]+ (R:メチル基またはベンジル基、L:ルイス塩基)で示されるジルコニウム錯体がエチレンを重合することを報告している。

また特表平1−501950号公報、特表平1−502036号公報にはシクロペンタジエニル金属化合物およびシクロペンタジエニル金属カチオンを安定化することのできるイオン性化合物とからなる触媒を用いてオレフィンを重合する方法が開示されている。
またこの他に有機アルミニウム化合物と粘土、粘土鉱物またはイオン交換性層状化合物などを活性化剤として用いる触媒系が、特開平5−301917公報、特開平6−136047号公報、特開平9−59310号公報、特開平11−269222号公報などに開示されている。

しかし、これら従来技術に於て提案された触媒系においては、反応系に可溶であることが多く、これを反映して、スラリー重合あるいは気相重合で得られるオレフィン重合体は、粒子形状が不定形で嵩密度が小さく、微粉が多い等粒子性状の極めて悪いものであり、重合体が反応器の壁面や撹拌羽根等に付着し、工業的にはこのままでは使用できないという問題があった。そのため、その製造プロセスは溶液重合法に限定されるのが通常であるが、溶液重合法では高分子量の重合体を製造しようとすると重合体を含む溶液の粘度が著しく高くなり生産性が大幅に低下するという問題があり、コスト的に好ましい方法とは言えず、工業的な応用に大きな問題がある。

上記問題を解決する為、上記のような触媒系を用いてエチレン重合体を製造する際に、該固体触媒成分にエチレンを予備重合させておくという試みがなされている。例えば、特開平9−194520号公報には周期律表4〜6族の遷移金属化合物、前記遷移金属化合物またはその派生物と反応してイオン性の錯体を形成しうる化合物及び有機アルミニウム化合物からなる触媒系でオレフィンの予備重合を行い、得られた粒状の予備重合触媒を用いてオレフィンを主体とする本重合を行う方法が記載されている。特開平9−272713号公報には微粒子状担体と、周期表第8〜10族の遷移金属化合物と、有機金属化合物とからなる触媒成分にオレフィンを予備重合してなるオレフィン重合用触媒が記載されている。
これらの方法は、予備重合を行なうことによりポリマー粉体性状の改善や、重合活性の改善等が期待されるものであったが、実際の重合反応の場では粒子の破砕や微粉の生成等も見られ、また活性という点でも未だ十分ではなかった。

従って、活性が高く、粉体性状に優れた重合体を反応器への付着等を生ずることなく重合できる触媒の開発が望まれており、本発明は、そのような新規なオレフィン重合用触媒およびそれを用いるオレフィンの重合方法を提供するものである。

【課題を解決するための手段】
本発明者らは、このような現状に鑑み、重合中の反応器への付着等の現象が発生せず且つ粉体性状の極めて優れた重合体粉末を、高い活性で、効果的、効率的に製造できる新規な触媒系を得る方法を見出すべく鋭意検討して、本発明に到達した。即ち、本発明は1)[A]実質的に水酸基を有しない固体成分と[B]周期表第3〜11族から選ばれる可溶性遷移金属化合物(B−1)と炭化水素溶媒に可溶な有機マグネシウム化合物(B−2)との混合物、[C]遷移金属化合物(B−1)と反応して触媒活性を有する金属錯体を形成することが可能である活性化剤化合物と、[D]有機アルミニウム化合物とから形成されているオレフィン重合用固体触媒を特徴とするオレフィン重合用触媒。
2)(B−2)/(B−1)のモル比が0.005〜5であることを特徴とする1)に記載のオレフィン重合用触媒。
3)周期表第3〜11族から選ばれる可溶性遷移金属化合物(B−1)が下記の式(1)で表されることを特徴とする、1)から2)のいずれかに記載のオレフィン重合用触媒。

本発明の1つの態様に依れば、実質的に水酸基を有しない固体成分[A]、周期表第3〜11族から選ばれる可溶性遷移金属化合物(B−1)と炭化水素溶媒に可溶な有機マグネシウム化合物(B−2)との混合物[B]、遷移金属化合物(B−1)と反応して触媒活性を有する金属錯体を形成することが可能である活性化剤化合物[C]と、有機アルミニウム化合物[D]とから形成されていることを特徴とするオレフィン重合用触媒が提供される。
このようなオレフィン重合用触媒は、活性が高くかつ、流動性、充填密度等の粉体性状に優れた重合体が得られることから、反応器内攪拌などを効率よく行うことができ、重合熱を効果的に除去することが可能であり、生産性の向上が期待できる。

本発明において、窒素ガス吸着法で求められる成分[A]の細孔容積は、通常5cm3/g以下が好ましく、より好ましくは0.1〜3cm3/gであり、さらに好ましくは0.2〜2cm3/gである。

本発明において、実質的に水酸基を有しない成分[A]は、成分[A]の前駆体を化学処理して成分[A]の前駆体の表面から水酸基を除去することによって得ることができる。

本発明において、「固体成分が実質的に水酸基を有しない」とは、次に述べる方法(i)や方法(ii)による測定では固体成分(成分[A])の表面に水酸基が検出されないことを意味する。
方法(i)においては、成分[A]を溶媒中に分散させることによって得られるスラリーに所定の過剰量のジアルキルマグネシウムを添加して、成分[A]の表面水酸基をジアルキルマグネシウムと反応させ、次いで、成分[A]の表面水酸基と反応したジアルキルマグネシウムの量を求めるために、溶媒中に未反応のままで残っているジアルキルマグネシウムの量を公知の方法で測定してから、反応したジアルキルマグネシウムの量に基づいて成分[A]の表面水酸基の初期量を求める。この方法は、下記の反応式で表される、水酸基とジアルキルマグネシウムとの反応に基づくものである:

成分[A]の前駆体を化学処理して成分[A]を得る場合は、有機金属化合物は、成分[A]の前駆体の表面に存在する水酸基のモル量と同じまたはそれより多い量が用いられる。化学処理に用いられる有機金属化合物の上限は、通常は成分[A]の前駆体の表面に存在する水酸基のモル量の10倍量が好ましく、より好ましくは5倍量、さらに好ましくは2倍量、特に好ましくは1.5倍量、最も好ましくは1.3倍量である。
