Abstract

DESCRIPCIÓN
Aislante de fibra mineral elaborado con aglutinante exento de formaldehído
La presente divulgación se refiere a aglutinantes, por ejemplo, para un aislante de lana de vidrio o de lana de roca. El documento WO 2007/014236 se refiere a aglutinantes, incluyendo aglutinantes que comprenden reactivos de Maillard. Un aglutinante concreto divulgado se basa en un sistema de citrato de triamonio-dextrosa derivado de mezclar monohidrato de dextrosa, ácido cítrico anhidro, agua y una solución acuosa de amoniaco. Una de las muchas ventajas de este sistema aglutinante es que está exento de formaldehído. El documento WO2007/024020 divulga una solución acuosa de aglutinante para fibras inorgánicas que está exenta de formaldehído y que comprende una resina acrílica con un valor ácido de 350 a 850 mg de KOH/g.
La presente invención proporciona un método para fabricar un aislante de lana de vidrio o de lana de roca de acuerdo con la reivindicación 1 y un material aislante de fibra mineral de acuerdo con la reivindicación 12. Las reivindicaciones dependientes definen realizaciones alternativas y/o preferidas.
En otro aspecto, la presente divulgación proporciona una solución aglutinante que comprende una solución obtenible disolviendo:
- un carbohidrato,
- un precursor ácido derivable de una sal inorgánica,
- una fuente de nitrógeno
- opcionalmente un ácido orgánico o un precursor del mismo y
- opcionalmente amoníaco
Las soluciones aglutinantes usadas de acuerdo con la presente invención pueden estar "sustancialmente exentas de formaldehído", es decir, liberan menos de 5 ppm de formaldehído como un resultado del secado y/o curado (o en ensayos adecuados que simulan el secado y/o el curado). Dichas soluciones aglutinantes están preferentemente "exentas de formaldehído", es decir, liberan menos de 1 ppm de formaldehído en dichas condiciones.
Los productos de acuerdo con la divulgación que incorporan aglutinantes (por ejemplo, materiales aislantes o tableros de madera) pueden estar "sustancialmente exentos de formaldehído", es decir, que comprenden menos de 5 ppm o menos que los límites detectables del formaldehído libre y/o consisten en materiales que comprenden juntos menos que estas cantidades de formaldehído libre y/o niveles de liberación de formaldehído en ensayos normalizados adaptados a simular su uso ordinario que les permite clasificarse como sin niveles de liberación de formaldehído o niveles indetectables. Preferentemente, dichos productos liberan menos de 10|jg/m3, más preferentemente menos de 5 jg/m3 de formaldehído durante el periodo de 24-48 horas desde el inicio del ensayo de acuerdo con la norma ISO 16000.
Se ha descubierto que los aglutinantes usados de acuerdo con la presente invención pueden tener al menos propiedades equivalentes y de hecho, propiedades mejoradas en comparación con, por ejemplo, el sistema citrato de triamonio-dextrosa del documento Wo 2007/014236. El documento WO 2007/014236 enseña sistemas aglutinantes basados, entre otros, en una combinación de un carbohidrato (por ejemplo, un agente reductor), amoniaco y un ácido carboxílico, y sugiere que una reacción de tipo Maillard puede formar la base de la química del curado. Se hubiera pensado que la naturaleza del ácido utilizado tendría un efecto significativo sobre las propiedades del aglutinante curado, particularmente si el precursor ácido y/o un derivado del mismo se incorpora a la estructura del aglutinante curado. Es por tanto sorprendente que un precursor ácido derivable de una sal inorgánica proporcione un precursor ácido adecuado en un sistema aglutinante aparentemente similar.
El uso de un precursor ácido derivable de una sal inorgánica puede tener ventajas significativas en términos de costes, disponibilidad y facilidad de manipulación. El precusor ácido derivable de una sal inorgánica de la solución aglutinante puede comprender una especie seleccionada del grupo que consiste en sulfatos, fosfatos, nitratos y carbonatos. Se puede conseguir una ventaja concreta mediante el uso de una o más sales de amonio inorgánicas, por ejemplo, un sulfato de amonio, un fosfato de amonio, o un carbonato de amonio. Una sal de amonio puede proporcionar la o una parte del precursor ácido y/o la o una parte de la fuente de nitrógeno y/o la o una parte de un sistema de control del pH. El nitrato de amonio también puede funcionar; sin embargo, el nitrato de amonio puede oxidar grupos aldehído del carbohidrato (por ejemplo, en el caso de la dextrosa) y/o requerir precauciones para evitar explosiones.
Un sulfato de amonio es particularmente ventajoso, pero el fosfato de amonio se puede usar además o en lugar del citado. El fosfato de amonio, puede ser monofosfato de amonio, fosfato de diamonio o fosfato de triamonio; puede ser un hidrogenofosfato de amonio. Un carbonato de amonio, solo o en combinación con los otros materiales divulgados en el presente documento, puede proporcionar también buenos resultados. El carbonato de amonio puede ser un bicarbonato de amonio.
El precursor ácido, particularmente cuando consiste esencialmente en sal(es) de amonio inorgánicas, puede constituir
• al menos un 5 %, preferentemente al menos un 7 %, más preferentemente al menos un 9 % en peso seco de la solución aglutinante sin curar; y/o
• menos del 25 % o 20 %, preferentemente menos del 18 %, más preferentemente menos del 16 % en peso seco de la solución aglutinante sin curar.
Se pretende que la expresión "consiste o consiste esencialmente de" limite el alcance de una reivindicación a los materiales o las etapas especificados y a los que no afectan materialmente las característica(s) básicas y novedosas de la invención reivindicada.
El ácido puede comprender: un ácido sulfúrico, un ácido fosfórico, un ácido nítrico o un ácido débil.
El aglutinante puede comprender entre 5% y 25%, preferentemente de 10% al 20%, más preferentemente de 15 % al 20 % en peso seco de precursor ácido (particularmente cuando este es una sal de amonio cuaternario) a carbohidrato (particularmente cuando este es un azúcar).
Cuando el aglutinante comprende un precursor ácido derivable de una sal inorgánica y un ácido orgánico, este puede estar presente en las siguientes cantidades en peso seco con respecto al carbohidrato (particularmente cuando este es un azúcar):
Cuando se usa un disolvente orgánico, este se deriva preferentemente de una sal de amonio. Por ejemplo, un citrato de amonio, particularmente, citrato de triamonio, se puede usar como fuente de ácido cítrico.
Los sistemas aglutinantes de fenol-formaldehído de la técnica anterior para aislantes de lana mineral se han usado con la adición de aproximadamente un 2 % en peso de sulfato de amonio como agente de curado. Sin embargo, la química de dichos sistemas aglutinantes de fenol-formaldehído no es comparable a los sistemas aglutinantes de la presente invención que no están basados en fenol y/o formaldehído y/o en otros compuestos fenólicos.
Se puede usar un carbohidrato en la solución aglutinante en lugar de, específicamente, un agente reductor y puede comprender un monosacárido, por ejemplo, en su forma aldosa o cetosa. Preferentemente, el carbohidrato comprende un azúcar, más preferentemente un azúcar reductor o un reactivo que da como resultado un azúcar reductor in situ en condiciones de curado térmico; este puede comprender glucosa (es decir, dextrosa). El carbohidrato puede comprender un carbohidrato que tenga un aldehído reductor. Se cree que el uso de un azúcar reductor y, particularmente, dextrosa proporciona buenas resistencias del aglutinante particularmente para la fabricación de productos aislante de lana mineral. La dextrosa no tiene que ser 100% pura, pero el uso de un material que tenga un valor equivalente de dextrosa de al menos 0,85, preferentemente al menos 0,9 y más preferentemente al menos 0,95 se considera que ventajoso. El valor equivalente de la dextrosa DE se puede considerar como i) una medida de la despolimerización y es aproximadamente: DE= 100/gp donde gp significa grado de polimerización o ii) la cantidad total de azúcares reductores calculador como D-glucosa (dextrosa) sobre una base seca.
Preferentemente, la solución aglutinante y/o el aglutinante está exento o sustancialmente exento de almidón; se considera que la presencia de cantidades sustanciales de almidón aumenta el tiempo de curado y/o reduce la resistencia del aglutinante curado. La solución aglutinante y/o el aglutinante puede estar exento o sustancialmente exento de proteínas.
Se puede usar dextrosa de calidad industrial no alimentaria como el azúcar reductor; Se pueden usar productos tales como Sirodex331 que es una solución azucarada con un 75 % obtenible de Tate y Lyle con un valor DE de 94,5.
El azúcar reductor puede consistir esencialmente de dextrosa. Particularmente en este caso y más particularmente, cuando además el precursor ácido consiste esencialmente de una sal de amonio, por ejemplo sulfato de amonio, la relación en peso en seco de la cantidad de azúcar reductor/la cantidad de precursor ácido puede ser mayor o igual a 2,5 y/o menor que o igual a 13.
La fuente de nitrógeno puede ser una amina o un reactivo de amina; puede ser derivable de la misma fuente que el
precursor ácido, por ejemplo, de una sal de amonio inorgánico. Es preferentemente amoniaco en solución.
Se pueden usar precursores y/o reactivos que proporcionan los materiales citados.
En una realización, el aglutinante se deriva esencialmente de un azúcar reductor y una sal de amonio inorgánico en solución acuosa.
En otra realización, el aglutinante puede comprender también un ácido orgánico, particularmente un ácido carboxílico; este puede ser un ácido policarboxílico, particularmente un ácido bicarboxílico o ácido tricarboxílico, preferentemente ácido cítrico; Es preferentemente monomérico. La combinación de un ácido orgánico (o un precursor o una sal o un anhídrido del mismo) con un precursor ácido derivable de una sal inorgánica puede presentar diversas ventajas. En primer lugar, dicha combinación puede reducir el riesgo de oxidación rápida (que se ha observado con dichos aglutinantes basados únicamente en ácidos orgánicos) proporcionando a la vez una resistencia aceptable. "Punking" es un término de la técnica en el campo de los aislantes de fibra mineral que denota generalmente una oxidación comparativamente rápida de un aglutinante con una generación paralela de calor en un producto aislante acabado y generalmente empaquetado. La oxidación rápida produce generalmente la generación de humos y el decoloramiento del material aislante. Puede estar asociada con reacciones exotérmicas que aumentan las temperaturas en todo el espesor del material aislante; esto puede destruir la integridad del producto aislante y/o presenta un riesgo de incendio.
De forma alternativa o adicional, la combinación de un ácido orgánico (o un precursor, una sal o un anhídrido del mismo) con un precursor ácido derivable de una sal inorgánica puede moderar las condiciones ácidas que se producen durante el curado y reducen por tanto el riesgo o la tendencia de dichas condiciones a producir daño significativo al material que se une. Dicha composición puede ser particularmente ventajosa como aglutinante para aislantes de lana de roca cuyas fibras pueden ser más susceptibles al daño potencial por un ácido que, por ejemplo, el aislante de lana de vidrio.
En una realización adicional, el aglutinante se deriva esencialmente de: un carbohidrato; una sal de amonio inorgánico; y un ácido orgánico y/o un precursor de un ácido orgánico; en solución acuosa.
Los aglutinantes que comprenden o consisten esencialmente de los componentes descritos en el presente documente pueden incluir aditivos, por ejemplo, aditivos seleccionados entre: silanos, aceites minerales, agentes de acoplamiento, siliconas o siloxanos (particularmente para repeler el agua), compuestos que contienen silicio, tensioactivos, aditivos hidrófilos, aditivos hidrófobos, ceras, sustancias útiles para controlar el pH (por ejemplo, hidróxido de amonio) y amoniaco. Cuando se usa hidróxido de amonio, y a su vez otros aditivos, pueden proporcionar la y/o una fuente adicional de nitrógeno.
Preferentemente, la cantidad total de aditivos (excluyendo el amoniaco) es menor del 5 % en peso (excluyendo el peso del agua presente), más preferentemente menor del 3 % o menor del 2 % en peso.
Particularmente para productos de fibra mineral, se prefiere incluir un silano como aditivo. El aglutinante y/o la solución aglutinante puede comprender al menos un 0,1 % y/o menos de un 1 % de un silano en peso seco. El silano puede estar sustituido con amino; puede ser un éter de sililo y se cree que su presencia puede mejorar significativamente la resistencia del aglutinante a largo plazo, particularmente tras el envejecimiento climático.
Las preferencias por el pH del aglutinante son:
al menos en el estado en el que el aglutinante se aplica a un material que se va a unir y/o recuperar en un sistema de recuperación del agua residual. Dicho pH neutro o alcalino del aglutinante puede aliviar los problemas de corrosión del equipo de fabricación que se han encontrado con algunos sistemas aglutinantes de la técnica anterior esencialmente ácidos. Dichos aglutinantes de la técnica anterior incluyen aglutinantes que consisten esencialmente de ácidos poliacrílicos o ácidos policarboxílicos poliméricos. Una ventaja concreta de la presente invención es por tanto el uso de un sistema aglutinante que puede funcionar en dichas condiciones neutras o alcalinas. Cuando se cura, el aglutinante puede convertirse en ácido durante el proceso de curado. Sin embargo, las consideraciones de corrosión del equipo son menos significativas en este caso debido a contacto mínimo entre el equipo de fabricación y el aglutinante cuando está en este estado. El pH del aglutinante puede ser menor o igual a 13, preferentemente menor o igual a 12, 11 o 10. Un pH preferido puede estar en el intervalo de 7,5 a 9,5, particularmente 8 a 9. El aglutinante que se ha aplicado al material que se va a unir y que está disuelto posteriormente en agua puede tener un pH mayor de 6.
Se prefiere disponer el pH de la solución aglutinante en un nivel adecuado para evitar la precipitación de sus constituyentes y particularmente para asegurar que el precursor ácido derivable de una sal inorgánica sigue estando
en solución. Este es concretamente el caso cuando el fosfato de amonio proporciona el precursor ácido. Se pueden conseguir mejores resistencias en seco y/o después del envejecimiento y/o productos más homogéneos usando soluciones aglutinantes homogéneas que comprenden precursores ácidos de la sal de amonio que están exentos de precipitados, particularmente cuando se usa fosfato de amonio y la solución aglutinante está exenta de precipitados de fosfato.
Se puede proporcionar la composición aglutinante en la forma de una solución acuosa; puede contener amoniaco libre o amoniaco en exceso en la solución. Se puede generar un pH neutro o alcalino en el aglutinante con un exceso de grupos alcalinos en comparación con los grupos ácidos presentes en la solución aglutinante, por ejemplo, debido parcial o sustancialmente a la presencia de amoniaco en la solución. Se puede añadir amoniaco adicional a la solución aglutinante, por ejemplo 0,2 % - 1 % en peso, o incluso más; esto puede ayudar a mantener un sistema de agua de lavado alcalino a largo plazo, particularmente para la fabricación de aislante de lana mineral.
En el caso de fibras de lana mineral particularmente para productos aislantes térmicos, cuando la solución aglutinante se pulveriza sobre las fibras de lana mineral calientes justo después que se hayan formado, el calor residual de las fibras de lana mineral puede dar lugar a que una parte significativa del agua contenida en la solución aglutinante se evapore. Por consiguiente, las fibras de lana mineral que se recogen a continuación para formar un bloque aislante de material fibroso pueden tener aglutinante presente en la superficie de las mismas en forma de un líquido adherente, viscoso o pegajoso. Esto puede facilitar la unión entre las fibras individuales mediante el aglutinante.
Una de las muchas ventajas de este sistema aglutinante es que se aplica, por ejemplo, se pulveriza sobre las fibras de lana mineral en un estado sustancialmente sin reaccionar. La capacidad de aplicar la solución aglutinante en un estado sustancialmente sin reaccionar puede aliviar los problemas asociados con la reacción previa de los componentes aglutinantes en solución que se han descubierto en algunos sistemas aglutinantes de la técnica anterior en los que los componentes se han hecho reaccionar previamente. Dichos aglutinantes de la técnica anterior incluyen aglutinantes que consisten esencialmente de polímeros o resinas que se han hecho reaccionar antes de aplicarlos a los materiales que se van a unir. Con un aglutinante sustancialmente sin reaccionar presente en la forma de un líquido adherente, viscoso o pegajoso sobre el material que se va a unir, la reacción entre los componentes del aglutinante puede producirse en un estado sustancialmente seco. Se puede describir la reacción como una polimerización en volumen ya que se produce sin el beneficio de un disolvente. Una ventaja concreta de la presente invención es por tanto el uso de un sistema aglutinante que puede polimerizar en un estado sustancialmente seco o a través de una polimerización en volumen.
Las fibras minerales usadas en el contexto de la invención pueden formarse mediante hilatura interna o externa. Pueden tener una temperatura en el intervalo de 20 °C a 200 °C, generalmente 30 °C a 100 °C o 150 °C, cuando se pulverizan con la solución aglutinante. La cantidad de solución aglutinante pulverizada puede usarse con o sin pulverizaciones adicionales de agua para ayudar a enfriar las fibras minerales hasta una temperatura deseada entre su formación y su colección para formar un bloque aislante de material fibroso.
Una ventaja concreta de usar amoniaco en solución para controlar el pH de la solución aglutinante aplicada a las fibras minerales es que al menos parte del amoniaco de la solución aglutinante que se adhiere a las fibras puede apagarse debido al calor residual de las fibras de lana mineral. Por consiguiente, la solución aglutinante que recubre las fibras puede tener un pH más bajo que la solución aglutinante pulverizada.
La presente divulgación se extiende a un método de fabricación de un producto aislante térmico de fibra mineral que comprende las etapas secuenciales de:
• formar fibras minerales a partir de una mezcla mineral fundida;
• pulverizar una solución aglutinante sustancialmente libre de formaldehído sobre las fibras minerales, comprendiendo la solución aglutinante: un carbohidrato (particularmente un azúcar reductor), un precursor ácido derivable de una sal inorgánica y una fuente de nitrógeno;
• recoger las fibras minerales a las que se ha aplicado la solución aglutinante para formar una masa de fibras minerales; y
• curar el bloque aislante de material fibroso que comprende las fibras minerales y el aglutinante pasando el bloque aislante de material fibroso a través de un horno de curado para proporcionar un bloque aislante de material fibroso de fibras minerales unidas entre sí por un aglutinante curado sustancialmente insoluble en agua. El agua de lavado puede pulverizarse sobre las fibras minerales entre su formación y su colección para formar un bloque aislante de material fibroso, habiéndose rociado al menos una parte del agua de lavado sobre fibras minerales y posteriormente devolviéndose a un sistema de agua de lavado para ser reutilizada como agua de lavado. La solución aglutinante puede comprender agua de lavado.
El aglutinante puede ser curable; se puede curar, por ejemplo, en un horno de curado; puede formar un aglutinante termoestable. En su forma curada, el aglutinante puede: comprender melanoidinas; y/o ser termoestable; y/o insoluble en agua o sustancialmente insoluble en agua. La solución aglutinante puede ser sustancialmente incolora o
blanca a blanquecina; Tras el curado, el aglutinante puede tener un color oscuro, particularmente un color marrón oscuro. El producto curado puede tener un color oscuro, particularmente un color marrón oscuro. El aglutinante puede estar exento de proteínas; puede estar exento de materia prima celulósica. Una de las muchas ventajas de este sistema aglutinante es que se puede determinar la extensión del curado por el color. El aglutinante sustancialmente deshidratado aparece blanco o blanquecino. Progresivamente curado en una mayor extensión, el aglutinante parece oscurecer progresivamente de color (un tono más oscuro de marrón). Cuando se aplica a fibras minerales, se puede determinar la extensión en la cual se ha curado el aislante de lana mineral por su color.
Cuando se aplica al material que se va a unir y/o antes del curado, el aglutinante puede estar exento o sustancialmente exento de melanoidinas y/u otros productos de reacción derivados del curado. El curado del aglutinante puede producir glucosilamina, particularmente como un producto intermedio. Por consiguiente, un producto curado o concretamente un producto parcialmente curado puede comprender glucosilamina.
La reacción del aglutinante tras el curado puede ser esencialmente una reacción de tipo Maillard como se describe por ejemplo en la solicitud de patente de EE.UU. 20070027283 o el documento WO2007/14236. El aglutinante puede comprender productos de polimerización de una mezcla que comprende un azúcar reductor y un material seleccionado entre el grupo que consiste en sulfato de amonio, fosfato de amonio, nitrato de amonio y carbonato de amonio.
La solución aglutinante puede formularse combinando:
• Un carbohidrato, preferentemente un azúcar reductor;
• Un precursor ácido derivable de una sal inorgánica, preferentemente un sulfato de amonio o un fosfato de amonio;
• Una fuente de nitrógeno; y
• agua.
La formulación puede comprender amoniaco opcional o adicional proporcionado en la forma de una solución de amoniaco acuosa. El agua puede comprender agua de lavado o agua de proceso reciclada.
La formación de la solución aglutinante a partir de un carbohidrato y un precursor ácido que comprende una sal de amonio inorgánico proporciona un método de preparación especialmente ventajoso. Esto se puede conseguir en una cámara de mezclado simple que puede estar abierta y/o a presión atmosférica. El carbohidrato y/o el precursor ácido pueden añadirse en forma de polvo o en forma líquida. La preparación se lleva a cabo preferentemente a temperatura ambiente. Preferentemente, no es necesario suministrar calor para preparar la solución aglutinante; no obstante, la solución aglutinante puede calentarse durante su preparación, por ejemplo, a una temperatura en el intervalo de 20 °C a 80 °C, particularmente cuando esto facilita la disolución y/o la mezcla de sus ingredientes. La solución aglutinante, particularmente en el estado aplicado al material que se va a unir, puede comprender: • al menos el 5 %, 10 %, 15 % o 18 % de sólidos y/o
• menos del 70 % o 60 % (particularmente en el caso de aplicaciones en tableros de madera) o menos del 50 %, 40 % o 20 % de sólidos (particularmente en el caso de aplicaciones aislantes de fibra mineral)
determinado particularmente como sólidos calcinados en peso después de secado a 140 °C durante 2 horas.
De acuerdo con la presente divulgación, la colección de materia suelta unida entre sí por medio de la solución aglutinante puede comprender materias seleccionadas entre: fibras, materiales fibrosos, fibras minerales, fibras de vidrio, fibras de lana de roca, fibras celulósicas (incluidas las fibras de madera, virutas de madera, partículas de madera y aserrín), chapas de madera, revestimientos, revestimientos de madera, partículas, materiales tejidos o no tejidos, materiales sueltos, materiales tejidos o no tejidos.
La solución aglutinante y/o el aglutinante son preferentemente orgánicos.
La materia suelta se puede conformar y/o dimensionar y/o moldearse con la ayuda del aglutinante. El material producido de acuerdo con la presente divulgación puede seleccionarse entre: un material aislante térmico, un producto de fibra mineral, un producto de tablero de madera (incluido el tablero de virutas, el tablero de hebras orientadas, el tablero de partículas, el tablero de fibras de densidad media, los productos de revestimiento de madera), arenas de fundición.
La materia que se va a unir puede estar a una temperatura en el intervalo de 20 °C a 100 °C cuando se aplica el aglutinante. Particularmente en el caso de los productos de tableros de madera, el aglutinante y la materia suelta pueden mezclarse mecánicamente, por ejemplo, por volteo.
La solución aglutinante, particularmente cuando se aplica a la materia suelta, puede tener una viscosidad adecuada para su aplicación mediante pulverización o vertido. Su viscosidad a 20 °C puede ser:
• Menos de aproximadamente 1,5 Pa.s, preferentemente menos de aproximadamente 1 x 10-2 Pa.s; y/o
• Mayor de aproximadamente 2 x 10-4 Pa.s, preferentemente mayor de aproximadamente 5 x 10-4 Pa.s
El curado del aglutinante puede producirse en un horno de curado, por ejemplo, usando circulación forzada de aire caliente; esto puede producirse en una prensa. El curado puede comprender una deshidratación del aglutinante; puede comprender una polimerización, puede comprender una reacción de polimerización en volumen, se puede realizar pasando el producto (por ejemplo, un bloque aislante de fibra mineral) a través de al menos una zona de un horno de curado a una temperatura dentro del intervalo de 230 °C-300 °C con un tiempo de residencia en horno en el intervalo de 30 segundos a 20 minutos. El curado puede llevarse a cabo en una duración de 20 minutos o menos, preferentemente 10 minutos o menos. El curado del aglutinante se produce preferentemente cuando la solución aglutinante (de la cual se ha evaporado el agua) está en contacto con la materia suelta; se puede producir a presión sustancialmente atmosférica. El curado puede ser un curado sustancialmente seco, es decir, mediante la aplicación de calor seco y/o sustancialmente seco o aire atmosférico calentado y no usando vapor o vapor de agua calentado. Particularmente en el caso de productos aislantes de fibra mineral, la temperatura y el tiempo de curado se pueden seleccionar en función de la densidad y/o el espesor del producto. El horno de curado en dichos casos puede tener una pluralidad de zonas de calentamiento que tienen temperaturas en el intervalo de 200 °C a 350 °C (normalmente 230 °C a 300 °C). Un producto delgado de baja densidad (12 kg/m3 o menos) puede curarse pasando a través del horno de curado incluso en solo 20 segundos; un producto grueso de alta densidad (80 kg/m3 o más) puede requerir un paso de 15 minutos o más en el horno de curado. El producto puede alcanzar una temperatura en el intervalo de 180 °C - 220 °C durante el proceso de curado.
El aglutinante curado puede comprender más de un 2 % y/o menos de un 8 % en masa de nitrógeno como se determina mediante el análisis elemental.
El aglutinante en su estado no curado puede comprender los siguientes niveles de sulfatos, fosfatos, carbonato y/o nitratos en peso seco:
• más de 2,5 %, 3 % o 5 %; y/o
• menos de 25%, 22 %, o 20 %
Los materiales acabados fabricados usando sistemas aglutinantes de acuerdo con la presente divulgación pueden tener niveles residuales de sulfatos, fosfatos, carbonatos y/o nitratos derivados de forma notable de la sal inorgánica que sirve como precursor ácido. Dichas especies pueden estar presentes en las siguientes cantidades:
• Más de 500, 750, 1000 o 1500 mg/kg; y/o
• Menos de 5000, 4000 o 3000 mg/kg.
La presencia de dichas especies puede evaluarse en una prueba de lixiviación y proporciona una indicación del producto final del sistema aglutinante usado.
La cantidad del aglutinante en el producto terminado, particularmente en el caso de aislante de lana mineral, puede ser:
• Mayor de: 1 %, 2 %, 2,5 %, 3 %, 3,5 % o 4 %; y/o

Cuando el producto es aislante de lana mineral puede tener una o más de las siguientes características:

• Comprende fibras de lana de vidrio y tiene una densidad superior a 5, 8 o 10 kg/m3 y/o inferior a 80, 60 o 50 kg/m3;
• Comprende fibras de lana de roca y tiene una densidad superior a 15, 20 o 25 kg/m3 y/o inferior a 220, 200 o 180 kg/m3;
• Una conductividad térmica A inferior a 0,05 W/mK y/o superior a 0,02 W/mK
• Comprende menos del 99 % en peso y/o más del 80 % en peso de fibras minerales.
• Un espesor de más de 10 mm, 15 mm o 20 mm y/o menor de 400 mm, 350 mm o 300 mm.
Cuando el producto sea un producto de tablero de madera, podrá tener una o más de las siguientes características:
• Dimensiones de al menos 50 cm x 80 cm, preferentemente al menos 1 m x 2 m
• Espesor de al menos 11 mm, 12 mm o 15 mm
• Un tiempo de curado inferior a 25, 15, 12 o 10 minutos
• Una resistencia de unión interna medida de acuerdo con la norma EN319 de al menos: 0,4 N/mm2 o 0,45 N/mm2 (especialmente para tableros de partículas o tableros de fibras) o medida de conformidad con la norma EN300 de al menos 0,28 N/mirP (especialmente para tableros de hebras orientadas)
• Un espesor de hinchamiento después de 24 horas en agua a 20 °C de conformidad con la norma EN317 de menos del 12 %, preferentemente menos del 10 %
• Una absorción de agua después de 24 horas en agua a 20 °C de menos del 40 %, preferentemente menos del 30 %
• Un módulo de elasticidad de acuerdo con la norma EN310 de al menos: 1800 N/mirP (especialmente para tableros de partículas o tableros de fibras) o 2500 N/mm2 (particularmente para tableros de hebras orientadas) o 3500 N/mm2 o 4800 N/mm2
• Una resistencia a la flexión (MOR) de al menos: 14 N/itP (especialmente para tableros de partículas o tableros de fibras) o 18 N/ittP (particularmente para tableros de hebras orientadas) o 20 N/ittP o 28 N/ittP
• Cera como aditivo, por ejemplo, en el intervalo del 0,1 al 2 % en peso, preferentemente del 0,5 al 1 % en peso • Un contenido de resina (peso de resina seca a peso de partículas de madera seca) en el intervalo del 8 al 18 % en peso, preferentemente del 10 al 16 % en peso, más preferentemente del 12 al 14 % en peso.
• Curarse en una prensa, particularmente entre platos que tengan una temperatura superior a 180 °C o 200 °C y/o inferior a 280 °C o 260 °C.
Se describirán ahora a modo de ejemplo las realizaciones de la invención con referencia a la Fig.1 que es una vista en planta de una muestra de ensayo de fibra mineral.
Ensayo de probetas con forma de concha:
Se prepararon los aglutinantes como soluciones acuosas
• combinando los ingredientes de una formulación aglutinante deseada en un recipiente de reacción abierto sin calentar
• añadiendo agua destilada
• añadiendo posteriormente una solución de silano
• agitando durante la adición de líquidos y posteriormente durante varios minutos para conseguir la disolución completa de los sólidos
de tal manera que la solución aglutinante contenía aproximadamente un 45 % de sólidos disueltos en un porcentaje del peso total de la solución. Una muestra de 2 g de esta solución, tras el curado térmico a aproximadamente 200 °C a 210 °C durante 8 minutos, proporcionaría un 30% de sólidos (atribuyéndose la pérdida de peso a la deshidratación durante la formación del aglutinante termoestable).
Una evaluación de la resistencia a la tracción en seco y "con envejecimiento" de las probetas con forma de concha que contienen perlas de vidrio proporciona una indicación de la resistencia a la tracción probable y la durabilidad probable del aislante de fibra de vidrio u otros materiales preparados con el aglutinante concreto. La durabilidad prevista se basa en la relación entre la resistencia a la tracción con envejecimiento de la probeta con forma de concha y su resistencia a la tracción en seco.
Para preparar probetas con forma de concha, se usó un mezclador eléctrico durante aproximadamente dos minutos para mezclar aproximadamente 75 g de aglutinante con 727,5 g de perlas de vidrio (equivalente a Quality Ballotini Impact Beads, Spec. AD, Tamiz US de 70-140, 106-212 micrómetros -n.° 7, de Potters Industries, Inc.). Cualquier grumo procedente de los laterales del mezclador de alambres y de los lados y la parte inferior del tazón de mezclado
se mezclaron manualmente usando una espátula aproximadamente a la mitad del mezclado y también al finalizar el mezclado.
La mezcla de perlas de vidrio/aglutinante preparada se añadió a las cavidades de moldeo de un molde de probeta con forma de concha (Dietert Foundry Testing Equipment; Heated Shell Curing Accessory, Modelo 366) que se había precalentado a aproximadamente 218 °C (425 °F). Se aplanó la superficie de la mezcla en cada cavidad, raspando el exceso de mezcla para proporcionar un área superficial uniforme a la probeta con forma de concha. Cualquier inconsistencia o huecos que existiera en cualquiera de las cavidades se rellenó con mezcla de perlas de vidrio/aglutinante adicional y a continuación se aplanó. La platina superior se colocó rápidamente sobre la platina inferior (para evitar producir probetas con forma de concha con dos capas curadas diferencialmente). Las probetas con forma de concha se retiraron después de siete minutos, se enfriaron a temperatura ambiente sobre una gradilla, se marcaron y se introdujeron individualmente en bolsas de almacenamiento de plástico. Si no se pudieron ensayar las probetas con forma de concha en el día en que se prepararon, las bolsas de plástico que contenían las probetas con forma de concha se colocaron en una unidad desecadora. Durante el curado, la temperatura de la platina inferior osciló de aproximadamente 204 °C a aproximadamente 221 °C (de aproximadamente 400 °F a aproximadamente 430 °F), durante el curado, la temperatura de la platina inferior osciló de aproximadamente 227 °C a aproximadamente 243 °C (de aproximadamente 440 °F a aproximadamente 470 °F).
Procedimiento para ensayar la resistencia a la tracción:
• Equipo: Máquina 5500 R Instron
• Inmediatamente antes del ensayo, se retiró cada probeta con forma de concha de su bolsa de plástico y se registró su peso y espesor.
Procedimiento con envejecimiento para probetas con forma de concha:
• 16 horas de envejecimiento en una cámara de humedad precalentada (65 °C, 95 % de humedad relativa)
• tras la retirada, las probetas con forma de concha se precintaron herméticamente en bolsas de almacenamiento de plástico individuales y se tomaron inmediatamente para el ensayo.
Procedimiento para medir el tiempo de gelificación:
Se añadió una pequeña cantidad de aglutinante (2,0 ml) al centro de una placa caliente ajustada a 150 °C y se puso en marcha un cronómetro. Se trabajó el aglutinante con una espátula hasta que fue posible estirar la muestra en un cordón largo. El tiempo transcurrido desde la adición del aglutinante a la formación del cordón es el tiempo de gelificación.

Los resultados de los ensayos llevados a cabo juntos (ensayo A a G se llevaron a cabo en una sesión y los ensayos H a K se llevaron a cabo durante otra sesión) proporcionan una indicación útil de los resultados relativos a otros resultados obtenidos durante la misma sesión de ensayo. Es posible que no sea fiable comparar resultados de los ensayos realizados en diferentes sesiones de ensayo.

Procedimientos de ensayo:
LOI (Pérdida en calcinación) del contenido de aglutinante
Se introdujo una muestra pesada de lana más aglutinante en un horno de tipo mufla ajustado a 550 °C. Tras un tiempo de ajuste se retiró la lana del horno, se introdujo en un desecador para enfriar y volver a pesar. Se expresó la pérdida de peso en porcentaje del peso de la muestra original y se conoce como el contenido del aglutinante o Pérdida en calcinación (LOI).
Ensayo de caída
Se colocó un único bloque aislante de material fibroso (o lingote) a través de dos varillas (cada una de 500 mm de longitud, 20 mm de diámetro) insertados en una pared con 1 metro de separación. Se registró el grado de descolgamiento en el centro del bloque aislante de material fibroso. Se repitió esto para todos los bloques aislantes de material fibroso de un paquete y para varios paquetes. Se midieron los paquetes en los punto de consigna durante un periodo de tiempo para determinar los efectos a largo plazo de la compresión de los bloques aislantes de material fibroso.

acuerdo con la Norma Británica BS EN 12457-2 en L/S10
Resistencia a la separación
La resistencia a la separación se expresa en gramos/gramo siendo la carga de rotura total de seis probetas dividida por su peso total.
El ensayo se lleva a cabo sobre mantas de fibra mineral tal como se recibieron para su ensayo (resistencia a la separación ordinaria) y después de un ensayo de envejecimiento climático acelerado como se explica a continuación (resistencia a la separación con envejecimiento).
Un primer conjunto de seis muestras de la forma y dimensiones que se muestran en la Fig. 1 se cortaron a partir de la manta de fibra mineral que va a ser sometida a ensayo. Las dimensiones son:
r: radio 12,7 mm;
DC: distancia entre los centros 44,5 mm;
a: 25,4 mm;
b: 121 mm.
El eje largo de las muestras debe ser paralelo a la dirección de la cinta transportadora y las muestras deben tomarse en toda la anchura de la manta de fibra mineral. Un segundo conjunto de seis muestras se toma a continuación del mismo modo.
Se registró el peso total del primer grupo de seis muestras W1 en gramos.
Se registró el peso total del segundo grupo de seis muestras W2 en gramos; estas muestras se introdujeron a continuación en una autoclave precalentado y acondicionado sobre una gradilla metálica lejos de la parte inferior de la cámara con vapor húmedo a 35 kN/m2 durante una hora. A continuación, se retiraron, se secaron en un horno a 100 °C durante cinco minutos y se sometieron a ensayo inmediatamente para determinar la resistencia a la separación.
Para evaluar la resistencia a la separación, cada muestra se montó a su vez en las mordazas de un modulómetro Instron 5500 y se registró la carga máxima a la rotura en gramos o Newtons. Si la carga de rotura se mide en Newtons, esta se convierte a gramos multiplicando por 101,9. Se obtuvieron seis resultados en gramos para cada conjunto de muestras: G1 G2 G3 G4 G5 y G6 para el primer conjunto de muestras y G7 G8 G9 G10 G11 y G12 para el segundo conjunto de muestras.
La resistencia a la separación ordinaria se calculó a partir del primer conjunto de muestras usando la fórmula de resistencia a la separación ordinaria = (G1+G2+G3+G4+G5+G6)/W1.
La resistencia a la separación con envejecimiento se calculó a partir del segundo conjunto de muestras usando la fórmula de resistencia a la separación con envejecimiento = (G7+G8+G9+G10+G11+G12)/W2.

Claims (13)
1. Un método para fabricar un aislante de lana de vidrio o de lana de roca, que comprende las etapas de:
- proporcionar una colección de materia suelta;
- tratar la colección de materia suelta con una solución aglutinante sustancialmente exenta de formaldehído - disponer la colección de materia suelta tratada con la solución aglutinante en la forma de un sustrato; y - curar el aglutinante aplicando una fuente de energía;
caracterizado por que la solución aglutinante sustancialmente exenta de formaldehído consiste esencialmente en una solución que se puede obtener disolviendo:
- un azúcar reductor,
- un material seleccionado entre la lista que consiste en sales de sulfato amonio, sales de fosfato de amonio, sales de nitrato de amonio y sales de carbonato de amonio que constituyen entre el 5 % y el 25 % en peso seco de la solución aglutinante;
- opcionalmente un ácido carboxílico o un precursor del mismo; y
- opcionalmente amoníaco;

2. Un método de acuerdo con la reivindicación 1, en el que la solución aglutinante sustancialmente exenta de formaldehído consiste esencialmente en una solución obtenida disolviendo:
- un azúcar reductor,
- un material seleccionado entre la lista que consiste en sales de sulfato de amonio, sales de fosfato de amonio, sales de nitrato de amonio y sales de carbonato de amonio,
- opcionalmente un ácido carboxílico o un precursor del mismo, y
- opcionalmente amoníaco,
en agua.
3. Un método de acuerdo con la reivindicación 1 o la reivindicación 2, en el que el azúcar reductor consiste esencialmente en dextrosa.
4. Un método de acuerdo con cualquier reivindicación anterior, en el que el ácido carboxílico se proporciona en forma de una sal de amonio.
5. Un método de acuerdo con cualquier reivindicación anterior, en el que el pH de la solución es mayor de 7.
6. Un método de acuerdo con cualquier reivindicación anterior, en el que la solución aglutinante tiene un pH que, en sus condiciones de uso, previene la precipitación de sulfatos, fosfatos, nitratos o carbonatos.
7. Un método de acuerdo con cualquier reivindicación anterior, en el que la solución aglutinante comprende al menos el 5 % de sólidos y menos del 50 % de sólidos.
8. Un método de acuerdo con cualquier reivindicación anterior, en el que la relación en peso seco de azúcar reductor a material seleccionado entre la lista que consiste en sales de sulfato de amonio, sales de fosfato de amonio, sales de nitrato de amonio y sales de carbonato de amonio, expresado como (peso seco de azúcar reductor/peso seco de sal de amonio), está en el intervalo de 2,5 a 13.
9. Un método de acuerdo con cualquier reivindicación anterior, en el que la solución aglutinante comprende entre el 0,1 % y el 1 % de un silano o un agente de acoplamiento que contiene silicio calculado como sólidos disueltos en el aglutinante.
10. Un método de acuerdo con cualquiera de las reivindicaciones 1 a 9, en el que el curado del aglutinante se lleva a cabo pasando el sustrato a través de al menos una zona de un horno de curado a una temperatura en el intervalo de 230 °C - 300 °C, con un tiempo de residencia en el horno en el intervalo de 30 segundos a 20 minutos.
11. Un método de acuerdo con cualquiera de las reivindicaciones 1 a 9, en el que el curado del aglutinante se lleva a cabo entre los platos de una prensa.
12. Un material que comprende una colección de materia suelta junto con un aglutinante sustancialmente exento de formaldehído, caracterizado por que el material comprende más de 500 mg/kg de especies seleccionadas entre el grupo que consiste en sulfatos, fosfatos, nitratos y carbonatos;
en donde el aglutinante está curado y comprende melanoidinas;
en donde la materia suelta comprende fibras minerales; y
en donde el material es un material aislante térmico de fibras minerales.
13. Un material de acuerdo con la reivindicación 12, en el que las especies seleccionadas entre el grupo que consiste en sulfatos, fosfatos nitratos y carbonatos están derivadas esencialmente de precursores de aglutinante.
