Abstract
一种反射板用积层膜,其含有层A和层B,所述层A含有基本上不含锑元素、而优选含有1~25重量%平均粒径为0.3~3.0μm的惰性粒子的聚酯;所述层B与该层A相接,含有优选含有31~80重量%平均粒径为0.3~3.0μm的惰性粒子的聚酯。该积层膜具有足够实用的可见光区域的反射性能,即使添加高浓度的惰性粒子也可以稳定地制膜,并且不易在膜上产生条纹状的缺陷,可适用作液晶显示器或内照式广告箱用的反射板用基材。
Description
技术领域
本发明涉及反射板用积层膜。更详细地说,涉及具有高反射率且不易产生膜缺陷的积层膜。
背景技术
液晶显示器中,以往采用从显示器的背面照射光的背光方式,但近年如特开昭63-62104号公报所公开的侧光方式由于具有薄型且能够均一地照明的优点,被广泛使用。该侧光方式指的是通过具有一定厚度的丙烯酸类树脂板等的边缘来进行冷阴极管等照明的方式,由于是网点印刷,照明光被均一地分散,可得到具有均一亮度的画面。该方式中,由于不在画面的背面而在边缘部设置照明,有可以作得比背光方式薄的优点,但是为了防止照明光向画面背面逸出,必须在画面的背面设置反射板。因此,要求反射板具有高的光反射性和高扩散性。
作为得到适用于符合该目的的液晶显示器反射板的聚酯膜的方法,特公平8-16175号公报中记载了含有非相溶树脂的方法。该方法虽然是能够比较廉价地制造上述膜的方法,但是由于仅添加非相溶树脂,在提高反射率方面不充分,所得到的液晶显示器的画面亮度也不充分。此外,添加高浓度的氧化钛等惰性粒子时,虽然能够期待提高反射效率,但是例如添加50重量%时,由于惰性粒子浓度非常高,经常发生断裂,制膜非常困难。因此,需要反射率提高、并且制膜容易的白色聚酯膜。
此外,对于现有的白色聚酯膜,如特开昭63-137927号公报或特开昭63-235338号公报所记载,广泛使用三氧化锑作为催化剂,但是三氧化锑在聚酯树脂从模头(管口)出来时容易在模头上析出,这样容易在熔融的树脂上形成条纹状的缺陷。特别是对于白色聚酯膜,由于容易在该条纹状的缺陷部观察到发黑的条纹状缺陷,所以需要解决其的对策。
发明内容
本发明的目的在于提供一种反射板用积层膜,其在可见光区域具有足够实用的反射性能,即使添加高浓度的惰性粒子也可以稳定地制膜,而且不易在膜上形成条纹状的缺陷。
本发明的另一目的在于提供一种白色积层膜,其可适用于液晶显示器或内照式广告箱的反射板用基材。
由下述说明进一步明确本发明的其它目的和优点。
根据本发明,本发明的上述目的和优点第1是通过反射板用积层膜实现的,所述反射板用积层膜是至少含有2层的反射板用积层膜,其特征在于,作为其中1层的表面层含有基本上不含锑元素的芳香族聚酯。
根据本发明,本发明的上述目的和优点进一步通过包括上述积层膜的反射板实现。
具体实施方式
本发明的积层膜至少含有2层。其中1层为表面层,表面层含有基本上不含锑元素的芳香族聚酯。下文将表面层称为层A,将2层中不是表面层的另一层称为层B,以便简化说明。
用于层A和层B的芳香族聚酯主要由芳香族二元羧酸成分和二元醇成分形成。作为芳香族二元羧酸,可以举出例如对苯二甲酸、间苯二甲酸、2,6-萘二甲酸、4,4′-联苯二羧酸。作为二元醇,可以举出例如乙二醇、1,4-丁二醇、1,4-环己烷二甲醇、1,6-己二醇。
芳香族聚酯既可以为均聚物,也可以为共聚物。为共聚物时,作为共聚物成分,可以使用脂肪族二元羧酸作为二元羧酸成分。作为脂肪族二元羧酸,可以举出例如己二酸、癸二酸等。作为芳香族聚酯,优选为以对苯二甲酸乙二醇酯为主要重复单元的均聚物即聚对苯二甲酸乙二醇酯或共聚物。为共聚物时,相对于总二元羧酸成分,共聚成分的比例优选为1~30摩尔%,更优选为3~25摩尔%,进一步优选为5~20摩尔%,特别优选为7~15摩尔%。若小于1摩尔%,则含有惰性粒子的层,例如含有31重量%或以上惰性粒子的层有可能不能制膜,所以不优选,若超过30摩尔%,则形成在热尺寸稳定性方面有缺陷的膜,有可能出现连制膜都不能的情况,所以不优选。
层A和层B中,至少用于层A的聚酯必须基本上不含有锑元素。因此,进行聚酯聚合不以锑化合物为催化剂。作为用于聚酯聚合的催化剂,优选使用例如锰(Mn)化合物、钛(Ti)化合物、锗(Ge)化合物的任意一种。作为钛化合物,可以举出例如四丁氧基钛、乙酸钛。作为锗化合物,可以举出例如1)无定形氧化锗;2)微晶性氧化锗;3)在碱金属、碱土金属或它们的化合物的存在下将氧化锗溶解于乙二醇中得到的溶液;4)将氧化锗溶解于水中得到的溶液。虽然将这些锗化合物用作催化剂的方法作为聚酯的聚合方法是公知的,但是作为本发明所使用的聚酯的制造方法是合适的。层B中所使用的聚酯也可以用同样的方法制造。
其中,基本上不含有锑元素指的是锑元素的含量为20ppm或以下,优选为15ppm或以下,进一步优选为10ppm或以下。
层B的聚酯的熔点优选为220~250℃。通过使用熔点在该范围的聚酯,即使添加高浓度的惰性粒子也可以得到能够稳定制膜的膜。
用于层A和层B的任意一方的聚酯中也可以添加例如抗氧化剂、抗静电剂、荧光增白剂、紫外线吸收剂等公知的各种添加剂。
惰性粒子
在本发明中,层A的聚酯优选含有1~25重量%平均粒径为0.3~3.0μm的惰性粒子。层B的聚酯优选含有31~80重量%平均粒径为0.3~3.0μm的惰性粒子。层A和层B中所含惰性粒子的平均粒径都为0.3~3.0μm,优选为0.5~2.5μm,进一步优选为0.7~2.0μm。平均粒径小于0.3μm的惰性粒子由于分散性极差,会发生粒子的凝聚,因此容易产生生产工序上的麻烦,在膜上形成粗大的突起,有可能形成光泽差的膜,如果超过3.0μm,则不仅膜的表面***糙,光泽降低,而且难以将光亮度控制在适当的范围。此外,惰性粒子的粒度分布的半宽度优选为0.3~3.0μm,更优选为0.3~2.5μm。
此外,层A中的上述惰性粒子的含量进一步优选为2~23重量%,特别优选为3~20重量%。同样地,层B中的上述惰性粒子的含量进一步优选为33~70重量%,特别优选为35~55重量%。
此外,惰性粒子相对于层A和层B的合计重量的比例优选为10~80重量%,更优选为15~70重量%,进一步优选为20~60重量%,特别优选为25~55重量%。相对于膜,如果惰性粒子的含量小于10重量%,则得不到必要的反射率或白度,若惰性粒子的含量超过80重量%,则制膜时易产生断裂,所以不优选。
作为惰性粒子,可以使用无机粒子和有机粒子的任意一种。作为有机粒子,可以举出例如交联聚苯乙烯树脂、交联丙烯酸类树脂等。作为无机粒子,可以举出例如氧化钛、硫酸钡、碳酸钙和二氧化硅。这些无机粒子被称为所谓白色颜料,是为了提高反射能力而优选使用的。其中,从得到特别优异的反射率的角度考虑,特别优选硫酸钡。硫酸钡可以为板状、球状中的任意的粒子形状。
使用氧化钛时,金红石型氧化钛由于比锐钛矿型氧化钛黄变少,即,光线长时间照射于聚酯膜后的黄变少,可以抑制色差的变化,所以优选。如果为了提高分散性而使用硬脂酸等脂肪酸及其衍生物等对金红石型氧化钛进行处理,则可以进一步提高膜的光亮度,所以优选。
使用金红石型氧化钛时,在添加于聚酯中之前,优选用精制步骤进行粒径调整、除去粗大粒子。对于精制步骤的工业方法,作为粉碎方法,例如可以适用喷射磨、球磨机,作为分级方法,例如可以适用干式或湿式离心分离。而且,可以将这些方法的2种或以上组合,阶段性地进行精制。
惰性粒子既可以单独使用1种,也可以将2种或以上组合在一起使用。
作为使惰性粒子包含于聚酯中的方法,优选采用下述任意一种方法。(1)在聚酯合成时的酯交换反应或酯化反应结束前添加或在缩聚反应开始前添加的方法;(2)添加于聚酯中进行熔融混练的方法;(3)在上述(1)或(2)的方法中,制造添加有大量惰性粒子的母粒(マスタ一ペレツト),将它们与不含添加剂的聚酯混炼而使其含有规定量的添加物的方法;(4)直接使用上述(3)的母粒的方法。
使用上述(1)的在聚酯合成时添加的方法时,对于氧化钛,优选以分散于乙二醇中而得到的浆料的形式添加于反应体系中。
特别优选采用上述(3)或(4)的方法。
在本发明中,在制膜前,即为了将熔融聚合物制成膜而从缝口吐出前,优选使用由线径为15μm或以下的不锈钢丝形成的平均筛孔为10~100μm、优选平均筛孔为20~50μm的无纺布型过滤器作为过滤器来过滤熔融聚合物。通过进行该过滤,一般可以抑制易凝聚而形成粗大凝聚粒子的粒子的凝聚,从而可以得到粗大异物少的膜。
添加剂
在不脱离本发明的范围的范围内,构成层A和层B的聚酯中,作为添加剂,根据需要可以含有例如氧化铝、氧化镁或丙烯酸类树脂、尿素树脂、蜜胺树脂等有机填料;聚乙烯、聚丙烯、乙烯-丙烯三元共聚物;烯烃类离子聚合物等其它树脂;抗氧化剂;紫外线吸收剂;荧光增白剂。
相对于聚酯组合物,荧光增白剂配合的浓度优选在0.005~0.2重量%的范围,进一步优选在0.01~0.1重量%的范围。荧光增白剂的添加量小于0.01重量%时,由于在350nm附近的波长区域的反射率不充分,作为反射板时照度不充分,所以不优选。如果超过0.2重量%,则由于表现出荧光增白剂所特有的颜色,所以不优选。作为荧光增白剂,例如可以使用OB-1(ィ一ストマン公司制)、Uvitex-MD(チバガィギ一公司制)、JP-Conc(日本化学工业所制)。此外,根据需要,也可以将具有抗氧化剂、紫外线吸收剂、荧光增白剂等的涂剂涂布于本膜的至少一面上。
制膜
本发明的积层膜至少含有层A和层B,也可以进一步积层其它层。层A和层B以相接的方式存在。本发明的积层膜例如可以是层A/层B的2层结构、层A/层B/层A的3层结构或层A/层B/层A/层B的4层结构,进一步也可以是含有这些结构的5层或以上的结构。
如考虑制膜上的容易程度和效果,则2层或含有层A/层B/层A的3层方式是特别优异的。此外,为了赋予其它功能,可以在膜的一面或两面上进一步积层其它层而形成积层体。其中,作为此处所述的其它层,例如可以使用透明的聚酯树脂层、金属薄膜、硬涂层、油墨吸收层。
一层层A的厚度优选为6~60μm,更优选为5~50μm。此外,一层层B的厚度优选为30~230μm,更优选为40~220μm。进一步地,一层层A的厚度/一层层B的厚度之比优选为1/20~1/2,进一步优选为1/18~2/5。
下面对制造本发明的积层膜的方法的一个例子进行说明。通过使用供料头的同时多层挤出法,将熔融聚合物由模头制造积层未拉伸片。即,使用供料头积层形成层A的聚合物的熔融物和形成层B的聚合物的熔融物,形成例如层A/层B/层A的形式,在模具中展开并挤出。此时,用供料头积层的聚合物维持积层的形态。
用流延鼓将由模头挤出的未拉伸片冷却固化,形成未拉伸膜。通过辊加热、红外线加热等将该未拉伸状膜加热,沿纵向拉伸,得到纵拉伸膜。该拉伸优选利用2个或以上的辊的圆周速度差来进行。拉伸温度为在聚酯的玻璃化转变温度(Tg)或以上的温度,优选为Tg~70℃的高的温度。拉伸倍率因用途所要求的特性而有所不同,但是在纵向、与纵向正交的方向(以后称为横向)上,都优选为2.5~4.0倍,进一步优选为2.8~3.9倍。若小于2.5倍,则膜的厚度不均匀性变差,得不到优异的膜,若超过4.0倍,则制膜中易产生断裂,所以不优选。
接着对纵拉伸后的膜依次实施横拉伸、热固定、热松弛处理来制造双轴取向膜,这些处理是一边使膜移动一边进行的。横拉伸处理是从高于聚酯的玻璃化转变温度(Tg)的温度开始的。并且,一边升温至比Tg高(5~70)℃的温度一边进行。横拉伸过程中的升温可以连续进行,也可以阶段性地(逐次地)进行,但通常是逐次地升温。例如,沿着膜移动方向将拉幅机的横拉伸区域分成多个,通过在每个区域中流通规定温度的加热介质来升温。横拉伸的倍率也因其用途所要求的特性而不同,但优选为2.5~4.5倍,进一步优选为2.8~3.9倍。若小于2.5倍,则膜的厚度不均匀性变差,得不到优异的膜,如果超过4.5倍,则制膜中易产生断裂。
对于横拉伸后的膜,在把持两端的状态下,设聚酯的熔点为Tm(℃)时,可以在(Tm-20~100)℃下以宽度恒定幅或宽度减少10%或以下的条件下进行热处理来降低热收缩率。如果高于该温度,则膜的平面性变差,厚度不均匀性增大,所以不优选。此外,如果热处理温度低于(Tm-80)℃,则有时热收缩率增大。此外,在使热固定后膜温度恢复至常温的过程中,为了调整(Tm-20~100)℃或以下的区域的热收缩量,可以切掉把持的膜的两端,调整膜纵向的拉伸速度,使其在纵向上松弛。作为松弛方法,可以调整拉幅机引出侧的辊组的速度。作为松弛比例,降低辊组相对于拉幅机的膜线速度的速度,优选进行0.1~1.5%的速度降低即松弛(以后将该值称为松弛率)。更优选为0.2~1.2%的松弛率,进一步优选为0.3~1.0%的松弛率,调整纵向的热收缩率。此外,对于膜横方向,也可以在直至切掉两端的过程中减小宽度来得到所期望的热收缩率。
对于如此得到的本发明的积层膜,85℃的热收缩率在正交的2方向上都为0.7%或以下,进一步优选为0.6%或以下,最优选为0.5%或以下。双轴拉伸后的膜厚度优选为25~250μm,更优选为30~220μm,进一步优选为40~200μm。如果为25μm以下,则反射率降低,如果超过250μm,则即使再增厚,也不能期望反射率的提高,所以不优选。
本发明的积层膜可适用于例如液晶显示器的反射板等反射板。
如上所述,根据本发明,可以提供在可见光区域具有足够实用的反射性能、即使添加高浓度的惰性粒子也可以稳定地制膜,并且在膜表面上条纹状缺陷少的白色积层膜。该积层膜可适用作液晶显示器或内照式广告箱的反射板用基材。
实施例
下文通过实施例对本发明进行更详细的说明。而且,各特性值是通过下述方法测定的。
(1)膜的厚度
用电测微计(ァンリッ制K-402B)测定膜样品的10点厚度,将其平均值作为膜的厚度。
(2)各层的厚度
将样品切成三角形,固定于包埋胶囊中后,用环氧树脂包埋。将被包埋的样品用切片机(ULTRACUT-S)制成平行于纵向的截面厚50nm的薄膜切片,然后使用透射式电子显微镜以100kv的加速电压观察拍摄,由照片测定各层的厚度,求得平均厚度。
(3)反射率
在分光光度计(岛津制作所制UV-3101PC)中安装积分球,在400~700nm的范围测定以BaSO4白板为100%时的反射率。由所得到的曲线以2nm的间隔读取反射率。求得上述范围内的平均值,并用下述基准进行判定。
○:反射率在全部测定区域为90%或以上
△:测定区域的平均反射率为90%或以上,1部分小于90%
×:全部测定区域的平均反射率小于90%
(4)拉伸性
纵向拉伸2.9~3.4倍、横向拉伸3.5~3.7倍,制膜,观察能否稳定地制膜。用下述基准进行评价。
○:可以稳定地制膜1小时或以上
×:在1小时以内产生断裂,不能稳定地制膜
(5)热收缩率
将膜在设定为85℃的烘箱中以不紧张状态保持30分钟,测定加热处理前后的标记点间距离,通过下式算出热收缩率(85℃热收缩率)。

(6)玻璃化转变温度(Tg)、熔点(Tm)
使用差示扫描量热测定装置(TA Instruments 2100DSC),以20m/分钟的升温速度进行测定。
(7)膜缺陷的确认
在卤素灯下,从距离膜面约30cm、倾斜45度的位置肉眼观察大小为20cm见方的双轴拉伸膜。
×:观察到黑色条纹状的缺陷
○:未观察到黑色条纹状的缺陷
(8)金属元素的定量测定
在240℃下将膜熔融成形来制造5cmφ、厚度为3mm的板,用荧光X线(SII制SEA1000)进行测定。基本上不含有锑(Sb)元素表示在本测定中的检测限以下(例中记为0ppm)。
实施例1~4
将对苯二甲酸二甲酯132重量份、间苯二甲酸二甲酯18重量份(相对于聚酯的酸成分为12摩尔%)、乙二醇96重量份、二甘醇3.0重量份、乙酸锰0.05重量份、乙酸锂0.012重量份加入具有精镏塔、蒸馏冷凝器的烧瓶中,一边搅拌一边加热至150~235℃,馏出甲醇,进行酯交换反应。馏出甲醇后,添加磷酸三甲酯0.03重量份、二氧化锗0.04重量份,将反应物转移至反应器中。然后,一边搅拌一边将反应器内缓慢地减压至0.5mmHg,同时升温至290℃,进行缩聚反应。所得到的共聚聚酯的特性粘度为0.70dl/g,熔点为224℃,二甘醇成分量为2.5wt%,锗元素量为50ppm,锂元素量为5ppm。在该聚酯树脂中添加如表1所示的惰性粒子,分别供给加热至280℃的2台挤出机,使用3层喂料头装置使层A聚合物、层B聚合物合流,使层A和层B成为A/B/A的形态,在保持该积层状态下,通过模头成形为片状。进一步用表面温度为25℃的流延鼓将该片冷却固化,在所记载的温度下将所得到的冷却固化的未拉伸膜加热,沿长度方向(纵向)拉伸,用25℃的辊组冷却。然后,一边用夹子夹持纵拉伸的膜的两端一边导入拉幅机,在加热至120℃的气氛中沿垂直于长度方向(横向)进行拉伸。然后,在拉幅机内在表2的温度下进行热固定,在表2所示的温度区域内进行所记录的纵向的松弛、横方向的缩幅(幅入れ),冷却至室温,得到双轴拉伸膜。得到的膜作为反射板基材的物性如表2所示。
实施例5~13
除了将0.05重量份的乙酸锰改为0.02重量份的乙酸钛之外,与实施例1~4同样地实施,得到共聚聚酯。得到的共聚聚酯的特性粘度为0.68dl/g,熔点为225℃,二甘醇成分量为2.5wt%,钛元素量为15ppm,锂元素量为5ppm。在该聚酯树脂中添加如表1所示的惰性粒子,如表2所示制造膜。
比较例1
按照常规方法,以0.09重量份乙酸钙为催化剂,使对苯二甲酸二甲酯85重量份、乙二醇60重量份进行酯交换反应,然后,添加含有磷酸三甲酯10重量%的乙二醇溶液作为磷化合物,使其相对于聚合物为0.18重量%,然后,添加三氧化锑0.03重量份作为聚合催化剂。然后,在高温减压下按照常规方法进行缩聚反应,得到特性粘度为0.60的聚对苯二甲酸乙二醇酯。该聚酯的特性粘度为0.65dl/g,熔点为257℃,二甘醇成分量为1.2wt%,锑元素量为30ppm,钙元素量为10ppm。在该树脂中添加如表1所示的惰性粒子,制成A、B层。在表2所示的条件下进行制造。
比较例2
除了采用表1、2所示的条件之外,与比较例1同样地实施。
比较例3、4
除了采用表1、2所示的条件之外,与比较例1同样地制膜。由于拉伸性能极低,制膜时经常断裂,不能制造膜样品。
比较例5、6
除了将0.04重量份二氧化锗改为0.04重量份三氧化锑之外,与实施例1~4同样地实施,得到共聚聚酯树脂。此时的锑元素量为40ppm。使用该树脂如表1、2所示制膜。
比较例7
使用比较例1的树脂,对于3层膜的表层(表面和背面)添加14重量%碳酸钙作为无机微粒,对于芯层树脂,在聚对苯二甲酸乙二醇酯中混合10重量%非相溶树脂聚甲基戊烯树脂、1重量%聚乙二醇,制造膜。结果如表1、2所示,条纹明显,反射率差。

表中,惰性粒子的添加量是相对于聚酯和惰性粒子的合计重量的惰性粒子的比例(重量%)。

Claims (10)
1.反射板用积层膜,其是至少含有2层的反射板用积层膜,其特征在于,作为其中1层的表面层含有基本上不含有锑元素的芳香族聚酯。
2.权利要求1所述的积层膜,其中,作为该至少2层中的1层的表面层含有1~25重量%平均粒径为0.3~3.0μm的惰性粒子。
3.权利要求1所述的积层膜,其中,该表面层之外的另一层含有31~80重量%平均粒径为0.3~3.0μ、的惰性粒子。
4.权利要求3所述的积层膜,其中,芳香族聚酯是熔点为220~250℃的共聚聚酯。
5.权利要求1或2所述的积层膜,其中,表面层的厚度在5~50μm的范围。
6.权利要求3所述的积层膜,其中,表面层之外的另一层的厚度在30~230μm的范围。
7.权利要求3所述的积层膜,其中,表面层的厚度/表面层之外的另一层的厚度之比在1/20~1/2的范围。
8.权利要求1的积层膜在反射板中的应用。
9.权利要求8所述的应用,其中,反射板是液晶显示器的反射板。
10.反射板,其包括权利要求1的积层膜。
