Abstract

Description

本发明涉及蜂巢芯层,例如用于包装和结构性场合的夹层材料,以及制造这种蜂巢芯的工艺和装置。
在航空航天领域,几十年来已经成功地采用蜂巢芯来作为夹层面板和板材的芯层材料,这种材料能抗翘曲和弯曲。这些蜂巢芯大多是六边形或过膨胀形(over-expanded)的,主要是由铝或浸渍酚醛树脂的芳族聚酰胺(aramide)纤维纸构成,并且通常是用膨胀工艺来制作的。一具有两个通常粘接的覆盖层的夹层结构可提供非常高的刚度/重量比和强度/重量比。目前,在其它很多工业分支领域,对具有优良比重材料特性的轻型夹层内芯材料的需求正持续增长,因此,在此期间有一半以上的蜂巢芯材料用于其它领域。
在汽车和其它与之相当的市场中,若采用蜂巢来作为包装材料,就需要快速而连续地来生产蜂巢芯层,以便获得能与瓦楞纸板和其它低成本材料相媲美的产品。
带有蜂巢芯的夹层在材料平面内具有较高的单位抗压缩强度,这是因为覆盖层具有最佳的、独立于实际取向的支承作用。与带有瓦楞(波纹)内芯(例如瓦楞纸板)的夹层相比,特别是在机器的加工方向上,可以获得较佳的边缘抗压缩性和抗弯刚性值。于是,可以显著地降低重量和减少材料。由于有垂直的、相互支承的单元壁,因而在相对于材料平面成直角的方向上也可以获得好得多的压力特性。此外,带有蜂巢芯的夹层具有较佳的表面质量,这对于印刷包装材料来说是非常重要的。由于存在这些优点,并且对低成本内芯的需求日益增加,因而过去已经进行了多种努力来降低蜂巢芯的较高的制造成本。
已知有很多工艺,其中是将单个的材料条带或连续的幅材在各个交替的位置上进行粘贴,然后再膨胀拉伸(Bova的US4,500,380、Hering的DE19609309、Schmidlin的US4,992,132、Meier的US5,334,276)。这些工艺已经被用于纸制蜂巢的部分自动化生产,纸制蜂巢的单元尺寸为大约10mm以上,可以用于内包装、边缘和角部元件、以及平板架(pallet)。在膨胀过程中所需的力和材料应力使得粘合剂的要求以及单元壁之间的粘接的要求变高。借助预先刻制的折叠线,肯定可以减小这些力,但是蜂巢的几何结构的规则性会由于膨胀过程而变差,特别是在纸制蜂巢具有较小单元尺寸的情况下。在单元尺寸较小的情况下,会显著地增加内应力和所需的膨胀力。为此,这些工艺对较小的单元尺寸来说是有问题的,并且更难以实现自动化。此外,生产速度受到纸板的所需横切的限制。

另外,还已知有一些蜂巢和工艺,其中是将一瓦楞纸板幅材(Kunz的US3,912,573)或具有横向于生产方向的槽的单个瓦楞幅材(Kunz的WO91/00803)切成条。在将幅材切割成条带之后,将各条带相互粘接而形成蜂巢芯层。该工艺需要单个条带或专用的定位胶带具有一定的尺寸,以便确保其运送。由于条带具有一定的尺寸,因而在条带转动之后,会使幅材的宽度尺寸显著减小。为了使蜂巢芯层的宽度不致太小,需要在另一个生产步骤中将条带切开,并将它们粘接起来而形成一蜂巢块,随后再沿着横向于生产方向的方向以相当慢的速度来传送。对于高度较小的蜂巢而言,如果需要,必须将蜂巢块切开。用这样一种工艺生产的蜂巢具有介于单个瓦楞形或梯形单元壁条带之间的单个直条。还已知的是,这种加强型蜂巢可以通过一蜂巢块的手工生产(Darfler的WO95/10412)来获得。在此,是将单个的平层放在各瓦楞层之间并与它们相粘接。
还已知有一些蜂巢及其生产工艺,其中在引入切割之后,先使一连续的幅材瓦楞化或形成梯形,随后再使连接起来的单元壁相互抵住而折叠和粘接(Pflug的WO97/03816)。为了节约包装用的材料(特别是与瓦楞纸板相比),最好是采用很轻的纸(40g/m2到80g/m2)。当使这些低克数的纸瓦楞化时,有利的是,在将它粘接到一幅材上而成形之后,立即使槽稳定下来。特别是,在横向于生产方向进行瓦楞化的情况下,与通常以高达350m/min的速度生产瓦楞纸板的情况一样,必须立即将一个覆盖层(如已知的那样,是一衬垫)粘上去。瓦楞化的幅材本身不能吸收因幅材的快速传送而产生的拉伸应力。
另外,还已知有一些在瓦楞纸板中引入切缝的工艺和装置(Cummings的US5,690,601)。这些切缝是沿着瓦楞纸板的各片材的槽的方向(横向于瓦楞纸板的实际生产方向)形成的,以允许进行一限定的折叠。在该工艺中,折叠是朝着切割线进行的,以便将后者封闭。
本发明是基于这样的目的而作出的,即,提供一种蜂巢芯层,以及一种工艺和一种装置,借助该工艺和装置,能以堪与瓦楞纸板的生产速度相媲美的速度来连续地生产具有相对较小的单元尺寸的蜂巢。此外,可以获得优良的表面质量以及可靠而快速的覆盖层连接。
该目的可以基于如权利要求1、7和14所述的措施并且借助如权利要求23所述的中间产品来实现,并且可以借助各从属权利要求的附加特征来进一步地发展。
在本发明中,提供了一瓦楞形或梯形幅材,该幅材具有至少一个,最好是两个覆盖层。这可以是瓦楞纸板或者是塑料纤维复合物或金属的瓦楞内芯板。此外,可以采用一具有多个瓦楞内芯,例如一双槽瓦楞纸板(BC槽、AA槽)的幅材。覆盖层最好也由很薄的材料(单位面积的重量是在60g/m2和100g/m2之间)组成,而瓦楞内芯由厚度为覆盖层两倍的材料制成,这是因为在折叠蜂巢的较佳变化形式中,覆盖层是成双布置的。在此情况下,对覆盖层质量方面的要求很低,对瓦楞内芯幅材的厚度误差和表面质量的要求也很低,这是因为这些因素对最终产品的表面质量的影响极小。
瓦楞纸板幅材的厚度决定蜂巢单元的尺寸。为了支承覆盖层,单元尺寸为4.7mm(A槽)或单位面积的重量很低、3.6mm(C槽)就足够了,这是因为平的瓦楞内芯覆盖层条带提供额外的支承,并且可以减少各单元内覆盖层起波纹的缺陷。然而,也可以利用具有较小和较大高度的槽(例如K槽)的瓦楞内芯幅材制造出具有较小和较大单元尺寸的瓦楞内芯。
按照本发明的一个实施例,首先是在传送方向上设置多层幅材,在幅材的上下两侧具有多个连续的折叠线。折叠线例如可以通过对幅材进行压制或纵向切割而形成。切割线并没有在幅材的厚度方向上完全切穿,而总是留下一个连续的覆盖层(或覆盖层和槽峰)。在此情况下,上侧面的切割线要尽可能精确地定位在下侧面切割线的中间。覆盖层中的不规则部分(这对瓦楞纸板是很正常的)和各槽的峰顶之间的不同的切割力可导致覆盖层在切割点上被部分地或全部地切穿。若瓦楞内芯条带仍保持沿横向连接,这样是非常理想的。覆盖层的这种轻微的切穿或穿孔,或者对折叠线施加另外的预先压刻,可以减小所需的折叠力。也可以先将瓦楞内芯条带完全切穿,同时或紧接着借助粘合薄膜将它们粘接起来。与幅材相比,这样的材料更便于弯折或折叠。因此,术语“形成为一体”不但包括通过一覆盖层相互连接的瓦楞条带,而且包括通过粘合薄膜相互连接的单独的瓦楞条带。相互连接的瓦楞内芯条带的宽度与高度之比最好是在0.5-2.0之间。
随后,以这样一种方式使每个相互连接的芯条带转过90°,即,将切割线打开,使相邻条带的互连的覆盖层折过180°。由于各条带相互连接,因而不必沿厚度方向或纵向进行对准。各条带借助连接的覆盖层而一个接一个平面布置,并形成折叠蜂巢。它们能以其它任何方式粘接,或者在粘有新覆盖层的情况下通过新覆盖层来相互结合。可借助辊子、喷嘴或刷子来涂敷粘合剂,其中能涂敷相对较少数量粘合剂的方式是较为理想的。当采用具有两个覆盖层的瓦楞内芯幅材时,与只有一个覆盖层的情况相比,各瓦楞内芯条带要稳定得多,并且可以借助一些压力来粘接。在此,瓦楞内芯的可能的变形(这些变形经常在瓦楞纸板的生产中破坏表面质量)是沿宽度方向发生的,因而对折叠蜂巢的表面质量和厚度误差没有影响。
平的瓦楞内芯覆盖层条带在蜂巢中是垂直的,它们能调节生产方向上的拉伸应力,并允许幅材的快速传递。其次,这些覆盖层条带能提高蜂巢的抗剪切和抗压缩特性,从而使瓦楞纸板的所有材料都可以被用于由其折叠而成的蜂巢内芯。
为了制造一蜂巢纸板材料,紧接在蜂巢制造过程之后,可以将新的覆盖层连续地粘贴在蜂巢芯层上。在此情况下,蜂巢的高抗压缩强度就变得非常有用。通过在引入纵向切缝的过程中对边缘进行略微的去纤维(defibering),就能将覆盖层良好地附连于蜂巢。除了瓦楞内芯层的边缘之外,折叠瓦楞内芯的覆盖层条带的小侧面还能另外用于覆盖层的连接。
下面将结合附图来描述根据本发明一实施例的蜂巢芯层、其制造工艺和装置,附图中:

图1示出了所供给的瓦楞内芯幅材,该幅材具有横向于生产(线)方向的槽,并且在平面图和侧视图中示出了纵向切缝的位置。瓦楞内芯幅材可以基于塑料、织物、纤维复合材料、纸、纸板或类似的材料。每个瓦楞内芯条带1都是由两条切缝2和3来界定的。借助这些切缝(在厚度方向不需完全切穿幅材),可以从上下两面交替地切割瓦楞内芯幅材。随后,在该位置,围绕折叠线4和5对剩余材料(一覆盖层和/或瓦楞内芯的槽的峰顶)加以折叠。图2是示出纵向切缝的位置和折叠线的前视图。每个瓦楞内芯条带的宽度与高度之比最好是0.5-2。
图3-6是示出相互连接的瓦楞内芯条带的一个折叠步骤的前视图。在对瓦楞内芯覆盖层条带进行折叠之前,可以在其上涂敷一层用于包装目的的粘合剂6(最好是基于淀粉或聚乙烯醇(PVA))。可以将粘合剂涂敷于整个表面,也可以只涂敷在各槽峰或槽谷与相邻的瓦楞内芯条带相遇的位置上。图7-10是各中间制造步骤的相应立体图。
图11是由瓦楞纸板制造折叠蜂巢的工艺过程的平面图。图12示出了各个加工步骤的位置。首先,在位置10,在幅材中引入纵向切缝。接着,在位置11-13,使材料条带转动。在此,可以在转动过程中(例如在位置12处),有选择地引入一粘合剂。在位置14,可以将覆盖层施加于折叠的蜂巢。
在这种连续的加工过程中,会由于相互连接的瓦楞内芯条带的转动而产生扭转应力。由于薄而且窄的条带的扭转刚度较小,因而扭转应力也比较小。因此,如果幅材的宽度没有变化,则该加工步骤的长度可以相对较短(<0.5m)。瓦楞内芯幅材的厚度与蜂巢芯层的厚度之比必须对应于两种带材的宽度之比(b蜂巢=b瓦楞·t蜂巢/t瓦楞)。
应该最好是将瓦楞内芯的厚度(t瓦楞)选择成等于蜂巢芯的厚度(t蜂巢),以便获得一个恒定的加工宽度(b蜂巢=b瓦楞)。然而,在材料条带的转动过程中,在任何情况下,幅材的最大宽度都可以用

来获得。在材料厚度t瓦楞=t蜂巢相同的情况下,宽度的变化应该是bmax=1.41·b瓦楞。通过将材料条带引导至幅材平面之外,就可以防止幅材宽度发生变化。
图13是将幅材引导至幅材平面以外的侧视图。这种相互连接的瓦楞内芯条带可以在作90°扭转的过程中略微弯折。然而,将扭转的瓦楞内芯条弯折需要扭转区域具有较大的长度。因此,较方便的是,将幅材做成沿宽度方向略微呈波浪状,以便以这种方式来限制离开幅材平面的变形。图14-16示出了相互连接的瓦楞内芯条带在离开幅材平面以避免幅材宽度变化的可能的变形过程的各个步骤。
此外,如果瓦楞内芯条带一个接一个地转动,则可以大大减小宽度变化。在此情况下,特别有利的是,首先使每个第三瓦楞内芯条带转动。在此方式下,所有的瓦楞内芯条带都可以分三步转动,不会使宽度有任何显著的变化。图17是一前视图,示出了每个第三瓦楞内芯条带的三步式转动,以及最终获得的偏离幅材平面的轻微变形。也可以将单个的瓦楞内芯条带或很多个瓦楞内芯条带以不同的顺序一个接一个地转动,以便限制宽度的变化。
尽管如此,在具有较大厚度(t蜂巢>t瓦楞)的蜂巢芯层的制造过程中的幅材宽度减小以及在具有较小厚度(t蜂巢<t瓦楞)的蜂巢芯层的制造过程中的幅材宽度增大可能在一定程度上是有利的,因为这些能为***赋予一定的灵活性。在此情况下,瓦楞内芯层的厚度(t瓦楞)和蜂巢芯层的厚度(t蜂巢)之比最好是在0.5-2之间。图18示出了一用于引入纵向切缝的装置。该装置可以包括简单的纵向切刀20,这些切刀在一上轴21和一下轴22上转动,或者可以在多个分开的轴上转动。上切刀和下切刀相互之间的距离和其本身相互间距应该尽可能地均匀,以便获得较高的切割精度,进而获得非常恒定的蜂巢芯厚度。此外,幅材应该被尽可能准确地引导(例如借助辊子),以便获得准确的切缝深度。目前在瓦楞纸板的生产过程中,已经能在生产方向上对瓦楞内芯进行快速准确的切割。除了较理想地采用旋转切刀之外,还设想可以采用固定刀片来进行切割。相互连接的瓦楞内芯条带形成了一个相对较为稳定的幅材,因而在引入了切缝之后,可以借助位于纵向切刀下游的辊子或皮带来传送瓦楞内芯幅材。
图19示出了一个用于引入纵向切缝的可变装置24。通过在宽度方向上对各切刀20的间距进行均匀的调节,就可以制造出具有不同厚度的蜂巢芯层。此外,还设想(例如利用回转头***)快速地更换全部切割辊子。
图20示出了一用于使相互连接的瓦楞内芯条带转动和折叠在一起的装置。该装置可以包括简单的固定引导件23、转动辊或传送带。这些引导件的几何结构可决定相互连接的瓦楞内芯条带在相互抵靠的传送和折叠过程中是怎样转动的。因此,既可以进行顺次转动,也可以进行同步转动,前者的结果是在宽度方向上形成稍微呈阶梯状的波浪,后者的结果是在宽度方向上形成一较大的波浪。
图21示出了一用于将相互连接的瓦楞内芯条带(在宽度方向上形成波浪)同步转动并折叠在一起的可变装置。图17示出了各个材料条带的引导件是如何在每个第三瓦楞内芯条带分三步转动时对其如何加以引导的。在这种变化形式中,有利的是,只要这样做就足够了,即,引导相应的不转动的两个内芯条带向上或向下,以使介于两者之间的相应的瓦楞内芯条带转过90°。
这种由瓦楞纸板制成的折叠蜂巢、所述的工艺和装置允许制造出在各种材料特性方面都显著优于瓦楞纸板的蜂巢材料。这种蜂巢芯层的厚度最好是大于4mm,因为这样的话可以大大节省材料(与具有两个叠置的瓦楞内芯的瓦楞纸板相比)。然而,即使蜂巢的高度较低,它们还是可以提供好得多的材料特性。这种材料可以用相同甚至更轻的纸(牛皮纸或试纸)以及基于淀粉或PVA的普通粘合剂,借助制造设备来制造,这种制造设备的重要部件均等同于广泛使用的瓦楞纸板制造设备。两个附加的加工步骤(引入纵向切缝并折叠相互连接的瓦楞纸板条带)可以借助上述的简单装置来执行,不会降低生产速度。
利用上述可调节的纵向切割和引导装置和调换瓦楞纸板制造业中普通的辊子和其它构件,一台单槽瓦楞纸板制造设备可以很灵活地生产出具有不同厚度的折叠蜂巢。希望生产成本能低于两层式瓦楞纸板的生产成本。此外,基于单槽瓦楞纸板制造设备的蜂巢纸板生产设备的生产速度将可能高于目前常用的双槽瓦楞纸板制造设备。
在由瓦楞纸板制造折叠蜂巢的生产过程中,胶粘覆盖层的步骤可以在通用生产线上进行,直接在对芯层进行精整之后进行,若要对蜂巢纸板进行进一步的加工,可以采用瓦楞纸板加工业通常使用的切割机、冲压机和印刷机。
与瓦楞纸板相比,蜂巢纸板在材料平面内具有好得多的抗压缩强度(边缘抗压缩性,ECT),特别是在生产方向(机器加工方向)上尤其如此。此外,在相对于材料平面成直角的方向上(平面抗压缩性,FCT),可以提供显著改善的抗压缩特性和较高的冲击能量吸收性。在重量和材料方面可能的节省、与方向无关的强度和较佳的表面质量、以及附加步骤较小开支,使得这种由瓦楞纸板制成的折叠蜂巢纸板可与瓦楞纸板相媲美。
此外,这种折叠蜂巢可以用各种方式来进一步地加工以形成芯层部分,无需有叠置于其上的覆盖层。可以另外在蜂巢单元中填充泡沫或类似的材料,以便改善声学特性和隔热性。另外,可以通过浸浴或喷涂来对蜂巢单元壁进行浸渍或涂覆。优良的材料特性和较低的生产成本使得这种材料除了可以用于包装之外,还可以用于其它各种场合,例如用于车辆、家具、地板覆盖物和墙壁覆盖物等的内包覆构件。
本发明的折叠蜂巢的优点如下:
a)由于具有较佳的表面质量,因而改善了可印刷性;
b)具有改善的机械特性,例如平面抗压缩性和边缘抗压缩性、弯折强度、抗挠刚度;
c)在具有相同机械特性的情况下,具有较低的重量;
d)在受到撞击或冲击之后具有优良的抗冲击性和机械特性;
e)环保,例如可以少用20-25%的原料,该折叠蜂巢可应用于迄今为止采用非重复使用性材料的场合。

Claims (24)

1.一种折叠蜂巢,包括多个瓦楞内芯条带,这些条带并排地布置在一个平面内,并且均包括一带有至少一个覆盖层的瓦楞形或梯形内芯,瓦楞内芯条带的覆盖层相互平行地布置并且横向于所述平面,每个瓦楞内芯条带的瓦楞内芯的槽的纵向均横向于该条带延伸,各瓦楞内芯条带相互连接,其特征在于,对至少每个第二瓦楞内芯条带而言,一个瓦楞内芯条带的覆盖层都是与相邻瓦楞内芯条带之一的覆盖层形成为一体,并通过一个180°的折叠线而连接于相邻的瓦楞内芯条带。
2.如权利要求1所述的折叠蜂巢,其特征在于,每个瓦楞内芯条带的宽度与高度之比是在0.5到2之间。
3.如权利要求1或2所述的折叠蜂巢,其特征在于,每个瓦楞内芯条带的瓦楞内芯材料与覆盖层材料在单位面积上的重量之比是在1到2之间。
