Description

具有高氧化锆含量的耐火产品
技术领域
本发明涉及一种具有高氧化锆含量的新型熔铸耐火产品。
背景技术
在多种耐火产品之中,在熔铸产品(被熟知用于玻璃熔窑的构造)与烧结产品之间存在区别。
与烧结产品相比,这些熔铸产品最经常的是包含结合了多个晶粒的粒间玻璃质相。因此,烧结产品以及熔铸产品所摆出的问题以及用于解决它们所采取的技术方案总体上是不同的。因此,被研制出用于制造烧结产品的组合物本身先天地不可用来制造熔铸产品,且反之亦然。
熔铸产品,经常称为电铸产品,是通过将适当原料的混合物在一个电弧炉中进行熔化或通过适合用于这些产品的任何其他技术而获得的。然后将这种熔融材料浇注在模具中,并且所获得的产品经受受控的冷却周期使得它达到室温而不会开裂。这种操作被本领域的普通技术人员称为“退火”。
在这些熔铸产品之中,这些具有高氧化锆含量(即,具有大于85wt.%的氧化锆(ZrO2))的电铸产品以它们非常高的耐腐蚀性而没有对所生产的玻璃着色并且不会产生缺陷的品质而出名。
常规地,这些具有高氧化锆含量的熔铸产品还包含氧化钠(Na2O)以防止从产品中存在的氧化锆和硅石形成锆石。锆石的形成实际上是有害的,因为它伴随有体积约20%的减少,因此产生了引起开裂的机械应力。
由圣戈班西普公司(Saint-Gobain SEFPRO)生产并且推向市场的并且由专利EP-B-403387涵盖的产品ER-1195现在被广泛地用于玻璃熔窑中。其化学组成包括约94%的氧化锆、4%至5%的硅石、约1%的氧化铝、0.3%的氧化钠以及小于0.05wt.%的P2O5。它是典型地具有高氧化锆含量的用于玻璃窑的产品。
FR 2701022描述了具有高氧化锆含量的熔铸产品,这些产品包含0.05wt.%至1.0wt.%的P2O5以及0.05wt.%至1.0wt.%的氧化硼B2O3。这些产品具有高的电阻率。有利的是,这使之有可能在玻璃的电熔化过程中稳定电功率的消耗并且特别是避免了任何在耐火产品中导致它们迅速降解的短路问题。实际上,在玻璃的电熔化过程中,一些电流穿过这些耐火产品。因此这些耐火产品的电阻率的增加使之有可能降低电流能够穿过它们的量。
WO 2009027610描述了具有高氧化锆含量的熔铸产品,这些产品对于在6%与12%之间的硅石含量而言在至少一种选自Nb2O5和Ta2O5的氧化物的存在下具有高的电阻率。
WO 2007099253描述了具有高氧化锆含量的熔铸产品,这些产品在至少一种选自CrO3、Nb2O5、MoO3、Ta2O5和WO3的氧化物的存在下具有高的电阻率。这些产品对于在0.1%与2.4%之间的氧化铝含量而言包含小于1.5wt.%的B2O3
WO 2005068393描述了具有高氧化锆含量的熔铸产品,这些产品具有高的电阻率同时将BaO、SrO、MgO、CaO、P2O5、Na2O和K2O含量最小化。这些产品包含0.1wt.%至1.2wt.%的B2O3以及在0.8%与2.5%之间的氧化铝,但是没有注意Al2O3/B2O3比率。此外,在这个文献中的所有实施例均不包括小于0.85%的氧化铝含量;大于0.9%的氧化铝含量是优选的。
JP 63285173描述了具有高氧化锆含量的熔铸产品,这些产品对于小于6.5%的氧化硅含量而言具有良好的电阻率并且耐开裂。
非常高品质的玻璃(特别是对于LCD型的平面屏幕的玻璃)目前的发展增加了对于玻璃熔窑耐火产品的要求。具体地,对于具有改进的电阻率而不使用掺杂剂同时具有玻璃腐蚀耐受性的耐火产品存在一种需要。
本发明的目的是满足这种需要。
发明内容
更具体地说,本发明涉及一种熔铸耐火产品,按基于氧化物的重量百分比计并且所述氧化物总计为100%,包括:

优选地,将所要求最小含量的氧化物,值得注意的是ZrO2、SiO2、B2O3或这些氧化物的前体,有***地并且有方法地加入。优选地,这些氧化物在其他氧化物来源中(其中它们按照惯例被认为是杂质)的含量被考虑在内。

本发明还涉及一种包含根据本发明的耐火产品的、或由根据本发明的方法制造的或可以制造的耐火产品的玻璃熔窑,特别是在旨在与熔融玻璃接触的区域中。在根据本发明的窑中,该耐火产品可以有利地形成用于通过熔化(值得注意地通过电熔)来制造玻璃的箱的一部分,其中它可以与熔融玻璃在高于1200°C的温度下接触。
定义
按重量计的氧化物含量是指根据本发明在行业中常见的每种相应化学元素(以最稳定的氧化物的形式表达的)的总含量;因此这包含低氧化物以及任选的氮化物、氧氮化合物、碳化物、碳氧化物、碳氮化物、或甚至以上提及的元素的金属种类。
“熔融材料”是液体块,该液体块为了保存其形状必须包含在容器中。它可以包含一些固体颗粒,但是固体颗粒具有不足以能够将所述块结构化的量值。
“杂质”意思是不可避免的组分,这些组分被无意中和必然地与这些原料一起引入或者起因于与这些组分的反应。这些杂质不是必要的组分,但是也只是容许的。例如,在铁、钛、钒和铬的氧化物、氮化物、氧氮化合物、碳化物、碳氧化物、碳氮化物、以及金属种类的组中包含的化合物是杂质。
在此“掺杂剂”是指组分Ta2O5和/或Nb2O5
除非另行说明,所有描述并且要求保护的产品中的氧化物含量是基于氧化物的重量百分比。
具体实施方式
在根据本发明的熔铸产品中,高氧化锆ZrO2含量使之有可能满足高耐腐蚀性的要求而不会对所生产的玻璃着色并且不会产生损害所述玻璃品质的缺陷。
在通过熔化获得的产品中,HfO2不能与ZrO2化学地分离。在这样的产品的化学组成中,ZrO2+HfO2因此表示了这两种氧化物的总含量。然而,根据本发明,HfO2不是有意地添加到该初始装料中的。因此HfO2仅表示痕量的氧化铪,这种氧化物总是在氧化锆源中天然存在的,其含量一般是小于2%。为清楚起见,因此可以或者以ZrO2+HfO2或以ZrO2或以“氧化锆含量”来表示氧化锆以及痕量二氧化铪的含量。
在根据本发明的产品中二氧化铪HfO2的含量是小于5%,总体上是小于2%。
硅石SiO2的存在值得注意地允许形成粒间的玻璃质相,该相可以有效地适应氧化锆在其可逆的同素异形转化过程中,即,在从单斜相转化成四方相的过程中的体积变化。
然而,硅石的添加必须进行限制以获得高的耐腐蚀性。此外,过高的硅石含量可能会通过石块(多片的耐火产品起因于产品内聚力的损失)的分离而引起玻璃中的多种缺陷,这在应用中被认为是不好的行为。
氧化铝的存在促进了稳定玻璃质相的形成并且改进了在模具中的产品的铸造性。过度的含量导致了玻璃质相的不稳定(晶体的形成),这对于可行性具有不利的影响,特别是在氧化硼的存在下。氧化铝按重量计的含量因此必需进行限制。
按重量计B2O3含量的存在的比例使得按重量计Al2O3含量/B2O3含量的比率A/B是小于或等于2.0,使之有可能增加电阻率。
氧化物Na2O和K2O对电阻率具有不利的影响。按重量计Na2O+K2O的含量因此必须是小于0.1%。具体地,K2O的含量必须是小于0.04%。
根据本发明,按重量计Fe2O3+TiO2的含量是小于0.55%并且P2O5的含量是小于0.05%。实际上,已知这些氧化物是有害的并且它们的含量必须优选地限制为随原料作为杂质而引入的痕量。
除非另行说明,“其他氧化物种类”是并未在以上列出的种类,即,除了ZrO2、Hf2O、SiO2、Al2O3、B2O3、Ta2O5、Nb2O5、Na2O、K2O、CaO、SrO、MgO、ZnO、BaO、P2O5、Fe2O3和TiO2之外的种类。在一个实施方式中,这些“其他氧化物种类”被限制为其存在不是特别希望的并且总体上作为原料中的杂质而存在的种类。
通常,在熔铸产品中,这些氧化物是大于98.5%,大于99%,或甚至约100%的产品质量。在根据本发明的产品中是同样的。
根据本发明的产品可以根据所描述的不超过步骤a)至c)常规地制造:
a)将多种原料进行混合以形成初始装料;
b)将所述初始装料熔化直至获得熔融材料,
c)将所述熔融材料通过冷却来凝固,以获得根据本发明的耐火产品。
在步骤a)中,这些原料被选择为确保在最终产品中的氧化物的含量。
在步骤b)中,熔化优选地通过相当长的电弧(不会引起还原)以及促进产品的再氧化的混合的组合作用来实现。
为了使得金属外观的小节形成最小化并且防止在最终产品中形成裂缝或开裂,优选地是在氧化条件下进行熔化。
优选地使用在法国专利号1208577及其附加号75893和82310中描述的长电弧熔化法。
该方法包括:使用电弧炉,其电弧是在该装料与至少一个电极之间距所述装料一些距离而发出的;并且调整该电弧的长度使得其还原作用最小化,同时保持在该熔融浴以上的氧化气氛并且将所述浴进行混合,通过电弧本身的作用或通过在该浴中鼓入氧化气体(例如,空气或氧气)或通过向该浴中添加释放氧的物质,例如过氧化物或硝酸盐。
熔化具体地可以在高于2300°C的温度下发生,优选地在2400°C与2500°C之间。
在步骤c)中,冷却优选地以在小于20°C/小时的速率,优选地在约10°C/小时的速率进行。
以此方式制造的本发明的产品由被玻璃质相包围的氧化锆晶粒组成。该氧化锆可以是单斜晶的,为按重量百分比大于80%、大于90%、大于99%、或粗略地100%。按基于该玻璃质相的重量百分比计,该玻璃质相可以包含大于50%、或甚至大于70%的硅石,在5%与20%之间的B2O3以及在1%与20%之间的氧化铝。该硅石、B2O3和氧化铝可以是该玻璃质相重量的大于95%、大于97%、或甚至粗略地100%的重量。
可以采用任何制造基于氧化锆的、旨在用于玻璃熔窑应用的熔融产品的常规方法,前提是该初始装料的组成允许有待获得的产品具有按照根据本发明的产品的组成。
实施例
以下非限制性实施例是为了说明本发明的目的而给出的。
在这些实施例中,使用了以下原料:
-氧化锆,主要包含平均按重量计的98.5%的ZrO2+HfO2、0.2%的SiO2和0.02%的Na2O,
-33%硅石的锆石砂,
-纯度高于99%的氧化硼。
将这些原料通过常规的电弧炉熔化的方法进行熔化,并且然后将熔融材料进行浇注以获得具有220mm×450mm×150mm尺寸的块。
实施例1对应于由圣戈班西普公司推向市场的产品ER1195,并且构成了参比物。
对于所有获得的产品,结晶学分析显示了被玻璃质相包围的单斜氧化锆晶体典型地具有大于70%的硅石。硅石连同除了氧化锆之外的其他氧化物种类全部都在该玻璃质相中。
所获得的产品的化学分析在表1中给出;这种是一个平均的总化学分析,以重量百分比给出。
在下表1中,*表示在本发明之外的实施例,并且空格对应于小于或等于0.05wt.%的含量。
从不同实施例的所生产的块中提取30mm直径并且30mm高的圆柱条产品。将这些条以100赫兹的频率分别在1500°C或1600°C下经受1伏特的电势差用于测量电阻率,分别为“R1500”和“R1600”。

这些结果示出了本发明的经测试的产品具有显著的电阻率,尽管没有掺杂剂(Ta2O5+Nb2O5)的存在。具体地,所有本发明的实施例均表现了大大优于产品ER1195的那些性能的性能(实施例1)。
实施例2*和3*的对比表明了如果硅石的含量小于或等于4.5%,则2.0与1.5之间的A/B比率的下降没有积极的作用。
实施例3*和4的对比示出了,相反地,伴随着硅石含量在4.1%与5.0%之间的增加,1.5与1.0之间的A/B比率的下降具有非常积极的作用。
实施例3*还示出了过低的硅石含量限制了性能。
实施例4和实施例5的对比示出了在1.0与0.8之间A/B比率下降的积极作用。
最后,测量显示了本发明的产品的熔融玻璃的耐腐蚀性与参比实施例1*相同。
当然,本发明不限于实施例中的这些为了说明的目的而给出的实施方式。

Claims (15)

1.一种熔铸耐火产品,按基于氧化物的重量百分比计并且所述氧化物总计为100%,包括:
ZrO2+Hf2O:至100%的余量
4.5%<SiO2<6.0%
Al2O3<0.80%
0.3%<B2O3<1.0%
Ta2O5+Nb2O5<0.15%
Na2O+K2O<0.1%
K2O<0.04%
CaO+SrO+MgO+ZnO+BaO<0.4%
P2O5<0.05%
Fe2O3+TiO2<0.55%
其他氧化物种类,可选地包括Y2O3:<1.5%,其中Y2O3<0.3%按重量计,Al2O3含量/B2O3含量的“A/B”比率在0.5与2.0之间。

6.如以上权利要求中任一项所述的产品,其中,B2O3按重量计的含量小于0.80%。
7.如前一项权利要求所述的产品,其中,B2O3按重量计的含量小于0.55%。
8.如以上权利要求中任一项所述的产品,其中,Al2O3按重量计的含量小于0.70%。
9.如前一项权利要求所述的产品,其中,Al2O3按重量计的含量小于0.55%。
10.如以上权利要求中任一项所述的产品,其中,Y2O3按重量计的含量小于0.25%。
11.如以上权利要求中任一项所述的产品,其中,Na2O+K2O的按重量计的含量小于0.04%,铁和/或钛的氧化物Fe2O3+TiO2的按重量计的含量小于0.4%,P2O5按重量计的含量小于0.05%,钙和/或锶和/或钡和/或镁和/或锌的氧化物CaO+SrO+BaO+MgO+ZnO按重量计的总含量小于0.3%,并且“其他氧化物种类”按重量计的总含量小于0.6%。
12.如以上权利要求中任一项所述的产品,以基于氧化物的重量百分比计,包括:
92.0%<ZrO2+Hf2O<95.0%
4.5%<SiO2<6.0%
Al2O3<0.55%
0.35%<B2O3<0.55%
Ta2O5+Nb2O5<0.05%
Na2O+K2O<0.04%
CaO+SrO+MgO+ZnO+BaO<0.2%
除了ZrO2、Hf2O、SiO2、Al2O3、B2O3、Ta2O5、Nb2O5、Na2O、K2O、CaO、SrO、MgO、ZnO、和BaO之外的氧化物种类:至100%的余量,
按重量计,Al2O3含量/B2O3含量的“A/B”比率在0.6与1.2之间。
13.如以上权利要求中任一项所述的产品,其中,Al2O3按重量计的含量小于0.50%。
