Abstract
本発明は、25℃での膜内のイオン移動抵抗が100Ω以下であって、以下の条件1及び条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの2.5倍以下である、ポリマーイオン伝導膜に関する。 (条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。 (条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。
Description
本発明は、ポリマーイオン伝導膜、二次電池用ポリマーイオン伝導膜、複合イオン透過膜、電極複合体、及び二次電池に関するものである。
近年、携帯用電子機器の小型化、高機能化が進んでいる。これに伴い、その電源である二次電池の高エネルギー密度化が要求されている。二次電池の負極に金属Liを適用できれば、現行リチウムイオン電池に比べて大幅な高容量化が期待できる。さらに正極に空気極を適用できれば、軽量化が可能であることから単位重量あたりの高エネルギー化が可能である。これらを組み合わせ、正極に空気極、負極に金属リチウムを利用した金属リチウム空気電池は、現行のリチウムイオン電池の数倍以上のエネルギー密度を有するとみられ、次世代電源として期待されている。負極には金属リチウム以外にも、マグネシウムや亜鉛、アルミニウム等が利用可能であり、これらはリチウムに比べて安価であることなどを理由に、容量などは劣るが研究が進められている。
いずれの金属負極空気電池においても、実用化に向けては多くの課題が残されている。まず正極に空気極を用いる場合、空気中の酸素がエネルギー源となるが、その際水蒸気が電池内に混入し、正極からセパレータを介して負極に達するクロスオーバーが懸念される。水分が負極に達すると金属負極を失活するのみならず、発火の可能性があるなど安全面で問題である。また、金属負極は充放電の繰り返しにより金属デンドライトを形成する問題もある。デンドライトが成長し正極まで到達すると、短絡により発火などの危険がある。
さらに、現在主に研究が進められている一液型の金属リチウム空気電池においては、空気正極で生成物固体が析出し、空気正極が失活する課題が残存している。これに対して、近年空気極側の電解液を水系電解液とすることで生成物固体を溶解し、正極の失活を抑制する試みがなされている。このような二液型の金属リチウム空気電池においては正極側から負極への水系電解液の侵入を防ぐ必要があるとともに、負極側の有機系電解液が正極側にクロスオーバーすることで電池活性を低下させることも防ぐ必要があり、セパレータの液分離性、すなわち、セパレータ両面の電解液が混合することを抑止する性質が課題となる。
このような課題に対して、特許文献1では耐熱ポリマーと非水電解液とを含有し、非水電解液の含有量が30~90質量%であり、突き刺し強度が0.3~3.0N/μmであるイオン伝導性フィルムが開示されており、高い耐熱性と実用的なイオン伝導度を両立すると開示されている。また、特許文献2では数平均分子量が500~10万のポリエーテルジオールと有機ジイソシアネートとを必須成分として反応させて得られる数平均分子量が1000~50万のポリウレタン樹脂及びリチウム塩を含有するポリマー電解質組成物が開示されており、常温での高イオン伝導性を達成できると開示されている。
しかしながら、特許文献1に記載のイオン伝導性フィルムは有機電解液中に浸漬した後の電解液含有率が30~90%と膨潤しており、十分な液分離性を有しているとは言い難い。また、特許文献2で開示されているポリマーはその構造上有機系電解液で膨潤し液分離性を保てないことが容易に予測され、逆に膨潤させない場合にはイオン伝導度が低いと推察される。
そこで本発明では、イオン伝導性と液分離性を両立したポリマーイオン伝導膜及び二次電池用ポリマーイオン伝導膜、並びに該ポリマーイオン伝導膜を用いた複合イオン透過膜、電極複合膜、及び二次電池を提供することを課題とする。
上記課題を解決するため、本発明は以下の1~22を包含する。
1.25℃での膜内のイオン移動抵抗が100Ω以下であって、以下の条件1及び条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの2.5倍以下である、ポリマーイオン伝導膜。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。
2.前記ポリマーイオン伝導膜の少なくとも片側表面において、直径100nmを超える孔の数が5個/μm2以下である、前記1に記載のポリマーイオン伝導膜。
3.透気度が1000秒/100cc以上である、前記1または2に記載のポリマーイオン伝導膜。
4.前記条件1及び前記条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの1.5倍以下である、前記1~3のいずれか1に記載のポリマーイオン伝導膜。
5.前記条件1及び前記条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの1.0倍以上1.5倍以下である、前記1~4のいずれか1に記載のポリマーイオン伝導膜。
6.25℃から200℃まで加熱した時の重量減少率が20%以下である、前記1~5のいずれか1に記載のポリマーイオン伝導膜。
7.前記ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量が50μg以上300000μg以下である、前記1~6のいずれか1に記載のポリマーイオン伝導膜。
8.パルス磁場勾配核磁気共鳴(PFG-NMR)法による測定から求められるLi拡散距離が0.0002μm以上5.5μm以下である、前記1~7のいずれか1に記載のポリマーイオン伝導膜。
9.前記ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム元素の含有量が50μg以上300000μg以下である、前記1~8のいずれか1に記載のポリマーイオン伝導膜。

本発明によれば、膜の反対側への電解液のクロスオーバーを抑制しつつ、優れたイオン伝導性を有することで安全かつ高いエネルギー密度の二次電池用セパレータとして利用可能なポリマーイオン伝導膜、該二次電池用ポリマーを用いた複合イオン透過膜、及び該ポリマーイオン伝導膜若しくは該複合イオン透過膜の片面に電池用電極を有する電極複合体を提供できる。また、該ポリマーイオン伝導膜をセパレータとして用いることで、安全かつ高いエネルギー密度を有する二次電池を提供できる。
以下、本発明の実施形態について詳細を説明する。
本発明の実施形態に係るポリマーイオン伝導膜は、25℃での膜内のイオン移動抵抗が100Ω以下であって、以下の条件1及び条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの2.5倍以下である。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。

本発明の実施形態に係るポリマーイオン伝導膜は二次電池用ポリマーイオン伝導膜として好適に用いられる。本発明の実施形態において、二次電池とは、充電と放電を2回以上繰り返して行うことのできる化学電池の総称である。二次電池は正極、負極、及びこれらが短絡しないよう電気的に分け隔てるセパレータを最低限の構成要素として成立する。本発明においては正極及び負極はどのような材料であってもよい。具体的な正極材料としては、特に限定されないが、例えばニッケル、リチウム、コバルト及びマンガンなどの金属酸化物や金属硫化物などの無機物質、グラファイト、カーボン及びCNTなどの炭素材料並びにこの炭素材料に金属を担持させたもの、空気中の酸素を正極活物質とする空気極などが挙げられる。またこれらの正極材料は集電体と組み合わせて使用してもよい。負極材料は特に限定されないが、例えば、リチウム、ナトリウム、アルミニウム、マグネシウム、亜鉛などの金属単体、これらの金属を担持したカーボン材料や無機物質などが挙げられる。また負極材料も集電体と組み合わせて使用することができる。正極と負極は必要に応じて任意の組み合わせを使用することができる。
また本発明の実施形態における二次電池は正極と負極、セパレータ以外に電解質や固体電解質を含んでいてもよい。電解質は溶媒に溶解することで特定のイオンを伝導する物質の総称である。溶媒としては有機溶媒、水系溶媒など任意のものを必要に応じて選択できる。固体電解質は溶媒を含まずともイオンを伝導することができる電解質である。このような固体電解質としてはゲル電解質、無機系固体電解質などが例示できる。
さらに本発明の実施形態における二次電池は正極と負極、セパレータ、電解質以外にも電池の安定動作を目的に任意の添加物を含んでいてもよい。
このような二次電池を具体的に例示するならば、鉛蓄電池、ニッケル水素電池、ニッケルカドミウム電池、リチウムイオン電池、ナトリウムイオン電池、ニッケル鉄電池、ニッケル亜鉛電池、リチウム金属電池、リチウム金属空気電池、アルミニウム金属空気電池、ナトリウム硫黄電池、亜鉛空気電池、ナトリウム金属空気電池、リチウム硫黄電池などが挙げられる。これらの電池の中でも重量エネルギー密度に優れる観点から負極にリチウム、ナトリウム、アルミニウム、亜鉛等の金属単体を用いたものが好ましく、リチウム金属を用いる場合が最も好ましい。さらに、重量エネルギー密度を高めることができる点で正極に空気極を用いたリチウム金属空気電池、ナトリウム金属空気電池、亜鉛空気電池がより好ましい。
リチウム金属空気電池において好ましく使用される電解質を例示するならば、LiPF6、LiAsF6、LiClO4、LiBF4、LiBr、リチウムビス(オキサレート)ボラート、リチウムジフルオロ(オキサレート)ボラート、リチウムビス(フルオロスルホニル)イミド(LiFSI)、リチウムビス(トリフルオロメチルスルホニル)イミド(LiTFSI)、リチウムビス(ペンタフルオロエタンスルホニル)イミド等のリチウム塩が挙げられる。これらのリチウム塩は単独で用いてもよいし、2種以上を組合せて用いてもよい。
これらの電解質を溶解する溶媒の具体例としてはジメチルカーボネート(DMC)、ジエチルカーボネート(DEC)、エチルメチルカーボネート(EMC)、炭酸エチレン(EC)、炭酸プロピレン(PC)などのカーボネート系溶媒、ジメチルスルホキシド(DMSO)やスルホランなどの含硫黄溶媒、γ-ブチルラクトンなどのラクトン、テトラヒドロフラン(THF)やジオキサン、1,3-ジオキソラン(DOL)などのエーテル系溶媒、水やメタノールなどの水系溶媒などが挙げられる。これらは単独で用いてもよく、電位安定性や粘度を調整する目的で2種類以上を適宜混合して使用してもよい。また、セパレータを介して正極側と負極側で異なる電解液やその混合物を使用してもよい。
本発明の実施形態におけるポリマーイオン伝導膜を構成するポリマーとしては、二次電池に電解液を用いる場合、その電解液で溶解しない限りにおいて既知のものを必要に応じて用いることができる。具体的に例示すると、ポリカーボネート、ポリアセタール、ポリエステル、ポリスルホン、ポリアリレート、ポリウレタン、ポリイミド、ポリアミド(ポリアミド酸を含む)、ポリアリーレンスルフィド、ポリフェニレンスルフィド、ポリアミドイミド、ポリエーテルエーテルケトンやポリエーテルイミド、ポリエーテルスルホン、ポリアリーレンエーテル、ポリアリーレンエーテルケトンなどのポリエーテル、ポリエチレンやポリプロピレン、ポリメチルメタクリレートをはじめとするビニル系ポリマー、およびこれらのアロイ、共重合体などが挙げられる。本発明の実施形態に係るポリマーイオン伝導膜は、これらの中でも耐熱性に優れる観点で、ポリフェニレンスルフィド、ポリアミド、ポリアリーレンエーテル、ポリエーテルスルホン、ポリイミド、ポリアミドイミド、ポリアリーレンエーテルケトン及びこれらの共重合体からなる群から選ばれる1以上で構成されることが好ましい。成形性に優れる点で、ポリアミド、ポリフェニレンスルフィド、ポリアミドイミド、ポリエーテルスルホンがより好ましく、耐溶剤性に優れる観点でポリアミド、ポリイミド、ポリアミドイミドがさらに好ましく、これらの中でも耐熱性に優れる観点で芳香族ポリアミド、芳香族ポリイミド、芳香族ポリアミドイミドが特に好ましく、その中でも高強度である点で芳香族ポリアミド(アラミド)が最も好ましい。これらのポリマーは単独で用いられても、複数組み合わせて用いられてもよい。例えば、異なる種類のポリマーが共重合されていてもよく、膜中でアロイとなっていてもよい。
本発明の実施形態において好適に用いることができるポリアミド、ポリイミド、ポリアミドイミドとして、以下の化学式(1)から(3)のいずれかの構造を有するポリマーを含むことが好ましい。芳香族ポリアミドとしては次の化学式(1)、芳香族ポリイミドとしては次の化学式(2)、芳香族ポリアミドイミドとしては次の化学式(3)で表される繰り返し単位を有するものを挙げることができる。
ここで、化学式(1)~(3)中のAr1およびAr2は主鎖中の一部に芳香環を含んだ構造である。Ar1とAr2は同一の構造であってもよく、異なる構造であってもよい。Ar1およびAr2は例えば複数の芳香環がエーテル結合などにより結合していてもよく、芳香環と結合した脂肪族が主鎖中に含まれていてもよい。なお、ここで芳香環とは、ベンゼンをはじめとする環状不飽和有機化合物である芳香族炭化水素、または環構造中に炭素以外の元素を含んだ複素芳香族化合物を含んだ総称である。
Ar1およびAr2に含まれる芳香環上で主鎖を構成する結合手はメタ配向、パラ配向、オルト配向のいずれであってもよい。さらに、Ar1およびAr2に含まれる芳香環上の水素原子の一部が任意の官能基で置換されていてもよい。このような官能基の例としては、水酸基、エーテル基、チオエーテル基、カルボキシ基、ホスフィン基、スルホン基などが挙げられる。
本発明の実施形態に係るポリマーイオン伝導膜は25℃での膜内のイオン移動抵抗が100Ω以下であることを特徴とする。膜内のイオン伝導抵抗が100Ω以下であることにより、イオン伝導性に優れたポリマーイオン伝導膜が得られる。膜内のイオン伝導抵抗は80Ω以下がより好ましく、50Ω以下がさらに好ましい。膜内のイオン移動抵抗は、膜の両面を、測定したい金属イオンと同じ金属の単体で挟んだ状態で、交流インピーダンス法によって測定することができる。膜内のイオン移動抵抗は小さい程好ましいが、下限値としては3Ωが実際的である。25℃での膜内のイオン移動抵抗を100Ω以下とする方法は特に限定されないが、例えば後述するようにポリマーイオン伝導膜に所定量のリチウム元素を含有させる方法や、膜をセパレータとして用いた電池を作製し充放電を繰り返すことでドープする方法などが好ましい。
本発明の実施形態に係るポリマーイオン伝導膜は、下記条件1での浸漬処理後の膜厚が、浸漬処理前の膜厚の2.5倍以下であることを特徴とする。また同様に、本発明の実施形態に係るポリマーイオン伝導膜は、下記条件2での浸漬処理後の膜厚が、浸漬処理前の膜厚の2.5倍以下であることを特徴とする。なお、各浸漬処理においては、溶液に膜全体が浸るように浸漬させる。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。
上記浸漬処理のそれぞれにおいて、浸漬処理後の膜厚の増加が小さいほどポリマーイオン伝導膜が電解液で膨潤しにくいことを示す。これにより、ポリマーイオン伝導膜を介して膜の両側の電解液が混合する割合が少なくなり、液分離性が向上するため、電池の安定駆動に寄与する。条件1及び条件2による浸漬処理後の膜厚はそれぞれ、浸漬処理前の膜厚に対し、好ましくは2.0倍以下、より好ましくは1.8倍以下、さらに好ましくは1.5倍以下である。浸漬処理後の膜厚が1.0倍未満になっている場合は、ポリマーイオン伝導膜が炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液、または、0.1M水酸化ナトリウムにより溶解していることを示すため、本発明として適さない。このため膜厚の変化の好ましい下限は1.0倍である。したがって、条件1及び条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの1.0倍以上1.5倍以下であることがよりさらに好ましい。なお、条件1及び条件2でそれぞれ浸漬処理する具体的な方法として、同じポリマーイオン伝導膜から2つのサンプルを用意し、一方を条件1で、他方を条件2で浸漬処理することが挙げられる。浸漬処理後の膜厚の増加を比較的小さくする方法は特に限定されないが、例えば、上述した好ましい種類のポリマーをポリマーイオン伝導膜に用いることなどが挙げられる。
本発明の実施形態に係るポリマーイオン伝導膜の透気度は1000秒/100cc以上であることが好ましい。透気度は、より好ましくは5000秒/100cc以上、さらに好ましくは10000秒/100cc以上である。透気度が1000秒/100ccより小さいと、ポリマーイオン伝導膜が物理的な貫通孔を有することが多く、デンドライトなどの貫入を遮断する効果が得られない場合があることに加え、液透過を抑制することが困難となりやすい。透気度が1000秒/100cc以上であることで、デンドライトなどの貫入を遮断しやすく、また、液透過を抑制しやすく好ましい。透気度をかかる範囲とするためには、後述する製造方法でポリマー膜を形成することが好ましい。
本発明の実施形態に係るポリマーイオン伝導膜のイオン伝導度は、1.0×10-5S/cm以上であることが好ましい。ここでいうイオン伝導度とは、25℃環境下において後述する測定法で計測した値をさす。イオン伝導度は5.0×10-5S/cm以上であることが好ましく、1.0×10-4S/cm以上であることがより好ましく、5.0×10-4S/cm以上であることがさらに好ましい。イオン伝導度を上記範囲内とすることで、電池内部でのイオン透過性が高く、優れた出力特性やサイクル特性が得られる。イオン伝導度が1.0×10-5S/cm未満の場合、イオン透過性が低く、出力特性の低下が起き、繰り返し使用した際に容量劣化が大きくなるおそれがある。イオン伝導度は大きい程好ましく、その上限は特に限定されないが、例えばイオン伝導度は5.0×10-2S/cm以下であってもよい。イオン伝導度をかかる範囲とするためには、後述するポリマーを用いてポリマー膜を形成することが好ましい。
本発明の実施形態におけるポリマーイオン伝導膜は少なくとも片側表面において、直径100nmを超える孔の数が5個/μm2以下であることが好ましい。直径100nmを超える孔の数は、次の方法で求められる値をいう。すなわち、走査型電子顕微鏡(SEM)によってフィルム表面の任意の場所を2万倍に拡大した状態で、直径100nmを超える凹部の数をカウントする。これを異なる5箇所で行い、その数平均をとり、1μm2あたりの数に換算して孔の数(個/μm2)とする。孔の直径の判断は定規や画像解析ソフトなど、必要に応じて任意の方法を用いることができる。直径100nmを超える孔の数が少ないほどポリマーイオン伝導膜を介して膜の両側の電解液が混合する割合が少なくなり、液分離性が向上し、電池の安定駆動に寄与する。また、直径100nmを超える孔の数が比較的少ないことで、ポリマーイオン伝導膜の耐デンドライト性を向上できる。ポリマーイオン伝導膜が耐デンドライト性に優れることで、かかるポリマーイオン伝導膜を用いた二次電池の安全性をより優れたものとできる。かかる孔の数は、より好ましくは4個/μm2以下、さらに好ましくは3個/μm2以下である。またその下限は定義から0個/μm2である。なお、孔の形が円形でないときには、孔の端から端が最も長くなるように引いた直線の距離を直径と定義する。孔の数を比較的少なくする方法は特に限定されないが、例えば成膜時の乾燥条件を後述する好ましい方法とすることが挙げられる。
さらに本発明の実施形態におけるポリマーイオン伝導膜は25℃から200℃まで加熱した時の重量減少率が20%以下であることが好ましい。かかる重量減少率が低いほど高温においてもポリマーイオン伝導膜が安定で分解しにくいことを示し、本ポリマーイオン伝導膜をセパレータとして用いた際の電池の安全性に寄与する。重量減少率はより好ましくは15%以下、さらに好ましくは10%以下、よりさらに好ましくは5%以下である。下限はその定義から0%である。重量減少率はポリマーイオン伝導膜を熱重量分析(TGA)装置に導入し、室温(25℃)から10K/分で200℃まで昇温し、200℃で1時間保持した時点での重量で決定する。重量減少率を比較的小さくする方法は特に限定されないが、例えば、製膜後の吸湿を防ぐために乾燥条件で取り扱うことなどが挙げられる。
本発明の実施形態におけるポリマーイオン伝導膜は200℃における熱収縮率が0%以上10%以下であることが好ましい。200℃における熱収縮率は8%以下がより好ましく、5%以下が更に好ましい。熱収縮率が上記上限値以下であることで、電池内部で発熱反応の暴走を抑制でき、電池が高い安全性を示すことができる。また、200℃における熱収縮率は小さい程好ましいが、通常0%以上である。200℃における熱収縮率は、実施例記載の方法により測定できる。
本発明の実施形態におけるポリマーイオン伝導膜は、イオン伝導度を向上する観点から、ポリマーイオン伝導膜を構成するポリマー1gあたり、リチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量が50μg以上であることが好ましい。ポリマーイオン伝導膜中にリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素を含むことにより、イオン移動度が大きくなり実用的な電池の性能を得られる。ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量は、より好ましくは100μg以上、さらに好ましくは200μg以上、特に好ましくは500μg以上、著しく好ましくは1000μg以上、最も好ましくは2000μg以上である。リチウム、ナトリウム、マグネシウム、亜鉛、アルミニウムから選ばれる1種以上の金属元素の含有量が50μg未満の場合、二次電池に使用した場合に十分なイオン伝導性が得られず、電池特性が劣る場合がある。かかる含有量の上限は特に規定しないが、あまりに多いと吸湿により取扱性が低下するため、好ましくは300000μg以下である。すなわち、ポリマーイオン伝導膜を構成するポリマー1gあたり、リチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量は、50μg以上300000μg以下が好ましい。なお、上記は、ポリマーイオン伝導膜がリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素を含有し、かつ、その金属元素のうち少なくとも一種の含有量が上記範囲であればよいことを意味する。または、リチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素のうち含有量が上記範囲である金属元素が2種類以上あってもよい。また、リチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量は、原子吸光法、ICP発光分析等既知の手法を用いて評価できる。
本発明の実施形態におけるポリマーイオン伝導膜は、イオン伝導度を向上する観点から、ポリマーイオン伝導膜を構成するポリマー1gあたり、リチウム元素を50μg以上含むことが好ましい。ポリマーイオン伝導膜中に原子量が比較的小さいリチウム元素を含むことにより、特にリチウムイオンを移動媒体とする場合において、イオン移動度が大きくなり実用的な電池の性能を得られる。ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム元素の含有量は、より好ましくは100μg以上、さらに好ましくは200μg以上、特に好ましくは500μg以上、著しく好ましくは1000μg以上、最も好ましくは2000μg以上である。リチウム元素の含有量が50μg未満の場合、二次電池に使用した場合に十分なイオン伝導性が得られず、電池特性が劣る場合がある。かかる含有量の上限は特に規定しないが、あまりに多いと吸湿により取扱性が低下するため、好ましくは300000μg以下である。すなわち、ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム元素の含有量は、50μg以上300000μg以下であることが好ましい。なお、リチウム元素の含有量は、原子吸光法、ICP発光分析等既知の手法を用いて評価できる。
本発明の実施形態におけるポリマーイオン伝導膜に含まれるリチウム元素は、電解質としてリチウム塩の状態でポリマー膜内に添加されていてもよい。リチウム塩は熱的及び電気化学的安定性の観点から、LiPF6、LiAsF6、LiClO4、LiBF4、LiBr、リチウムビス(オキサレート)ボラート、リチウムジフルオロ(オキサレート)ボラート、リチウムビス(フルオロスルホニル)イミド、リチウムビス(トリフルオロメチルスルホニル)イミド、リチウムビス(ペンタフルオロエタンスルホニル)イミド等が好ましい。これらのリチウム塩は単独で用いてもよいし、2種以上を組合せて用いてもよい。本発明の実施形態におけるポリマーイオン伝導膜に含まれるナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素も同様に、電解質として塩の状態でポリマー膜内に添加されていてもよい。
本発明の実施形態におけるポリマーイオン伝導膜は、パルス磁場勾配核磁気共鳴(PFG-NMR)法(以下、単にPFG-NMRという場合がある。)による測定から求められるLi拡散距離が0.0002μm以上5.5μm以下であることが好ましく、0.5μm以上5.5μm以下がより好ましく、3.5μm以上5.5μm以下がさらに好ましく、3.5μm以上4.5μm以下が特に好ましい。PFG-NMRによる測定から求められるLi拡散距離が上記範囲内であることで、イオン伝導性と液分離性を両立することができる。Li拡散距離が小さすぎると、イオン伝導性を発現することができない場合がある。Li拡散距離が大きすぎると、Liと同時に溶媒分子も拡散しやすくなり、液分離性が低下すると考えられる。PFG-NMRによる測定から求められるLi拡散距離は、PFG-NMRを用いた既知の手法を用いて評価できる。
本発明の実施形態におけるポリマーイオン伝導膜は、リチウム輸率が0.5以上1.0以下であることが好ましく、0.6以上1.0以下がより好ましく、0.7以上1.0以下がさらに好ましく、0.8以上1.0以下がさらに好ましい。リチウム輸率が上記範囲内であることで、電池内での副反応、液分離性の低下を抑制することができ、良好な電池特性を発現することができる。リチウム輸率は、交流インピーダンス法と直流法を用いた既知の手法を用いて評価できる。
本発明の実施形態におけるポリマーイオン伝導膜は、F原子、O原子、N原子、Cl原子及びS原子の総原子個数密度が9%以上30%以下であるポリマーから構成されることが好ましく、11%以上20%以下がより好ましく、14%以上16%以下が特に好ましい。ポリマーのF原子、O原子、N原子、Cl原子及びS原子の総原子個数密度が上記範囲内であることで、液分離性を有しながら、金属イオンの伝導性を発現することができる。金属イオンがF原子、O原子、N原子、Cl原子又はS原子と相互作用することで伝導すると考えられる。ポリマーの総原子個数密度は、ポリマーを構成する原子個数に対するポリマー中のF原子、O原子、N原子、Cl原子及びS原子の合計の原子個数の割合を意味し、構成されるポリマーが既知の場合はその化学構造から一義的に決まる。ポリマーの化学構造が不明な場合は、質量分析、NMR、IR、元素分析装置を用いた既知の手法を用いて、ポリマーの化学構造を同定できる。なお、上記において、ポリマーがF原子、O原子、N原子、Cl原子及びS原子の全てを含む必要はなく、F原子、O原子、N原子、Cl原子及びS原子からなる群から選択される1種以上の原子を含有し、含有される原子の総原子個数密度が上記範囲内にあればよい。
本発明の実施形態におけるポリマーイオン伝導膜の厚みは0.05μm以上30μm以下であることが好ましい。ポリマーイオン伝導膜の厚みが0.05μm以上であることで、ポリマーイオン伝導膜の強度を向上でき、二次電池に使用した際の安全性を確保しやすい。ポリマーイオン伝導膜の厚みは、より好ましくは0.50μm以上、さらに好ましくは1.0μm以上である。一方ポリマーイオン伝導膜の厚みが30μm以下であることで、膜の厚み方向の抵抗の増大を抑制でき、二次電池の特性低下を抑制できる。ポリマーイオン伝導膜の厚みは、30μm以下が好ましく、より好ましくは20μm以下、さらに好ましくは15μm以下、特に好ましくは10μm以下である。
また本発明の実施形態におけるポリマーイオン伝導膜は、別の多孔質ポリマー膜や異なるイオン伝導膜に積層される形で使用されてもよい。特に多孔質ポリマー膜表面に本発明の実施形態に係るポリマーイオン伝導膜が形成されている場合、高いイオン伝導度と耐デンドライト性、液分離性を両立できるため好ましい。多孔質ポリマーとしては公知のものを使用でき、例えば、ポリエチレン製多孔質膜やポリプロピレン製多孔質膜が市販されているので利用できる。
本発明の実施形態に係るポリマーイオン伝導膜の好ましい態様の一例として、例えば次が挙げられる。すなわち、ポリマーイオン伝導膜は、前記ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量が50μg以上300000μg以下であり、前記ポリマーイオン伝導膜がポリフェニレンスルフィド、ポリアミド、ポリアリーレンエーテル、ポリエーテルスルホン、ポリイミド、ポリアミドイミド、ポリアリーレンエーテルケトン及びこれらの共重合体からなる群から選択される1以上で構成されることが好ましい。
本発明は、無機系イオン伝導体の少なくとも片面にポリマーイオン伝導膜を有する複合イオン透過膜にも関する。複合イオン透過膜において、ポリマーイオン伝導膜の好ましい態様は上述と同様である。無機系イオン伝導体は高いイオン伝導性を有する一方、耐デンドライト性や液分離性において上述したポリマーイオン伝導膜に劣る。一方で、これらを組みわせた複合イオン透過膜は、高いイオン伝導度と耐デンドライト性、液分離性を両立でき、安全性と高い性能を兼ね備えた二次電池に寄与する。無機系イオン伝導体としては公知のものを適宜利用でき、例示するならば無機固体電解質としては、例えばLi2S-P2S5やLi7P3S11などの硫化物系固体電解質や、LiIやLi2O-B2O3-P2O5などの酸化物系固体電解質などが挙げられる。なお、無機系イオン伝導体の形状は特に限定されるものではないが、複合イオン透過膜に用いられる場合、一般的には、シート状に塗工あるいは成形された形態のものが好適に用いられる。
本発明は、ポリマーイオン伝導膜又は複合イオン透過膜の少なくとも片面に電池用電極を有する電極複合体にも関する。電極複合体において、ポリマーイオン伝導膜及び複合イオン透過膜の好ましい態様は上述と同様である。特に、金属負極表面に上述したポリマーイオン伝導膜又は複合イオン透過膜を備える電極複合体によれば、電極表面でのデンドライトの成長を抑制できる。
本発明の実施形態に係るポリマーイオン伝導膜は、二次電池用に好適に用いられる。すなわち本発明は、上述のポリマーイオン伝導膜である二次電池用ポリマーイオン伝導膜に関する。二次電池用ポリマーイオン伝導膜は、二次電池の構成要素であるセパレータとして使用することのできる膜である。二次電池用ポリマーイオン伝導膜におけるポリマーイオン伝導膜の好ましい態様は上記ポリマーイオン伝導膜と同様であり、二次電池用ポリマーイオン伝導膜を上述の複合イオン透過膜や電極複合体に用いてもよい。
本発明は、上述のポリマーイオン伝導膜(二次電池用ポリマーイオン伝導膜)をセパレータとして有する、二次電池にも関する。すなわち、本発明は、上述のポリマーイオン伝導膜、複合イオン透過膜又は電極複合体を含む、二次電池にも関する。二次電池において、ポリマーイオン伝導膜、複合イオン透過膜及び電極複合体の好ましい態様は上述と同様である。上述したポリマーイオン伝導膜は低いイオン移動抵抗及び優れた液分離性を併せ持つため、このポリマーイオン伝導膜を用いた二次電池は高い性能と安全性を両立することができる。ここで二次電池の種類は特に問わないが、特に金属リチウム負極を用いた電池において高エネルギー密度と安全性が両立できることから好適である。また、正極側と負極側で用いる電解液が異なる電池、もう一方電極で発生する溶解物や副反応物がもう一方の電極に悪影響を及ぼす電池に用いるのに好適である。具体的には、2液電池、リチウム硫黄電池、クレイ電池などに用いることが好ましい。さらには、金属リチウム空気電池においては更なる高エネルギー密度が得られることからさらに好ましく、その中でも正極側と負極側で電解液の種類が異なる二液型金属リチウム空気電池が最も好ましい。
本発明の実施形態に係る二次電池は、モバイル端末などの小型の電子機器を始め、電気自動車(EV)やハイブリッド車(HEV)、プラグインハイブリッド車(PHEV)、UAMなどの乗り物、産業用クレーンなどの大型の産業機器、ドローンやHAPS(High Altitude Platform Station)などの無人輸送機の動力源などとして好適に用いることができる。また、太陽電池、風力発電装置などにおける電力の平準化やスマートグリッドのための蓄電装置としても好適に用いることができる。本発明の実施形態に係る二次電池は、軽量性が求められる乗り物、電子機器、無人輸送機に用いることが特に好ましい。すなわち本発明は、本発明の実施形態に係る二次電池を含む物品に関する。当該物品は電子機器、乗り物、産業機器、無人輸送機及び蓄電装置からなる群から選択される1種以上であることが好ましく、乗り物、電子機器及び無人輸送機からなる群から選択される1種以上であることが特に好ましい。
続いて本発明の実施形態におけるポリマーイオン伝導膜の製造方法について記載する。
本発明の実施形態において、イオン伝導性ポリマーとして用いることができるポリマーを得る方法を芳香族ポリアミド、芳香族ポリイミドあるいはその前駆体であるポリアミド酸を例に説明する。ただし、用いることができるポリマーおよびその重合方法はこれに限定されるものではない。
芳香族ポリアミドを得る方法は種々の方法が利用可能であるが、例えば、酸ジクロライドとジアミンを原料として低温溶液重合法を用いる場合には、N-メチルピロリドン、N,N-ジメチルアセトアミド、ジメチルホルムアミド、ジメチルスルホキシドなどの非プロトン性極性有機溶媒中で合成される。溶液重合の場合、分子量の高いポリマーを得るために、重合に使用する溶媒の水分率を500ppm以下(質量基準、以下同様)とすることが好ましく、200ppm以下とすることがより好ましい。さらに、ポリマーの溶解を促進する目的で金属塩を添加してもよい。この金属塩としては、非プロトン性有機極性溶媒に溶解するアルカリ金属またはアルカリ土類金属のハロゲン化物が好ましく、例えば、塩化リチウム、臭化リチウム、塩化ナトリウム、臭化ナトリウム、塩化カリウム、臭化カリウムなどが挙げられる。使用する酸ジクロライドおよびジアミンの両者を等量用いると超高分子量のポリマーが生成することがあるため、モル比を、一方が他方の95.0~100.0モル%になるように調整することが好ましい。また、芳香族ポリアミドの重合反応は発熱を伴うが、重合系の温度が上がると、副反応が起きて重合度が十分に上がらないことがあるため、重合中の溶液の温度を40℃以下に冷却することが好ましい。さらに、酸ジクロライドとジアミンを原料とする場合、重合反応に伴って塩化水素が副生するが、これを中和する場合には炭酸リチウム、炭酸カルシウム、水酸化カルシウムなどの無機の中和剤、あるいは、エチレンオキサイド、プロピレンオキサイド、アンモニア、トリエチルアミン、トリエタノールアミン、ジエタノールアミン等の有機の中和剤を使用するとよい。
一方、本発明の実施形態において用いることができる芳香族ポリイミドあるいはその前駆体であるポリアミド酸を、例えば、テトラカルボン酸無水物と芳香族ジアミンを原料として重合する場合には、N-メチル-2-ピロリドン、N,N-ジメチルアセトアミド、ジメチルホルムアミド、ジメチルスルホキシドなどの非プロトン性有機極性溶媒中で溶液重合により合成する方法などをとることができる。原料のテトラカルボン酸無水物および芳香族ジアミンの両者を等量用いると超高分子量のポリマーが生成することがあるため、モル比を、一方が他方の90.0~99.5モル%になるように調整することが好ましい。また、重合反応は発熱を伴うが、重合系の温度が上がると、イミド化反応により析出が起こることがあるため、重合中の溶液の温度は70℃以下とすることが好ましい。このようにして合成した芳香族ポリアミド酸をイミド化して芳香族ポリイミドを得る方法としては、熱処理や化学処理、およびそれらの併用などが用いられる。熱処理法は、一般的にポリアミド酸を100~500℃程度で加熱処理することでイミド化する方法である。一方、化学処理としては、トリエチルアミンなどの第三級アミンを触媒として、脂肪族酸無水物、芳香族酸無水物などの脱水剤を用いる方法や、ピリジンなどのイミド化剤を用いる方法がある。
芳香族ポリアミドおよび芳香族ポリイミドあるいはその前駆体であるポリアミド酸の粘度ηは0.5~7.0dL/gであることが好ましい。粘度を上記範囲とすることで、靭性や強度に優れ、イオン伝導性に優れるポリマーを得られる。
次に、本発明の実施形態に係るポリマーイオン伝導膜を製膜する方法について、説明する。
製膜原液には重合後のポリマー溶液をそのまま使用してもよいが、溶液中に中和塩などの不要な物質を多く含む場合、ポリマーを一度単離してから上述の非プロトン性有機極性溶媒や硫酸などの有機溶剤に再溶解して使用するのが好ましい。ポリマーを単離する方法は特に限定されないが、重合後のポリマー溶液を多量の水中に少量ずつ添加することで溶媒および中和塩を水中に抽出し、析出したポリマーのみを分離した後、乾燥させる方法などが挙げられる。中和塩などの不要物質を除去したポリマー固体は良溶媒に再度溶解することで製膜原料として使用できる。この際の溶解濃度は製膜性の観点から5重量%以上30重量%以下の範囲であることが好ましい。
製膜原液には重合後のポリマー溶液をそのまま使用してもよいが、溶液中に中和塩などの不要な物質を多く含む場合、ポリマーを一度単離してから上述の非プロトン性有機極性溶媒や硫酸などの有機溶剤に再溶解して使用するのが好ましい。ポリマーを単離する方法は特に限定されないが、重合後のポリマー溶液を多量の水中に少量ずつ添加することで溶媒および中和塩を水中に抽出し、析出したポリマーのみを分離した後、乾燥させる方法などが挙げられる。中和塩などの不要物質を除去したポリマー固体は良溶媒に再度溶解することで製膜原料として使用できる。この際の溶解濃度は製膜性の観点から5重量%以上30重量%以下の範囲であることが好ましい。
製膜の前にポリマー溶液にはリチウム元素を添加することが好ましい。この操作により、得られるポリマー1g中に50μg以上の濃度でリチウム元素を含有させられ、得られるポリマーイオン伝導膜のイオン伝導度が向上する。このようなリチウム元素の添加方法は特に限定されないが、例示するならばリチウム金属やリチウム塩を、ポリマー溶液に添加する方法などが挙げられる。ここでリチウム塩としては特に限定されないが、例示するならば、LiPF6、LiAsF6、LiClO4、LiBF4、LiBr、リチウムビス(オキサレート)ボラート、リチウムジフルオロ(オキサレート)ボラート、リチウムビス(フルオロスルホニル)イミド、リチウムビス(トリフルオロメチルスルホニル)イミド、リチウムビス(ペンタフルオロエタンスルホニル)イミド等が挙げられる。添加量としてはポリマー重量1gに対してリチウム元素が50μg以上になることが好ましく、得られるポリマーイオン伝導膜において、リチウム元素の含有量が上述した好適範囲となるようにすることがより好ましい。なお、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素を所定量含有するポリマーイオン伝導膜を得る場合、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素を上記リチウム元素の場合と同様に、例えば金属単体又は金属塩の状態でポリマー溶液に添加してもよい。
上述のように作製したポリマー溶液、好ましくは、不要物の除去及びリチウム元素等の添加を行ったポリマー溶液は、いわゆる溶液製膜法により製膜を行うことができる。溶液製膜法には乾湿式法、乾式法、湿式法などがあるが、電解質層のリチウム元素等の溶出を抑制する観点から、乾式法を用いることが好ましい。溶媒を除去するための乾燥工程において、乾燥条件は、ポリマー及び、リチウム塩等の添加物が分解しない乾燥温度及び乾燥時間であればよいが、例えば50~220℃、120分以内の範囲が好ましい。ただし、ポリアミド酸ポリマーを使用し、イミド化させずにポリアミド酸からなる膜を得たい場合、乾燥温度は50~150℃とすることが好ましい。いずれのポリマーでも、乾燥条件はより好ましくは減圧下で50~130℃である。
これらの工程を経ることで、上述のポリマーイオン伝導膜が得られる。

続いて、無機系イオン伝導体の少なくとも片面にポリマーイオン伝導膜を有する複合イオン透過膜を製造する方法について説明する。
無機系イオン伝導体の少なくとも片面にポリマーイオン伝導膜を有する複合イオン透過膜は、例えば上述した方法で得られたポリマー溶液を無機系イオン伝導体表面に塗布し、溶媒を除去することで得られる。この際、塗布する方法は既知の方法を利用できる。溶媒を除去する方法についても公知のいずれの方法を用いてもよいが、水洗や溶媒洗浄を用いるとリチウム元素の溶出や、無機系イオン伝導体の失活の可能性があるため、50℃以上220℃以下の温度で揮発させることが好ましい。より好ましくは、減圧下で50~130℃である。
無機系イオン伝導体の少なくとも片面にポリマーイオン伝導膜を有する複合イオン透過膜は、例えば上述した方法で得られたポリマー溶液を無機系イオン伝導体表面に塗布し、溶媒を除去することで得られる。この際、塗布する方法は既知の方法を利用できる。溶媒を除去する方法についても公知のいずれの方法を用いてもよいが、水洗や溶媒洗浄を用いるとリチウム元素の溶出や、無機系イオン伝導体の失活の可能性があるため、50℃以上220℃以下の温度で揮発させることが好ましい。より好ましくは、減圧下で50~130℃である。
続いてポリマーイオン伝導膜又は複合イオン透過膜の少なくとも片面に電池用電極を有する電極複合体を製造する方法を説明する。
ポリマーイオン伝導膜の少なくとも片面に電池用電極を有する電極複合体は、例えば、上述のポリマー溶液を電池用電極に塗布することで得られる。塗布については公知のいずれの方法を用いてもよい。また、複合イオン透過膜の少なくとも片面に電池用電極を有する電極複合体は、例えば複合イオン透過膜と電池用電極を重ねてプレスするなどの既知の方法で得られる。この場合適宜バインダーなどを複合イオン透過膜上に塗布するなどしてもよい。
ポリマーイオン伝導膜の少なくとも片面に電池用電極を有する電極複合体は、例えば、上述のポリマー溶液を電池用電極に塗布することで得られる。塗布については公知のいずれの方法を用いてもよい。また、複合イオン透過膜の少なくとも片面に電池用電極を有する電極複合体は、例えば複合イオン透過膜と電池用電極を重ねてプレスするなどの既知の方法で得られる。この場合適宜バインダーなどを複合イオン透過膜上に塗布するなどしてもよい。
続いて、本発明のポリマーイオン伝導膜を用いた二次電池の製造方法について説明する。
本発明の実施形態に係るポリマーイオン伝導膜を用いた二次電池は、例えば、ポリマーイオン伝導膜をセパレータとし、正極材料及び負極材料で挟み込むことで作製することができる。正極材料としては特に限定されないが、例えば、シリコン、ニッケルやリチウム、コバルト、マンガンなどの金属酸化物や金属硫化物などの無機物質、グラファイトやカーボン、CNTなどの炭素材料及びこの炭素材料に金属を担持させたもの、空気中の酸素を正極活物質とする空気極などが挙げられる。またこれらの正極は集電体と組み合わせて使用してよい。負極材料は特に限定されないが、例示するならば、リチウム、ナトリウム、アルミニウム、マグネシウム、亜鉛などの金属単体、これらの金属を担持したカーボン材料や無機物質などが挙げられる。また負極材料も集電体と組み合わせて使用することができる。正極と負極は必要に応じて任意の組み合わせを使用することができる。重量エネルギー密度が高くなる観点から負極には金属リチウムを用いることが好ましい。また、電池の動作安定性を担保するために電解液を導入してもよい。このような電解液としては公知のものを利用することができる。
本発明の実施形態に係るポリマーイオン伝導膜を用いた二次電池は、例えば、ポリマーイオン伝導膜をセパレータとし、正極材料及び負極材料で挟み込むことで作製することができる。正極材料としては特に限定されないが、例えば、シリコン、ニッケルやリチウム、コバルト、マンガンなどの金属酸化物や金属硫化物などの無機物質、グラファイトやカーボン、CNTなどの炭素材料及びこの炭素材料に金属を担持させたもの、空気中の酸素を正極活物質とする空気極などが挙げられる。またこれらの正極は集電体と組み合わせて使用してよい。負極材料は特に限定されないが、例示するならば、リチウム、ナトリウム、アルミニウム、マグネシウム、亜鉛などの金属単体、これらの金属を担持したカーボン材料や無機物質などが挙げられる。また負極材料も集電体と組み合わせて使用することができる。正極と負極は必要に応じて任意の組み合わせを使用することができる。重量エネルギー密度が高くなる観点から負極には金属リチウムを用いることが好ましい。また、電池の動作安定性を担保するために電解液を導入してもよい。このような電解液としては公知のものを利用することができる。
以下実施例を挙げて、本発明をさらに詳細に説明する。なお、実施例の物性は以下の方法で測定した。
(1)膜内イオン移動抵抗(Ω)
縦50×横50mmに端子となる突起がついた形状のLi金属箔を正極と負極それぞれに用い、それらの間にポリマーイオン伝導膜を配置したラミネートセルを作製した。内部の電解液は1M LiTFSI EC/DEC=1/1(体積比)を用いた。充放電試験装置(HJ1005SM8A、北斗電工株式会社製)にて印加電圧10mVで500kHzから10mHzまでインピーダンス試験を実施した。得られた結果をナイキストプロットに表し、測定周波数が1Hz以下に円弧の頂点が得られる円弧の抵抗値をイオン移動抵抗として算出した。なお、10mHzまでに円弧終端が測定されない場合は、10mHzの抵抗値を円弧終端として算出した。
縦50×横50mmに端子となる突起がついた形状のLi金属箔を正極と負極それぞれに用い、それらの間にポリマーイオン伝導膜を配置したラミネートセルを作製した。内部の電解液は1M LiTFSI EC/DEC=1/1(体積比)を用いた。充放電試験装置(HJ1005SM8A、北斗電工株式会社製)にて印加電圧10mVで500kHzから10mHzまでインピーダンス試験を実施した。得られた結果をナイキストプロットに表し、測定周波数が1Hz以下に円弧の頂点が得られる円弧の抵抗値をイオン移動抵抗として算出した。なお、10mHzまでに円弧終端が測定されない場合は、10mHzの抵抗値を円弧終端として算出した。
(2)透気度(秒/100cc)
王研式透気度計(旭精工株式会社製、EGO-1T)を用いて空気量100ccの設定にて測定を行った。装置の測定上限は10000秒/100ccである。ポリマー膜をシワが入らないように固定し、JIS P8117:2009に従って測定した。測定点はTDへ等間隔に3点として、その平均値を透気度(秒/100cc)として用いた。
王研式透気度計(旭精工株式会社製、EGO-1T)を用いて空気量100ccの設定にて測定を行った。装置の測定上限は10000秒/100ccである。ポリマー膜をシワが入らないように固定し、JIS P8117:2009に従って測定した。測定点はTDへ等間隔に3点として、その平均値を透気度(秒/100cc)として用いた。
(3)金属元素含有量(μg/g)
原子吸光分析装置を用いて、ポリマー1gあたりに含まれるLi元素量、Na元素量、Mg元素量、Zn元素量、Al元素量を求めた。試料(ポリマーイオン伝導膜)0.1gを秤取し、硫酸を加えて加熱炭化したのち、加熱灰化した。灰化物を硫酸およびふっ化水素酸で加熱分解し、希硝酸で加温溶解して定容とした。この溶液について原子吸光分析法でLi元素などの金属元素を測定し、試料中の含有量を求め、ポリマー1gあたりのリチウムLi元素含有量、Na元素量、Mg元素量、Zn元素量、Al元素量に換算した。試料が積層体の場合、電解質層のみを剥がして測定した。
装置:原子吸光分析装置(株式会社日立ハイテクサイエンス製Z-2300)
原子吸光分析装置を用いて、ポリマー1gあたりに含まれるLi元素量、Na元素量、Mg元素量、Zn元素量、Al元素量を求めた。試料(ポリマーイオン伝導膜)0.1gを秤取し、硫酸を加えて加熱炭化したのち、加熱灰化した。灰化物を硫酸およびふっ化水素酸で加熱分解し、希硝酸で加温溶解して定容とした。この溶液について原子吸光分析法でLi元素などの金属元素を測定し、試料中の含有量を求め、ポリマー1gあたりのリチウムLi元素含有量、Na元素量、Mg元素量、Zn元素量、Al元素量に換算した。試料が積層体の場合、電解質層のみを剥がして測定した。

(4)膜厚
厚み測定器(株式会社ミツトヨ製VL-50)を用い、ポリマーイオン伝導膜の厚みを測定した。

(5)厚み変化
直径20mmの円形に打ち抜いたポリマーイオン伝導膜を試料として用意した。同じポリマーイオン伝導膜から2枚の試料を用意し、それぞれの膜厚を上述の厚み測定器(株式会社ミツトヨ製VL-50)で測定した。試料の1枚は以下の条件1で、もう1枚は条件2で浸漬処理を行い、浸漬処理後にポリマーイオン伝導膜を引き上げた。なお、いずれの浸漬処理においても、溶液に膜全体が浸るように浸漬させた。引き上げた試料の表面を軽く拭いたのち、厚み測定器(株式会社ミツトヨ製VL-50)で厚みを測定した。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬した。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬した。
直径20mmの円形に打ち抜いたポリマーイオン伝導膜を試料として用意した。同じポリマーイオン伝導膜から2枚の試料を用意し、それぞれの膜厚を上述の厚み測定器(株式会社ミツトヨ製VL-50)で測定した。試料の1枚は以下の条件1で、もう1枚は条件2で浸漬処理を行い、浸漬処理後にポリマーイオン伝導膜を引き上げた。なお、いずれの浸漬処理においても、溶液に膜全体が浸るように浸漬させた。引き上げた試料の表面を軽く拭いたのち、厚み測定器(株式会社ミツトヨ製VL-50)で厚みを測定した。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬した。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬した。
(6)孔の数
SEM(JSM-6700F、日本電子株式会社製)を用い、倍率20000倍でポリマーイオン伝導膜表面の任意の箇所を5か所撮影した。撮影した各画像について、100nmを超える孔の数をカウントし、これらの数平均値を算出して、1μm2あたりの孔の数に換算することで、孔の数(個/μm2)とした。
SEM(JSM-6700F、日本電子株式会社製)を用い、倍率20000倍でポリマーイオン伝導膜表面の任意の箇所を5か所撮影した。撮影した各画像について、100nmを超える孔の数をカウントし、これらの数平均値を算出して、1μm2あたりの孔の数に換算することで、孔の数(個/μm2)とした。
(7)耐デンドライト性
HSセル(宝泉株式会社製)を用い、NCM正極(株式会社八山製)、試験に用いるポリマーイオン伝導膜、金属Liを積層し、1M LiTFSI EC/DEC=1/1(体積比)で300μL注入し封をした。充放電試験装置(HJ1005SM8A、北斗電工株式会社製)にて0.05Cで4.2Vまで定電流充電、4.2Vで定電圧充電を行い、合計48h充電した。48h充電中に電圧が4.15Vを下回る電圧降下が一度もなければ「合格」と評価した。
HSセル(宝泉株式会社製)を用い、NCM正極(株式会社八山製)、試験に用いるポリマーイオン伝導膜、金属Liを積層し、1M LiTFSI EC/DEC=1/1(体積比)で300μL注入し封をした。充放電試験装置(HJ1005SM8A、北斗電工株式会社製)にて0.05Cで4.2Vまで定電流充電、4.2Vで定電圧充電を行い、合計48h充電した。48h充電中に電圧が4.15Vを下回る電圧降下が一度もなければ「合格」と評価した。
(8)熱重量減少率
ポリマーイオン伝導膜を約15mg秤取し、熱重量分析(TGA)装置に導入した。室温(25℃)から10K/分で200℃まで昇温し、200℃で1時間保持した時点での重量を決定した。その後下記式より熱重量減少率Wpを決定した。但しWf:TGAに導入した資料量(mg)、Wl:200℃で1時間保持した後の残存試料重量(mg)である。
ポリマーイオン伝導膜を約15mg秤取し、熱重量分析(TGA)装置に導入した。室温(25℃)から10K/分で200℃まで昇温し、200℃で1時間保持した時点での重量を決定した。その後下記式より熱重量減少率Wpを決定した。但しWf:TGAに導入した資料量(mg)、Wl:200℃で1時間保持した後の残存試料重量(mg)である。
(9)熱収縮率
ポリマー膜を長手方向(MD)50mm×幅方向(TD)50mmサイズに切り出し、長手方向の長さをLMD1(50mm)、幅方向の長さをLTD1(50mm)と表した。次に、サンプルを200℃の熱風オーブン内で30分間静置して加熱処理を行い、オーブンから取り出して放冷した。オーブンから取り出したサンプルの長手方向および幅方向についてそれぞれ最も長さが短くなっている箇所の寸法を測定し、長手方向の長さをLMD2(mm)、幅方向の長さをLTD2(mm)と表した。それぞれの方向の熱収縮率を(3)式、(4)式に基づいて算出し、MDまたはTDで収縮率が大きい方向の値を熱収縮率値とした。なお、測定は各サンプルにつき5回実施して平均した。

なお、上記の評価において、MD方向およびTD方向が不明な場合は、すべての方向について200℃における熱収縮率を測定し、熱収縮率が最も大きい方向の値を200℃熱収縮率とする。

(10)Li拡散距離
ポリマーイオン伝導膜を打ち抜き、拡散係数測定用NMR試料管に、自己拡散係数の測定方向と膜厚方向が一致するように積層した。その後、一晩程度室温で減圧乾燥し、乾燥窒素で満たしたグローブボックス中で、電解液(1M LiTFSI エチレンカーボネート(EC)/ジエチルカーボネート(DEC)=1/1)を滴下して24時間浸漬させた後、以下の条件で7Li PFG-NMR測定を行った。

(11)リチウム輸率
HSセル(宝泉株式会社製)を用い、金属Li、試験に用いるポリマーイオン伝導膜、金属Liを積層し、1M LiTFSI EC/DEC=1/1(体積比)を300μL注入し封をした。作製したセルについて、25℃で電気化学試験装置(Biologic社製、型番:SP-150)にて振幅10mV、周波数1MHz-100mHzの条件で交流インピーダンスを測定し、コールプロットにおける2つ目の円弧から界面抵抗(R0)を算出する。次に、電極界面直流抵抗測定を行い、直流電圧(V:)を印加し、初期電流値(I0)と定常状態(I1)の電流値を測定した。最後に、25℃で電気化学試験装置(Biologic社製、型番:SP-150)にて振幅10mV、周波数1MHz-100mHzの条件で交流インピーダンスを測定し、コールプロットにおける2つ目の円弧から界面抵抗(R1)を算出した。得られた各値からリチウム輸率(τ)を以下の式により算出した。

(12)イオン伝導度
ポリマー膜を非水電解質(1M LiTFSI エチレンカーボネート(EC)/ジエチルカーボネート(DEC)=1/1)に24時間浸漬した後、電極部分をカバーするようにSUS(ステンレス鋼)304電極上に置き、非水電解質を滴下してからもう1枚のSUS電極ではさみ、電極/ポリマー膜/電極の積層体を作製した。積層体がずれないようにシリコン板で固定して評価セルを作製した。
作製したセルについて、25℃で電気化学試験装置(Biologic社製、型番:SP-150)にて振幅10mV、周波数1MHz-10mHzの条件で交流インピーダンスを測定し、複素平面上にプロットしたグラフから抵抗値を読み取り、以下の(2)式に代入し、イオン伝導度を計算した。5回測定し、計算した平均値をイオン伝導度とした。

(13)液分離試験
乾燥した6mLガラス製スクリュー瓶(アズワン社製、No.2)を2つ用意した。一方の瓶内に電解液を2.0mL添加し、その瓶の口に隙間がないようにフィルムを貼り付けた。さらに、もう一方の瓶の口が下となるように、もう一方の瓶をフィルム上にのせ、テープで固定した。電解液が入った瓶が上となるように静置し、下側の瓶への液の流出有無を確認し、流出までの時間を測定した。水系電解液を使用した場合と有機系電解液を使用した場合のそれぞれについて試験を行い、水系電解液としては0.1M LiOH水溶液を用い、有機系電解液としては1M LiTFSI EC/DEC=1/1を用いた。
乾燥した6mLガラス製スクリュー瓶(アズワン社製、No.2)を2つ用意した。一方の瓶内に電解液を2.0mL添加し、その瓶の口に隙間がないようにフィルムを貼り付けた。さらに、もう一方の瓶の口が下となるように、もう一方の瓶をフィルム上にのせ、テープで固定した。電解液が入った瓶が上となるように静置し、下側の瓶への液の流出有無を確認し、流出までの時間を測定した。水系電解液を使用した場合と有機系電解液を使用した場合のそれぞれについて試験を行い、水系電解液としては0.1M LiOH水溶液を用い、有機系電解液としては1M LiTFSI EC/DEC=1/1を用いた。
(参考例1)ポリマー溶液P-1
脱水したNMP(N-メチル-2-ピロリドン、三菱ケミカル株式会社製)にジアミンとして4,4’-ジアミノジフェニルエーテル(東京化成工業株式会社製)を窒素気流下で溶解させ、30℃以下に冷却した。そこへ、系内を窒素気流下、30℃以下に保った状態で、ジアミン全量に対して99モル%に相当する2-クロロテレフタロイルクロライド(日本軽金属株式会社製)を30分かけて添加し、全量添加後、約2時間の撹拌を行うことで、芳香族ポリアミドを重合した。得られた重合溶液を、酸クロライド全量に対して97モル%の炭酸リチウム(本荘ケミカル株式会社製)および6モル%のジエタノールアミン(東京化成工業株式会社製)により中和することでポリマー溶液P-1を得た。
得られたポリマーの粘度ηは2.5dL/gであった。

ポリマー溶液P-1を重量比で10倍以上の精製水に投入し、溶媒および中和塩を水中に抽出して、析出したポリマーのみを分離した後、80℃で10時間真空乾燥させてポリマー粉末を得た。その後、ポリマー濃度が8質量%となるように脱水したNMP(三菱ケミカル株式会社製)に再溶解させ、ポリマー溶液P-2を得た。
(参考例3)ポリマー溶液P-3
ポリマー溶液P-2中に溶解しているポリマー量の0.47倍の重量のLiTFSIを添加し、完全に溶解させて、ポリマー溶液P-3を得た。

参考例3で作製したポリマー溶液P-3を用いて支持体であるガラス板上に膜状に塗布し、130℃の熱風オーブンでフィルムが自己支持性を持つまで乾燥させた後、フィルムを支持体から剥離した。次いで、剥離したフィルムを金属枠に固定し、130℃の真空乾燥機で1時間乾燥を行った。得られたポリマーイオン伝導膜の特徴を表1に示す。

(実施例6)
ポリプロピレン多孔質膜基材(厚み25μm、透気度191秒/100cc)の片面に塗工液としてポリマー溶液P-10をクラビアコートにより塗工した。塗工後100℃15分間乾燥後、100℃60分真空乾燥することで多孔質膜基材上にポリマー膜を形成し、フィルムを得た。
ポリプロピレン多孔質膜基材(厚み25μm、透気度191秒/100cc)の片面に塗工液としてポリマー溶液P-10をクラビアコートにより塗工した。塗工後100℃15分間乾燥後、100℃60分真空乾燥することで多孔質膜基材上にポリマー膜を形成し、フィルムを得た。
(比較例1)
参考例2で作製したポリマー溶液P-2を用いた以外は、実施例1と同様に製膜を行った。得られたポリマーイオン伝導膜の特徴を表1に示す。比較例1で得られた膜はイオン伝導性が低く、リチウム輸率、耐デンドライト性の評価は行えなかった。また、Li拡散係数を算出することができなかった。
参考例2で作製したポリマー溶液P-2を用いた以外は、実施例1と同様に製膜を行った。得られたポリマーイオン伝導膜の特徴を表1に示す。比較例1で得られた膜はイオン伝導性が低く、リチウム輸率、耐デンドライト性の評価は行えなかった。また、Li拡散係数を算出することができなかった。
(比較例2)

参考例3で作製したポリマー溶液P-3を用いて支持体であるガラス板上に膜状に塗布し、130℃の熱風オーブンでフィルムが自己支持性を持つまで乾燥させた後、フィルムを金属枠に固定化し60℃の水浴に導入することで溶媒の抽出を行った。その後130℃のオーブンで水分を乾燥した。得られたポリマーイオン伝導膜の特徴を表1に示す。比較例2で得られた膜はイオン伝導性が低く、リチウム輸率、耐デンドライト性の評価は行えなかった。また、Li拡散係数を算出することができなかった。
(比較例3)
ポリエチレンオキサイド(重量平均分子量:90万)が10質量%、ポリマー量の0.47倍の重量のLiTFSIを添加したアセトニトリル溶液をテフロン(登録商標)シート上に膜状に塗布し、40℃の熱風オーブンでフィルムが自己支持性を持つまで乾燥させ、さらに40℃の真空乾燥機で3時間乾燥を行った後、フィルムを支持体から剥離し、ポリマーイオン伝導膜を得た。しかし、得られたポリマーイオン伝導膜は、 炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液、0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬すると、膨潤および溶解により自立性を有していなかった。有機電解液および水電解液の液分離性試験において、流出までの時間はいずれも3時間以内であった。
ポリエチレンオキサイド(重量平均分子量:90万)が10質量%、ポリマー量の0.47倍の重量のLiTFSIを添加したアセトニトリル溶液をテフロン(登録商標)シート上に膜状に塗布し、40℃の熱風オーブンでフィルムが自己支持性を持つまで乾燥させ、さらに40℃の真空乾燥機で3時間乾燥を行った後、フィルムを支持体から剥離し、ポリマーイオン伝導膜を得た。しかし、得られたポリマーイオン伝導膜は、 炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液、0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬すると、膨潤および溶解により自立性を有していなかった。有機電解液および水電解液の液分離性試験において、流出までの時間はいずれも3時間以内であった。
表1から実施例1から6は、比較例1および比較例2に対して膜内イオン移動抵抗が小さく、イオン伝導度も高く、ポリマーイオン伝導膜として機能を有している。また、同時に、耐デンドライト性に加え、液分離試験で評価される液分離性に優れていることがわかる。さらに、比較例3で用いた代表的なポリマーイオン伝導膜であるポリエチレンオキサイドは、液分離性を有していない結果となった。
本発明を詳細にまた特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は、2021年10月20日出願の日本特許出願(特願2021-172034)に基づくものであり、その内容はここに参照として取り込まれる。
Claims (22)
- 25℃での膜内のイオン移動抵抗が100Ω以下であって、以下の条件1及び条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの2.5倍以下である、ポリマーイオン伝導膜。
(条件1)炭酸エチレン(EC)とジエチルカーボネート(DEC)を体積比で1/1で混合した溶液に25℃で24時間浸漬する。
(条件2)0.1Mの水酸化ナトリウム水溶液に25℃で24時間浸漬する。 - 前記ポリマーイオン伝導膜の少なくとも片側表面において、直径100nmを超える孔の数が5個/μm2以下である、請求項1に記載のポリマーイオン伝導膜。
- 透気度が1000秒/100cc以上である、請求項1または2に記載のポリマーイオン伝導膜。
- 前記条件1及び前記条件2でそれぞれ浸漬処理した後の膜の厚みが、いずれも浸漬処理前の膜の厚みの1.5倍以下である、請求項1または2に記載のポリマーイオン伝導膜。

- F原子、O原子、N原子、Cl原子及びS原子の総原子個数密度が9%以上100%以下である、ポリマーから構成される請求項1または2に記載のポリマーイオン伝導膜。
- 200℃における熱収縮率が0%以上10%以下である、請求項1または2に記載のポリマーイオン伝導膜。
- 前記ポリマーイオン伝導膜がポリフェニレンスルフィド、ポリアミド、ポリアリーレンエーテル、ポリエーテルスルホン、ポリイミド、ポリアミドイミド、ポリアリーレンエーテルケトン及びこれらの共重合体からなる群から選択される1以上で構成される請求項1または2に記載のポリマーイオン伝導膜。
- 請求項1または2に記載のポリマーイオン伝導膜である、二次電池用ポリマーイオン伝導膜。
- 無機系イオン伝導体の少なくとも片面に請求項1に記載のポリマーイオン伝導膜を有する複合イオン透過膜。
- 請求項1に記載のポリマーイオン伝導膜の少なくとも片面に電池用電極を有する電極複合体。
- 請求項15に記載の複合イオン透過膜の少なくとも片面に電池用電極を有する電極複合体。
- 請求項16または17に記載の電極複合体を含む二次電池。
- 請求項18に記載の二次電池を含む乗り物。
- 請求項18に記載の二次電池を含む無人輸送機。
- 請求項18に記載の二次電池を含む電子機器。
- ポリマーイオン伝導膜であって、前記ポリマーイオン伝導膜を構成するポリマー1gあたりのリチウム、ナトリウム、マグネシウム、亜鉛及びアルミニウムからなる群から選択される1種以上の金属元素の含有量が50μg以上300000μg以下であり、前記ポリマーイオン伝導膜がポリフェニレンスルフィド、ポリアミド、ポリアリーレンエーテル、ポリエーテルスルホン、ポリイミド、ポリアミドイミド、ポリアリーレンエーテルケトン及びこれらの共重合体からなる群から選択される1以上で構成されるポリマーイオン伝導膜。
