構成要素(I)は、平均繊維数n1が5,000本以下、平均繊維長Lf1が10mm以上100mm以下、かつ単位幅あたりの繊維数が2,000本/mm以下である強化繊維束(i)を樹脂中に含んでなり、
構成要素(II)は、平均繊維数n2が500本以上、平均繊維長Lf2が3mm以上10mm未満、かつ単位幅あたりの繊維数が2,000本/mm以下である強化繊維束(ii)を樹脂中に含んでなり、
構成要素(I)が表面に露出するように、構成要素(I)および(II)が積層されていることを特徴とする繊維強化樹脂成形材料。
[2] 強化繊維束(i)の切断角度θが、3°以上30°以下である、[1]に記載の繊維強化樹脂成形材料。

繊維強化樹脂成形材料を500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で1時間加熱してマトリックス樹脂等の有機物を焼き飛ばして繊維マットを取り出す。得られた繊維マットから繊維束を40束ピックアップし、1束の繊維束長手方向で最も長い繊維長の平均値とする。
繊維強化樹脂成形材料から500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で1時間加熱してマトリックス樹脂等の有機物を焼き飛ばして繊維マットを取り出す。得られた繊維マットから繊維束を40束ピックアップし、1束の重量Wf(mg)を秤量し、下記式から導出する。

繊維強化樹脂成形材料を500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で1時間加熱してマトリックス樹脂等の有機物を焼き飛ばして繊維マットを取り出す。得られた繊維マットから繊維束を40束ピックアップし、図5に示すように束幅直交方向で最も厚い箇所の厚みの平均値とする。
繊維強化樹脂成形材料を500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で1時間加熱してマトリックス樹脂等の有機物を焼き飛ばして繊維マットを取り出す。得られた繊維マットから繊維束を40束ピックアップし、図5に示すように1束の繊維直交方向で最も大きい幅の平均値とする。
約2gの強化繊維束を取り出し、その質量Wf0を測定した。その後、サンプルを500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で20分間加熱してサイジングを焼き飛ばした。室温まで冷却してから、残った炭素繊維Wf1の質量を測定し、次式より導出した。
約2gの繊維強化樹脂成形材料を切り出し、その質量Wc0を測定した。その後、サンプルを500℃に加熱した窒素雰囲気中(酸素濃度1%以下)の電気炉の中で1時間加熱してマトリックス樹脂等の有機物を焼き飛ばした。室温まで冷却してから、残った炭素繊維Wc1の質量を測定し、次式より導出した。

JIS K7074(1988年)に準拠し、繊維強化樹脂成形材料の曲げ強度を測定した。曲げ強度が200MPa未満をC、200MPa以上350MPa未満をB、350MPa以上をAと判定した。
JIS K7164(2005年)に準拠し、繊維強化樹脂成形材料の曲げ強度を測定した。曲げ強度が150MPa未満をC、150MPa以上300MPa未満をB、300MPa以上をAと判定した。
繊維強化樹脂成形材料の流動率Rは下記手順に従って測定した。
・強化繊維束
繊維径7.2μm、引張弾性率240GPa、単糸数50,000本の連続した炭素繊維束(ZOLTEK社製、“PX35” (登録商標))を用いた。
・サイジング剤
反応性ウレタン樹脂エマルジョン(第一工業製薬(株)製、“スーパーフレックス(登録商標)R5000”)を用いた。
・樹脂シート1
ポリアミド6樹脂(東レ(株)社製、“アミラン”(登録商標)CM1001)からなるポリアミドマスターバッチを用いて、シートを作製した。
・樹脂シート2
未変性ポリプロピレン樹脂(プライムポリマー(株)社製、“プライムポリプロ”(登録商標)J106MG)90質量%と、酸変性ポリプロピレン樹脂(三井化学(株)製、“アドマー”(登録商標)QE800)10質量%とからなるポリプロピレンマスターバ
ッチを用いて、シートを作製した。
繊維束を、ワインダーを用いて一定速度10m/分で巻き出し、10Hzで軸方向へ振動する振動拡幅ロールに通し、拡幅処理を施した後に、60mm幅の幅規制ロールを通すことで60mmへ拡幅した拡幅繊維束を得た。

上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数515本、単位幅あたりの平均繊維数1,030本/mm、繊維長12mm、切断角度30°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数4,729本、単位幅あたりの平均繊維数1,980本/mm、繊維長12mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数9,822本、単位幅あたりの平均繊維数4,830本/mm、繊維長12mm、切断角度90°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数512本、単位幅あたりの平均繊維数1,024本/mm、繊維長4mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数534本、単位幅あたりの平均繊維数1,068本/mm、繊維長4mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率20%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数4,778本、単位幅あたりの平均繊維数1,980本/mm、繊維長4mm、切断角度10°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率10%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数5,022本、単位幅あたりの平均繊維数3,877本/mm、繊維長12mm、切断角度10°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数534本、単位幅あたりの平均繊維数1,068本/mm、繊維長12mm、切断角度90°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率15%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数5,346本、単位幅あたりの平均繊維数1,912本/mm、繊維長4mm、切断角度30°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数328本、単位幅あたりの平均繊維数656本/mm、繊維長4mm、切断角度30°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率50%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数501本、単位幅あたりの平均繊維数1,002本/mm、繊維長7mm、切断角度90°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数510本、単位幅あたりの平均繊維数1,020本/mm、繊維長25mm、切断角度90°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数497本、単位幅あたりの平均繊維数994本/mm、繊維長100mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数5,012本、単位幅あたりの平均繊維数4,988本/mm、繊維長1mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率10%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数5,110本、単位幅あたりの平均繊維数1,899本/mm、繊維長9mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率10%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数5,116本、単位幅あたりの平均繊維数4,133本/mm、繊維長30mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数612本、単位幅あたりの平均繊維数1,224本/mm、繊維長12mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率30%、1mm厚)を得た。
上記製造方法により、表1に示すとおり、強化繊維束の平均繊維数4,988本、単位幅あたりの平均繊維数1,733本/mm、繊維長4mm、切断角度20°の不連続繊維不織布と樹脂シート1からなる繊維強化樹脂成形材料の構成要素(繊維体積含有率10%、1mm厚)を得た。
参考例1を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例2を構成要素(I)、参考例6を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例2を構成要素(I)、参考例10を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。

参考例2を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)2/(II)8/(I)2]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、12mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例3を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例9を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)5/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、7mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例14を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)5/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、7mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例18を構成要素(I)、参考例19を構成要素(II)として、積層構成が[(I)/(II)5/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を210℃で予熱し、7mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例2を構成要素(I)、参考例5を構成要素(II)として、積層構成が[(I)/(II)5/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、7mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。

参考例8を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例7を構成要素(II)として、積層構成が[(II)2]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、2mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。
参考例2を構成要素(I)、参考例15を構成要素(II)として、積層構成が[(I)/(II)5/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、7mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。

参考例12を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。

参考例4を構成要素(I)、参考例7を構成要素(II)として、積層構成が[(I)/(II)3/(I)]となるように積層し、繊維強化樹脂成形材料を得た。得られた繊維強化樹脂成形材料を280℃で予熱し、5mm厚となるようにプレス機で成形した。得られた成形品の曲げ特性、流動性は表2に示す通りである。

Claims (12)
- 繊維強化熱可塑性樹脂シート状物からなる構成要素(I)および(II)から少なくとも構成される繊維強化樹脂成形材料であって、
構成要素(I)は、平均繊維数n1が5,000本以下、平均繊維長Lf1が10mm以上100mm以下、かつ単位幅あたりの繊維数が2,000本/mm以下である強化繊維束(i)を樹脂中に含んでなり、
構成要素(II)は、平均繊維数n2が500本以上、平均繊維長Lf2が3mm以上10mm未満、かつ単位幅あたりの繊維数が2,000本/mm以下である強化繊維束(ii)を樹脂中に含んでなり、
構成要素(I)が表面に露出するように、構成要素(I)および(II)が積層されていることを特徴とする繊維強化樹脂成形材料。 - 強化繊維束(i)の切断角度θが、3°以上30°以下である、請求項1に記載の繊維強化樹脂成形材料。
- 強化繊維束(ii)の切断角度θが、3°以上30°以下である、請求項1または2に記載の繊維強化樹脂成形材料。
- 強化繊維束(i)の平均繊維長Lf1と強化繊維束(ii)の平均繊維長Lf2の比Q(=Lf1/Lf2)が3以上30未満である、請求項1~3のいずれかに記載の繊維強化樹脂成形材料。
- 構成要素(I)の繊維体積含有率Vf1と構成要素(II)の繊維体積含有率Vf2の比P(=Vf1/Vf2)が1.5以上である、請求項1~4のいずれかに記載の繊維強化樹脂成形材料。
- 構成要素(I)と(II)の積層構成が[(I)/(II)/(I)]である、請求項1~5のいずれかに記載の繊維強化樹脂成形材料。
- 強化繊維束(i)のアスペクト比A1が2以上である、請求項1~6のいずれかに記載の繊維強化樹脂成形材料。
- 強化繊維束(ii)のアスペクト比A2が3以下である、請求項1~7のいずれかに記載の繊維強化樹脂成形材料。
- 厚みが1mm以上である、請求項1~8のいずれかに記載の繊維強化樹脂成形材料。
- 構成要素(I)および(II)の総体積に対する構成要素(II)の体積割合が50~95体積%である、請求項1~9のいずれかに記載の繊維強化樹脂成形材料。
- 強化繊維束(i)および(ii)が炭素繊維からなる、請求項1~10のいずれかに記載の繊維強化樹脂成形材料。
- 前記樹脂がポリプロピレン樹脂、ポリエチレン樹脂、ポリカーボネート樹脂、ポリアミド樹脂、ポリエステル樹脂、ポリアリーレンスルフィド樹脂、ポリフェニレンスルフィド樹脂、ポリエーテルケトン、ポリエーテルエーテルケトン樹脂、ポリエーテルケトンケトン樹脂、ポリエーテルスルホン樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ポリエーテルイミド樹脂、ポリスルホン樹脂の群から選択される少なくとも1つを含んでなる、請求項1~11のいずれかに記載の繊維強化樹脂成形材料。
