Description
本発明は、アンメリンを含む光反射材組成物に関する。
半導体発光装置の一つであるLED素子は、小型で長寿命であり、省電力性に優れることから、表示灯等の光源として利用され始めている。そして近年では、より輝度の高いLED素子が比較的安価に製造されるようになったことから、LED素子は蛍光ランプ及び白熱電球に替わる光源としての利用が広く検討されている。LED素子がこのような光源に適用される場合、大きな照度を得るために、表面実装型LEDパッケージ、即ち、アルミニウム等の金属製の基板(LED実装用基板)上に複数のLED素子を配置し、各LED素子の周りに光を所定方向に反射させる反射体(リフレクター)を配設する方式が多用されている。
ところで、従来から、光反射率を向上させるために、一般的には光を透過させないための隠ぺい力が高く、また全ての可視光域において均一な光反射率を有する白色顔料が反射体に使用されている。そのような白色顔料としては、一般的には二酸化チタン(単に酸化チタンともいう)、酸化亜鉛、酸化マグネシウム、アルミナなどが挙げられるが、光反射特性、耐薬品性、加工性や、コスト面から酸化チタンが用いられることが多い。
また反射体としては、例えば、オレフィン樹脂、白色顔料、及びアルコキシシランを含有する白色熱硬化性樹脂組成物で構成される反射体が提案されている(特許文献1)。

しかし、従来の反射体に使用されていた酸化チタンはルチル結晶では波長411nm付近、アナターゼ結晶においても387nm付近にて光の吸収が起こるため、紫外光を反射せずに吸収するという課題があった。
また、酸化チタンの光触媒作用に伴い樹脂の劣化を促進してしまう虞があり、決して実用的ではなかった。
さらに、上記特許文献1において、白色顔料又は無機部材として実際に効果の確認が行われているのは酸化チタンのみであり、他の顔料又は無機部材を用いた場合の効果については具体的に開示されていない。
また、酸化チタンの光触媒作用に伴い樹脂の劣化を促進してしまう虞があり、決して実用的ではなかった。
さらに、上記特許文献1において、白色顔料又は無機部材として実際に効果の確認が行われているのは酸化チタンのみであり、他の顔料又は無機部材を用いた場合の効果については具体的に開示されていない。
本発明は、この事情を考慮したものであって、可視光領域の光だけでなく、波長400nm以下の紫外光に対しても高い反射特性を有する光反射体を作製することが可能な光反射材組成物を提供することを目的とする。
本発明者らは、上記目的を達成するために鋭意研究を重ねた結果、アンメリンを、樹脂を含む組成物に添加することにより、得られるその光反射体が、波長400nm以下の紫外光に対しても高い反射特性を有することを見出し、本発明を完成するに至った。
すなわち、本発明は、第1観点として、アンメリン及び樹脂を含む、光反射材組成物に関する。
第2観点として、前記樹脂が、5%重量減少温度が200℃以上である耐熱樹脂である、第1観点に記載の光反射材組成物に関する。
第3観点として、前記耐熱樹脂が、ポリオレフィン樹脂、環状オレフィン樹脂、ポリアミド樹脂、ポリエステル樹脂、液晶ポリマー、シリコーン樹脂、エポキシ樹脂、及び硬化性アクリル樹脂からなる群から選ばれる少なくとも一種である、第2観点に記載の光反射材組成物に関する。
第4観点として、前記耐熱樹脂が、ポリオレフィン樹脂、ポリアミド樹脂、及びエポキシ樹脂からなる群から選ばれる少なくとも一種である、第3観点に記載の光反射材組成物に関する。
第5観点として、前記耐熱樹脂が、ポリエチレン、ポリプロピレン、ポリ(4-メチル-1-ペンテン)、ポリアミド46、ポリアミド6T、ポリアミド9T、ビスフェノ-ル型エポキシ樹脂、脂環式エポキシ樹脂、及びイソシアヌレート型エポキシ樹脂からなる群から選ばれる少なくとも一種である、第4観点に記載の光反射材組成物に関する。
第6観点として、前記アンメリンが粒子の形態であって、且つその粒子の平均粒子径が0.1~100μmである、第1観点乃至第5観点のうち何れか一つに記載の光反射材組成物に関する。
第7観点として、前記アンメリン粒子の含有量が、前記樹脂100質量部に対し1~300質量部である、第1観点乃至第6観点のうち何れか一つに記載の光反射材組成物に関する。
第8観点として、第1観点乃至第7観点のうち何れか一つに記載の反射材組成物からなる、光反射体に関する。
第9観点として、波長380nmの光反射率が80%以上である、第8観点に記載の光反射体に関する。
第10観点として、光半導体素子と、前記光半導体素子の周囲に設けられた該光半導体素子からの光を所定方向に反射させる光反射体とを基材上に具備し、前記光反射体の光反射面の少なくとも一部が第8観点又は第9観点に記載の光反射体で構成されている、半導体発光装置に関する。

本発明によれば、可視光領域の光だけでなく、波長400nm以下の紫外光に対しても高い反射特性を有する光反射体を作製することが可能な光反射材組成物を提供することができる。
また、本発明によれば、可視光領域の光だけでなく、波長400nm以下の紫外光に対しても高い反射特性を有する光反射体及び当該光反射体を具備する半導体発光装置を提供することができる。

<光反射材組成物>
本発明の光反射材組成物は、アンメリンと、樹脂とを含むものである。光反射性能を生じる白色顔料としてアンメリンを用いることにより、波長400nm以下の紫外光に対しても高い反射特性を有する光反射体を作製することが可能な光反射材組成物を得ることができる。

[樹脂]
本発明では、光反射材組成物より得られる光反射体が高温に長時間曝露されても着色(黄色化)が少なく(黄色化に対する耐性)、かつ該光反射体の形状変化が極めて小さい(寸法安定性)等の耐熱性を満たすために、樹脂として耐熱樹脂を用いていることが好ましい。具体的には、本発明に用いる耐熱樹脂とは、5%重量減少温度が200℃以上である樹脂のことを指す。
本発明では、光反射材組成物より得られる光反射体が高温に長時間曝露されても着色(黄色化)が少なく(黄色化に対する耐性)、かつ該光反射体の形状変化が極めて小さい(寸法安定性)等の耐熱性を満たすために、樹脂として耐熱樹脂を用いていることが好ましい。具体的には、本発明に用いる耐熱樹脂とは、5%重量減少温度が200℃以上である樹脂のことを指す。
耐熱樹脂としては、エポキシ樹脂、アクリル樹脂、硬化性アクリル樹脂、ウレタン樹脂、シリコーン樹脂、ポリシロキサン-有機ブロックコポリマー、ポリシロキサン-有機グラフトコポリマー、SiH基と反応性を有する炭素-炭素二重結合を含有する有機無機ハイブリッド樹脂、シアネートエステル樹脂、フェノール樹脂、ビスマレイミド樹脂、ポリカーボネート樹脂、ポリオレフィン樹脂、オレフィン-マレイミド系樹脂、環状オレフィン樹脂、ポリエステル樹脂、ポリスルホン樹脂、ポリエーテルスルホン樹脂、ポリフェニレンスルフィド樹脂、ポリエーテル樹脂、ポリオキシベンジレン樹脂、ポリフェニレンエーテル樹脂、ポリエーテルエーテルケトン樹脂、ポリエーテルケトンケトン樹脂、ポリエーテルイミド樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリイミドアミド樹脂、ポリアリレート樹脂、ポリビニルアセタール樹脂、ポリスチレン樹脂、フッ素樹脂、ゴム状樹脂、液晶ポリマー等が挙げられる。
中でも耐光性、耐熱性の観点から、ポリオレフィン樹脂、環状オレフィン樹脂、ポリアミド樹脂、ポリエステル樹脂、液晶ポリマー、シリコーン樹脂、エポキシ樹脂、硬化性アクリル樹脂が好ましく、ポリオレフィン樹脂、ポリアミド樹脂及びエポキシ樹脂がより好ましい。
中でも耐光性、耐熱性の観点から、ポリオレフィン樹脂、環状オレフィン樹脂、ポリアミド樹脂、ポリエステル樹脂、液晶ポリマー、シリコーン樹脂、エポキシ樹脂、硬化性アクリル樹脂が好ましく、ポリオレフィン樹脂、ポリアミド樹脂及びエポキシ樹脂がより好ましい。

ポリアミド樹脂としては、例えば、主鎖がアミド結合からなる構成単位の重合体であり、例えばラクタムを重合することにより、或いはアミノカルボン酸又はジアミンとジカルボン酸とよりなる塩を重縮合することにより、或いはジアミンとジカルボン酸誘導体を重縮合することにより得られるものである。例えばポリアミド6、ポリアミド66、ポリアミド46などの脂肪族ポリアミド;ポリアミド4T、ポリアミド6T、ポリアミド6I、ポリアミド9T、ポリアミド10T、ポリアミドM5Tなどの半芳香族ポリアミド;ポリ(p-フェニレンテレフタルアミド)、ポリ(m-フェニレンイソフタルアミド)などのアラミド等が挙げられる。
中でも、耐熱性の観点から、ポリアミド66、ポリアミド46、ポリアミド6T、ポリアミド9Tが好ましい。

これら耐熱樹脂は、一種を単独で使用しても二種以上を併用してもよい。
[アンメリン]
本発明では、光反射材組成物より得られる光反射体に波長400nm以下の紫外光に対しても高い反射特性を発現させるために、アンメリンを用いている。また、アンメリンは難燃剤としても作用し、当該光反射体の難燃性向上が期待できる。

本発明で使用するアンメリンは、樹脂中により均一に分散させる観点から、粒子の形態で用いられることが好ましい。そして、アンメリン粒子の平均粒子径は、樹脂への分散性の観点から、100μm以下、好ましくは0.1~50μm、より好ましくは0.5~20μmであることが望ましい。上記範囲とすることで、アンメリン粒子が樹脂中で十分に分散し、外観や物性の安定した光反射体を得ることができる。
ここで、平均粒子径(μm)は、Mie理論に基づくレーザー回折・散乱法により測定して得られる50%体積径(メジアン径)である。

アンメリンは、樹脂100質量部に対し1~300質量部、好ましくは1~100質量部、より好ましくは1~50質量部を配合することが望ましい。本発明に使用する樹脂の種類にもよるが、1質量部以上であれば光反射効果が得られ、また300質量部以下とすることで樹脂本来の性質(例えば成形性、耐熱性、耐衝撃性、接着性)に影響し難くなる。
アンメリンは、分散性を向上させる観点から、疎水化処理が施されていてもよい。
疎水化処理剤としては、例えば、シラン、シランカップリング剤、シリコーンオイル、脂肪酸、脂肪酸金属塩等が代表的に挙げられる。これらの中でも、分散性を向上させる効果が高いことから、シランカップリング剤、及びシリコーンオイルが好ましく用いられる。

シランカップリング剤としては、例えば、アリル(クロロ)ジメチルシラン、トリメトキシ(ビニル)シラン、トリエトキシ(ビニル)シラン、トリアセトキシ(ビニル)シラン、ヒドロキシプロピルトリメトキシシラン、3-(メタ)アクリロイルオキシプロピルトリメトキシシラン、N-(2-アミノエチル)-3-アミノプロピル(メチル)ジメトキシシラン、N-(2-アミノエチル)-3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、トリメトキシ(N-フェニル-3-アミノプロピル)シラン、N-(ビニルベンジル)-2-アミノエチル-3-アミノプロピルトリメトキシシラン等が挙げられる。
シリコーンオイルとしては、例えば、ジメチルポリシロキサン、メチルヒドロゲンポリシロキサン、メチルフェニルポリシロキサン、アミノ変性シリコーンオイル等が挙げられる。
シランカップリング剤としては、例えば、アリル(クロロ)ジメチルシラン、トリメトキシ(ビニル)シラン、トリエトキシ(ビニル)シラン、トリアセトキシ(ビニル)シラン、ヒドロキシプロピルトリメトキシシラン、3-(メタ)アクリロイルオキシプロピルトリメトキシシラン、N-(2-アミノエチル)-3-アミノプロピル(メチル)ジメトキシシラン、N-(2-アミノエチル)-3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、トリメトキシ(N-フェニル-3-アミノプロピル)シラン、N-(ビニルベンジル)-2-アミノエチル-3-アミノプロピルトリメトキシシラン等が挙げられる。
シリコーンオイルとしては、例えば、ジメチルポリシロキサン、メチルヒドロゲンポリシロキサン、メチルフェニルポリシロキサン、アミノ変性シリコーンオイル等が挙げられる。
これら疎水化処理剤は、一種を単独で使用しても二種以上を併用してもよい。
アンメリンを疎水化処理する方法としては、従来公知の方法であれば特に限定されず、例えば、乾式法、湿式法等が挙げられる。具体的には、アンメリンを高速で撹拌しながら、疎水化処理剤を滴下又は噴霧する乾式法;疎水化処理剤を有機溶媒に溶解し、当該有機溶媒を撹拌しながらアンメリンを添加する湿式法等の方法が挙げられる。
[その他添加物]
また、本発明の光反射材組成物には、本発明の効果を損なわない限り、必要に応じて一般的に添加される添加剤、例えば、他の顔料、染料、ガラス繊維、無機質添加剤(シリカ、タルク、マイカ、水酸化マグネシウム、水酸化アルミニウム、珪酸カルシウム、珪酸アルミニウム、炭酸カルシウムなど)、難燃剤、難燃助剤、減煙剤、耐熱剤、耐候剤、酸化防止剤、湿潤剤、分散剤、滑剤、離型剤、増粘剤、可塑剤、核剤、架橋剤、発泡剤、消泡剤、導電材、帯電防止剤、防カビ・防菌剤等を適宜配合してよい。
また、本発明の光反射材組成物には、本発明の効果を損なわない限り、必要に応じて一般的に添加される添加剤、例えば、他の顔料、染料、ガラス繊維、無機質添加剤(シリカ、タルク、マイカ、水酸化マグネシウム、水酸化アルミニウム、珪酸カルシウム、珪酸アルミニウム、炭酸カルシウムなど)、難燃剤、難燃助剤、減煙剤、耐熱剤、耐候剤、酸化防止剤、湿潤剤、分散剤、滑剤、離型剤、増粘剤、可塑剤、核剤、架橋剤、発泡剤、消泡剤、導電材、帯電防止剤、防カビ・防菌剤等を適宜配合してよい。
[光反射材組成物の製造]
前記樹脂に前記アンメリンを添加する方法としては、樹脂中に均一に分散できる方法であれば特に限定されず、最終成形品を形成する直前までの任意の段階で、周知の種々の方法によって行うことができる。最も簡便な方法は、樹脂とアンメリンを混合する方法であるが、この混合品を溶融混練し押出してペレットとしてもよい。また、所定濃度以上のアンメリンを混練したマスターペレットを作製し、これを希釈用樹脂と混合することもできる。
前記樹脂に前記アンメリンを添加する方法としては、樹脂中に均一に分散できる方法であれば特に限定されず、最終成形品を形成する直前までの任意の段階で、周知の種々の方法によって行うことができる。最も簡便な方法は、樹脂とアンメリンを混合する方法であるが、この混合品を溶融混練し押出してペレットとしてもよい。また、所定濃度以上のアンメリンを混練したマスターペレットを作製し、これを希釈用樹脂と混合することもできる。
<光反射体>
本発明の光反射材組成物を用いて光反射体を成形するに当たっては、前記混合品やペレットを射出成形、押出成形、ブロー成形、圧縮成形、注型成形、トランスファー成形、真空成形等の各種成形機に供給して定法に従って成形すればよいが、場合によっては、樹脂へのアンメリンの添加を成形機で行うことも出来る。
また、本発明の光反射体の好ましい態様は、波長380nmの光反射率が80%以上である光反射体である。
本発明の光反射材組成物を用いて光反射体を成形するに当たっては、前記混合品やペレットを射出成形、押出成形、ブロー成形、圧縮成形、注型成形、トランスファー成形、真空成形等の各種成形機に供給して定法に従って成形すればよいが、場合によっては、樹脂へのアンメリンの添加を成形機で行うことも出来る。
また、本発明の光反射体の好ましい態様は、波長380nmの光反射率が80%以上である光反射体である。

[参考例1]アンメリンの製造
従来公知の方法により、メラミン[日産化学工業(株)製]を硫酸によって加水分解した後、得られた結晶に含まれる不純物を水洗することで、アンメリンを白色粉体として得た。水中に分散させて測定した、得られた粉体の平均粒子径は、10μmであった。

[実施例1、比較例1,2]
二軸押出機メインホッパより予め100℃で12時間加熱乾燥したPMP4.0kgを、C3サイドフィーダより表1に記載のフィラー(参考例1で製造したアンメリン、酸化チタン[石原産業(株)製 TIPAQUE(登録商標)CR-90]又は硫酸バリウム[国産化学(株)製])1.8kgをそれぞれ投入し、混練することで光反射材組成物を調製した(トルク42~52N・m)。
各組成物を射出成形し、40mm×40mm×厚さ2mmの光反射体試験片を作製した。
得られた各試験片の光反射率を測定した。結果を表1及び図1に併せて示す。

[実施例2,3、比較例3]
CEL100質量部に、硬化剤としてMH700 131質量部(CELのエポキシ基と等モル量)、硬化促進剤としてPX4ET1質量部、及び表1に記載のフィラー(参考例1で製造したアンメリン、又は酸化チタン[石原産業(株)製 TIPAQUE(登録商標)CR-90])を表1に記載の量加えた。この混合物を、減圧下、室温(およそ23℃)で1時間撹拌することで脱泡し、光反射材組成物を調製した。
各組成物を、厚さ3mmのコの字型のシリコーンゴム製スペーサーと共に、予めオプツール(登録商標)DSX[ダイキン工業(株)製]で離形処理したガラス基板2枚で挟み込んだ。これを、100℃のオーブンで2時間加熱(予備硬化)し、その後150℃まで昇温して5時間加熱(本硬化)した。徐冷した後、ガラス基板を取り去り、厚さ3mmの各硬化物を得た。この硬化物を40mm×20mmの矩形に切り出し、40mm×20mm×厚さ3mmの光反射体試験片を作製した。
得られた各試験片の光反射率を測定した。結果を表1及び図2に併せて示す。
CEL100質量部に、硬化剤としてMH700 131質量部(CELのエポキシ基と等モル量)、硬化促進剤としてPX4ET1質量部、及び表1に記載のフィラー(参考例1で製造したアンメリン、又は酸化チタン[石原産業(株)製 TIPAQUE(登録商標)CR-90])を表1に記載の量加えた。この混合物を、減圧下、室温(およそ23℃)で1時間撹拌することで脱泡し、光反射材組成物を調製した。
各組成物を、厚さ3mmのコの字型のシリコーンゴム製スペーサーと共に、予めオプツール(登録商標)DSX[ダイキン工業(株)製]で離形処理したガラス基板2枚で挟み込んだ。これを、100℃のオーブンで2時間加熱(予備硬化)し、その後150℃まで昇温して5時間加熱(本硬化)した。徐冷した後、ガラス基板を取り去り、厚さ3mmの各硬化物を得た。この硬化物を40mm×20mmの矩形に切り出し、40mm×20mm×厚さ3mmの光反射体試験片を作製した。
得られた各試験片の光反射率を測定した。結果を表1及び図2に併せて示す。
表1及び図1、2に示すように、本発明のアンメリンを配合した光反射材組成物から得られた光反射体(実施例1~3)は、酸化チタンを配合した光反射体(比較例1,3)、及び硫酸バリウムを配合した光反射体(比較例2)と比較して、波長400nm以下の光反射率が極めて高いことが確認された。
[実施例4,5、比較例4]
実施例2,3、及び比較例3で作製した光反射体試験片に、140℃で、波長420nm、強度6mW/cm2の光を、24時間及び71時間照射した際の色(CIE L*a*b*表色系)を測定し、耐熱耐光性を評価した。結果を表2に併せて示す。

表2に示すように、本発明の光反射材組成物から得られた光反射体(実施例4,5)は、高温で420nmといった短波長の光に対して安定であり、L*、a*、b*ともにほとんど変化しないことが確認された。一方、酸化チタンを配合した光反射体(比較例4)では、光の照射によりb*が増加すること、すなわち黄色味が増し変色することが確認された。
以上から、本発明の光反射材組成物は、可視光領域だけでなく紫外光領域の光をも反射する半導体発光装置用の光反射材として好適に使用できる。
Claims (10)
- アンメリン及び樹脂を含む、光反射材組成物。
- 前記樹脂が、5%重量減少温度が200℃以上である耐熱樹脂である、請求項1に記載の光反射材組成物。
- 前記耐熱樹脂が、ポリオレフィン樹脂、環状オレフィン樹脂、ポリアミド樹脂、ポリエステル樹脂、液晶ポリマー、シリコーン樹脂、エポキシ樹脂、及び硬化性アクリル樹脂からなる群から選ばれる少なくとも一種である、請求項2に記載の光反射材組成物。
- 前記耐熱樹脂が、ポリオレフィン樹脂、ポリアミド樹脂、及びエポキシ樹脂からなる群から選ばれる少なくとも一種である、請求項3に記載の光反射材組成物。
- 前記耐熱樹脂が、ポリエチレン、ポリプロピレン、ポリ(4-メチル-1-ペンテン)、ポリアミド46、ポリアミド6T、ポリアミド9T、ビスフェノ-ル型エポキシ樹脂、脂環式エポキシ樹脂、及びイソシアヌレート型エポキシ樹脂からなる群から選ばれる少なくとも一種である、請求項4に記載の光反射材組成物。
- 前記アンメリンが粒子の形態であって、且つその粒子の平均粒子径が0.1~100μmである、請求項1乃至請求項5のうち何れか一項に記載の光反射材組成物。
- 前記アンメリン粒子の含有量が、前記樹脂100質量部に対し1~300質量部である、請求項1乃至請求項6のうち何れか一項に記載の光反射材組成物。
- 請求項1乃至請求項7のうち何れか一項に記載の反射材組成物からなる、光反射体。
- 波長380nmの光反射率が80%以上である、請求項8に記載の光反射体。
- 光半導体素子と、前記光半導体素子の周囲に設けられた該光半導体素子からの光を所定方向に反射させる光反射体とを基材上に具備し、前記光反射体の光反射面の少なくとも一部が請求項8又は請求項9に記載の光反射体で構成されている、半導体発光装置。
