Abstract
Die Erfindung betrifft ein Verfahren zur Herstellung von Vinylacetat mit einem neuen Formkörper für die Edelmetall-Trägerkatalysatorsysteme zur Gasphasenoxidation von Ethylen und Essigsäure. Es handelt sich um poröse HiFlow3-Ringe aus den bekannten keramischen Trägermaterialien wie SiO2, Al2O3, TiO2, ZrO2 oder deren Mischungen, die mit den bekannten Aktivkomponenten wie z.B., Pd/Au/K, Pd/Cd/K oder Pd/Ba/K belegt werden. Vorzugsweise sind die HiFlow3-Träger makroporös.

Beschreibung
Verfahren zur Herstellung von Vinylacetat
Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung von Vinylacetat mittels eines Trägerkatalysators, wobei dessen technischer Formkörper aus HiFlow®- Ringen (Hersteller: Rauschert Verfahrenstechnik, Steinwiesen) besteht.
Die unsymmetrische Form der HiFlow-Träger ist so optimiert, daß eine irreguläre und hydrodynamisch günstige Katalysatorschüttung mit geringem Druckverlust resultiert.
Es ist bekannt, Vinylacetat (VAM) in der Gasphase aus Ethylen, Essigsäure und Sauerstoff herzustellen. Die für diese Synthese verwendeten Trägerkatalysatoren enthalten Pd und ein Alkalielement, vorzugsweise K. Als weitere Zusätze werden Cd, Au oder Ba verwendet. Die Metallsalze können durch Tränken, Aufsprühen, Aufdampfen, Tauchen, Ausfällen oder Soltränktechnik (Imprägnieren mit vorgeformten Nanoteilchen) auf den Träger aufgebracht werden.
Bei den Pd/Au/K-Katalysatoren hat es sich als vorteilhaft erwiesen, die beiden Edelmetalle in Form einer Schale auf den Träger aufzubringen, d. h. die Edelmetalle sind nur in einer oberflächennahen Zone verteilt, während die weiter innen liegenden Bereiche des Trägerformkörpers nahezu edelmetallfrei sind. Die
Schichtdicke dieser katalytisch aktiven Schalen beträgt im allgemeinen 0,1 - 2 mm. Mit Hilfe von Schalenkatalysatoren ist eine selektivere Verfahrensdurchführung möglich als mit Katalysatoren, bei denen die Trägerteilchen bis in den Kern imprägniert ("durchimprägniert") sind, bzw. eine Kapazitätserweiterung. Dabei bietet es sich an, die Reaktionsbedingungen gegenüber den durchimprägnierten
Katalysatoren unverändert zu halten und mehr Vinylacetat pro Reaktorvolumen und Zeit herzustellen. Dadurch wird die Aufarbeitung des erhaltenen Rohvinylacetats erleichtert, da der Vinylacetatgehalt im Reaktorausgangsgas höher ist, was weiterhin zu einer Energieersparnis im Aufarbeitungsteil führt. Geeignete
Aufarbeitungen werden z. B. in US-5 066 365, DE-A-34 22 575, DE-A-34 08 239, DE-A-29 45 913, DE-A-26 10 624 und US-3 840 590 beschrieben. Hält man dagegen die Anlagenkapazität konstant, so kann man die Reaktionstemperatur senken und dadurch bei gleicher Gesamtleistung die Reaktion selektiver durchführen, wobei Edukte eingespart werden. Dabei wird auch die Menge des als Nebenprodukt entstehenden und daher auszuschleusenden Kohlendioxids und der mit dieser Ausschleusung verbundene Verlust an mitgeschlepptem Ethylen geringer. Darüberhinaus führt diese Fahrweise zu einer Verlängerung der Katalysatorstandzeit.
Zahlreiche Druckschriften beschreiben Aktivkomponenten und Herstelltechniken für Katalysatoren und Reaktionsführungen zur Herstellung von Vinylacetat.
US-3743607 und GB-A-1 333449 beschreiben die Herstellung von Pd/Au- Trägerkatalysatoren für die Vinylacetat-Synthese durch Tränkung mit Pd/Au-Salzen und anschließende Reduktion. Dabei entstehen keine Schalenkatalysatoren, sondern die Edelmetalle sind über den gesamten Pelletquerschnitt gleichmäßig verteilt.
US-5 371 277 und EP-A-0464633 beschreiben Trägerformen mit Durchgangskanal (z. B. Ringtabletten) und EP-A-0 330 853, DE-A-38 03 900 Formkörper aus zylindrischen Teilchen mit gewölbten Stirnflächen, und EP-A-0 004 079 Formkörper aus Rippsträngen oder Sternsträngen.
Verschiedene einfache Trägerformen sind bisher für die Katalysatoren beschrieben worden, nicht aber die komplexen, strömungsoptimierten HiFlow-Träger.
Die Form der HiFlow-Träger hat sich in Füllkörperkolonnen bei Stofftrennungen wie Destillationen oder Adsorptionen bestens bewährt. Dabei werden nichtporöse, dicht gesinterte HiFlow-Träger eingesetzt. Die poröse Form der HiFlow-Träger ist demgegenüber als Trägermaterial für Katalysatoren geeignet.
Herkömmlicherweise werden für die Vinylacetat-Synthese Schalenkatalysatoren in Form von Kugeln, Strängen oder Tabletten eingesetzt. Die Schüttungen sind relativ dicht (geringes Hohlraumvolumen) und daher hydrodynamisch ungünstig und verursachen einen hohen Druckverlust, der entsprechend hohe Kompressorleistungen benötigt und Energiekosten verursacht. Die konventionellen technischen Formkörper nach dem Stand der Technik führen nicht zu vorteilhaften irregulären Schüttungen, sondern packen sich immer teilweise regulär, und werden dann nur schlecht mit den Reaktanden umspült. Zudem wird das Kugelinnere, Zylinderinnere oder Tabletteninnere, also der überwiegende Teil der konventionellen Formkörper, gar nicht für die Reaktion genutzt. Der geringe
Katalysator-Nutzungsgrad hat Nachteile wie eine verminderte Raum-Zeit-Ausbeute (die auf das Volumen der Schüttung bezogen wird) und ein hohes Litergewicht der Schüttung zur Folge.
Die der vorliegenden Erfindung zugrunde liegende Aufgabe war es, ein Verfahren zur Herstellung von Vinylacetat bereitzustellen, bei dem die genannten Nachteile, die durch die Trägermaterialien des Standes der Technik verursacht werden, nicht mehr auftreten.
Die Aufgabe wurde durch die Verwendung poröser HiFlow-Träger als Trägerform für die zur Herstellung von Vinylacetat verwendeten Katalysatoren gelöst.
Gegenstand der Erfindung ist ein Verfahren zur Herstellung von Vinylacetat in der Gasphase aus Ethylen, Essigsäure, Sauerstoff oder Sauerstoff enthaltenden Gasen an einem Katalysator, der Palladium, Kalium und ein aus der Gruppe Cadmium,
Barium und Gold ausgewähltes Element enthält, dadurch gekennzeichnet, daß der Katalysator auf HiFlow-Trägem aufgebracht ist.
Die Form der HiFlow-Träger wird durch Abb. 1 verdeutlicht.
Eine Katalysatorschüttung aus HiFlow-Trägern ist aufgrund deren unsymmetrischer
Form immer irregulär gepackt und daher strömungstechnisch günstig und zeichnet sich durch geringen Druckverlust aus. Die offene Form der HiFlow-Träger aus schmalen Stirnringen und Stegen mit großem Hohlraumvolumen bedingt eine gleichmäßige Umspülung mit den Reaktanden sowie einen hohen Nutzungsgrad des Trägers und ein geringes Litergewicht. Sind die Stege und Stirnringe der
HiFlow-Träger dünn genug (ca. 1 mm Durchmesser, was die mechanische Stabilität gerade noch zuläßt), dann kann sogar auf die aufwendige Herstellung von Schalenkatalysatoren verzichtet werden, da ein durchimprägnierter HiFlow-Ring dann wie ein Schalenkatalysator wirken würde (0,5 mm Schalendicke von jeder Seite) und der Katalysatornutzungsgrad optimal wäre.
Die porösen HiFlow-Träger weisen im allgemeinen Porendurchmesser von > 3 nm auf. Vorzugsweise sind die HiFlow-Träger makroporös, d. h. mit mittleren Porendurchmessern zwischen 10 und 500 nm. Besonders bevorzugt sind monomodale und schmalbandige Porenradienverteilungen mit
Standardabweichungen in der Verteilung von < 50 nm, insbesondere < 20 nm, wie sie sich bei Anwendung der CIM-Technik ergeben.
Die HiFlow-Träger können nach den bekannten Methoden mit den katalytisch aktiven Bestandteilen beschichtet werden, wobei durchimprägnierte oder Schalenkatalysatoren hergestellt werden können.
Das erfindungsgemäße Verfahren unter Verwendung von HiFlow-Ring-Trägem zeichnet sich durch hohe Umsätze und Selektivitäten aus.
Die HiFlow-Träger können aus unterschiedlichen keramischen Materialien bestehen. Üblicherweise geht man von inertem Keramikpulver aus SiO2, AI2O3, TiO2, ZrO2 oder Gemischen dieser Oxide/Mischoxide, Kohlenstoff oder Carbiden wie SiC, B4C3 oder Nitriden wie BN, AIN oder Si3N4 oder Carbonitriden oder deren Kompositen aus und verformt sie zu HiFlow-Trägern, z. B. durch die CIM-Technik. Der Durchmesser bzw. die Länge und Dicke der HiFlow-Träger liegt im allgemeinen
bei 3 bis 25 mm, bevorzugt 5 bis 20 mm. Die Oberfläche der Träger liegt, gemessen mit der BET-Methode, vorzugsweise bei 5 - 500 m2/g, insbesondere bei 10 - 250 m2/g. Das Porenvolumen liegt vorzugsweise bei 0,2 bis 1 ,2 ml/g.
Im erfindungsgemäßen Verfahren dient der poröse HiFlow-Keramikformkörper als Träger für edelmetallhaltige Vinylacetat-Katalysatoren, sowohl mit homogener als auch mit schalenförmiger Aktivkomponentenverteilung auf dem Trägerformkörper. Die Aktivkomponenten setzen sich im wesentlichen aus Pd/Cd/K, Pd/Ba/K oder Pd/Au/K zusammen. Als Promotoren können ggf. noch Cu, Zr, Ti vorliegen. Die Imprägnierung, Reduktion und Trägerfixierung der katalytisch aktiven Metalle erfolgt nach den Methoden des Standes der Technik.
Die Metallgehalte der fertigen Vinylacetat-Katalysatoren haben dabei folgende Werte: Der Pd-Gehalt der Pd/K/Cd- und der Pd/K/Ba-Katalysatoren beträgt im allgemeinen 0,6 bis 3,5 Gew.-%, vorzugsweise 0,8 bis 3,0 Gew.-%, insbesondere 1 ,0 bis 2,5 Gew.-%. Der Pd-Gehalt der Pd/Au/K-Katalysatoren beträgt im allgemeinen 0,5 bis 2,0 Gew.-%, vorzugsweise 0,6 bis 1 ,5 Gew.-%.
Der K-Gehalt aller drei Katalysator-Arten beträgt im allgemeinen 0,5 bis 4,0
Gew.-%, vorzugsweise 1 ,5 bis 3,0 Gew.-%.
Der Cd-Gehalt der Pd/K/Cd-Katalysatoren beträgt im allgemeinen 0,1 bis 2,5
Gew.-%, vorzugsweise 0,4 bis 2,0 Gew.-%.
Der Ba-Gehalt der Pd/K/Ba-Katalysatoren beträgt im allgemeinen 0,1 bis 2,0 Gew.-%, vorzugsweise 0,2 bis 1 ,0 Gew.-%.
Der Au-Gehalt der Pd/K/Au-Katalysatoren beträgt im allgemeinen 0,2 bis 1 ,0
Gew.-%, vorzugsweise 0,3 bis 0,8 Gew.-%.
Als Vorläufer sind alle Salze von Palladium, Cadmium, Barium, Gold und Kalium geeignet, die löslich sind und keine für den Katalysator giftigen Bestandteile, wie z. B. Schwefel enthalten. Bevorzugt sind die Acetate und die Chloride. Dabei muß
aber im Falle der Chloride sichergestellt werden, daß die Chloridionen vor dem Einsatz des Katalysators entfernt werden. Dies geschieht durch Auswaschen des dotierten Trägers, z. B. mit Wasser, nachdem Pd und ggf. Au durch Reduktion zu den Metallpartikeln auf dem Träger fixiert wurden.
Als Lösungsmittel zur Imprägnierung sind alle Verbindungen geeignet, in denen die gewählten Salze löslich sind und die nach der Imprägnierung leicht wieder durch Trocknung zu entfernen sind. Geeignet sind für die Acetate vor allem unsubstituierte Carbonsäuren, insbesondere Essigsäure. Für die Chloride ist vor allem Wasser geeignet. Die zusätzliche Verwendung eines weiteren Lösungsmittels ist dann zweckmäßig, wenn die Salze in der Essigsäure oder im Wasser nicht genügend löslich sind. Als zusätzliche Lösungsmittel kommen diejenigen in Betracht, die inert und mit Essigsäure bzw. Wasser mischbar sind. Genannt seien als Zusätze für Essigsäure Ketone wie Aceton und Acetylaceton, ferner Ether wie Tetrahydrofuran oder Dioxan, Acetonitril, Dimethylformamid, aber auch Kohlenwasserstoffe wie Benzol.
Von jedem der auf die Trägerteilchen aufzubringenden Elemente (Pd/K/Au, Pd/K/Cd, Pd/K/Ba) muß mindestens ein Salz aufgebracht werden. Man kann mehrere Salze eines Elements aufbringen, aber im allgemeinen bringt man von jedem der drei Elemente genau ein Salz auf. Die notwendigen Salzmengen können in einem Schritt oder durch Mehrfachimprägnierung aufgebracht werden. Die Salze können nach bekannten Methoden wie Tränken, Aufsprühen, Aufdampfen, Tauchen oder Ausfällen auf den Träger aufgebracht werden. Alternativ kann zur
Trägerfixierung auch die Soltränktechnik verwendet werden, bei der vorgeformte Edelmetall-Nanoteilchen, beispielsweise Pd/Au in metallischem Zustand aus kolloidaler Lösung auf den Träger aufgebracht werden. Soltränktechnik und Metallsalzimprägnierung können auch kombiniert werden.
Die Herstellung des Vinylacetats erfolgt im allgemeinen durch Leiten von
Essigsäure, Ethylen und Sauerstoff oder Sauerstoff enthaltenden Gasen bei Temperaturen von 100 bis 220 °C, vorzugsweise 120 bis 200 °C, und bei Drucken von 1 bis 25 bar, vorzugsweise 1 bis 20 bar, über den fertigen Katalysator, wobei nicht umgesetzte Komponenten im Kreis geführt werden können. Im allgemeinen hält man die Sauerstoffkonzentration unter 10 Vol.-% (bezogen auf das essigsäurefreie Gasgemisch). Unter Umständen ist jedoch auch eine Verdünnung mit inerten Gasen wie Stickstoff oder Kohlendioxid vorteilhaft. Besonders Kohlendioxid eignet sich zur Verdünnung, da es in geringen Mengen während der Reaktion gebildet wird.
Claims
1. Verfahren zur Herstellung von Vinylacetat in der Gasphase aus Ethylen, Essigsäure, Sauerstoff oder Sauerstoff enthaltenden Gasen an einem Katalysator, der Palladium, Kalium und ein aus der Gruppe Cadmium, Barium und Gold ausgewähltes Element enthält, dadurch gekennzeichnet, daß der Katalysator auf HiFlow-Trägern aufgebracht ist.
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, daß die HiFlow-Träger aus SiO2, AI2O3, ZrO2, TiO2, SiC, Si3N4, BN, B4C3, C, AIN oder Mischungen daraus bestehen.
3. Verfahren nach Anspruch 1 und/oder 2, dadurch gekennzeichnet, daß die Oberfläche der HiFlow-Träger zwischen 5 und 500 m2/g, insbesondere zwischen 10 und 250 m2/g beträgt.
4. Verfahren nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, daß das Porenvolumen der HiFlow-Träger bei 0,2 bis 1 ,2 ml/g liegt.
5. Verfahren nach Ansprüche 1 bis 4, dadurch gekennzeichnet, daß der mittlere Porendurchmesser der HiFlow-Träger zwischen 10 und 500 nm liegt.
6. Verfahren nach Ansprüche 1 bis 5, dadurch gekennzeichnet, daß der Katalysator zusätzlich Cu, Zr und/oder Ti enthält.
