図3に、全固体電池1の製造手順の一例を示した。以下、図1と図3とを参照しつつ全固体電池1の具体的な製造手順について説明する。まず、正極活物質であるLVPの粉体と、LAGPガラスの粉体とを、例えば、質量比で50:50となるように混合したものを一軸油圧プレス加工により、所定の厚さ(例えば、300μm)の成形体とし(s11a)、その成形体を900℃の温度で3時間焼成することで得た焼結体を正極層20とした(s12a)。なお、正極層20は、グリーンシート法を用いて作製することもできる。すなわち、正極活物質と固体電解質とにバインダーを加えてペースト状にした正極層材料を、周知のドクターブレード法などを用いてシート状に成形し、そのシート状の正極層材料を焼成することでも正極層20を作製することができる。しかし、ここでは、バインダーなどの充放電反応に寄与しない物質を含まず、粉体材料のみを一軸圧縮したものを焼成することで、焼結性が高く、緻密な正極層20を得ている。

さらに、袋状のアルミラミネートフィルム(11a、11b)からなる外装体11内に電池本体10を収納するとともに(s20)、外装体11を封止し、タブリード(24、34)の先端側が、正極端子22および負極端子32として、外装体11の外に導出されてなる全固体電池1を完成させる(s21)。具体的には、真空中で、矩形平面形状を有して互いに対面する2枚のラミネートフィルム(11a、11b)間に電池本体10を配置する。このとき、矩形の2枚のラミネートフィルム(11a、11b)の一辺13から、正極層20と負極層30のリードタブ(24、34)の先端側を外方に突出させる。そして、矩形のラミネートフィルム(11a、11b)の四辺同士を溶着し、外装体11を封止する。

このように、本実施例の全固体電池1では、その製造に際し、焼結体からなる正極層20をあらかじめ作製しておき、その正極層20の一主面に焼結体からなる薄膜状の固体電解質層40を形成している。そのため、グリーンシート法において問題となる層間の欠陥が発生し難い。すなわち、グリーンシート法では、正極層20と固体電解質層40のそれぞれのグリーンシートを積層させた状態で焼成するため、各層の熱収縮率に大きな差があると、正極層20と固体電解質層40との層間にひずみが発生し、そのひずみにより結晶構造に欠陥などが生じることがある。なお、上述したように、正極層20の作製にグリーンシート法を用いることもできる。いずれにしても、固体電解質層40を形成する前に焼結体である正極層20を作製しておけばよい。

===特性評価===
実施例に係る全固体電池1が二次電池として動作するか否かを評価するために、上述した手順で作製した全固体電池1に対して充電と放電とを行った。そして、充電容量と放電容量とを測定した。なお、充電に際しては、終止電圧4.3V、130mAh/gとなるまで定電流充電を行うこととした。あるいは、充電電流が0.2μAになった時点で充電を終了させることとした。放電については、終止電圧2.0Vとなるまで、定電流放電を行った。また、全固体電池1を60℃の温度下でC/20の充放電レートで充放電した。その結果、130mAh/gの充電容量と100mAh/gの放電容量とが得られた。

図4に全固体電池1の充放電特性を示した。図4に示したように、本発明の実施例に係る全固体電池1は、LAGPからなる固体電解質層40と、Li金属からなる負極層30とを備えながら、実際に二次電池として動作する。本実施例の全固体電池1では、固体電解質層40と負極層30であるLi金属との間にAlからなる緩衝層50が形成されており、この緩衝層50がLAGPの還元を抑制している。すなわち、本実施例の全固体電池1では、金属からなる緩衝層50により、LAGPとLi金属とが物理的に接触することがない。もちろん、金属からなる緩衝層50は、固体電解質層40との間のイオン伝導を阻害することもない。さらに、実施例に係る全固体電池1では、緩衝層50にLiと合金化するAlを用いており、緩衝層50にLi金属が貼り付けられることで、LiとAlとの界面に合金が形成される。合金化された緩衝層50は、Liの電位よりも貴になり、LAGPが還元され難くなる。

そして、本発明の実施例に係る全固体電池1は、イオン伝導度に優れ、酸化されにくいLAGPからなる固体電解質層40と、金属のうち、最も電位が卑であるLi金属からなる負極層30とを備えている。また、薄膜状の固体電解質層40を備えている。それによって、高い動作電圧と高い体積エネルギー密度とを有するものとなっている。

実施例に係る全固体電池1では、緩衝層50に用いたAlがLiと合金化することで、LAGPの還元を抑制しているものと考えられることから、Al以外の金属、例えば、金(Au)、インジウム(In)、スズ(Sn)、亜鉛(Zn)などの金属、さらにはケイ素(Si)などを緩衝層50に用いることも考えられる。

実施例に係る全固体電池1では、負極層30と正極層20との間に介在する固体電解質層40がLAGPからなる焼結体で形成されている。そのため、負極層30のLi金属を起源としたデンドライトが発生しても、そのデンドライトが固体電解質層40を貫通することがない。もちろん、負極層30にLi合金を用いれば、デンドライトの発生を抑制することができる。

実施例に係る全固体電池1では、緩衝層50をスパッタリングによって形成していたが、塗工した導電性ペーストを乾燥させたり焼き付けたりすることでも形成することができる。いずれにしても、固体電解質層40と負極層30との間に金属からなる緩衝層50が形成されていればよい。

上記実施例に係る全固体電池1では、製造コストを考慮し、ペースト状の電解質層材料を印刷したものを焼成することで固体電解質層40を形成していたが、固体電解質層40をスパッタリングや蒸着などの方法を用いて形成してもよい。それによって、固体電解質層40をさらに薄くし、全固体電池1の体積エネルギー密度をさらに大きくすることができる。いずれにしても、全固体電池に求められる性能とコストとを考慮して適宜な方法で薄膜状の固体電解質層40を形成すればよい。

上記実施例に係る全固体電池1は、ラミネートフィルム(11a、11b)の外装体11内に電池本体10が収納された構造を有していたが、外装体11の素材は、樹脂など、ラミネートフィルムに限らない。もちろん、電池本体10のみを全固体電池として動作させることができることから、外装体11を省略してもよい。また、実施例に係る全固体電池1における積層電極体100は、矩形平板状であったが、円板状など、平板状であればよい。

上記実施例に係る全固体電池1では、正極活物質にLVPを用いていたが、正極活物質はLVPに限らない。例えば、LiCoO2やLiMn2O4などの従来のリチウム二次電池用の正極活物質、MをCoとNiのいずれか一方、あるいは両方として、化学式Li2MP2O7で表される正極活物質などがある。

上記実施例に係る全固体電池1の電池本体10は、積層電極体100の最上層と最下層とに、正極集電体21と負極集電体31とが形成されて、一つの正極層20と一つの負極層30とを備えていたが、正極層20と負極層30とを二つ以上備えていてもよい。図5に二つの正極層20と二つの負極層30とを備えた全固体電池の電池本体10bを示した。図5に示した電池本体10bは、図1に示した全固体電池1における積層電極体100を二つ備え、二つの積層電極体100が正極集電体21を境界にして上下対称となる構造を有している。すなわち、電池本体10bは、最上層あるいは最下層から、最下層あるいは最上層に向けて、順に、負極集電体31、負極層30、緩衝層50、固体電解質層40、正極層20、正極集電体21、正極層20、固体電解質層40、緩衝層50、負極層30、および負極集電体31が積層されてなる。なお、正極集電体21には固体電解質に炭素材料などの導電材を加えたペースト状の電解質材料を焼結させたものを用いることができる。例えば、図5に示したように、電解質材料を正極層20よりも大きな平面領域となるようにシート状に成形し、そのシート状の電解質材料を焼結させて正極集電体21を作製すればよい。そして、正極集電体21において、上下方向から見て正極層20の外側にある領域124にリートタブ23を取り付ければよい。もちろん、正極集電体21は、正極層20と同じ平面形状であっても、積層チップ部品の外部電極のように、電池本体10bの端面に銀ペーストを焼き付けるなどして端面電極を形成し、その端面電極にリードタブ23を取り付けることもできる。銀ペーストなどの金属ペーストを正極集電体21として用いることもできる。

図5に示した電池本体10bの作製手順としては、まず、上層側と下層側とにおける負極集電体31から緩衝層50までの構造を除く上下中央部分の構造200を一体的な焼結体として作製する。例えば、粉体材料を一軸圧縮することで二つの正極層20を作製し、一方の正極層20の一主面に正極集電体21を形成する。正極集電体21が、固体電解質に導電材を加えたもので、かつ正極層20の平面領域よりも大きな平面領域を有するものであれば、固体電解質と導電材とを含むペースト状の材料からなるグリーンシートを一方の正極層20の一主面側に積層し、他方の正極層20をそのグリーンシートに積層する。正極集電体21が正極層20と同じ平面領域を有するものであれば、図3に示した手順と同様にして二つの正極層20の一方の一主面に固体電解質を含んだペースト状の材料を印刷すればよい。

そして、正極集電体21となるグリーンシートや印刷されたペースト状の材料が二つの正極層20によって狭持されてなる積層体の上面と下面とに固体電解質層40となるペースト状の材料を印刷する。それによって、上述した上下中央部分の構造200に対応する積層構造が形成され、この積層構造を焼成すると、当該積層構造が一体化された焼結体となる。次に、この焼結体からなる上下中央部分の構造200の上面と下面とに緩衝層50を形成する。さらに、リードタブ33付きの負極集電体31が形成された負極層30を緩衝層50の表面に積層する。それによって、電池本体10bが完成する。

一般式Li1.5Al0.5Ge1.5(PO4)3で表される化合物を前記固体電解質として、
前記正極活物質と前記固体電解質とを含む粉体材料を平板状の正極層シートに成形する正極層成形ステップと、
前記正極層シートを焼成して焼結体からなる前記正極層を作製する第1焼成ステップと、
前記第1焼成ステップにより得た前記正極層の一主面に前記固体電解質を含むスラリー状の電解質層材料を所定の厚さとなるように印刷する印刷ステップと、
一主面に前記電解質層材料が印刷されてなる前記正極層を焼成して前記正極層の一主面に薄膜状の焼結体からなる前記固体電解質層を形成する第2焼成ステップと、
前記第2焼成ステップにより得た前記固体電解質層の表面に金属からなる緩衝層を形成する緩衝層形成ステップと、
前記緩衝層の表面に平板状のLi金属またはLi合金からなる前記負極層を貼着して前記積層電極体を作製する負極積層ステップと、
