【発明の属する技術分野】
この発明は、金属リングを弾性体に埋設したリングモールド型ダストブーツ、その製造方法及び成形型に関するものであり、リングモールド型のダストブーツの製造に欠くことができない金属リングの支え部をダストブーツ成形後に取り除くと弾性体には金属リングを部分的に露出する切欠きが生じるが、その切欠きをダストブーツ使用状態で外気に露出させないことにより、接着剤を用いることなく金属リングを弾性体内に埋設状態に製作し、金属リングに錆が発生するのを防止することができるものである。

【従来の技術】
従来、ブレーキ、特にディスクブレーキにおいて、ブレーキ作動機構を構成するシリンダとそのシリンダ穴内に嵌合するピストンとの間の隙間や、キャリパを固定のサポートに対して摺動可能に支持する摺動ピンとその摺動ピンが嵌合するピン穴との隙間に、塵埃や水分等が侵入するのを防止するため、シリンダとピストンとの間、又は摺動ピンとサポートとの間に跨がって、ダストブーツが用いられている(例えば、特開平8−14288号公報、実公昭63−25384号公報)。このようなダストブーツは、可撓性ベローズの一方端に形成される内側ビード部がピストンや摺動ピンに形成された周溝に装着されると共に、可撓性ベローズの他方端に形成される肉厚部がシリンダ穴やピン穴のような嵌合穴の開口を取り囲む環状段部に摩擦係合している。ダストブーツは、環状段部への摩擦嵌合を確実にするため、接着剤を塗布した金属リングを肉厚部に一体的に取り付けることにより、リング付きダストブーツとされる。肉厚部において金属リングが露出している場合、環状段部への圧入に工具や機械が必要となり、組付けが複雑化・困難化するという問題がある。
しかしながら、金属リングとゴムとを一体化させるのに接着剤を使用すると、接着剤の材料費や塗布工程に伴う作業費等、ダストブーツのコストが上昇する。そのため、接着剤を使用しないダストブーツが案出されているが、その場合、ダストブーツは金属リングの周囲をゴム等の弾性体で覆ったモールド型ダストブーツとなる。弾性材料は、金属リングに形成した複数の貫通孔に流入することで金属リングと更に一体化される。しかしながら、金属リングの周囲すべてをゴムで覆ったモールド型ダストブーツを製作するには、金属リングを弾性材料が注入される成形型内でインサートとして浮かせた状態で支持しておき、その状態で弾性材料を注入しなくてはならない。そのため、金属リングは、通常、複数の支持ピンによって何箇所かで成形型に対して支持される。
金属リングを両側から挟む支持ピンによって成形型に支持すると、弾性材料の注入後に成形型と支持ピンとを取り外したときに、弾性体には支持ピンが存在していた部分を通して外部から金属リングに通じる孔が生じる。また、ゴム等の弾性体は加硫後にゴムが収縮し、弾性体と金属リングとの間に隙間が発生する。従って、支持ピンが存在していた部分に生じた孔と弾性体と金属リングとの間の隙間とを通して、外部からダストブーツで封じるべき空間に水が侵入する虞がある。このような場合、ブーツの密封が不完全となることになり、本来、奏すべき防水性が確保できない。

【発明が解決しようとする課題】
そこで、この発明が解決すべき課題は、金属リングを埋設したモールド型のダストブーツでは、金属リングを成形型のキャビティ内に支持する支え手段が欠くことができないが、ダストブーツ成形後に成形型と共に支え手段を取り除いた後に弾性体に金属リングを露出させる切欠きが生じても、外部の塵埃や水分等の異物が防塵すべき内部に侵入しないように、接着剤なしで防塵・防水性を損ねることのないモールド型ダストブーツの構造を工夫することである。また、このようなモールド型ダストブーツの製造において、支え手段を介した金属リングの成形型内での支持を工夫して、成形型内に注入される弾性材料の圧力を金属リングの成形型内での位置決めに利用することである。

【課題を解決するための手段】
上記課題解決のために講じた手段は、リングモールド型ダストブーツとして、金属リングが弾性体に埋設されたリングモールド型ダストブーツにおいて、前記弾性体は塵埃や水分等の異物が侵入するのを防止するための少なくとも二つの環状シールを備えており、二つの前記環状シールによって両サイドが挟まれた環状帯領域にはダストブーツ製造時に前記金属リングを支持する支え部を取り去った空所として該金属リングに連通し、前記金属リングが部分的に露出する切欠きが形成されていることを特徴とし、このリングモールド型ダストブーツは、金属リングを支持した成形型内に溶融した弾性材料を注入することで、接着剤を用いることなく製作され、金属リングを支持する支え部を取り除いた後に金属リングを露出させる切欠きが生じることが避けられないが、切欠きは、二つの環状シールで挟まれた環状帯領域に位置しているので、外気との連通が防止され、防水性が保たれる。また、加硫後に弾性体が収縮することによって金属リングと弾性体との間に隙間が生じても、隙間は外気と貫通しないので、防水性が確保される。このリングモールド型ダストブーツにおいて、前記二つの環状シールは、外周面又は内周面に形成された断面円弧状の形状を有する環状凸部シールと、前記外周面又は内周面に交差する環状端面に形成された環状リップシールであり、環状凸部シールは、キャリパの座ぐりやピンスリーブに対応した形状に形成される環状溝に押し込まれることで容易に組付けられ、また、環状リップシールを設けることによって、環状凸部シールとのダブルシールで摺動部への防水性が向上し、環状凸部シールの劣化が生じても、環状リップシールで防水性が確保される。又は環状リップシールの劣化が生じても、環状凸部シールで防水性が確保される。また、前記リングモールド型ダストブーツは、前記二つの環状シールを、ブレーキのピストンが摺動するシリンダボディのシリンダ穴開口部を取り囲む環状段部、又はキャリパを固定のサポートに対してスライドさせるために摺動ピンが案内されるピンスリーブに形成されている環状段部に配置することでディスクブレーキに適用されている。ダストブーツが、シリンダボディとピストンとの間、又はキャリパを支持するサポートと摺動ピンとの間を封鎖する態様で配設されるように、ディスクブレーキに適用される場合、環状段部に保持されるブーツ端部は金属リングが弾性体に埋設されたモールド型の構成であり、金属リングによって環状段部への取付けが確実となる。

また、上記課題解決のために講じた手段は、リングモールド型ダストブーツの製造方法として、成形型で形成されるキャビティ内に金属リングを配置し、前記キャビティ内に溶融した弾性材料を注入することにより前記金属リングが埋設されたダストブーツを製造するリングモールド型ダストブーツの製造方法において、前記金属リングは、その軸方向一側端面と径方向外周面とに当接する複数の支え部を介して前記成形型に位置決めされ、前記溶融した弾性材料は、その圧力によって前記金属リングに作用する押さえ力が前記支え部で受け止められる方向に、前記金属リングに向かって注入されることを特徴としている。従って、金属リングを接着剤によることなく弾性体に保持させることが可能となり、モールド型ダストブーツの製造について工程数等の観点から安価に製造することができる。溶融した弾性材料を注入するときに弾性材料の圧力によって金属リングに作用する押さえ力は、金属リングの軸方向一側端面と径方向外周面とに当接する支え部で受け止められる。溶融した弾性材料の注入時の圧力は、金属リングに対して軸方向他側から軸方向一側に向かって且つ径方向内側から径方向外側に向かって作用し、金属リングをその複数の支え部に向かって押し付けるので、金属リングは安定的に位置決めされる。特に、弾性材料が金属リングを内周又は外周から押す圧力に差が生じても、高い圧力がかかった方向の支え部に金属リングの径方向外周面が押し付けられて、成形型内での位置決めが安定する。また、金属リングの剛性が低い場合でも、金属リングを変形させず、安定的に位置決めできるので、シールの精度が確保される。

更に、上記課題解決のために講じた手段は、リングモールド型ダストブーツの成形型として、金属リングが配置されるキャビティを形成すると共に溶融した弾性材料が注入される注入口を備えた成形型、及び前記金属リングを位置決め状態に支持し且つ前記注入口から注入された前記弾性材料の圧力によって前記金属リングに作用する押さえ力を受け止めるため、前記成形型に設けられ且つ前記金属リングの軸方向一側端面と当接する支え面と径方向外周面とに当接する支え面とから成る複数の支え部から成ることを特徴としている。このリングモールド型ダストブーツの成形型において、前記支え部は、前記金属リングの前記軸方向一側端面に当接する支え面と、前記金属リングの前記径方向外周面とに当接する支え面とが、互いに対をなして設けられている。リングモールド型ダストブーツの成形型によれば、成形型としての構造が簡素化される。支え部は、成形型の一部として一体的に形成するのが好ましい。即ち、金属リングの片側だけに配置した支持ピンで金属リングを支持することも考えられるが、そのような構造では、弾性材料の高い注入圧力に起因して金属リングに作用する力が大きくなり、支持ピンが座屈を起こすことがある。座屈したピンで金属リングを支えている状態で成形されたブーツの品質は低下して歩留りが低下し、更には成形型のメンテナンス等の対処も必要となり、製造コストが高くなる。支え部を成形型の一部として一体的に形成することにより、支え部は座屈を起こすことなく金属リングを安定して支持し、成形型のメンテナンスが容易になる。

【実施例】
次いで、図面を参照しながらこの発明の実施例を説明する。図1はこの発明によるダストブーツの一実施例を示す一部断面図である。図1に示されたダストブーツは、ディスクブレーキの作動機構であるピストン20とキャリパのシリンダボディ30との間に配設されるピストンブーツ1として適用されている。ピストンブーツ1は、全体として環状の形状を有しているが、図ではその一部を切断して示している。筒状のピストン20はシリンダボディ30のシリンダ穴31内において、図示しないシリンダ室内に供給される油圧の圧力作用により、図中の矢印Aで示す方向に摺動する。シリンダボディ30には、シリンダ穴31が開口する開口部33の周囲に環状端面35と内側に面した周面36とを有する環状段部34が形成されている。周面36には、断面円弧状の環状凹部37が形成されている。ピストン20は、シリンダ穴31内に外周面22で嵌合する嵌合部21よりも小径の先端部23を備えており、先端部23の外周面には断面矩形の環状溝24が形成されている。
ピストンブーツ1は、全体的には環状の形状を有しており、外周側に形成されていてシリンダボディ30の環状段部34に係合する第1端部2、内周側に形成されていてピストン20の環状溝24に係合する第2端部3、及び第1端部2と第2端部3とを一体的に接続し且つ自在に変形して第1端部2と第2端部3との相対的な動きを許容する蛇腹部4から成り、後述する金属リング5以外はゴム等の弾性材料から形成されている。ピストンブーツ1は、ピストン20の環状溝24とシリンダボディ30の環状段部34との間に跨がって設けられることにより、シリンダ穴31とピストン20との摺動面に塵埃や水分等が侵入するのを防止している。第2端部3及び蛇腹部4は、従来のピストンブーツのものと同じ構造でよい。第1端部2は、その内部に金属リング5が芯金として埋設されたリングモールド端部であり、金属リング5は、第1端部2の形を保持し、シリンダボディ30の環状段部34に第1端部2を確実に嵌合させる機能を奏する。金属リング5は、切欠き10を通じて外側に露出している。
ピストンブーツ1は第1端部2の外周にシールを有する形式のものであり、第1端部2の外周面6には、断面円弧状の環状凸部7が形成されている。環状凸部7は、シリンダボディ30の周面36に形成されている環状凹部37に弾性体の弾性力を以て嵌合し、塵埃や水分等が外部から第1端部2を通過してブーツ内部へ侵入するのを防止する環状凸部シール11を形成している。また、第1端部2の環状端面8には、環状リップ部9が一体的に形成されている。環状リップ部9は、シリンダボディ30の環状端面35に当接することにより、環状凸部シール11の内側で塵埃や水分等が第1端部2を通過するブーツ内部へ侵入するのを防止する環状リップシール12を形成している。金属リング5が露出する切欠き10は、環状凸部シール11と環状リップシール12とで両サイドが挟まれた環状帯領域13内で開口しており、環状凸部シール11が健在であれば、切欠き10を通じて塵埃や水分等が金属リング5に侵入することはない。第1端部2は、金属リング5が埋設された肉厚に形成されているので、ゴムの弾性によって、締め代の吸収ができると共に組付け時の環状段部34への圧入が容易になり手作業での圧入も可能となる。切欠き10は環状凸部7の端に掛からない位置に形成されているので、切欠き10は、防水性を悪くしない。また、環状リップ部9は、外方に傾斜しており、環状段部34への組付け時の捩じれを防止することができる。

図2は、この発明によるダストブーツの別の実施例を示す断面図である。図2に示されたダストブーツは、ディスクブレーキのキャリパの摺動機構である摺動ピン60と固定のサポート(又はキャリパ)70との間に配設されるピンブーツ40として適用されている。ピンブーツ40は、詳細を後述するように、図1におけるピストン20及びシリンダボディ30に相当するものとして、それぞれ摺動ピン60又はサポート70としたものであり、リングモールド部である第1端部42はその内周にシールを有する形式のものである。摺動ピン60はサポート70のスライド穴71内において、キャリパを図中の矢印Bで示す方向に摺動案内する。スライド穴71が開口するサポート70の開口部72の近傍に筒状部73が突出して形成されている。サポート70には、筒状部73に近接した環状端面75と外側に面した周面76とを有する環状段部74が形成されている。周面76には、断面円弧状の環状凹部77が形成されている。また、摺動ピン60は、スライド穴71内に嵌合する嵌合部61よりも大径の先端部62を備えており、先端部62には断面矩形の環状溝63が形成されている。
ピンブーツ40は、サポート70の環状段部74に係合する第1端部42、摺動ピン60の環状溝63に係合する第2端部43、及び第1端部42と第2端部43とを一体的に接続し且つ自在に変形して第1端部42と第2端部43との相対的な動きを許容する蛇腹部44から成り、後述する金属リング45以外はゴム等の弾性材料から形成されている。第2端部43及び蛇腹部44は、従来のピンブーツのものと同じ構造でよい。第1端部42はその内部に金属リング45が芯金として埋設されたリングモールド端部であり、金属リング45は第1端部42の形を保持し、サポート70の環状段部74に第1端部42を確実に嵌合させるように機能する。金属リング45は、切欠き50を通じて外側に露出している。
ピンブーツ40は、第1端部42の内周にシールを有する形式のものである。第1端部42の環状端面48には、環状リップ部49が一体的に形成されている。環状リップ部49は、サポート70の環状端面75に当接することにより、塵埃や水分等が外部から第1端部42を通過してブーツ内部へ侵入するのを防止する環状リップシール51を形成している。また、第1端部42の内周面46には環状凸部47が形成されている。環状凸部47は、サポート70の周面76に形成されている環状凹部77に弾性体の弾性力を以て嵌合し、環状リップシール51の内側で第1端部42を通過してブーツ内部へ侵入するのを防止する環状凸部シール52を形成している。切欠き50は、環状リップシール51と環状凸部シール52とで両サイドが挟まれた環状帯領域53内で開口しており、環状リップシール51が健在であれば、切欠き50を通じて塵埃や水分等が金属リング45に侵入することはない。加硫後にゴム等の弾性体が収縮して金属リング45の周りに隙間が生じたときでも、その隙間は外気と連通しないので、防水性が確保される。切欠き50は環状凸部47の端に掛からないように形成されているので、切欠き50は防水性を悪くしない。また、環状リップ部49は外方に傾斜しており、環状段部74への組付け時の捩じれを防止することができる。

次に、図3〜図7を参照して、この発明によるダストブーツの製造方法を説明する。図3はこの発明によるダストブーツの製造方法の一例を示す断面図、図4は図3に示す製造方法で用いられる成形型の中型、下型を示す平面図、図5は図4に示す成形型の中型を示す斜視図である。図3〜図7に示す例は、ピストンブーツ1の製造を説明する図であり、成形型80は、下型81、下型81に対応した上型82、及び下型81と上型82との間で且つ外周側に配置された中型83から構成されている。下型81、上型82及び中型83は、組み合わされた状態では、互いに対向する面によって、成形すべきピストンブーツ1の自然状態に応じた形状のキャビティ84を形成している。キャビティ84は、第1端部2に対応したキャビティ部分84a、第2端部3に対応したキャビティ部分84b、及び蛇腹部4に対応したキャビティ部分84cから成っている。ピストンブーツ1の第1端部2については、リップ部の一部を含む内周面は下型81によって定められ、軸方向の一端面は中型83によって定められている。第1端部2の環状凸部7を含む外周面、軸方向の他端面、及びリップ部の他の部分は、上型82、中型83によって定められている。金属リング5は、中型83の6等分された位置において、中型83から一体的に上方且つ径方向内方に向かって突出して形成された支え部85によって、キャビティ84内に保持されている。即ち、金属リング5は、各支え部85において、軸方向一側端面(下側端面)15の外側部分が棚状の支え面86によって、また外周面16の下側部分が周壁状の支え面87によって支持されている。上型82には、溶融した弾性材料を注入するため、キャビティ84の最も内周側、即ち第2端部3に対応した部分に連通する複数の注入口88が、支え部85に対応した6等分された位置に形成されている。
注入口88から注入された溶融弾性材料は、第2端部3に対応したキャビティ部分84bから蛇腹部4に対応したキャビティ部分84cを経て、注入状態を示す説明図である図6に示すように、第1端部2に対応したキャビティ部分84aに流入する。キャビティ部分84aに流入した溶融弾性材料の圧力は、大部分が、金属リング5の内周面17と軸方向他側端面(上側端面)18に強く作用して金属リング5を支持する各支え面86,87に押し付ける。溶融ゴムの圧力は、金属リング5を回り込んで外周面16と軸方向一側端面(下側端面)15に弱く作用する。従って、金属リング5は、多少、支え部85にガタ89(図6)を伴って支持されていても、溶融弾性材料の圧力によってガタのない支え部85に押し付けられる方向に力を受け、位置決めが安定する。これに対して、図7に示すように、金属リング5の支え部85による支持が、金属リング5を軸方向一側端面(下側端面)15の内側部分と内周面17の下側部分とで支持するように構成されている場合には、溶融弾性材料の圧力は金属リング5を支え部85から外す方向に作用し、位置決め安定性が悪くなる。また、金属リング5の剛性が低い場合は、溶融弾性材料の圧力に差が生じると、高圧側では金属リング5を外周側に押し、反対の低圧側では内周側の支え部に支持される。その場合、金属リング5は変形を起こし易くなり、シールの寸法精度が悪くなる。上記の例では、ピストンブーツ1の製造例を示したが、ピンブーツ40の場合も金属リングはその軸方向一側端面と径方向内周面とに当接する支え部により同様に製造される。

【発明の効果】
以上のとおり、ダストブーツの肉厚端部を金属リングが弾性体内に埋設されたモールド型構造とする場合、製造に際して成形型に金属リングを支持する支え部を欠くことができないために、弾性体には支え部を取り去った空所として金属リングに連通する切欠きが生じるのが避けられないが、切欠きを二つの環状シールで両サイドで挟まれた環状領域に設けることで、切欠きは外部との間を環状シールで遮られるので、金属リングを接着剤なしでモールドによって弾性体に保持したダストブーツを得ることができる。従って、金属リングの防水性が確保され、錆びにくくしている。また、ダストブーツの製造方法においては、金属リングは支え部において下側端面と径方向外周面又は内周面とに支持されるので、溶融した弾性材料が金属リングに作用する圧力を、金属リングを支え部に安定的に保持する方向に作用させる力として利用することができる。従って、金属リングの剛性が低くても、金属リングをブーツの肉厚端部内に安定的に位置決めして、シールの寸法精度を確保することができる。更に、ダストブーツの成形型においては、支え部を成形型の一部として構成することができ、成形型の構造が簡単になると共に、メンテナンスが容易になる。
