【発明の属する技術分野】
本発明は、内燃機関の排気ガスを浄化する際に排気ガス中の未燃燃料分を低温時に吸着して高温時に放出する未燃燃料吸着機能を有する内燃機関の排気浄化装置に関する。

【従来の技術】
内燃機関の排気ガスは、三元触媒などの排気浄化触媒によって浄化された後に大気に放出される。排気浄化触媒は、ある所定の活性化温度にならないと本来の浄化性能を発揮し得ない。排気ガス中に含まれる成分のうちで浄化されるものの一つとして、完全に燃焼せずに排気ガス中に含まれることとなった未燃燃料分である炭化水素HCがある。特に、冷間始動直後の排気ガスにはこの炭化水素HCが多量に含まれる。

そこで、冷間始動時に排気ガス中の未燃燃料を吸着する吸着部材を排気通路上に配置し、排気浄化触媒がある程度暖まった後に吸着部材から未燃燃料を放出させて排気浄化触媒で浄化するようにした排気浄化装置が実用化されている。このような吸着部材は、一般にHC吸着材と呼ばれている。排気浄化触媒自体に未燃燃料を吸着する物質を担持させ、HC吸着材の機能と排気浄化触媒の機能とを一体化させたものも知られている。HC吸着材としては、特開平7-232084号公報に記載のものなどが知られている。

【発明が解決しようとする課題】
上述した公報に記載されているHC吸着材もそうであるが、このようなHC吸着材は低温時に未燃燃料を吸着して高温時に未燃燃料を放出するのが一般的な性質である。そこで、排気ガス中の炭化水素HCをより多く吸着し、かつ、排気浄化触媒が活性化温度となるまで、吸着した炭化水素HCをより確実に保持しておくことができるような改善が望まれていた。

従って、本発明の目的は、排気ガスを浄化するに際して、冷間始動後の未燃燃料の吸着を確実に行い、排気ガスの浄化効率を向上させることのできる内燃機関の排気浄化装置を提供することにある。

【課題を解決するための手段】
請求項1に記載の内燃機関の排気浄化装置は、内燃機関の排気通路上に配設されて排気ガス中の未燃燃料を吸着・放出する機能を有するもので、排気通路上に形成された拡径部と、拡径部の内部に配置され、低温時に未燃燃料を吸着し、高温時に吸着した未燃燃料を放出する筒状の吸着部材と、拡径部内の吸着部材の上流側に形成された第一空間と、拡径部内の吸着部材の下流側に形成され、第一空間よりも容積の小さい第二空間とを備えていることを特徴としている。

【発明の実施の形態】
まず、請求項1に記載の発明(第一発明)及び請求項1に従属する請求項2及び3に記載の発明についての実施形態(第一実施形態)について説明する。本実施形態(第一実施形態)の排気浄化装置を有するエンジン(内燃機関)1を図1に示す。エンジン1は、多気筒エンジンであるが、ここではそのうちの一気筒のみを断面図として示す。エンジン1は、図1に示されるように、点火プラグ2によって各シリンダ3内の混合気に対して点火を行うことによって駆動力を発生する。エンジン1の燃焼に際して、外部から吸入した空気は吸気通路4を通り、インジェクタ5から噴射された燃料と混合され、混合気としてシリンダ3内に吸気される。シリンダ3の内部と吸気通路4との間は、吸気バルブ6によって開閉される。シリンダ3の内部で燃焼された混合気は、排気ガスとして排気通路7に排気される。シリンダ3の内部と排気通路7との間は、排気バルブ8によって開閉される。

吸気通路4上には、シリンダ3内に吸入される吸入空気量を調節するスロットルバルブ9が配設されている。このスロットルバルブ9には、その開度を検出するスロットルポジションセンサ10が接続されている。また、スロットルバルブ9は、スロットルモータ11と連結されており、スロットルモータ11の駆動力によって開閉される。スロットルバルブ9の近傍には、アクセルペダルの操作量(アクセル開度)を検出するアクセルポジションセンサ12も配設されている。さらに、吸気通路4上には、吸入空気量を検出するためのエアフロメータ13も取り付けられている。

エンジン1のクランクシャフト近傍には、クランクシャフトの位置を検出するクランクポジションセンサ14が取り付けられている。クランクポジションセンサ14の出力からは、シリンダ3内のピストン15の位置や、エンジン回転数を求めることもできる。エンジン1には、エンジン1のノッキングを検出するノックセンサ16や冷却水温を検出する水温センサ17も取り付けられている。

さらに、排気通路7上には、その上流側に始動時触媒24が配設されており、さらにこの下流側に未燃燃料である炭化水素HCを吸着するHC吸着部19が配設されている。始動時触媒24は、シリンダ3に近い位置にあるので、エンジン1の始動直後に排気ガスによって早期に活性化温度にまで昇温され、より早期に排気ガスの浄化を開始する目的で設置された浄化触媒である。

HC吸着部19は、始動時触媒24によって浄化されずに下流側に流れた未燃燃料である炭化水素HCを吸着する。炭化水素HCが始動時触媒24によって浄化されない場合としては、始動時触媒24が活性化温度に達していない場合や、達していても、その浄化能力を超えた炭化水素HCがシリンダ3から排出された場合などが考えられる。このHC吸着部19については、追って詳しく説明する。

HC吸着部19の下流側には、排気ガスを浄化する排気浄化触媒20が配設されている。排気浄化触媒20の内部には、モノリス型コンバータ20aが収納されている。コンバータ20aは、ハニカム状の断面を持ち、その表面にはプラチナやロジウムなどの触媒金属が担持されている。始動時触媒24及び排気浄化触媒20は、三元触媒であり、排気ガス中の炭化水素HC、一酸化炭素CO、窒素酸化物NOxを浄化する。HC吸着部19と排気浄化触媒20との間には、排気浄化触媒20に流入する排気ガスの排気空燃比を検出する酸素センサ21(図2以降の図には図示せず)が配設されている。

酸素センサ21は、排気ガス中の酸素濃度から、排気ガスの排気空燃比がリーン側にあるかリッチ側にあるかを検出するものである。酸素センサ21は、所定の活性化温度に達しないと有効に機能しないので、早期に活性化温度に昇温されるように供給される電力によって発熱するヒータが内蔵されている。本実施形態においては、これらのHC吸着部19や三元触媒である排気浄化触媒20、排気空燃比を検出する酸素センサ21、酸素センサ21の検出結果に基づいて燃料噴射量を演算する電子制御ユニット(ECU)18などで排気浄化装置が構成されている。

これらの点火プラグ2、インジェクタ5、スロットルポジションセンサ10、スロットルモータ11、アクセルポジションセンサ12、エアフロメータ13、クランクポジションセンサ14、ノックセンサ16、水温センサ17、酸素センサ21やその他のセンサ類は、エンジン1を総合的に制御するECU18と接続されており、ECU18からの信号に基づいて制御され、あるいは、検出結果をECU18に対して送出している。ECU18には、チャコールキャニスタ22によって捕集された燃料タンク内での蒸発燃料を吸気通路4上にパージさせるパージコントロールバルブ23なども接続されている。

上述したHC吸着部19について詳しく説明する。HC吸着部19の拡大断面図を図2に示す。

図2に示されるように、HC吸着部19は、排気通路7上に形成された拡径部19a及びその内部に構築されている。拡径部19aは、その上流側及び下流側の排気通路7の双方に対して、内径が拡張された形態を有している。そして、拡径部19aの内部には、筒状(ここでは円筒状)の吸着部材19bが配設されている。吸着部材19bは、排気ガスの流れ方向に多数の微小な貫通孔を有するハニカム状の構造体であるが、その中央部に排気ガスの流れ方向に平行な孔部19cが形成されている。孔部19cは上述した微小な貫通孔ではなく、大きな内径を有しており、本実施形態では拡径部19aの上流側及び下流側の排気通路7の内径とほぼ等しくされている。

吸着部材19bは、ハニカム状とされることでその表面積が増やされており、その表面には炭化水素HCを吸着する物質がコーティングされている。また、吸着部材19bの外周は、必ずしも拡径部19aの内壁に接触していなくても良いが、内壁に対して近接するようにされ、この隙間を排気ガスが流れないようにしてある。

拡径部19aの内部において、吸着部材19bの上流側及び下流側の双方には空間が形成されている。ここでは、吸着部材19bの上流側に第一空間19d、下流側に第二空間19eが形成されている。拡径部19aは、この第一空間19d及び第二空間19eにおいて、その内径を拡大あるいは縮小させている。そして、第一空間19dの容積の方が第二空間19eの容積よりも大きく、言い換えれば、第二空間19eの容積の方が第一空間19dの容積よりも小さくされている。

また、吸着部材19bの上流側には、第一空間19dに突出するようにガイド部材19fが配設されている。ガイド部材19fは、排気通路7から流れてきた排気ガスを吸着部材19bの孔部19cに導く役目を持っている。ガイド部材19fは、円筒状・ファンネル状の形態を有しており、その内径は上流側から下流が向けて縮小されている。そして、下流側の端部内径が孔部19cの内径と等しくされ、吸着部材19bに対して結合されている。なお、本実施形態では、ガイド部材19fを吸着部材19bに結合させたが、必ずしも結合されていなくても良く、ガイド部材19fと吸着部材19bとの間に隙間が形成されても良い。

上述した構造のHC吸着部19に冷間始動直後の排気ガスが流入した場合の排気ガスの流れと、それに伴う排気ガス中の炭化水素HCの吸着について説明する。

上流側からHC吸着部19に流れてきた排気ガスは、拡径部19a内の第一空間19dにおいて、その体積を膨張させることができる。排気ガスが膨張することで排気ガスの温度が下がり、排気ガスによって暖められるHC吸着部19全体(特に吸着部材19b)の温度が下がる。HC吸着部19(特に吸着部材19b)の温度を下がるので、吸着部材19bに一旦吸着された炭化水素HCの吸着部材19bからの脱離を遅らせることができる。

また、拡径部19a内に流れ込んだ排気ガスは、体積を膨張させつつ、ガイド部材19fによって案内されて、その大部分が吸着部材19bの孔部19cに流れ込む。そして、第二空間19eに達して下流側の排気通路7に流れる際に、排気ガスは今度はその体積を縮小させる。ここで、第一空間19dと第二空間19eとの間に気圧差が生じ、第一空間19dの圧力が第二空間19eの圧力よりも低くなる。

この気圧差によって孔部19cから流れ出た直後の排気ガスの一部が、吸着部材19bの内部(孔部19cでない部分)を通過しつつ逆流して第一空間19dに還流する。第一空間19dに還流しない排気ガスは、下流側の排気通路7に流れる。即ち、拡径部19aの内部に第一空間19dと第二空間19eとを設け、その容積を変えることによって、このような還流を形成させることができる。

排気ガスが第一空間19dに還流する際に、排気ガス中の炭化水素HCが吸着部材19bに吸着される。また、排気通路7の中を流れる排気ガスは、外気に触れる排気管側、即ち、排気通路7の外周部近傍の温度が低く、中心部の温度が高い状態となっている。このため、孔部19cから流れ出して第一空間19dに還流する排気ガスは、排気ガスの中でも比較的温度の低い部分であり、吸着部材19bの温度上昇を抑制して、吸着部材19bに一旦吸着された炭化水素HCの吸着部材19bからの脱離を遅らせることができる。

反対に、孔部19cから流れ出して第二空間19eを経て下流側に流れる排気ガスは、排気ガスの中でも比較的温度の高い部分であり、排気浄化触媒20をより早期に活性化温度まで昇温させるのに都合がよい。さらに、一旦第一空間19dに還流された排気ガスは、孔部19cを通過した後、もう一度第一空間19d側に還流され得る。即ち、排気ガスは、その一部がHC吸着部19で循環されることになり、吸着部材19bによる排気ガス中の炭化水素HCの吸着がより確実に行われるようになる。

なお、上述した還流現象は、排気ガスの通過流速などによっては効果的に形成され得ない場合も考えられるが、その場合であっても、吸着部材19bの内部(孔部19cでない部分)を通過するのは、排気ガスの比較的温度の低い部分であるため、吸着部材19bの温度上昇を抑制する効果がある。

本実施形態によれば、排気ガス中の炭化水素HCをより確実に吸着部材19bに吸着させることができると共に、吸着部材19bの温度上昇を抑制して、吸着部材19bからの炭化水素HCの脱離を遅らせることができる。これによって、HC吸着部19の温度が上昇して炭化水素HCがHC吸着部19から脱離する頃には、排気浄化触媒20は活性化温度に達しており、HC吸着部19から放出された炭化水素HCは排気浄化触媒20によって浄化される。

本実施形態の排気浄化装置を有するエンジン(内燃機関)の構成は、上述した図1に示すエンジンと同一であるので、ここではその詳しい説明を省略する。以下、同一又は同等の構成に関しては同一の符号を持って説明する。本実施形態の排気浄化装置は、上述した第一実施形態とは未燃燃料吸着機能を有する部分、即ち、HC吸着部19の構成が異なる。以下、HC吸着部19について詳しく説明する。HC吸着部19の拡大断面図を排気浄化触媒20と共に図3に示す。

図3に示されるように、HC吸着部19は、排気通路7上に形成された拡径部19aとして構築されている。拡径部19aは、その上流側及び下流側の排気通路7の双方に対して、内径が拡張された形態を有している。そして、拡径部19aの内部には、筒状(ここでは円筒状)の吸着部材(未燃燃料吸着部材)19bが配設されている。吸着部材19bは、排気ガスの流れ方向に多数の微小な貫通孔を有するハニカム状の構造体であるが、その中央部に排気ガスの流れ方向に平行な貫通流路19cが形成されている。

本実施形態においては、貫通流路19cは、吸着部材19b自体の孔部によって形成されている。貫通流路19c、即ち、吸着部材19bの孔部の内径は、その下流側に比して上流側が大きくなるように形成されている。ここでは、貫通流路19cの断面は円形である。断面が円形でない場合、内径が小さいとは、断面積が小さいということである。

吸着部材19bは、ハニカム状とされることでその表面積が増やされており、その表面には炭化水素HCを吸着する物質がコーティングされている。また、吸着部材19bの外周は、必ずしも拡径部19aの内壁に接触していなくても良いが、内壁に対して近接するようにされ、この隙間を排気ガスが流れないようにしてある。

上流側からHC吸着部19に流れてきた排気ガスは、排気通路7内で排気通路7の内面に近い側が温度が低くなっている。これは、排気通路7を構成する排気管自体が外気によって冷やされるので、この排気管内面に近い排気ガスは冷やされ、排気管断面において中心部に近い部分を流れる排気ガスは、比較的高い温度を維持するからである。

このように温度分布が生じた排気ガスが拡径部19a内に流入すると、排気通路7の断面中心付近を流れる温度の高い排気ガスは、吸着部材19bの中央に位置する貫通流路19cをそのまま通過して下流側に流れ、下流側の排気浄化触媒20をより早期に昇温させる。一方、排気通路7の断面外周寄りの温度の低い排気ガスは吸着部材19b自体を通過し、排気ガス中の未燃燃料成分である炭化水素HCが吸着部材19bに吸着される。

このとき、貫通流路19cの内径が下流側に行くにつれて小さくなるので、貫通流路19c内を流れる温度の高い排気ガスの流速は、下流に行くにつれて速くなる。この結果、温度の高い排気ガスは、吸着部材19bの通過後に慣性力によって下流側の排気浄化触媒20内に導かれやすくなり、より早期に排気浄化触媒20を昇温させる。排気浄化触媒20の温度がある程度昇温されていれば、排気浄化触媒20によって排気ガスは浄化される。あるいは、温度の高い排気ガス自体の温度によって、排気ガスが浄化される。

一方、温度の低い排気ガスは、上述したように吸着部材19b本体に流れ込む。そして、排気ガス中の炭化水素HCが吸着部材19bに吸着される。このように、吸着部材19b本体に流入する排気ガスは比較的低温であるため、吸着部材19b自体の温度上昇が抑制されることとなる。この結果、吸着部材19bからの炭化水素HCの離脱を抑制することができる。その間、下流側の排気浄化触媒20は、貫通流路19cを通過した比較的高温の排気ガスによってより早期に昇温される。

さらに、上述したように貫通流路19c内を通過するガス流速は下流側に行くにつれて速くなることによって、貫通流路19cの下流側出口近傍の排気ガスも貫通流路19cから流出する排気ガスによって吸引されるようにして下流側の排気浄化触媒20側に流れる。貫通流路19cの下流側出口近傍の排気ガスが下流側に吸引されることに伴って、吸着部材19b自体の内部を通過して下流側に流れる温度の低い排気ガスの流れが促進される。この結果、吸着部材19b自体の内部を通過する排気ガス量が増加し、吸着部材19bに吸着される炭化水素HCの量を増加させることができる。吸着部材19bに吸着される炭化水素HCの量を増加させることができるので、排気ガスの浄化性能を向上させることができる。

また、貫通流路19cの内径を上流側から下流側に向けて縮径させることによって、貫通流路19cを通過する排気ガスの温度を低下させくくする(吸着部材19b自体に熱が吸収されにくくする)ことができ、より早期の下流側の排気浄化触媒20を昇温させることができる。

本実施形態によれば、排気ガス中のより多くの炭化水素HCをより確実に吸着部材19bに吸着させることができると共に、吸着部材19bの温度上昇を抑制して、吸着部材19bからの炭化水素HCの脱離を遅らせることができる。HC吸着部19の温度が上昇して炭化水素HCがHC吸着部19から脱離する頃には、排気浄化触媒20は活性化温度に達しており、HC吸着部19から放出された炭化水素HCは排気浄化触媒20によって浄化され、浄化性能が向上する。

図4に本発明の第三実施形態を示す。本実施形態は、上述した第二実施形態とは、貫通流路19cの形成形態が異なるだけである。このため、上述した第二実施形態と同一又は同等の構成部位については、同一の符号を付してその詳しい説明を省略する。本実施形態では、貫通流路19cが、吸着部材19bの中央に形成された孔部の内部に配設された筒状部材19gによって形成されている。この筒状部材19gの内径を上流側から下流側にかけて縮径させることで、貫通流路19cの内径を上流側から下流側にかけて小さくしている。なお、吸着部材19bの中央に形成された孔部の内径は一定である。

このようにしても、上述した第二実施形態と全く同様の効果が得られ、非秋浄化性能を向上させることができる。また、本実施形態によれば、温度の高い排気ガスの流れと吸着部材19bとの間に筒状部材19gが介在することになるため、排気ガスの熱による吸着部材19bの昇温がさらに行われにくくなり、吸着した炭化水素HCの早期脱離をより一層抑止することができる。ただし、別部材として筒状部材19gが必要になるということにもなる。従って、第二実施形態及び第三実施形態は、適宜その状況に応じて選択すればよい。

次に、請求項8に記載の発明(第三発明)及び請求項9に記載の発明(第四発明)についての実施形態(第四〜第八実施形態)について説明する。これらの実施形態の排気浄化装置を有するエンジン(内燃機関)の構成は、上述した図1に示すエンジンと同一であるので、ここではその詳しい説明を省略する。以下、同一又は同等の構成に関しては同一の符号を持って説明する。本実施形態の排気浄化装置は、上述した第一〜第三実施形態とは未燃燃料吸着機能を有する部分、即ち、HC吸着部19の構成が異なるので、各実施形態毎にHC吸着部19について詳しく説明する。
