【発明の属する技術分野】
本発明は、液晶表示装置に関し、特に、大画面でしかも高精細な液晶表示装置に関する。

【従来の技術】
強誘電性液晶はメモリー性、高速応答性、広視野角といった優れた特長を有しており、単純マトリクス方式によって高精細大容量表示が可能である〔N. A. Clark and S. T. Lagerwall:Appl. Phys. Lett 36(1980)899. 参照〕。図11に、強誘電性液晶表示装置の従来構造の一例を概略的な断面図で示す。

従来の強誘電性液晶表示装置は、2枚のガラス基板12a・12bを備えている。一方のガラス基板12aの表面にはインジウム錫酸化物(一般にITOと略称される)等からなる透明な信号電極13aが複数本互いに平行に配置され、その上にはSiO2 等からなる透明絶縁膜14aが形成される。

信号電極と対向するもう一方のガラス基板12bの表面にはITO等からなる透明な走査電極13bが、信号電極13aと直交する向きに複数本互いに平行に配置されており、この走査電極13bも、SiO2 等からなる透明絶縁膜14bで被覆される。

各透明絶縁膜14a・14b上には、ラビング処理などの一軸配向処理が施された配向膜15a・15bが形成される。配向膜15a・15bとしては、ポリイミド膜、ナイロン膜、ポリビニルアルコール膜などの有機高分子膜や、SiO斜方蒸着膜などが用いられる。配向膜15a・15bとして有機高分子膜を用いた場合は、通常、液晶分子が電極基板に対してほぼ平行に配向するように配向処理がなされる。

以下では、信号電極13a、透明絶縁膜14a、および配向膜15aが順次積層されたガラス基板12aを、電極基板10と称する。同様に、走査電極13b、透明絶縁膜14b、および配向膜15bが順次積層されたガラス基板12bを、電極基板11と称する。

電極基板10および11は、一部に注入口を残して封止剤16で貼り合わされ、配向膜15a・15bの間に形成される間隙に、上記注入口から強誘電性液晶17が導入される。その後、上記注入口は、封止剤30で封止される。

このようにして貼り合わされた電極基板10・11は、偏光軸が互いに直交するように配置された2枚の偏光板18a・18bで挟まれる。表示面積が広い場合には、2枚の電極基板10・11が互いに平行に一定のセル厚で対向するように、球状のスペーサ19が散布される。

強誘電性液晶の分子20は、図12に示すように、分子の長軸方向と直交する方向に自発分極21を持つ。それゆえ、強誘電性液晶の分子20は、信号電極13aと走査電極13bとの間に印加される電圧から作られる電界と、自発分極21とのベクトル積に比例した力を受け、円錐軌跡22の表面上を運動する。

このため、観察者から見ると、強誘電性液晶の分子20は、図13に示すように、円錐軌跡22の両軸の位置A・Bの間をスイッチすることになる。このとき、例えば、偏光板18a・18bの一方の偏光軸が、分子20が位置Aにある場合の分子長軸の方向38aと一致するように、且つ他方の偏光軸が方向38bと一致するように配置すれば、分子20が位置Aにスイッチしたときに暗視野が得られる。また、分子20が位置Bにスイッチしたときに、複屈折によって生じた明視野が得られる。

また、位置A・Bのそれぞれにおける強誘電性液晶の分子20の配向状態は、弾性エネルギー的に等価である。これにより、信号電極13aおよび走査電極13bによる電界が除去された後も、分子20の配向状態すなわち光学状態が保持される。これが、いわゆる、強誘電性液晶のメモリー効果である。このメモリー効果は従来のネマティック液晶には無い特性であり、自発分極による高速応答性と併せて、強誘電性液晶を用いた表示装置が単純マトリクス方式で高精細大容量表示を行うことを可能としている。

【発明が解決しようとする課題】
一般的に、大型液晶表示装置では、基板自身の重みによる撓みや、衝撃等の外力によって、基板の変形が起こり易い。これを防止するために、液晶セル内部に球形スペーサを入れたり、スペーサに接着性を付与するというような試みが、従来から広く行われている。

また、液晶セルの内部に、壁状あるいは柱状のスペーサを形成することにより、液晶セルの基板変形と液晶の流動を防ぎ、これらに起因する表示不良を改善する試みもなされている。

さらに、基板同士の接着性が不十分であると、基板の圧縮や引っ張り変形に対してセル厚が変化し、表示不良が起こり易いという問題があるので、上述の壁状あるいは柱状のスペーサと基板とを接着剤によって接着した構成も従来知られている。ただし、このように接着剤を用いる場合、接着剤が画素部分へはみ出すと、はみ出した接着剤が液晶の配向に悪影響を与え、表示品位を低下させるという問題が生じる。

本発明は、上記した問題に鑑みなされたもので、接着剤のはみ出しを極力抑制することによって、画素部分の液晶の配向に影響を与えずに十分な基板強度を実現し、表示品位が向上された液晶表示素子を提供することを解決すべき課題としている。

【課題を解決するための手段】
上記の課題を解決するために、本発明の液晶表示素子の第1の製造方法は、少なくとも電極と配向膜とを有する一対の基板間に液晶を挟持した液晶表示素子の製造方法において、一方の基板の配向膜上に、上記電極の長手方向に垂直な平面における断面が台形状のスペーサを、上記断面にて台形の長い方の底に相当する下面が上記配向膜に接するように形成する工程(a)と、基材の、上記スペーサの台形の短い方の底に相当する上面とは接触しない部分を、接着剤をはじく材料からなる保護膜で覆った後、保護膜以外の部分に上記接着剤を塗布して版を作成する工程(b)と、上記スペーサの上面を上記版に圧接することにより、上記接着剤をスペーサの上記上面へ転写する工程(c)と、上記スペーサの上面へ転写された接着剤に他方の基板を接着する工程(d)とを含むことを特徴としている。

上記の製造方法によれば、一対の基板が接着剤を用いて接着されているので、圧縮や引っ張り等の外力に対する基板強度が向上し、セル厚の変化に伴う表示品位の低下などの従来の問題が解決される。

上記の課題を解決するために、本発明の液晶表示素子の第2の製造方法は、少なくとも電極と配向膜とを有する一対の基板間に液晶を挟持した液晶表示素子の製造方法において、一方の基板上に、上記電極の長手方向に垂直な平面における断面が台形状のスペーサを、上記断面にて台形の長い方の底に相当する下面が上記基板表面に接するように形成する工程(a)と、上記スペーサを覆うように配向膜を形成する工程(b)と、基材の、上記スペーサの台形の短い方の底に相当する上面とは接触しない部分を、接着剤をはじく材料からなる保護膜で覆った後、保護膜以外の部分に上記接着剤を塗布して版を作成する工程(c)と、上記スペーサの上面に形成された配向膜を上記版に圧接することにより、上記接着剤を上記上面に形成された配向膜へ転写する工程(d)と、上記配向膜へ転写された接着剤に他方の基板を接着する工程(e)とを含むことを特徴としている。

【発明の実施の形態】
〔参考の形態1〕
本発明の参考の形態について図1および図2に基づいて説明すれば、以下のとおりである。

図1は、本参考の形態に係る液晶セルの構成を示す断面図である。この液晶セルは、二枚のガラス基板50a・50bを備えている。

ガラス基板50aの表面には、ストライプ状に形成された走査線51a・51a…(電極)、およびこの走査線51a・51a…の間隔を埋めるように形成されたブラックマトリクス56・56…が設けられている。上記走査線51a…およびブラックマトリクス56…の上層には、絶縁膜52a、配向膜53aが順次積層されている。以下、ガラス基板50a、走査線51a…、ブラックマトリクス56…、絶縁膜52a、および配向膜53aからなる構成を、走査線基板58a(基板)と称する。

次に、上述の液晶セルの製造方法について、図2(a)ないし(d)を参照しながら説明する。
まず、ガラス基板50aの全面に、膜厚200nmのインジウム錫酸化物(ITO)の膜を、スパッタ蒸着あるいはEB蒸着によって形成する。次に、フォトレジストをスピンコーティングする。次に、ITO電極形成用フォトマスクと紫外線露光装置とを用いたフォトリソグラフィによって上記フォトレジストをストライプパターンにした後、35℃の47重量%臭化水素水溶液に10分間浸漬することで、走査線51aのエッチングを行う。

なお、上記フォトレジストとしては、例えば、東京応化工業株式会社製のTSMR−8800等を用いることができる。また、上記エッチング工程において、走査線51aの幅が385μm、画素部分の長さが192mm、隣合う走査線51a・51a間の幅が15μmとなるようにする。

次に、このように走査線51a…を形成したガラス基板50aを純水で洗浄し、乾燥した後、樹脂やSiによりブラックマトリクス56を形成する。その上に、酸化シリコンSiO2 や窒化シリコンSiNなどからなる絶縁膜52aと、ポリイミドからなる配向膜53aとを順次形成し、配向膜53aにラビングによる一軸配向処理を施す。

引き続き、ネガ型感光性アクリル樹脂(V−259PA:新日鉄化学株式会社製)を配向膜53a表面にスピンコーティングし、プロキシミティギャップ50μmのフォトリソグラフィーにより、高さ1.5μm、台形の下辺の幅15μm、上辺10μmの高分子壁54を形成する。

以上の工程によって、図2(a)に示すように、断面形状が台形の高分子壁54が走査線基板58aの表面に形成される。この高分子壁54は、材料的には光学的に等方性を持ち透明であるが、直交する二枚の偏光板間に挟まれることにより、遮光性を有する。

なお、上述のように高分子壁54の断面形状を台形にするためには、台形の下辺より小さい解像度を持つ感光性高分子材料を用いて、プロキシミティ露光機のプロキシミティギャップを広めに設定したり、現像時間を長くしたりすることが有効である。

次に、図2(b)ないし(d)に示すプロセスによって、高分子壁54の上面に接着剤層55を形成する。まず、図2(b)に示すように、接着剤を高分子壁54へ転写するために用いられる平坦な転写基板57(基材)に、溶媒で希釈した接着性樹脂膜を形成する。ここでは、25ccのn−ブチルセロソルブで希釈した2液エポキシ接着剤(主剤1g、硬化剤1g:コニシ社製、商品名「ボンドE」)を、厚さ200nmになるようにスピンコーティングで形成する。

あるいは、転写基板57にポリイミドフィルムを形成した上に、上述の希釈した2液エポキシ接着剤をスプレイ法で噴霧することにより、同様の接着剤層55を形成しても良い。

その後、接着剤層55に含まれている溶媒を、80℃で180秒間乾燥させた後、図2(c)に示すように、走査線基板58aと転写基板57とを、圧力1.5Kgf/cm2 で空気プレスすることにより、両基板が平坦な状態で、一旦接着させる。このとき、高分子壁54の上面と、接着剤層55とを接着させる。最後に、ゆっくりと走査線基板58aと転写基板57とを引きはがす。この結果、図2(d)に示すように、接着剤層55が、転写基板57から走査線基板58a上の高分子壁54の上面へ転写される。

なお、転写基板57に要求される条件としては、接着性樹脂の溶媒による変質がないことと、接着性樹脂の転写に支障がないことである。

こうして作製した走査線基板58aと、同様に作製したもう一枚の信号線基板58bとを対向させ、真空引きして接着させた間隙に強誘電性液晶を注入することにより、液晶セルが作製される。

なお、高分子壁54をその長手方向に垂直な平面で切断した断面に現れる台形の底角θは、高分子壁54と配向膜53bとの接着性の観点からは、10°〜65°とすることが好ましい。すなわち、上記台形の下辺が上辺よりも、高さの1倍〜10倍長いことが好ましい。

以上のように、本参考形態に係る液晶セルは、その長手方向に垂直な平面における断面が台形状の高分子壁54によって、走査線基板58aおよび信号線基板58bの間隔が均一に保たれると共に、高分子壁54と信号線基板58bの配向膜53bとが、高分子壁54の上面に選択的に形成された接着剤層55によって強固に接着された構成である。

このように、接着剤層55によって走査線基板58aおよび信号線基板58bが接着されていることにより、圧縮や引っ張り等の外力に対する基板強度が向上し、基板変形が生じ難い液晶セルが実現される。この結果、セル厚が均一に保たれ、表示不良のない液晶セルを提供することが可能となる。

また、強誘電性液晶は、ネマティック液晶等に比較すると衝撃に弱いので、外力によって配向状態が一旦乱されると元の正常な状態に戻り難く、表示不良を生じ易いという欠点を持つが、本参考形態の液晶セルのように十分な基板強度を有するセル構造と強誘電性液晶とを組み合わせることにより、上記の欠点が解消され、高速応答性やメモリ性といった強誘電性液晶の優れた特性を活かした液晶セルを実現することが可能となるという利点もある。
