本発明は画像表示を行う移動端末機用のLCDパネルの製造方法に関し、特にカラー画像の表示を行うLCDパネルの製造方法に関する。

【従来の技術】
近年、携帯電話等が取り扱う情報の拡大に伴い、携帯電話等に設けられるLCD(Liquid Crystal Display)パネルに表示される情報の多様化も進んでいる。例えば、従来の携帯電話のLCDパネルに表示される内容は、電話番号表示、電子メール等の文字表示が中心であったが、近年、このような文字情報のみではなく、直接インターネットへの接続を行い、そこから得た画像情報等をLCDパネルに表示する携帯電話の普及も進んでいる。

このような携帯電話等に使用されるLCDパネルは、基板材料であるアクリル基板、そのアクリル基板の上下面に設けられ、LCDパネルを装飾する装飾箔、枠印刷部、機番等の表示を行う文字印刷部、及び表面を保護するハードコート膜によって構成され、LCD素子の上部に配置される。

また、カラー画像を表示するLCDパネルでは、白黒画像のみを表示するLCDパネルに比べて表示画像の明度自体が低下し、表示画像の識別が困難になるという問題点がある。そのため、LCDパネル表面での可視光線の反射を抑えるAR(無反射:Anti―Reflect)コート膜をアクリル基板の上下面に形成し、表示画像の識別を容易にする形態がとられる場合もある。

【発明が解決しようとする課題】
しかし、ARコート膜はアクリル基板との膜密着性が弱く、LCDパネルの製造工程において静電気帯電等によってLCDパネルに付着した粉塵等を拭き取る際、ARコート膜がアクリル基板から剥離してしまうという問題点がある。

本発明はこのような点に鑑みてなされたものであり、カラー画像を表示するLCDパネルにおいて、ARコート膜の膜密着性を向上させてARコート膜の剥離を防止することが可能なLCDパネルを提供することを目的とする。

また、本発明の他の目的は、カラー画像を表示するLCDパネルの製造方法において、ARコート膜の膜密着性を向上させてARコート膜の剥離を防止することが可能なLCDパネルの製造方法を提供することである。

【課題を解決するための手段】
本発明では上記課題を解決するために、LCD素子の上部に配置され、カラー画像の表示を行うLCDパネルを製造するLCDパネルの製造方法において、片面に装飾箔が配置された装飾箔フィルムの前記装飾箔側にアクリル樹脂を配置してインモールド成形を行い、成形後、前記装飾箔フィルムのみを排除したアクリル基板を形成するインモールド工程と、前記アクリル基板の上下面の少なくとも一面を覆うハードコート膜を形成するハードコート膜形成工程と、前記ハードコート膜の外面側にARコート膜を形成するARコート膜形成工程とを有し、前記装飾箔フィルムの片面側表面には前記ハードコート膜が配置され、さらに、該ハードコート膜の表面には前記装飾箔が配置され、前記インモールド工程は、2枚の前記装飾箔フィルムを、前記装飾箔及び前記ハードコート膜が配置されている面が互いに向かい合うように配置し、配置された2枚の前記装飾箔フィルムの間に前記アクリル樹脂を配置してインモールド成形を行うことを特徴とするLCDパネルの製造方法が提供される。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して説明する。
まず、本発明における第1の実施の形態について説明する。

図1は、第1の実施の形態におけるLCDパネル10の基本構成を示した分解図である。
LCDパネル10は、自然光の表面反射を低減させるARコート膜11a、11b、ハードコート膜12a、12b、LCDパネルの枠部分を装飾する装飾箔13、LCDパネルの中心となるアクリル基板14、LCDパネルに機番等を表示する印刷部15、及びLCDパネルをケース本体に接着する接着物質層である両面粘着テープ16によって構成されている。ここで、ARコート膜11a、11bは、SiO2、TiO2、Al2O3、MgF2等の透明な誘電体光学物質であり、電子ビーム蒸着等の方法によって成膜形成される。また、ハードコート膜12a、12bは、アクリル樹脂系液状物又はエポキシ樹脂系液状物を浸漬法、スピンコート法、印刷法等によって均一に塗布することにより形成される。

アクリル基板14の上面には装飾箔13が配置され、アクリル基板14及び装飾箔13は、後述するような手順でインモールド成形される。アクリル基板14及び装飾箔13の上面にはハードコート膜12aが形成され、さらにその上面にはARコート膜11aが配置される。アクリル基板14の下面の少なくとも一部には印刷部15が形成され、アクリル基板14及び印刷部15の下面にはハードコート膜12bが形成される。そして、さらにその下面にはARコート膜11bが設けられ、またその下面には両面粘着テープ16が配置される。

図2は、LCDパネル10の具体的な構成を示した構成図である。ここで、(a)は、携帯電話1に設けられたLCDパネル10の様子を示し、(b)は、LCDパネル10の拡大平面図を示している。

図2に示すように、LCDパネル10は、携帯電話1の筐体2に取り付けられ、装飾箔13、及び、印刷部15である文字印刷部15a、ホットスタンプ部15b、枠印刷部15cによって、外観上の装飾及び印刷表示が行われている。

この具体例では、アクリル基板14及び装飾箔13とともに、アクリル基板14の上面に配置されたハードコート膜12cもインモールド成形される。アクリル基板14の上面には、ハードコート膜12aが、またその上面にはARコート膜11aが構成される。アクリル基板14の下面の一部には、文字印刷部15a、ホットスタンプ部15b及び枠印刷部15cが構成され、さらにその下面にはハードコート膜12bが、またその下面にはARコート膜11bが配置される。そして、さらにその下面の枠部分には両面粘着テープ16が配置され、この両面粘着テープ16によってLCDパネル10は筐体2に接着され、LCD素子3の上部に配置されることとなる。

次に、LCDパネル10の製造工程について説明する。LCDパネル10の製造工程は、片面に装飾箔が配置された装飾箔フィルムの装飾箔側にアクリル樹脂を配置してインモールド成形を行い、成形後、装飾箔フィルムのみを排除したアクリル基板を形成するインモールド工程、印刷物質を印刷する印刷工程、アクリル基板の上下面の少なくとも一面を覆うハードコート膜を形成するハードコート膜形成工程、ハードコート膜の外面側にARコート膜を形成するARコート膜形成工程、両面粘着テープを取り付ける両面粘着テープ取り付け工程によって構成される。以下、これらの工程について順次説明していく。

まず、インモールド工程について説明する。
図4は、インモールド工程において使用される装飾箔フィルム20を示した図である。

装飾箔フィルム20は、インモールド工程において、アクリル基板14の上面に装飾箔13及びハードコート膜12cを構成するために用いるフィルムである。装飾箔フィルム20は、例えば、ポリエステルフィルムの上面をシリコーン塗布離型層によってコートし、さらにその上面に装飾箔13となる装飾箔21を構成し、またその上面にハードコート膜12cとなるハードコート印刷層22を構成したものである。装飾箔21の厚みは、LCDパネル10の装飾の種類に応じて適当な厚みを選択すればよいが、10μm程度の厚みに構成することが望ましい。装飾箔フィルム20の両縁には複数のガイド穴23が設けられており、装飾箔フィルム20は、このガイド穴23を介して伝えられる動力によって、図4に示す進行方向に順次送り出される。

図5は、インモールド工程におけるインモールド成形手順を示した断面図である。ここで(a)は、モールド型30が装飾箔フィルム20に配置された状態を示し、(b)は、インモールド成形後、装飾箔フィルム20をアクリル基板14から引き離した様子を示している。

モールド型30は、流し込まれたアクリル樹脂を装飾箔フィルム20の装飾箔21及びハードコート印刷層22とともにインモールド成形するための型であり、インモールド成形時、装飾箔フィルム20の上面に配置されることとなる上型31、下面に配置されることとなる下型32によって構成される。上型31の下面、及び下型32の上面には凹部が設けられ、これらの凹部によってアクリル樹脂が流し込まれる空間であるキャビティ34が構成される。また、下型32の一部には、キャビティ34にアクリル樹脂を流し込む入口であるゲート33が設けられている。

次に、図4及び図5を用い、インモールド工程の流れについて説明する。
まず、装飾箔フィルム20は図4の進行方向に送り出され、モールド型30が配置された位置まで移動する。モールド型30の位置まで移動した装飾箔フィルム20は、その上下面をモールド型30の上型31及び下型32によって挟み込まれる。ここで、装飾箔フィルム20における装飾箔21等が設けられた面は、下型32に面し、装飾箔21等が設けられていない面は、上型31に面するように配置される。

装飾箔フィルム20にモールド型30が配置されると、次に、ゲート33からキャビティ34内部にアクリル樹脂が流し込まれる。この際、アクリル樹脂は、装飾箔フィルム20の装飾箔21等が設けられた面側に流し込まれ、流し込まれたアクリル樹脂は、装飾箔フィルム20を上型31側に押し上げた状態で硬化しアクリル基板14を構成することとなる。またこの際、モールド型30は、40〜50℃の温度に加熱されており、この熱により装飾箔フィルム20に配置された装飾箔21及びハードコート印刷層22は、成形されたアクリル基板14に転写される。

このようにアクリル基板14のインモールド成形が終了すると、次にモールド型30を取り外し、その後、装飾箔フィルム20をアクリル基板14から剥離する。この際、インモールド成形時にモールド型30のキャビティ34内部に配置されていた装飾箔フィルム20の装飾箔21及びハードコート印刷層22は、成形されたアクリル基板14に転写されているため、転写された装飾箔21及びハードコート印刷層22は、図5の(b)に示すように、アクリル基板14の上面に装飾箔13及びハードコート膜12cとして残存することとなる。これにより、装飾箔13及びハードコート膜12aとともにインモールド成形されたアクリル基板14が形成されることとなる。その後、装飾箔フィルム20を進行方向に進行させ、まだ上記転写が行われていない装飾箔フィルム20の面にモールド型30を配置し、同様な手順により、さらに別のアクリル基板14の成形を順次行っていく。このようにアクリル基板14が形成されると、次に印刷工程に移る。

印刷工程では、一般的に使用されている印刷物質であるホットスタンプ箔をホットスタンピングするか(ホットスタンピングは印刷の定義に含めるものとする)、印刷物質であるインクをスクリーン印刷等することにより、形成されたアクリル基板14の表面に機番等の文字印刷部15a、ホットスタンプ部15b、及び枠装飾等の枠印刷部15cを形成する。スクリーン印刷を行った場合、その後処理としてアクリル基板14の加熱処理を行う。ここでの加熱条件は、アクリル基板14の変形等の不具合が生じず、印刷の定着が十分に行える条件であれば特に制限なく設定できるが、本構成の場合、70℃程度の温度で10分程度加熱処理することが望ましい。このように、文字印刷部15a、ホットスタンプ部15b、及び枠印刷部15cが形成されると、次に、ハードコート膜形成工程に移る。

ハードコート膜形成工程では、上述のように形成されたアクリル基板14の上下面にハードコート膜12a、12bを形成する。ハードコート膜12a、12bの形成は、例えば、上述のように形成されたアクリル基板14をアクリル樹脂系液状物に浸漬して引き上げ、その後、紫外線を照射することにより、表面に付着したアクリル樹脂系液状物を硬化させること等によって行う。ここでの紫外線の照射条件は、アクリル樹脂系液状物を十分に硬化させ、アクリル基板14等が変質しない条件であれば特に制限なく設定できるが、1000mJ/cm2程度の紫外線を5秒程度照射することが望ましい。なお、ここでは、アクリル基板14をアクリル樹脂系液状物に浸漬することによって、ハードコート膜12a、12bを形成することとしたが、アクリル基板14を平面回転させ、その平面回転による遠心力によってアクリル基板14表面に落とされたアクリル樹脂系液状物をアクリル基板14表面に均一に広げるスピンコート法、アクリル樹脂系液状物をアクリル基板14に印刷する印刷法等によってハードコート膜12a、12bを形成することとしてもよい。このように、ハードコート膜12a、12bが形成されると、次にARコート膜形成工程に移る。

ARコート膜形成工程では、ハードコート膜形成工程で形成されたハードコート膜12a、12bの外側にARコート膜11a、11bを形成する。ARコート膜11a、11bの形成は、例えば、ARコート膜11a、11bとなる複数種の誘電体物質を片面ずつ電子ビームによって真空蒸着すること等により行う。また、場合によってはARコート膜11aとして撥水性のある誘電体物質を表面層に用いることとしてもよく、この場合、表面に付着した指紋等の付着物の拭き取りが容易になる。なお、ここで形成されるARコート膜11a、11bの膜厚は、ARコート膜11a、11bの屈折率によって多少異なるが、0.2μm程度の厚みにすることが望ましい。ARコート膜11a、11bが形成されると、次に両面粘着テープ取り付け工程に移る。

両面粘着テープ張り付け工程では、ARコート膜形成工程を終えたLCDパネル10の下面に両面粘着テープ16を配置し、この両面粘着テープ16を介して、LCDパネル10を筐体2に固定する。なお、ここでは、両面粘着テープ16によって、LCDパネル10を筐体2に固定することとしたが、接着剤等その他の接続方法によって固定を行うこととしてもよい。

このように、本形態では、インモールド成形されたアクリル基板14の上下面にハードコート膜12a、12bを構成し、さらにその外側表面にARコート膜11a、11bを構成することとしたため、ARコート膜の膜密着性を向上させ、ARコート膜の剥離を防止することが可能となる。

図6は、第2の実施の形態におけるLCDパネル40の構成を示した断面図である。
本形態におけるLCDパネル40は、インモールド成形されたアクリル基板44及び装飾箔43、それらの上下面に形成されるハードコート膜42a、42b、さらにその外側表面に形成されるARコート膜41a、41b、ARコート膜41bの下面に形成される印刷部である文字印刷部45a、ホットスタンプ部45b及び枠印刷部45c、さらにその下面に配置される両面粘着テープ46によって構成され、両面粘着テープ46によって筐体2に固定される。

ここで、第1の実施の形態との相違点は、印刷部にあたる文字印刷部45a、ホットスタンプ部45b及び枠印刷部45cが、ARコート膜41bの外側下面に形成されることである。そのため、第1の実施の形態のLCDパネル10が、インモールド工程、印刷工程、ハードコート膜形成工程、ARコート膜形成工程、両面粘着テープ取り付け工程という流れで製造されたところを、本形態のLCDパネル40は、インモールド工程、ハードコート膜形成工程、ARコート膜形成工程、印刷工程、両面粘着テープ取り付け工程という流れで製造されることとなる。

次に、本発明における第3の実施の形態について説明する。
LCDパネルがクリーンルーム内で組み立てられ、その他の粉塵等のLCDパネルへの付着原因が排除された場合、LCDパネルの裏面の拭き取り作業は不要となる。この場合、LCDパネル裏面とその裏面に形成されるARコート膜との密着強度を強化する必要はなくなるため、LCDパネル裏面へのハードコート膜形成を省略することができる。本形態は、このような場合におけるARコート膜の構成に特徴がある。なお、以下の説明では、第1の実施の形態との相違点を中心に説明し、第1の実施の形態と共通する事項については説明を省略する。

本形態では、アクリル基板54の下面にはハードコート膜を形成しておらず、ARコート膜51bとアクリル基板54との膜密着強度はさほど強くない。そのため、ARコート膜51bを介してLCDパネル50を両面粘着テープ56によって筐体2に固定した場合、ARコート膜51bとアクリル基板54との間で剥離不良が生じる可能性がある。そのため、本形態ではARコート膜51bを両面粘着テープ56を避けた位置に構成する。これにより、LCDパネル50は、ARコート膜51bを介すことなく両面粘着テープ56によって筐体2に固定されることとなる。

図8は、本形態における装飾箔フィルム60の構成を示した平面図である。
装飾箔フィルム60の片面には、モールド型が配置されることとなる複数のモールド型配置部63が形成される。モールド型配置部63には、装飾箔63a及びハードコート印刷層63bが形成され、各モールド型配置部63は、ゲート部61及びスプルー部62によって接続される。ゲート部61及びスプルー部62は、装飾箔フィルム60に形成された溝であり、ゲート部61は、各モールド型配置部63に配置されるモールド型のゲートにその一端が配置され、スプルー部62は、各ゲート部61を接続するように構成される。また、各ゲート部61の形状は、ハードコート膜形成工程時の取り扱いを考慮し、ある程度の長さをもった略棒状の形状であることが望ましく、2mm長以上の形状であることがなお望ましい。

本形態のインモールド工程では、複数のモールド型が同時にモールド型配置部に配置され、各モールド型へのアクリル樹脂の流入時に、スプルー部62及びゲート部61へもアクリル樹脂が充填されることとなる。そのため、このようにインモールド成形された各アクリル基板は、スプルー部62及びゲート部61へ充填されたアクリル樹脂が硬化した連結部によって連結された形となる。これにより、このように連結された複数のアクリル基板を同時に取り扱うことが可能となり、本形態のハードコート膜形成工程では、この連結部を保持しつつ、複数のアクリル基板を同時にハードコート剤に浸漬等することにより、ハードコート膜の形成を行う。ここで、装飾箔フィルム60に形成したゲート部61の形状を、ある程度の長さをもった略直線形状とした場合、連結部のアクリル基板との接続部分もある程度の長さをもった略直線形状となり、この場合、ハードコート膜形成工程でのハードコート剤がゲート部61とアクリル基板をブリッジして形成されることを防止することができる。

このように本形態では、装飾箔フィルム60に複数のモールド型配置部63を配置することとしたため、複数のアクリル基板を連結した形で成形でき、ハードコート膜形成工程時の取り扱いが容易になる。

なお、スプルー部62の長さをさらに延長し、連結部の一端につまみ部を構成することとしてもよい。この場合、このつまみ部を保持しつつ、連結部に連結された複数のアクリル基板をハードコート剤に浸漬することにより、浸漬時の作業性が向上する。この際、浸漬時におけるアクリル基板のハードコート剤内での位置変動を考慮し、つまみ部の長さは2.5mm以上であることが望ましい。

図9は、本形態におけるインモールド工程の様子を示した断面図である。
本形態のインモールド工程では、2枚の装飾箔フィルム80、90を使用する。装飾箔フィルム80、90の構成は、第1の実施の形態の装飾箔フィルム20と同様であり、片面に塗装箔81、91及びハードコート印刷層82、92が設けられている。2枚の装飾箔フィルム80、90は、それぞれが有する塗装箔81、91及びハードコート印刷層82、92が互いに向かい合うように配置され、その状態でモールド型70が配置される。モールド型70は、上型71、下方72によって構成されており、それらの組み合わせによりアクリル樹脂が導入されるゲート73及びキャビティ74を形作る。第1の実施の形態との相違点は、キャビティ74が、2枚の装飾箔フィルム80、90の間に位置することであり、モールド型70に流し込まれたアクリル樹脂は、2枚の装飾箔フィルム80、90の間で硬化しアクリル基板が形成される。第1の実施の形態の場合と同様に、モールド型70は40〜50℃程度に加熱されており、この熱により、装飾箔フィルム80の塗装箔81及びハードコート印刷層82は、成形されたアクリル基板の上面に転写され、装飾箔フィルム90の塗装箔91及びハードコート印刷層92は、アクリル基板の下面に転写される。これにより、インモールド工程によってアクリル基板の上下両面に装飾膜及びハードコート膜がモールド形成されることとなり、ハードコート膜形成工程が不要となる。

このように、本形態では、2枚の装飾箔フィルム80、90の間にアクリル樹脂を流し込んで硬化させることによってアクリル基板を成形し、この2枚の装飾箔フィルム80、90が有する塗装箔81、91及びハードコート印刷層82、92を成形されたアクリル基板の上下面に転写することとしたため、インモールド工程のみによって上下面同時にハードコート膜を形成することが可能となり、ハードコート膜形成工程を省略でき、生産コストの削減を図ることが可能となる。
