【発明の属する技術分野】
本発明は、光学レンズ等のように比較的高い精度が要求される部品を容易にかつ高精度に成形することができる射出成形金型及び射出成形方法に関する。

【従来の技術】
光学レンズを射出成形する金型においては、光学面を精度良く成形するため、鏡面駒を使用している。図6はこのような鏡面駒を備えた射出成形金型を示し、対向する一対の型板110及び120に取付孔110a及び120aが形成され、それぞれの取付孔110a、120aに鏡面駒130、140が取り付けられており、鏡面駒130、140の間がキャビティ150となっている。

鏡面駒130、140はキャビティ150に臨む面が鏡面成形部130a、140aとなっており、光学レンズの光学面を高精度で成形することができる。これに対し、高精度が要求されないレンズの外周部は、型板110、120側に成形部170を設けて成形している。200は溶融樹脂が供給されるスプール、210は溶融樹脂をキャビティ150に射出するランナーである。

かかる鏡面駒130、140においては、型板110、120への取り付けを容易にするため、型板110、120の取付孔110a、120aとの間に2〜5μmのクリアランス180が設けられている。ところが、このようなクリアランス180を設けた構造では、成形される光学レンズの偏芯精度をクリアランス180以上に向上させることができないと共に、光軸がずれたり、大きなバリが生じる不都合がある。

特開平2−206523号公報には、このような不都合を解消する従来の射出成形金型が記載されている。この射出成形金型は、キャビティの一部を構成する内駒の外側に外駒を設けると共に、内駒を外駒より熱膨張率の大きな材質によって成形した構造となっている。

この射出成形金型では、溶融樹脂の射出工程前においては内駒と外駒との間の摺動部にクリアランスを有している。これに対し、射出工程では金型内に射出された溶融樹脂により金型が加熱されて高温になることにより、内駒が膨張する。この膨張によって、射出工程前の内駒と外駒との間の摺動部におけるクリアランスが完全に密閉された状態となり、内駒と外駒とが完全に固定された嵌合状態となる。これにより、内駒と外駒との中心軸が一致した状態になり、偏芯精度の高い成形品を成形することができる。

【発明が解決しようとする課題】
しかしながら、上述した従来の射出成形金型では、射出樹脂による温度変化によってのみ内駒を膨張させるため、クリアランスが必要以上に大きい場合には外駒と内駒とを完全な密閉状態に保つことができない。また、内駒が鏡面駒である場合には、密閉時における外駒からの圧縮作用により、鏡面成形部の面精度が劣化する問題を有している。

本発明は、このような従来の問題点を考慮してなされたものであり、請求項1、2の発明は、型板と鏡面駒との間のクリアランスを確実に密閉させ、しかも偏芯が極めて少ない状態で成形することができる射出成形金型を提供する事を目的とする。

請求項3の発明は、請求項1または2の射出成形金型を用いて、高精度に成形することができる射出成形方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、請求項1の発明の射出成形金型は、キャビティを形成するための鏡面成形部を有し、クリアランスを有して型板内に取り付けられた鏡面駒と、この鏡面駒及び型板を加熱する加熱手段とを備え、前記鏡面駒が、前記鏡面成形部を有した駒本体と、この駒本体の中心軸と中心軸が一致した一体状態となっていると共に、駒本体の熱膨張率よりも大きな熱膨張率の材質によって形成され、前記加熱手段の加熱によって型板に優先的に密着して前記クリアランスを消失するように熱膨張する熱膨張部材とによって形成されていることを特徴とする。

【発明の実施の形態】
(実施の形態1)
図1は本発明の実施の形態1の射出成形金型を示し、固定型1及び可動型2を備えている。

固定型1は、固定側取付板4に固定側型板3が取り付けられることによって構成されている。これに対し可動型2は、可動側取付板7にスペーサ6を介して可動側型板5が取り付けられることによって構成されている。また、可動側取付板7には突出し板8が取り付けられ、突出し板8に取り付けられたエジェクタピン19の先端が可動側型板5に摺動可能に挿入されている。

固定側型板3及び可動側型板5には、円筒状の取付孔17、18が対向するように形成されており、これらの取付孔17、18には、円柱状の固定側鏡面駒15、可動側鏡面駒16がそれぞれ取り付けられている。これらの固定側鏡面駒15及び可動側鏡面駒16はいずれも、室温下で2〜5μm程度のクリアランス31、32を有してそれぞれの取付孔17、18に取り付けられるものである。

固定側鏡面駒15、可動側鏡面駒16の対向面は型締めされることによって成形用のキャビティ14を形成し、固定側鏡面駒15の対向面が鏡面成形部14a、可動側鏡面駒16の対向面が鏡面成形部14bとなっている。これらの鏡面成形部14a、14bによって光学レンズの光学面が成形される。図示する形態では、鏡面成形部14a、14bは凹み状となっており、両凸レンズを成形するが、凹凸の組み合わせは任意に変更することができるものである。

固定側型板3及び可動側型板5には、加熱手段としての温調孔21、22が形成されている。温調孔21、22はそれぞれの鏡面駒15、16の周囲に形成されており、熱流体が供給されることによって鏡面駒15、16及び型板3、5を加熱する。

固定側取付板4及び固定側型板3には、溶融樹脂が供給されるスプール40が貫通している。スプール40は可動側型板5の一部まで延びており、固定側型板3及び可動側型板5の突き合わせ面には、スプール40と連通するランナー41が形成され、このランナー41がキャビティ14に連通している。なお、上述したエジェクタピン19の先端面はスプール40に臨んでいる。

図2は鏡面駒15、16部分を拡大して示しており、鏡面駒15、16は、いずれもキャビティ14側に位置する駒本体15a、16aと、キャビティ14との反対側に位置する熱膨張部材15b、16bとによって構成されている。これらは、いずれも平行度が精度良く調整された円柱状に形成されて組み立てられている。この場合、レンズの光学面を成形する鏡面成形部14a、14bは駒本体15a、16aに形成されている。

この実施の形態において、駒本体15a、16a及び型板3、5は線膨張係数が室温下で11.1×10-6/℃、成形温度下で(約120℃)で11.6×10-6/℃のステンレス材料が使用されている。これに対し、熱膨張部材15b、16bはこれらよりも熱膨張率が大きな材質によって形成されており、この実施の形態では、線膨張係数が室温下で約22.0×10-6/℃、成形温度下で(約120℃)約23.3×10-6/℃のアルミニウム材料が使用されている。

このような実施の形態では、固定側及び可動側の鏡面駒15、16は、室温下(22℃程度)において、各型板3、5に形成された取付孔17、18に対し、外径が2〜5μm程度のクリアランス31、32を有するように作成されているため、それぞれの取付孔17、18に容易に取り付けることができる。

この取り付け状態で、各温調孔21、22に熱媒体を循環させ、成形温度まで昇温すると、各型板3、5及び各鏡面駒15、16が熱膨張する。この熱膨張では熱膨張部材15b、16bの熱膨張率が大きいため、駒本体15a、16a及び型板3、5よりも大きく膨張する。このため、図3に示すように熱膨張部材15b、16bは、駒本体15a、16aよりも優先的に型板3、5に密着して、クリアランス31、32を消失させる。

かかる密着によって、熱膨張部材15b、16bの中心軸が型板3、5の取付孔17、18の中心軸に一致する。また、駒本体15a、16aの中心軸は、組み立て時に熱膨張部材15b、16bの中心軸と一致しているため、結果として型板3、5の取 付孔17、18の中心軸と駒本体15a、16aの中心軸とが一致した状態となる。

従って、この状態で溶融樹脂をスプール40からキャビティ14内に射出して成形することによって、極めて偏芯が少なく、高精度の部品を成形することができる。この成形後においては、型開きした後、突き出し板8に連結されたエジェクタピン19によって突き出すことによって型外へ取り出す。

このような実施の形態では、金型使用温度下において熱膨張部材15b、16bが型板3、5の取付孔17、18に密着するように構成しているため、極めて偏芯の少ない金型とすることができる。また、鏡面駒15、16の駒本体15a、16aが型板3、5の取付孔17、18と接触することがないため、圧縮変形による鏡面駒15、16の面精度の劣化を防止することができる。

図4及び図5は、本発明の実施の形態2を示し、実施の形態1と同一の部材は同一の符号によって対応させてある。

この実施の形態においては、熱膨張率部材15b、16bがリング状となっている。リング状の熱膨張部材15b、16bは、高さおよび外径が同一で、肉厚は少なくとも2〜3mm程度である。

一方、駒本体15a、16aは、リング状の熱膨張部材15b、16bの高さよりも若干大きい幅で、鏡面成形部14a、14bと反対側の底面15e、16eの外周に段差部15c、16cが形成されている。熱膨張部材15b、16bはこの段差部15c、16cに嵌合することによって取り付けられている。なお、底面15e、16eの外径は熱膨張部材15b、16bの内径よりも若干大きくなるように設定されている。この大きさは室温から金型使用温度まで昇温した際に、熱膨張部材15b、16bのリング内径が膨張する量と同一かまたはそれ以上に相当している。

各鏡面駒15、16の駒本体15a、16aと熱膨張部材15b、16bとは、熱膨張部材15b、16bの内径が駒本体15a、16aの外径よりも若干大きくなる程度まで加熱した状態で互いに嵌合されて組み立てられる。また、各型板3、5の取付孔17、18と各駒本体15a、16aとは底面15e、16eで相互に接触するが、熱膨張部材15b、16bと取付孔17、18とは接触しないようになっている。さらに、熱膨張部材15b、16bのそれぞれの外径と内径および駒本体15a、16aの最外径と段差部15c、16cの外径はいずれも同時の切削加工により形成されるものである。この実施の形態においても、駒本体15a、16a及び熱膨張部材15b、16bはその中心軸が一致するように組み立てられる。

この実施の形態では、金型使用温度への昇温により熱膨張部材15b、16bが優先的に各型板3、5の取付孔17、18と密着する。このとき熱膨張部材15b、16bの内周も膨張により拡大するが、各駒本体15a、16aと焼き嵌めによる圧入が施されているため、両者間にクリアランスが発生することはない。また、各鏡面駒15、16の底面15e、16eと、各型板3、5の取付孔17、18の底面との間においてのみ、成形による圧力が作用するため、熱膨張部材15b、16bが塑性クリープ変形を生じることがない。

従って、この実施の形態では、熱膨張部材15b、16bに成形による圧力が直接加わらないため、クリープ変形を起こすことがなく、従って、常に安定した寸法の成形品を成形することができる。

以上説明したように、請求項1の発明によれば、駒本体及び熱膨張部材からなる鏡面駒が型板との間にクリアランスを有しているため、型板への組み込みを容易に行うことができる。また、この鏡面駒は加熱されることによって、熱膨張部材が優先的に膨張して型板に密着し、鏡面駒の中心軸が型板の中心軸を一致するため、偏芯が極めて少なくなり、高精度に射出成形することができる。
