【発明の属する技術分野】
本発明は鋼の連続鋳造においてモールド内溶鋼上に添加して溶融させ、モールドと鋳片間で潤滑作用を行わせるモールドフラックスに関するものである。

【従来の技術】
一般に鋼の連続鋳造では、モールド内の保温、溶鋼の酸化防止、溶鋼から浮上する非金属介在物の吸収、モールドと鋳片間の潤滑、鋳片の抜熱コントロ−ル等の目的で、粉末、または、顆粒状モールドフラックスが使用されており、連続鋳造用モールドフラックスは操業の安定化と鋳片品質の向上にとって重要な役割を担っている。

特に、モールド湯面において、添加したモールドフラックスの溶融量(溶融速度)と消費量(消費速度)をバランスさせることは極めて重要で、モールドフラックスの溶融速度が早いと溶融スラグのプール層厚が肥大化し、逆に遅いとプール層厚が薄くなり、いずれも鋳片品質に悪影響を及ぼすため、モールドフラックスの溶融速度制御には細心の注意が払われている。

モールドフラックス中の骨材カーボン(微粉炭素質)物質はスラグプール層厚をコントロールするための溶融速度調整機能を有し、微粉であればあるほど骨材効果(溶融速度遅延化)や焼結防止効果が大きいことが知られており、従来から、これらの機能を付与するために、概ね平均粒径30μ未満の微粉炭素や、平均粒径1μ未満の超微粉カーボンブラック、または、それらの混合物などが骨材カーボン物質として使用されている。

モールドフラックス中の骨材カーボン物質のその他の重要な機能としては、燃焼により発生する熱量による保温効果についても認識はされているが、溶融速度調整のための適正使用量の範囲を大きく逸脱して使用することはできず、これらを増量して燃焼させ、保温性を向上させることは常識的には不可能と判断されていた。

近年、極低炭素鋼用のモールドフラックスにおいて、侵炭防止目的で骨材カーボン(微粉炭素質)物質を低減した結果、保温性が低下したことに起因する鋳片品質不良が顕在化して以来、一般鋼用のモールドフラックスにおいても保温効果の重要性が再認識されてきている。

この対応策として、金属粉その他の発熱剤を添加した種々のモールドフラックスが提案されており、例えば、特開平8−90179号公報に開示されており、その内容は「鋼の連続鋳造用モールドパウダーであって、Ca、Si、Al、Mg金属の単体もしくはこれらの合金をすくなくとも1種以上含有し、かつこれらの粒形状をその最小長さが0.5mm以上の顆粒状に形成したことを特徴とする連続鋳造用モールドパウダー」にあると言うものである。

一般に燃焼物質としては、有機質物質や炭素質物質のような燃焼残滓を殆ど残さず、スラグ成分に影響を及ぼさない物質を使用することが理想的である。しかし、従来から一般的に使用されている炭素質物質は、溶融速度調整用の骨材として使用されているもので、骨材効果を抑制して燃焼させ保温効果を積極的に利用する技術は未だ確立されていない状況にある。

また、有機質物質を添加したモールドフラックスの発明としては、特公平2−11346号公報が開示されている。

【発明が解決しようとする課題】
前記した特開平8−90179号公報等に開示された発明においては、いずれも熱量を確保することのみに重点が置かれ、添加物によるフラックス本来の機能に対する弊害を見落としているために、充分に満足すべき効果を得られていない実状にある。

金属粉等のような、通常用いられているモールドフラックス成分とは異質な発熱剤を添加する方法では、コスト面や製造面での難点だけでは無く、使用時に焼結性を助長したり、溶融速度制御が困難になるという問題点を有している。

その原因としては、金属粉に限らず燃焼残滓が酸化物として溶融スラグ成分の一部になる場合には、溶融過程やスラグプール層での成分の均質化が容易には進行せず、不均質性を助長して悪影響を及ぼす結果と考えられる。
このことは、粘度が高く均質化し難いモールドフラックスに適用した場合や、小断面モールドでの高速鋳造等、溶融スラグの湯面滞留時間が短く均質化時間が充分に確保出来ない操業条件で使用するモールドフラックスに適用した場合に、多くの問題が発生する事実からも推察される。

また、特公平2−11346号公報に開示されている技術は、溶融速度調整剤としての炭素質粉の一部を有機質繊維物質に代替して浸炭の原因となる炭素質粉の減量を意図したものであり、有機質繊維物質を補助骨材として使用し、その骨材効果(溶融速度調整機能)を積極的に利用している点で本発明とは異なる。また、燃焼による保温効果については全く言及されていない。

本発明は湯面温度低下に起因する操業、品質トラブルに対して、モールドフラックスの主要な機能である保温性を改善することにより、鋳片において良好な品質を維持して生産性の向上に寄与する顆粒状モールドフラックスを提供することを目的とする。

【課題を解決するための手段】
本発明は前記した従来方法における問題点解決するためになされたものであって、その要旨するところは、下記の手段にある。
(1) 鋼の連続鋳造用モールドフラックスにおいて、顆粒を構成する主要原料の平均粒子径より大きくした粗粉の有機質物質および/または粗粉の炭素質物質を配合し、噴霧乾燥方式で顆粒状に造粒することにより、粗粉の有機質物質および/または粗粉の炭素質物質を顆粒状モールドフラックスの内部に集積せしめた保温効果を有する顆粒状モールドフラックス。
(2) 上記有機物質粒子あるいは炭素質物質の平均粒子径が主要原料の平均粒子径の1.3倍以上、3倍以下である(1)記載の保温効果を有する顆粒状モールドフラックス。

(3) 上記有機質物質を1〜8mass%配合した(1)または(2)記載の保温効果を有する顆粒状モールドフラックス。
(4) 上記炭素質物質を2〜12mass%配合した(1)または(2)記載の保温効果を有する顆粒状モールドフラックス。
(5) 上記有機質物質を0.5〜4mass%、且つ、炭素質物質を1〜6mass%配合した(1)または(2)記載の保温効果を有する顆粒状モールドフラックス。

【発明の実施の形態作用】
本発明は、モールドフラックスに燃焼性物質を付与することにより、その発熱量による保温効果を利用し、溶鋼湯面やメニスカス部の温度低下に起因する種々の表面欠陥の防止を図ろうとするものであり、熱源(燃焼物質)として燃焼残滓が酸化物の形で多量に残存するものは使用せず、従来の常識では骨材や補助骨材と考えられており、熱源としての利用が困難であった炭素質物質や有機質物質について、その骨材効果を制限する方法を見いだすことによって、燃焼物質としての積極的な利用を可能にしたものである。

ここで、モールドフラックス中の炭素質物質や有機質物質が骨材効果を発揮できる理由としては、それらがモールドフラックスの表面を被覆し、溶融時において炭素質物質または有機質物質が炭化して生成した炭素が、モールドフラックスの溶融スラグ滴同士の融着による成長を抑制するためだと考えられている。

本発明者らは、前記のような考え方をベースとして骨材カーボンとして使用する以外に、燃焼に寄与する物質として炭素質物質や有機質物質を顆粒品の内部に閉じこめて表面に露出するのを出来るだけ少なくするような造粒方法について検討し、造粒条件と骨材効果との関係を調査解析すると共に、種々の条件で試験操業を行った結果、以下の知見を得た。

すなわち、噴霧乾燥方式の造粒方法では、顆粒を構成する主原料の平均粒子径よりも大きい平均粒子径を有する燃焼物質を混合してスラリー状となし、該原料混合スラリーを噴霧乾燥造粒することによって、燃焼物質の大半を顆粒の内部に閉じこめれば顆粒表面に露出する燃焼物質の量を骨材として機能しなくなる程度にまで少なくすることが可能となる。

この造粒現象は、顆粒品の造粒過程でスラリー液滴が高温雰囲気中で瞬間的に蒸発乾燥する際に、水分と同時に微粒物質も表面に移動して粒内構成物質の再分布が生じる結果と考えられる。

このような造粒現象を発揮するのは、噴霧乾燥造粒方式のみでそれ以外の一般の造粒方法では、造粒品の表面に露出する燃焼物質の量を制御することは困難である。

本発明の顆粒状モールドフラックスの内部断面構成は、顆粒の表面に近いほど粒子径の小さい原料物質の割合が増加している。そのため、顆粒の表層部は原料中の微粉物質と骨材カーボン物質によって被覆されており、粗粉の有機質物質または/および炭素質物質は顆粒の内部に閉じこめられた状態となっている。

上記噴霧乾燥造粒方式において、スラリーの固液比及び噴霧条件を調整することによって、得られる顆粒の構造を中実あるいは中空とすることができ、顆粒径を調整することができる。

次に、本発明の実験のために使用したモールドフラックスでは、顆粒を構成する主要原料は単独の溶融基材がであるが、使用原料の単独、複数を問わず、微粒の骨材カーボン物質を除いた残りの原料中の80%以上を占める主要原料の平均粒子径に対して、燃焼物質の平均粒子径をそれよりも大きい粗粉にすることで、造粒時に前記したような現象が発現され所期の効果を得ることができた。

しかし、この効果をより完全にするためには、燃焼物質の平均粒子径を主要原料の平均粒子径に対して、最低でも1.3倍、好ましくは1.5倍以上にすることが望ましい。これらの粒度構成の関係はあくまでも相対的なものであるため、燃焼物質の粒度は顆粒を構成するその他の主原料の粒度に応じて調整する必要があることは言うまでもないことである。

また、使用可能な燃焼物質の最大径も当然製品の造粒径によって制約を受けるが、一般的に使用されている噴霧乾燥方式による顆粒状モールドフラックスの主要原料の平均粒子径が30μ強、顆粒製品の平均造粒径が300〜600μであることを考慮すると、燃焼物質の平均粒子径は主要原料の平均粒子径の3倍以下、最大粒子径は200μ以下に調整することが望ましい。
なお、燃焼物質の粒度分布が小さく微粉含有量が少ないほど望ましいと考えられるが、通常の粉砕で得られる粒度分布であれば、特に影響が無いことを確認している。

フラックスの使用に際しては、C<0.01mass%未満の極低炭素鋼においては、炭素質物質を多量に含有したモールドフラックスは浸炭の点からみて好ましくないので、炭素質物質に替えて粗粉の有機質物質を用いることが望ましく、その添加量は1〜8mass%として噴霧乾燥方式で造粒することにより、浸炭の問題を危惧することなく良好な鋳片品質を得ることができる。

上記有機質物質の成分添加量については、その下限が1mass%未満では燃焼して保温するための熱量が不足し、それによる効果が不十分であり、8mass%超では有機質物質であっても浸炭が起こる危険性があるばかりで無く、使用時において炎や煙が出て作業環境を害するためである。また、これ以上添加しても保温効果の格段の向上が期待できないので、この程度の上限値で十分である。さらに、実用上推奨できる好ましい範囲としては2〜6mass%程度である。

なお、燃焼物質としての有機質物質は、着火、燃焼しやすことから、浸炭し難い上に所期の効果にも優れる反面、早期に燃焼して消失しやすい欠点を有しているが、粗粉の有機質物質を顆粒の内部に閉じこめることによって保温効果の速効性と持続性を兼備させることが可能である。

また、C≧0.01mass%以上の鋼種では、浸炭の恐れが無い範囲内で粗粉の炭素質物質を2〜12mass%添加して噴霧乾燥方式で造粒することにより、良好な品質効果を得ることができる。

上記炭素質物質の成分添加量については、その下限が2mass%未満では燃焼して保温するための熱量が不足しそれによる効果が不十分であり、上限の12mass%はそれ以上増しても保温効果の格段の上昇は期待できず、この程度で十分な効果が得られるのでその必要性がない。また、実用上推奨できる好ましい範囲としては4〜10mass%程度である。

因みに、炭素質物質2mass%は、有機質物質約5mass%に近い熱量を保有しているにも関わらず、炭素質物質2mass%未満では充分な効果が得られなかった理由としては、炭素質物質のほうが有機質物質よりも燃焼速度が遅いために、モールドフラックス投入初期の吸熱が大きい時期に供給熱量が不足するためと考えられる。

さらに、C≧0.01mass%以上の鋼種では、粗粉の有機質物質と粗粉の炭素質物質を併用することも勿論可能で、浸炭防止のため使用C量に制約のあるC=0.01〜0.1mass%程度の鋼種ばかりで無く、すべての鋼種に有用なことが判明した。
この場合、個々の添加量は使用時の種々の条件(例えば鋼種)によって考慮すべきものであるが、粗粉の有機質物質を0.5〜4mass%、且つ、粗粉の炭素質物質を1〜6mass%、両者合わせて1.5〜10mass%配合して噴霧乾燥方式で造粒することにより、良好な鋳片品質を得ることができる。

上記有機質物質と炭素質物質の成分添加量については、両者合わせて1.5mass%未満では燃焼して保温するための熱量が不足しそれによる効果が不十分であり、上限の10mass%は、両者を併用する場合には、それ以上増しても保温効果の格段の上昇は期待できず、この程度で十分であるのでその必要性がないためである。

なお、上記の有機質物質としては、使用時の燃焼ガスが作業環境を害さない範囲で、燃焼熱量を有する木粉、木屑、木皮、大鋸屑、パルプ、紙、竹、植物の茎、種子や穀物及びその外皮、その他の一般的な有機質物質の粗粉が使用可能である。
また、炭素質物質としては、燃焼残滓や含有不純物がスラグ成分に悪影響を及ぼさない範囲で、固定炭素約70mass%以上の天然または人造黒煙、コークス、石炭、木炭、その他の一般的な炭素質物質の粗粉が使用可能である。

【実施例】
以下、本発明の実施例について述べる。
顆粒形状のモールドフラックスにおいて、成分、物性については同一であるが、燃焼物質を添加していない従来品と、燃焼物質の種類や量を変えた試験品を製造し、モールドサイズ(200〜280)×(800〜1800)mm、鋳造速度1.0〜1.8m/minの代表的なスラブ連鋳機で、各種の鋳造条件毎に最低でも5キャスト(3〜6チャージ/キャスト)の比較鋳造試験を実施して品質効果の差異を判定した。

表1の実施例中、ベース配合材は、各鋼種や操業条件に対応した代表的なモールドフラックスであり、噴霧乾燥方式による顆粒形状で使用した時の溶融速度やプール厚が適正値になるように骨材カーボン量を調整したものである。
また、使用した後添加物質については、ベース配合中の主要基材の平均粒子径が約33μだったこともあり、燃焼物質としての粗粉の有機質物質には平均粒子径が約50μの木粉、粗粉の炭素質物質には平均粒子径が約50μの黒鉛粉を使用した。

試験番号10〜20の実施例は、試験番号1〜4の従来例のベース配合に対して、粗粉の有機質物質と粗粉の炭素質物質を単独、または、併用して添加したものである。燃焼物質を所定量添加することにより、極低炭素鋼と低炭素鋼で問題になっていた鋳片でのピンホールやパウダー系の表層介在物欠陥、および、中炭素鋼と高炭素鋼で問題になっていた鋳片でのピンホールや割れ性欠陥に対する大幅な改善効果が認められた。
