【発明の属する技術分野】
本発明は複写機、プリンタ、ファクシミリ等の画像記録装置の接触型帯電器、及び接触型帯電器を有する画像記録装置に関する。

【従来の技術】
従来、被帯電体の表面を帯電させる帯電方式は、コロナ放電を行うコロトロン、スコロトロンが主流であったが、ローラ帯電方式へと移行されつつある。ローラ帯電方式は、導電性ゴムローラからなる帯電ローラを被帯電体としての感光体と接触させ、この感光体と帯電ローラとの微小空隙で放電を起して感光体の表面を帯電させる方式であり、コロトロンと比較してオゾンが著しく低減される(1/100〜1/500に低減される)。また、最近では電荷注入方式が注目されている。

電荷注入方式は、放電を起さないで、接触型帯電器から直接に被帯電体に電荷を注入して被帯電体を帯電させる方式であり、原理的にオゾンは発生しない。電荷注入方式においては、接触型帯電器と感光体との接触抵抗や微小空間の容量が電荷を注入する際の注入速度に影響を与えるため、接触型帯電器と感光体との接触抵抗が低いほど良いと考えられる。

そのため、特開平6−75459号公報記載の接触型帯電器では、テトラシアノキノジメタン(TCNQ)等の電子受容性化合物とテトラチアフルバレン(TTF)等の電子供与性化合物から構成される電荷移動錯体を高分子ネットワークに置換し、全体に導電性を付与した高分子材料からなる導電性ゴムで帯電ローラを作っている。

特開平7−140729号公報記載のもでは、吸水性のスポンジローラを用いて感光体に電荷を注入している。特開平9−101649号公報には、図11に示すように、金属芯1111上に導電性繊維1112を植毛してなる帯電ブラシ1110の金属芯1111に直流電源1103から帯電バイアスを印加して帯電ブラシ1110により、基体1101上に感光層1102を形成してなる感光体1100を帯電する接触型帯電器において、帯電ブラシ1110の導電性繊維1112をエッチング繊維ないし分割繊維にすることによって導電性繊維1112と感光体1100との接触面積を増加させ、電荷注入の速度を向上させることが記載されている。

ここに、エッチング繊維とは導電性繊維の成分の一部を薬液で溶解し、1本の導電性繊維を太さ方向で複数本に分割した繊維である。また、分割繊維とは加熱時の各部の熱収縮の差を利用し、1本の導電性繊維を太さ方向で分割した繊維である。これらの処理により形成したエッチング繊維ないし分割繊維を用いることにより、細い径の導電性繊維を用いたことになり、導電性繊維と感光体との接触面積を増加させることができる。

また、接触型帯電器の別の構造として磁気ブラシが挙げられる。一般に、磁気ブラシは、磁性導電粒子の直径を大きくすると、マグネットロールからの規制力が大きくなり、帯電ブラシや帯電ブレード、帯電ローラよりも大きなニップ幅を形成できる。しかしながら、磁性導電粒子の直径が大きくなると、逆に感光体との接触面積が減少する。そのため、最適な磁性導電粒子の大きさが存在した。

磁性導電粒子の形状については、図12に示すように、表面が平滑な磁性導電粒子1213と表面に凹凸のある磁性導電粒子1214を混合したものを用い(特開平8−6355号公報参照)、また図13に示すように、2つの粒径分布を持つ磁性導電粒子(粒径の大きな磁性導電粒子1215と、粒径の小さな磁性導電粒子1216)を用いて(特開平8−691491号公報参照)、マグネットロール1211の規制力を維持し大きなニップ幅を確保しながら感光体と磁性導電粒子の接触面積を増加させる試みがなされている。

【発明が解決しようとする課題】
コロトロン、スコロトロンでは、コロナ放電は空気中に電界をかけることから、オゾンやNOxなどの有害物質を大量に発生することや、帯電効率が低いために消費電力が多く、また4〜6kVの高圧電源が必要であるためにコストが高く、かつ人体に対して危険性があるといった欠点があった。近年の環境に対する配慮から、このようなコロトロン、スコロトロンを改善することは急務であり、ローラ帯電方式へと移行されつつある。

しかしながら、ローラ帯電方式でも、感光体と帯電ローラとの微小空隙に電圧を加えてコロナ放電を起すことから、原理的にオゾン発生をゼロにはできない。また、オゾンが感光体近傍で発生するためにオゾンによる感光体の劣化は依然として課題として残る。よって、オゾンを全く発生しない帯電方式が強く望まれ、最近では電荷注入方式が注目されている。

ところが、香川、古川、新川らによるJapan Hardcopy ‘92,pp287〜290の報告によれば、電荷注入方式においては、80%RHの高温下では有機感光体(以後OPCと略す)は十分な帯電電圧が得られるが、30〜50%RHの温度下では印加電圧の半分までしか感光体が帯電されず、注入速度が遅いことが判る(図10参照)。これは、感光体と帯電ローラの接触面積(ニップ幅)が小さいことと、帯電ローラを構成する導電性ゴムが十分に低抵抗化していないためと予想される。

つまり、低抵抗の導電性ゴムを得るには電荷移動錯体を多量にドーピングする必要があるが、そのドーピング量が多くなると、高分子自体のネットワークの柔軟性が減少し、導電性ゴムのゴム硬度が大きくなるのではないかと思われる。例えば、特開平6−75459号公報記載の接触型帯電器では、導電性ゴムの抵抗は106Ω・cmとなっており、適度なゴム硬度を維持しながら導電性ゴムを低抵抗化することは高分子材料の選択の点から容易ではないと予想される。

また、図10に示すように全体に導電性を付与した高分子材料からなる導電性ゴムでは、帯電電位が湿度に敏感であるため、環境を厳密に制御する必要があり、構造が複雑になる。

特開平7−140729号公報記載のもでは、吸水性のスポンジローラを用いて感光体に電荷を注入しているが、吸水性のスポンジローラを用いる場合、スポンジローラの含水率がローラ抵抗や電荷の注入速度に大きな影響を与えるので、スポンジローラからの水分蒸発によって帯電電位が変動する恐れがある。帯電電位の変動を抑えるためには、スポンジローラからの水分蒸発を長期に渡って厳密に制御する必要があり、接触帯電部材の構造が複雑になり、安価に製造することができない。

特開平9−101649号公報記載の接触型帯電器では、帯電ブラシ1110の導電性繊維1112をエッチング繊維ないし分割繊維にしているが、分割された繊維の引っ張り強度は分割前の繊維と比較して分割された分だけ小さくなる。その結果、導電性繊維は、感光体と接触した場合に分割された繊維が切断されやすくなり、長期の使用では帯電電位のバラツキを起し、接触型帯電器の寿命を低下させる原因となってしまう。逆に長寿命の接触型帯電器を得ようとすると、導電性繊維の分割数を多くできないため、導電性繊維と感光体との接触面積の著しい増加は期待できず、電荷の注入速度の向上の著しい改善はできない。

特開平8−6355号公報、特開平8−691491号公報記載のものでは、感光体との接触面積の増加に寄与する磁性導粒子は用いた磁性導電粒子1213〜1216のうち凹凸のある磁性導電粒子1214と粒径の小さな磁性導電粒子1216だけであるので、磁性導電粒子と感光体との接触面積の著しい増加は期待できず、高速の画像記録装置においては十分な帯電電位が得えられにくかった。

本発明は、電荷注入によって被帯電体を帯電させる接触型帯電器の場合には、注入速度が速いため被帯電体に十分な帯電電圧を与えることができ、かつ湿度等の環境変動に対して耐性があり、さらに長期の使用では帯電電圧の変動を小さくでき、また被帯電体との微小空隙でのコロナ放電を利用する接触型帯電器の場合には、オゾンやNOxの発生を低減でき、かつ外部電源の低電圧化を実現できる接触型帯電器を提供することを目的とする。

さらに、本発明は、オゾンやNOxを発生せず、かつ接触帯電器の外部電源を低電圧化することができ、良好な画像を得ることができる画像記録装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、請求項1に係る発明は、被帯電体の表面と接触し、被帯電体に電圧を印加することによって被帯電体を所定の表面電位に帯電させる接触型帯電器において、被帯電体と接触する帯電部材の先端にカーボンナノチューブを接続したものである。

【発明の実施の形態】
図1は本発明の一実施例(以下実施例1という)を示す。この実施例1は接触型帯電器の形状として帯電ブラシを用いたものである。帯電ブラシ110は、金属芯111と導電性繊維112が接続され、さらに各々の導電性繊維112にはカーボンナノチューブ120が接続される構造を持つ。そして、帯電ブラシ110は、主にカーボンナノチューブ120で被帯電体としての感光体100の表面と接触している。ニップ部の一部では導電性繊維112が直接に感光体100の表面と接触していても何ら構わない。

感光体100は、ドラム形状のAlからなる基体101と、この基体101の上に形成された有機感光層102からなる有機感光体(OPC)で構成されており、必要に応じて基体101と有機感光層102との間に電荷注入阻止層が設けられる。帯電ブラシ110の金属芯111は外部の直流電源103に接続されて直流電源103から電圧が印加され、主にカーボンナノチューブ120から有機感光層102に直接に電子を注入(つまり負帯電の電荷を注入)することで感光体100を帯電させる。なお、一部の電荷は有機感光層102と直接に接触する導電性繊維112から注入してもよく、またカーボンナノチューブ120から電子が電界放出によって引き出されて有機感光層102を帯電しても構わない。

電荷注入では接触帯電器と有機感光層との接触部で直接に電荷の授受を行うため、実用的な注入速度を得るためには接触帯電器と有機感光層との接触面積を大きくしなければならない。しかしながら、一般的には帯電ブラシの導電性繊維の直径は10〜20μm程度であり、OPCが高速回転する高速な画像記録装置では接触帯電器と有機感光層との接触面積を十分に確保することができなかった。また、導電性繊維をエッチング繊維ないし分割繊維にした場合、接触帯電器と有機感光層との接触面積を数倍程度に拡大することは実現できるが、導電性繊維の引っ張り強度が小さいため長寿命化できないという問題があった。

実施例1の帯電ブラシ110は、主にカーボンナノチューブ120で有機感光層102と接触する。カーボンナノチューブには単層カーボンナノチューブと多層カーボンナノチューブがあり、カーボンナノチューブ120は単層カーボンナノチューブ及び多層カーボンナノチューブのいずれか一方又は両方を用いることができる。単層カーボンナノチューブは、触媒によって大きさが異なり、直径が0.7〜50nm、軸方向の長さ(以後長さと略す)は10nm〜1mmであり、より合成しやすい大きさとしては直径が0.7〜5nm、長さが30nm〜100μmである。

一方、多層カーボンナノチューブは、直径が1〜500nmで、長さが10nm〜1mmであり、より合成しやすい大きさとしては直径が2〜50nmで、長さが1μm以上であり、単層カーボンナノチューブ、多層カーボンナノチューブともアスペクト比が非常に大きい極細の繊維形状をしている。なお、本発明で用いるカーボンナノチューブは、上記大きさの範囲に限定されるものではなく、直径が1μm未満のカーボンナノチューブであれば本発明に含まれるものとする。また、カーボンナノチューブ120は、シームレス構造であるため、非常に高い弾性率と、チューブの軸方向に対しての大きな引っ張り強度を持つ。

カーボンナノチューブ120は、極細の直径を持つため、軸方向で導電性繊維112に密集して配置することが可能である。また、カーボンナノチューブ120は、大きな弾性を持つため、有機感光層102と接触すると撓ることができ、カーボンナノチューブ120の先端のみではなく、側面でも有機感光層102と接触することができる。

ここで、カーボンナノチューブ120は半導体性や金属性の(つまりオーミック接触をしている)導電特性を持つため、カーボンナノチューブ120から電荷を直接に有機感光層102へ注入することが可能である。そのため、導電性繊維112にカーボンナノチューブ120を接続した帯電ブラシ110においては、導電性繊維112がエッチング繊維、分割繊維からなる従来の帯電ブラシと比較し、有機感光層102と帯電ブラシ110との間で電荷の授受を行える面積、つまり実質的な有機感光層102と帯電ブラシ110との接触面積(以後導電性の接点と記述する)を著しく大きくでき、その結果電荷の注入速度を向上させることができる。そのため、高速の画像記録装置においても、十分な帯電電圧が得られる。

また、カーボンナノチューブ120は軸方向に対して大きな引っ張り強度を持つため、極細でも有機感光層102との接触において破断することが非常に少なく、長期的には帯電電圧のバラツキが非常に少なく、帯電ブラシ110の長寿命化を実現できる。上述のようにカーボンナノチューブ120は、半導体性あるいは金属性の電気伝導を示すが、帯電ブラシ110に用いる場合には帯電ブラシ110と有機感光層102との接触抵抗を小さくすることから金族性の電気伝導がより好ましい。

一方、多層カーボンナノチューブの場合、各層のグラフェン間での相互作用が小さいため各層の導電性が混合されたものとなり、概ね金属性の導電性を示すが、帯電ブラシにより適した構造は一意には定められない。しかしながら、単層カーボンナノチューブは1枚のグラフェンのみが電気伝導に寄与するが、多層カーボンナノチューブは各層のグラフェンが電気伝導に寄与するため、帯電ブラシ110に多層カーボンナノチューブ120を用いると、より多くの電荷を有機感光層102に注入できる利点がある。

次に、カーボンナノチューブの作製法を述べる。
単層カーボンナノチューブは、陽極としてグラファイトにFe,Co,Ni,Ru,Rh,Pd,Os,Ir,Pt,La,Y等の金属媒体を混合したコンポジット棒を用い、陰極としてグラファイトを用い、100〜700TorrのHeないしH2の雰囲気でのアーク放電により合成する。単層カーボンナノチューブは金属触媒の種類によってチャンバー内壁の煤(チャンバー煤)か、陰極表面の煤(陰極煤)の中に存在する。

また、上記コンポジット棒を電気炉中で1000〜1400℃に加熱し、500TorrのAr雰囲気で、Nd:YAGパルスレーザから光を照射して単層カーボンナノチューブを合成してもよい。合成した単層カーボンナノチューブは、種々の不純物を含むため、水熱法、遠心分離法、限外ろ過法等によって80%以上の純度に精製するのが良い。

一方、多層カーボンナノチューブは、陰極、陽極ともグラファイト棒を用い、100〜700TorrのHe雰囲気でのアーク放電を用いて合成する。多層カーボンナノチューブは陰極上の円柱状堆積物の中心に存在する。また、ベンゼン、エチレン、アセチレン等の炭化水素をH2ガス流下で1000〜1500℃で熱分解することによっても多層カーボンナノチューブが得られる。

多層カーボンナノチューブも、合成後は種々の不純物が含まれるため、有機溶媒や界面活性剤が添加された水溶液に分散した後、遠心分離法や限外ろ過法によって高純度に精製するのが良い。
尚、カーボンナノチューブは一般的に炭素原子のみで構成されているが、構成原子の一部が他の原子、例えばB,N,Si等で置換されていても、金属性、半導体性の導電性を持つ限り本発明に含まれるものとする。また、カーボンナノチューブの中空チューブ内に他の原子、例えば金属原子やIII族、V族のドーパント等が封入されていても何ら構わないものとする。

なお、カーボンナノチューブの先端は閉管、開管のどちらでもよい。

次に、カーボンナノチューブが接続された帯電ブラシ110の作製法の一例を述べる。図3は帯電ブラシ110の作製法の一例を示す。なお、図3は帯電ブラシの断面の一部を示し、帯電ブラシ110は円柱構造をしており、導電性繊維112は金属芯111の側面全てに接続されているものとする。
(a)SUS,Al,Fe,Cu等の金属や合金からなる金属芯111に導電性繊維112を電気植毛によって植え付ける(図3(a)参照)。導電性繊維112としては直径が5〜20μmの導電性レーヨン、導電性ナイロン、導電性ポリエステル等が使用でき、植毛の密度としては一般的な帯電ブラシと同様に50〜300本/mm2程度にするのが良い。

繊維に導電性を与える方法としては、カーボンブラックや金属微粒子を高分子の中に分散させる方法もあるが、テトラシアノキノジメタン(TCNQ)等の電子受容性化合物とテトラチアフルバレン(TTF)等の電子供与性化合物から構成される電荷移動錯体を高分子ネットワークに置換し高分子繊維全体に導電性を付与してもよい。

導電性繊維112は元々5〜20μmの径で使用するため、従来の導電性ゴムと異なり適度な弾性を維持する必要がない。そのため、種々の高分子材料が使用でき、容易に低抵抗の導電性繊維が得られる。
また、導電性繊維112をパイル地にして、テープ状に切断した後、金属芯111に巻き付けても良い。
(b)その後、導電性繊維112の先端にのみ導電性接着剤130を厚さ2〜10μmで塗布し(図3(b)参照)、
(c)静電力を利用して、カーボンナノチューブ120を導電性繊維112に吸い上げて接触させ(図3(c)参照)、
(d)その後、導電性接着剤130を熱硬化させ、カーボンナノチューブ120を固定し、帯電ブラシ110を完成させる(図3(d)参照)。

また、導電性接着剤130の代りに導電性繊維112自体を加熱し、カーボ
ナノチューブ120を導電性繊維112に融着させて固定してもよい。また、1本の長い導電性繊維112にカーボンナノチューブ120を導電性接着剤で接着した後、導電性繊維112を1〜2mmに切断し、この導電性繊維112を電気植毛によって金属芯111に植え付けて帯電ブラシ110としても良い。更に、カーボンナノチューブ120が接着された長い導電性繊維112をパイル地にして、テープ状に切断した後、この導電性繊維112を金属芯111に巻き付けて帯電ブラシ110としても良い。

図4は帯電ブラシ110の別の作製法を示す。なお、図4は帯電ブラシ110の断面の一部を示している。帯電ブラシ110は円柱構造をしており、導電性繊維112は金属芯111の側面全てに接続されているものとする。
(a)SUS,Al,Fe,Cu等の金属や合金からなる金属芯111に導電性繊維112を電気植毛によって植え付ける(図4(a)参照)。また、導電性繊維112をパイル地にして、テープ状に切断した後、金属芯111に巻き付けても良い。
(b)その後、導電性繊維112の先端にのみポリメチルフェニルシラン140を厚さ0.1〜3μmで塗布し(図4(b)参照)、
(c)その後、超高圧水銀灯により波長400nm程度の光を照射し、ポリメチルフェニルシラン140のSi−Si結合を切断する(図4(c)参照)。
(d)その後、図4(d)に示すように、イソプロピルアルコール中にカーボンナノチューブを分散させた溶液(IPA溶液と略す)141に導電性繊維112を浸漬し、Al電極を対向電極142として金属芯111に外部電源143を接続して外部電源143から金属芯111に負電圧を印加して、電気泳動によりカーボンナノチューブ120を導電性繊維112に接触させる。

カーボンナノチューブ120は、印加された電界と平行な方向に移動し、導電性繊維112に接触してSi−Si結合の切れたポリメチルフェニルシラン140に突き刺さり固定化される(今後電気泳動法と略す)。なお、金属芯111の側面にある全ての導電性繊維112にカーボンナノチューブ120を固定化するためには、IPA溶液141中で金属芯111の長さ方向を円周方向に回転させればよい。
(e)その後、導電性繊維112をIPA溶液141から引き上げ、イソプロピルアルコールを蒸発させ、帯電ブラシ110を完成する。
また、図3で述べたように、1本の長い導電性繊維112にカーボンナノチューブ120を電気泳動法によって固定化してから、導電性繊維112を1〜2mmに切断し、その後導電性繊維112を電気植毛によって金属芯111に植え付けて帯電ブラシとしても良い。更に、カーボンナノチューブ120が電気泳動法により固定化された長い導電性繊維112をパイル地にして、テープ状に切断した後、この導電性繊維112を金属芯111に巻き付けて帯電ブラシ110としても良い。

次に、被帯電体としてのOPC100について述べる。
ドラム形状のAl基体101上に酸化チタン微粒子をバインダー樹脂に分散させたホール注入阻止層をディップコーティング法により厚さ1〜5μmで形成し、その後電荷発生層(以後CGLと略す)と電荷輸送層(以後CTLと略す)からなる積層の有機感光層102を形成した。CGLは、電荷発生材料(以後CGMと略す)をプチラール樹脂、熱硬化型の変性アクリル樹脂、フェノール樹脂などのバインダー樹脂に分散させたものからなり、ディッピングコーティング法により厚さ0.1〜1μmで形成した。

CGMとしては波長740〜780nm付近に感度を持つスクエアリリウム色素、無金属フタロシアニン、金属フタロシアニン、アズレニウム塩色素、及びアゾ顔料等や、635〜650nm付近に感度のあるチアピリリウム塩や多環キノン系、ペリレン系又はアゾ顔料等が使用できる。

CTLは、ホールのキャリア輸送材料(以下CTMと略す)をビスフェノール系ポリカーボネイト樹脂等のバインダー樹脂に分散させたものからなり、膜厚が10〜40μm程度でディッピングコーディング法によって形成した。CTMとしてはオキサジアゾール誘導体、ピラリゾン誘導体、トリフェニルメタン誘導体、オキサゾール誘導体、トリアリールアミン誘導体、ブタジエン誘導体などが用いられる。

(b)その後、HF水溶液から基板650を取り出し、水洗/乾燥を行った後、ポーラスSi層651上に電子線を用いた真空蒸着法によってFe層652を5nmの厚さで成膜する(図7(b)参照)。
(c)その後、300℃でアニールを行い、Fe層652の表面を酸化する(図7(c)参照)。
(d)そして、図7(d)に示すように基板651を化学的気相成長(以後CVDと略す)装置653に置き、ArとC2H2を流しながら700℃でC2H2を熱分解し、Fe層652上に多層カーボンナノチューブ620を合成する。このとき、多層カーボンナノチューブ620はFe層652上に垂直に形成される。
(e)図7(e)に示すようにCVD装置653から基板651を取り出す。 一方、SUS,Al,Fe,Cu等の金属、合金からなる金属板611の一面に導電性ゴム612を貼り付け、その後導電性ゴム612の表面にスピンコーターによって熱硬化型導電性接着剤654を1〜3μmの厚さで塗布する。ゴムに導電性を与える方法としては、カーボンブラックや金属粒子を高分子中に分散させる方法もあるが、電子受容性化合物と電子供与性化合物から構成される電荷移動錯体を高分子ネットワークに置換し高分子全体に導電性を付与しても良い。なお、ゴムとしては、EPDM、ポリウレタン、NBR、シリコーンゴム等が使用できる。その後、導電性接着剤654の塗布された導電性ゴム612を多層カーボンナノチューブ620に押し当て
