【発明の属する技術分野】
本発明は、複写機、プリンタ、ファクシミリ等の画像形成装置に用いることができる定着ローラの製造方法および画像形成装置に関する。

【従来の技術】
本願出願人は、平成10年特許願第28917号により、瞬時の加熱が可能あるいは加熱時間の速い定着ローラを有する画像形成装置について提案してある。

ここでは、パイレックスガラス、サファイヤ(Al2O3)、CaF2等のセラミック材や、ポリイミド、ポリアミド等の透光性樹脂を、定着ローラのローラ芯(基体)として使用するとともに、当該ローラ芯の内側に配設されるハロゲンランプやキセノンランプの如き熱線を効率的に吸収するように、前記ローラ芯の外側に、樹脂バインダにカーボンブラック、黒鉛、鉄黒(Fe3O2)や各種フェライト等の粉末を混入した熱線吸収層を焼き付け又は塗布等により形成し、更には、その外側にフッ素樹脂(PFA)チューブを被覆したり、フッ素樹脂塗料を塗布してなる離型層を設けて定着ローラとする事が開示されている。

また、定着ローラの他の構成として、ローラ芯の外側に、フィラーとしてシリカ、アルミナ、酸化マグネシウム等の金属酸化物の粉末を混入したシリコンゴムからなる熱線透過性のゴム層を形成する態様、更に、カーボンブラック、黒鉛、鉄黒や各種フェライト及びその化合物、酸化銅、酸化コバルト、ベンガラ等の粉末を混入した熱線吸収部材と、バインダと離型剤とを兼ねたフッ素樹脂塗料を混入配合し、熱線吸収層と離型層とを一体とした一体型熱線吸収層を形成する態様も開示されている。

【発明が解決しようとする課題】
前記構成の定着ローラは、極めて短時間の内に、その表面温度を定着可能温度に到達せしめることが出来る有用なものである。

しかしながら、ローラ芯の外側(周面上)に熱線吸収層等、ある種の層を形成する場合の装置構成については、従来、確たる提案はされていない。

一つの態様として、成形型(以下、単に、型という)の内部所定位置に芯金となるパイプ(ローラ芯)を保持し、この型に、例えば、ゴムを流し込み架橋固化させる方法がある。

本願出願人は、型内部の所定位置に前記ローラ芯を位置固定させるために、ローラ芯の両端開口部にフランジの一部を挿入して一体化し、当該フランジを介して、前記型内部に前記ローラ芯を設置する構成で実験を行った。

ところが、ローラ芯として、特に、円筒状のガラス(以下、ガラスパイプという場合がある)を用いた場合、ガラスパイプの両端部において破損を生じる問題のあることが解った。

具体的には、前記フランジは、取り扱い上、鉄等の金属で作ることが望ましいが、型成形の際、注入される高温の液体状ゴムにより加温されたとき、ガラスと金属との熱膨張率の違いにより、フランジがガラスパイプを押し広げる状態となり、結果として、前述のような不具合を生じてしまう。

かといって、両者間にガタを持たせると、ガラスパイプと型との中心を精度良く合わせることができなくなり、形成される層の厚みが場所によって異なってしまう不具合があった。

また、ガラスパイプをローラ芯とする定着ローラを、定着装置内の支持枠に通常のベアリングを介して軸受けしようとしても、精度が十分に得られないことなどにより無駄が生じていた。

換言すれば、精度が低くまたバラツキがあることを考慮して、内径の大きな適宜の軸受けにより支持することが考慮されるが、そうなるとガタが大きくなり、当該定着ローラと圧接しながら回転する圧着ローラとの平行度がだしにくくなり、結果として、定着不良を惹起するという問題が発生することが解った。

本発明は上記点に鑑みなされたもので、主たる目的は、簡単な構成により、ローラ芯を保持しうるローラ芯保持装置を提供することにある。

なお、本願明細書における「ゴム」は、合成により製造されるエラストマーを指す。

【課題を解決するための手段】
本発明の目的は、以下の構成により達成することができる。

(1)円筒状であって、かつ、ガラスからなるローラ芯の両端部に、環状の弾性体を介してフランジを着脱可能に設ける工程と、
両フランジを軸で一体化させる工程と、
前記ローラ芯の両端部よりも突出せしめた部分を成形装置側に設けた支持部材の凹部に係合させる工程と、
前記成形装置の型の内周と前記ローラ芯の外径との間に、熱吸収性物質を含む液状の層形成材料を所定の圧力を以て注入する工程と、
前記層形成材料が固化した後に、前記ローラ芯を成形装置から取り出す工程と、
前記フランジおよび軸を前記ローラ芯から分離する工程と、
を含むことを特徴とする定着ローラの製造方法。

【発明の実施の形態】
以下、本発明の実施の形態の一例を図面に基づいて説明する。

図1は、カラープリンタからなる画像形成装置の構成を示す概略図である。
図において、10は像形成体である感光体ドラム(以下、単にドラムという)、11は各色毎の帯電手段であるスコロトロン帯電器、12は各色毎の画像書込手段である露光光学系、13は各色毎の現像手段である現像器、14は転写ベルトである。

前記ドラム10は、例えば、光学ガラスや透明アクリル樹脂等の透明部材によって形成される円筒状の基体の外周に、透明の導電層、a−Si層あるいは有機感光層(OPC)等の感光層(光導電層ともいう)を形成したものであり、導電層を接地した状態で図1の矢印で示す時計方向に回転される。

各色毎の帯電手段であるスコロトロン帯電器11、各色毎の画像書込手段である露光光学系12及び各色毎の現像手段である現像器13は、これらを1組として、イエロー(Y)、マゼンタ(M)、シアン(C)および黒色(K)の各色の画像形成プロセス用として4組設けられ、図1の矢印にて示す感光体ドラム10の回転方向に対して、Y、M、C、Kの順に配置してある。

各色毎の帯電手段であるスコロトロン帯電器11は、それぞれ所定の電位に保持された制御グリッドと、例えば、鋸歯状電極からなる放電電極11aとを有し、前記ドラム10の感光層と対峙して取付けられ、トナーと同極性のコロナ放電によって帯電作用(本実施形態においてはマイナス帯電)を行い、感光体ドラム10に対し一様な電位を与える。

放電電極11aとしては、その他ワイヤ電極や針状電極を用いることも可能である。

各色毎の画像書込手段である露光光学系12は、前記ドラム10上での露光位置が、前述した各色毎のスコロトロン帯電器11に対して感光体ドラム10の回転方向下流側に位置するようにしてドラム10の内部に配置される。

それぞれの露光光学系12は、ドラム軸と平行に主走査方向に配列された像露光光の発光素子としてのLED(発光ダイオード)を複数個アレイ状に並べた線状の露光素子12aと、結像素子としての光集束性光伝送体(商品名:セルフォックレンズアレイ)12bと、不図示のレンズホルダとで構成される露光用ユニットであり、保持部材120に取付けてある。

前記保持部材120には各色毎の露光光学系12の他に、転写同時露光器12dおよび一様露光器12eが取付けられ、一体となって前記ドラム10の基体内部に収容される。

各色毎の露光光学系12は、別体の画像読み取り装置によって読み取られメモリに記憶された各色の画像データに従って前記ドラム10の感光層を裏面から像露光し、当該ドラム10上に静電潜像を形成する。

露光素子12aとしては、LEDの他、FL(蛍光体発光),EL(エレクトロルミネッセンス),PL(プラズマ放電)等の複数の発光素子をアレイ状に並べたものを用いることも可能である。

前記露光素子の発光波長は、通常Y、M、Cのトナーに対して透過性の高い780〜900nmの範囲のものが用いられるが、本実施形態においては裏面から像露光を行う方式であるため、カラートナーに対して透過性を十分に有しないこれより短い400〜780nmの波長でもよい。

各色毎の現像手段である現像器13は、前記ドラム10の周面に対し所定の間隙を保ち、当該ドラム10の回転方向と順方向に回転する円筒状の非磁性のステンレスあるいはアルミ材で形成された現像スリーブ131と、現像ケーシング138とを有し、現像ケーシング138の内部には、各々イエロー(Y)、マゼンタ(M)、シアン(C)および黒色(K)の一成分或いは二成分現像剤を収容している。

それぞれの現像器13は前記ドラム10と所定の間隙をあけて非接触に保たれており、現像スリーブ131に対して直流電圧と交流電圧を重畳した現像バイアスを印加することにより、非接触の反転現像を行い、ドラム10上に重ね合わせのトナー像を形成する。

14aおよび14bは前記転写ベルト14を張架するローラであり、14aが図示しない駆動源から動力を受け、前記転写ベルトを矢印方向に回転させるように構成してある。

以上のような構成を有する画像形成装置における、画像形成プロセスは次の通りである。

画像形成のスタートにより不図示のドラム駆動モータが始動し、ドラム10が図1の矢印で示す時計方向へ回転され、同時にイエロー(Y)のスコロトロン帯電器11が作動して前記ドラム10に所定の電位を付与する。

引き続き、Yの露光光学系12を介して第1の色信号すなわちYの画像データに対応する電気信号による画像書込が開始され、前記ドラム10の表面に原稿画像のYの画像に対応する静電潜像が形成される。

前記静電潜像はYの現像器13により非接触の状態で反転現像され、前記ドラム10上にイエロー(Y)のトナー像が形成される。

次いで、前記ドラム10に対して、Yのトナー像の上からマゼンタ(M)のスコロトロン帯電器11の帯電作用により電位が付与され、Mの露光光学系12によって第2の色信号すなわちMの画像データに対応する電気信号による画像書込により、Mの画像に対応する静電潜像が形成され、Mの現像器13による非接触の反転現像によって前記イエロー(Y)のトナー像の上にマゼンタ(M)のトナー像が重ね合わせて形成される。

同様のプロセスにより、シアン(C)のスコロトロン帯電器11、Cの露光光学系12およびCの現像器13によって、第3の色信号に対応するシアン(C)のトナー像が重ね合わせて形成され、更にその上に黒色(K)のスコロトロン帯電器11、Kの露光光学系12およびKの現像器13によって第4の色信号に対応する黒色(K)のトナー像が順次重ね合わせて形成され、感光体ドラム10の一回転以内にその周面上にイエロー(Y)、マゼンタ(M)、シアン(C)および黒色(K)の4色の重ね合わせカラートナー像が形成される。

これらY、M、CおよびKの露光光学系12による前記ドラム10の感光層に対する画像書込は、当該ドラム10の内部より、前述した透光性の基体を通して行われる。

従って第2、第3および第4の色信号に対応する画像の書込は何れも先に形成されたトナー像の影響を全く受けることなく行われ、第1の色信号に対応する画像と同等の静電潜像を形成することが可能となる。

上記の画像形成プロセスによって像形成体であるドラム10上に形成された重ね合わせカラートナー像は、転写域において前記転写器15によって、用紙P上に一括して転写される。

実施の形態においては、クリーニング後であって、次の帯電前に、例えば発光ダイオードを用いた一様露光器12eを作用させ、前記ドラム表面の先の画像形成における履歴を解消させる。

また、定着ローラの他の構成として、前記の如きローラ芯の外側に、フィラーとしてシリカ、アルミナ、酸化マグネシウム等の金属酸化物の粉末を混入したシリコンゴムからなる熱線透過性のゴム層を形成するとともに、カーボンブラック、黒鉛、鉄黒や各種フェライト及びその化合物、酸化銅、酸化コバルト、ベンガラ等の粉末を混入した熱線吸収層と、バインダと離型剤とを兼ねたフッ素樹脂塗料を混入配合した離型層とを一体とした形の一体型熱線吸収層を形成してもよい等、定着ローラの構成に係わる設計の自由度は広い。

まず、ローラ芯307の両端開口部を介してフランジ400をそれぞれ圧入するとともに、軸Jで両側のフランジをも一体化させて構体となした後、型500内に入れ、フランジ400の端部と支持部材550の凹部を係合させることにより、ローラ芯を成形型内部の所定位置に設置する。

前記ローラ芯307とフランジ400との一体化において、両者間のガタ分は弾性体405が吸収し、また、軸J1により両者の軸中心が相互に傾く事が防止され、ローラ芯の内周とフランジの外周が同心になる。

次に、注入口570から液状の層形成材料を所定圧力を以て注入する。
次いで、層形成材料(ゴム)が、前記ローラ芯307の外径と型500の内面壁との隙間に充填したことを適宜の検知方法で検知して注入作業を停止し、層形成材料の熱架橋による固化を促す。

しかる後、型500内からローラ芯307を取り出せば、その外側にはローラ芯の中心に対して同一径である外径を有するゴム層が形成された第1定着ローラが現れる。

この後、前記貫通孔420に棒状の分離部材を挿入し、前記フランジ400を分離して、定着ローラを得る。

斯様にして得た第1定着ローラ305を定着装置の支持枠上に配した軸受けで受けることができ、簡単に第1定着ローラの組み込みができる。

その際、前記ゴム層を有する両端部を軸受け(ベアリング)で受けるようにすれば、当該第1定着ローラ305と圧接する第2定着ローラ315との間に安定した圧接状態を形成できる。

なお、軸受けを置かず、第2定着ローラとの接触部を含め、三点支持を構成するように、第1定着ローラ上の他の2カ所に可回転な押圧コロを設けた支持することも可能である。
