本発明は,複数の単板積層材をその端部において接合してなる大型木質積層板,及びその製造方法に関する。

【従来技術】
従来より,複数の単板積層材をその端部において接合することにより,大型木質積層板を製造する方法がある。
該大型木質積層板の製造方法においては,図14に示すごとく,隣り合う単板積層材の端部同士を,いわゆるスカーフジョイントによって接合する。即ち,上記単板積層材92の端部を,その表側面924及び裏側面925に対して斜めとなる一つの平面において切断し,この切断面であるスカーフ斜面923同士を接着剤93にて接着して,接合する。

【解決しようとする課題】
しかしながら,上記従来の大型木質積層板9においては以下の問題がある。
即ち,スカーフジョイントを用いて,複数の単板積層材92を接合する場合,その強度を充分に確保することができないおそれがある。例えば,上記大型木質積層板92を,トラックの荷台のフロアー板(図12の符号51参照)等,荷重のかかるものに使用する場合,その荷重に充分に耐えられる強度を確保することが困難となる場合がある。

また,スカーフジョイント部における接合強度を確保するためには,その接合面積を大きくする必要がある。即ち,スカーフ斜面923を大きくする必要があり,該スカーフ斜面923の形成領域Bを大きく確保する必要がある。それ故,同じ大きさの大型木質積層板9を得ようとしたとき,必要となる原板が多く必要となり,原料コストが高くなるという問題もある。

本発明は,かかる従来の問題点に鑑みてなされたもので,強度に優れた安価な大型木質積層板及びその製造方法を提供しようとするものである。

【課題の解決手段】
第1の発明は,複数の単板積層材をその端部において接合することにより大型木質積層板を製造する方法であって,
上記大型木質積層板は,トラックの荷台のフロアー板,煽り板,又は縦根太であり,
上記各単板積層材の端部に,断面V字状に突出したV雄実,又は断面V字状に後退したV雌実を形成する実加工工程と,
上記V雄実と上記V雌実の一方又は双方に熱硬化型の接着剤であるレゾルシノールを塗布する接着剤塗布工程と,
上記単板積層材の上記V雄実と他の単板積層材の上記V雌実とを嵌合させる嵌合工程と,
上記V雄実とV雌実との嵌合部分を,該V雌実の外方から加熱しながら圧締する熱圧締工程とを行うことにより,上記複数の単板積層材を接合して大型木質積層板を製造し,
また,上記V雄実及びV雌実の傾斜面は,上記単板積層材の表側面又は裏側面に対して5〜15°の角度をもって傾斜しており,
上記熱圧締工程を行う前においては,上記雄実の傾斜面が上記単板積層材の表側面又は裏側面に対してなす角度をα,上記雌実の傾斜面が上記単板積層材の表側面又は裏側面に対してなす角度をβとしたとき,α>βとなっていることを特徴とする大型木質積層板の製造方法にある(請求項1)。

次に,本発明の作用効果につき説明する。
上記製造方法によれば,複数の単板積層材をその端部に形成した上記V雄実とV雌実との嵌合によって接続し,上記大型木質積層板を製造する。そのため,上記単板積層材における実加工領域が小さくとも,上記単板積層材の接着面積を大きくすることができる。即ち,本発明によれば,スカーフジョイントの場合と同じ接着面積を得るに要する実加工領域を約半分にすることができる。
これにより,多くの原板を必要としないために安価であり,かつ強度の高い大型木質積層板を製造することができる。

【発明の実施の形態】
上記第1の発明(請求項1)において,上記単板積層材としては,例えば,合板,LVL等を用いることができる。また,上記熱硬化型の接着剤としては,例えば,レゾルシノール,フェノール,メラミン,ユリア等の熱硬化性樹脂があるが,特に,耐久性等の観点から,レゾルシノール若しくはフェノールが好ましい。
また,上記熱圧締工程においては,2枚の上記外壁板を互いに向き合う方向に押圧しながら,上記V雄実とV雌実との圧締を行うことが好ましい。この場合には,嵌合部分における表裏方向の圧締を行う際に,互いに嵌合させたV雄実とV雌実とが外れる方向へずれてしまうことを防止することができる。

また,上記熱圧締工程における圧締圧力は,0.4〜1MPa(4〜10kgf/cm2)であることが好ましい(請求項2)。
この場合には,嵌合部分に損傷を与えることなく,上記V雄実と上記V雌実とを,充分な強度で接合することができる。
上記圧締圧力が0.4MPa未満の場合には,上記V雄実と上記V雌実とを充分な強度で接合することが困難となるおそれがある。一方,上記圧締圧力が1MPaを超える場合には,上記嵌合部分にプレスマークが形成され,大型木質積層板の外観意匠性を損ねるおそれがある。

また,上記熱圧締工程における加熱温度は,120〜130℃であることが好ましい(請求項3)。
この場合には,上記V雄実と上記V雌実とを,効率よく,充分な強度で接合することができる。
上記加熱温度が120℃未満の場合には,上記接着剤が効率よく充分に硬化しないおそれがあり,上記V雄実と上記V雌実とを,効率よく充分な強度で接合することが困難となるおそれがある。一方,上記加圧温度が130℃を超える場合には,開放冷却時,表層と内部の冷却速度に差を生じ,大型木質積層板に,反り,捻れを生ずるおそれがある。

また,上記V雄実及びV雌実の傾斜面は,上記単板積層材の表側面又は裏側面に対して5〜15°の角度をもって傾斜している。
これにより,一層強度に優れた安価な大型木質積層板を得ることができる。
上記角度が15°を超える場合には,接着面積を充分確保できず,上記嵌合部分の接合強度が不充分となり,大型木質積層板の強度を充分確保することが困難となるおそれがある。一方,上記角度が5°未満の場合には,上記嵌合部分の領域が大きくなり,原料コストが高くなるおそれがある。また,機械的な実加工精度の確保が困難となるおそれがある。

また,上記大型木質積層板を,例えばトラックの荷台のフロアー板や煽り板に用いる場合には,上記角度は,6〜8°であることが更に好ましい。また,上記大型木質積層板を,例えばトラックの荷台の縦根太に用いる場合には,上記角度は,11〜12°であることが更に好ましい。

(実施例1)
本発明の実施例にかかる大型木質積層板及びその製造方法につき,図1〜図12を用いて説明する。
特に,本例においては,図12に示すようなトラックの荷台5のフロアー板51として用いる大型木質積層板1の例につき説明する。

上記大型木質積層板の製造方法は,図10,図11に示すごとく,複数の単板積層材2をその端部において接合することにより大型木質積層板1を製造する方法である。
該製造方法においては,以下の実加工工程(図2)と,接着剤塗布工程(図3)と,嵌合工程(図4)と,熱圧締工程(図5)とを行うことにより,上記複数の単板積層材2を接合して大型木質積層板1を製造する。

上記実加工工程においては,図1に示すような各単板積層材2の端部に,図2に示すごとく,断面V字状に突出したV雄実21,又は断面V字状に後退したV雌実22を形成する。

また,熱圧締工程を行う前においては,上記V雄実21における角度αは,上記V雌実22における角度βよりも若干(例えば約0.1°)大きい。

上記単板積層材2は,図1に示すごとく,厚み約1.8mmの単板20を,9層積層してなり,全体として約16.2mmの厚みを有する。各層の単板20は,基本的には,隣り合う層の単板20の木目の方向が互いに直交するように,交互に積層されている。ただし,上記単板積層材2の表側面24における最表層の単板201とその直下層の単板202とは,木目の方向が揃っている。同様に,裏側面25における最表層の単板209とその直下層の単板208とは,木目の方向が揃っている。
また,上記単板20同士は,フェノールからなる接着剤によって,接着してある。
