【発明の属する技術分野】
本発明は、液状の光硬化性樹脂に光を照射したときの硬化反応によって、光硬化性樹脂を順次積層し、所定の造形物を精度良く製作する光造形装置に関するものである。

【従来の技術】
一般に、この種の光造形装置は、3次元CADで設計された図形データに合わせてレーザ光を走査し、光硬化性樹脂上をトレースして一層ずつ硬化させ、順次積層しながら所定の立体物を作る技術が知られている。この種の光造形装置では、光源にレーザ光が使用されており、主に325nmや360nm前後の紫外光領域の波長で照射している。

【発明が解決しようとする課題】
ところで、同じ光造形であっても、造形物の形状や部位、ないしは造形物の用途等によって高い造形精度が要求される場合と、それほど精度が必要とならない場合とがある。しかしながら、従来の光造形装置にあっては、単一波長のレーザ光で照射するために、造形精度とは関係なく常に同じ条件で造形を行うこととなり、高い精度を必要としない場合には過剰品質になってしまうと共に、精度の要求度に比例した造形時間の短縮調整ができなかった。さらに、レーザは周囲の雰囲気に影響を受け易く取り扱いに細心な注意を要する他、高価なためにコストアップにつながるといった問題があった。

そこで、本発明は従来のレーザ光に代えて超高圧水銀灯のような紫外線を出すランプの光線を用い、ランプ光の波長の選択及び切り替えを行うことで造形精度に応じた硬化深度に調整し、造形時間の短縮を図ることを目的とする。また、光源の取り扱いを容易にすると共に、コストの低廉化を図ることを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明の請求項1に係るランプを用いた光造形装置は、光硬化性樹脂にランプからの光を照射して順次硬化させ、積層物を形成する光造形装置において、前記ランプ光の波長の選択を、その光路上に設置したフィルタ、反射ミラー、あるいはコーティングを施したレンズによって行い、この波長の選択によって光硬化性樹脂にランプ光を照射した時の硬化深度を調整することを特徴とする。

また、本発明の請求項2に係るランプを用いた光造形装置は、前記光硬化性樹脂にランプ光を照射した時の硬化深度を、0.2mm以下としたことを特徴とする。

【発明の実施の形態】
以下添付図面に基づいて本発明に係るランプを用いた光造形装置の実施の形態を詳細に説明する。図1はランプを用いた光造形装置の第1の実施例を示す概略図である。この図において、符号1は液状の紫外線硬化樹脂2を収容する容器、3は容器1内を昇降動するテーブル、4はテーブル3上に積層された樹脂硬化物である。テーブル3の昇降動は図示外のZ軸移動台によって制御され、光硬化性樹脂を一層ずつ硬化させるごとにテーブルを沈下させていく。

容器1の上方には光照射手段5が設置されている。この光照射手段5は、従来のレーザ光とは異なって250Wの超高圧水銀ランプ6を光源としており、この超高圧水銀ランプ6から容器1の上方位置まで光ファイバ7を延ばしてランプ光を導くようにしている。光ファイバ7は、超高圧水銀ランプ6で発した光を一本のファイバで導く場合と複数本を束ねて導く場合とがあり、その本数または光ファイバ7の直径によって照射エネルギを調整できる。

前記光ファイバ7の先端7a近傍にはランプ光の波長を選択するためのフィルタ8が配設されている。このフィルタ8は、ランプ光から発する様々な波長の光から特定の波長を選択するもので、例えば350nm以下の紫外光領域の波長を取り出すことによって、0.2mm以下の硬化深度の浅い照射光を得ることができ、また400nm以上の可視光領域の波長も合わせて取り出すことで、2mm前後までの硬化深度の深い照射光を得ることができる。硬化深度は、造形精度及び積層厚と極めて深い関係があり、硬化深度の浅い方が造形精度は高くなる反面積層厚が小さくなるため造形時間が掛かることになる。硬化深度の深い場合はこれと逆になる。従って、造形物の縦方向の精度を要求される部分(微細形状)と要求されない部分(単純形状)がある場合には、フィルタ8を切り替えて波長を選択することで、所望の精度と共に造形時間の大幅な造形時間の短縮を図ることができる。なお、フィルタ8は、一枚だけで構成されて所定の波長を選択する場合と、複数枚を組み合わせて構成される場合とがある。組み合わせることで、所望の波長を精度よく取り出すことができる。また、波長を選択できるものであれば上述のフィルタ8に代えて、図2に示したように、特定波長を選択することのできる反射ミラー12を光路上に設置しても同様の作用効果を得ることができる。なお、フィルタ8や反射ミラーで波長を選択することなく、光ファイバ7からの光を直接照射することも可能であり、この場合には造形精度は低くなるが硬化深度の深い照射が得られる。

上記フィルタ8の下部近傍には、フィルタ8の切替時に機械的にオンオフ制御するシャッタ9が配設され、さらにシャッタ9の下部には複数の集光レンズ10が配設されている。フィルタ8を通過した光は、集光レンズ10によって集光ビーム11が形成され、光硬化性樹脂2の液面上で集光する。なお、集光レンズ10に特殊なコーティングを施すことで、前記フィルタ8に代えて特定の波長を選択することも可能である。

図3及び図4は、2種以上のフィルタ8を切り替え可能とした場合の実施例を示したものである。この実施例では光ファイバ7の先端7a近傍に円板15を配置し、この円板15の周囲4個所に波長選択の異なるフィルタ8a,8b,8c,8dを組み込んだ以外は上記実施例と同様の構成である。円板15の中心には回転軸16が設けられ、手動又は自動で円板15を回転させることで4つのフィルタ8a,8b,8c,8dが切り替わって光路上に設定される。従って、この実施例では紫外光領域の波長から可視光領域の波長までの間で適当に波長選択の異なる4種類のフィルタ8a,8b,8c,8dを組み込むことで、造形精度と積層厚を適宜に調整しながら硬化時間の短縮を図ることができる。このように、フィルタ8a,8b,8c,8dを切り替えるだけで、波長領域の異なった光源の数を増やすことなく、紫外光領域から可視光領域までの波長を容易に選択することができる。なお、各フィルタ8a,8b,8c,8dは、一枚のみで構成して特定の波長を選択する場合と、複数枚を組み合わせて波長を選択する場合とがある。上記実施例では4種類のフィルタ8a,8b,8c,8dについて説明したが、2または3種類のフィルタでもよく、また必要があれば5種類以上でもよい。さらに、円板15の4個所の内、1個所にはフィルタを設けずに空けておいてもよい。

次に、上記構成からなる光造形装置の作用を図3、図5及び図6に基づいて説明する。先ず、CADシステム上で設計した造形データを上述した各フィルタ8a,8b,8c,8d毎に分割し、この造形データに基づいて、フィルタ8a,8b,8c,8dを切り替えながらランプ光を光硬化性樹脂2の液面上で走査する。例えば図2に示したような形状の樹脂成形品4を得ようとする場合は、先ず紫外光領域の波長を選択するフィルタに切り替え、図5に示したように樹脂成形品4の底面17及び側面18を紫外光で形成する。この場合は、できるだけ積層厚を薄くして滑らかに接続し造形精度を確保する。次いでフィルタを可視光領域を含む波長に切り替え、図6に示したように、高さ方向での形状が変化しない樹脂成形品4の内部19を形成する。可視光領域を含む波長では一回の硬化深度が深いので、前記紫外光の時に比べて積層厚を数倍にとることができ、短時間で手際よく造形することができる。即ち、紫外光では幾回も積層しなければならないところを一回の積層で済むので、造形時間の大幅な短縮が可能となる。

図7及び図8は、上記フィルタ8に代えてピンホール20を設けたものである。光線をピンホール20に通すことで、光ファイバ7の先端7aから出てくるランプ光の光エネルギを調整することができ、特に光ファイバ7を束にしてある場合にその効果が大である。この実施例では、上述と同様に回転可能な円板21の周囲4個所に大きさの異なるピンホール20a,20b,20c,20dを設けてある。従って、この円板21を回転することでピンホール20a,20b,20c,20dを切り替えることができ、光硬化性樹脂2の液面上を走査する集光ビーム11の照射面積を変化させることができる。この実施例では種々の波長が混ざり合った光を照射することになるので、縦方向に精度を要する造形には適さないが、造形物の内部を塗りつぶすような場合にはピンホール20を大きくすることで硬化面積を稼ぐことができ、その分造形時間を短縮することができる。

図9は、本発明の第4実施例を示したものである。この実施例は、上述のフィルタ8とピンホール20とを組み合わせたものであり、上述のような円板12,21を上下に接近させて配置し、一方には波長選択の異なる4種類のフィルタ8を組み込み、他方には穴の大きさが異なる4種類のピンホール20を設けたものである。フィルタ8とピンホール20の上下位置関係は問わない。この実施例では、光ファイバ7の先端7aから出たランプ光の照射量をピンホール20によって調整した後、さらにフィルタ8によって特定の波長に選択することができるので、CADデータに基づいてフィルタ8とピンホール20との組み合わせを最適なものに設定することができる。この場合、予めフィルタ8とピンホール20との組み合わせを登録しておき、CADデータに基づいて選択された一のフィルタに対して特定のピンホールが選択されるように、切り替えを互いに連動して行うことができる。なお、フィルタ8とピンホール20とをそれぞれが独立して切り替えることも勿論可能である。このように、この実施例ではフィルタ8とピンホール20とを組み合わせることで、造形物の精度に基づいた硬化深度を細かく制御することが可能となり、結果的に造形時間の大幅な短縮が図られる。

なお、上記実施例では光源として超高圧水銀ランプを使用した場合について説明したが、メタルハライドランプやキセノンランプなど電極間の距離が短い放電ランプを使用することができる。また、上記実施例では超高圧水銀ランプから光ファイバを延ばし、その先端を光硬化性樹脂上で移動させる場合について説明したが、超高圧水銀ランプ自体を直接移動させる場合も可能である。

【発明の効果】
以上説明したように、本発明に係るランプを用いた光造形装置によれば、光源として一個のランプ光を用い、その波長を選択することで、硬化深度を制御することができたので、造形精度と積層厚を適宜に選択することで硬化時間の短縮を図ることができる。

また、光源としてランプ光を用いたことで、取り扱いが容易になると共にレーザ光を用いる場合に比較してコストを大幅に下げることができた。

さらに、ピンホールを光路上に配置したことで、光硬化性樹脂への照射量及び照射面積を適宜制御することができ、造形精度を要しない塗りつぶし造形などに効果を発揮する。
