一种灯具和其制造方法,防止向灯壳上进行激光溶敷灯罩时容易在灯壳上产生的烧焦。在使灯罩(2)的架(21)接触灯壳(1)的开口边缘部(11),向该接触面部照射激光LB,将灯壳(1)和灯罩(2)进行激光溶敷的方法中,通过一边进行激光LB的照射一边利用遮光部件(214)进行遮光,以使激光LB不照射到开口边缘部(11)的至少接触面S以外的区域,这样,能够制造在灯壳(1)的开口边缘部(11)上,并在灯罩(2)接触的接触面部S以外的区域不存在熔融痕迹的灯。可防止开口边缘部的过热并防止烧焦产生。

技术领域
本发明涉及适用于机动车等车辆的灯具,特别涉及将灯罩一体地进行激光溶敷在灯壳上的灯具和其制造方法及制造装置。
背景技术
作为车辆用灯具(灯)广泛提案有:分别利用树脂制造作为灯壳的灯体和作为覆盖该灯壳前面开口并密封灯内的灯罩的配光镜,通过溶敷使配光镜与灯体一体化的灯。该溶敷以往使用热溶敷,但近年来利用激光能量溶敷树脂即激光溶敷的技术正在实用化。图1是利用激光溶敷组装的灯之一例的分解立体图,在灯体1的前面开口形成有凸缘部11,在该凸缘部11上激光溶敷设于配光镜2的周边的配光镜架21。
图2(a)是所述灯LAMP局部的剖侧面图,图2(b)是其P部放大图,通过激光溶敷X将所述凸缘部11和配光镜架21的接触面一体化。该激光溶敷如图8(a)的示意图所示,在设于彩色树脂制的所述灯体1上的凸缘部11上,使覆盖该灯体1的前面开口使用的透明树脂制配光镜2周边的配光镜架21接触端面,在该两者的接触面部S照射激光LB,使其透过配光镜2。利用该激光LB的照射使灯体1的凸缘部11发热,该热介由接触面部S传递到配光镜架21上。由此,使凸缘部11和配光镜架分别在接触面部S熔融,利用激光溶敷X将两者接合。该激光溶敷技术记载于例如专利文献1中。

在这种灯中,在灯体上溶敷配光镜时,配光镜的周面突出到外侧,此时,在配光镜的端面容易产生缺陷的同时影响外观,因此,通常凸缘部的尺寸比配光镜架的尺寸大。因此,如图8(b)所示,在使配光镜架21接触凸缘部11时,成为凸缘部11的一部分露出到配光镜架21的外侧的状态,在使激光LB照射凸缘部11和配光镜架21的接触面部S时,激光LB的一部分照射到凸缘部11未接触配光镜架21的露出部分S’。在该露出部分S’,由凸缘部11产生的热难于传递到配光镜架21上,因此,未传递的热聚集在凸缘部11的露出部分S’,形成过热状态,烧灼该露出部分S’的表面,产生烧焦Y。该烧焦Y使凸缘部11表面的树脂的组织变质,影响与配光镜架21的溶敷强度,降低溶敷强度,同时,在彩色灯体1的凸缘部11上看到了黑色烧焦Y,产生了使灯LAMP的外观的美观度降低的问题。
针对这种问题,在照射激光时,只要进行激光的聚光状态及光轴位置的控制而使激光不照射到凸缘部表面的露出部分即可,但由于激光的光束直径减小,从外部向配光镜架照射的激光在配光镜架内折射、散乱,照射到凸缘部上,故以高精度进行这种照射范围的控制是极其困难的,几乎不能消除上述问题。另外,即使提高激光的照射位置精度,在将灯具进行批量生产时也不容易避免将配光镜和灯体的位置进行重合时产生的偏差,故难以防止激光照射凸缘部表面的露出部分。如图9(a)所示,凸缘部11和配光镜架21的尺寸相同,但在使凸缘部11的周端面露出的部分一照射激光LB,就产生烧焦Y。另外,如图9(b)所示,使凸缘部11的长度短于配光镜架21,即使凸缘部11的周端面位于配光镜架21周面的内侧,在照射激光LB的该周端面和灯体1的其它部分也会产生烧焦Y。
发明内容
本发明的目的在于提供一种灯和其制造方法及制造装置,防止主要由激光溶敷引起的在灯体即灯壳产生烧焦,防止与配光镜等灯罩的溶敷强度的降低及防止外观上的美观度降低。
本发明的灯的特征在于,具有灯壳、激光溶敷于灯壳开口边缘的灯罩,在灯壳的开口边缘部,接触灯罩的接触面部以外的区域不存在熔融痕迹。此时,也可以是如下结构,在灯壳的开口边缘部,与接触灯罩的接触面部以外的区域连接的该接触面部的一部分区域不存在熔融痕迹。
本发明的灯的制造方法是使灯罩接触灯壳的开口边缘部,向其接触面部照射激光,激光溶敷所述灯壳和灯罩的方法,其特征在于,一边进行激光照射一边进行遮光,以使激光不照射到开口边缘的至少接触面部以外的区域。
本发明的灯的制造装置的特征在于,包括:支承装置,其在灯壳和与接触灯壳的开口边缘部的灯罩接触的状态下进行支承;激光照射装置,其向使开口边缘的灯壳和灯罩接触的接触面部照射激光;遮光装置,其遮断向开口边缘部的至少接触面部以外的区域照射的激光。遮光装置沿开口边缘的外周配置。另外,遮光装置由具有光吸收效果的材料形成。
根据本发明,使灯罩接触灯壳的开口边缘部,向该接触面部照射激光,激光溶敷灯壳和灯罩,此时,通过使用遮光装置进行遮光,使激光不照射到开口边缘的至少接触面部以外的区域,同时进行激光照射,在使开口边缘部的表面接触灯罩的灯壳的接触面部的外侧露出的区域不照射激光,制造该区域不残留熔融开口边缘部的痕迹的灯。或者,沿开口边缘的灯罩外周的区域也同样不照射激光,制造该区域不残留熔融灯壳和灯罩两方的痕迹的状态,即,未进行激光溶敷的灯。通过这样制造雾灯,可防止以由现有问题的灯壳产生的热不传递到灯罩上为主要原因的灯壳的过热,防止灯壳的烧焦的产生,提高激光溶敷的可靠性,同时,防止烧焦造成的外光上的美观度降低。

具体实施方式
实施例1
下面,参照附图说明本发明的实施例。图1如上所述,适用本发明的灯LAMP也适用于汽车的雾灯。如前所述,图2(a)是灯的主要部分的局部剖切正面。作为灯壳的灯体1通过树脂成形形成为背面部构成旋转抛物面的容器状,在灯体1的内面进行图中未显示但构成反射面的铝蒸镀。另外,在所述灯体1的前面开口1a一体形成沿边缘向外径方向突出的凸缘部11,在背面进行开口以形成灯泡插头安装孔12,安装支承灯泡3的灯泡插头4。在所述灯体1的前面开口1a一体地固定形成作为灯罩的透明树脂的配光镜2,对所述灯体1内进行密封。在所述配光镜2的边缘一体形成由形成环状的肋构成的配光镜架21,使该配光镜架21的端面接触所述凸缘部11的表面,在该接触的部分,如图2所示,利用激光溶敷X使其与所述凸缘部11一体化。在此,所述凸缘部11的外径尺寸比所述配光镜架21的外径尺寸大出规定的尺寸,在使配光镜架21接触凸缘部11时,凸缘部11表面外侧的一部分露出到配光镜架21的外径侧。另外,如前所述,激光溶敷是如下技术,在凸缘部11和配光镜架21接触的接触面部照射激光,利用该激光的能量将接触面部的凸缘部11和配光镜架熔融而结合。
而且,在这样构成的所述雾灯中,如图2(b)所示,不对所述凸缘部11表面的位于所述配光镜架21的外径侧而露出的区域S1照射激光,形成该区域不残留熔融凸缘部11的痕迹的状态。另外,在图2(b)的情况下,即使在所述凸缘部11和配光镜架21接触的接触面部,沿配光镜架21外周的区域同样也不照射激光,形成该区域不残留熔融凸缘部11和配光镜架21双方的痕迹的状态,即形成不进行激光溶敷的状态。
对制造这种结构的雾灯的技术进行说明,特别是在灯体上激光溶敷配光镜的技术。如上所述,图3是在雾灯的灯体的凸缘部进行激光溶敷配光镜架的激光溶敷装置的概略立体图。在激光溶敷装置100的腔101内配置有支承夹具200,可在支承汽车左右的每个雾灯的状态下进行激光溶敷处理。下面详细叙述,该支承夹具200由下夹具210和上夹具220构成,在下夹具210上以使所述开口朝向上方的状态支承图1所示的雾灯的灯体1。另外,在该被支承的灯体上通过位于腔外的操作者的手工操作盖上配光镜2,利用上夹具220将配光镜2按压支承在灯体1上。另外,在邻接所述腔101内的所述支承夹具200的位置配置有机械手300,在该机械手的臂301前端配置有激光照射部310。该激光照射部310通过光纤311与配置于腔101外的激光光源部320光连接,可将从激光光源部320射出,经由光纤311导光的激光对被支承夹具200支承的雾灯在予先设定的照射方向进行照射。另外,所述激光光源部320具有产生所述激光的半导体激光振荡器321、控制向所述半导体激光振荡器321供给的电力的电力控制部322、用于冷却所述半导体激光振荡器321的水冷机323。
图4是示意地表示所述支承夹具200的立体图。所述支承夹具200的下夹具210具有在上面开设开口凹部211a的下模具211,可使前面开口1a面朝上方支承灯体1。该开口凹部211a容纳所述灯体1的背面侧,同时,形成在接触下模具211的上面的状态下支承灯体1的凸缘部11的背面的形状,如后所述,可在该开口凹部211a内以规定的姿势将灯体1支承在下模具211上。所述下模具211与作为设于下部框212内的旋转驱动源的电动机213的旋转轴连接,可通过电动机213的旋转使所述下模具211在水平方向至少旋转一周(360度)。
在所述下模具211的上面沿所述开口凹部211a的边缘固定有遮光环214。所述遮光环214由形成与所述灯体1的前面开口的凸缘部11的外径尺寸大致相等的内径尺寸的所需要板厚的环形成,如图5详细表示,利用多个螺丝215固定在所述下模具211的上面。所述遮光环214的板厚比凸缘部11的厚度稍厚,因此,如后所述在使灯体1支承在下模具211上时,遮光环214的上边缘成为比凸缘部11的外边缘稍向上方突出的状态。另外,所述遮光环214使用例如黑色的钝化铝这种吸光效果高的材料形成,以使其即使在照射激光时也可以抑制该激光的反射。
另外,如图4所示,在所述下夹具210上具有配置于沿所述下模具211上面的位置的一对定位夹具216。该定位夹具216具有配置于所述下模具两侧位置的一对按压片217。所述一对按压片217将相互相对的边加工成接近圆弧状的形状,在其分别通过未图示的驱动机构向中心方向移动时,两按压片217的相对边与灯体1一起与载置于下模具211上的配光镜2的两侧边缘接触,将配光镜2从两侧向中心方向按压,相对于下模具211进行配光镜2的定位,即相对于支承在下模具211上的灯体1进行配光镜2的定位。
所述支承夹具200的上夹具220具有相对所述下夹具210的所述下模具211在上下垂直方向往复移动的上模具221。所述上模具221的下侧前端面加工成与配光镜2的前面形状相配合的曲面形状,以接触所述配光镜2的前面,可向垂直下方按压配光镜2。所述上模具221通过未图示的驱动机构从所述下模具211上面附近的下侧位置到相对所述下模具221调整灯体1及配光镜2且确保可拆下激光溶敷的雾灯的空间的充分的上侧位置之间垂直上下往复移动。另外,所述上模具221设于所述可动杆223上,在水平方向自如地进行360度旋转,连接在与所述下夹具210的电动机213的旋转轴同轴配置的水平旋转轴承224上,可与下模具211一起一体地水平旋转。
另一方面,所述机械手300由例如六轴机械手构成,可在三维方向任意控制臂301。该机械手300由已有的未图示的计算机进行程序控制,使所述臂301同时进行所述支承夹具200中的下模具211及上模具221的水平旋转动作,并且进行所需要的程序动作。如图3所示,支承于所述臂301上的激光照射部310通过光纤311与配置于腔101外的激光光源部320光连接,可在将从激光光源部320射出,经由光纤311导光的激光以聚光的状态对在所述下模具211上调整的雾灯灯体的凸缘部和配光镜的配光镜架的接触面部进行照射。
然后,说明使用了以上的激光溶敷装置100的激光溶敷方法。操作者首先在支承夹具200上的各夹具210调整雾灯的灯体,图6-A表示该操作,灯体1的背面侧***下夹具210的下模具211的开口凹部211a。由此,灯体1在凸缘部11接触下模具21上面的状态下,且在使灯体1的中心定位在下模具211的中心的状态下支承在开口凹部211a内。此时,形成凸缘部11被遮光环214包围的状态。然后,操作者载置配光镜2,使其覆盖支承于下模具211上的灯体1的前面开口1a。由此,配光镜2在配光镜架21的端面接触凸缘部11表面的状态下支承在灯体1上。
在此基础上,如图6-B所示,当驱动一对定位夹具216时,一对按压片217分别从配光镜2的两侧位置向下模具211的中心方向移动,在直径方向接触配光镜2周边部的配光镜架21,形成从两侧夹着配光镜2的状态。由此,配光镜2被定位在下模具211的中心位置,其结果进行相对灯体1的配光镜2的定位。
其次,当利用驱动机构使支承夹具200的上夹具220向下方移动时,上模具221垂直向下方移动,上模具221的下侧前端面接触配光镜2的前面,向下方按压配光镜2。由此,配光镜2形成配光镜架21的端面以所需要的压力接触凸缘部11的表面而构成一体的状态。因此,即使在此之后解除由定位夹具216的按压片217进行的夹住配光镜2的动作,也可以使相对灯体1的配光镜2保持接触状态。
在此基础上,如图6-C所示,使机械手300的臂301动作,配置激光照射部310,使其与支承夹具200R相对,设置激光LB的光轴使其从配光镜架21的外面侧通过该配光镜架21的内部,朝向凸缘部11和配光镜架21接触的接触面部。而且,如图7(a)局部放大所示,利用激光光源部320使激光发光,从激光照射部310射出激光LB,以聚光的状态向凸缘部11和配光镜架21的接触面部S照射,此时,照射的激光LB被由有色树脂构成的凸缘部11吸收并产生热,将凸缘部11的接触面部S熔融,同时,其一部分热介由接触面部S传递到配光镜架21上,将配光镜架21的接触面部S熔融,而溶敷两者,使其相互溶合而粘结。
与此同时,驱动下夹具200的电动机213,使下模具211在水平方向旋转,并且,程序控制机械手300的臂301,使激光照射部310,即激光LB的光轴对应灯体1的前面开口1a的形状,即配光镜架21的形状改变方向及倾斜度,此时,伴随灯体1及配光镜2在水平方向旋转,通常使对凸缘部11和配光镜架21的接触面部照射的激光LB的照射角度保持一定状态,同时,在将下模具211水平旋转360度期间,激光照射凸缘部11和配光镜架21的接触面部S的全圆周,在该全周面激光溶敷X凸缘部11和配光镜架21。
此时,如图7(a)所示,相对凸缘部11和配光镜架21的接触面部S照射的激光LB从配光镜架21的外侧照射,激光LB的一部分被存在于凸缘部11周围的遮光环214遮光。特别是,在激光LB中,由于下侧区域的激光被遮光环214遮光,故该激光LB上侧区域的激光仅照射到配光镜架21上。其结果是,激光LB在配光镜架21更靠外侧的区域未直接照射到凸缘部11上。此时,由于遮光环214的存在即使不能高精度地控制激光的光轴位置或光轴方向,也可以实现上述那样的激光照射。由此,在图2(b)所示的激光溶敷的结构中,可制造在露出配光镜架21外侧的凸缘部11的区域不残留熔融凸缘部11的痕迹的雾灯。
考虑到遮光环214的厚度尺寸不同等,如图7(b)所示,适当控制对配光镜架21照射的激光LB的光轴角度或光轴位置,利用遮光环214进行控制,使在凸缘部11和配光镜架21的接触面部S中外径侧的区域也照射不到激光LB,这样,可如图7(a)所示的制造雾灯,在连接于接触面部S的外径侧的区域的该接触面部S中的外径侧区域不残留熔融凸缘部11和配光镜架21二者的痕迹,即在接触部S的外径侧区域不进行激光溶敷。
另外,如上所述,通过由遮光环214对激光LB外径侧的部分进行遮光,由于向使激光LB的光轴位置相对接触面部S在外径方向大的偏位进行激光照射,可容易地防止使激光LB偏移向接触面部S的内径方向,不与凸缘部11内径侧的配光镜架21接触的部分照射激光。此时,也可以防止凸缘部11内径侧的部分烧焦。
通过如上制造雾灯,可防止主要由现有问题的凸缘部产生的热未传递到配光镜架而引起的凸缘部的过热,防止凸缘部的烧焦的产生。即,可防止图8(a)、(b)所示的烧焦Y的产生,同时,也可以防止图9(a)所示的烧焦Y和图9(b)所示的烧焦Y的产生。由此,可在提高激光溶敷可靠性的同时制造没有烧焦造成的外观上的美观度降低的雾灯。
这样,在相对雾灯的激光溶敷结束后,停止支承夹具200的旋转,同时,停止激光照射,通过驱动机构使上夹具220上升,使上模具220从配光镜2的按压中释放,从而露出下模具211上制造的雾灯,所以,操纵者通过从下模具211取出雾灯,完成激光溶敷的整个工序。
在所述实施例中表示了在设于灯体上的凸缘部上进行激光溶敷配光镜的配光镜架的结构适用于雾灯之一例,如果是在使用易吸收激光的材料形成的灯壳上激光溶敷使用难吸收激光的透明材料形成的灯罩的灯,则本发明也可同样适用。例如,对在灯壳内安装投射灯且在该灯壳的前面开口进行激光溶敷透明罩的结构的灯,在激光溶敷该灯壳和透明罩时也可适用。
另外,所述实施例是在使灯侧,即灯体和配光镜在水平方向旋转的同时,控制激光照射部的光轴,在全周进行激光溶敷的实施例,但也可以在进行激光照射部的光轴位置的控制时,在固定灯侧保持原状的状态下,边使激光照射部在灯侧周围移动,边进行激光溶敷,此时,激光照射部的控制不是复杂的控制,可实现所述目的。

Claims (6)

1、一种灯具,其包括灯壳和在所述灯壳的开口边缘部进行激光溶敷的灯罩,其特征在于,在所述灯壳的所述开口边缘部,并且在所述灯罩接触的接触面部以外的区域不存在熔融的痕迹。
2、如权利要求1所述的灯具,其特征在于,在所述灯壳的所述开口边缘部,连接所述灯罩接触的接触面部以外的区域的该接触面部的一部分区域不存在熔融的痕迹。
3、一种灯具的制造方法,使灯罩接触灯壳的开口边缘部,向其接触面部照射激光,激光溶敷所述灯壳和灯罩,其特征在于,一边进行激光照射一边进行遮光,以使激光不照射到所述开口边缘部的至少所述接触面部以外的区域。
4、一种灯具的制造装置,其特征在于,包括:支承装置,其在灯壳和与接触所述灯壳的开口边缘部的灯罩接触的状态下进行支承;激光照射装置,其向使所述开口边缘部的灯壳和灯罩接触的接触面部照射激光;遮光装置,其遮断向所述开口边缘的至少所述接触面部以外的区域照射的激光。
5、如权利要求4所述的灯具的制造方法,其特征在于,所述遮光装置沿所述开口边缘部的外周配置。
6、如权利要求4或5所述的灯具的制造方法,其特征在于,所述遮光装置由具有光吸收效果的材料形成。
