Abstract

Description
本申请涉及于2011年4月12日提交的题为“UMBILICAL FORUSE IN SUBSEA APPLICATIONS”的美国临时专利申请序列号61/474,467,其以引用方式并入本文。
背景技术
脐带常用于在海面和位于海床的设备之间的流体和/或电信号的传输。这种脐带一般包括一个或多个管道和收集成捆的导电体/导线、至少部分排布在管道和导电体/导线周围和之间的填料材料和封闭管道、导电体/导线和填料材料的保护套。为了帮助加强这种脐带,已经做出将拉挤碳纤维棒用作单独的负载承载元件的尝试。在例如Ju等人的美国专利号7,798,234和Figenschou等人的美国专利号7,754,966中更详细地描述了示例性脐带设计,出于所有目的,所述美国专利号7,798,234和7,754,966的全部内容以引用方式并入本文。然而这种棒的显著的问题是它们依赖热固性树脂(如乙烯基酯)以帮助达到希望的强度特性。在制造过程中难以使用热固性树脂并且热固性树脂不拥有优良的用于与其它材料形成层的结合特征。
因此,当前存在对包含由热塑性材料形成的拉挤纤维棒,并且还依然能够达到希望的强度和耐用性的脐带的需要。
本发明综述
依据本发明的一个实施方案,公开了用于海底应用的脐带。脐带包含多个沿纵向方向延伸的脐带元件、至少一个增强棒和封装脐带元件和增强棒的外护套。棒具有包含多个热塑性浸渍粗纱的芯,所述热塑性浸渍粗纱包含沿纵向方向取向的连续纤维和纤维嵌入的热塑性基体。连续纤维构成约25wt.%-约80wt.%的芯并且热塑性基体构成约20wt.%-约75wt.%的芯。

代表性实施方案的具体说明
本领域技术人员将理解本讨论仅是示例性实施方案的描述,并且不打算作为对本发明更宽泛方面的限制。
一般而言,本发明涉及用于转移流体和/或电流/信号,特别是在海表面和部署在海床上(如在深水中)的仪器之间转移的脐带。脐带包含封装在外护套(如塑料护套)内的多个细长的脐带元件(如2个或更多),例如通道元件、流体管道、导电体/导线(如光纤电缆)、铠装导线(armoring wire)等。脐带也包含至少一个由热塑性聚合物基体内嵌入的多个单向对齐纤维粗纱形成的增强棒。本发明人已经发现可以通过浸渍过程上的选择性控制,并且也通过对在棒的形成和成形过程中施加至粗纱的压制程度上的控制,以及最终的棒几何外形的校准,显著地改进由热塑性聚合物基体浸渍粗纱的程度。这种充分浸渍的棒具有非常小的空隙度,其带来用于增强脐带元件的优秀强度特性。
具体的脐带元件的构造、排布和数目不是决定性的并且可以如本领域已知地改变。例如,参照图2,显示了脐带600的一个具体的实施方案,所述脐带600包含中心部分609,其可以由钢管道、橡胶护套、金属股线、由热塑性材料过铠装(over-sheathed)的金属股线等形成。可以将一个或多个内部通道元件603(如聚氯乙烯)、导电体/导线606(如光纤电缆)和/或流体管道604(如钢制的)同心地设置在中心部分609周围。例如,可以使用如本领域已知的螺旋机将这种脐带元件螺旋缠绕在中心部分609周围。脐带600也可以包含常规强度元件608,例如由钢绳索或铠装导线制造的那些。可以将填料610(如泡沫或热塑性材料)至少部分排布在两个或更多脐带元件周围和之间。通常外护套601(如聚乙烯)还封装脐带元件。
可以以任何希望的方式,例如个体地或以成捆的形式将本发明的增强棒并入脐带。在图2中表明的实施方案中,将成捆的增强棒607布置在中心部分609内用于向脐带600提供提高的强度。至少一个,但是优选所有棒607是由依据本发明的连续纤维增强热塑性聚合物基体形成的。当然,棒不需要包含在脐带中心部分之内。例如,参照图3,显示了脐带700的另一个实施方案,所述脐带700包含位于脐带边缘周围的成捆棒707。脐带700也可以包含中心部分709,其如所示不含棒或如图2中表明地包含多根棒。脐带700也可以包含一个或多个内部通道元件703、导电体/导线706、流体管道704、填料710和/或外护套701。在以上提及的实施方案中,一般以成捆方式提供增强棒。然而,也可以采用个体的棒。例如,参照图4,显示了脐带800的一个实施方案,所述脐带800包含一个或多个通道元件803、管道804和/或导电体/导线806。脐带800也包含分布在脐带800边缘周围和/或在脐带800内部的个体的棒807。
无论它们以何种具体的方式并入脐带,本发明的增强棒是由热塑性聚合物基体内嵌入的多个单向对齐的纤维粗纱形成。如本文所用的,术语“粗纱”一般是指一捆或一束个体的纤维。包含在粗纱内的纤维可以上捻或可以是直的。尽管可以在个体或不同的粗纱中使用不同的纤维,但是一般希望各个粗纱包含单一的纤维类型以最小化使用具有不同热膨胀系数的材料的任何不利影响。粗纱中采用的连续纤维拥有相对它们质量高程度的拉伸强度。例如,纤维的极限拉伸强度通常为约1,000-约15,000兆帕斯卡(“MPa”),在一些实施方案中为约2,000MPa-约10,000MPa,并且在一些实施方案中为约3,000MPa-约6,000MPa。即使纤维是相对轻重量,例如质量/单位长度为约0.1-约2克/米,在一些实施方案中为约0.4-约1.5克/米,也可达到这种拉伸强度。因此拉伸强度:质量/单位长度的比可以为约1,000兆帕斯卡/克/米(“MPa/g/m”)或更高,在一些实施方案中为约4,000MPa/g/m或更高,并且在一些实施方案中为约5,500-约20,000MPa/g/m。这种高强度纤维可以为,例如,金属纤维、玻璃纤维(如E-玻璃、A-玻璃、C-玻璃、D-玻璃、AR-玻璃、R-玻璃、S1-玻璃、S2-玻璃等)、碳纤维(如无定形碳、石墨碳或金属涂布碳等)、硼纤维、陶瓷纤维(如氧化铝或二氧化硅)、芳纶纤维(如由E.I,duPont de Nemours,Wilmington,Del.市场化的合成有机纤维(如聚酰胺、聚乙烯、对苯(paraphenylene)、对苯二甲酰胺、对苯二甲酸乙二酯和聚苯硫醚)和已知用于增强热塑性组合物的多种其它天然或合成无机或有机纤维材料。碳纤维特别适合作为连续纤维使用,其通常具有约5,000-约7,000MPa/g/m的拉伸强度:质量的比。连续纤维通常具有约4-约35微米,并且在一些实施方案中为约5-约35微米的公称直径。每根粗纱中包含的纤维数可以是恒定的或各粗纱相互不同的。通常,粗纱包含约1,000根纤维-约100,000根个体纤维,并且在一些实施方案中为约5,000-约50,000根纤维。
可以采用多种热塑性聚合物的任意一种以形成其中嵌入连续纤维的热塑性基体。用于在本发明中使用的适合的热塑性聚合物可以包括,例如,聚烯烃(如聚丙烯、丙烯-乙烯共聚物等)、聚酯(如聚对苯二甲酸丁二酯(“PBT”))、聚碳酸酯、聚酰胺(如NylonTM)、聚醚酮(如聚醚醚酮(“PEEK”))、聚醚酰亚胺、聚亚芳基酮(如聚苯二酮(“PPDK”))、液晶聚合物、聚亚芳基硫醚(如聚苯硫醚(“PPS”)、聚(亚联苯硫醚酮)、聚(苯硫醚二酮)、聚(亚联苯硫醚)等)、氟聚合物(如聚四氟乙烯-全氟甲基乙烯醚聚合物、全氟-烷氧基烷烃聚合物、四氟乙烯聚合物、乙烯-四氟乙烯聚合物等)、聚缩醛、聚氨酯、聚碳酸酯、苯乙烯聚合物(如丙烯腈丁二烯苯乙烯(“ABS”))等等。
一般选择热塑性基体的特性以达到使用过程中棒的可加工性和性能的希望的组合。例如,一般热塑性基体的熔体粘度足够低,以至于聚合物可以适当地浸渍纤维并且成形成棒的构型。就此而言,熔体粘度通常为约25-约2,000帕斯卡-秒(“Pa-s”),在一些实施方案中为约50-约500Pa-s,并且在一些实施方案中为约60-约200Pa-s,其在用于热塑性聚合物的操作条件下(如约360℃)确定。同样,当打算在高温下使用棒时,采用具有相对高熔化温度的热塑性聚合物。例如,这种高温聚合物的熔化温度可以为约200℃-约500℃,在一些实施方案中为约225℃-约400℃,并且在一些实施方案中为约250℃-约350℃。
聚芳硫醚特别适合作为具有希望的熔体粘度的高温基体在本发明中使用的。例如,聚苯硫醚为半晶型树脂,其一般包含由以下通式表示的重复单体单元:
在聚合物中,这些单体单元通常构成至少80mol%,并且在一些实施方案中至少90mol%的重复单元。然而,应该理解聚苯硫醚可以包含额外的重复单元,例如在Gotoh等人的美国专利号5,075,381中所描述的,为了所有目的其全部内容以引用方式并入本文。当采用时,这种额外的重复单元通常构成不大于约20mol%的聚合物。可商购的高熔体粘度聚苯硫醚可以包括以商业名称为购自TiconaLLC(Florence,Kentucky)的那些。这种聚合物可以具有(根据ISO11357-1,2,3测定的)约285℃的熔化温度和在310℃下约260-约320帕斯卡-秒的熔体粘度。
根据本发明,一般采用挤出装置以由热塑性基体浸渍浸渍粗纱。除了别的以外,挤出装置促进了热塑性聚合物施用至纤维的整个表面的能力。浸渍粗纱也具有非常低的空隙度,其帮助提高它的强度。例如,空隙度可以为约6%或更小,在一些实施方案中为约4%或更小,在一些实施方案中为约3%或更小,在一些实施方案中为约2%或更小,在一些实施方案中为约1%或更小,并且在一些实施方案中为约0.5%或更小。可以使用本领域技术人员公知的技术测定空隙度。例如,可以使用“树脂烧尽(burn off)”测试测定空隙度,该测试中将样品放置在烘箱中(如在600℃3小时)以烧尽树脂。然后可以测定剩余纤维的质量以计算重量和体积分数。可以依据ASTM D2584-08进行这种“烧尽”测试以确定纤维和热塑性基体的重量,然后其可以用于基于以下等式计算“空隙度”:

Vf为作为百分比的空隙度;
ρc为如使用已知技术,例如由液体或气体比重计(如氦比重计),测定的复合材料密度;
ρt为如通过以下等式确定的复合材料理论密度:
ρt=1/[Wf/ρf+Wm/ρm]
ρm为(如在恰当的结晶度下的)热塑性基体密度;
ρf为纤维密度;
Wf为纤维重量分数;和
Wm为热塑性基体重量分数。
替代地,可以依据ASTM D3171-09通过化学溶解树脂确定空隙度。“烧尽”和“溶解”方法特别适合于玻璃纤维,一般其耐受熔化和化学溶解。然而在其它情况中,可以依据ASTM D2734-09(方法A)基于热塑性聚合物、纤维和条带(或带)的密度间接计算空隙度,其中可以通过ASTM D792-08方法A确定密度。当然,也可以使用常规显微设备,或通过使用计算机图像处理层析摄影(CT)扫描设备,例如Metrotom1500(2kx2k)高分辨率检测器估算空隙度。
参照图7,显示了这种挤出装置的一个实施方案。更具体地,装置包括包含安装在机筒122内部的螺杆轴124的挤出机120。在机筒122外部安装加热器130(如电阻加热器)。在使用过程中,通过加料斗126将热塑性聚合物原料127供应至挤出机120。通过螺杆轴124在机筒122内部输送热塑性原料127并且通过机筒122内部的摩擦力并通过加热器130加热热塑性原料127。在加热时,原料127通过机筒法兰128离开机筒122并且进入浸渍模具150的模具法兰132。
将一根连续纤维粗纱142或多根连续纤维粗纱142从一个或多个卷轴144供应至模具150。在浸渍前,粗纱142一般分开一定的距离,例如至少约4毫米,并且在一些实施方案中至少为约5毫米。可以通过安装在模具150中或其周围的加热器133在模具内部进一步加热原料127。一般在足以导致热塑性聚合物的熔化和浸渍的温度下操作模具。通常,模具的操作温度比热塑性聚合物的熔化温度更高,例如在约200℃-约450℃的温度下。当以该方式处理时,连续纤维粗纱142变得嵌入到聚合物基体中,其可以是从原料127处理的树脂214(图8)。然后从浸渍模具150挤出混合物以产生挤出物152。
压力传感器137(图8)感应接近浸渍模具150的压力以允许通过控制螺杆轴124的旋转速度或进料器进料速率(federate)而在挤出速率上加以控制。也就是,接近浸渍模具150设置压力传感器137以便可以操作挤出机120以递送正确量的树脂214,用于与纤维粗纱142的相互作用。在离开浸渍模具150之后,挤出物152或浸渍纤维粗纱142可以在进入两个相邻的辊190之间形成的辊隙(nip)之前进入任选的预成形或导引部分(未显示)。尽管是任选的,辊190可以帮助将挤出物152固结成条带的形式,以及提高纤维浸渍并且挤压出任何过量的空隙。除了辊190,也可以采用其它成形装置,例如模具***。通过安装在辊上的轨道162和164牵拉所得的固结条带156。轨道162和164也从浸渍模具150牵拉挤出物152并且通过辊190。如果希望,可以在部分171卷绕固结条带156。一般而言,条带是相对薄的并且通常具有约0.05-约1毫米,在一些实施方案中为约0.1-约0.8毫米,并且在一些实施方案中为约0.2-约0.4毫米的厚度。
在浸渍模具内,一般希望粗纱142横贯通过浸渍区250以由聚合物树脂214浸渍粗纱。在浸渍区250中,一般可以通过浸渍区250中产生的剪切和压力迫使聚合物树脂横向通过粗纱,其显著地提高了浸渍程度。在由高纤维含量(例如约35%重量分数(“Wf”)或更高,并且在一些实施方案中为约40%Wf或更高)的条带形成复合材料时这是特别有用的。通常,模具150将包括多个接触表面252,例如至少2个、至少3个、4-7个、2-20个、2-30个、2-40个、2-50个或更多接触表面252,以在粗纱142上产生足够程度的针入度和压力。尽管它们的具体形式可能改变,但是接触表面252通常拥有曲线表面,例如弯曲叶、棒等。接触表面252也通常由金属材料制造。
图8显示浸渍模具150的剖面图。如显示的,浸渍模具150包括歧管组件220、栅级通道270和浸渍区250。为了使聚合物树脂214流动通过其中而提供歧管组件220。例如,歧管组件220可以包括一个通道222或多个通道222。提供至浸渍模具150的树脂214可以流动通过通道222。
如图9中显示的,通道222的一些部分可以是曲线的,并且在示例性的实施方案中,通道222具有沿中心轴224的对称取向。此外,在一些实施方案中,通道可以是多个支流道222,其可以包括第一支流道组232、第二组234、第三组236和(如果希望)更多支流道组。每个组可以包括2个、3个、4个或更多从在先组中的流道222分支出或从初始通道222分支出的流道222。
一般支流道222和其对称取向使树脂214均匀分布,使得离开歧管组件220的树脂214的流和粗纱142的涂布基本上均匀分布在粗纱142上。这希望地允许了粗纱142的浸渍一般是均匀的。
此外,在一些实施方案中歧管组件220可以定义出口区域242,其一般围绕通道或流道222的至少下游部分,树脂214在所述通道或流道222离开。在一些实施方案中,至少部分的布置在出口区域242中的通道或流道222沿树脂214的流动方向244具有增加的面积。当树脂214流动通过歧管组件220时,增加的面积允许了树脂214的扩散和进一步分布,其进一步允许了树脂214在粗纱142上基本上均匀的分布。
如图8和9中进一步表明的,在流动通过歧管组件220之后,树脂214可以流动通过栅级通道270。栅级通道270设置在歧管组件220和浸渍区250之间,并且是为了使树脂214流自歧管组件220,使得树脂214涂布粗纱142而提供的。因此,如显示的,(例如通过出口区域242)离开歧管组件220的树脂214,可以进入栅级通道270并且在其中流动通过。
在如在图8中显示离开模具150的歧管组件220和栅级通道270时,树脂214与横贯通过模具150的粗纱142接触。如上讨论的,归因于树脂214在歧管组件220和栅级通道270中的分布,树脂214可以基本上均匀地涂布粗纱142。此外,在一些实施方案中,树脂214可以在各个粗纱142的上表面上、在各个粗纱142的下表面上或在各个粗纱142的上表面和下表面上冲击。在粗纱142上的初始冲击提供用于由树脂214进一步浸渍粗纱142。
如图8中显示的,使涂布粗纱142沿行进方向282横向通过浸渍区250,其是为了由树脂214浸渍粗纱142而配备的。例如,如在图8和10中显示的,浸渍区中,粗纱142横贯于接触表面252之上。接触表面252上粗纱142的冲击产生足以由涂布粗纱142的树脂214浸渍粗纱142的剪切和压力。
在一些实施方案中,如图8中显示的,在两个分开的相对板256和258之间定义浸渍区250。第一板256定义了第一内表面257,同时第二板258定义了第二内表面259。可以在第一和第二内表面257和259上,或仅仅第一和第二内表面257和259之一上定义接触表面252,或接触表面252延伸自第一和第二内表面257和259,或仅仅第一和第二内表面257和259之一。图10表明根据这些实施方案形成至少部分浸渍区250的第二板258和其上的多个接触表面。如图8中显示的,在一些示例性实施方案中,可以交替地在第一和第二表面257和259上定义接触表面252,使得粗纱交替地在第一和第二表面257和259上的接触表面252上冲击。因此,粗纱142可以以波形、扭曲或正弦曲线型路径通过接触表面252,其提高了剪切。
粗纱142横贯接触表面252所成的角度254一般可以足够高以提高剪切,但是不高至导致将要破坏纤维的过度的力。因此,例如,角度254可以为约1°-约30°之间,并且在一些实施方案中,为约5°-约25°之间。
在替代的实施方案中,浸溃区250可以包括多个销(pin)(未显示),每个销具有接触表面252。销可以是固定的(static)、自由旋转的或旋转驱动的。在进一步替代的实施方案中,接触表面252和浸溃区250可以如希望或要求包含任何适合用于由树脂214浸渍粗纱142的形状和/或结构。
为了进一步促进粗纱142的浸渍,还可以使它们在存在于浸渍模具内的同时保持在张力下。张力可以为例如每根粗纱142或每束纤维约5-约300牛顿,在一些实施方案中,约50-约250牛顿,在一些实施方案中为约100-约200牛顿。
如图8中显示的,在一些实施方案中,到达区280可以沿粗纱142的行进方向282设置在浸渍区250的下游。在离开模具150之前粗纱142可以横贯通过到达区280。如图8中进一步显示的,在一些实施方案中,面板290可以邻接浸渍区250。通常配置面板290以计量(meter)来自粗纱142的过量树脂214。因此,可以调整面板290中的粗纱142横贯通过其中的孔隙的尺寸使得在粗纱142从中横贯通过时,孔隙的尺寸导致从粗纱142中除去过量的树脂214。
以上显示和描述的浸渍模具仅是可以在本发明中采用的多种可能的配置之一。例如,在替代的实施方案中,可以将粗纱引入到相对于聚合物熔体流动方向成一定角度的十字头模具中。在粗纱移动通过十字头模具并到达聚合物从挤出机机筒离开的位置时,迫使聚合物与粗纱接触。已经描述了这种十字头模具挤出机的实例,例如,在Moyer美国专利号3,993,726;Chung等人的4,588,538;Augustin等人的5,277,566;和Amaike等人的5,658,513中的,为了所有目的,它们的全部内容都以引用方式并入本文。也应该理解,还可以采用任何其它挤出机设计,例如双螺杆挤出机。还另外,还可以任选采用其它构件以辅助纤维的浸渍。例如,在某些实施方案中可以采用“气体喷射”组件以帮助穿过合并束的整个宽度均匀铺展(spread)个体纤维的粗纱(其可以各自包含高达24,000根纤维)。这帮助实现强度性能的均匀分布。这样的组件可以包括在穿过离开接口的移动粗纱上一般以竖直的方式冲击的压缩空气或另一种气体的供应。然后可以将铺展的粗纱引入到模具以用于浸渍,例如以上描述的。
无论采用的何种技术,都使连续纤维沿纵向方向(图7***的机器方向(machine direction)“A”)以提高拉伸强度。除纤维取向外,还控制拉挤处理的其它方面以获得希望的强度。例如,在固结条带中采用相对高百分数的连续纤维以提供提高的强度性能。例如,连续纤维通常构成条带的约25wt.%-约80wt.%,在一些实施方案中约30wt.%-约75wt.%,并且在一些实施方案中约35wt.%-约60wt.%。同样,热塑性聚合物通常构成条带的约20wt.%-约75wt.%,在一些实施方案中,约25wt.%-约70wt.%,并且在一些实施方案中约40wt.%-约65wt.%。纤维和热塑性基体在最终的棒中的百分数也可以在如以上指出的范围内。

也仔细控制成形粗纱的具体方式以确保可以形成具有适当程度的压制和强度特性的棒。例如,参照图11,显示了用于形成棒的***和方法的一个特定的实施方案。在该实施方案中,在筒子架20上的卷曲捆(package)中初始提供两个条带12。筒子架20为可以拆卷的筒子架,其包括提供有水平旋转主轴22的架,其各自负载捆。也可以采用支出(pay-out)筒子架,特别是如果希望将捻引入纤维中,例如当在一步配置中使用粗纤维时。也应该理解形成条带也可以与棒的形成一致。例如,在一个实施方案中,从图7中的离开浸渍模具150的挤出物152可以直接供应至用于形成棒的***。也可以采用张力调整装置40以帮助控制条带12中的张力程度。装置40可以包括进口板30,其位于与筒子架20的旋转主轴22平行的垂直平面和/或对于进来的条带来说是竖直的垂直平面中。张力调整装置40可以包含以交错构造排布的圆柱形杆41以便条带12在这些杆之上或之下通过以定义波浪图案。杆的高度可以调节以修改波浪图案的振幅并且控制张力。
可以在进入固结模具之前在烘箱45中加热条带12。可以使用任何已知的烘箱类型进行加热,如在红外炉、对流加热炉等中。在加热过程中,条带中的纤维是单向取向的以优化对热的暴露并且维持横穿整个条带的均匀加热。加热条带12达到的温度一般足够高,以将热塑性聚合物软化至条带可以结合在一起的程度。然而,温度不是高至毁坏材料完整性的。例如,温度可以为约100℃-约500℃,在一些实施方案中为约200℃-约400℃,并且在一些实施方案中为约250℃-约350℃。例如,在一个特定的实施方案中,使用聚苯硫醚(“PPS”)作为聚合物,并且加热条带至PPS熔点或熔点以上,该熔点为约285℃。
在加热时,提供条带12至固结模具50,其将它们在一起压制成预成型件14,以及对齐和形成棒的初始形状。例如,如一般在图11中显示的,导引条带12沿“A”方向从进口53通过模具50的流动通道51至出口55。通道51可以具有多种形状和/或尺寸的任何一种以得到棒构型。例如,通道和棒构型可以为圆形、椭圆形、抛物线型等。在模具50内,条带一般维持在条带中使用的热塑性基体的熔点温度或熔点温度以上以确保适当固结。
可以通过使用具有一个或多个部分的模具50得到条带12的所需加热、压制和成形。例如,尽管没有具体显示在本文中,固结模具50可以拥有多个部分,其在一起起作用以压制条带12并且使条带12成形成希望的构型。例如,通道51的第一部分可以为逐渐变细的区,其使流入模具50中的材料初始成形。逐渐变细区一般拥有在其入口大于在其出口的横截面积。例如,在逐渐变细区入口的通道51横截面积可以比在逐渐变细区出口的横截面积大约2%或更多,在一些实施方案中大约5%或更多,并且在一些实施方案中大约10%-约20%。无论如何,在逐渐变细区内,流动通道的横截面积通常逐渐和平滑地改变以便可以维持通过模具的复合材料材料的平衡流。成形区也可以跟随在逐渐变细区之后,其压制材料并且提供通过其中的通常均匀的流。成形区也可以将材料预成形成与棒相似的中间形状,但是通常具有更大的横截面积以在加热其以最小化在模具50内阻塞(backup)的风险的同时允许热塑性聚合物的膨胀。成形区也可以包括一个或多个给予预成型件定向变化的表面特征。定向改变迫使材料重新分布,导致最终形状中纤维/树脂更均匀的分布。这也减小了模具中可以导致树脂燃烧的死点(dead spot)的风险。例如,在成形区的通道51的横截面积可以比预成型件14的宽度大约2%或更多,在一些实施方案中大约5%或更多,并且在一些实施方案中大约10%-约20%。口模到达带也可以在成形区之后作为用于通道51的出口。可以加热成形区、逐渐变细区和/或口模到达带至热塑性基体的玻璃转变温度或熔点、或其以上。
如果希望,也可以采用第二模具60(如校准模具),其将预成型件14压制成棒的最终形状。当采用时,有时希望允许预成型件14在离开固结模具50之后和进入任选的第二模具60之前简短地冷却。这允许在进一步进展通过***之前使固结预成型件14保持其初始形状。通常,冷却降低棒外部温度至热塑性基体熔化温度以下以最小化并且基本上防止棒外表面上的熔体破裂。然而,棒的内部部分依然可以熔化以确保在棒进入校准模具体时的压制。这种冷却可以通过简单地使预成型件14暴露于环境气氛(如室温)或通过使用如本领域已知的主动冷却技术(如水浴或空气冷却)完成。例如,在一个实施方案中,将空气吹至预成型件14上(如使用空气环)。然而,这些阶段之间的冷却一般在小时间段上发生以确保预成型件14依然足够软以进一步成形。例如,在离开固结模具50之后,在进入第二模具60之前,预成型件14可以暴露于周围环境仅约1-约20秒,并且在一些实施方案中为约2-约10秒。在模具60内,预成型件一般保持在条带中使用的热塑性基体熔点以下的温度,以便可以维持棒的形状。尽管以上指的是单一的模具,应该理解模具50和60事实上可以由多个个体模具(如面板模具)形成。

除了使用一个或多个模具,也可以采用其它机构以帮助将预成型件14压制成棒的形状。例如,如图16中显示的,可以在固结模具50和校准模具60之间、各种校准模具60之间,和/或校准模具60之后采用成型辊90以在预成型件14转化成其最终形状之前进一步压制预成型件14。辊可以具有任何构型,例如夹送辊(pinch roller)、重叠辊(overlapping roller)等,并且可以是垂直的(如显示的)或水平的辊。取决于辊90的构型,可以加工辊90表面以给予预成型件14最终产物(例如棒、型材或其它适合的产物)的尺寸。在示例性的实施方案中,辊90的压力应该是可调节的以优化最终产物的质量。
在示例性的实施方案中的辊90,例如至少是接触材料的部分,可以具有通常平滑的表面。例如,可以在许多实施方案中希望相对硬的、磨光的表面。例如,可以由相对平滑的铬或其它适合的材料形成辊表面。这允许辊90操控预成型件14而不损坏或不利地改变预成型件14。例如,这种表面可以防止材料粘至辊,并且辊可以将平滑的表面给予至材料上。
在一些实施方案中,辊90的温度是受控的。这可以通过加热辊90本身,或通过将辊90放置在温度受控的环境中实现。
此外,在一些实施方案中,可以在辊90上提供表面特征92。随着预成型件14通过辊,表面特征92可以沿一个或多个方向导引和/或控制预成型件14。例如,随着预成型件14通过辊90,可以提供表面特征92以防止预成型件14在其本身上折叠。因此,表面特征92可以沿相对机器方向A的机器横截方向,以及沿相对机器方向A的垂直方向导引和/或控制预成型件14的形变。因此随着预成型件14沿机器方向A通过辊90,可以沿机器横截方向在一起推动预成型件14,而非在其本身上折叠。

即使不采用定型***,一般也希望在其离开覆盖模具(或如果没有施用覆盖,则是在离开固结或校准模具)之后冷却棒。可以使用任何本领域已知的技术使冷却发生,例如水箱、冷却空气流或空气喷射、冷却套、内部冷却通道、冷却流体循环通道等。无论如何,通常控制冷却材料所在的温度以获得优化机械性能、部件尺寸公差、优良的加工和审美上令人愉悦的复合材料。例如,如果冷却站的温度过高,材料可能在工具中膨胀并且使过程中断。对于半晶型材料,过低的温度同样可以导致材料冷却得过快并且不允许完全结晶,由此危害复合材料的机械和化学耐受特性。可以利用具有独立温度控制的多个冷却模具部分以给予加工和性能属性的优化平衡。例如,在一个特别的实施方案中,采用保持在约0℃-约30℃的温度下,在一些实施方案中约1℃-约20℃的温度下,并且在一些实施方案中约2℃-约15℃的温度下的水箱。
如果希望,例如在覆盖之后,也可以采用一个或多个定型块体(未显示)。这种块体包含开孔,所述开孔切割成准确的棒形状,从起初的超尺寸渐变至最终的棒形状。因为棒从其中通过,任何对于其移动或弧垂的倾向都是受阻的,并且其被(反复)推回至其正确的形状。一旦定型,可以在切割站(未显示)将棒切割至希望的长度(例如由具有进行横截切割能力的切断锯切断)或可以在连续过程中在卷轴上缠绕棒。然后棒的长度将受限于纤维束的长度。
如将要理解的,随着棒前进通过本发明的***的任何部分,可以控制棒的温度以产生优化制造和希望的最终复合材料特性。任何或所有组件部分都可以利用筒式电加热器、循环流体冷却等或任何其它本领域技术人员已知的温度控制装置控制温度。
再次参照图11,在冷却***80的下游设置牵拉装置82,其将成品棒16牵拉通过用于定型复合材料的***。牵拉装置82可以为任何能够以希望的速率将棒牵拉通过处理***的装置。典型的牵拉装置包括,例如,履带牵拉器和往复式牵拉器。

复合材料棒也可以展示出相对小的“弯曲半径”,其是可以弯曲棒而不折断的最小半径,并且以棒的内部曲率测定。较小的弯曲半径意味着棒较易弯曲并且可以绕至直径较小的绕线筒(bobbin)上。该特性可以使棒更易于在当前使用金属棒的工艺中执行。由于改进的工艺和所得的本发明的棒,可以实现在约25℃的温度下确定的小于约40乘以棒的外半径,在一些实施方案中约1-约30乘以棒的外半径,并且在一些实施方案中约2-约25乘以棒的外半径的弯曲半径。例如,在约25℃的温度下确定的弯曲半径可以为小于约15厘米,在一些实施方案中为约0.5-约10厘米,并且在一些实施方案中为约1-约6厘米。
复合材料棒也具有非常低的空隙度,例如约6%或更小,在一些实施方案中为3%或更小,在一些实施方案中为约2%或更小,在一些实施方案中为约1%或更小,并且在一些实施方案中为约0.5%或更小。可以以上述的方式确定空隙度,例如依据ASTM D2584-08使用“树脂烧尽”测试或通过使用计算机图像处理层析摄影(CT)扫描设备,例如Metrotom1500(2kx2k)高分辨率检测器。
如将要理解的,上述特别的实施方案仅仅是本发明能够实现的多个设计的示例。应该理解,各种可能的棒的设计中,可以采用除了上述那些以外的材料的额外的层。例如,在某些实施方案中,可以希望形成其中一个组分由较高强度材料形成并且另一个组分由较低强度材料形成的多组分棒。在增加总强度,而不要求对更昂贵的用于整个棒的高强度材料的需要之中,这种多组分棒是特别有用的。可以由包含嵌入到热塑性基体内的连续纤维的条带形成的较低和/或较高强度的组分。
应该理解本发明不以任何方式受限于上述实施方案。例如,取决于希望的应用,棒可以包含多种其它组分。额外的组分可以由连续纤维条带(例如本文描述的)以及其它类型的材料形成。例如,在一个实施方案中,棒可以包含不连续纤维(如短纤维、长纤维等)层以改进其横向强度。不连续纤维可以取向使得至少部分纤维相对于连续纤维延伸方向以一定角度设置。

实施例1

为了确定棒的强度特性,依据ASTM D790-10,流程A进行三点挠曲测试。支座(support)和机头(nose)半径为0.250英寸,支座跨度为30毫米,样品长度为2英寸,并且测试速度为2毫米/分钟。所得的挠曲模量为约31吉帕斯卡并且挠曲强度为约410MPa。部件密度为1.48g/cm3并且空隙含量小于约3%。同样,弯曲半径为3.27厘米。
实施例2
如实施例1中描述形成的棒,除了不采用覆盖材料。因此棒包含50wt.%的碳纤维和50wt.%的PPS。空隙含量小于约1.5%并且弯曲半径为3.86厘米。
实施例3

实施例6

第一批的棒具有2.78%的平均空隙度。第二批的棒具有4.06%的平均空隙度。第三批的棒具有8.74%的平均空隙度。使用CT扫描进行空隙度的测定。使用Metrotom1500(2kx2k)高分辨率检测仪以扫描棒样品。使用具有低概率阈值的增强分析模式完成检测。一旦为空隙度而扫描了样品,使用Volume Graphics软件以解释来自3D扫描的数据,和计算在每个样品中的空隙度水平。
为了确定棒的挠曲疲劳寿命和残留挠曲强度,依据ASTM D790进行三点挠曲疲劳测试。支座跨度为2.2英寸并且样品长度为3英寸,以160牛顿(“N”)的负载水平测试来自每批的四个(4)棒,并且以180N的负载水平测试来自每批的四个(4)棒,分别表示约50%和55%的棒的原始(固定)挠曲强度。以10赫兹(Hz)的频率测试每个样品一百万个循环。
在疲劳测试之前和之后,为了分别确定棒的原始和残留挠曲强度特性,依据ASTM D790-10,流程A进行三点挠曲测试。记录每个批次在各个负载水平下的平均原始和残留挠曲强度。对于第三批,所得原始挠曲强度为107ksi,并且对于第三批,所得残留挠曲强度为75ksi,因此造成约29%的降低。对于第二批,所得原始挠曲强度为108ksi,并且对于第二批,所得残留挠曲强度为72ksi,因此造成约33%的降低。对于第一批,所得原始挠曲强度为106ksi,并且对于第一批,所得残留挠曲强度为105ksi,因此造成约1%的降低。

Claims (25)
1.用于海底应用的脐带,所述脐带包含:
多个沿纵向方向延伸的脐带元件;
至少一个具有芯的增强棒,所述芯包含多根热塑性浸渍粗纱,粗纱包含沿纵向方向取向的连续纤维和纤维嵌入的热塑性基体,其中连续纤维构成约25wt.%-约80wt.%的芯并且热塑性基体构成约20wt.%-约75wt.%的芯;和
包封脐带元件和增强棒的外护套。
2.根据权利要求1的脐带,其中脐带元件包括管道、导电体/导线、通道元件、铠装导线或其组合。
3.根据权利要求1的脐带,其进一步包含至少部分排布在脐带元件周围和之间的填料。
4.根据权利要求1的脐带,其进一步包含增强棒位于其内的中心部分。
5.根据权利要求1的脐带,其中增强棒布置在脐带边缘周围。
6.根据权利要求1的脐带,其中脐带包含成捆的增强棒,其每根增强棒具有包含多根热塑性浸渍粗纱的芯,所述热塑性浸渍粗纱包含沿纵向方向取向的连续纤维和纤维嵌入的热塑性基体,其中连续纤维构成约25wt.%-约80wt.%的芯并且热塑性基体构成约20wt.%-约75wt.%的芯。
7.根据权利要求1的脐带,其中连续纤维具有大于约1,000兆帕斯卡/克/米的极限拉伸强度:质量/单位长度的比。
8.根据权利要求1的脐带,其中连续纤维具有约5,500-约20,000兆帕斯卡/克/米的极限拉伸强度:质量/单位长度的比。
9.根据权利要求1的脐带,其中连续纤维为碳纤维。
10.根据权利要求1的脐带,其中热塑性基体包括聚亚芳基硫醚。
11.根据权利要求10的脐带,其中聚亚芳基硫醚为聚苯硫醚。
12.根据权利要求1的脐带,其中连续纤维构成约30wt.%-约75wt.%的芯。
13.根据权利要求1的脐带,其中棒具有约3%或更小的空隙度。
14.根据权利要求1的脐带,其中棒具有约10吉帕斯卡的最小挠曲模量。
15.根据权利要求1的脐带,其中棒具有约300兆帕斯卡的最小极限拉伸强度。
16.根据权利要求1的脐带,其中棒具有约50吉帕斯卡的最小弹性拉伸模量。
17.根据权利要求1的脐带,其中在约25℃的温度下确定的棒的最小弯曲半径为约1-约30乘以棒的外直径。
18.根据权利要求1的脐带,其中在约25℃的温度下确定的棒的最小弯曲半径为约0.5-约10厘米。
19.根据权利要求1的脐带,其中芯包含4-20根粗纱。
20.根据权利要求1的脐带,其中粗纱总体上对称地分布在芯的纵向中心周围。
21.根据权利要求1的脐带,其中每根粗纱包含约1,000-约50,000根个体连续纤维。

至少一个具有芯的增强棒,所述芯包含多根热塑性浸渍粗纱,粗纱包含沿纵向方向取向的连续碳纤维和纤维嵌入的热塑性基体,其中连续碳纤维构成约30wt.%-约75wt.%的芯并且聚苯硫醚基体构成约25wt.%-约70wt.%的芯;和
包封脐带元件、填料和增强棒的外护套。
