本実施形態のフィルタプリーツパックの一例を図1A~図1Cに示す。図1Bは、図1Aのフィルタプリーツパック1における幅方向Wの一方の端部11(11A)側の側面12(12A)の一部を幅方向Wに沿って見た(図1Aの方向Bから見た)平面図、並びに当該側面12におけるエアフィルタ濾材2及び通気阻害部3(3A)を含む領域の部分拡大図である。図1Cは、図1Bのフィルタプリーツパック1における断面C-Cを示す断面図である。図1Bには、フィルタプリーツパック1における長さ方向L及び高さ方向Hに拡がる面が示されている。図1Cには、フィルタプリーツパック1を幅方向W及び長さ方向Lに拡がる面で切断した断面が示されている。本明細書において、幅方向Wは、プリーツ状に折り畳まれたエアフィルタ濾材2のプリーツ線25が延びる方向である。長さ方向Lは、フィルタプリーツパック1を透過する気流(気流P)14の向かう方向(以下、「気流14の方向」と記載)及び幅方向Wと直交する方向である。高さ方向Hは、幅方向W及び長さ方向Lの双方に直交する方向であり、気流14の方向である。図1Cの断面は、気流14の方向に沿って見た断面でもある。図1B,図1C及び以降の図では、説明を分かりやすくするために、通気阻害部3に相当する部分には同一のドットを付す。
第1のフッ素樹脂多孔質膜21と第1の通気性支持層22とを備えた濾材原反61における幅方向WMの少なくとも一方の端部62に対して、端部62に沿って延びると共に、第1の通気性支持層22における幅方向WMの通気を阻害する通気阻害部3を形成することと、
上記幅方向WMにプリーツ線25が延びるように濾材原反61をプリーツ加工してフィルタプリーツパック1を得ることと、を含んでいる。
エアフィルタ濾材2の一例を図14に示す。図14のエアフィルタ濾材2は、上記図示した各フィルタプリーツパック1が備える濾材であり、エアフィルタ濾材2を透過する気流15の上流側から、第2の通気性支持層23、第1のフッ素樹脂多孔質膜21及び第1の通気性支持層22が順に配置された3層構造を有する。第2の通気性支持層23と第1のフッ素樹脂多孔質膜21とは互いに接合されている。第1のフッ素樹脂多孔質膜21と第1の通気性支持層22とは互いに接合されている。図14のエアフィルタ濾材2では、一方の最外層(気流15の流入する層)が第2の通気性支持層23であり、他方の最外層(気流15が排出される層)が第1の通気性支持層22である。
第1のフッ素樹脂多孔質膜21は、エアフィルタ濾材2のメインフィルタとして機能しうる層である。フッ素樹脂多孔質膜21は、典型的には、微細な繊維状構造体である無数のフッ素樹脂のフィブリルにより構成される。フッ素樹脂多孔質膜21は、フィブリルに接続されたフッ素樹脂のノード(結節部)を有していてもよい。

第1の通気性支持層22は、フッ素樹脂多孔質膜21を上記一方の側(例えば、気流15の下流側)から支持する層として機能する。
第2の通気性支持層23は、第1のフッ素樹脂多孔質膜21に対して上記他方の側(例えば、気流15の上流側)に配置されており、第1の通気性支持層22と共に第1のフッ素樹脂多孔質膜21を挟持している。第2通気性支持層23は、第1のフッ素樹脂多孔質膜21を上記他方の側から支持する層として機能する。
本発明のエアフィルタユニットの一例を図17A及び図17Bに示す。図17Aは、エアフィルタユニット1を透過する気流(気流F)19の下流側から見た当該ユニット1の平面図である。気流19の向かう方向と、フィルタプリーツパック1を透過する気流14の向かう方向は、通常、同一である。図17Bは、図17Aのエアフィルタユニット51の断面B-Bを示す断面図である。図17A及び図17Bのエアフィルタユニット51は、フィルタプリーツパック1と、フィルタプリーツパック1を支持する枠体(支持枠)52と、を備える。エアフィルタユニット51では、フィルタプリーツパック1の周縁部が枠体52により支持されている。図17A及び図17Bのフィルタプリーツパック1は、幅方向Wの双方の端部11(11A,11B)の各々に帯状体7(7A,7B)を有する。

EN1822-1:2009に定められた方法に従い、エアフィルタユニットの下流側の面に沿って、50mm×10mmの測定用開口部を有するプローブを速度22m/秒でスキャンさせて、ユニットの開口領域の下流側に漏れ出たPAO粒子の総数を計測する。次に、計測したPAO粒子の総数から、下流側粒子濃度を求める。求めた下流側粒子濃度及び上記上流側粒子濃度から、式:捕集効率(%)=[1-(下流側粒子濃度/上流側粒子濃度)]×100により、エアフィルタユニットの捕集効率を求めることができる。なお、粒子濃度は、上流側及び下流側のいずれも、評価対象粒径の範囲にあるPAO粒子の濃度である。
PTFEファインパウダー(ダイキン製、ポリフロン PTFE F-104)100重量部と、液状潤滑剤としてドデカン20重量部とを均一に混合して混合物を得た。次に、得られた混合物を押出機によりロッド状に押出成形し、更に、1対の金属圧延ロールにより圧延して、厚さ200μmのPTFEシートを得た。次に、圧延により得たPTFEシートを150℃の雰囲気に保持して液状潤滑剤を除去し、ロール延伸法により、長手方向に延伸温度280℃、延伸倍率18倍で延伸した後、テンター延伸法により、幅方向に延伸温度120℃、延伸倍率35倍で延伸して、未焼成のPTFE多孔質膜を得た。次に、得られた多孔質膜を、熱風発生炉を用いて400℃で焼成して、帯状のPTFE多孔質膜を得た。得られたPTFE多孔質膜の厚さは1.0μm、圧力損失は140Pa、捕集効率(評価対象粒径0.1~0.2μm)は99.995%、PF値は31であった。
通気性支持層として、PET/PE複合繊維から構成されるスパンボンド不織布(ユニチカ製、エルベスS303WDO)を準備した。このPET/PE複合繊維は、PETの芯部及びPEの鞘部からなる芯鞘構造を有する。通気性支持層の厚さは150μm、坪量は30g/m2、圧力損失は0.1Pa、捕集効率(評価対象粒径0.3~0.5μm)は4.0%であった。
作製又は準備したPTFE多孔質膜及び通気性支持層を、一対の通気性支持層がPTFE多孔質膜を挟持するように積層し、130℃に保持したロールにより熱ラミネートして、通気性支持層/PTFE多孔質膜/通気性支持層の3層構造を有するエアフィルタ濾材を得た。
上記作製したエアフィルタ濾材に対して図12の方法を実施し、幅方向の双方の端部11にビードである帯状体7を備えた図5A~図5Cに示すフィルタプリーツパック1(幅50mm、長さ100mm、プリーツ高さH015mm、プリーツ数5個/cm)を得た。プリーツ加工には、レシプロ式プリーツマシンを使用した。第1プロセスにおいて塗布する樹脂41の塗布幅は1.5mmとし、塗布温度は160℃とした。樹脂41の塗布は、エアフィルタ濾材における一方の通気性支持層の表面に対して実施した。樹脂41には、ホットメルト樹脂(Henkel製、テクノメルトAS3115)を使用した。作製したフィルタプリーツパックにおける帯状体7及びその近傍に対するSEMによる観察像を図18に示す。図18の観察像には、帯状体7の部分Xを気流14の方向に沿って見た断面Yが示されている。図18に示すように、帯状体7は、帯状体7が接する双方のプリーツ面26A,26Bにおいて、樹脂41を塗布した通気性支持層に浸透してPTFE多孔質膜に達していた。図18の観察像を含む3つの観察像から評価した帯状体7の幅W0は3.0mm、幅W1は2.3mm、比W1/W0は0.77、縦横比H0/W0は0.43であった。なお、図18の観察像に示す帯状体7の一方の側面は凹部を有していなかった。
樹脂41の塗布温度を150℃、塗布幅を2.5mmに変更した以外は実施例1と同様にして、図5A~図5Cに示すフィルタプリーツパック、並びに図17A及び図17Bに示すエアフィルタユニットを得た。作製したフィルタプリーツパックにおける帯状体7及びその近傍に対するSEMによる観察像を図19に示す。図19の観察像には、帯状体7の部分Xを気流14の方向に沿って見た断面Yが示されている。図19に示すように、帯状体7は、帯状体7が接する双方のプリーツ面26A,26Bにおいて、樹脂41を塗布した通気性支持層に浸透してPTFE多孔質膜に達していた。図19の観察像を含む3つの観察像から評価した帯状体7の幅W0は5.0mm、幅W1は4.0mm、比W1/W0は0.8、縦横比H0/W0は0.23であった。なお、図19の観察像に示す帯状体7の一方の側面は凹部を有していなかった。作製したエアフィルタユニットの捕集効率を上述の方法により評価したところ、99.99%以上であった。
樹脂41の塗布幅を2.5mmに変更した以外は実施例1と同様にして、図5A~図5Cに示すフィルタプリーツパック、並びに図17A及び図17Bに示すエアフィルタユニットを得た。作製したフィルタプリーツパックにおける帯状体7及びその近傍に対するSEMによる観察像を図20A及び図20Bに示す。図20Aの観察像には、帯状体7の部分Xを気流14の方向に沿って見た断面Yが示されている。図20Bには、図20Aの観察像において帯状体7とエアフィルタ濾材2とが接している部分の拡大像が示されている。図20A及び図20Bに示すように、帯状体7は、帯状体7が接する双方のプリーツ面26A,26Bにおいて、樹脂41を塗布した通気性支持層に浸透してPTFE多孔質膜に達していた。図20Aの観察像を含む3つの観察像から評価した帯状体7の幅W0は7.0mm、幅W1は6.0mm、比W1/W0は0.86、縦横比H0/W0は0.15であった。なお、図20Aの観察像に示す帯状体7の双方の側面は凹部を有していなかった。作製したエアフィルタユニットの捕集効率を上述の方法により評価したところ、99.99%以上であった。
樹脂41の塗布温度を140℃に変更した以外は実施例1と同様にして、フィルタプリーツパック及びエアフィルタユニットを得た。作製したフィルタプリーツパックにおける帯状体及びその近傍に対するSEMによる観察像を図21A及び図21Bに示す。図21Aの観察像には、帯状体の部分Xを気流14の方向に沿って見た断面Yが示されている。図21Bには、図21Aの観察像において帯状体とエアフィルタ濾材2とが接している部分の拡大像が示されている。図21A及び図21Bに示すように、帯状体は、樹脂41を塗布した通気性支持層には浸透していたが、PTFE多孔質膜には達していなかった。また、図21Aの観察像に示す帯状体は、先に塗布された樹脂41Aに由来する部分であって塗布時の形状をほぼ維持した部分と、後に塗布された樹脂41Bに由来する部分であって塗布時の形状から大きく変形した部分とが接合した形状を有していた。作製したエアフィルタユニットの捕集効率を上述の方法により評価したところ、99.9%であった。
樹脂41の塗布温度を150℃に、塗布幅を1.0mmに変更した以外は実施例1と同様にして、フィルタプリーツパック及びエアフィルタユニットを得た。作製したフィルタプリーツパックにおける帯状体及びその近傍に対するSEMによる観察像を図22A及び図22Bに示す。図22Aの観察像には、帯状体の部分Xを気流14の方向に沿って見た断面Yが示されている。図22Bには、図22Aの観察像において帯状体とエアフィルタ濾材2とが接している部分の拡大像が示されている。図22A及び図22Bに示すように、帯状体は、樹脂41を塗布した通気性支持層には浸透していたが、PTFE多孔質膜には達していなかった。また、図22Aの観察像に示す帯状体は、先に塗布された樹脂41Aに由来する部分であって塗布時の形状をほぼ維持した部分と、後に塗布された樹脂41Bに由来する部分であって塗布時の形状から大きく変形した部分とが接合した形状を有していた。作製したエアフィルタユニットの捕集効率を上述の方法により評価したところ、99.9%であった。
比較例1で作製したフィルタプリーツパックを、帯状体の形成面が下流側となるように枠体(幅50mm及び長さ100mmの長方形の開口を有する)に組み込み、フィルタプリーツパックの幅方向の端部の側面の全体にホットメルト樹脂を塗布することでフィルタプリーツパックと枠体とを接合して、エアフィルタユニットを得た。作製したエアフィルタユニットの捕集効率を上述の方法により評価したところ、99.99%以上であった。
Claims (20)
- プリーツ状に折り畳まれたエアフィルタ濾材を含むフィルタプリーツパックであって、
前記エアフィルタ濾材は、第1のフッ素樹脂多孔質膜と、第1の通気性支持層とを備え、
前記第1の通気性支持層は、
前記第1のフッ素樹脂多孔質膜に対して、前記エアフィルタ濾材を透過する気流Mの下流側に配置され、かつ
幅方向の少なくとも一方の端部に、前記端部に沿って延びると共に、前記第1の通気性支持層における前記幅方向の通気を阻害する通気阻害部を有し、
前記通気阻害部は、前記第1のフッ素樹脂多孔質膜に接している、
フィルタプリーツパック。
ただし、前記幅方向は、前記プリーツ状に折り畳まれたエアフィルタ濾材のプリーツ線が延びる方向である。 - 前記通気阻害部は、前記第1の通気性支持層における前記第1のフッ素樹脂多孔質膜側とは反対側に位置する第1の表面に達している、請求項1に記載のフィルタプリーツパック。
- 前記第1の通気性支持層は、前記幅方向の双方の端部の各々に前記通気阻害部を有する、請求項1又は2に記載のフィルタプリーツパック。
- 前記少なくとも一方の端部において、前記第1の通気性支持層には第1の樹脂が浸透しており、
前記通気阻害部は、前記第1の通気性支持層における前記第1の樹脂が浸透した部分を含む、請求項1~3のいずれかに記載のフィルタプリーツパック。 - 前記少なくとも一方の端部において、前記第1の通気性支持層は熱融着加工されており、
前記通気阻害部は、前記第1の通気性支持層における前記熱融着加工がなされた部分を含む、請求項1~4のいずれかに記載のフィルタプリーツパック。 - 前記フィルタプリーツパックは、前記フィルタプリーツパックにおける前記幅方向の少なくとも一方の端部に、当該端部に沿って延びる帯状体を有し、
前記帯状体は、
第1の樹脂を含み、かつ、
前記エアフィルタ濾材における前記第1の通気性支持層側に位置する第2の表面に配置されると共に、前記第1のフッ素樹脂多孔質膜に達するように前記第2の表面から前記第1の通気性支持層の内部に浸透しており、
前記通気阻害部は、前記第1の通気性支持層における前記帯状体が浸透した部分を含む、請求項1~3のいずれかに記載のフィルタプリーツパック。 - 前記帯状体における、前記折り畳まれたエアフィルタ濾材の上流側の谷折線と、前記エアフィルタ濾材に沿って前記上流側の谷折線に隣接した2つの下流側の谷折線に接する面と、の間に位置する部分を、前記フィルタプリーツパックを透過する気流Pの向かう方向に沿って見た断面において、比W1/W0が0.6以上である、請求項6に記載のフィルタプリーツパック。
ただし、W0は、前記断面における前記帯状体の前記幅方向の長さであり、W1は、前記断面において、前記帯状体が前記第1のフッ素樹脂多孔質膜と接する部分の前記幅方向の長さである。 - 前記帯状体における、前記折り畳まれたエアフィルタ濾材の上流側の谷折線と、前記エアフィルタ濾材に沿って前記上流側の谷折線に隣接した2つの下流側の谷折線に接する面と、の間に位置する部分を、前記フィルタプリーツパックを透過する気流Pの向かう方向に沿って見た断面において、前記帯状体の前記第1のフッ素樹脂多孔質膜と接する部分の前記幅方向の長さW1が1.0mm以上である、請求項6又は7に記載のフィルタプリーツパック。
- 前記帯状体は、前記フィルタプリーツパックのビードである、請求項6~8のいずれかに記載のフィルタプリーツパック。
- 前記第1の樹脂はホットメルト樹脂である、請求項4,6~8のいずれかに記載のフィルタプリーツパック。
- 前記フィルタプリーツパックにおける前記幅方向の端部であって、前記第1の通気性支持層が前記通気阻害部を有している少なくとも1つの端部を前記幅方向に沿って見たときに、前記気流Mの下流側において対向する前記エアフィルタ濾材の間の領域を充填するように第2の樹脂が配置されている、請求項1~10のいずれかに記載のフィルタプリーツパック。
- 前記フィルタプリーツパックにおける前記幅方向の端部であって、前記第1の通気性支持層が前記通気阻害部を有している少なくとも1つの端部を前記幅方向に沿って見たときに、前記第2の樹脂は、前記フィルタプリーツパックを透過する気流Pに対して上流側に位置する谷折線から谷折線間高さの50%以上の範囲に至るまで、前記領域を充填するように配置されている、請求項11に記載のフィルタプリーツパック。
- 前記第2の樹脂はホットメルト樹脂である、請求項11又は12に記載のフィルタプリーツパック。
- 前記エアフィルタ濾材は、第2の通気性支持層を更に備え、
前記第1のフッ素樹脂多孔質膜は、前記第1の通気性支持層及び前記第2の通気性支持層により挟持されている、請求項1~13のいずれかに記載のフィルタプリーツパック。 - 前記エアフィルタ濾材は、第2のフッ素樹脂多孔質膜を更に備え、
前記第1のフッ素樹脂多孔質膜は、前記エアフィルタ濾材が備える全てのフッ素樹脂多孔質膜のうち、前記気流Mに対して最も下流側に位置する、請求項1~14のいずれかに記載のフィルタプリーツパック。 - 前記第1のフッ素樹脂多孔質膜がポリテトラフルオロエチレン多孔質膜である、請求項1~15のいずれかに記載のフィルタプリーツパック。
- フィルタプリーツパックと、前記フィルタプリーツパックを支持する枠体と、を備えるエアフィルタユニットであって、
前記フィルタプリーツパックが、請求項1~16のいずれかに記載のフィルタプリーツパックである、
エアフィルタユニット。 - 前記フィルタプリーツパックにおける前記幅方向の端部であって、前記第1の通気性支持層が前記通気阻害部を有している少なくとも1つの端部は、当該端部における前記エアフィルタユニットを透過する気流Fの下流側の領域にて、前記枠体と接合されている、請求項17に記載のエアフィルタユニット。
- 前記少なくとも1つの端部における前記気流Fの上流側の領域は前記枠体と接合されていない、請求項18に記載のエアフィルタユニット。
- 前記枠体は、前記フィルタプリーツパックにおける前記幅方向の端部であって、前記第1の通気性支持層が前記通気阻害部を有している端部の側の側面を覆う形状を有する、請求項17~19のいずれかに記載のエアフィルタユニット。
