Abstract
従来のGPF触媒に比してPN捕集率が飛躍的に改善された、触媒塗工ガソリンパティキュレートフィルター及びその製造方法等を提供する。ガソリンエンジンから排出される排ガスを浄化する触媒層が設けられた触媒塗工ガソリンパティキュレートフィルターであって、排ガス導入側の端部11aが開口した導入側セル11と、排ガス排出側の端部12aが開口した排出側セル12とが、多孔質の隔壁13により画定されたウォールフロー型基材10、並びに、前記隔壁13の気孔内に無機微粒子が充填された複数の多孔性緻密部31aからなり、前記ウォールフロー型基材10の前記隔壁13の延伸方向にわたって形成された多孔性緻密捕集層31であって、前記ウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaを有する前記多孔性緻密捕集層31を少なくとも備える、触媒塗工ガソリンパティキュレートフィルター100。
Description
本発明は、ウォールフロー型基材に触媒層が設けられた触媒塗工ガソリンパティキュレートフィルター及びその製造方法に関する。
内燃機関から排出される排ガスには、炭素を主成分とする粒子状物質(PM:Particulate Matter)や不燃成分からなるアッシュ等が含まれ、大気汚染の原因となることが知られている。ガソリンエンジンよりも比較的に粒子状物質を排出しやすいディーゼルエンジンでは、従来から粒子状物質排出量が厳しく規制されていた。ところが近年、直噴ガソリンエンジン等の排ガス中にも、ディーゼルエンジンと同等以上の粒子状物質が排出されることが確認され、ガソリンエンジンの排ガス規制が強化される機運が高まりつつある。例えば、スイスにおいては、PN(Particulate Number、PMの粒子数)に対する規制が導入され、また、EURO 6やカリフォルニア州においても、PN規制が開始される動きがある。
排ガス中に含まれる粒子状物質を低減するため、従来、ディーゼルエンジンにおいては、粒子状物質を堆積させ捕集するディーゼルパティキュレートフィルター(以降において、「DPF」と称する場合がある。)を排ガス通路に設けられることが多かった。そのためガソリンエンジンにおいても、これと同様に、粒子状物質を堆積させ捕集するガソリンパティキュレートフィルター(以降において、「GPF」と称する場合がある。)を排ガス通路に設けられることが検討されている。
さらに近年では、ガソリンエンジン搭載スペースの省スペース化等の観点から、粒子状物質の排出抑制と、一酸化炭素(CO)、炭化水素(HC)及び窒素酸化物(NOx)等の有害成分の除去を同時に行うために、パティキュレートフィルターに三元触媒等の触媒スラリーを塗工し、これを焼成することで触媒層を設けた、触媒塗工ガソリンパティキュレートフィルター(以降において、「GPF触媒」と称する場合がある。)を採用することが検討されている。
しかしながら、もともと粒子状物質の堆積により圧力損失が上昇しやすいGPFに触媒層を設ければ、排ガスの流路がより狭くなり圧力損失がより一層上昇しやすくなり、エンジン出力の低下を招くという問題がある。このような問題を解決するため、例えば、特許文献1~3には、圧力損失の上昇の抑制と、排ガス浄化性能の向上を目的として、触媒層の種類やそれらを設ける位置を工夫することが提案されている。また、特許文献4には、圧力損失の上昇の抑制を目的として、触媒コート層を形成するためのスラリー中の粉末の平均粒径と、基材への触媒のコート量とを調整することが提案されている。
しかしながら、本発明者らの検討によれば、これら従来のGPF触媒においては、圧力損失の上昇抑制と排ガス浄化性能の向上の適正化を図っているに留まる。すなわち、従来のGPF触媒はGPFの基本性能としてPN捕集率が不十分であり、今後予定されている世界的なPN規制強化に対応し得る、新たな設計指針に基づくGPF触媒の開発が求められている。
本発明は、上記課題に鑑みてなされたものである。すなわち本発明の目的は、従来のGPF触媒に比してPN捕集率が飛躍的に改善された、触媒塗工ガソリンパティキュレートフィルター及びその製造方法等を提供することにある。また、本発明の別の目的は、PN捕集率を飛躍的に高めることができ、それと同時に、従来と同等程度の圧力損失及び排ガス浄化性能を実現可能な、新たな触媒構造を提供することにある。
なお、ここでいう目的に限らず、後述する発明を実施するための形態に示す各構成により導かれる作用効果であって、従来の技術によっては得られない作用効果を奏することも、本発明の他の目的として位置づけることができる。
本発明者らは、上記課題を解決すべく鋭意検討した。その結果、ウォールフロー型基材の隔壁の延伸方向にわたって、極めて微小なPMを捕集可能な多孔性緻密捕集層をゾーンコートすることにより、上記課題を解決できることを見出し、本発明を完成するに至った。
すなわち、本発明は、以下に示す種々の具体的態様を提供する。
(1) ガソリンエンジンから排出される排ガスを浄化する触媒層が設けられた触媒塗工ガソリンパティキュレートフィルターであって、排ガス導入側の端部が開口した導入側セルと、排ガス排出側の端部が開口した排出側セルとが、多孔質の隔壁により画定されたウォールフロー型基材、並びに、前記隔壁の気孔内に無機微粒子が充填された複数の多孔性緻密部からなり、前記ウォールフロー型基材の前記隔壁の延伸方向にわたって形成された多孔性緻密捕集層であって、前記ウォールフロー型基材の断面視の全長Lに対して0.4~0.9Lの長さLaを有する前記多孔性緻密捕集層を少なくとも備える、触媒塗工ガソリンパティキュレートフィルター。
(1) ガソリンエンジンから排出される排ガスを浄化する触媒層が設けられた触媒塗工ガソリンパティキュレートフィルターであって、排ガス導入側の端部が開口した導入側セルと、排ガス排出側の端部が開口した排出側セルとが、多孔質の隔壁により画定されたウォールフロー型基材、並びに、前記隔壁の気孔内に無機微粒子が充填された複数の多孔性緻密部からなり、前記ウォールフロー型基材の前記隔壁の延伸方向にわたって形成された多孔性緻密捕集層であって、前記ウォールフロー型基材の断面視の全長Lに対して0.4~0.9Lの長さLaを有する前記多孔性緻密捕集層を少なくとも備える、触媒塗工ガソリンパティキュレートフィルター。
(2) 前記多孔性緻密捕集層は、前記隔壁の断面視の厚みDに対して、0.1~0.9Dの厚みDaを有する上記(1)に記載の触媒塗工ガソリンパティキュレートフィルター。
(3)前記多孔性緻密捕集層は、前記隔壁の断面視の厚み方向において、前記導入側セルのセル壁面側又は前記排出側セルのセル壁面側に偏在している上記(1)又は(2)に記載の触媒塗工ガソリンパティキュレートフィルター。
(4)前記ウォールフロー型基材の容積あたり、合計で0.1g/L以上10g/L以下の白金族元素を含有する上記(1)~(3)のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルター。

本発明によれば、従来のGPF触媒に比してPN捕集率が飛躍的に改善された、触媒塗工ガソリンパティキュレートフィルター及びその製造方法等を実現することができる。そして、この触媒塗工ガソリンパティキュレートフィルターは、PN捕集率が殊に優れるパティキュレートフィルターであるのみならず、排ガス中のNOx、CO、HC等を削減する三元触媒(TWC:Three Way Catalyst)として機能し得るため、エンジン直下型触媒コンバーターやタンデム配置の直下型触媒コンバーター等に設置する三元触媒と置き換え可能であり、これにより、省スペース化、キャニングコストの削減、低コスト化等を図ることができる。
以下、本発明の実施の形態について、図面を参照して詳細に説明する。以下の実施の形態は、本発明の実施態様の一例(代表例)であり、本発明はこれらに限定されるものではない。すなわち、本発明は、その要旨を逸脱しない範囲内で任意に変更して実施することができる。なお、本明細書において、上下左右等の位置関係は、特に断らない限り、図面に示す位置関係に基づくものとする。また、図面の寸法比率は、図示の比率に限定されるものではない。なお、本明細書において、「~」を用いてその前後に数値又は物性値を挟んで表現する場合、その前後の値を含むものとして用いる。例えば「1~100」との数値範囲の表記は、その上限値「100」及び下限値「1」の双方を包含するものとする。また、他の数値範囲の表記も同様である。さらに、本明細書において、「D50粒子径」とは、体積基準の粒子径の累積分布において小粒径からの積算値が全体の50%に達したときの粒子径をいい、所謂メディアン径を意味し、また、「D90粒子径」とは、体積基準の粒子径の累積分布において小粒径からの積算値が全体の90%に達したときの粒子径をいい、これらは、レーザー回折式粒子径分布測定装置(例えば、島津製作所社製、レーザー回折式粒子径分布測定装置SALD-3100等)で測定した値を意味する。
[第1実施形態]
<触媒塗工ガソリンパティキュレートフィルター>
図1は、本発明の一実施形態の触媒塗工ガソリンパティキュレートフィルター100(以降において、「GPF触媒」と称する場合がある。)の概略構成を示す模式断面図である。本実施形態の触媒塗工ガソリンパティキュレートフィルター100は、ウォールフロー型基材10と、このウォールフロー型基材10の一部にゾーンコートされた多孔性緻密捕集層31を少なくとも備える。なお、図1中の黒矢印は、排ガスの導入方向及び排出方向を示す。以下、触媒塗工ガソリンパティキュレートフィルター100の全体構成について詳述する。
<触媒塗工ガソリンパティキュレートフィルター>
図1は、本発明の一実施形態の触媒塗工ガソリンパティキュレートフィルター100(以降において、「GPF触媒」と称する場合がある。)の概略構成を示す模式断面図である。本実施形態の触媒塗工ガソリンパティキュレートフィルター100は、ウォールフロー型基材10と、このウォールフロー型基材10の一部にゾーンコートされた多孔性緻密捕集層31を少なくとも備える。なお、図1中の黒矢印は、排ガスの導入方向及び排出方向を示す。以下、触媒塗工ガソリンパティキュレートフィルター100の全体構成について詳述する。
図1に示すとおり、ウォールフロー型基材10は、排ガス導入側の端部11aが開口した導入側セル11と、排ガス排出側の端部12aが開口した排出側セル12とが、多孔質の隔壁13を介して複数並設された構造体(触媒担体)からなる。このウォールフロー型基材10において、セル延伸方向の一方の端部11aの開口と他方の端部12aの開口とは、目封じ壁51により交互に封止されており、これにより、隔壁13を介して隣り合う導入側セル11及び排出側セル12が交互に区画形成されている。そして本実施形態において、導入側セル11の端部11a側から導入される排ガスは、導入側セル11、隔壁13及び排出側セル12の順に通過して、排出側セル12の端部12a側から系外へと排出される。
ウォールフロー型基材10の隔壁13には、白金族元素を含む第1触媒層21がウォッシュコートにより設けられている(以降において、第1触媒層21を塗工後のウォールフロー型基材10を、「触媒塗工後ウォールフロー型基材41」と称する場合がある。)。この第1触媒層21は、図2及び図3に示すように、ウォールフロー型基材10の隔壁13の気孔表面に設けられている。そのため、触媒塗工後ウォールフロー型基材41は、ガソリンエンジンから排出される排ガスを第1触媒層21にて浄化する排ガス浄化触媒機能するともに、排ガス中に含まれる粒子状物質(PM:Particulate Matter)を隔壁13の表面及び気孔内で捕集して分離(除去)するGPF(Gasoline Particulate Filter)として機能する。
本実施形態の触媒塗工ガソリンパティキュレートフィルター100においては、図1に示す断面視で、ウォールフロー型基材10の隔壁13の延伸方向にわたって、所定の長さLaを有する多孔性緻密捕集層31がウォッシュコートにより設けられている。多孔性緻密捕集層31は、触媒塗工後ウォールフロー型基材41の隔壁13の気孔内に形成された第1触媒層21上に設けられている(図3参照)。この多孔性緻密捕集層31は、排ガス中に含まれるPMを高効率に捕集するためのものである。本実施形態において、多孔性緻密捕集層31は、図3に示すとおり、ウォールフロー型基材10の隔壁13の気孔内(触媒塗工後ウォールフロー型基材41の隔壁13の気孔内)に無機微粒子が高密度に充填された、複数の多孔性緻密部31aから構成されている。このように隔壁13の気孔内に高密度に無機微粒子が充填されることにより、隔壁13の気孔に比して極めて孔径の小さな空隙(気孔)を有する、多孔性緻密部31aが形成されている。この多孔性緻密部31aの存在により、従来では捕集困難であった微小なPMをも捕集可能となるため、PN捕集率が飛躍的に向上される。
なお、多孔性緻密捕集層31は、図3に示すとおり、ウォールフロー型基材10の隔壁13の複数箇所の気孔内に形成された多孔性緻密部31aの集合として概念づけられるものである。図1の模式断面図において示すように、多孔性緻密捕集層31は、巨視的には、複数の多孔性緻密部31aが存在する領域として表される。
図1に示すとおり、多孔性緻密捕集層31は、ウォールフロー型基材10の隔壁13の延伸方向に、所定の長さLaゾーンコートされている。その長さLaは、ウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lである。このような長さLaでゾーンコートされていることにより、PN捕集率を飛躍的に向上させることができるとともに、圧力損失及び排ガス浄化性能等のバランスを保つことができる。また、PN捕集率、圧力損失、及び排ガス浄化性能等のバランスを高く保つ観点から、多孔性緻密捕集層31の長さLaは、ウォールフロー型基材10の断面視の全長Lに対して、0.45~0.85Lが好ましく、より好ましくは0.5~0.8Lである。なお、本実施形態では、図1に示すとおり、多孔性緻密捕集層31は、長さLa=0.8Lでゾーンコートされている。
一方、多孔性緻密捕集層31の厚みDaは、所望性能に応じて適宜設定でき、特に限定されない。PN捕集率、圧力損失、及び排ガス浄化性能等のバランスを高く保つ観点から、多孔性緻密捕集層31の厚みDaは、隔壁13の断面視の厚みDに対して、0.1~0.9Dが好ましく、より好ましくは0.1~0.7D、さらに好ましくは0.2~0.5Dである。
なお、隔壁13の断面視の厚み方向において、多孔性緻密捕集層31の形成箇所は、特に限定されないが、多孔性緻密捕集層31(多孔性緻密部31a)の作製容易性の観点から、導入側セル11のセル壁面側に偏在しているか、又は排出側セル12のセル壁面側に偏在していることが好ましい。なお、多孔性緻密捕集層31の偏在は、例えば、触媒塗工ガソリンパティキュレートフィルター100の隔壁13の断面の走査型電子顕微鏡により確認することができる。
また、本実施形態においては、第1触媒層21の他に、第2触媒層32がウォッシュコートによりさらに設けられている(図1参照)。第2触媒層32は、触媒塗工後ウォールフロー型基材41において、多孔性緻密捕集層31が未塗工の排ガス導入側の端部11a側の領域に設けられている。具体的には、多孔性緻密捕集層31が未塗工の領域において、触媒塗工後ウォールフロー型基材41の隔壁13の気孔表面に設けられた第1触媒層21上に、第2触媒層32が設けられている。この第2触媒層32は、無機微粒子の母材粒子及びこの母材粒子上に担持された白金族元素を有する第3複合触媒粒子を含有するものである。第2触媒層32は、第1触媒層21の排ガス浄化性能を補強するためのものであり、任意の触媒層である。また、必要に応じて、第3触媒層や第4触媒層を設けることもできる。
第2触媒層32は、排ガス導入側の端部11a側から、ウォールフロー型基材10の隔壁13の延伸方向に向けて、所定の長さLbで設けられている。その長さLbは、所望性能に応じて適宜設定でき、特に限定されないが、ウォールフロー型基材10の断面視の全長Lに対して0.1~0.6Lが好ましく、0.15~0.55Lが好ましく、より好ましくは0.2~0.5Lである。
なお、第2触媒層32の厚みは、所望性能に応じて適宜設定でき、特に限定されない。本実施形態においては、隔壁13の厚みDに相当する領域に第2触媒層32を設けた例を示したが、第2触媒層32の厚みが隔壁13の厚みD未満であってもよい。このとき、第2触媒層32は、隔壁13の断面視の厚み方向において、導入側セル11のセル壁面側又は排出側セル12のセル壁面側に偏在していてもよい。なお、第2触媒層32の偏在は、例えば、触媒塗工ガソリンパティキュレートフィルター100の隔壁13の断面の走査型電子顕微鏡により確認することができる。
このような構造を有する触媒塗工ガソリンパティキュレートフィルター100では、ガソリンエンジンから排出される排ガスが、排ガス導入側の端部11a(開口)から導入側セル11内へと流入し、隔壁13の気孔内を通過して、隣接する排出側セル12内へと流入し、排ガス排出側の端部12a(開口)から系外へと流出する。この過程において、排ガスは、隔壁13の気孔内に形成された第1触媒層21(及び第2触媒層)と接触し、これによって排ガスに含まれる一酸化炭素(CO)や炭化水素(HC)は水(H2O)や二酸化炭素(CO2)などへ酸化され、窒素酸化物(NOx)は窒素(N2)へ還元され、有害成分が浄化(無害化)される。
一方、排ガス中に含まれる粒子状物質(PM)は、導入側セル11内の隔壁13上及び/又は隔壁13の気孔内に堆積する。本実施形態においては、ウォールフロー型基材10の隔壁13の気孔内に無機微粒子が高密度に充填された複数の多孔性緻密部31aからなる多孔性緻密捕集層31が設けられているため、従来の隔壁13の気孔のみによるPM捕集に比して、或いは、従来の隔壁13の気孔表面に設けられた第1触媒層21のみによるPM捕集に比して、粒子径がさらに小さなPMを高効率で捕集可能であるため、PN捕集率が飛躍的に高められている。なお、堆積された粒子状物質は、常法にしたがい、例えば触媒層21の触媒機能によって、或いは所定の温度(例えば500~700℃程度)で燃焼されることによって、除去される。
ここで、粒子径が小さなPMを高効率で捕集してPN捕集率を高める観点から、多孔性緻密捕集層31(多孔性緻密部31a)は、微小な空隙が多く且つ粗大な空隙が少ない微多孔性を有することが望ましい。多孔性緻密捕集層31(多孔性緻密部31a)の多孔性は、水銀圧入法による気孔径(例えば、モード径(気孔径の頻度分布における出現比率がもっとも大きい気孔径(分布の極大値)))及び気孔容積を測定することで検知可能である。より高いPN捕集率を実現する観点から、多孔性緻密捕集層31は、水銀圧入法による気孔容積が以下の関係を満たす微多孔性を有することが好ましい。
気孔径 0.1μm以上、 1μm未満:0.010cm3/g以上
気孔径 1μm以上、 5μm未満:0.020cm3/g以上
気孔径 5μm以上、 10μm未満:0.050cm3/g以上

ここで本明細書において、多孔性緻密捕集層31の微多孔性の測定は、多孔性緻密捕集層31が形成された隔壁13から所定サイズの測定用サンプルを採取し、下記実施例に記載の条件で水銀圧入法により算出される値を意味する。
本実施形態においては、粒子径が小さなPMを高効率で捕集してPN捕集率を高める観点から、気孔径0.1μm以上5μm未満の気孔容積の存在割合が大きな微多孔性を有する多孔性緻密捕集層31が特に望ましく用いられる。気孔径0.1μm以上5μm未満の気孔容積は、0.06cm3/g以上がより好ましく、0.07cm3/g以上がさらに好ましく、0.08cm3/g以上が特に好ましい。なお、かかる気孔容積の上限値は、特に限定されないが、通常は5.00cm3/g以下が目安とされ、好ましくは3.00cm3/g以下、さらに好ましくは2.00cm3/g以下である。このような微多孔性を有する多孔性緻密捕集層31は、多孔性緻密部31aを形成する際に気孔径0.1μm以上5μm未満の空隙を形成可能な微小な無機微粒子を用いる、多孔性緻密部31aを形成する際に気孔径0.1μm以上5μm未満の空隙を形成可能な微小な造孔材を用いる等、各種公知の手法を適用して実現することができる。
このとき、さらに詳述すると、気孔径0.1μm以上1μm未満の気孔容積は、0.015cm3/g以上がより好ましく、0.02cm3/g以上がさらに好ましく、0.25cm3/g以上が特に好ましく、0.30cm3/g以上が最も好ましい。なお、かかる気孔容積の上限値は、特に限定されないが、通常は5.00cm3/g以下が目安とされ、好ましくは3.00cm3/g以下、さらに好ましくは2.00cm3/g以下である。このような微多孔性を有する多孔性緻密捕集層31は、多孔性緻密部31aを形成する際に気孔径0.1μm以上1μm未満の空隙を形成可能な微小な無機微粒子を用いる、多孔性緻密部31aを形成する際に気孔径0.1μm以上1μm未満の空隙を形成可能な微小な造孔材を用いる等、各種公知の手法を適用して実現することができる。
また、気孔径1μm以上5μm未満の気孔容積は、0.025cm3/g以上がより好ましく、0.03cm3/g以上がさらに好ましく、0.034cm3/g以上が特に好ましく、0.36cm3/g以上が最も好ましい。なお、かかる気孔容積の上限値は、特に限定されないが、通常は5.00cm3/g以下が目安とされ、好ましくは3.00cm3/g以下、さらに好ましくは2.00cm3/g以下である。このような微多孔性を有する多孔性緻密捕集層31は、多孔性緻密部31aを形成する際に気孔径1μm以上5μm未満の空隙を形成可能な微小な無機微粒子を用いる、多孔性緻密部31aを形成する際に気孔径1μm以上5μm未満の空隙を形成可能な微小な造孔材を用いる等、各種公知の手法を適用して実現することができる。
さらに、粒子径が小さなPMを高効率で捕集してPN捕集率を高める観点から、気孔径5μm以上10μm未満の気孔容積は、0.055cm3/g以上がより好ましく、0.06cm3/g以上がさらに好ましく、0.07cm3/g以上が特に好ましく、0.08cm3/g以上が最も好ましい。なお、かかる気孔容積の上限値は、特に限定されないが、通常は7.00cm3/g以下が目安とされ、好ましくは5.00cm3/g以下、さらに好ましくは3.00cm3/g以下である。このような微多孔性を有する多孔性緻密捕集層31は、多孔性緻密部31aを形成する際に気孔径5μm以上10μm未満の空隙を形成可能な微小な無機微粒子を用いる、多孔性緻密部31aを形成する際に気孔径5μm以上10μm未満の空隙を形成可能な微小な造孔材を用いる等、各種公知の手法を適用して実現することができる。
一方、粗大な空隙の存在割合を減らしてPN捕集率を高める観点から、気孔径10μm以上の気孔容積は、0.400cm3/g未満がより好ましく、0.300cm3/g未満がさらに好ましく、0.250cm3/g未満が特に好ましく、0.200cm3/g未満が最も特に好ましい。このような微多孔性を有する多孔性緻密捕集層31は、多孔性緻密部31aを形成する際に気孔径10μm以上の空隙が形成されないように気孔内に微小な無機微粒子を高充填する、多孔性緻密部31aを形成する際に気孔径10μm以上の空隙が形成されないように15μm以上の粗粉の存在割合が少ない造孔材を用いる等、各種公知の手法を適用して実現することができる。
なお、多孔性緻密捕集層31の気孔容積(気孔径0.1μm以上の総容積)は、使用するウォールフロー型基材10のサイズ等によって異なり、特に限定されないが、通常は0.2~0.8cm3/gが好ましく、より好ましくは0.25~0.7cm3/gであり、さらに好ましくは0.3~0.6cm3/gであり、特に好ましくは0.3~0.55cm3/gである。
以下、各構成要素について、さらに詳細に説明する
(基材)
ウォールフロー型基材10は、排ガス導入側の端部11aが開口した導入側セル11と、この導入側セル11に隣接し排ガス排出側の端部12aが開口した排出側セル12とが、多孔質の隔壁13によって仕切られている構造体である。このような構造体としては、従来のこの種の用途に用いられる種々の材質及び形体のものが使用可能である。例えば、ウォールフロー型基材10の材質は、内燃機関が高負荷条件で運転された際に生じる高温(例えば400℃以上)の排ガスに曝された場合や、粒子状物質を高温で燃焼除去する場合等にも対応可能なように、耐熱性素材からなるものが好ましい。耐熱性素材としては、例えば、コージェライト、シリコンカーバイド、窒化珪素、ムライト、チタン酸アルミニウム、及び炭化ケイ素(SiC)等のセラミック;ステンレス鋼等の合金が挙げられる。また、ウォールフロー型基材10の形体は、排ガス浄化性能及び圧力損失上昇抑制等の観点から適宜調整することが可能である。例えば、ウォールフロー型基材10の外形は、円筒形状、楕円筒形状、又は多角筒形状等とすることができる。また、組み込む先のスペース等にもよって異なるが、ウォールフロー型基材10の容量(セルの総体積)は、通常は0.1~5Lが好ましく、より好ましくは0.5~3Lである。また、ウォールフロー型基材10の延伸方向の全長(隔壁13の延伸方向の全長)も、組み込む先のスペース等にもよって異なるが、通常は10~500mmが好ましく、より好ましくは50~300mmである。
(基材)
ウォールフロー型基材10は、排ガス導入側の端部11aが開口した導入側セル11と、この導入側セル11に隣接し排ガス排出側の端部12aが開口した排出側セル12とが、多孔質の隔壁13によって仕切られている構造体である。このような構造体としては、従来のこの種の用途に用いられる種々の材質及び形体のものが使用可能である。例えば、ウォールフロー型基材10の材質は、内燃機関が高負荷条件で運転された際に生じる高温(例えば400℃以上)の排ガスに曝された場合や、粒子状物質を高温で燃焼除去する場合等にも対応可能なように、耐熱性素材からなるものが好ましい。耐熱性素材としては、例えば、コージェライト、シリコンカーバイド、窒化珪素、ムライト、チタン酸アルミニウム、及び炭化ケイ素(SiC)等のセラミック;ステンレス鋼等の合金が挙げられる。また、ウォールフロー型基材10の形体は、排ガス浄化性能及び圧力損失上昇抑制等の観点から適宜調整することが可能である。例えば、ウォールフロー型基材10の外形は、円筒形状、楕円筒形状、又は多角筒形状等とすることができる。また、組み込む先のスペース等にもよって異なるが、ウォールフロー型基材10の容量(セルの総体積)は、通常は0.1~5Lが好ましく、より好ましくは0.5~3Lである。また、ウォールフロー型基材10の延伸方向の全長(隔壁13の延伸方向の全長)も、組み込む先のスペース等にもよって異なるが、通常は10~500mmが好ましく、より好ましくは50~300mmである。
導入側セル11と排出側セル12は、筒形状の軸方向に沿って規則的に配列されており、上述したとおり、隣り合うセル同士は延伸方向の一の開口端と他の一の開口端とが交互に封止されている。導入側セル11及び排出側セル12は、供給される排ガスの流量や成分を考慮して適当な形状および大きさに設定することができる。例えば、導入側セル11及び排出側セル12の口形状は、三角形;正方形、平行四辺形、長方形、及び台形等の矩形;六角形及び八角形等のその他の多角形;円形とすることができる。また、導入側セル11の断面積と、排出側セル12の断面積とを異ならせたHigh Ash Capacity(HAC)構造を有するものであってもよい。なお、導入側セル11及び排出側セル12の個数は、排ガスの乱流の発生を促進し、かつ、排ガスに含まれる微粒子等による目詰まりを抑制できるように適宜設定することができ、特に限定されないが、通常は200cpsi~400cpsiが好ましい。
隣り合うセル同士を仕切る隔壁13は、排ガスが通過可能な多孔質構造を有するものであれば特に制限されず、その構成については、排ガス浄化性能や圧力損失の上昇抑制、基材の機械的強度の向上等の観点から適宜調整することができる。例えば、後述する第1触媒層21のスラリー組成物を塗布乾燥して隔壁13内に第1触媒層21を形成する際に、気孔径(例えば、モード径(気孔径の頻度分布における出現比率がもっとも大きい気孔径(分布の極大値)))や気孔容積が大きい場合には、一般的には、第1触媒層21による気孔の閉塞が生じにくく、得られる排ガス浄化触媒は圧力損失が上昇しにくいものとなる傾向にあるが、粒子状物質の捕集能力が低下し、また、基材の機械的強度も低下する傾向にある。一方で、気孔径や気孔容積が小さい場合には、一般的には、圧力損失が上昇しやすいものとなるが、粒子状物質の捕集能力は向上し、基材の機械的強度も向上する傾向にある。
このような観点から、第1触媒層21を形成する前のウォールフロー型基材10の隔壁13の気孔径(モード径)は、好ましくは8~25μmであり、より好ましくは10~22μmであり、さらに好ましくは13~20μmである。また、第1触媒層21を形成する前のウォールフロー型基材10の隔壁13の厚みDは、好ましくは6~12milであり、より好ましくは6~10milである。さらに、第1触媒層21を形成する前のウォールフロー型基材10の隔壁13の気孔容積は、水銀圧入法で好ましくは0.2~1.5cm3/gであり、より好ましくは0.25~0.9cm3/gであり、さらに好ましくは0.3~0.8cm3/gである。また、その際の隔壁13の気孔率は、好ましくは20~80%であり、より好ましくは40~70%であり、さらに好ましくは60~70%である。気孔容積又は気孔率が下限以上であることにより、圧力損失の上昇がより抑制される傾向にある。また、気孔容積又は気孔率が上限以下であることにより、基材の強度がより向上する傾向にある。なお、気孔径(モード径)、気孔容積、及び気孔率は、下記実施例に記載の条件において水銀圧入法により算出される値を意味する。
(第1触媒層)
次に、第1触媒層21について説明する。第1触媒層21は、少なくとも隔壁13の気孔内の複数箇所に形成されており、本実施形態においては、ウォールフロー型基材10の断面視で全領域にわたって、全長L及び厚みDの第1触媒層21が形成されている(図1~図3参照)。なお、第1触媒層21の形成箇所は、所望性能に応じて適宜設定すればよく、必ずしも第1触媒層21がウォールフロー型基材10の断面視で全領域にわたって形成されていなくてもよく、一部のみに第1触媒層21が形成されていてもよい。
次に、第1触媒層21について説明する。第1触媒層21は、少なくとも隔壁13の気孔内の複数箇所に形成されており、本実施形態においては、ウォールフロー型基材10の断面視で全領域にわたって、全長L及び厚みDの第1触媒層21が形成されている(図1~図3参照)。なお、第1触媒層21の形成箇所は、所望性能に応じて適宜設定すればよく、必ずしも第1触媒層21がウォールフロー型基材10の断面視で全領域にわたって形成されていなくてもよく、一部のみに第1触媒層21が形成されていてもよい。
本実施形態の第1触媒層21は、第1母材粒子及びこの第1母材粒子上に担持された白金族元素を有する第1複合触媒粒子を少なくとも含有する。このような白金族元素担持触媒を用いて第1触媒層21を構成することにより、圧力損失の上昇を抑止しつつ、高い排ガス浄化性能、例えば高いライトオフ性能を実現することができる。
ここで、白金族元素としては、白金(Pt)、パラジウム(Pd)、ロジウム(Rh)、ルテニウム(Ru)、イリジウム(Ir)及びオスミウム(Os)が挙げられる。このなかでも、酸化活性の観点からはパラジウム(Pd)、白金(Pt)が好ましく、還元活性の観点からはロジウム(Rh)が好ましい。白金族元素は、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。白金族元素の組み合わせの例としては、特に限定されないが、酸化活性に優れる二種以上の白金族元素の組み合わせ、還元活性に優れる二種以上の白金族元素の組み合わせ、酸化活性に優れる白金族元素と還元活性に優れる白金族元素の組み合わせが挙げられる。このなかでも、相乗効果の一つの態様として、酸化活性に優れる白金族元素と還元活性に優れる白金族元素の組み合わせが好ましい。具体的には、Pd及びRhの組み合わせ、Pt及びRhの組み合わせ、Pd、Pt及びRhの組み合わせ、が好ましい。このような組み合わせとすることにより、排ガス浄化性能、特にライトオフ性能がより向上する傾向にある。
なお、第1触媒層21が白金族元素を含有することは、触媒塗工ガソリンパティキュレートフィルター100の隔壁13の断面の走査型電子顕微鏡等により確認することができる。具体的には、走査型電子顕微鏡の視野においてエネルギー分散型X線分析を行うことにより確認することができる。
また、白金族元素を担持する第1母材粒子としては、従来この種の排ガス浄化用触媒で使用される無機化合物を考慮することができる。例えば、酸化セリウム(セリア:CeO2)、セリア-ジルコニア複合酸化物(CZ複合酸化物)等の酸素吸蔵材(OSC材)、酸化アルミニウム(アルミナ:Al2O3)、酸化ジルコニウム(ジルコニア:ZrO2)、酸化ケイ素(シリカ:SiO2)、酸化チタン(チタニア:TiO2)等の金属酸化物やこれらの酸化物を主成分とした複合酸化物、ペロブスカイト型酸化物、ゼオライト等が挙げられるが、その種類は特に限定されない。また、これらは、ランタン、イットリウム等の希土類元素、遷移金属元素、アルカリ土類金属元素が添加された複合酸化物若しくは固溶体であってもよい。なお、これら母材粒子は、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。ここで、酸素吸蔵材(OSC材)とは、排ガスの空燃比がリーンであるとき(すなわち酸素過剰側の雰囲気)には排ガス中の酸素を吸蔵し、排ガスの空燃比がリッチであるとき(すなわち燃料過剰側の雰囲気)には吸蔵されている酸素を放出するものをいう。第1母材粒子は、触媒活性粒子を高分散に担持する担体粒子として機能する。
第1触媒層21中の第1母材粒子のD90粒子径は、所望性能に応じて適宜設定でき、特に限定されないが、排ガス浄化性能及び圧力損失上昇抑制等の観点から、1~7μmが好ましく、より好ましくは1~6μmであり、さらに好ましくは1~5μmである。
排ガス浄化性能の向上、第1母材粒子上での白金族元素の粒成長(シンタリング)の進行の抑制等の観点から、第1触媒層21の白金族元素の含有割合(ウォールフロー型基材1Lあたりの白金族元素質量)は、通常は0.1~10g/Lが好ましく、より好ましくは0.2~8g/Lであり、さらに好ましくは0.3~6g/Lである。
(多孔性緻密捕集層)
次に、多孔性緻密捕集層31について説明する。上述したとおり、本実施形態においては、隔壁13の気孔表面に形成された第1触媒層21上に、多孔性緻密捕集層31を構成する多孔性緻密部31aが複数形成されている。多孔性緻密部31aは、第1触媒層21を塗工後の隔壁13の気孔内に無機微粒子を高充填することにより形成されている。
次に、多孔性緻密捕集層31について説明する。上述したとおり、本実施形態においては、隔壁13の気孔表面に形成された第1触媒層21上に、多孔性緻密捕集層31を構成する多孔性緻密部31aが複数形成されている。多孔性緻密部31aは、第1触媒層21を塗工後の隔壁13の気孔内に無機微粒子を高充填することにより形成されている。
多孔性緻密部31aを構成する無機微粒子としては、従来この種の排ガス浄化用触媒で使用される無機化合物を考慮することができる。例えば、酸化セリウム(セリア:CeO2)、セリア-ジルコニア複合酸化物(CZ複合酸化物)等の酸素吸蔵材(OSC材)、酸化アルミニウム(アルミナ:Al2O3)、酸化ジルコニウム(ジルコニア:ZrO2)、酸化ケイ素(シリカ:SiO2)、酸化チタン(チタニア:TiO2)等の酸化物やこれらの酸化物を主成分とした複合酸化物等が挙げられるが、その種類は特に限定されない。また、これらは、ランタン、イットリウム等の希土類元素、遷移金属元素、アルカリ土類金属元素が添加された複合酸化物若しくは固溶体であってもよい。なお、これら無機微粒子は、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。ここで、酸素吸蔵材(OSC材)とは、排ガスの空燃比がリーンであるとき(すなわち酸素過剰側の雰囲気)には排ガス中の酸素を吸蔵し、排ガスの空燃比がリッチであるとき(すなわち燃料過剰側の雰囲気)には吸蔵されている酸素を放出するものをいう。
多孔性緻密部31aを構成する無機微粒子のD90粒子径は、所望性能に応じて適宜設定でき、特に限定されないが、上述した微多孔性を再現性よく且つ簡便に実現する観点から、1~7μmが好ましく、より好ましくは1~6μmであり、さらに好ましくは1~5μmである。

排ガス浄化性能の向上、無機微粒子上での白金族元素の粒成長(シンタリング)の進行の抑制等の観点から、多孔性緻密捕集層31の白金族元素の含有割合(ウォールフロー型基材1Lあたりの白金族元素質量)は、通常は0.5~10g/Lが好ましく、より好ましくは1~8g/Lであり、さらに好ましくは1~6g/Lである。
ここで、多孔性緻密捕集層31が形成された隔壁13の気孔径(モード径)は、上述した水銀圧入法で、10~23μmが好ましく、より好ましくは12~20μmであり、さらに好ましくは14~18μmである。また、多孔性緻密捕集層31が形成された隔壁13の気孔率は、上述した水銀圧入法で、20~80%が好ましく、より好ましくは30~70%であり、好ましくは35~60%である。
(第2触媒層)
次に、第2触媒層32について説明する。この第2触媒層32は、上述したとおり、多孔性緻密捕集層31が未塗工の排ガス導入側の端部11a側の領域に設けられた任意の構成要素であり、第1触媒層21の排ガス浄化性能を補強するためのものである。

本実施形態の第2触媒層32は、無機微粒子の母材粒子及びこの母材粒子上に担持された白金族元素を有する第3複合触媒粒子を含有する。ここで用いる無機微粒子は、白金族元素を高分散に担持する担体粒子として機能する。このような白金族元素担持触媒(第3複合触媒粒子)を用いて第2触媒層32を構成することにより、圧力損失の上昇を抑止しつつ、高い排ガス浄化性能、例えば高いライトオフ性能を実現することができる。なお、第2触媒層32の第3複合触媒粒子は、第1触媒層21の第1複合触媒粒子や多孔性緻密部31aの第2複合触媒粒子と同一であっても異なっていてもよい。後述する好ましい製造方法を適用する場合には、第2触媒層32の第3複合触媒粒子として多孔性緻密部31aの第2複合触媒粒子と同一のものを用いることで、第2触媒層32と多孔性緻密捕集層31(多孔性緻密部31a)の製造プロセスを簡略化でき、生産性を向上させることができる。

ここで、第1触媒層21のみが形成された隔壁13の多孔性、また、第1触媒層21及び第2触媒層32が形成された隔壁13の多孔性は、上述した多孔性緻密捕集層31(多孔性緻密部31a)の微多孔性を有しない、すなわち水銀圧入法による気孔容積が上記の関係(好ましいと記載した数値範囲の関係)を満たさないことが好ましい。このように第1触媒層21のみ又は第1触媒層21及び第2触媒層32が形成された隔壁13の多孔性と、多孔性緻密捕集層31が形成された隔壁13の微多孔性とを相違させて、それぞれを機能分離することにより、圧力損失の上昇抑止、高い排ガス浄化性能、飛躍的に改善したPN捕集率を両立させることが可能となる。
例えば、第1触媒層21のみが形成された隔壁13、また、第1触媒層21及び第2触媒層32が形成された隔壁13においては、水銀圧入法による気孔容積が以下(A)~(D)のいずれかを少なくとも満たす多孔性を有することが好ましい。
(A)気孔径 0.1μm以上、 1μm未満:0.010cm3/g未満
(B)気孔径 1μm以上、 5μm未満:0.020cm3/g未満
(C)気孔径 5μm以上、 10μm未満:0.050cm3/g未満

なお、第1触媒層21、第2触媒層32及び多孔性緻密捕集層31に含まれる白金族元素の総含有割合(ウォールフロー型基材1Lあたりの白金族元素質量)は、所望する排ガス浄化性能及びコスト等を考慮して適宜調整すればよいが、通常は1~10g/Lが好ましく、より好ましくは1~8g/Lであり、さらに好ましくは1~6g/Lである。
(他の成分)
なお、第1触媒層21、多孔性緻密捕集層31及び第2触媒層32は、上述した成分以外に、当業界で各種公知の当業界で公知のバインダーをさらに含有していてもよい。バインダーの種類は、特に限定されないが、例えば、ベーマイト、アルミナゾル、チタニアゾル、シリカゾル、ジルコニアゾル等の種々のゾルが挙げられる。また、硝酸アルミニウム、酢酸アルミニウム、硝酸チタン、酢酸チタン、硝酸ジルコニウム、酢酸ジルコニウム等の可溶性の塩もバインダーとして使用することができる。その他、酢酸、硝酸、塩酸、硫酸等の酸も、バインダーとして使用することができる。なお、バインダーの使用量は、特に限定されないが、各層の総量に対して、合計でそれぞれ0.01~15質量%が好ましく、合計でそれぞれ0.05~10質量%がより好ましく、合計でそれぞれ0.1~8質量%がさらに好ましい。
なお、第1触媒層21、多孔性緻密捕集層31及び第2触媒層32は、上述した成分以外に、当業界で各種公知の当業界で公知のバインダーをさらに含有していてもよい。バインダーの種類は、特に限定されないが、例えば、ベーマイト、アルミナゾル、チタニアゾル、シリカゾル、ジルコニアゾル等の種々のゾルが挙げられる。また、硝酸アルミニウム、酢酸アルミニウム、硝酸チタン、酢酸チタン、硝酸ジルコニウム、酢酸ジルコニウム等の可溶性の塩もバインダーとして使用することができる。その他、酢酸、硝酸、塩酸、硫酸等の酸も、バインダーとして使用することができる。なお、バインダーの使用量は、特に限定されないが、各層の総量に対して、合計でそれぞれ0.01~15質量%が好ましく、合計でそれぞれ0.05~10質量%がより好ましく、合計でそれぞれ0.1~8質量%がさらに好ましい。
また、第1触媒層21、多孔性緻密捕集層31及び第2触媒層32は、上述した成分以外に、Ba含有化合物をさらに含有していてもよい。Ba含有化合物を配合することで、耐熱性の向上、及び触媒性能の活性化を期待できる。Ba含有化合物としては、硫酸塩、炭酸塩、複合酸化物、酸化物等が挙げられるが、これらに特に限定されない。より具体的には、BaO、Ba(CH3COO)2、BaO2、BaSO4、BaCO3、BaZrO3、BaAl2O4等が挙げられ、これらの中でも、BaSO4が好ましい。なお、バインダーBa含有化合物の使用量は、特に限定されないが、各層の総量に対して、合計でそれぞれ1~20質量%が好ましく、合計でそれぞれ3~15質量%がより好ましく、合計でそれぞれ5~13質量%がさらに好ましい。
さらに、第1触媒層21、多孔性緻密捕集層31及び第2触媒層32は、上述した成分以外に、当業界で公知の触媒や助触媒、各種添加剤を含有していてもよい。各種添加剤としては、非イオン系界面活性剤やアニオン系界面活性剤等の分散安定化剤;pH調整剤;粘度調整剤等が挙げられるが、これらに特に限定されない。
<製造方法>
本実施形態の触媒塗工ガソリンパティキュレートフィルター100は、上述したウォールフロー型基材10上に、常法にしたがって第1各触媒層21及び多孔性緻密捕集層31、さらに必要に応じて第2触媒層32を設けることで製造可能である。例えば、ウォールフロー型基材10の表面に、これらの前駆体組成物(例えば、スラリー組成物)を順次被覆(担持)させ、必要に応じて乾燥処理や熱処理を行うことで、本実施形態の触媒塗工ガソリンパティキュレートフィルター100を得ることができる。ウォールフロー型基材10への前駆体組成物の付与方法は、既述のとおりウォッシュコート法が好ましく用いられるが、常法にしたがって行えばよく、特に限定されない。各種公知のコーティング法、ゾーンコート法等を適用することができる。そして、前駆体組成物の付与後においては、常法にしたがい乾燥や焼成を行うことができる。
本実施形態の触媒塗工ガソリンパティキュレートフィルター100は、上述したウォールフロー型基材10上に、常法にしたがって第1各触媒層21及び多孔性緻密捕集層31、さらに必要に応じて第2触媒層32を設けることで製造可能である。例えば、ウォールフロー型基材10の表面に、これらの前駆体組成物(例えば、スラリー組成物)を順次被覆(担持)させ、必要に応じて乾燥処理や熱処理を行うことで、本実施形態の触媒塗工ガソリンパティキュレートフィルター100を得ることができる。ウォールフロー型基材10への前駆体組成物の付与方法は、既述のとおりウォッシュコート法が好ましく用いられるが、常法にしたがって行えばよく、特に限定されない。各種公知のコーティング法、ゾーンコート法等を適用することができる。そして、前駆体組成物の付与後においては、常法にしたがい乾燥や焼成を行うことができる。
以下、本実施形態の触媒塗工ガソリンパティキュレートフィルター100の好適な製造方法の一例を説明する。本製造方法では、図4に示すとおり、排ガス導入側の端部11aが開口した導入側セル11と、排ガス排出側の端部12aが開口した排出側セル12とが、多孔質の隔壁13により画定されたウォールフロー型基材10を準備する工程(S11)と、このウォールフロー型基材10の排ガス導入側又は排ガス排出側の端部11a,12aから無機微粒子を含む多孔性緻密捕集層31の前駆体組成物Slを供給し、ウォールフロー型基材10の隔壁13の延伸方向にわたって、ウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaだけ前駆体組成物Slを隔壁13の気孔内に塗工する工程(S21)、並びに、得られた塗工済みウォールフロー型基材10を熱処理し、隔壁13の気孔内に無機微粒子が充填された複数の多孔性緻密部31aを形成して、多孔性緻密捕集層31を形成する工程(S31)、を少なくとも有することを特徴とする。
ここで好ましくは、ウォールフロー型基材10として上述した触媒塗工後ウォールフロー型基材41(第1触媒層21を塗布後のウォールフロー型基材10)を用いる。これにより、第1触媒層21及び多孔性緻密捕集層31がこの順に形成された触媒塗工ガソリンパティキュレートフィルター100を得ることができる。触媒塗工後ウォールフロー型基材41を得るには、ウォールフロー型基材10を準備する工程(S11)の後、前駆体組成物Slを隔壁13の気孔内に塗工する工程(S21)の前に、ウォールフロー型基材10の排ガス導入側又は排ガス排出側の端部11a,12aから第1母材粒子及びこの第1母材粒子上に担持された白金族元素を有する第1複合触媒粒子を少なくとも含有する第1触媒層21のスラリー組成物Slaを供給して隔壁13の気孔内に第1触媒層のスラリー組成物Slaを塗工し、必要に応じて乾燥処理や熱処理を行う、第1触媒層21を形成する工程(S12)を行えばよい。このように触媒塗工後ウォールフロー型基材41(第1触媒層21塗工済みのウォールフロー型基材10)の気孔内の第1触媒層21上に多孔性緻密捕集層31の前駆体組成物Slを含浸塗工することにより、第1触媒層21及び多孔性緻密捕集層31がこの順に積層形成された触媒塗工ガソリンパティキュレートフィルター100を得ることができる。
また、多孔性緻密捕集層31の前駆体組成物Slを塗工する工程(S21)において、前駆体組成物Slとして白金族元素を含むスラリー組成物Slbを用いることで、触媒機能を有する多孔性緻密捕集層31を形成することができる。ここで、前駆体組成物Slとして、無機微粒子及び無機微粒子上に担持された白金族元素を有する第2複合触媒粒子、水、並びに、必要に応じて後述する水溶性高分子及び/又は造孔材を少なくとも含有するスラリー組成物Slbを用いることで、上述した好ましい微多孔性を有する多孔性緻密捕集層31を再現性よく簡便に得ることができる。
そしてさらに、スラリー組成物Slb(前駆体組成物Sl)を塗工した後に、当該スラリー組成物Slbを含浸させた端部側(本例では、排ガス排出側の端部12a)からウォールフロー型基材10のセル内に気体を導入し、余剰分の前駆体組成物Slをエアブローすることにより、前駆体組成物Slを隔壁13の気孔内(第1触媒層21の表面)に均一に塗工させることができる(S22)。
このとき、前駆体組成物Slとして無機微粒子及び白金族元素を少なくとも含有するスラリー組成物Slbを用いた場合には、塗工された前駆体組成物Slの一部を、前駆体組成物Slが未塗工の領域(本例では、排ガス導入側の端部11a側の長さLbの領域)にブロー塗布することもできる。この排ガス導入側の端部11a側の長さLbの領域に塗布された前駆体組成物Sl(スラリー組成物Slb)は、必要に応じて乾燥処理や熱処理することで、多孔性緻密捕集層31とは別の触媒層(本例では、無機微粒子及び白金族元素を含有する第2触媒層32)として機能させることができる。
その後、塗工後のウォールフロー型基材10を、必要に応じて乾燥処理し、熱処理することで、ウォールフロー型基材10条に、第1触媒層21、多孔性緻密捕集層31、及び第2触媒層32が形成された、触媒塗工ガソリンパティキュレートフィルター100を得ることができる(S31)。
以下、各工程について詳述する。

図6及び図7に示すとおり、この第1触媒層21の形成工程S12では、ウォールフロー型基材10の排ガス導入側又は排ガス排出側の端部11a,12aから白金族元素を含む第1触媒層21のスラリー組成物Slaを供給し、ウォールフロー型基材10の隔壁13の延伸方向にわたって、隔壁13の気孔内の複数箇所に第1触媒層の前記スラリー組成物Slaを塗工し、必要に応じて乾燥処理や熱処理を行って、第1触媒層21を形成する。スラリー組成物Slaの塗工方法は、常法にしたがって行えばよく、特に限定されず、ウォッシュコート法等が好ましく用いられる。このとき、スラリー組成物Slaにウォールフロー型基材10の端部を浸漬させ、必要に応じてエアブロー処理や吸引処理を行うことができる。そして、スラリー組成物Slaを塗工した後のウォールフロー型基材10を、必要に応じて乾燥処理や熱処理を行って、第1触媒層21を形成する。このときの乾燥条件は、スラリー組成物Slaから分散媒を除去できる条件であれば特に制限されない。例えば、乾燥温度は、特に限定されないが、好ましくは100~225℃であり、より好ましくは100~200℃であり、さらに好ましくは125~175℃である。また、乾燥時間は、特に限定されないが、好ましくは0.5~2時間であり、好ましくは0.5~1.5時間である。また、熱処理条件は、好ましくは400~650℃であり、より好ましくは450~600℃であり、さらに好ましくは500~600℃である。さらに、焼成時間は、特に限定されないが、好ましくは0.5~2時間であり、好ましくは0.5~1.5時間である。

(スラリー組成物Sla)
第1触媒層21を形成するためのスラリー組成物Slaについて説明する。このスラリー組成物Slaは、白金族元素を含むスラリー状混合物である。その好ましい例としては、第1母材粒子及びこの第1母材粒子上に担持された白金族元素を有する第1複合触媒粒子と、水等の分散媒とを少なくとも含むスラリー状混合物が挙げられる。
第1触媒層21を形成するためのスラリー組成物Slaについて説明する。このスラリー組成物Slaは、白金族元素を含むスラリー状混合物である。その好ましい例としては、第1母材粒子及びこの第1母材粒子上に担持された白金族元素を有する第1複合触媒粒子と、水等の分散媒とを少なくとも含むスラリー状混合物が挙げられる。
スラリー組成物Slaに含まれる白金族元素としては、第1触媒層21に含まれる白金族元素で例示したものと同様のものが挙げられる。また、スラリー組成物Slaに含まれる第1母材粒子としては、第1触媒層21に含まれる第1母材粒子で例示したものと同様のものが挙げられる。なお、これらの白金族元素や第1母材粒子は、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。排ガス浄化性能の観点から、スラリー組成物Slaに含まれる第1母材粒子の比表面積は、好ましくは10~500m2/g、より好ましくは30~200m2/gである。
スラリー組成物Slaに含まれる第1複合触媒粒子のD90粒子径は、所望性能に応じて適宜設定でき、特に限定されないが、排ガス浄化性能及び圧力損失上昇抑制等の観点から、1~7μmが好ましく、より好ましくは1~6μmであり、さらに好ましくは1~5μmである。D90粒子径が1μm以上であることにより、第1複合触媒粒子をミリング装置で破砕する場合の粉砕時間を短縮することができ、作業効率がより向上する傾向にある。また、D90粒子径が7μm以下であることにより、粗大粒子が隔壁13内の気孔を閉塞することが抑制され、圧力損失の上昇が抑制される傾向にある。なお、スラリー組成物Slaの固形分率は、所望性能に応じて適宜設定でき、特に限定されないが、隔壁13の気孔内への塗工性等の観点から、好ましくは1~50質量%であり、より好ましくは10~40質量%であり、さらに好ましくは15~30質量%である。このような固形分率とすることにより、スラリー組成物Slaを隔壁13内の気孔表面に塗工しやすくなる傾向にある。
なお、スラリー組成物Slaは、上述した成分以外に、当業界で各種公知の当業界で公知のバインダー、Ba含有化合物、当業界で公知の触媒や助触媒、各種添加剤等を含有していてもよい。これらの種類や使用量は、触媒塗工ガソリンパティキュレートフィルター100の項において説明したとおりであり、ここでの重複した説明は省略する。
(多孔性緻密捕集層31の前駆体組成物Slの塗工工程S21)
図8に示すとおり、この前駆体組成物Slの塗工工程S21では、ウォールフロー型基材10(触媒塗工後ウォールフロー型基材41(第1触媒層21を塗布後のウォールフロー型基材10))の排ガス導入側又は排ガス排出側の端部11a,12aから無機微粒子を含む多孔性緻密捕集層31の前駆体組成物Slを供給し、ウォールフロー型基材10の隔壁13の延伸方向にわたって、ウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaだけ前駆体組成物Slを隔壁13の気孔内に塗工する。このとき、第1触媒層21を形成後のウォールフロー型基材10を用いた場合には、前駆体組成物Slは、隔壁13の気孔表面の第1触媒層21上に塗布される。なお、前駆体組成物Slの塗工方法は、常法にしたがって行えばよく、特に限定されず、ウォッシュコート法等が好ましく用いられる。このとき、前駆体組成物Slにウォールフロー型基材10の端部を浸漬させ、必要に応じてエアブロー処理や吸引処理を行うことができる。また、前駆体組成物Slの隔壁13に塗工する際の長さLaは、多孔性緻密捕集層31の長さLaの項において説明したとおりであり、適宜設定することができる。
図8に示すとおり、この前駆体組成物Slの塗工工程S21では、ウォールフロー型基材10(触媒塗工後ウォールフロー型基材41(第1触媒層21を塗布後のウォールフロー型基材10))の排ガス導入側又は排ガス排出側の端部11a,12aから無機微粒子を含む多孔性緻密捕集層31の前駆体組成物Slを供給し、ウォールフロー型基材10の隔壁13の延伸方向にわたって、ウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaだけ前駆体組成物Slを隔壁13の気孔内に塗工する。このとき、第1触媒層21を形成後のウォールフロー型基材10を用いた場合には、前駆体組成物Slは、隔壁13の気孔表面の第1触媒層21上に塗布される。なお、前駆体組成物Slの塗工方法は、常法にしたがって行えばよく、特に限定されず、ウォッシュコート法等が好ましく用いられる。このとき、前駆体組成物Slにウォールフロー型基材10の端部を浸漬させ、必要に応じてエアブロー処理や吸引処理を行うことができる。また、前駆体組成物Slの隔壁13に塗工する際の長さLaは、多孔性緻密捕集層31の長さLaの項において説明したとおりであり、適宜設定することができる。
(前駆体組成物Sl)
多孔性緻密捕集層31を形成するための前駆体組成物Slについて説明する。この前駆体組成物Slは、無機微粒子と、水等の分散媒とを少なくとも含むスラリー状混合物である。上述したとおり、多孔性緻密捕集層31は必要に応じて白金族元素を含んでいてもよく、この場合、前駆体組成物Slとしては、無機微粒子及びこの無機微粒子上に担持された白金族元素を有する第2複合触媒粒子と、水等の分散媒とを少なくとも含むスラリー組成物Slbが好ましく用いられる。
多孔性緻密捕集層31を形成するための前駆体組成物Slについて説明する。この前駆体組成物Slは、無機微粒子と、水等の分散媒とを少なくとも含むスラリー状混合物である。上述したとおり、多孔性緻密捕集層31は必要に応じて白金族元素を含んでいてもよく、この場合、前駆体組成物Slとしては、無機微粒子及びこの無機微粒子上に担持された白金族元素を有する第2複合触媒粒子と、水等の分散媒とを少なくとも含むスラリー組成物Slbが好ましく用いられる。
前駆体組成物Slに含まれ得る白金族元素としては、多孔性緻密捕集層31に含まれる白金族元素で例示したものと同様のものが挙げられる。また、前駆体組成物Slに含まれる無機微粒子としては、多孔性緻密捕集層31に含まれ得る無機微粒子で例示したものと同様のものが挙げられる。なお、これらの白金族元素や無機微粒子は、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。排ガス浄化性能の観点から、前駆体組成物Slに含まれる無機微粒子の比表面積は、好ましくは10~500m2/g、より好ましくは30~200m2/gである。
前駆体組成物Slに含まれ得る第2複合触媒粒子のD90粒子径は、所望性能に応じて適宜設定でき、特に限定されないが、排ガス浄化性能及び圧力損失上昇抑制等の観点から、1~7μmが好ましく、より好ましくは1~6μmであり、さらに好ましくは1~5μmである。D90粒子径が1μm以上であることにより、第2複合触媒粒子をミリング装置で破砕する場合の粉砕時間を短縮することができ、作業効率がより向上する傾向にある。また、D90粒子径が7μm以下であることにより、粗大粒子が隔壁13内の気孔を閉塞することが抑制され、圧力損失の上昇が抑制される傾向にある。なお、前駆体組成物Sl(スラリー組成物Slb)の固形分率は、所望性能に応じて適宜設定でき、特に限定されないが、隔壁13の気孔内への塗工性等の観点から、好ましくは1~50質量%であり、より好ましくは10~40質量%であり、さらに好ましくは15~30質量%である。このような固形分率とすることにより、前駆体組成物Sl(スラリー組成物Slb)の塗工性を良好なものとすることができる傾向にある。
ここで、前駆体組成物Slは、水溶性高分子化合物をさらに含有することが好ましい。水溶性高分子化合物は、ウォールフロー型基材10への浸透性(侵入性)を低減させる増粘剤として機能するため、水溶性高分子化合物を配合することで、ウォールフロー型基材10内部への前駆体組成物Slの浸透が抑制され、上述した微多孔性を有する多孔性緻密捕集層31(多孔性緻密部31a)が得られやすい傾向にある。
水溶性高分子化合物としては、水系分散液である前駆体組成物Slを増粘可能な高分子材料であれば、その種類は特に限定されない。その具体例としては、セルロース類、合成高分子、天然高分子、多糖類及びこれらの誘導体等が挙げられるが、これらに特に限定されない。具体的には、セルロース類及びその誘導体(例えば、メチルセルロース、エチルセルロース、イソプロピルセルロース、ヒドロキシエチルセルロース、ヒドロキシプロピルメチルセルロース、ヒドロキシプロピルセルロース、ヒドロキシメチルセルロースフタレート、ヒドロキシプロピルメチルセルロースアセテートサクシネート、カルボキシメチルエチルセルロース、カルボキシメチルセルロースナトリウム、酢酸フタル酸セルロース、酢酸コハク酸ヒプロメロース等)、合成高分子(例えば、(メタ)アクリル酸、イタコン酸、マレイン酸、スチレンスルホン酸、アクリルアミド2-メチルプロパンスルホン酸、2-ヒドロキシプロピル-β-シクロデキストリン、ポリビニルアルコール、(メタ)アクリルアミド、ジメチルアクリルアミド、ジエチルアクリルアミド、イソプロピルアクリルアミド、ヒドロキシエチルアクリルアミド、ポリビニルピロリドン、ビニルホルムアミド、ビニルアセトアミド、ポリエチレンオキサイド、ポリアクリル酸、ポリアルギン酸、カルボキシビニルポリマー、ポリエチレングリコール、ポリプロピレングリコール、ポリオキシエチンポリオキシプロピレングリコール、ポリビニルカプトラクタム・ポリ酢酸ビニル・ポリエチレングリコールグラフトコポリマー、及びそれらの塩等)、天然高分子及び糖類(例えば、アラビアゴム、グァーガム、キサンタンガム、ローカストビーンガム、カラギーナン、アルギン酸ナトリウム、アルギン酸プピレングリコールエステル、寒天、ゼラチン等)等が挙げられるが、これらに特に限定されない。これらは、1種を単独であるいは2種以上を任意の組み合わせ及び比率で用いることができる。
前駆体組成物Sl中の水溶性高分子化合物の含有割合は、所望性能に応じて適宜設定することができ、特に限定されない。前駆体組成物Slの総量に対する固形分換算で、通常は0.05~1.0質量%が好ましく、より好ましくは0.1~0.7質量%、さらに好ましくは0.15~0.5質量%である。
また、上述した微多孔性を有する多孔性緻密捕集層31(多孔性緻密部31a)を再現性よく簡易に得る観点から、前駆体組成物Slは、造孔材(気孔形成材)をさらに含有することが好ましい。造孔材は、前駆体組成物Slが塗工後に熱処理されることにより燃焼や熱分解等して消失し、これにより空孔(空隙)を形成するものである。このような造孔材を配合することで、得られる多孔性緻密捕集層31(多孔性緻密部31a)の気孔径及び気孔容積を調整しやすくなる。
造孔材としては、熱処理されることにより燃焼や熱分解等して消失し、これにより空孔(空隙)を形成可能なものであれば、その種類は特に限定されない。造孔材としては、例えば、中空樹脂粒子、発泡樹脂、吸水性樹脂、デンプン類、シリカゲル等が知られており、当業界で公知のものの中から適宜選択して用いることができる。具体的には、デンプン、フェノール樹脂、カーボン繊維、カーボン粉末、ポリビニルアルコール、カルボキシメチルセルロースおよびメチルセルロース等のセルロース類、その他の多糖類、ポリエチレン、ポリプロピレン等のポリオレフィン系ポリマー、ポリメチルメタクリレート、ポリスチレン等の乳化重合や懸濁重合によって得られたアクリル系又はスチレン系ポリマー等が挙げられるが、これらに特に限定されない。
造孔材の粒径は、所望性能に応じて適宜設定でき、特に限定されないが、上述した微多孔性を有する多孔性緻密捕集層31(多孔性緻密部31a)を再現性よく簡易に得る観点から、D50粒子径が0.5~10μmであることが好ましく、より好ましくは1~9μm、さらに好ましくは2~8μmである。
前駆体組成物Sl中の造孔材の含有割合は、所望性能に応じて適宜設定することができ、特に限定されない。前駆体組成物Slの総量に対する固形分換算で、通常は10~70質量%が好ましく、より好ましくは20~60質量%、さらに好ましくは30~50質量%である。
なお、前駆体組成物Slは、上述した成分以外に、当業界で各種公知の当業界で公知のバインダー、Ba含有化合物、当業界で公知の触媒や助触媒、各種添加剤等を含有していてもよい。これらの種類や使用量は、触媒塗工ガソリンパティキュレートフィルター100の項において説明したとおりであり、ここでの重複した説明は省略する。
(ブロー工程S22)
図9に示すとおり、このブロー工程S22では、前駆体組成物Slをウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaだけ塗工した後に、当該前駆体組成物Slを含浸させた端部側(本例では、排ガス排出側の端部12a)からウォールフロー型基材10のセル内に気体を導入し、前駆体組成物Slをエアブローすることにより、前駆体組成物Slの乾燥を行うことができる。このとき、前駆体組成物Slとして無機微粒子及び白金族元素を含むスラリー組成物Slbを用いた場合には、ブロー圧力を高く設定して、前駆体組成物Slを、前駆体組成物Slが未塗工の領域(本例では、排ガス導入側の端部11a側の長さLbの領域)に吹き飛ばすことでブロー塗工することができる。すなわち、このブロー工程S22において、多孔性緻密捕集層31とは別の触媒層(本例では、無機微粒子及び白金族元素を含有する第2触媒層32)を長さLbの領域に塗工することが可能である。この排ガス導入側の端部11a側の長さLbの領域に塗布されたスラリー組成物Slbは、必要に応じて乾燥処理や熱処理を行うことで、多孔性緻密捕集層31とは別の触媒層(本例では、無機微粒子及び白金族元素を含有する第2触媒層32)として機能する。
図9に示すとおり、このブロー工程S22では、前駆体組成物Slをウォールフロー型基材10の断面視の全長Lに対して0.4~0.9Lの長さLaだけ塗工した後に、当該前駆体組成物Slを含浸させた端部側(本例では、排ガス排出側の端部12a)からウォールフロー型基材10のセル内に気体を導入し、前駆体組成物Slをエアブローすることにより、前駆体組成物Slの乾燥を行うことができる。このとき、前駆体組成物Slとして無機微粒子及び白金族元素を含むスラリー組成物Slbを用いた場合には、ブロー圧力を高く設定して、前駆体組成物Slを、前駆体組成物Slが未塗工の領域(本例では、排ガス導入側の端部11a側の長さLbの領域)に吹き飛ばすことでブロー塗工することができる。すなわち、このブロー工程S22において、多孔性緻密捕集層31とは別の触媒層(本例では、無機微粒子及び白金族元素を含有する第2触媒層32)を長さLbの領域に塗工することが可能である。この排ガス導入側の端部11a側の長さLbの領域に塗布されたスラリー組成物Slbは、必要に応じて乾燥処理や熱処理を行うことで、多孔性緻密捕集層31とは別の触媒層(本例では、無機微粒子及び白金族元素を含有する第2触媒層32)として機能する。

[用途]
上記各実施形態の触媒塗工ガソリンパティキュレートフィルター100,200,300,400は、一酸化炭素(CO)、炭化水素(HC)、窒素酸化物(NOx)等を浄化可能であり、その上さらに、粒子状物質(PM)を高効率で捕集し、PN捕集率が飛躍的に高められたものである。したがって、酸素と燃料ガスとを含む混合気を燃焼して排ガスを排出する内燃機関、特にガソリンエンジンの排ガス浄化用途において有用であり、とりわけ直噴ガソリンエンジンの排ガス浄化用途において殊に有用である。また、上記各実施形態の触媒塗工ガソリンパティキュレートフィルター100,200,300,400は、エンジン直下型触媒コンバーターやタンデム配置の直下型触媒コンバーター等のTWCとして有効に利用することができる。
上記各実施形態の触媒塗工ガソリンパティキュレートフィルター100,200,300,400は、一酸化炭素(CO)、炭化水素(HC)、窒素酸化物(NOx)等を浄化可能であり、その上さらに、粒子状物質(PM)を高効率で捕集し、PN捕集率が飛躍的に高められたものである。したがって、酸素と燃料ガスとを含む混合気を燃焼して排ガスを排出する内燃機関、特にガソリンエンジンの排ガス浄化用途において有用であり、とりわけ直噴ガソリンエンジンの排ガス浄化用途において殊に有用である。また、上記各実施形態の触媒塗工ガソリンパティキュレートフィルター100,200,300,400は、エンジン直下型触媒コンバーターやタンデム配置の直下型触媒コンバーター等のTWCとして有効に利用することができる。
以下に実施例及び比較例を挙げて本発明の特徴をさらに具体的に説明するが、本発明は、これらによりなんら限定されるものではない。すなわち、以下の実施例に示す材料、使用量、割合、処理内容、処理手順等は、本発明の趣旨を逸脱しない限り、適宜変更することができる。また、以下の実施例における各種の製造条件や評価結果の値は、本発明の実施態様における好ましい上限値又は好ましい下限値としての意味をもつものであり、好ましい範囲は前記した上限又は下限の値と、下記実施例の値又は実施例同士の値との組み合わせで規定される範囲であってもよい。
(実施例1)
まず、D50粒子径が28μm、BET比表面積が141m2/gのアルミナ粉末に、硝酸パラジウム水溶液を含浸させ、その後、500℃で1時間焼成して、Pd担持アルミナ粉末(Pd含有量:4.3質量%)を得た。また、D50粒子径が29μm、BET比表面積が145m2/gのジルコニア-ランタン修飾アルミナ粉末に、硝酸ロジウム水溶液を含侵させ、その後、500℃で1時間焼成して、Rh担持ジルコニア-ランタン修飾アルミナ粉末(Rh含有量:0.7質量%)を得た。

得られたPd担持アルミナ粉末1kg及びRh担持ジルコニア-ランタン修飾アルミナ粉末1kgと、D50粒子径が10μm、BET比表面積が71m2/gのセリアジルコニア複合酸化物粉末1kgと、46質量%硝酸ランタン水溶液195gと、イオン交換水とを混合し、得られた混合物をボールミルに投入し、触媒粉体のD90粒子径が3.0μmになるまでミリングし、分散物を得た。得られた分散物に水溶性高分子化合物(増粘剤)を配合して、実施例1の多孔性緻密捕集層用の触媒スラリーを得た。
次に、コージェライト製のウォールフロー型ハニカム基材(セル数/ミル厚:300cpsi/8mil、直径:118.4mm、全長:127mm、気孔率:65%)を用意した。この基材の排ガス排出側の端部を上記の多孔性緻密捕集層用の触媒スラリーに浸漬させ、反対側の端部側から減圧吸引して、排ガス排出側の端部から長さLa(0.5L)だけ多孔性緻密捕集層用の触媒スラリーを含浸保持させた。次いで、排ガス排出側の端面側から基材内へ気体を流入させて、過剰分の多孔性緻密捕集層用の触媒スラリーを吹き払い、排ガス導入側の端部から長さLb(0.5L)の領域に過剰分の多孔性緻密捕集層用の触媒スラリー(第2触媒層用の触媒スラリー)をブロー塗布して第2触媒層を塗工した。
その後、触媒スラリーを塗工した基材を150℃で乾燥させ、大気雰囲気下、550℃で焼成することにより、上述した多孔性緻密捕集層及び第2触媒層がウォールフロー型基材にゾーンコートされた、図1~図3と同等の構造を有する実施例1の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.28D、長さLa=0.5L、長さLb=0.5L、触媒スラリー塗工量60g/L)を作製した。
(実施例2)
触媒スラリーを含浸する長さを、長さLa=0.8L及び長さLb=0.2Lに変更する以外は、実施例1と同様に行い、上述した多孔性緻密捕集層及び第2触媒層がウォールフロー型基材にゾーンコートされた、図1~図3と同等の構造を有する実施例2の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.29D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量60g/L)を作製した。
触媒スラリーを含浸する長さを、長さLa=0.8L及び長さLb=0.2Lに変更する以外は、実施例1と同様に行い、上述した多孔性緻密捕集層及び第2触媒層がウォールフロー型基材にゾーンコートされた、図1~図3と同等の構造を有する実施例2の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.29D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量60g/L)を作製した。
(比較例1)
増粘剤の配合を省略する以外は、実施例1と同様に行い、比較例1の第1触媒層用の触媒スラリーを得た。実施例1の多孔性緻密捕集層用の触媒スラリーに代えて比較例1の第1触媒層用の触媒スラリーを用い、触媒スラリーを基材全体に含浸させること以外は、実施例1と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図6と同等の構造を有する比較例1の触媒塗工後ウォールフロー型基材を作製した(触媒スラリー塗工量60g/L)。
増粘剤の配合を省略する以外は、実施例1と同様に行い、比較例1の第1触媒層用の触媒スラリーを得た。実施例1の多孔性緻密捕集層用の触媒スラリーに代えて比較例1の第1触媒層用の触媒スラリーを用い、触媒スラリーを基材全体に含浸させること以外は、実施例1と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図6と同等の構造を有する比較例1の触媒塗工後ウォールフロー型基材を作製した(触媒スラリー塗工量60g/L)。
[スス捕集性能の測定]
実施例及び比較例で作製した排ガス浄化触媒を、1.5L直噴ターボエンジン搭載車に取り付け、固体粒子数測定装置(AVL社製、商品名:APC 489)を用いて、WLTCモード走行時のスス排出数量(PNtest)を測定した。なお、ここでは、排ガス浄化触媒を搭載せずに上記試験を行った際に測定したスス量(PNblank)からの減少率として、下記式によりススの捕集率を算出し、その値をPN捕集率とした。

実施例及び比較例で作製した排ガス浄化触媒を、1.5L直噴ターボエンジン搭載車に取り付け、固体粒子数測定装置(AVL社製、商品名:APC 489)を用いて、WLTCモード走行時のスス排出数量(PNtest)を測定した。なお、ここでは、排ガス浄化触媒を搭載せずに上記試験を行った際に測定したスス量(PNblank)からの減少率として、下記式によりススの捕集率を算出し、その値をPN捕集率とした。
ススの捕集率(%)={(PNblank-PNtest)/PNblank}×100(%)
その結果、比較例1のPN捕集率は57.6%であるのに対し、実施例1及び2のPN捕集率は65.1%及び82.8%であった。このことから、多孔性緻密捕集層の形成によりPN捕集率が有意に高められることが確認された。結果を表1に示す。
(実施例3)

得られたPd担持アルミナ粉末1kg及びRh担持ジルコニア-ランタン修飾アルミナ粉末1kgと、D50粒子径が10μm、BET比表面積が71m2/gのセリアジルコニア複合酸化物粉末1kgと、46質量%硝酸ランタン水溶液195gと、イオン交換水とを混合し、得られた混合物をボールミルに投入し、触媒粉体のD90粒子径が3.0μmになるまでミリングし、実施例3の第1触媒層用の触媒スラリーを得た。また、実施例3の第1触媒層用の触媒スラリーに水溶性高分子化合物(増粘剤)を配合して、実施例3の多孔性緻密捕集層用の触媒スラリーを得た。
次に、コージェライト製のウォールフロー型ハニカム基材(セル数/ミル厚:300cpsi/8mil、直径:118.4mm、全長:127mm、気孔率:65%)を用意した。この基材の排ガス排出側の端部を上記の実施例3の第1触媒層用の触媒スラリーに浸漬させて触媒スラリーを含浸保持させた後、排ガス排出側の端面側から基材内へ気体を流入させて、過剰分の第1触媒層用の触媒スラリーを吹き払い、150℃で乾燥させることで、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図6と同等の構造を有する実施例3の触媒塗工後ウォールフロー型基材を作製した(触媒スラリー塗工量40g/L)。
その後さらに、実施例3の触媒塗工後ウォールフロー型基材の排ガス排出側の端部を上記の実施例3の多孔性緻密捕集層用の触媒スラリーに浸漬させ、反対側の端部側から減圧吸引して、排ガス排出側の端部から長さLa(0.8L)だけ多孔性緻密捕集層用の触媒スラリーを含浸保持させた。次いで、排ガス排出側の端面側から基材内へ気体を流入させて、過剰分の多孔性緻密捕集層用の触媒スラリーを吹き払い、排ガス導入側の端部から長さLb(0.2L)の領域に過剰分の多孔性緻密捕集層用の触媒スラリー(第2触媒層用の触媒スラリー)をブロー塗布して第2触媒層を塗工した。
しかる後、各種触媒スラリーを塗工した基材を150℃で乾燥させ、大気雰囲気下、550℃で焼成することにより、上述した多孔性緻密捕集層及び第2触媒層が実施例3の触媒塗工後ウォールフロー型基材の第1触媒層上にゾーンコートされた、図1~図3と同等の構造を有する実施例3の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.35D、長さLa=0.6L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
(実施例4)
増粘剤の配合量を1/3倍に変更し、造孔材としてD50粒子径が1μmの架橋アクリル樹脂ビーズを全量に対して30質量%配合する以外は、実施例3と同様に行い、実施例4の多孔性緻密捕集層用の触媒スラリーを得た。実施例3の多孔性緻密捕集層用の触媒スラリーに代えて実施例4の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例3と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例3の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.40D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
増粘剤の配合量を1/3倍に変更し、造孔材としてD50粒子径が1μmの架橋アクリル樹脂ビーズを全量に対して30質量%配合する以外は、実施例3と同様に行い、実施例4の多孔性緻密捕集層用の触媒スラリーを得た。実施例3の多孔性緻密捕集層用の触媒スラリーに代えて実施例4の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例3と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例3の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.40D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
(実施例5)
造孔材の配合量を30質量%に変更する以外は、実施例4と同様に行い、実施例5の多孔性緻密捕集層用の触媒スラリーを得た。実施例4の多孔性緻密捕集層用の触媒スラリーに代えて実施例5の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例4と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例5の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.43D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
造孔材の配合量を30質量%に変更する以外は、実施例4と同様に行い、実施例5の多孔性緻密捕集層用の触媒スラリーを得た。実施例4の多孔性緻密捕集層用の触媒スラリーに代えて実施例5の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例4と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例5の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.43D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
(実施例6)
造孔材をD50粒子径が5μmの架橋アクリル樹脂ビーズに変更する以外は、実施例4と同様に行い、実施例6の多孔性緻密捕集層用の触媒スラリーを得た。実施例4の多孔性緻密捕集層用の触媒スラリーに代えて実施例6の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例4と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例6の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.44D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
造孔材をD50粒子径が5μmの架橋アクリル樹脂ビーズに変更する以外は、実施例4と同様に行い、実施例6の多孔性緻密捕集層用の触媒スラリーを得た。実施例4の多孔性緻密捕集層用の触媒スラリーに代えて実施例6の多孔性緻密捕集層用の触媒スラリーを用いる以外は、実施例4と同様に行い、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図1~図3と同等の構造を有する実施例6の触媒塗工ガソリンパティキュレートフィルター(但し、厚みDa=0.44D、長さLa=0.8L、長さLb=0.2L、触媒スラリー塗工量20g/L)を作製した。
(参考例)
参考例として、コージェライト製のウォールフロー型ハニカム基材(セル数/ミル厚:300cpsi/8mil、直径:118.4mm、全長:127mm、気孔率:65%)をそのまま用いた。

(比較例2)
上述したコージェライト製のウォールフロー型ハニカム基材の排ガス排出側の端部を上記の実施例3の第1触媒層用の触媒スラリーに浸漬させて触媒スラリーを含浸保持させた後、排ガス排出側の端面側から基材内へ気体を流入させて、過剰分の第1触媒層用の触媒スラリーを吹き払い、150℃で乾燥させることで、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図6と同等の構造を有する比較例2の触媒塗工後ウォールフロー型基材を作製した(触媒スラリー塗工量60g/L)。
上述したコージェライト製のウォールフロー型ハニカム基材の排ガス排出側の端部を上記の実施例3の第1触媒層用の触媒スラリーに浸漬させて触媒スラリーを含浸保持させた後、排ガス排出側の端面側から基材内へ気体を流入させて、過剰分の第1触媒層用の触媒スラリーを吹き払い、150℃で乾燥させることで、第1触媒層がウォールフロー型基材の全長Lにわたってコートされた、図6と同等の構造を有する比較例2の触媒塗工後ウォールフロー型基材を作製した(触媒スラリー塗工量60g/L)。
[PN捕集率の測定]
実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルター、比較例2で作製した触媒塗工後ウォールフロー型基材、及び参考例1のウォールフロー型基材を用いて、上述した測定条件でPN捕集率の測定を行った。測定結果を、表2に示す。
実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルター、比較例2で作製した触媒塗工後ウォールフロー型基材、及び参考例1のウォールフロー型基材を用いて、上述した測定条件でPN捕集率の測定を行った。測定結果を、表2に示す。
表2に示されるとおり、比較例2の触媒塗工後ウォールフロー型基材のPN捕集率は61.3%であり、触媒層が未塗工の触媒塗工後ウォールフロー型基材である参考例との比較から、第1触媒層の塗工によってPN捕集率が低下していることがわかる。一方、これに比較例2の触媒塗工後ウォールフロー型基材に多孔性緻密捕集層を形成した実施例3~6の触媒塗工ガソリンパティキュレートフィルターでは、参考例及び比較例2に比して、PN捕集率が飛躍的に改善していることが確認された。これらのことから、最表面側に多孔性緻密捕集層を設けることで、PN捕集性能が格別に高められることが確認された。
[水銀圧入法による気孔分布の測定]
次に、多孔性緻密捕集層の微多孔性が与える影響について、検討した。ここでは、実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルター、比較例2で作製した触媒塗工後ウォールフロー型基材、及び参考例1のウォールフロー型基材から、測定用サンプル(1cm3)をそれぞれ採取した。なお、測定は、以下の条件で行った。
測定用サンプルを乾燥後、水銀ポロシメーター(Thermo Fisher Scientific社製、商品名:PASCAL140及びPASCAL440)を用いて、水銀圧入法により気孔分布を測定した。この際、PASCAL140により低圧領域(0~400Kpa)を測定し、PASCAL440により高圧領域(0.1Mpa~400Mpa)を測定した。得られた気孔分布から、気孔径(モード径)及び気孔容積を算出した。なお、ここでは、測定値の信頼性の観点から、気孔径(モード径)が0.1μm以上の気孔を対象として、気孔容積、及び気孔率を算出した。
また、気孔径及び気孔容積の値としては、参考例1においてはウォールフロー型基材の隔壁を対象とし、排ガス導入側部分、排ガス排出側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。また、比較例2においては第1触媒層が塗工された隔壁を対象とし、排ガス導入側部分、排ガス排出側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。また、実施例3~6においては多孔性緻密捕集層及び第1触媒層が塗工された隔壁を対象とし、多孔性緻密捕集層の長さLa方向に対して、排ガス排出側部分、他方の端部側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。測定結果を、表3に示す。
次に、多孔性緻密捕集層の微多孔性が与える影響について、検討した。ここでは、実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルター、比較例2で作製した触媒塗工後ウォールフロー型基材、及び参考例1のウォールフロー型基材から、測定用サンプル(1cm3)をそれぞれ採取した。なお、測定は、以下の条件で行った。
測定用サンプルを乾燥後、水銀ポロシメーター(Thermo Fisher Scientific社製、商品名:PASCAL140及びPASCAL440)を用いて、水銀圧入法により気孔分布を測定した。この際、PASCAL140により低圧領域(0~400Kpa)を測定し、PASCAL440により高圧領域(0.1Mpa~400Mpa)を測定した。得られた気孔分布から、気孔径(モード径)及び気孔容積を算出した。なお、ここでは、測定値の信頼性の観点から、気孔径(モード径)が0.1μm以上の気孔を対象として、気孔容積、及び気孔率を算出した。
また、気孔径及び気孔容積の値としては、参考例1においてはウォールフロー型基材の隔壁を対象とし、排ガス導入側部分、排ガス排出側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。また、比較例2においては第1触媒層が塗工された隔壁を対象とし、排ガス導入側部分、排ガス排出側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。また、実施例3~6においては多孔性緻密捕集層及び第1触媒層が塗工された隔壁を対象とし、多孔性緻密捕集層の長さLa方向に対して、排ガス排出側部分、他方の端部側部分、及び中間部分のそれぞれで得られた値の平均値を採用した。測定結果を、表3に示す。
表3から明らかなとおり、多孔性緻密捕集層を形成した実施例3~6の触媒塗工ガソリンパティキュレートフィルターにおいては、参考例及び比較例2との対比から、気孔径が15μm以上の粗大な気孔の存在割合が大幅に低減し、気孔径が10μm未満の微小気孔の合計存在割合が増加していることが確認された。このことから、PN捕集率を高めるには、気孔径が15μm以上の粗大な気孔に無機微粒子を充填して多孔性緻密捕集層(多孔性緻密部)を形成し、微小気孔の存在割合を増加させることが有効であることが裏付けられた。
[圧力損失の測定]
実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルターを圧力損失測定装置(ツクバリカセイキ株式会社製)にそれぞれ設置し、設置した排ガス浄化触媒に室温の空気を流入させた。排ガス浄化触媒からの空気の流出量が4m3/minとなったときの空気の導入側と排出側の差圧を測定して得られた値を、触媒塗工ガソリンパティキュレートフィルターの圧力損失とした。その結果を表4に示す。
実施例3~6で作製した触媒塗工ガソリンパティキュレートフィルターを圧力損失測定装置(ツクバリカセイキ株式会社製)にそれぞれ設置し、設置した排ガス浄化触媒に室温の空気を流入させた。排ガス浄化触媒からの空気の流出量が4m3/minとなったときの空気の導入側と排出側の差圧を測定して得られた値を、触媒塗工ガソリンパティキュレートフィルターの圧力損失とした。その結果を表4に示す。
表4に示されるとおり、実施例3~6は、いずれも高いPN捕集率を示すことが確認された。また、造孔材をさらに用いた実施例4~6の触媒塗工ガソリンパティキュレートフィルターは、そうでない実施例3の触媒塗工ガソリンパティキュレートフィルターに比して、圧力損失がより低減されていることが確認された。このことから、造孔材を併用して多孔性緻密捕集層(多孔性緻密部)に微小な空隙(気孔)を形成することで、圧力損失を低減できるとともに、従来では捕集困難であった微小なPMを捕集可能となりPN捕集率が高められたものと推察される。さらに、実施例4と実施例5の対比から、造孔材を多く配合すると、PN捕集率がより高くなるとともに圧力損失がより低くなることが確認された。また、実施例4と実施例6の対比から、造孔材のD50粒子径に応じて、形成される微小な空隙(気孔)の気孔径を調整可能であり、これにより、PN捕集率をより高めることができ、また、圧力損失をより低くできることが確認された。
本発明の触媒塗工ガソリンパティキュレートフィルター及びその製造方法は、ガソリンエンジンから排出される排ガス中のNOx、CO、HC等を削減する三元触媒用途において、広く且つ有効に利用することができ、とりわけ、従来のGPF触媒に比してPN捕集率が飛躍的に改善されるため、今後予定されている世界的なPN規制強化に対応したGPF触媒用途において、殊に有効に利用可能である。

Claims (14)
- ガソリンエンジンから排出される排ガスを浄化する触媒層が設けられた触媒塗工ガソリンパティキュレートフィルターであって、
排ガス導入側の端部が開口した導入側セルと、排ガス排出側の端部が開口した排出側セルとが、多孔質の隔壁により画定されたウォールフロー型基材、並びに、
前記隔壁の気孔内に無機微粒子が充填された複数の多孔性緻密部からなり、前記ウォールフロー型基材の前記隔壁の延伸方向にわたって形成された多孔性緻密捕集層であって、前記ウォールフロー型基材の断面視の全長Lに対して0.4~0.9Lの長さLaを有する前記多孔性緻密捕集層を少なくとも備える、
触媒塗工ガソリンパティキュレートフィルター。 - 前記多孔性緻密捕集層は、前記隔壁の断面視の厚みDに対して、0.1~0.9Dの厚みDaを有する
請求項1に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記多孔性緻密捕集層は、前記隔壁の断面視の厚み方向において、前記導入側セルのセル壁面側又は前記排出側セルのセル壁面側に偏在している
請求項1又は2に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記ウォールフロー型基材の容積あたり、合計で0.1g/L以上10g/L以下の白金族元素を含有する
請求項1~3いずれか一項に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記隔壁の前記気孔表面に、前記多孔性緻密部が設けられている
請求項1~4のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記隔壁の前記気孔表面に、白金族元素を含む第1触媒層が設けられ、
前記第1触媒層上に、前記多孔性緻密部が設けられている
請求項1~5のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記第1触媒層は、第1母材粒子及び前記第1母材粒子上に担持された白金族元素を有する第1複合触媒粒子を少なくとも含有する
請求項6に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記多孔性緻密捕集層は、白金族元素を含む
請求項1~7のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルター。 - 前記多孔性緻密捕集層は、前記無機微粒子及び前記無機微粒子上に担持された白金族元素を有する第2複合触媒粒子を少なくとも含有する
請求項8に記載の触媒塗工ガソリンパティキュレートフィルター。 - ガソリンエンジンから排出される排ガスを浄化する触媒層が設けられた触媒塗工ガソリンパティキュレートフィルターの製造方法であって、
排ガス導入側の端部が開口した導入側セルと、排ガス排出側の端部が開口した排出側セルとが、多孔質の隔壁により画定されたウォールフロー型基材を準備する工程、
前記ウォールフロー型基材の前記排ガス導入側又は排ガス排出側の端部から無機微粒子を含む多孔性緻密捕集層の前駆体組成物を供給し、前記ウォールフロー型基材の前記隔壁の延伸方向にわたって、前記ウォールフロー型基材の断面視の全長Lに対して0.4~0.9Lの長さLaだけ前記多孔性緻密捕集層の前記前駆体組成物を前記隔壁の気孔内に塗工する工程、並びに、
得られた塗工済みウォールフロー型基材を熱処理し、前記隔壁の気孔内に前記無機微粒子が充填された複数の多孔性緻密部を形成して、前記多孔性緻密捕集層を形成する工程
を少なくとも有する、触媒塗工ガソリンパティキュレートフィルターの製造方法。 - 前記前駆体組成物を塗工する工程する前に、前記ウォールフロー型基材の前記排ガス導入側又は排ガス排出側の端部から白金族元素を含む第1触媒層のスラリー組成物を供給し、前記ウォールフロー型基材の前記隔壁の延伸方向にわたって、前記隔壁の気孔内の複数箇所に前記第1触媒層の前記スラリー組成物を塗工して、第1触媒層を形成する工程をさらに有し、
前記多孔性緻密捕集層の前記前駆体組成物を塗工する工程においては、前記第1触媒層塗工済みの前記ウォールフロー型基材の前記気孔内の前記第1触媒層上に前記前駆体組成物を含浸塗工する
請求項10に記載の触媒塗工ガソリンパティキュレートフィルターの製造方法。 - 前記前駆体組成物は、前記無機微粒子及び前記無機微粒子上に担持された白金族元素を有する第2複合触媒粒子、並びに水を少なくとも含有する触媒組成物である
請求項10又は11に記載の触媒塗工ガソリンパティキュレートフィルターの製造方法。 - 前記前駆体組成物は、水溶性高分子化合物を含有する
請求項10~12のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルターの製造方法。 - 前記前駆体組成物は、造孔材を含有する
請求項10~13のいずれか一項に記載の触媒塗工ガソリンパティキュレートフィルターの製造方法。
