Abstract
Description
溶融物が結晶性の樹脂である場合、ペレタイザーによる切断直後は樹脂が未結晶であるため、水等の液体中で、樹脂ペレット同士のブロッキング(例えば、樹脂ペレット同士の付着又は結着)が発生するという問題があった。
いわゆる軟質樹脂も、ペレット状にした際に、液体中で、樹脂ペレット同士がブロッキングするという問題があった。
しかし、上述の結晶ポリマーのペレットの製造方法では、別途、結晶化度を5%以上に調整した結晶性ポリマーのペレットを調製する必要があり、さらに、この結晶化度の高い結晶性ポリマーのペレットを、未結晶のポリマーのペレットに供給するための供給ラインが必要になることから、製造工程が煩雑になるという問題があった。
すなわち本発明は、以下の発明を提供する。
[1] 撹拌翼が設けられた撹拌槽において、付着性を有する樹脂ペレットを液体中で、下記関係式(I)を満たす条件下で撹拌する、樹脂ペレットの撹拌方法。
(式中、ρ:液体の密度(kg/m3)、Np:撹拌翼の動力数、n:回転数(1/s)、D:撹拌翼の径(m)、Δρ:樹脂ペレットと液体の密度差(kg/m3)、g:重力加速度(m/s2)、dp:樹脂ペレットの粒子径(m))
[2] 前記付着性を有する樹脂ペレットの引張弾性率が、JIS K 7113に準拠して、1~200MPaであり、前記付着性を有する樹脂ペレットのJIS K7210に準拠し、温度230℃、加重21.18Nの条件におけるメルトフローレート(MFR)が、1~10,000g/10分である、上記[1]に記載の樹脂ペレットの撹拌方法。
[3] 前記樹脂ペレットと前記液体との質量比(樹脂ペレット/液体)が、2/100~25/100の範囲内にある、上記[1]又は[2]に記載の樹脂ペレットの撹拌方法。
[4] 前記液体の温度が、50℃以下である、上記[1]~[3]のいずれかに記載の樹脂ペレットの撹拌方法。
[5] 前記撹拌翼が軸流と斜流とを発生させる撹拌翼である、上記[1]~[4]のいずれかに記載の樹脂ペレットの撹拌方法。
[6] 前記撹拌翼により発生する軸流と斜流が上向きである、上記[5]に記載の樹脂ペレットの撹拌方法。
[7] 前記撹拌槽の液面から撹拌翼までの距離(hs1)と撹拌翼の径(D)との比であるhs1/Dが0以上、0.6以下の範囲内にある、上記[1]~[6]のいずれかに記載の樹脂ペレットの撹拌方法。
[8] 撹拌翼の径(D)と撹拌槽の内径(T)との比であるD/Tが、0.2以上,0.5以下である、上記[1]~[7]のいずれかに記載の樹脂ペレットの撹拌方法。
本発明の樹脂ペレットの撹拌方法は、撹拌翼が設けられた撹拌槽において、付着性を有する樹脂を液体中で、下記関係式(I)を満たす条件下で撹拌する、樹脂ペレットの撹拌方法である。
(式中、ρ:液体の密度(kg/m3)、Np:撹拌翼の動力数、n:回転数(1/s)、D:撹拌翼の径(m)、Δρ:樹脂ペレットと液体の密度差(kg/m3)、g:重力加速度(m/s2)、dp:樹脂ペレットの粒子径(m))
ここで、液体としては、水、又は、水に少量の界面活性剤等の添加剤を添加したものでもよいが、これらに限定されるものではない。
ここで、「ブロッキング」とは、樹脂ペレットの付着または結着をいい、接近するもくっ付かない場合はブロッキングとは言わない。
式(I)の条件を満すとは、分散媒である液体の液面に浮遊する樹脂ペレットが同じ場所に滞留しないで移動していることをいう。
また、本発明の樹脂ペレットの撹拌方法における、前記付着性を有する樹脂ペレットのJIS K7210に準拠し、温度230℃、加重21.18Nの条件におけるメルトフローレート(以下「MFR」ともいう)は、1~10,000g/10分であることが好ましく、より好ましくは3~5,000g/10分であり、さらに好ましくは5~3,000g/10分である。
ここで、付着性を有する樹脂ペレットは、結晶性を有する樹脂において結晶前の未結晶状態の樹脂ペレットであり、特に融点の低い樹脂ペレットが付着しやすい。
なお、前記付着性を有する樹脂ペレットに供される樹脂の具体例は、後述する。
前記付着性を有する樹脂ペレットが、上述の範囲の引張弾性率及びMFRを有していたとしても、上記式(I)の撹拌条件を満たすことによって、液面に浮遊した樹脂ペレットが液中に巻き込まれ、樹脂ペレット同士のブロッキングが抑制される。
なお、引張弾性率及びMFRの測定方法は、以下に記載のとおりである。
JIS K 7113に準拠して、下記条件にて引張弾性率を測定した。
・試験片(2号ダンベル) 厚み:1mm
・クロスヘッド速度:100mm/分
・ロードセル:100N
・測定温度:23℃
JIS K7210に準拠し、温度230℃、加重21.18Nの条件で測定した。
ここで、「軸流」とは、撹拌翼の回転軸に対して、軸方向に平行な流れをいい、「放射流(副流)」とは、撹拌翼の回転軸に対して、軸方向に垂直な流れをいい、「斜流」とは、軸流と放射流の複合流をいい、撹拌翼の回転軸に対して、傾斜した流れをいう。
一方、図3に示すように、撹拌翼32により発生する軸流と斜流が下向きの場合、液面40は回転軸20付近に引き込まれ、これにより、液面に浮遊する樹脂ペレットが液中に巻き込まれるため、同様に、液面に樹脂ペレットの滞留が抑制され、その結果、樹脂ペレット同士のブロッキングが抑制される。
本発明の樹脂ペレットの撹拌方法では、樹脂ペレット同士のブロックキング抑制の観点から、撹拌翼30により発生する軸流と斜流が上向きであることが、より好ましい。
同様に、図4に示す、撹拌翼を複数枚用いる場合にも、液面40を波立たせ、樹脂ペレット同士のブロッキングを防止する観点から、撹拌槽10の液面40から最上の撹拌翼30までの距離hs1と撹拌翼径Dの比であるhs1/Dが、0以上、0.6以下の範囲内にあることが好ましく、より好ましくは0以上、0.5以下であり、さらに好ましくは0以上、0.4以下である。なお、hs1/Dが0となるのは、液面40に最上の撹拌翼30が位置する場合である。
撹拌翼40の径(D)と撹拌槽10の内径(T)との比であるD/Tが、上記範囲内であることにより、樹脂ペレットが撹拌の観点から良好な挙動を示すという利点がある。
同様に、図7に示すように、液面から1段目の撹拌翼までの距離(hs1)と撹拌槽の内径(T)との比であるhs1/Tを0.25~0.30とすることにより、拌動力(P)を分散限界動力(Pjd)以上になり、撹拌槽の自由液面での混合効率が向上し、その結果、液面に浮遊する樹脂ペレットのブロッキングが抑制される。
本発明の樹脂ペレットの撹拌方法に供される付着性を有する樹脂としては、上述の物性値を有し、具体的には、以下のものが挙げられる。
〔オレフィン系重合体〕
付着性を有する樹脂として用いられる、オレフィン系重合体は、示差走査型熱量計(DSC)を用い、試料を窒素雰囲気下-10℃で5分間保持した後、10℃/分で昇温させることにより得られた融解吸熱カーブから得られる融解吸熱量(ΔH-D)が1~80J/gであることが好ましい。
本発明のオレフィン系重合体は、エチレン及び炭素数3~28のα-オレフィンから選ばれる1種以上のモノマーを重合してなるオレフィン系重合体が好ましい。
炭素数3~28のα-オレフィンとしては、例えばプロピレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、1-ヘキセン、1-オクテン、1-デセン、1-ウンデセン、1-ドデセン、1-トリデセン、1-テトラデセン、1-ペンタデセン、1-ヘキサデセン、1-ヘプタデセン、1-オクタデセン、1-ノナデセン及び1-イコセン等が挙げられる。これらの中でも、好ましくは炭素数3~24のα-オレフィン、より好ましくは炭素数3~12のα-オレフィン、更に好ましくは炭素数3~6のα-オレフィン、特に好ましくは炭素数3~4のα-オレフィン、最も好ましくはプロピレンである。これらのうちの1種を単独で重合したオレフィン系重合体を使用してもよいし、2種以上を組み合わせて共重合して得られるオレフィン系共重合体を使用してもよい。なお、本発明において、単に「オレフィン系重合体」という場合には、オレフィン系共重合体も含まれる。
オレフィン系重合体としては、重合体を構成するモノマーの50モル%以上がエチレンモノマーであるエチレン系重合体、重合体を構成するモノマーの50モル%以上がプロピレンモノマーであるプロピレン系重合体、重合体を構成するモノマーの50モル%以上がブテンモノマーであるブテン系重合体などが挙げられ、剛性や透明性の観点から優れた成形体物性、例えば、フィルム物性が得られる、プロピレン系重合体がより好ましい。
さらに、前記プロピレン系重合体は、前記オレフィン系重合体を構成するモノマーの50モル%以上が、プロピレンモノマーであることがより好ましく、前記プロピレン系重合体が、(i)及び/又は(ii)を満たす重合体であってもよい。
(i)エチレンの構成単位が0モル%を超えて、20モル%以下で含まれる。
(ii)1-ブテンの構成単位が0モル%を超えて、30モル%以下で含まれる。
前記オレフィン系重合体、及び前記プロピレン系重合体の融解吸熱量(ΔH-D)は、0~80J/gであることが好ましく、より好ましくは10~70J/g、さらに好ましくは20~60J/g、特に好ましくは20~50J/gである。
なお、本発明では、示差走査型熱量計(パーキン・エルマー社製、DSC-7)を用い、試料10mgを窒素雰囲気下-10℃で5分間保持した後、10℃/分で昇温させることにより得られた融解吸熱カーブのピークを含むライン部分と熱量変化の無い低温側の点と熱量変化の無い高温側の点とを結んだ線(ベースライン)とで囲まれる面積を求めることで算出される。
(1)[mmmm]が20~60モル%である。
(2)示差走査型熱量計(DSC)を用い、試料を窒素雰囲気下-10℃で5分間保持した後、10℃/分で昇温させることにより得られた融解吸熱カーブの最も高温側に観測されるピークトップとして定義される融点(Tm-D)が0~120℃である。
(3)[rrrr]/(1-[mmmm])≦0.1
(4)分子量分布(Mw/Mn)<4.0
(5)[rmrm]>2.5モル%
(6)[mm]×[rr]/[mr]2 ≦2.0
メソペンタッド分率[mmmm]は、プロピレン系重合体の立体規則性を表す指標であり、メソペンタッド分率[mmmm]が大きくなると、立体規則性が高くなる。
プロピレン系重合体の融点(Tm-D)は、強度や成形性の観点から高い方が好ましい。好ましくは0~120℃、より好ましくは50~100℃、更に好ましくは55~90℃、より更に好ましくは60~80℃である。
なお、本発明では、示差走査型熱量計(パーキン・エルマー社製、DSC-7)を用い、試料10mgを窒素雰囲気下-10℃で5分間保持した後、10℃/分で昇温させることにより得られた融解吸熱カーブの最も高温側に観測されるピークのピークトップを融点(Tm-D)とする。融点は、モノマー濃度や反応圧力を適宜調整することで制御可能である。
[rrrr]/(1-[mmmm])の値は、メソペンタッド分率[mmmm]及びラセミペンタッド分率[rrrr]から求められ、ポリプロピレンの規則性分布の均一さを示す指標である。[rrrr]/(1-[mmmm])のこの値が大きくなると既存触媒系を用いて製造される従来のポリプロピレンのように高立体規則性ポリプロピレンとアタクチックポリプロピレンの混合物となり、成形後のポリプロピレン延伸フィルムのべたつきの原因となる。なお、上記における[rrrr]及び[mmmm]の単位は、モル%である。
プロピレン系重合体における[rrrr]/(1-[mmmm])の値は、べたつきの観点から、好ましくは0.1以下であり、より好ましくは0.001~0.05、更に好ましくは0.001~0.04、特に好ましくは0.01~0.04である。
プロピレン系重合体の分子量分布(Mw/Mn)は、高強度の観点から、好ましくは4未満である。分子量分布(Mw/Mn)が4未満であれば、延伸性やフィルム物性(たとえば、力学特性、光学特性)に悪影響を及ぼす低分子量成分が抑制され、後述する本発明のポリプロピレン延伸フィルムのフィルム物性の低下が抑制される。オレフィン系重合体、及びプロピレン系重合体の分子量分布(Mw/Mn)は、好ましくは3以下、より好ましくは2.5以下であり、さらに好ましくは1.5~2.5である。
本発明において、分子量分布(Mw/Mn)は、ゲルパーミエイションクロマトグラフィ(GPC)法により測定したポリスチレン換算の重量平均分子量Mw及び数平均分子量Mnより算出した値である。
ラセミメソラセミメソペンタッド分率[rmrm]は、ポリプロピレンの立体規則性のランダム性を表す指標であり、値が大きいほどポリプロピレンのランダム性が増加する。
プロピレン系重合体のラセミメソラセミメソペンタッド分率[rmrm]は、好ましくは2.5モル%を超えることが好ましく、より好ましくは2.6モル%以上、さらに好ましくは2.7モル%以上である。その上限は、通常、好ましくは10モル%程度であり、より好ましくは7モル%、更に好ましくは5モル%、特に好ましくは4モル%である。
トリアッド分率[mm]、[rr]及び[mr]から算出される[mm]×[rr]/[mr]2の値は、重合体のランダム性の指標を表し、1に近いほどランダム性が高くなる。本発明に用いるプロピレン系重合体は、上式の値が通常2以下、好ましくは1.8~0.5、さらに好ましくは1.5~0.5の範囲である。なお、上記における[mm]及び[rr]の単位は、モル%である。
具体的に例示すれば、
(i)一般式(I)
で表される遷移金属化合物、及び(ii)(ii-1)該(i)成分の遷移金属化合物又はその派生物と反応してイオン性の錯体を形成しうる化合物及び(ii-2)アルミノキサンから選ばれる成分を含有する重合用触媒が挙げられる。
同様にメタロセン触媒で製造されているプロピレン系重合体の例としては、プロピレンとエチレンの共重合体(Exxon Mobel 社製vistamaxxなど)、エチレンとオクテンの共重合体(ダウ・ケミカル社製Engageなど)、プロピレンとエチレン、ブテン共重合体(Degussa社製ベストプラストなど)等が挙げられる。
〔DSC測定〕
示差走査型熱量計(パーキン・エルマー社製、DSC-7)を用い、試料10mgを窒素雰囲気下-10℃で5分間保持した後、10℃/分で昇温させることにより得られた融解吸熱カーブから融解吸熱量ΔH-Dとして求めた。また、得られた融解吸熱カーブの最も高温側に観測されるピークのピークトップから融点(Tm-D)を求めた。
なお、融解吸熱量(ΔH-D)は、熱量変化の無い低温側の点と熱量変化の無い高温側の点とを結んだ線をベースラインとして、示差走査型熱量計(パーキン・エルマー社製、DSC-7)を用いた、DSC測定により得られた融解吸熱カーブのピークを含むライン部分と当該ベースラインとで囲まれる面積を求めることで算出される。
ゲルパーミエイションクロマトグラフィ(GPC)法により、重量平均分子量(Mw)および数平均分子量(Mn)を測定し、分子量分布(Mw/Mn)を求めた。測定には、下記の装置および条件を使用し、ポリスチレン換算の重量平均分子量および数平均分子量を得た。分子量分布(Mw/Mn)は、これらの重量平均分子量(Mw)及び数平均分子量(Mn)より算出した値である。

以下に示す装置および条件で、13C-NMRスペクトルの測定を行った。なお、ピークの帰属は、エイ・ザンベリ(A.Zambelli)等により「Macromolecules,8,687(1975)」で提案された方法に従った。

JIS K7210に準拠し、温度230℃、荷重2.16kgの条件で測定した。
〔半結晶化時間の測定〕
樹脂成分の半結晶時間は、下記の方法により測定した。
FLASH DSC(メトラー・トレド株式会社製)を用い、下記方法にて測定する。
(1)試料を230℃で2分間加熱して融解させた後、2000℃/秒で25℃まで冷却し、25℃での等温結晶化過程における、発熱量の時間変化を測定する。
(2)等温結晶化開始時から結晶化完了時までの発熱量の積分値を100%とした時、等温結晶化開始時から発熱量の積分値が50%となるまでの時間を半結晶化時間とした。
〔引張弾性率の測定〕
表2に示した樹脂ペレットをそれぞれプレス成形して試験片を作成し、JIS K 7113に準拠して、下記条件にてベースポリマーの引張弾性率を測定した。
・試験片(2号ダンベル) 厚み:1mm
・クロスヘッド速度:100mm/min
・ロードセル:100N
・測定温度:23℃
〔極限粘度の測定〕
(株)離合社のVMR-053型自動粘度計を用い、テトラリン溶媒中135℃において測定した。
撹拌機付きの内容積20Lのステンレス製反応器に、n-ヘプタンを20L/hr、トリイソブチルアルミニウムを15mmol/hr、さらに、ジメチルアニリニウムテトラキスペンタフルオロフェニルボレート、並びに(1,2’-ジメチルシリレン)(2,1’-ジメチルシリレン)-ビス(3-トリメチルシリルメチルインデニル)ジルコニウムジクロライド、トリイソブチルアルミニウム及びプロピレンを質量比1:2:20で、事前に接触させて得られた触媒成分を、ジルコニウム換算で6μmol/hrで連続供給した。
反応器内の全圧を1.0MPa・Gに保つようプロピレンと水素とを連続供給し、重合温度を65℃付近で適宜調整し所望の分子量を有する重合溶液を得た。
得られた重合溶液に、酸化防止剤をその含有割合が1000質量ppmになるように添加し、次いで溶媒であるn-ヘプタンを除去することにより、ポリプロピレン系重合体(PP1)を得た。
撹拌機付きの内容積20Lのステンレス製反応器に、n-ヘプタンを20L/hr、トリイソブチルアルミニウムを15mmol/hr、さらに、ジメチルアニリニウムテトラキスペンタフルオロフェニルボレート、並びに(1,2’-ジメチルシリレン)(2,1’-ジメチルシリレン)-ビス(3-トリメチルシリルメチルインデニル)ジルコニウムジクロライド、トリイソブチルアルミニウム及びプロピレンを質量比1:2:20で、事前に接触させて得られた触媒成分を、ジルコニウム換算で30μmol/hrで連続供給した。
反応器内の全圧を1.0MPa・Gに保つようプロピレンと水素とを水素の比率が製造例1より非常に小さい条件で連続供給し、重合温度を70℃付近で適宜調整し所望の分子量を有する重合溶液を得た。
得られた重合溶液に、酸化防止剤をその含有割合が1000質量ppmになるように添加し、次いで溶媒であるn-ヘプタンを除去することにより、ポリプロピレン系重合体(PP2)を得た。
表2において、式の具体的な説明は下記のとおりである。
ρは、液体の密度(kg/m3)であり、液体は、ほぼ水であることから、1,000kg/m3、
Npは、撹拌翼の動力数であり、表2に記載したとおりである。
nは、撹拌軸の回転数(1/s)であり、表2に記載したとおりである。
Dは、撹拌翼の径(m)であり、表2に記載したとおりである。
Δρは、樹脂ペレットと液体の密度差(kg/m3)であり、表2で用いた樹脂ペレットの密度と液体の密度の差から求めた。
gは、重力加速度(m/s2)であり、9.80665m/s2である。
dpは、樹脂ペレットの粒子径(m)であり、表2で用いた樹脂ペレットの粒子径を測定し、100個中の平均値を用いた。
表3において、式の具体的な説明は上記と同様であるため、ここでの記載は省略する。

- 前記付着性を有する樹脂ペレットの引張弾性率が、JIS K 7113に準拠して、1~200MPaであり、
前記付着性を有する樹脂ペレットのJIS K7210に準拠し、温度230℃、加重21.18Nの条件におけるメルトフローレート(MFR)が、1~10,000g/10分である、請求項1に記載の樹脂ペレットの撹拌方法。 - 前記樹脂ペレットと前記液体との質量比(樹脂ペレット/液体)が、2/100~25/100の範囲内にある、請求項1又は2に記載の樹脂ペレットの撹拌方法。
- 前記液体の温度が、50℃以下である、請求項1~3のいずれか1項に記載の樹脂ペレットの撹拌方法。
- 前記撹拌翼が軸流と斜流とを発生させる撹拌翼である、請求項1~4のいずれか1項に記載の樹脂ペレットの撹拌方法。
- 前記撹拌翼により発生する軸流と斜流が上向きである、請求項5に記載の樹脂ペレットの撹拌方法。
- 前記撹拌槽の液面から撹拌翼までの距離(hs1)と撹拌翼の径(D)との比であるhs1/Dが0以上、0.6以下にある、請求項1~6のいずれか1項に記載の樹脂ペレットの撹拌方法。
- 撹拌翼の径(D)と撹拌槽の内径(T)との比であるD/Tが、0.2≦D/T≦0.6である、請求項1~7のいずれか1項に記載の樹脂ペレットの撹拌方法。
