Description
しかし、一般に、フッ素樹脂は、金属基材との接着性が低く、接着耐久性が充分でない場合があり、フッ素樹脂と金属基材との接着性を向上させることは重要な課題の一つである。
例えば、特許文献1には、酸素を含む雰囲気下に200~600℃で金属基材の表面を加熱処理し、次いで該表面上に所定の混合物からなるプライマーを塗布してプライマー層を形成し、次いで該プライマー層上にフッ素樹脂の被膜を形成する、フッ素樹脂の被膜の形成方法が記載されている。
例えば、特許文献2には、塩素原子を含む連鎖移動剤(3,3-ジクロロ-1,1,1,2,2-ペンタフルオロプロパン)に基づく末端基を導入することにより、フッ素樹脂と金属基材との接着性を向上させたエチレン/テトラフルオロエチレン共重合体が記載されている。
一方、エチレン/テトラフルオロエチレン共重合体が塩素原子を含むと、塗膜の耐熱性等が損なわれることが知られており、特許文献3では、実質的に塩素原子を含まない(70ppm以下)エチレン/テトラフルオロエチレン共重合体が提案されている。

本発明のETFE共重合体は、少なくともEに基づく構成単位及びTFEに基づく構成単位を有し、さらに、該共重合体中の炭素原子に共有結合した塩素原子の含有量が100~500質量ppmであることを特徴とする。
Eに基づく構成単位は、エチレンが重合することで形成される繰り返し単位である。Eに基づく構成単位を有することにより、ETFE共重合体を含む粉体塗料により形成された塗膜(以下、単に「塗膜」とも称する。)は、機械的強度、成膜性に優れたものになる。
TFEに基づく構成単位は、テトラフルオロエチレンが重合することで形成される繰り返し単位である。TFEに基づく構成単位を有することにより、塗膜は、耐熱性、耐候性、耐薬品性、ガスバリア性、燃料バリア性に優れたものになる。
E/TFE比が前記上限値より大きいと、塗膜の耐熱性、耐候性、耐薬品性、薬液透過防止性等が低下する場合がある。一方、E/TFE比が前記下限値より小さいと、塗膜の機械的強度、成膜性等が低下する場合がある。E/TFE比が前記範囲にあると、塗膜が、耐熱性、耐候性、耐薬品性、薬液透過防止性、機械的強度、成膜性等に優れたものとなる。
ETFE共重合体が、下記の他のモノマーに基づく構成単位を有する場合における、Eに基づく構成単位及びTFEに基づく構成単位の合計の含有量は、ETFE共重合体の全構成単位に対して80~99.5モル%が好ましく、90~99.3モル%がより好ましく、95~99.2モル%が最も好ましい。
ETFE共重合体は、Eに基づく構成単位及びTFEに基づく構成単位以外の他のモノマーに基づく構成単位を有していてもよい。他のモノマーに基づく構成単位を有することにより、塗膜は、機械的特性や成膜性がより良好になる。
他のモノマーとしては、TFE以外の含フッ素モノマー、極性官能基含有モノマー(ただし、フッ素原子を有するものを除く。)、E以外のα-オレフィン類等が挙げられる。
含フッ素モノマーは、フッ素を有し、TFE以外のものであれば、特に限定されない。そのような含フッ素モノマーとしては、以下の(1)~(6)が挙げられる。
(1)一般式CH2=CX(CF2)nY(ここで、X及びYは独立に水素又はフッ素原子、nは2~8の整数である。)で表される化合物(以下、「FAE」とも言う。)。(2)フッ化ビニリデン(VDF)、フッ化ビニル(VF)、トリフルオロエチレン、ヘキサフルオロイソブチレン(HFIB)等の不飽和基に水素原子を有するフルオロオレフィン。(3)ヘキサフルオロプロピレン(以下、「HFP」とも言う。)等の不飽和基に水素原子を有しないフルオロオレフィン(ただし、TFEを除く。)。
TFE以外の含フッ素モノマーは1種又は2種以上を用いることができる。また、上記(1)~(6)の中でも、塗膜の耐熱性、耐薬品性、耐候性、非粘着性等の特性を良好にする観点から、(1)が好ましい。
中でも、FAEは、上記CH2=CH(CF2)nY中のnが2~6が好ましく、2~4がより好ましい。この範囲にあれば、塗膜が耐ストレスラック性に著しく優れる。FAEとしては、CH2=CH(CF2)4Fで表される、ペルフルオロブチルエチレンが特に好ましい。
FAEは1種又は2種以上を用いることができる。
極性官能基含有モノマーは、極性官能基を有し、フッ素原子を有していなければ、特に限定されない。
極性官能基含有モノマー中の極性官能基としては、水酸基、カルボキシ基、エポキシ基、酸無水物残基などが挙げられる。中でも、後述する媒体化合物(1)を含む重合媒体に対してより溶解しやすく、重合反応系に添加しやすい点から、酸無水物残基が好ましい。
具体的な極性官能基含有モノマーとしては、水酸基若しくはエポキシ基を有するビニルエーテル類等;カルボキシ基を有する、マレイン酸、イタコン酸、シトラコン酸、ウンデシレン酸等;酸無水物残基を有する、無水マレイン酸、無水イタコン酸、無水シトラコン酸、無水ハイミック酸等が挙げられる。中でも、後述する媒体化合物(1)を含む重合媒体に対してより溶解しやすく、重合反応系に添加しやすい点から、極性官能基含有モノマーは、無水マレイン酸、無水イタコン酸、又は無水ハイミック酸が好ましく、無水イタコン酸、及び無水ハイミック酸のうちいずれか1種以上であることが好ましい。
極性官能基含有モノマーは1種又は2種以上を用いることができる。
α-オレフィン類は、E以外のものであれば、特に限定されない。
α-オレフィン類としては、プロピレン、ブテン等が挙げられる。中でも、塗膜の耐熱性、機械特性等の物性がより良好になる点から、プロピレン、又は1-ブテンが好ましい。
α-オレフィン類は1種又は2種以上を用いることができる。
ETFE共重合体がα-オレフィン類を有する場合における、α-オレフィン類に基づく構成単位の含有量は、全構成単位に対して0.01~20モル%が好ましく、0.1~10モル%がより好ましく、0.5~5モル%が最も好ましい。この範囲内であれば、耐熱性を損なうことなく、塗工性や塗膜の機械物性を調整できるので好ましい。
塩素原子は、ETFE共重合体中のいずれかの炭素原子に共有結合している。ETFE共重合体中に塩素原子が存在することにより、塗膜と金属基材との接着性が発揮される。
ただし、ETFE共重合体中の塩素原子は熱安定性が低く、分子鎖切断のきっかけとなってETFE共重合体の分子量低下を生じることがある。そこで、分子量低下によるETFE共重合体の耐熱性等の特性がより損なわれないようにする点から、塩素原子はETFE共重合体中の末端基における炭素原子に共有結合していることが好ましい。塩素原子がETFE共重合体中の末端に存在していれば、中心部に存在しているよりも分子量の低下が防げる。
塩素原子の由来は、特に限定されず、例えば、モノマー由来の塩素原子であってもよく、添加物由来の塩素原子であってもよい。塩素原子の含有量がより調整しやすい点から、添加物由来の塩素原子が好ましく、さらに添加物の中でも、ETFE共重合体中の末端基における炭素原子により共有結合しやすい点から、連鎖移動剤由来の塩素原子が好ましい。
ここで、共重合体の末端とは、共重合体を形成する構成単位の連鎖のうち一番長い鎖長を有する連鎖の末端をいい、塩素原子は、該末端の少なくとも1か所に共有結合しているのが好ましい。
塩素原子の含有量が前記下限値以上であれば、ETFE共重合体を含む粉体塗料を金属基材表面に塗布する際、加熱により充分な量の塩酸が発生し、この塩酸が金属基材の表面を適度に腐食し、塗膜と金属基材との密着性を高める。一方、前記上限値以下であれば、ETFE共重合体が熱分解しにくくなり、耐熱性等の特性に優れる。
また、ETFE共重合体中に含まれる塩素原子は、ETFE共重合体中においてジクロロメチレン基(-CCl2-)として存在しないことが好ましい。例えば、1,3-ジクロロ-1,1,2,2,3-ペンタフルオロプロパン(以下、「AK225cb」と言う。)は、構造中にジクロロメチレン基を有さないため、連鎖移動剤としてAK225cbを用いることが好ましい。ETFE共重合体中にジクロロメチレン基が存在すると、ETFE共重合体を加熱した際に着色し、耐熱性に劣ることがある。一方、ETFE共重合体中にジクロロメチレン基を含有しなければ、耐熱性に優れる。
ETFE共重合体の容量流速(以下、「Q値」と称する。)は、0.1~500mm3/秒が好ましく、0.5~200mm3/秒がより好ましく、1~100mm3/秒が最も好ましい。Q値は、ETFE共重合体の溶融流動性を表す指標であり、分子量の目安となる。Q値が大きいと分子量が低く、小さいと分子量が高いことを示す。Q値は、フローテスター(例えば、島津製作所社製CFT-100D等)を用いて、樹脂の融点より50℃高い温度において、荷重7kg下に直径2.1mm、長さ8mmのオリフィス中に押出すときの含フッ素共重合体の押出し速度である。
ETFE共重合体のQ値が、前記上限値以下であれば、塗膜は機械的強度により優れ、前記下限値以上であれば、塗膜の厚みの均一性がより良好になる。
ETFE共重合体の融点は、150~280℃が好ましく、180~275℃がより好ましく、240~265℃が最も好ましい。ETFE共重合体の融点が前記下限値以上であれば、塗膜の耐熱性がより良好になる。一方、前記上限値以下であれば、加工の際の温度を低くできる。
ETFE共重合体の製造方法は、エチレン及びテトラフルオロエチレンを少なくとも含み、前記他のモノマーを含んでもよい単量体成分を、連鎖移動剤と、重合媒体と、重合開始剤との存在下に共重合することを含む。
ETFE共重合体の製造の際の重合方法としては、懸濁重合、溶液重合、乳化重合等の方法が挙げられ、中でも、懸濁重合、溶液重合が好ましい。
重合条件は、特に限定されない。重合温度は、0~100℃が好ましく、20~90℃がより好ましい。重合圧力は、0.1~10MPaが好ましく、0.5~3MPaがより好ましい。重合時間は、1~30時間が好ましく、2~20時間がより好ましい。
方法α:重合反応系に塩素原子導入用の化合物を添加し、ETFE共重合体の末端に塩素原子を導入する方法。
方法β:モノマー成分としてE及びTFE以外に塩素原子を含有するモノマーを配合し、共重合を行う方法。
方法α及び方法βのうち、ETFE共重合体中の塩素原子の含有量がより調整しやすい点、塩素原子をETFE共重合体の末端基における炭素原子に共有結合させやすく、塗膜の耐熱性等の特性がより損なわれないようにする点から、方法αが好ましい。
塩素原子をETFE共重合体の末端基に導入でき、かつ、導入する塩素原子の導入量を調整しやすい点から、ETFE共重合体中の塩素原子の全部又は一部は、塩素原子を有する連鎖移動剤を用いて導入されることが好ましい。
本明細書において、連鎖移動剤とは、重合反応中の共重合体末端におけるラジカルにより水素原子又は塩素原子が引き抜かれ、その水素原子又は塩素原子が共重合体末端に結合することにより重合反応を停止させ得る化合物を意味する。中でも、連鎖移動剤の水素原子が引き抜かれ、その水素原子が共重合体末端に結合することにより重合反応を停止させうる化合物であることが好ましい。重合反応系における連鎖移動剤の存在量を適切に調整することにより、ETFE共重合体の分子量の調整が可能となる。また、水素原子又は塩素原子が引き抜かれた連鎖移動剤は、ラジカルを生成し、重合反応を開始する場合もある。
塩素原子を有する連鎖移動剤としては、メチルクロライド、メチレンクロライド、クロロホルム、1,2-ジクロロエタン等のハイドロクロロカーボン類、AK225cb等のハイドロクロロフルオロカーボン類等が挙げられる。中でも、ETFE共重合体中においてジクロロメチレン基を生じさせないことから、メチルクロライド、1,2-ジクロロエタン、AK225cbが好ましく、AK225cbが特に好ましい。
塩素原子を有しない連鎖移動剤としては、メタノール、エタノール、2,2,2-トリフルオロエタノール、2,2,3,3-テトラフルオロプロパノール、1,1,1,3,3,3-ヘキサフルオロイソプロパノール、2,2,3,3,3-ペンタフルオロプロパノール等のアルコール類、n-ペンタン、n-ヘキサン、シクロペンタン、シクロヘキサン等のハイドロカーボン類、CH2F2等のハイドロフルオロカーボン類、アセトン等のケトン類、メチルメルカプタン等のメルカプタン類、酢酸メチル、酢酸エチル等のエステル類、ジエチルエーテル、メチルエチルエーテル等のエーテル類が挙げられる。
アルコール類としては、水に溶解しやすく、製造後、得られたETFE共重合体と分離しやすい点から、メタノール、又はエタノールが好ましく、メタノールが特に好ましい。
ハイドロカーボン類としては、連鎖移動定数がより高く、得られるETFE共重合体の末端基の安定性が高く、沸点が室温より充分に高く100℃以下である点から、n-ペンタン、又はシクロヘキサンが好ましい。
塩素原子を有する連鎖移動剤と、塩素原子を有しない連鎖移動剤の併用としては、AK225cbとメタノールの併用が好ましい。その場合、使用するメタノールの含有質量を1としたときの、使用するAK225cbの含有質量が0.1~2.0であることが好ましく、0.2~1.5であることがより好ましく、0.4~1.0であることがさらに好ましい。
ETFE共重合体は、重合媒体中で重合して製造される。重合媒体は、重合反応で一般に用いられるものであれば、特に限定されない。重合媒体は、塩素原子を有しているものでもよく、塩素原子を有していないものでもよいが、オゾン層破壊のおそれの無い塩素を有していない重合媒体がより好ましい。塩素を有する重合媒体を使用する場合、塩素を有する重合媒体が僅かに連鎖移動反応し、ETFE共重合体に塩素原子が導入される場合もある。このような場合、塩素を有する重合媒体は重合媒体として用いつつ連鎖移動剤として用いてもよい。
具体的な重合媒体としては、ペルフルオロカーボン類、ハイドロフルオロカーボン類、ハイドロフルオロエーテル類が挙げられる。
CmH2m+1-xFx-O-CnH2n+1-yFy ・・・(a)
[ただし、前記式(a)中、mは1~6の整数、nは1~6の整数、xは0~(2m+1)、yは0~2n、(x+y)は1以上である。]
また、フッ素原子と水素原子が混在すると連鎖移動定数がより小さくなる点から、「CmH2m+1-xFx」及び「CnH2n+1-yFy」の両方にフッ素原子と水素原子を含むこと、すなわち、xが1以上かつyが1以上であることが好ましい。ただし、mが1,2である場合には、xが0であっても、連鎖移動定数は充分に小さい。
ETFE共重合体の製造においては、一般に、重合反応を開始させるために重合開始剤が用いられる。
重合開始剤は、塩素原子を有しているものでもよく、塩素原子を有していないものでもよい。
重合開始剤としては、半減期が10時間である温度が0~100℃であるラジカル重合開始剤が好ましく、20~90℃であるラジカル重合開始剤がより好ましい。具体例としては、アゾビスイソブチロニトリル等のアゾ化合物、ジイソプロピルペルオキシジカーボネート等のペルオキシジカーボネート、tert-ブチルペルオキシピバレート、tert-ブチルペルオキシイソブチレート、tert-ブチルペルオキシアセテート等のペルオキシエステル、イソブチリルペルオキシド、オクタノイルペルオキシド、ベンゾイルペルオキシド、ラウロイルペルオキシド等の非フッ素系ジアシルペルオキシド、(Z(CF2)pCOO)2(ここで、Zは水素原子、フッ素原子又は塩素原子であり、pは1~10の整数である。)等の含フッ素ジアシルペルオキシド、ペルフルオロtert-ブチルペルオキシド、過硫酸カリウム、過硫酸ナトリウム、過硫酸アンモニウム等の無機過酸化物等が挙げられる。
本発明の粉体塗料は、上述のETFE共重合体を含む。粉体塗料は、ETFE共重合体以外に、熱安定剤やその他の添加剤を含んでいてもよい。以下、熱安定剤、及びその他の添加剤について説明する。
粉体塗料は、上述のETFE共重合体を含めば優れた耐熱性を発揮するが、製造時等に受ける熱に対する耐熱性をさらに向上させるため、接着性を低下させない範囲でETFE共重合体以外に熱安定剤を含んでいてもよい。
熱安定剤としては、銅化合物、錫化合物、鉄化合物、鉛化合物、チタン化合物及びアルミニウム化合物からなる群から選ばれる少なくとも1種が好ましい。
熱安定剤の具体例としては、酸化銅、ヨウ化銅、アルミナ、硫酸錫、硫酸ゲルマニウム、塩基性硫酸鉛、亜硫酸錫、燐酸バリウム、ピロリン酸錫等が挙げられる。中でも、酸化銅、ヨウ化銅、アルミナ、硫酸錫、塩基性硫酸鉛、亜硫酸錫、又はピロリン酸錫が好ましく、酸化銅、又はヨウ化銅が特に好ましい。
粉体塗料は、熱安定剤以外に、用途、目的に応じて、着色のための顔料等のその他の添加剤を含んでいてもよい。
静電塗装に使用する場合の平均粒径は、0.5~300μmが好ましく、1~200μmがより好ましい。また、回転成形に使用する場合の平均粒径は、1~500μmが好ましく、5~300μmがより好ましい。本明細書において、粉体の平均粒子径は、レーザー回折式粒度分布測定装置により測定される50%体積平均粒子径を意味する。
また、ETFE共重合体は、混合前に、ハンマーミル、ターボミル、ジェットミル等の粉砕機で粉砕して、所望の粒子径の粉体としてもよい。
本発明の成形体は、上記粉体塗料により、金属基材表面に塗膜が形成されてなり、金属基材と、その表面に上記粉体塗料により形成された塗膜を有する。
前記金属基材としては、例えば、鉄、アルミニウム、銅、錫、チタン、クロム、ニッケル、亜鉛等を含む鋼材が挙げられる。
具体的な鋼材としては、JIS G 3101に規格されるSS400等の一般鋼材、JIS SUS304やJIS SUS316などのステンレス鋼が挙げられる。
塗膜は、金属基材の表面全体に形成されていてもよく、金属基材の表面の一部のみに形成されていてもよい。例えば、金属基材の一方の表面のみ、若しくは金属基材の一方の表面の一部のみに塗膜が形成されていてもよい。
成形体の形状としては、パイプ、チューブ、フィルム、板、タンク、ロール、ベッセル、バルブ、エルボー等が挙げられる。
本発明においては、粉体塗料により金属基材表面に直接塗膜を形成しても優れた塗膜と金属基材との接着性を発揮するが、必要に応じて、塗膜と金属基材との間に、既存のプライマー層等の任意の層を設けてもよい。かかるプライマー層としては、WO2015/083730に記載されるものが挙げられる。
ETFE共重合体中のいずれかの炭素原子に共有結合している塩素原子は、ETFE共重合体中のいずれかの炭素原子に共有結合している水素原子又は水分と反応し、炭素原子から脱離し、塩化水素を生成しやすいと考えられる。ETFE共重合体を含む粉体塗料により金属基材表面に塗膜を形成した場合、ETFE共重合体から脱離した塩化水素によって、金属基材表面が荒れる又は酸化等の反応が起こる。そうすると、金属基材表面は、表面積が増大し又は新たな化学結合が生じやすい状態になり、ETFE共重合体をアンカーしやすくなる。その結果、塗膜と金属基材との接着性が高まるものと推定される。
特に、塩素原子を導入する方法として、塩素原子を有する連鎖移動剤、特にAK225cbを用いる方法を採用すると、塗膜の耐熱性が低下しにくい。これは、連鎖移動剤由来の塩素原子がETFE共重合体中の末端基における炭素原子に共有結合しているため、ETFE共重合体の中心部における分解を生じさせにくく、ETFE共重合体の平均分子量を低下させないためであると推定される。
さらに、少量の連鎖移動剤由来の塩素原子は、分子量が比較的小さいETFE共重合体に優先的に導入されやすく、分子量が比較的大きいETFE共重合体には導入されにくいと考えられる。その結果、耐熱性を発現するために重要な、分子量が比較的大きいETFE共重合体が実質的に分解されないため、塩素原子がETFE共重合体に導入されていても、塗膜の耐熱性がより維持されやすいと考えられる。
また、連鎖移動剤として塩素原子を有しない連鎖移動剤、特にメタノールを併用し、その量を適切に制御することにより、ETFEの分子量を適切に調整すると同時に、ETFE共重合体中の塩素原子の含有量を本発明の範囲内に調整することができることが明らかとなった。
以上により、本発明のETFE共重合体を含む粉体塗料により形成された塗膜は、接着性と耐熱性に優れたものになる。
[評価方法]
(容量流速:Q値(mm3/秒))
フロ-テスタ(島津製作所社製CFT-100D、炉体断面積1cm2)を用いて、ETFE共重合体の融点の50℃高い温度で、荷重7kg下に直径2.1mm、長さ8mmのオリフィスからETFE共重合体を押出すときの押出し速度で示す。ただし、本実施例においては、測定温度として297℃を用いた。
走査型示差熱分析器(SII社製、DSC7200)を用いて、空気雰囲気下に300℃まで10℃/分で加熱した際の吸熱ピークから求めた。
全フッ素量測定及び溶融F-NMR測定の結果から算出した。
ETFE共重合体をJIS K 7229に記載の酸素フラスコ法で燃焼処理し、発生した分解ガスを吸収液に吸収させ、吸収液に含まれる塩化物イオンをイオンクロマトグラフ法(DIONEX社製 DX-500i)により塩化物イオンを定量した。
ETFE共重合体をプレス成型し、1mm厚みのシートを作製成した。作製成したシートからASTM D-638 Type Vのダンベル状試験片を切り出し、引張速度200mm/分で引張試験を行って引張伸度を測定し、熱処理前の引張伸度とした。
次いで、ダンベル状試験片を200℃のオーブンに入れ、720時間熱処理した。熱処理の後、熱処理前と同じ引張試験を行って引張伸度を測定し、熱処理後の引張伸度とした。
引張伸度保持率(%)を下記式(2)により算出した。なお、引張伸度保持率が高いほど、耐熱性が高いことを示す。

縦50mm、横150mm、厚さ2mmのJIS G 3101に規格されるSS400鋼材を400℃で1時間焼成した。次いで、焼成した鋼材の表面を60メッシュのアルミナ粒子を用いて、表面粗さ(JIS B 0601で測定)であるRa=5~10μmとなるようサンドブラスト処理した。次いで、サンドブラスト処理した鋼材の表面をエタノールで清浄して、試験用金属基材を作製した。
試験用金属基材の表面上に、冷凍粉砕により平均粒子径を100±20μmにした、ETFE共重合体を含む粉体塗料を乗せ、300℃のオーブンで30分間加熱し、膜厚が500±50μmの塗膜を形成して、試験片を得た。
試験片の長手方向の片端部を、カッターナイフを使って樹脂塗膜と金属基材の間に切り込みを入れて剥離させた。塗膜の剥離した部分をチャックに固定し、引張り試験機(エー・アンド・デイ社製「テンシロン」)を用いて、前記片端部から50mmの位置まで、塗膜を剥離した。剥離条件は、引張り速度を50mm/分、試験用金属基材と塗膜との角度を90度、最大荷重を剥離強度(単位:N/10cm)とした。なお、剥離強度が大きいほど、塗膜と試験用金属基材との接着力が高いことを示す。
縦×横が50mm×70mm、厚さ1mmのスペーサーを使って、ETFE共重合体をプレス成型した。プレスする際、10kgf/cm2の圧力下に320℃で30分間ポリマーを保持した。成形されたプレスシートの着色度合いで、ポリマーの耐熱性を評価した。
内容積1.2Lのジャケット付きステンレス製重合槽内に、真空引きにより、FAEであるCH2=CH(CF2)4F(以下、「PFBE」という。)の0.54質量%、塩素原子を有しない連鎖移動剤であるメタノールの0.95質量%、塩素原子を有する連鎖移動剤であるAK225cbの0.5質量%を含むCF3(CF2)5H溶液の0.74Lを供給した。次いで、反応溶液を攪拌しながら、重合槽内を66℃に加熱した。次いで、重合槽内に、TFE/E=84/16(モル比)の混合ガスを供給して内圧(ゲージ圧)を1.5MPaGとし、そこに重合開始剤であるtert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の7.6mLを供給することにより、重合反応を開始した。
重合反応中、内圧(ゲージ圧)が1.5MPaGを保持するようにTFE/E=54/46(モル比)の混合ガスを連続的に供給すると同時に、前記混合ガスに対して1.5モル%に相当するPFBEを連続的に供給した。混合ガスを90g仕込んだ時点でガスの供給を停止し、重合槽を冷却し、残モノマーガスをパージしてETFE共重合体のスラリーを得た。
得られたスラリーをフラスコに移し、スラリーと同体積の水を加え、加熱しながら溶媒を除去し、ETFE共重合体(以下、「ETFE1」という。)を得た。
ETFE1のQ値は34mm3/秒、融点は258℃、組成はTFE/E/PFBE=53.0/45.5/1.5(モル%)、塩素含有量は200質量ppm、引張伸度保持率は103%、接着力は45N/cmであった。また、着色試験において、プレスシートは白色透明だった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの0.74質量%、メタノールの0.71質量%、AK225cbの0.7質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の供給量を12mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して2.1モル%に相当するPFBEを供給する以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE2」という。)を得た。
ETFE2のQ値は31mm3/秒、融点は253℃、組成はTFE/E/PFBE=52.8/45.1/2.1(モル%)、塩素含有量は310質量ppm、引張伸度保持率は71%、接着力は48N/cmであった。また、着色試験において、プレスシートは白色透明だった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの0.27質量%、メタノールの0.81質量%、AK225cbの0.6質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の供給量を3.8mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して1.0モル%に相当するPFBEを供給する以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE3」という。)を得た。
ETFE3のQ値は5.8mm3/秒、融点は263℃、組成はTFE/E/PFBE=53.4/45.7/0.9(モル%)、塩素含有量は240質量ppm、引張伸度保持率は75%、接着力は43N/cmであった。また、着色試験において、プレスシートは白色透明だった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、AK225cbの0.4質量%にしする以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE11」という。)を得た。
ETFE11のQ値は32mm3/秒、融点は258℃、組成はTFE/E/PFBE=53.0/45.5/1.5(モル%)、塩素含有量は150質量ppm、引張伸度保持率は105%、接着力は41N/cmであった。また、着色試験において、プレスシートは白色透明だった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの0.38質量%、メタノールの0質量%、AK225cbの24質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の供給量を3.8mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して1.0モル%に相当するPFBEを供給する以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE4」という。)を得た。
ETFE4のQ値は5.9mm3/秒、融点は262℃、組成はTFE/E/PFBE=53.3/45.7/1.0(モル%)、塩素含有量は750質量ppm、引張伸度保持率は38%、接着力は55N/cmであった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの1.0質量%、メタノールの0質量%、AK225cbの34質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の供給量を13mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して2.1モル%に相当するPFBEを供給する以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE5」という。)を得た。
ETFE5のQ値は29mm3/秒、融点は252℃、組成はTFE/E/PFBE=52.9/44.9/2.2(モル%)、塩素含有量は820質量ppm、引張伸度保持率は45%、接着力は58N/cmであった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの0.27質量%、メタノールの0.85質量%、AK225cbの0質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3(CF2)5H溶液の供給量を3.8mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して1.0モル%に相当するPFBEを供給する以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE6」という。)を得た。
ETFE6のQ値は32mm3/秒、融点は259℃、組成はTFE/E/PFBE=53.3/45.7/1.0(モル%)、塩素含有量は50質量ppm、引張伸度保持率は77%、接着力は33N/cmであった。
重合開始前に供給するCF3(CF2)5H溶液中の組成を、PFBEの0.54質量%、メタノールの0.98質量%、AK225cbの0質量%にする以外は、実施例1と同様にしてETFE共重合体(以下、「ETFE7」という。)を得た。
ETFE7のQ値は30mm3/秒、融点は257℃、組成はTFE/E/PFBE=52.9/45.5/1.6(モル%)、塩素含有量は60質量ppm、引張伸度保持率は105%、接着力は35N/cmであった。
本例では、重合媒体として、CF3CH2O(CF2)2Hを用いた。
内容積1.2Lのジャケット付きステンレス製重合槽内に、真空引きにより、PFBEの0.37質量%、メタノールの1.2質量%を含むCF3CH2O(CF2)2H溶液の0.74Lを供給した。次いで、反応溶液を攪拌しながら、重合槽内を66℃に加熱した。次いで、重合槽内に、TFE/E=84/16(モル比)の混合ガスを供給して内圧(ゲージ圧)を1.5MPaGとし、そこに重合開始剤であるtert-ブチルペルオキシピバレートの1質量%を含むCF3CH2O(CF2)2H溶液の6mLを供給することにより、重合反応を開始した。
重合反応中、内圧(ゲージ圧)が1.5MPaGを保持するようにTFE/E=54/46(モル比)の混合ガスを連続的に供給すると同時に、前記混合ガスに対して1.0モル%に相当するPFBEを連続的に供給した。混合ガスを90g仕込んだ時点でガスの供給を停止し、重合槽を冷却し、残モノマーガスをパージしてETFE共重合体のスラリーを得た。
得られたスラリーをフラスコに移し、スラリーと同体積の水を加え、加熱しながら溶媒を除去し、ETFE共重合体(以下、「ETFE8」という。)を得た。
ETFE8のQ値は28mm3/秒、融点は265℃、組成はTFE/E/PFBE=53.3/45.7/1.0(モル%)、塩素含有量は50質量ppm、引張伸度保持率は81%、接着力は33N/cmであった。
重合開始前に供給するCF3CH2O(CF2)2H溶液中の組成を、PFBEの0.56質量%、メタノールの0.7質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3CH2O(CF2)2H溶液の供給量を7.7mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して1.5モル%に相当するPFBEを供給する以外は、比較例5と同様にしてETFE共重合体(以下、「ETFE9」という。)を得た。
ETFE9のQ値は6mm3/秒、融点は260℃、組成はTFE/E/PFBE=52.9/45.6/1.5(モル%)、塩素含有量は60質量ppm、引張伸度保持率は98%、接着力は36N/cmであった。
重合開始前に供給するCF3CH2O(CF2)2H溶液中の組成を、PFBEの0.74質量%、メタノールの0.8質量%にし、また、tert-ブチルペルオキシピバレートの1質量%を含むCF3CH2O(CF2)2H溶液の供給量を10mLにし、さらに、重合反応中、TFE/E=54/46(モル比)の混合ガスに対して2.0モル%に相当するPFBEを供給する以外は、比較例5と同様にしてETFE共重合体(以下、「ETFE10」という。)を得た。
ETFE10のQ値は18mm3/秒、融点は254℃、組成はTFE/E/PFBE=53.3/44.9/1.9(モル%)、塩素含有量は60質量ppm、引張伸度保持率は95%、接着力は32N/cmであった。
これに対し、ETFE共重合体中の塩素原子の含有量が、750質量ppmである比較例1、及び820質量ppmである比較例2では、引張伸度保持率が実施例1~実施例4よりも低く、比較例1及び比較例2のETFE共重合体を含む粉体塗料から形成した塗膜は、耐熱性に劣ることが分かった。
以上の結果より、実施例1~実施例4のETFE共重合体を含む粉体塗料から形成した塗膜は、比較例1~7のETFE共重合体を含む粉体塗料から形成した塗膜では達成しえない、金属基材への密着性と耐熱性との両立が可能となることが明らかとなった。
Claims (15)
- 共重合体中のいずれかの炭素原子に共有結合した塩素原子の含有量が100~500質量ppmである、エチレン/テトラフルオロエチレン共重合体。
- エチレン/テトラフルオロエチレン共重合体が、エチレンに基づく構成単位、テトラフルオロエチレンに基づく構成単位、および他のモノマーに基づく構成単位を有し、該共重合体のいずれかの炭素原子に共有結合した塩素原子を有する請求項1に記載の共重合体。
- 塩素原子が、エチレン/テトラフルオロエチレン共重合体中の末端における炭素原子に共有結合した塩素原子である、請求項1または2に記載の共重合体。
- ジクロロメチレン基を含有しない、請求項1~3のいずれかに記載の共重合体。
- 共重合体中のエチレンに基づく構成単位及びテトラフルオロエチレンに基づく構成単位の合計の含有量が、共重合体の全構成単位に対して80~99.5モル%である請求項1~4のいずれかに記載の共重合体。
- 請求項1~5のいずれかに記載の共重合体からなる塗料。
- 請求項1~5のいずれかに記載の共重合体を含む粉体塗料。
- 金属基材と、該金属基材の表面に請求項7に記載の粉体塗料により形成された塗膜を有する成形体。
- 請求項1~5のいずれかに記載の共重合体の製造方法であり、エチレンおよびテトラフルオロエチレンを含む単量体成分を、塩素原子を有する連鎖移動剤を用いて重合反応させることにより、前記共重合体中のいずれかの炭素原子に共有結合した塩素原子の全部又は一部を前記共重合体に導入することを特徴とする製造方法。
- 塩素原子を有する連鎖移動剤と、塩素原子を含まない重合溶媒と、重合開始剤との存在下に、テトラフルオロエチレン、エチレンを含む単量体成分を共重合する、請求項9に記載の共重合体の製造方法。
- 1,3-ジクロロ-1,1,2,2,3-ペンタフルオロプロパンを含む連鎖移動剤と、ペルフルオロカーボン類、ハイドロフルオロカーボン類、及びハイドロフルオロアルキルエーテル類からなる群より選択される少なくとも1種の重合媒体と、重合開始剤との存在下に、
テトラフルオロエチレン、エチレン、及びCH2=CX(CF2)nY(但し、X及びYは、それぞれ独立に水素原子又はフッ素原子であり、nは2~8の整数である。)で表わされる化合物を共重合する、請求項10に記載の製造方法。 - 1,3-ジクロロ-1,1,2,2,3-ペンタフルオロプロパンが、全単量体成分の合計質量に対して0.05~10質量%存在する、請求項11に記載の製造方法。
- 連鎖移動剤が、さらに塩素原子を有しない連鎖移動剤を含む、請求項9~12のいずれかに記載の製造方法。
- 塩素原子を有しない連鎖移動剤がメタノールである、請求項13に記載の製造方法。
- 連鎖移動剤が、1,3-ジクロロ-1,1,2,2,3-ペンタフルオロプロパンとメタノールとを含み、メタノールの含有質量を1としたときの、1,3-ジクロロ-1,1,2,2,3-ペンタフルオロプロパンの含有質量が0.1~2.0である、請求項14に記載の製造方法。
