そのため、カバーガラスには、化学強化法によって強化されたガラスが通常用いられている。
化学強化法により作製されたガラスでは、溶融塩中のカリウムイオンがガラス中のナトリウムイオンとイオン交換してガラス表面層の構造に導入される結果、表面層に体積膨張の傾向が生じる。このようなガラスは、温度的に、粘性流動によって充分な速度で体積膨張の傾向を緩和することができる状態にないため、体積膨張の傾向がガラスの表面層に圧縮応力として残留し、強度が向上する。
近年では、化学強化ガラスにタッチセンサーを多数形成した後で、所定の形状に切断する、すなわち、一枚の大きな化学強化ガラスから複数の製品を採取する生産方法の開発がなされてきており、化学強化ガラスの切断性はますます重要視されてきている。
このため、例えば、特許文献1及び特許文献2には、切断に適するソーダライム系の化学強化ガラスが開示されている。
また、例えば、特許文献4には、前段処理としてガラス物品をその歪点以下の温度で一定時間、アルカリ金属イオンA及びそれよりもイオン半径の大きいアルカリ金属イオンBを所望の比率P(アルカリ金属イオンA及びアルカリ金属イオンBの合計に対するアルカリ金属イオンAの比率)を含む塩に接触させ、その次に、後段処理として前記温度よりは更に低温もしくは前記処理時間よりは短い時間の少なくとも一方を満足する条件で、前記比率よりは小さい比率Qを有する塩と接触させる化学強化の方法が開示されている。
しかし、特許文献1では、化学強化ガラスの性質として、表面硬度のみが着目されており、化学強化ガラスの重要な性質である表面圧縮応力及び圧縮応力層の深さは認識されていない。
一方、特許文献2では、表面圧縮応力及び圧縮応力層の深さについて述べられているが、表面圧縮応力の値は汎用的な化学強化ガラス品のそれと同等レベルであり、特許文献2の教示では、ソーダライムガラスの表面圧縮応力を大幅に向上させ難い。
すなわち、後段のナトリウムイオンとカリウムイオンとを交換させる処理中に生じる応力緩和を減少させる点に依然として改善の余地があること、さらには、強度向上がなされた化学強化ガラスの切断性が未だ未検討であるということである。
加えて、前段処理によって、ガラス表面層の交換されるべきナトリウムイオンの量は増大するが、それにより、従来の1段階処理のみの化学強化ガラスと同等の圧縮応力層の深さを得ようとした場合、処理に要する時間が長くなる傾向にある。
さらに、特許文献3の教示に基づくと、過剰のナトリウムイオンの接触等により、ガラス表面が白濁する可能性が高くなる。
しかしながら、特許文献4に記載されている化学強化の方法を満たす条件は、極めて膨大な組み合わせである。また、強度向上のみを課題とし、化学強化後の切断性については考慮されていない。
なお、特許文献4に記載されている実施例1の条件で作製したソーダライム系の化学強化ガラスは、切断が困難であるという問題があった。また、実施例1の条件では、前段処理及び後段処理の合計時間が非常に長く、現実的な量産に見合っていない。
一般的に、ソーダライムガラスは、窓ガラス及びガラスビン等の組成として古くから用いられているものであり、安価で大量生産に向くのであるが、ガラス表面層のイオン交換現象を利用する化学強化法に適しているわけではない。そこで、アルミノシリケートガラスにおいては、イオン交換効率を向上させるAl2O3を増やし、また、Na2OとK2Oとのアルカリ金属酸化物の成分比及び/又はMgOとCaOとのアルカリ土類金属酸化物の成分比の調整がなされているなど、ソーダライムガラスと比較して、高いイオン交換効率を有するように設計され、化学強化法に最適化されているという特徴を有する。このように、アルミノシリケートガラスでは、ソーダライムガラスと比較して、イオン交換効率に優れているため、20μm以上、さらには30μm以上といった深い圧縮応力層を形成することができる。しかしながら、深い圧縮応力層は強度もしくは耐加傷性という点で優れているのであるが、それはまさにガラスを切断加工するためのクラックすらも導入できないことを意味する。また、もしガラスにクラックを導入することができたとしても、そのクラックに沿ってガラスを切断することができず、さらに深いクラックを導入すると、粉々に割れてしまうことがある。すなわち、化学強化アルミノシリケートガラスは、切断に関して大きな困難がある。
また、もし仮に切断できたとしても、アルミノシリケートガラスは、溶融温度を高くしてしまうAl2O3及びMgOを、ソーダライムガラスと比較して多く含有する。よって、アルミノシリケートガラスは、ソーダライムガラスと比較して、高い溶融温度が必要であり、量産時の溶融ガラスが高粘性であることから、生産効率に難があり、価格も高いものとなってしまっている。
そこで、ガラス材としては、板ガラスとして極めて一般的であり、アルミノシリケートガラスと比較して、量産性に優れるため安価で、様々な用途に既に広く用いられているソーダライムガラスが切望されている。しかしながら、ソーダライムガラスにおいて、従来技術を用いるだけでは、強度と切断性の両立という要求を満たす化学強化ガラスを提供することは困難である。
ガラス物品の表面層で、ガラス中に最も多く含有するアルカリ金属イオンAを、上記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBに置換するイオン交換により製造された化学強化ガラスにおいて、
イオン交換前のガラスが、ソーダライムガラスであり、実質的に質量%で、SiO2:65~75%、Na2O+K2O:5~20%、CaO:2~15%、MgO:0~10%、Al2O3:0~5%からなり、
イオン交換後の表面圧縮応力が、600~900MPaであり、かつ、ガラス表面に形成される圧縮応力層の深さが、5~20μmであり、
アルカリ金属イオンAの含有量及びアルカリ金属イオンBの含有量の合計に対するアルカリ金属イオンBの含有量の比率を縦軸に、ガラス表面からの深さを横軸にプロットした第1のグラフにおいて、上記第1のグラフ中のプロットを最小二乗法により四次曲線で近似した後、上記四次曲線をガラス表面からの深さで一次微分した微分係数の絶対値を縦軸に、ガラス表面からの深さを横軸にプロットした第2のグラフにおいて、上記第2のグラフ中のガラス表面からの深さ0~5μmの範囲にあるプロットを最小二乗法により一次直線で近似したとき、上記一次直線の傾きが、-4~-0.4であることを特徴とする。
表面圧縮応力が600MPa未満であると、ガラス強度が不足するため、市場での使用に耐えられず、特に外的接触の多いカバーガラスの用途には不向きである。一方、表面圧縮応力が900MPaを超えると、ガラスの切断性が悪化するため、特に薄いガラスでは圧縮応力に対応して形成される内部引張応力も増加してしまい、クラック導入時にガラスが破壊する恐れがある。
また、圧縮応力層の深さが5μm未満であると、化学強化前における搬送等により付いた微小のクラック(グリフィスフロー)に起因するガラスの破壊を防止することができない。また、圧縮応力層の深さが5μm未満であると、加傷性に劣るため、市場での使用に耐えられない。一方、圧縮応力層の深さが20μmを超えると、ガラス切断時にスクライブ線に沿って分割することが容易ではなくなる。
そのため、ソーダライムガラスから原料等の変更を行った化学強化に適したガラスとは違って、原料変更や生産効率の悪化等による生産コストの増加がないという利点がある。
例えば、アルミノシリケートガラスのように、組成中に酸化アルミニウムを増加させることはイオン交換効率の向上に有効であるが、原料のコストが増加するだけでなく、特にガラスの溶融温度の著しい増加をもたらすため、生産コストを著しく増加させてしまう。また、例えば、アルカリ土類成分をCaOからMgOに置換することもイオン交換効率の向上に有効であるが、ガラスの溶融温度の増加をもたらし、これもまた生産コストの増加につながる。
一方、上記第2のグラフにおける微分係数の絶対値が0であるときのガラス表面からの深さの最小値に対する上記圧縮応力層の深さの比が0.70以上であると、アルカリ金属イオンAとの交換によりガラス中に導入されたアルカリ金属イオンBが発生させる圧縮応力を効率良く活用することができる。
上記第1の工程の後、上記比率Pより小さい比率Q(mol%)を有する第2の塩にガラス物品を接触させる第2の工程とを含むことが好ましい。
一般的には、処理温度が高いほど、また、処理時間が長いほど、圧縮応力層は深くなるが、この操作は、場合によっては表面圧縮応力を小さくする方向に働く。特に、従来からなされているような1段階のみの処理で化学強化を行う場合には、表面圧縮応力と圧縮応力層の深さとはトレードオフの関係にあり、どちらとも両立させることは難しい。そこで、化学強化処理(イオン交換)を2段階に分け、処理温度、処理時間、処理液の構成を適切に選択することにより、各段階の効果を有効に利用し、切断可能でありながらも大きな表面圧縮応力を有する化学強化ガラスを作製することができる。
上記の方法によれば、ソーダライムガラスを用いながらも、第1の工程において、圧縮応力の発生に寄与するアルカリ金属イオンA(例えば、ナトリウムイオン)を残した状態で、ガラス表面層の組成をより化学強化に適した組成に改質することができると考えられる。その結果、第2の工程における処理中に発生する応力の緩和現象を妨げることができるため、大きな表面圧縮応力を有する化学強化ガラスを作製することができると考えられる。
第2の塩の比率Qが第1の塩の比率Pよりも大きいと、第1の工程後も残留しているガラス中のアルカリ金属イオンA(例えば、ナトリウムイオン)が、第2の工程で第2の塩中のアルカリ金属イオンB(例えば、カリウムイオン)と効率良く交換せず、所望の圧縮応力を発生させることが難しい。
前述したように、本発明では、前段処理によって、後段処理中の応力緩和の進行を妨げることが可能である。しかし、ガラスである以上、応力緩和の進行を完全に停止させることはできず、後段処理中においてもわずかであるが応力緩和が生じ、後段処理後に最終的に残留している圧縮応力層の深さが前段処理後と比較して変化する場合がある。また逆に、後段処理におけるイオン交換量が前段処理のそれを上回り、第2の工程後に形成されている圧縮応力層の深さが、若干ではあるが、前段処理のそれと比較して少しだけ深くなるような場合も想定されうる。しかしながら、第2の工程後に最終的に形成される圧縮応力層の深さは、第1の工程(前段処理)後に形成されている圧縮応力層の深さから若干の変化を伴うだけである。このように、最終的な化学強化ガラスの切断性は、第1の工程後に形成されている圧縮応力層の深さが支配的であることから、第1の工程後に形成されている圧縮応力層の深さが制御されていることが重要である。
以上より、第1の工程後にガラス表面に形成される圧縮応力層の深さは5~23μmであることが好ましい。
なお、第1の工程後に形成される圧縮応力層の深さに関連し、第1の塩の比率Pに応じて、第1の塩の温度及び第1の塩にガラス物品を接触させる時間が調整される。
一方、第1の塩の比率Pが小さすぎると、第1の工程において、ガラス表面層の組成の改質は充分に成されるが、ガラス中のアルカリ金属イオンAのほとんどがアルカリ金属イオンBとイオン交換してしまう。そのため、第2の工程においてイオン交換が進まず、所望の圧縮応力を発生させ難い。
従って、第1の塩の比率Pは、5~50mol%であることが好ましい。
従って、第2の塩の比率Qは、0~10mol%であることが好ましい。
アルカリ金属イオンA及びアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩にガラス物品を接触させる第1の工程と、
上記第1の工程の後、上記比率Pより小さい比率Q(mol%)を有する第2の塩にガラス物品を接触させる第2の工程とを含むことを特徴とする。

ソーダライムガラスであり、実質的に質量%で、SiO2:65~75%、Na2O+K2O:5~20%、CaO:2~15%、MgO:0~10%、Al2O3:0~5%からなるガラス物品を準備する工程と、
上記ガラス物品中に最も多く含有するアルカリ金属イオンA、及び、上記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩に上記ガラス物品を接触させる第1の工程とを含み、
上記第1の工程では、5~50mol%の比率Pを有する第1の塩を使用することより、第1の工程後にガラス表面に深さが5~23μmである圧縮応力層を形成することを特徴とする。
本発明の実施形態に係る化学強化ガラスは、ガラス物品の表面層で、ガラス中に最も多く含有するアルカリ金属イオンAを、上記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBに置換するイオン交換により製造されている。
例えば、アルカリ金属イオンAがナトリウムイオン(Na+イオン)である場合には、アルカリ金属イオンBとして、カリウムイオン(K+イオン)、ルビジウムイオン(Rb+イオン)及びセシウムイオン(Cs+イオン)の少なくとも1つを用いることができる。アルカリ金属イオンAがナトリウムイオンである場合、アルカリ金属イオンBとして、カリウムイオンを用いることが好ましい。
また、イオン交換には、少なくともアルカリ金属イオンBを含む硝酸塩、硫酸塩、炭酸塩、水酸化物塩及びリン酸塩のうちの1種又は2種以上を用いることができる。そして、アルカリ金属イオンAがナトリウムイオンである場合、少なくともカリウムイオンを含む硝酸塩を用いることが好ましい。
一方、K2Oは、必須成分ではなく、Na2Oとともにガラス溶解時の融剤として作用し、若干の添加はイオン交換を促進させる補助成分としての作用を有するが、過大に添加するとNa2Oとの混合アルカリ効果によりNa+イオンの移動を抑制してイオン交換がし難くなる。5%を超えるとイオン交換による強度向上がし難くなるため、5%以下の範囲で導入するのが望ましい。
Na2O+K2Oの範囲としては、5~20%であり、好ましくは7~18%、より好ましくは10~17%である。
また、イオン交換前のガラスの表面は、上記の成形方法により成形されたままの状態でもよいし、弗酸エッチング等を用いて表面を荒らすことにより、防眩性等の機能性を付与した状態でもよい。
また、本発明の実施形態に係る化学強化ガラスにおいて、ガラス表面に形成される圧縮応力層の深さは、耐加傷性及び切断性を同時に考慮すると、5~20μmであり、好ましくは5~18μmであり、より好ましくは8~15μmであり、さらに好ましくは9~12μmである。
以下、この特徴について説明する。また、後述する実施例では、第1のグラフ及び第2のグラフを実際に作成して、一次直線の傾きを算出している。
その後、第1のグラフ中のプロットを最小二乗法により四次曲線で近似する。
そして、第2のグラフ中のガラス表面からの深さ0~5μmの範囲にあるプロットを最小二乗法により一次直線で近似する。この一次直線の傾きを算出する。
本発明の実施形態に係る化学強化ガラスの製造方法は、アルカリ金属イオンA及びアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩にガラス物品を接触させる第1の工程と、上記第1の工程の後、上記比率Pより小さい比率Q(mol%)を有する第2の塩にガラス物品を接触させる第2の工程とを含む。
第2の工程により、ガラス物品に残存するアルカリ金属イオンAをアルカリ金属イオンBと置換させる。この第2の工程におけるイオン交換により発生する表面圧縮応力は、第1の工程を行っているため、わずかに緩和されるだけで残留する。従って、大きな表面圧縮応力を得ることができる。
また、塩の接触形態としては、ペースト状の塩を直接接触させるような形態、又は、融点以上に加熱した溶融塩に浸漬させるような形態なども可能であるが、これらの中では、溶融塩に浸漬させるのが望ましい。
アルカリ金属イオンAを含む塩としては、硝酸ナトリウム溶融塩を用いることが好ましく、アルカリ金属イオンBを含む塩としては、硝酸カリウム溶融塩を用いることが好ましい。従って、アルカリ金属イオンA及びアルカリ金属イオンBを含む塩としては、硝酸ナトリウム及び硝酸カリウムからなる混合溶融塩を用いることが好ましい。
また、比率Qは、大きすぎると、第2の工程において発生する表面圧縮応力が小さくなる傾向にある。そのため、比率Qは、好ましくは0~10mol%であり、より好ましくは0~2mol%であり、さらに好ましくは0~1mol%である。このように、第2の塩は、アルカリ金属イオンAを実質的に含まず、アルカリ金属イオンBのみを含んでもよい。
上記の圧縮応力層の深さとなるように、第1の工程では、比率Pに応じて、処理温度(第1の塩の温度)を、400~530℃の範囲で調整することが好ましい。第1の塩の温度は、より好ましくは410~520℃、さらに好ましくは440~510℃である。
第1の塩の温度が高すぎると、第1の工程において、発生した圧縮応力が緩和されやすくなる。さらに、第1の塩の温度が高すぎると、圧縮応力層の深さが深くなる傾向がある。これは、ガラスの切断性に影響する。
一方、第1の塩の温度が低すぎると、第1の工程においてガラス表面層の改質効果が充分に得られず、第2の工程において応力緩和が起こりやすくなる傾向となってしまう。
一方、第2の塩の温度が高すぎると、第1の工程において発生した圧縮応力、及び第2の工程中に発生する圧縮応力が緩和されやすくなり、また、第2の工程後の圧縮応力層の深さが深くなる傾向があり、これもまたガラスの切断性に影響する。
また、第2の工程において、0~10mol%の比率Qを有する第2の塩を使用することが好ましい。
具体的には、第1の塩にガラス物品を接触させる時間が長すぎると、第1の工程において発生した圧縮応力が緩和されやすくなる。さらに、圧縮応力層の深さが深くなる傾向がある。これは、ガラスの切断性に影響する。
一方、第1の塩にガラス物品を接触させる時間が短すぎると、第1の工程においてガラス表面層の改質効果が充分に得られず、第2の工程において応力緩和が起こりやすくなる傾向となってしまう。よって、第1の工程において第1の塩にガラス物品を接触させる時間は、0.5~8時間であるのが好ましく、1~6時間であるのがより好ましく、1~4時間であるのがさらに好ましい。
第2の工程においては、イオン交換処理によって発生する応力の緩和をできる限り妨げるのが望ましいが、応力緩和は塩にガラス物品を接触させる時間が長ければ長いほど進行してしまう。また、第2の工程後の圧縮応力層の深さが深くなる傾向があり、これもまたガラスの切断性に影響する。一方、第2の塩にガラス物品を接触させる時間が短すぎても、アルカリ金属イオンAとアルカリ金属イオンBとのイオン交換が充分に進まず、所望の圧縮応力を発生させることが難しくなってしまう。よって、第2の工程において第2の塩にガラス物品を接触させる時間は、0.5~8時間であるのが好ましく、0.5~6時間であるのがより好ましく、0.5~3時間であるのがさらに好ましい。
「ガラス物品の表面層に残存するアルカリ金属イオンAの50~100%」とは、第1の工程におけるイオン交換後に残存するアルカリ金属イオンAの50~100質量%を意味する。
(1)化学強化ガラスの作製
フロート法により製造された厚さ1.1mmのソーダライムガラス(質量%でSiO2:71.6%、Na2O:12.5%、K2O:1.3%、CaO:8.5%、MgO:3.6%、Al2O3:2.1%、Fe2O3:0.10%、SO3:0.3%)を準備し、直径約80mmの円盤状基板(以下、ガラス基板という)を作製した。
その後、ガラス基板を浴槽から取り出し、ガラス基板の表面を洗浄、乾燥した。
以上の工程により、実施例1の化学強化ガラスを作製した。
(2-1)表面圧縮応力及び圧縮応力層の深さの測定
得られた化学強化ガラスについて、表面応力計(東芝硝子製(現、折原製作所製)、FSM-60V)を用いて、表面圧縮応力、及び、ガラス表面に形成された圧縮応力層の深さをそれぞれ測定した。なお、表面応力計による測定において、上記ソーダライムガラスのガラス組成の屈折率として1.52、同光弾性定数として26.8((nm/cm)/MPa)を用いた。
その結果、実施例1の化学強化ガラスの表面圧縮応力は720MPaであり、圧縮応力層の深さは13μmであった。なお、第1の工程後の圧縮応力層の深さは15μmであった。
得られた化学強化ガラスについて、市販の超硬製ホイールチップを用いて、一般の切断作業に準ずるスクライブ(負荷重量:2kg)を行った。
そして、切断性の結果を、○:切断性良好、×:切断性不良の2段階で評価した。
その結果、実施例1の化学強化ガラスの切断性は、○(切断性良好)であった。
まず、得られた化学強化ガラスについて、電子線マイクロアナライザー(日本電子社製、JXA-8100)を用いて、ガラス表面からの深さ方向におけるナトリウムイオンの含有量及びカリウムイオンの含有量をそれぞれ測定した。具体的には、ナトリウムイオン及びカリウムイオンのX線強度(カウント数)をそれぞれ測定し、それらの値を、上記ソーダライムガラスのガラス組成と対応させることにより、ナトリウムイオンの含有量及びカリウムイオンの含有量の合計に対するカリウムイオンの含有量の比率(mol%)に換算した。
なお、測定条件は、加速電圧:15.0kV、照射電流:2.00×10-8mA、計測時間:30msecとした。
図1に、実施例1の化学強化ガラスにおける第1のグラフを示す。なお、図1には、第1の工程後の結果も合わせて示している。
第1の工程後における四次曲線の近似式は、y=0.0000621x4-0.0093241x3+0.4373531x2-8.2029134x+60.5819851であった。また、第2の工程後における四次曲線の近似式は、y=0.0002487x4-0.0257618x3+0.9658213x2-15.4980379x+96.8925167であった。
図2に、実施例1の化学強化ガラスにおける第2のグラフを示す。なお、図2には、第1の工程後の結果も合わせて示している。
第2の工程後における一次直線の近似式は、y=-1.5393x+15.107であった。従って、実施例1の化学強化ガラスの一次直線の傾きは、-1.5393であった。
第1の工程で使用する第1の塩の比率P及び温度、並びに、第2の工程で使用する第2の塩の比率Q及び温度を表1に示すように変更した他は、実施例1と同様に化学強化ガラスを作製し、得られた化学強化ガラスを評価した。なお、表1には、第1の工程後の圧縮応力層の深さも合わせて示してある。
また、実施例2~実施例4の化学強化ガラスの切断性は、いずれも○(切断性良好)であった。
各実施例の第1の工程に関し、第1の工程後にガラス表面に形成される圧縮応力層の深さが所定の深さ(5~23μm)となるように、比率Pに応じて、塩の温度を400~530℃の範囲で調整した以外は、実施例1と同様の操作を行い、第1の工程後の化学強化ガラスを得た。
次に、第2の工程後に、表面圧縮応力が600~900MPaであり、かつ、ガラス表面に形成される圧縮応力層の深さが5~20μmとなるように、比率Qに応じて、塩の温度を380~500℃の範囲で調整した以外は、実施例1と同様の操作を行い、第2の工程後の化学強化ガラスを得た。
なお、比率P及び比率Qに応じ、第1の工程において第1の塩にガラス物品を接触させる時間、及び、第2の工程において第2の塩にガラス物品を接触させる時間の合計は、1~12時間の範囲で調整した。
また、実施例5~実施例25の化学強化ガラスの切断性は、いずれも○(切断性良好)であった。
これらの結果を表3に示す。
比較例1では、1段階のみの処理で化学強化を行った。
すなわち、実施例1と同様に作製したガラス基板を、463℃に保持された硝酸カリウム100mol%からなる溶融塩浴中に90分間浸漬した。
以上の工程により、比較例1の化学強化ガラスを作製した。
その結果、比較例1の化学強化ガラスの表面圧縮応力は550MPaであり、圧縮応力層の深さは11μmであった。
また、比較例1の化学強化ガラスの切断性は、○(切断性良好)であった。
従って、比較例1の化学強化ガラスでは、実施例1の化学強化ガラスと比較して、切断性は同程度であるが、表面圧縮応力が劣ることが判明した。
四次曲線の近似式は、y=0.000223x4-0.024813x3+0.985459x2-16.416500x+102.919588であった。
一次直線の近似式は、y=-1.5708x+15.968であった。従って、比較例1の化学強化ガラスの一次直線の傾きは、-1.5708であった。
このように、比較例1の化学強化ガラスでは、実施例1の化学強化ガラスと比べて、上記最小値に対する圧縮応力層の深さの比が小さい。そのため、比較例1の化学強化ガラスでは、イオン交換が圧縮応力の発生に寄与していない領域の割合が大きく、ガラス中に導入されたカリウムイオンが発生させる圧縮応力を効率良く活用することができていないと考えられる。
比較例2では、特許文献4に記載されている実施例1の条件により、化学強化ガラスを作製した。
まず、第1の工程として、実施例1と同様に作製したガラス基板を、460℃に保持された硝酸カリウム60mol%及び硝酸ナトリウム40mol%からなる混合溶融塩(第1の塩、比率P:40mol%)浴中に16時間浸漬した。
その後、ガラス基板を浴槽から取り出し、ガラス基板の表面を洗浄、乾燥した。
続いて、第2の工程として、乾燥後のガラス基板を、460℃に保持された硝酸カリウム100mol%からなる溶融塩(第2の塩、比率Q:0mol%)浴中に4時間浸漬した。
以上の工程により、比較例2の化学強化ガラスを作製した。
その結果、比較例2の化学強化ガラスの表面圧縮応力は550MPaであり、圧縮応力層の深さは23μmであった。
従って、特許文献4に記載されている実施例1の条件で作製した比較例2の化学強化ガラスでは、実施例1の化学強化ガラスと同等の表面圧縮応力を得ることができず、また、圧縮応力層の深さも深いことが判明した。
このように、比較例2の化学強化ガラスでは、実施例1の化学強化ガラスと比較して、切断性が劣ることも判明した。
第1の工程後における四次曲線の近似式は、y=0.0000320x4-0.0011860x3+0.0446535x2-2.4871683x+36.0336495であった。また、第2の工程後における四次曲線の近似式は、y=0.0000737x4-0.0026939x3+0.1404683x2-7.6305701x+97.4333575であった。
第2の工程後における一次直線の近似式は、y=-0.3184x+7.6693であった。従って、比較例2の化学強化ガラスの一次直線の傾きは、-0.3184であった。
このように、比較例2の化学強化ガラスの一次直線の傾きは、実施例1の化学強化ガラスの一次直線の傾きよりも大きい。この結果からも、比較例2の化学強化ガラスでは、実施例1の化学強化ガラスと比較して、表面圧縮応力が劣り、切断性も悪いことが示されている。
比較例3では、第1の塩の比率Pを0mol%にした。
まず、第1の工程として、実施例1と同様に作製したガラス基板を、503℃に保持された硝酸カリウム100mol%からなる溶融塩(第1の塩、比率P:0mol%)浴中に120分間浸漬した。
その後、ガラス基板を浴槽から取り出し、ガラス基板の表面を洗浄、乾燥した。
続いて、第2の工程として、乾燥後のガラス基板を、483℃に保持された硝酸カリウム100mol%からなる溶融塩(第2の塩、比率Q:0mol%)浴中に60分間浸漬した。
以上の工程により、比較例3の化学強化ガラスを作製した。
その結果、比較例3の化学強化ガラスの表面圧縮応力は330MPaであり、圧縮応力層の深さは33μmであった。
また、比較例3の化学強化ガラスの切断性は、×(切断性不良)であった。
また、比較例3の化学強化ガラスでは、表面圧縮応力も低いため、実用に耐えられないと考えられる。
Claims (14)
- ガラス物品の表面層で、ガラス中に最も多く含有するアルカリ金属イオンAを、前記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBに置換するイオン交換により製造された化学強化ガラスにおいて、
イオン交換前のガラスが、ソーダライムガラスであり、実質的に質量%で、SiO2:65~75%、Na2O+K2O:5~20%、CaO:2~15%、MgO:0~10%、Al2O3:0~5%からなり、
イオン交換後の表面圧縮応力が、600~900MPaであり、かつ、ガラス表面に形成される圧縮応力層の深さが、5~20μmであり、
アルカリ金属イオンAの含有量及びアルカリ金属イオンBの含有量の合計に対するアルカリ金属イオンBの含有量の比率を縦軸に、ガラス表面からの深さを横軸にプロットした第1のグラフにおいて、前記第1のグラフ中のプロットを最小二乗法により四次曲線で近似した後、前記四次曲線をガラス表面からの深さで一次微分した微分係数の絶対値を縦軸に、ガラス表面からの深さを横軸にプロットした第2のグラフにおいて、前記第2のグラフ中のガラス表面からの深さ0~5μmの範囲にあるプロットを最小二乗法により一次直線で近似したとき、前記一次直線の傾きが、-4~-0.4であることを特徴とする化学強化ガラス。 - 前記第2のグラフにおける微分係数の絶対値が0であるときのガラス表面からの深さの最小値に対する前記圧縮応力層の深さの比が0.70以上である請求項1に記載の化学強化ガラス。
- 前記イオン交換は、
アルカリ金属イオンA及びアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩にガラス物品を接触させる第1の工程と、
前記第1の工程の後、前記比率Pより小さい比率Q(mol%)を有する第2の塩にガラス物品を接触させる第2の工程とを含む請求項1又は2に記載の化学強化ガラス。 - 前記第1の工程では、前記ガラス物品の表面層におけるアルカリ金属イオンAの30~75質量%をアルカリ金属イオンBに置換し、
前記第2の工程では、前記ガラス物品の表面層に残存するアルカリ金属イオンAの50~100%をアルカリ金属イオンBに置換する請求項3に記載の化学強化ガラス。 - 前記第1の工程では、5~50mol%の比率Pを有する第1の塩を使用し、
第1の工程後にガラス表面に形成される圧縮応力層の深さは、5~23μmとする請求項3又は4に記載の化学強化ガラス。 - 前記第2の工程では、0~10mol%の比率Qを有する第2の塩を使用する請求項3~5のいずれかに記載の化学強化ガラス。
- 請求項1又は2に記載の化学強化ガラスの製造方法であって、
アルカリ金属イオンA及びアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩にガラス物品を接触させる第1の工程と、
前記第1の工程の後、前記比率Pより小さい比率Q(mol%)を有する第2の塩にガラス物品を接触させる第2の工程とを含むことを特徴とする化学強化ガラスの製造方法。 - 前記第1の工程では、前記ガラス物品の表面層におけるアルカリ金属イオンAの30~75質量%をアルカリ金属イオンBに置換し、前記第2の工程では、前記ガラス物品の表面層に残存するアルカリ金属イオンAの50~100%をアルカリ金属イオンBに置換する請求項7に記載の化学強化ガラスの製造方法。
- 前記第1の工程では、5~50mol%の比率Pを有する第1の塩を使用し、
第1の工程後にガラス表面に形成される圧縮応力層の深さは、5~23μmであることを特徴とする請求項7又は8に記載の化学強化ガラスの製造方法。 - 前記第2の工程では、0~10mol%の比率Qを有する第2の塩を使用する請求項7~9のいずれかに記載の化学強化ガラスの製造方法。
- ガラス物品の表面層で、ガラス中に最も多く含有するアルカリ金属イオンAを、前記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBに置換するイオン交換により製造された化学強化ガラスにおいて、
イオン交換前のガラスが、ソーダライムガラスであり、実質的に質量%で、SiO2:65~75%、Na2O+K2O:5~20%、CaO:2~15%、MgO:0~10%、Al2O3:0~5%からなり、
前記イオン交換は、アルカリ金属イオンA及びアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩にガラス物品を接触させる第1の工程を含み、
前記第1の工程では、5~50mol%の比率Pを有する第1の塩を使用することにより、第1の工程後にガラス表面に深さが5~23μmである圧縮応力層が形成されていることを特徴とする化学強化ガラス。 - 前記第1の工程では、前記ガラス物品の表面層におけるアルカリ金属イオンAの30~75質量%をアルカリ金属イオンBに置換する請求項11に記載の化学強化ガラス。
- ソーダライムガラスであり、実質的に質量%で、SiO2:65~75%、Na2O+K2O:5~20%、CaO:2~15%、MgO:0~10%、Al2O3:0~5%からなるガラス物品を準備する工程と、
前記ガラス物品中に最も多く含有するアルカリ金属イオンA、及び、前記アルカリ金属イオンAよりイオン半径の大きいアルカリ金属イオンBを含み、アルカリ金属イオンAのモル量及びアルカリ金属イオンBのモル量の合計に対するアルカリ金属イオンAのモル量の比率P(mol%)を有する第1の塩に前記ガラス物品を接触させる第1の工程とを含み、
前記第1の工程では、5~50mol%の比率Pを有する第1の塩を使用することにより、第1の工程後にガラス表面に深さが5~23μmである圧縮応力層を形成することを特徴とする化学強化ガラスの製造方法。 - 前記第1の工程では、前記ガラス物品の表面層におけるアルカリ金属イオンAの30~75質量%をアルカリ金属イオンBに置換する請求項13に記載の化学強化ガラスの製造方法。
