Abstract
本発明は、エンジンの熱効率向上のために、低熱伝導率・低熱容量であり且つ剥離・脱落等のない耐 久性・信頼性に優れた膜をエンジン燃焼室に供給することを目的とする。 本発明により、エンジン燃焼室の内面に、膜厚が20μmより大きく500μm以下であり且つ空孔 率が20%以上である陽極酸化皮膜を、形成することを特徴とする、エンジン燃焼室構造、およびその 製法が提供される。
Description
本発明は、レシプロエンジン等のエンジンの燃焼室の構造およびその製法に関係する。
エンジンは燃料のガソリン等を燃焼させ、そのときに生まれる力を利用して動力とする。一般的な4サイクルエンジンでは、吸気、圧縮、膨張(燃焼)、排気という4つの行程(ストローク)を1つの周期(サイクル)として繰り返している。
エンジンの熱効率が向上すると、燃費向上や排気温度向上による触媒活性向上の効果がある。したがって今日なおエンジンの熱効率を向上させるための努力が続けられている。
エンジンの熱効率向上のためには、まず燃焼中の熱を逃がさないことが考えられる。このためには、膨張(燃焼)行程で燃焼室内の温度が高いことが望まれる。この場合、燃焼室の壁面に求められる特性は、熱伝導率が小さいこと、すなわち断熱性が高いことである。従来検討されてきた断熱手段として、セラミックスをコーティングしたエンジンもしくは燃焼室そのものをセラミックスで構成し、その背面を空気層として断熱化を計ったエンジンがある。この手法の特徴は、壁面の遮熱化により燃焼室から冷却水への熱損失を低減し、そのエネルギーをピストン仕事またはターボチャージャにより回収して熱効率向上を図ったものである。
しかし断熱性を高めすぎると、燃焼室壁温が上昇して作動ガスを加熱し吸気効率の悪化およびNOx排出量の増加を招く。さらに遮熱層が高温となるために潤滑に問題が生じるという課題があった。

そこで、吸気行程において燃焼室壁温を上げない遮熱手法が必要とされる。具体的には、材料特性として、低熱伝導率・低熱容量の遮熱膜を燃焼室壁面に形成し、ガス温度に応じて、壁表面温度を変化させる(吸気時は低温、燃焼時は高温)ことで燃焼ガスと壁面との温度差を減少させ、吸気加熱防止と熱損失低減を同時に行う技術である。
上記の考えに基づいて、熱損失低減および吸気ガス過熱防止を同時に行うために、燃焼室壁面に低熱伝導率・低熱容量の薄膜材料を形成させる技術が非特許文献1(Victor W.Wong et al,“Assessment of Thin Thermal Barrier Coatings for I.C.Engines”,Society of Automobile Engineers Document Number:950980,Date Published:February 1995)に記載されている。具体的な薄膜材料としてZrO2の溶射膜が記載されている。しかしながら、ZrO2の溶射膜は、剥離、脱落が起こりやすく、耐久性・信頼性が不足しているという問題が残る。
ところで、近年のエンジンの高出力化に伴い、燃焼室内の温度は高まることから、燃焼室では局部的な熱負荷が高くなる傾向にあり、これが燃焼室を構成する部材に熱歪みや亀裂を生じることがある。
このような熱歪みを低減するために、燃焼室の一部を構成するシリンダヘッドに陽極酸化による多孔質セラミック層を形成して、燃焼室からシリンダヘッドへの熱伝導を低減することが特許文献1(特開2003−113737号明細書)に記載されている。
また亀裂を低減するために、燃焼室の一部を構成するピストン頂部に陽極酸化によるアルマイト層を形成し、さらに溶射によるセラミック層を形成して、燃焼室からピストン頂部への熱伝導を低減することが特許文献2(特開平1−43145号明細書)に記載されている。
上記のとおり、特許文献1、2は熱伝導低減を目指すことを前提としている。しかしながら、熱伝導を低減するだけでは、燃焼室壁温が上昇して吸気ガスを過熱するために、吸気効率悪化およびNOx排出量増加を招くという問題が残る。

本発明は、エンジンの熱効率向上のために、低熱伝導率・低熱容量であり且つ剥離・脱落等のない耐久性・信頼性に優れた膜をエンジン燃焼室に供給することを目的とする。
本発明により以下が提供される。
(1)エンジン燃焼室の内面に、膜厚が20μmより大きく500μm以下であり且つ空孔率が20%以上である陽極酸化皮膜を、形成することを特徴とする、エンジン燃焼室構造。
(2)前記皮膜の膜厚が50μm以上300μm以下であることを特徴とする、(1)に記載されたエンジン燃焼室構造。
(3)前記皮膜の空孔率が20%以上70%以下であることを特徴とする、(1)または(2)に記載されたエンジン燃焼室構造。
(4)陽極酸化皮膜が、7.8W/mK以下の熱伝導率および800kJ/m3K以下の体積熱容量を有することを特徴とする、(1)~(3)のいずれか1つに記載のエンジン燃焼室構造。
(5)陽極酸化に用いる電解液として、リン酸、シュウ酸、硫酸、またはクロム酸の少なくとも1種を含む水溶液を用意し、ここで該電解液の濃度は0.2モル/l以上1.0モル/l以下であり、該電解液の温度は20℃以上30℃であり、および
該電解液を用いて陽極酸化処理を行うこと、
を含んでなる、(1)~(4)のいずれか1つに記載されたエンジン燃焼室構造を製造する方法。
(6)エンジン燃焼室を組み上げたときに、燃焼室内面に陽極酸化皮膜が形成されるように、エンジン燃焼室を構成する部材の所望の箇所を陽極として陽極酸化処理を行うこと、を含んでなる、(5)に記載の方法。
(1)エンジン燃焼室の内面に、膜厚が20μmより大きく500μm以下であり且つ空孔率が20%以上である陽極酸化皮膜を、形成することを特徴とする、エンジン燃焼室構造。
(2)前記皮膜の膜厚が50μm以上300μm以下であることを特徴とする、(1)に記載されたエンジン燃焼室構造。
(3)前記皮膜の空孔率が20%以上70%以下であることを特徴とする、(1)または(2)に記載されたエンジン燃焼室構造。
(4)陽極酸化皮膜が、7.8W/mK以下の熱伝導率および800kJ/m3K以下の体積熱容量を有することを特徴とする、(1)~(3)のいずれか1つに記載のエンジン燃焼室構造。
(5)陽極酸化に用いる電解液として、リン酸、シュウ酸、硫酸、またはクロム酸の少なくとも1種を含む水溶液を用意し、ここで該電解液の濃度は0.2モル/l以上1.0モル/l以下であり、該電解液の温度は20℃以上30℃であり、および
該電解液を用いて陽極酸化処理を行うこと、
を含んでなる、(1)~(4)のいずれか1つに記載されたエンジン燃焼室構造を製造する方法。
(6)エンジン燃焼室を組み上げたときに、燃焼室内面に陽極酸化皮膜が形成されるように、エンジン燃焼室を構成する部材の所望の箇所を陽極として陽極酸化処理を行うこと、を含んでなる、(5)に記載の方法。
本発明では、エンジン燃焼室の内面に、膜厚が20μmより大きく500μm以下であり且つ空孔率が20%以上である陽極酸化皮膜を、形成することを特徴とする。
エンジン燃焼室とは、シリンダブロックのボア内面と、そのボアに組み付けられたピストンの上面と、シリンダブロックの上面に対向配置されたシリンダヘッドの底面とで囲まれた空間を指す。
エンジン燃焼室を構成する部材(シリンダブロック、ピストン、シリンダブロック等)の材質は、陽極酸化することができる材料から選択される。例えば、アルミニウム合金、マグネシウム合金、またはチタン合金等であってもよい。
陽極酸化とは、電気分解の際に陽極(アノード)でおこる酸化反応である。陽極では、電子が電解液側から陽極内へ動くので、電解液中の被酸化性物質(これが電極材料であってもよい)が酸化される。この陽極酸化によって陽極に生成した酸化皮膜が、陽極酸化皮膜である。陽極酸化皮膜は、陽極材料表面から連続して形成されるため、密着性・均一性が高く、長期運転等に対して、剥離・割れ・欠落等が発生しにくく信頼性の高い表面処理層が得られる。
陽極酸化に用いる電解液は、陽極材料に応じて適当に選択することができる。電解液として、リン酸、シュウ酸、硫酸、クロム酸等の水溶液を使用することができる。なお、電解液濃度としては、0.2~1.0モル/lの範囲が一般的であり、電解液温度としては20~30℃の範囲が一般的である。
陽極酸化皮膜を形成する前に、陽極材料の表面を清浄化する等の目的で前処理がされてもよい。前処理方法は、機械的、化学的、電気化学的に行うことができ、本発明としてはその方法について特に限定はされない。
エンジン燃焼室を組み上げたときに、燃焼室内面に陽極酸化皮膜が形成されるように、エンジン燃焼室を構成する部材の所望の箇所を陽極とする。陽極酸化を避けたい箇所があれば、そこは適当なマスキング等を施すことができる。
本発明の陽極酸化皮膜においては、膜厚が20μmより大きく500μm以下である。好ましくは、膜厚が50μm以上300μm以下である、というのは熱特性(熱伝導率および体積熱容量)のバランスがよく、ひいては燃費向上率をさらに高めることができるからである。
膜厚は、皮膜の熱特性に影響を与える因子であり、ひいてはエンジンの燃費に影響を与える重要な因子である。膜厚が厚ければ皮膜の伝熱性は低くなるが、膜厚が厚すぎると皮膜の熱容量が高くなる。逆に膜厚が薄ければ、皮膜の熱容量は低くなるが、膜厚が薄すぎると皮膜の伝熱性が高くなる。また、膜厚は耐久性、信頼性に影響を与える因子でもある。膜厚が厚すぎても薄すぎても、剥離・脱落等の懸念が高まる。膜厚は上述した範囲に規定されることにより、これらのデメリットを避け、本発明の最適な効果が得られる。
概して皮膜の膜厚は、陽極酸化処理時間が長いほど、厚くなる。陽極としてアルミニウム合金を用い、電解液としてシュウ酸溶液陽極電圧を40Vとした場合、陽極酸化時間を30分~15時間の範囲で長時間化させることにより、陽極酸化皮膜の膜厚は20~500μmの範囲で厚くすることができる。
本発明の陽極酸化皮膜においては、空孔率が20%以上である。好ましくは、空孔率が30%以上である、というのは熱特性(熱伝導率および体積熱容量)が一段と低減し、ひいては燃費向上率をさらに高めることができるからである。本発明の陽極酸化皮膜においては、空孔率が70%以下である。好ましくは、空孔率が60%以下である、というのは空孔率が高すぎると、剥離・脱落等の懸念が高まるからである。
本発明における、陽極酸化皮膜の空孔率は以下のように求められる。従来の空孔率を測定する方法は、孔径がマイクロメートルオーダーである場合に、窒素ガス等の吸着量により空孔率を求めるものであるが、本陽極酸化により得られる空孔はナノメートルオーダーであるため、従来の空孔率測定方法が使用できない。そこで、陽極酸化皮膜の最表面を研磨した後、SEM観察面において空孔の占める面積の比率(空孔面積/観察面面積)を空孔率とした。(図2(c)参照)。
空孔率は、皮膜の熱特性に影響を与える因子であり、ひいてはエンジンの燃費に影響を与える重要な因子である。空孔率が大きいほど皮膜の伝熱性および熱容量は低くなり、燃費向上につながるが、空孔率が大きすぎると剥離・脱落等の懸念が高まり皮膜の耐久性、信頼性は低下する。耐久性、信頼性を向上するために、空孔率を小さくすることもできるが、空孔率が小さすぎると、皮膜の伝熱性および熱容量は高くなり、燃費低下につながる。空孔率は上述した範囲に規定されることにより、これらのデメリットを避け、本発明の最適な効果が得られる。
概して空孔率は、陽極酸化処理の印加電圧と電解液の種類を変えることにより、調節することができる。概して、陽極酸化処理の印加電圧が高いほど、空孔率は大きくなる。電解液の種類を変更することにより、最大印加電圧を変えることができる。概して、電解液が硫酸であれば最大印加電圧は25V、電解液がシュウ酸であれば最大印加電圧は40V、電解液がリン酸であれば最大印加電圧は195Vとすることができる。陽極としてアルミニウム合金を用い、電解液として硫酸、シュウ酸、クロム酸またはリン酸を用い、陽極酸化時間を3~4時間とした場合、最大印加電圧を25~190Vの範囲で高くしていくと、陽極酸化皮膜の空孔率は20~70%の範囲で大きくすることができる。なお、この場合、陽極酸化時間が3~4時間の範囲で変動しているのは、膜厚が一定(100μm)となるようにしたためである。
図1は、陽極酸化初期に印加電圧を低目にし、その後印加電圧を高くすることによる大空孔径化を示している。
以下に実施例を用いて、本発明の陽極酸化皮膜について説明する。
(試料No.1の形成方法)
アルミニウム純度IN30(JIS)のアルミニウム箔(厚さ100μm)をアルカリ溶液で脱脂を行い、その後硫酸0.8M水溶液(常温:25℃)中で陽極酸化処理を行なった。なお、陽極酸化に際しては、初期電圧10Vを印加し、3.5時間後に印加電圧を25Vとして30分間印加を続けた。結果として得られた陽極酸化皮膜は100μmであった。
(試料No.1の形成方法)
アルミニウム純度IN30(JIS)のアルミニウム箔(厚さ100μm)をアルカリ溶液で脱脂を行い、その後硫酸0.8M水溶液(常温:25℃)中で陽極酸化処理を行なった。なお、陽極酸化に際しては、初期電圧10Vを印加し、3.5時間後に印加電圧を25Vとして30分間印加を続けた。結果として得られた陽極酸化皮膜は100μmであった。
(試料No.2~6の形成方法)
次に、陽極酸化処理の最大印加電圧と電解液の種類を変えて、試料No.2~6を形成した。陽極酸化時間は、得られる陽極酸化皮膜が100μmになるように、3~4時間の範囲で調整をした。初期電圧は10Vとし、陽極酸化処理の最終工程30分で最大印加電圧を印加した。他の試料形成条件は試料No.1と同様とした。
次に、陽極酸化処理の最大印加電圧と電解液の種類を変えて、試料No.2~6を形成した。陽極酸化時間は、得られる陽極酸化皮膜が100μmになるように、3~4時間の範囲で調整をした。初期電圧は10Vとし、陽極酸化処理の最終工程30分で最大印加電圧を印加した。他の試料形成条件は試料No.1と同様とした。
(陽極酸化皮膜の熱特性)
上記処理により得られた陽極酸化皮膜について、スライス片を透過型電子顕微鏡にて観察し(図2参照)、空孔の孔径、孔長および陽極酸化皮膜の厚さ、幅を測定し、空孔率を求めた。図2(a)は空孔を有する陽極酸化皮膜の断面、図2(b)はその縦断面、図2(c)は表面から50μm除去した横断面の写真である。陽極酸化条件と併せて、これらの測定結果を表1に示す。
上記処理により得られた陽極酸化皮膜について、スライス片を透過型電子顕微鏡にて観察し(図2参照)、空孔の孔径、孔長および陽極酸化皮膜の厚さ、幅を測定し、空孔率を求めた。図2(a)は空孔を有する陽極酸化皮膜の断面、図2(b)はその縦断面、図2(c)は表面から50μm除去した横断面の写真である。陽極酸化条件と併せて、これらの測定結果を表1に示す。
さらに、陽極酸化皮膜の熱伝導率および体積熱容量を測定するために、陽極酸化時間を延長したこと以外は前述のNo.1~6と同様の陽極酸化皮膜形成条件で、直径25mmの陽極酸化皮膜テストピースを作成した。これらの陽極酸化皮膜の熱伝導率および体積熱容量を、レーザーフラッシュ法(JIS R1611)に従って、測定した。測定装置は、リガク社製 LF/TCM−FA8510Bおよび京都電子社製 LFA−501を使用した。得られた結果を、表1に示す。
表1の結果から、印加電圧と電解液の種類を変えることにより、空孔率や空孔径を調整できることが分かる。
また、表1の結果に基づいて、陽極酸化皮膜における空孔率と熱伝導率の関係を図3に整理する。空孔率が高くなるほど、熱伝導率が低くなることが分かった。特に熱伝導率が急激に低下する空孔率は20%以上であり、好ましくは30%以上であった。
また、表1の結果に基づいて、陽極酸化皮膜における空孔率と体積熱容量の関係を図4に整理する。空孔率が高くなるほど、体積熱容量が低くなることが分かった。
(陽極酸化皮膜の熱特性と燃費の関係)
排気量1800CCのガソリンレシプロエンジンの燃焼室の内面の一部に相当する、ピストンヘッド上面およびシリンダヘッド底面(すなわち燃焼ガスの接触する部分)に、前述の陽極酸化条件を用いて、膜厚100μmの陽極酸化皮膜(空孔率30%および50%)を形成した。その後、このガソリンレシプロエンジンでの、10−15モード燃費の測定を行った。結果として、燃焼室の内面となる陽極酸化皮膜の熱伝導率および体積熱容量が、燃費と強く相関しており、空孔率30%では燃費向上率が1%、空孔率50%では燃費向上率5%であった。ここで燃費向上率は、陽極酸化処理を行わなかった場合の燃費を基準とした。図5に、陽極酸化皮膜の熱特性(熱伝導率・体積熱容量)と燃費向上の関係を整理した。図5には、ピストンヘッド上面およびシリンダヘッド底面を、緻密酸化アルミニウム、鋳鉄、Al合金で製造し、陽極酸化処理していないものの、熱特性もプロットしている。
排気量1800CCのガソリンレシプロエンジンの燃焼室の内面の一部に相当する、ピストンヘッド上面およびシリンダヘッド底面(すなわち燃焼ガスの接触する部分)に、前述の陽極酸化条件を用いて、膜厚100μmの陽極酸化皮膜(空孔率30%および50%)を形成した。その後、このガソリンレシプロエンジンでの、10−15モード燃費の測定を行った。結果として、燃焼室の内面となる陽極酸化皮膜の熱伝導率および体積熱容量が、燃費と強く相関しており、空孔率30%では燃費向上率が1%、空孔率50%では燃費向上率5%であった。ここで燃費向上率は、陽極酸化処理を行わなかった場合の燃費を基準とした。図5に、陽極酸化皮膜の熱特性(熱伝導率・体積熱容量)と燃費向上の関係を整理した。図5には、ピストンヘッド上面およびシリンダヘッド底面を、緻密酸化アルミニウム、鋳鉄、Al合金で製造し、陽極酸化処理していないものの、熱特性もプロットしている。
(陽極酸化皮膜の耐久性・信頼性)
さらに、この陽極酸化処理したエンジンを用いて、アップダウン耐久試験(耐久試験時間300時間、800~5000r.p.m.)を実施した。耐久試験前後における、陽極酸化皮膜の剥離・脱落は認められず、長期信頼性の高いことが確認された。

(陽極酸化皮膜の膜厚と燃費の関係)
排気量1800CCのガソリンレシプロエンジンの燃焼室の内面の一部に相当する、ピストンヘッド上面およびシリンダヘッド底面(すなわち燃焼ガスの接触する部分)に、空孔率50%となる陽極酸化条件を用いて、陽極酸化処理時間を30分~15時間の範囲で変化させることにより、膜厚20~500μmの範囲の陽極酸化皮膜を形成した。その後、このガソリンレシプロエンジンでの、10−15モード燃費の測定を行った。表2に、陽極酸化条件、得られた膜厚および空孔率、ならびに燃費向上率を整理した。ここで燃費向上率は、陽極酸化処理を行わなかった場合の燃費を基準とした。
排気量1800CCのガソリンレシプロエンジンの燃焼室の内面の一部に相当する、ピストンヘッド上面およびシリンダヘッド底面(すなわち燃焼ガスの接触する部分)に、空孔率50%となる陽極酸化条件を用いて、陽極酸化処理時間を30分~15時間の範囲で変化させることにより、膜厚20~500μmの範囲の陽極酸化皮膜を形成した。その後、このガソリンレシプロエンジンでの、10−15モード燃費の測定を行った。表2に、陽極酸化条件、得られた膜厚および空孔率、ならびに燃費向上率を整理した。ここで燃費向上率は、陽極酸化処理を行わなかった場合の燃費を基準とした。
表2の結果に基づいて、陽極酸化皮膜(空孔率50vol%)の膜厚と燃費向上の関係を図6に整理する。燃費向上の効果が得られる陽極酸化皮膜の膜厚は20μmより大きく500μm以下である。好ましくは、陽極酸化皮膜の膜厚は50μm以上300μm以下である。この理由としては、50μmより薄いと、遮熱効果が不足するためと考えられる。一方、300μmより厚くなると、熱容量が大きくなるためと考えられる。
Claims (6)
- エンジン燃焼室の内面に、膜厚が20μmより大きく500μm以下であり且つ空孔率が20%以上である陽極酸化皮膜を、形成することを特徴とする、エンジン燃焼室構造。
- 前記皮膜の膜厚が50μm以上300μm以下であることを特徴とする、請求項1記載されたエンジン燃焼室構造。
- 前記皮膜の空孔率が20%以上70%以下であることを特徴とする、請求項1または2に記載されたエンジン燃焼室構造。
- 陽極酸化皮膜が、7.8W/mK以下の熱伝導率および800kJ/m3K以下の体積熱容量を有することを特徴とする、請求項1~3のいずれか1項に記載のエンジン燃焼室構造。
- 陽極酸化に用いる電解液として、リン酸、シュウ酸、硫酸、またはクロム酸の少なくとも1種を含む水溶液を用意し、ここで該電解液の濃度は0.2モル/l以上1.0モル/l以下であり、該電解液の温度は20℃以上30℃であり、および
該電解液を用いて陽極酸化処理を行うこと、
を含んでなる、請求項1~4のいずれか1項に記載されたエンジン燃焼室構造を製造する方法。 - エンジン燃焼室を組み上げたときに、燃焼室内面に陽極酸化皮膜が形成されるように、エンジン燃焼室を構成する部材の所望の箇所を陽極として陽極酸化処理を行うこと、
を含んでなる、請求項5に記載の方法。
