まず、本発明の固体電解質材料含有シートの製造方法について説明する。本発明の固体電解質材料含有シートの製造方法は、硫化物固体電解質材料と、二重結合を有するモノマーまたはオリゴマー、およびラジカル重合開始剤を有する結着材組成物と、を含有する原料組成物を調製する調製工程と、上記原料組成物を塗布しシート状組成物を形成する塗布工程と、上記シート状組成物に対してラジカル重合処理を行う重合工程と、を有することを特徴とするものである。
以下、本発明の固体電解質材料含有シートの製造方法について、工程ごとに説明する。
まず、本発明における調製工程について説明する。本発明における調製工程は、硫化物固体電解質材料と、二重結合を有するモノマーまたはオリゴマー、およびラジカル重合開始剤を有する結着材組成物と、を含有する原料組成物を調製する工程である。
この場合、原料組成物は、通常、硫化物固体電解質材料、結着材組成物および溶媒を含有し、後述する電極活物質等は含有しない。
本発明における硫化物固体電解質材料は、硫黄原子を含有し、イオン伝導性を有するものであれば特に限定されるものではない。硫化物固体電解質材料としては、例えば、ガラス系硫化物固体電解質材料および結晶系硫化物固体電解質材料を挙げることができる。ガラス系硫化物固体電解質材料としては、例えば、Li2S-P2S5材料、Li2S-Sb2S3材料、Li2S-SiS2材料、Li2S-GeS2材料およびLi2S-B2S3材料等を挙げることができる。さらに、ガラス系硫化物固体電解質材料は、架橋硫黄を有することが好ましい。イオン伝導性に優れているからである。ガラス系硫化物固体電解質材料の作製方法としては、例えば、ボールミル法等のメカニカルミリング法、および溶融急冷法等を挙げることができる。また、架橋硫黄を有するガラス系硫化物固体電解質材料は、原料の組成を適宜調整することにより得ることができる。
次に、本発明における結着材組成物について説明する。本発明における結着材組成物は、二重結合を有するモノマーまたはオリゴマーと、ラジカル重合開始剤とを有するものである。この結着材組成物は、後述する重合工程でラジカル重合を起こし、硫化物固体電解質材料を結着する結着材となる。本発明における「オリゴマー」とは、少数のモノマーが重合した重合体をいう。さらに、上記オリゴマーは、重合したモノマー数が20以下であることが好ましく、2~10の範囲内であることがより好ましい。なお、本発明においては、モノマーおよびオリゴマーの両方を用いても良い。
原料組成物の溶媒は、硫化物固体電解質材料との反応性が小さい溶媒であることが好ましく、特に非極性溶媒であることが好ましい。また、原料組成物の溶媒は、上述したモノマーまたはオリゴマーに対する溶解性が高いことが好ましい。このような溶媒としては、例えば、ヘキサン、ヘプタン等のアルカン、トルエン、キシレン等の芳香族化合物を挙げることができる。また、溶媒として、フッ素化合物を用いても良い。
固体電解質材料含有シートが固体電解質層形成用シートである場合、原料組成物は、通常、硫化物固体電解質材料、結着材組成物および溶媒を含有するものであり、実質的には、硫化物固体電解質材料および結着材組成物が、原料組成物の固形分となる。
この場合、原料組成物は、通常、硫化物固体電解質材料、結着材組成物および溶媒に加えて、少なくとも電極活物質を含有する。さらに、必要に応じて、原料組成物は導電化材を含有していても良い。なお、電極層形成用シートとは、具体的には、正極層を形成するための正極層形成用シート、および負極層を形成するための負極層形成用シートを意味する。
本発明における電極活物質は、正極活物質および負極活物質に大別することができる。正極活物質の種類は、特に限定されるものではなく、一般的な正極活物質を用いることができる。正極活物質の具体例としては、LiCoO2、LiMnO2、Li2NiMn3O8、LiVO2、LiCrO2、LiFePO4、LiCoPO4、LiNiO2、LiNi1/3Co1/3Mn1/3O2等を挙げることができる。同様に、負極活物質の種類も、特に限定されるものではなく、一般的な負極活物質を用いることができる。負極活物質の具体例としては、金属活物質およびカーボン活物質を挙げることができる。さらに、金属活物質としては、例えばIn、Al、SiおよびSn等を挙げることができる。一方、カーボン活物質としては、例えばメソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)、ハードカーボン、ソフトカーボン等を挙げることができる。
本発明における原料組成物は、さらに導電化材を含有していても良い。導電化材の添加により、電極層形成用シートの導電性を向上させることができる。導電化材としては、例えばアセチレンブラック、ケッチェンブラック、カーボンファイバー等を挙げることができる。
(iii)原料組成物の組成
固体電解質材料含有シートが電極層形成用シートである場合、原料組成物は、通常、硫化物固体電解質材料、結着材組成物、電極活物質および溶媒を含有するものであり、さらに必要に応じて導電化剤を含有していても良い。この場合、実質的には溶媒を除く各成分が、原料組成物の固形分となる。
次に、本発明における塗布工程について説明する。本発明における塗布工程は、原料組成物を塗布しシート状組成物を形成する工程である(図1(b)、(c)参照)。原料組成物を塗布する方法としては、所望のシート状組成物を形成できる方法であれば特に限定されるものではなく、一般的な塗布方法を用いることができる。具体的には、ドクターブレード法等を挙げることができる。
次に、本発明における重合工程について説明する。本発明における重合工程は、シート状組成物に対してラジカル重合処理を行う工程である(図1(d)参照)。ラジカル重合を開始させる方法としては、ラジカル重合開始剤の種類によって異なるものであるが、例えば、加熱する方法および光照射する方法等を挙げることができる。
本発明においては、上述した工程の他に、固体電解質材料含有シートをプレスするプレス工程を行っても良い。これにより、固体電解質材料含有シートの密度を増加させることができ、イオン伝導性の向上を図ることができる。また、必要に応じて、固体電解質材料含有シートを洗浄する洗浄工程を行っても良い。また、本発明により得られる固体電解質材料含有シートの厚さは、特に限定されるものではないが、例えば、10μm~300μmの範囲内、中でも、30μm~150μmの範囲内であることが好ましい。
次に、本発明の固体電池の製造方法について説明する。本発明の固体電池の製造方法は、上述した固体電解質材料含有シートの製造方法により得られた固体電解質材料含有シートを用いることを特徴とするものである。
(硫化物固体電解質材料の作製)
硫化リチウム(Li2S)7.0モル部、五硫化二リン(P2S5)3.0モル部をメノウ乳鉢でプレミキシングした。次に、得られた混合物を、乾式メカニカルミリングで300rpm、20時間の条件において均一に混合した。その後、得られた混合物を、290℃、2時間の条件で熱処理を行い、粉末のガラス系硫化物固体電解質材料(70Li2S-30P2S5)を得た。
次に、得られたガラス系硫化物固体電解質材料と、ラジカル重合を利用する結着材組成物(組成は、シリコーンモノマー(O=Si(CH3)2):ジ(4-メチルベンゾイル)パーオキサイド=50:1(重量比)である。)と、ヘプタンとを用意した。その後、ヘプタン4.1gに、結着材組成物を所定量(得られる固体電解質材料含有シートの全重量に対して0.5wt%となる量)混合溶解させ、さらに、ガラス系硫化物固体電解質材料を添加し、総重量8.6gの原料組成物を得た。次に、原料組成物の分散状態が安定している間に、原料組成物をSUS上にドクターブレードにてキャストした。その後、120℃、1.5時間の条件で乾燥した。続いて、200℃、15分間の条件で加熱を行うことで、ラジカル重合を行った。これにより、厚さ150μmの固体電解質材料含有シートを得た。なお、得られた固体電解質材料含有シートに対して、TG-DTA測定を行った結果、シリコーンモノマーの重合発熱ピークは検出されず、重合が完全に進行していることが確認された。
結着材組成物の添加量を、得られる固体電解質材料含有シートの全重量に対して、それぞれ、5wt%、10wt%、20wt%、30wt%となるように変更したこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。なお、得られた固体電解質材料含有シートに対して、TG-DTA測定を行った結果、いずれもシリコーンモノマーの重合発熱ピークは検出されず、重合が完全に進行していることが確認された。
実施例1-1で得られたガラス系硫化物固体電解質材料と、付加重合を利用する二液タイプの結着材組成物(組成は、シリコーンモノマー:硬化剤(Pt触媒)=10:1(重量比)である。CY52、東レ・ダウコーニング社製)と、ヘプタンとを用意した。次に、ヘプタン5.7gに、結着材組成物を所定量(最終固形分比が5wt%となる量)混合溶解させた。その後、得られた溶液200mgと、ガラス系硫化物固体電解質材料200mgとを混合し、原料組成物を得た。次に、原料組成物の分散状態が安定している間に、原料組成物をSUS上にドクターブレードにてキャストした。その後、120℃、1時間の条件で乾燥した。続いて、170℃、10分間の条件で加熱を行うことで、付加重合を行った。これにより、厚さ150μmの固体電解質材料含有シートを得た。
結着材組成物の添加量を、最終固形分比が10wt%となるように変更したこと以外は、比較例1-1と同様にして、固体電解質材料含有シートを得た。
(1)剥離強度測定
実施例1-1~実施例1-5、比較例1-1、比較例1-2で得られた固体電解質材料含有シートに対して、剥離強度測定を行い、シートとしての強度を評価した。剥離強度測定においては、粘着テープ(超強力両面接着テープ、HJ-9210、日東電工社製)および剥離試験機(プッシュプルタイプ、MODEL-2257、アイコーエンジニアリング社製)を用い、剥離を開始する設定圧力を50Nとした。これにより、固体電解質材料含有シートがSUSから剥離する時の力を測定した。その結果を図3に示す。
実施例1-1~実施例1-5で得られた固体電解質材料含有シートに対して、イオン伝導度測定を行った。イオン伝導度測定は、以下の条件で行った。まず、固体電解質材料含有シートを、4ton/cm2の圧力でプレスした。次に、その固体電解質材料含有シートに対して、インピーダンス測定(電圧振幅10mV,測定周波数1MHz~0.1Hz、25℃)により抵抗を算出した。その抵抗およびプレス後の固体電解質材料含有シートの厚さから、イオン伝導度を算出した。その結果を図4に示す。
ヘプタン2.4gに、実施例1-1で用いた結着材組成物0.4gを混合溶解させ、さらに、実施例1-1で用いたガラス系硫化物固体電解質材料1.3gと、LiCoO2(正極活物質)3.0gとを添加し、原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。得られた固体電解質材料含有シートに対して、上述した剥離強度測定を行った結果、図3に示される剥離強度および結着材組成物の添加量の関係から導き出される剥離強度と同程度の剥離強度(約0.3N)を示すことが確認された。
ヘプタン2.4gに、実施例1-1で用いた結着材組成物0.4gを混合溶解させ、さらに、実施例1-1で用いたガラス系硫化物固体電解質材料2.1gと、グラファイト(負極活物質)2.1gとを添加し、原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。得られた固体電解質材料含有シートに対して、上述した剥離強度測定を行った結果、図3に示される剥離強度および結着材組成物の添加量の関係から導き出される剥離強度と同程度の剥離強度(約0.2N)を示すことが確認された。
硫化リチウム(Li2S)75モル部、三硫化二アンチモン(Sb2S3)25モル部を用い、実施例1-1と同様の方法により、粉末のガラス系硫化物固体電解質材料(75Li2S-25Sb2S3)を得た。次に、ヘプタン4.1gに、実施例1-1で用いた結着材組成物を所定量(得られる固体電解質材料含有シートの全重量に対して10wt%となる量)混合溶解させ、さらに、上記のガラス系硫化物固体電解質材料を添加し、総重量8.6gの原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。
硫化リチウム(Li2S)66.6モル部、二硫化珪素(SiS2)33.3モル部を用い、実施例1-1と同様の方法により、粉末のガラス系硫化物固体電解質材料(66.6Li2S-33.3SiS2)を得た。次に、ヘプタン4.1gに、実施例1-1で用いた結着材組成物を所定量(得られる固体電解質材料含有シートの全重量に対して10wt%となる量)混合溶解させ、さらに、上記のガラス系硫化物固体電解質材料を添加し、総重量8.6gの原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。
硫化リチウム(Li2S)66.6モル部、二硫化ゲルマニウム(GeS2)33.3モル部を用い、実施例1-1と同様の方法により、粉末のガラス系硫化物固体電解質材料(66.6Li2S-33.3GeS2)を得た。次に、ヘプタン4.1gに、実施例1-1で用いた結着材組成物を所定量(得られる固体電解質材料含有シートの全重量に対して10wt%となる量)混合溶解させ、さらに、上記のガラス系硫化物固体電解質材料を添加し、総重量8.6gの原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。
Ryoji Kanno et al., “Lithium Ionic Condoctor Thio-LISICON”, Journal of Electrochemical Society, 148(7) A742-A746 (2001)、および特開平11-176236号公報に基づいて、粉末の結晶系硫化物固体電解質材料(チオリシコン、Li3.25Ge0.25P0.75S4)を合成した。次に、ヘプタン4.1gに、実施例1-1で用いた結着材組成物を所定量(得られる固体電解質材料含有シートの全重量に対して10wt%となる量)混合溶解させ、さらに、上記の結晶系硫化物固体電解質材料を添加し、総重量8.6gの原料組成物を得た。この原料組成物を用いたこと以外は、実施例1-1と同様にして、固体電解質材料含有シートを得た。
ヘプタン5.7gに、比較例1-1で用いた結着材組成物を所定量(最終固形分比が10wt%となる量)混合溶解させた。その後、得られた溶液50mgと、実施例4で用いたガラス系硫化物固体電解質材料(75Li2S-25Sb2S3)50mgとを混合し、原料組成物を得た。この原料組成物を用いたこと以外は、比較例1-1と同様にして、固体電解質材料含有シートを得た。
ヘプタン5.7gに、比較例1-1で用いた結着材組成物を所定量(最終固形分比が10wt%となる量)混合溶解させた。その後、得られた溶液50mgと、実施例5で用いたガラス系硫化物固体電解質材料(66.6Li2S-33.3SiS2)50mgとを混合し、原料組成物を得た。この原料組成物を用いたこと以外は、比較例1-1と同様にして、固体電解質材料含有シートを得た。
ヘプタン5.7gに、比較例1-1で用いた結着材組成物を所定量(最終固形分比が10wt%となる量)混合溶解させた。その後、得られた溶液50mgと、実施例6で用いたガラス系硫化物固体電解質材料(66.6Li2S-33.3GeS2)50mgとを混合し、原料組成物を得た。この原料組成物を用いたこと以外は、比較例1-1と同様にして、固体電解質材料含有シートを得た。
ヘプタン5.7gに、比較例1-1で用いた結着材組成物を所定量(最終固形分比が10wt%となる量)混合溶解させた。その後、得られた溶液50mgと、実施例7で用いた結晶系硫化物固体電解質材料(Li3.25Ge0.25P0.75S4)50mgとを混合し、原料組成物を得た。この原料組成物を用いたこと以外は、比較例1-1と同様にして、固体電解質材料含有シートを得た。
実施例4~7、比較例2~5で得られた固体電解質材料含有シートに対して、上述した剥離強度測定を行った。その結果、実施例4~7では、図3に示される剥離強度および結着材組成物の添加量の関係から導き出される剥離強度と同程度の剥離強度を示すことが確認された。このように、本発明は、幅広い種類の硫化物固体電解質材料に対して、有用であることが確認された。一方、比較例2~5では、いずれも剥離強度が0[N]であった。このことから、重合がほとんど進行せず、シートとしての強度が低いことが確認された。
Claims (9)
- 硫化物固体電解質材料と、二重結合を有するモノマーまたはオリゴマー、およびラジカル重合開始剤を有する結着材組成物と、を含有する原料組成物を調製する調製工程と、
前記原料組成物を塗布しシート状組成物を形成する塗布工程と、
前記シート状組成物に対してラジカル重合処理を行う重合工程と、
を有することを特徴とする固体電解質材料含有シートの製造方法。 - 前記二重結合が、Si=O結合またはC=C結合であることを特徴とする請求の範囲第1項に記載の固体電解質材料含有シートの製造方法。
- 前記硫化物固体電解質材料が、ガラス系硫化物固体電解質材料または結晶系硫化物固体電解質材料であることを特徴とする請求の範囲第1項または第2項に記載の固体電解質材料含有シートの製造方法。
- 前記ガラス系硫化物固体電解質材料が、Li2S-P2S5材料、Li2S-Sb2S3材料、Li2S-SiS2材料、Li2S-GeS2材料またはLi2S-B2S3材料であることを特徴とする請求の範囲第3項に記載の固体電解質材料含有シートの製造方法。
- 前記結晶系硫化物固体電解質材料が、チオリシコン材料であることを特徴とする請求の範囲第3項に記載の固体電解質材料含有シートの製造方法。
- 前記ラジカル重合開始剤が、熱ラジカル重合開始剤または光ラジカル重合開始剤であることを特徴とする請求の範囲第1項から第5項までのいずれかに記載の固体電解質材料含有シートの製造方法。
- 前記固体電解質材料含有シートが、固体電解質層形成用シートであることを特徴とする請求の範囲第1項から第6項までのいずれかに記載の固体電解質材料含有シートの製造方法。
- 前記原料組成物がさらに電極活物質を含有し、前記固体電解質材料含有シートが電極層形成用シートであることを特徴とする請求の範囲第1項から第6項までのいずれかに記載の固体電解質材料含有シートの製造方法。
- 請求の範囲第1項から第8項までのいずれかに記載の固体電解質材料含有シートの製造方法により得られた固体電解質材料含有シートを用いることを特徴とする固体電池の製造方法。
