Description
本発明は、外部電極用導電性ペースト、及びそれを用いて形成した外部電極を有する積層セラミック電子部品に関する。
従来の積層セラミック電子部品について、図1に示す積層セラミックコンデンサを例にとって説明する。積層セラミックコンデンサ1は、セラミック誘電体2と内部電極3とを交互に積層したセラミック複合体の内部電極取り出し面に外部電極4を備えた構造を有する。
外部電極4の形成にあたっては、高温での焼成が不要なことから、熱硬化型導電性ペーストが多用されている。典型的には、熱硬化型導電性ペーストを用いて形成された外部電極4の表面には、基板等へはんだ付けする際の接着強度を高めるため、メッキ処理層5が施されている。
近年、積層セラミック電子部品の電気特性(静電容量、tanδ)を改善すべく、高融点の金属粒子と、それよりも低い融点の金属粒子とを組み合わせた熱硬化型導電性ペーストにより、内部電極との接合性に優れた外部電極を形成する技術が提案されている(特許文献1~3参照)。しかしながら、最近のコンデンサ等の積層セラミック電子部品に対する高周波対応等の高性能化の要求に応えるべく、外部電極としたときに、いっそう良好な電気特性(静電容量、tanδ)をもたらす、外部電極用導電性ペーストが求められている。
本発明は、積層セラミック電子部品の外部電極としたときに、良好な電気特性(静電容量、tanδ)をもたらす、外部電極用導電性ペースト、及びそれを用いて形成した外部電極を有する積層セラミック電子部品を提供することを目的とする。

本発明の外部電極用導電性ペーストを硬化させることにより、良好な電気特性(静電容量、tanδ)を有する積層セラミック電子部品の外部電極が提供される。本発明においては、特定の銅含有化合物を、アミノ化合物及び場合により有機溶媒と混合してなるペーストとして配合することにより、外部電極の形成に際して、導電性ペースト中の金属粒子間及び導電性ペースト中の金属粒子と内部電極間の拡散及び合金化が進行すると推測され、その結果、良好な電気特性が得られると考えられる。
また、本発明によれば、上記外部電極が形成された良好な電気特性(静電容量、tanδ)を有する積層セラミック電子部品が提供される。
本発明の外部電極用導電性ペーストは、(A)平均粒子径が0.2~30μmである、融点が700℃以上の金属粒子と、(B)平均粒子径が0.2~18μmである、融点が200℃以上700℃未満の金属粒子と、(C)硝酸銅、シアン化銅、オクタン酸銅、ギ酸銅、酢酸銅、シュウ酸銅、安息香酸銅及び銅アセチルアセトナートからなる群より選択される銅含有化合物;アミノ化合物;並びに場合により有機溶媒を混合してなるペーストと、(D)熱硬化性樹脂とを含有することを特徴とする。
(A)は、外部電極に導電性を付与するための成分であり、平均粒子径が0.2~30μmである、融点が700℃以上の金属粒子ならば、特に限定されない。(A)の融点は、好ましくは800℃以上である。融点の上限は、特に限定されないが、通常、1800℃以下であり、1600℃以下が好ましい。(A)は、単独で、又は2種以上を併用することができる。
(A)としては、Ag、Cu、Ni、Pd、Au及びPtの金属粒子が挙げられる。優れた導電性が比較的容易に得られることから、Agの粒子が好ましい。
また、Ag、Cu、Ni、Pd、Au及びPtの合金であって、融点が700℃以上の粒子が挙げられる。優れた導電性が比較的容易に得られることから、Ag合金の粒子が好ましい。
合金の粒子としては、Ag、Cu、Ni、Pd、Au及びPtからなる群より選ばれる2種以上の元素で構成される合金の粒子が挙げられ、2元系のAg合金としては、AgCu合金、AgAu合金、AgPd合金、AgNi合金等が挙げられ、3元系のAg合金としては、AgPdCu合金、AgCuNi合金等が挙げられる。
さらに、合金の粒子としては、Ag、Cu、Ni、Pd、Au及びPtから選ばれる1種以上の元素と他の1種以上の元素で構成される合金の粒子であって、合金としての融点が700℃以上の粒子が挙げられる。他の元素としては、Zn、Al、Snが挙げられ、SnとAgとの2元系の合金の場合、SnとAgの重量比が、25.5:74.5よりもAgの比率が多いAgSn合金を使用することができる。
(A)の形状は、球状、フレーク状、りん片状、針状等、どのような形状のものであってもよい。これらの平均粒子径は、印刷又は塗布の後の表面状態が良好で、また、形成した外部電極に優れた導電性を付与できることから、0.2~20μmが好ましく、より好ましくは0.2~15μmである。なお、本明細書において、平均粒子径とは、球状の場合は粒子径、フレーク状の場合は最長部の径、りん片状の場合は粒子薄片の長径、針状の場合は長さのそれぞれ平均をいう。また、特段の記載がない限り、金属粒子の平均粒子径は、走査型電子顕微鏡(SEM)で観察して画像解析により求めた値とする。
(A)は、導電性の点から、Ag粒子が好ましく、平均粒子径0.2~5μmの球状のAg粒子と、平均粒子径5~30μmのフレーク状のAg粒子を、99:1~75:25の重量比で含むことが特に好ましい。
(B)は、外部電極に導電性を付与するための成分であるとともに、セラミック複合体の内部電極との接合性を向上するのに寄与する成分であり、平均粒子径が0.2~18μmである、融点が200℃以上700℃未満の金属粒子であるならば、特に限定されない。(B)の融点は、内部電極との接合性が比較的容易に得られることから、好ましくは300~500℃である。(B)は、単独で、又は2種以上を併用することができる。(B)が、内部電極との良好な接合性をもたらす理由は明確に判明していないが、外部電極を形成する際の加熱により、(B)が外部電極の層中に拡散していくことが一因と考えられる。なお、熱硬化樹脂が硬化する加熱温度であれば、(B)の融点を下回る温度であっても拡散が生じ、内部電極との接合性の向上が期待できる。
(B)としては、Sn、In、Zn及びBiの金属粒子が挙げられる。(B)は、非Pbであることが好ましい。
また、Sn、In及びBiの合金であって、200℃以上700℃未満の粒子が挙げられる。優れた導電性が比較的容易に得られることから、Sn合金が好ましい。合金の粒子としては、Sn、In及びBiからなる群より選ばれる2種以上の元素で構成される合金の粒子が挙げられ、2元系の合金としては、SnIn合金が挙げられる。
さらに、合金の粒子としては、Sn、In及びBiから選ばれる1種以上の元素と他の1種以上の元素で構成される合金の粒子であって、合金としての融点が200℃以上700℃未満の粒子が挙げられる。他の元素としては、例えばAg、Cu、Ni、Zn、Al、Pd、Au及びPtが挙げられ、Sn、In及びBiから選ばれる1種以上の元素と、Ag、Cu、Ni、Zn、Al、Pd、Au及びPtから選ばれる1種以上の元素とで構成される合金が挙げられる。具体的には、SnZn合金、SnAg合金、SnCu合金、SnAl合金、InAg合金、InZn合金、BiAg合金、BiNi合金、BiZn合金又はBiPb合金等の2元系合金で、融点が200℃以上700℃未満の粒子が挙げられ、3元系の合金としては、SnAgCu合金、InAgCu合金又はBiAgCu合金等の3元系の合金で、融点が200℃以上700℃未満の粒子が挙げられる。
SnとAgとの2元系の合金の場合、SnとAgの重量比が25.5:74.5よりもSnの比率が多い合金を使用することができる。特に、重量比が50:50~89:11のSnAg合金が好ましい。
(B)の形状は、球状、フレーク状、りん片状、針状等、どのような形状のものであってもよい。これらの平均粒子径は、印刷又は塗布の後の表面状態が良好で、また、形成した外部電極に導電性を付与できる点、また酸化防止の点から、2~16μmが好ましく、7~14μmがより好ましい。
(C)は、硝酸銅、シアン化銅、オクタン酸銅、ギ酸銅、酢酸銅、シュウ酸銅、安息香酸銅及び銅アセチルアセトナートからなる群より選択される銅含有化合物;アミノ化合物;及び場合により有機溶媒を混合してなるペーストである。
上記の銅含有化合物は、硝酸銅、シアン化銅、オクタン酸銅、ギ酸銅、酢酸銅、シュウ酸銅、安息香酸銅及び銅アセチルアセトナートからなる群より選択され、単独で、又は2種以上を併用することができる。ここで、上記の各銅含有化合物は、無水物及び水和物を包含することとする。例えば、ギ酸銅は、ギ酸銅(無水物)、ギ酸銅(二水和物)及びギ酸銅(四水和物)を包含し、酢酸銅は、酢酸銅(無水物)及び酢酸銅(一水和物)を包含し、硝酸銅には、硝酸銅(無水物)及び硝酸銅(三水和物)を包含する。シアン化銅、オクタン酸銅、シュウ酸銅、安息香酸銅及び銅アセチルアセトナートは、通常、無水物である。
上記の銅含有化合物としては、アミノ化合物への可溶化の点から、ギ酸銅(無水物)、ギ酸銅(二水和物)、ギ酸銅(四水和物)、酢酸銅又は酢酸銅(一水和物)が好ましい。特に、ギ酸銅(四水和物)、酢酸銅(無水物)が好ましい。
アミノ化合物は、置換又は非置換のアミノ基を1個以上含有する化合物であって、上記の銅含有化合物を可溶化する成分である。置換アミノ基の置換基としては、アルキル基等が挙げられる。アミノ化合物は、単独で、又は2種以上を併用することができる。アミノ化合物としては、鎖状アミノ化合物が挙げられ、中でも炭素数2~10の鎖状アミノ化合物が好ましい。また、脂環式環含有アミノ化合物も使用することができ、例えば、シクロアルカン環含有アミノ化合物が挙げられ、好ましくは1,2-ジアミノシクロヘキサンのような炭素数5~8のシクロアルカン環含有アミノ化合物が挙げられる。
アミノ化合物としては、具体的には、式(i):

(式中、R1は、水酸基、メトキシ基、エトキシ基又はアミノ基で一置換されている炭素数2~4のアルキル基を表し、R2及びR3は、それぞれ独立して、水素であるか、又は水酸基もしくはアミノ基で置換されていてもよい炭素数1~3のアルキル基を表す)で示されるアミノ化合物が好ましく、R2及びR3の少なくとも一方が水素である、式(i)のアミノ化合物がより好ましい。

(式中、R1は、水酸基、メトキシ基、エトキシ基又はアミノ基で一置換されている炭素数2~4のアルキル基を表し、R2及びR3は、それぞれ独立して、水素であるか、又は水酸基もしくはアミノ基で置換されていてもよい炭素数1~3のアルキル基を表す)で示されるアミノ化合物が好ましく、R2及びR3の少なくとも一方が水素である、式(i)のアミノ化合物がより好ましい。
可溶化の点から、式(i)のアミノ化合物としては、3-メトキシプロピルアミン、3-エトキシプロピルアミン、1-アミノ-2-プロパノール、3-アミノ-1-プロパノール、2-アミノエタノール、2-アミノ-2-メチル-1-プロパノール、N-メチル-1,3-ジアミノプロパン、3,3'-ジアミノジプロピルアミン、2-メトキシエチルアミン、1,3-ジアミノプロパン、2-(2-アミノエチルアミノ)エタノール等の第1級アミノ基を含有する化合物、N-メチルエタノールアミン、2,2’-イミノジエタノール等の第2級アミノ基を含有する化合物、又は2-ジメチルアミノエタノール等の第3級アミノ基を含有する化合物を用いることが好ましく、2-アミノ-2-メチル-1-プロパノールが特に好ましい。
作業性等の点から、場合により、アルコール類、ケトン類、エーテル類、芳香族炭化水素類等の有機溶媒を添加して、粘度を調整することができる。
上記アルコール類としては、例えば、メタノール、エタノール、プロパノール、ブタノール、ペンチルアルコール、ターピネオール、ジヒドロターピネオール等が挙げられる。
上記ケトン類としては、例えば、アセトン、メチルエチルケトン、2-ペンタノン、3-ペンタノン等が挙げられる。
上記エーテル類としては、例えば、エチレングリコールジメチルエーテル、エチレングリコールジエチルエーテル、エチレングリコールジプロピルエーテル、プロピレングリコールジメチルエーテル、プロピレングリコールジエチルエーテル等が挙げられる。
上記芳香族炭化水素類としては、例えば、トルエン、キシレン等が挙げられる。
上記の銅含有化合物1モルに対して、アミノ化合物(例えば、式(i)のアミノ化合物)は、0.5~10モルであることが好ましく、より好ましくは1~6モルである。
ギ酸銅(四水和物)と2-アミノ-2-メチル-1-プロパノールを組み合わせて用いるときには、ギ酸銅(四水和物)1モルに対して、2-アミノ-2-メチル-1-プロパノールが2~6モルが好ましく、より好ましくは3.5~4.5モルである。酢酸銅(無水物)と3-メトキシプロピルアミンを組み合わせて用いるときには、酢酸銅(無水物)1モルに対して、3-メトキシプロピルアミンが1~6モルが好ましく、より好ましくは2~4モルである。
(C)は、特定の銅含有化合物、アミノ化合物及び場合により有機溶媒を配合し、混合することにより調製することができる。混合は、好ましくは20~65℃、より好ましくは20~50℃で、発熱反応が終了するまで攪拌する。
(D)は、バインダとして機能するものであり、熱硬化性樹脂であれば、特に限定されない。具体的には、尿素樹脂、メラミン樹脂、グアナミン樹脂のようなアミノ樹脂;ビスフェノールA型、ビスフェノールF型、フェノールノボラック型、ベンゼン環を多数有した多官能型であるテトラキス(ヒドロキシフェニル)エタン型又はトリス(ヒドロキシフェニル)メタン型、脂環式等のエポキシ樹脂;オキセタン樹脂;レゾール型、アルキルレゾール型、ノボラック型、アルキルノボラック型、アラルキルノボラック型のようなフェノール樹脂;シリコーンエポキシ、シリコーンポリエステルのようなシリコーン変性有機樹脂、ビスマレイミド、ポリイミド樹脂等が挙げられる。また、例えば、BTレジンも使用することができる。中でも、硬化時の体積収縮による外部電極用導電性ペーストの導電性向上、外部電極用導電性ペーストと積層セラミック電子部品との密着性向上の観点から、エポキシ樹脂が好ましく、2官能以上のエポキシ樹脂がより好ましく、以下の一般式(1):
樹脂として、常温で液状である樹脂を用いると、希釈剤としての有機溶剤の使用量を低減することができるため好ましい。このような液状樹脂としては、液状エポキシ樹脂、液状フェノール樹脂等が例示される。また、これらの液状樹脂に相溶性があり、かつ常温で固体ないし超高粘性を呈する樹脂を、混合系が流動性を示す範囲内でさらに添加混合してもよい。そのような樹脂として、高分子量のビスフェノールA型エポキシ樹脂、ジグリシジルビフェニル、ノボラック型エポキシ樹脂、テトラブロモビスフェノールA型エポキシ樹脂のようなエポキシ樹脂;レゾール型フェノール樹脂、ノボラック型フェノール樹脂、アラルキルノボラック型フェノール樹脂等が例示される。
エポキシ樹脂を用いる場合、硬化機構としては、自己硬化性樹脂を用いても、アミン類、イミダゾール類、酸無水物又はオニウム塩のような硬化剤や硬化触媒を用いてもよく、アミノ樹脂やフェノール樹脂を、エポキシ樹脂の硬化剤として機能させてもよい。保存安定性の観点から、2-フェニル-4-メチル-5-ヒドロキシメチルイミダゾールが、特に好ましい。
中でも、フェノール樹脂によって硬化するエポキシ樹脂が好ましい。フェノール樹脂としては、エポキシ樹脂の硬化剤として通常用いられるフェノール樹脂初期縮合物であればよく、レゾール型でもノボラック型でもよいが、優れた耐ヒートサイクル性を得るためには、その50重量%以上がアルキルレゾール型、アルキルノボラック型、アラルキルノボラック型のフェノール樹脂、キシレン樹脂又はアリルフェノール樹脂であることが好ましい。以下の一般式(3):
これらのうち、優れた接着性が得られ、また耐熱性も優れていることから、テトラキス(ヒドロキシフェニル)エタン型エポキシ樹脂とアラルキルノボラック型フェノール樹脂、レゾール型フェノール樹脂、キシレン樹脂又はアリルフェノール樹脂との組合せが好ましく、1,1,2,2-テトラキス(ヒドロキシフェニル)エタン型エポキシ樹脂とアラルキルノボラック型フェノール樹脂、レゾール型フェノール樹脂、キシレン樹脂又はアリルフェノール樹脂との組み合わせが特に好ましい。テトラキス(ヒドロキシフェニル)エタン型エポキシ樹脂とアラルキルノボラック型フェノール樹脂、レゾール型フェノール樹脂、キシレン樹脂又はアリルフェノール樹脂との組み合わせを用いる場合、エポキシ樹脂とフェノール樹脂の重量比が、4:1~1:4の範囲が好ましく、4:1~1:2がさらに好ましい。また、ポリイミド樹脂なども耐熱性の観点から有効である。
本発明の効果を損なわない範囲で、熱硬化性樹脂と併せて熱可塑性樹脂を使用してもよい。熱可塑性樹脂としては、ポリスルホン、ポリエーテルスルホン、マレイミド樹脂等が好ましい。
本発明の外部電極用導電性ペーストには、電気特性の一層の改善を図るため、(E)平均粒子径が15~150nmである、融点700℃以上の金属微粒子をさらに配合することができる。(E)の形状としては、球状が好ましい。
(E)を形成する金属又は合金としては、(A)で挙げた金属又は合金が挙げられる。SnとAgとの2元系の合金の場合、SnとAgの重量比が25.5:74.5よりもSnの比率が多い合金を使用することができる。特に、重量比が50:50~89:11のSnAg合金が好ましい。(E)は、5重量%以下のCu、In、Bi、Ni等を含む3成分以上の系であってもよい。
また、(B)と相俟って、良好な内部電極との接合をもたらすことから、(E)は、(a)1次粒子の平均粒子径が15~150nmが好ましく、より好ましくは40~150nm、さらに好ましくは50~150nmであり、(b)結晶子径が好ましくは15~50nm、より好ましくは20~50nmであり、かつ(c)結晶子径に対する平均粒子径の比が好ましくは1~10、より好ましくは1~7.5である、Ag微粒子である。なお、本願明細書において、結晶子径とは、CuのKα線を線源とした粉末X線回折法による測定から、面指数(1,1,1)面ピークの半値幅を求め、Scherrerの式より計算した結果をいう。
上記(a)~(c)を満たすAg微粒子の製造方法について説明する。Ag微粒子は、有機溶媒の存在又は非存在下に、カルボン酸の銀塩と脂肪族第一級アミンを混合し、次いで還元剤を添加して、反応温度20~80℃で反応させて、Ag微粒子を析出させることにより得られる。
なお、カルボン酸の銀塩は、特に制限されないが、好ましくは脂肪族モノカルボン酸の銀塩であり、より好ましくは酢酸銀、プロピオン酸銀又は酪酸銀である。これらは、単独で、又は2種以上を併用することができる。
脂肪族第一級アミンは、特に制限されないが、鎖状脂肪族第一級アミンであっても、環状脂肪族第一級アミンであってもよい。好ましくは3-メトキシプロピルアミン、3-アミノプロパノール又は1,2-ジアミノシクロヘキサンである。これらは、単独で、又は2種以上を併用することができる。
脂肪族第一級アミンの使用量は、カルボン酸の銀塩1当量に対して、1当量以上であることが好ましく、過剰な脂肪族第一級アミンの環境等への影響を考慮すると、1.0~3.0当量であることが好ましく、より好ましくは1.0~2.0当量、特に好ましくは1.3~1.7当量である。
カルボン酸の銀塩と脂肪族第一級アミンとの混合は、有機溶媒の非存在下又は存在下に行うことができ、有機溶媒としては、エタノール、プロパノール、ブタノール等のアルコール類、プロピレングリコールジブチルエーテル等のエーテル類、トルエン等の芳香族炭化水素等が挙げられる。これらは、単独で、又は2種以上を併用することができる。有機溶媒の使用量は、混合の利便性、後続の工程でのAg微粒子の生産性の点から、任意の量とすることができる。
カルボン酸塩の銀塩と脂肪族第一級アミンとの混合は、温度を、20~80℃に維持して行うことが好ましく、より好ましくは、20~60℃である。
還元剤としては、反応の制御の点から、ギ酸、ホルムアルデヒド、アスコルビン酸又はヒドラジンが好ましく、より好ましくは、ギ酸である。これらは単独で、又は2種以上を併用することができる。
還元剤の使用量は、通常、カルボン酸の銀塩に対して酸化還元当量以上であり、酸化還元当量が、0.5~5倍であることが好ましく、より好ましくは1~3倍である。カルボン酸の銀塩がモノカルボン酸の銀塩であり、還元剤としてギ酸を使用する場合、ギ酸のモル換算での使用量は、カルボン酸の銀塩1モルに対して、0.5~1.5モルであることが好ましく、より好ましくは0.5~1.0モル、さらに好ましくは0.5~0.75モルである。
還元剤の添加及びその後の反応においては、温度を20℃~80℃に維持することとし、好ましくは20~70℃、より好ましくは20~60℃に維持する。
反応により析出したAg微粒子は沈降させて、デカンテーション等により上澄みを除去するか、又はメタノール、エタノール、テレピネオール等のアルコール等の溶媒を添加して分取することができる。また、Ag微粒子を含む層をそのまま、ペーストに使用してもよい。
本発明においては、(A)と(B)と(C)の銅換算量との合計、すなわち金属成分合計100重量部に対して、(A)が55~85重量部であり、(B)が10~45重量部であり、(C)の銅換算量が0.05~5重量部であり、(D)が5~20重量部であることが好ましい。これにより、外部電極用導電性ペーストの印刷適正、得られる外部電極の導電性、内外電極の接合性が図られる。
本発明においては、(A)と(B)と(C)の銅換算量との合計100重量部に対して、(A)はより好ましくは60~80重量部であり、特に好ましくは、65~75重量部であり、(B)は、より好ましくは15~40重量部であり、特に好ましくは、20~35重量部であり、(C)は、銅換算量でより好ましくは0.1~2重量部であり、特に好ましくは、0.2~1重量部であり、(D)より好ましくは7~18重量部であり、特に好ましくは、10~16重量部である。
さらに、本発明に、(E)を配合する場合、(A)と(B)と(C)の銅換算量と(E)との合計100重量部に対して、(E)は、5~25重量部であることが好ましい。これにより、電気特性の一層の改善を効果的に図ることができる。(A)と(B)と(C)の銅換算量と(E)との合計100重量部に対して、(E)は、より好ましくは5~20重量部であり、特に好ましくは、7~15重量部である。
本発明の外部電極用導電性ペーストは、(A)、(B)、(C)、(D)及び場合により(E)を配合し、また必要に応じて希釈剤を添加して、所望の電子部品のセラミック複合体に印刷又は塗布する方法に応じて、適切な粘度に調整することができる。例えば、スクリーン印刷に用いられる場合、常温における導電ペーストの見掛粘度は、10~500Pa・sが好ましく、15~300Pa・sがより好ましい。
希釈剤に用いられる有機溶剤としては、トルエン、キシレン、メシチレン、テトラリンのような芳香族炭化水素類;テトラヒドロフランのようなエーテル類;メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン、イソホロンのようなケトン類;2-ピロリドン、1-メチル-2-ピロリドンのようなラクトン類;エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、エチレングリコールモノブチルエーテル、ジエチレングリコールモノメチルエーテル、ジエチレングリコールモノエチルエーテル、ジエチレングリコールモノブチルエーテル、更にこれらに対応するプロピレングリコール誘導体のようなエーテルアルコール類;それらに対応する酢酸エステルのようなエステル類;並びにマロン酸、コハク酸等のジカルボン酸のメチルエステル、エチルエステルのようなジエステル類が例示される。有機溶剤の使用量は、(A)、(B)、(C)、(D)及び場合により(E)の種類・量、並びにペーストを印刷又は塗布する方法等により、任意に選択される。
外部電極用導電性ペーストには、このほか、必要に応じて、分散助剤として、ジイソプロポキシ(エチルアセトアセタト)アルミニウムのようなアルミニウムキレート化合物;イソプロピルトリイソステアロイルチタナートのようなチタン酸エステル;脂肪族多価カルボン酸エステル;不飽和脂肪酸アミン塩;ソルビタンモノオレエートのような界面活性剤;又はポリエステルアミン塩、ポリアミドのような高分子化合物等を用いてもよい。また、無機及び有機顔料、シランカップリング剤、レベリング剤、チキソトロピック剤、消泡剤等を配合してもよい。
外部電極用導電性ペーストは、配合成分を、ライカイ機、プロペラ撹拌機、ニーダー、ロール、ポットミル等のような混合手段により、均一に混合して調製することができる。調製温度は、特に限定されないが、例えば常温で、具体的には20~30℃で調製することができる。
このようにして得られた外部電極用導電性ペーストを用いて、外部電極を有する積層セラミック電子部品を公知の方法に従って形成することができる。例えば外部電極用導電性ペーストを、積層セラミックコンデンサのセラミック複合体の内部電極取り出し面に、スクリーン印刷、転写、浸漬塗布等、任意の方法で印刷又は塗布する。硬化後の外部電極の厚さが、好ましくは1~300μm、より好ましくは20~100μmになるように印刷又は塗布する。有機溶剤を用いる場合は、印刷又は塗布の後、常温で、又は加熱によって、乾燥させる。次いで、外部電極を得るために、例えば80~450℃で、具体的には200~350℃で硬化をさせることができる。また、80~160℃で乾燥させた後、200~350℃で硬化させることもできる。なお、(B)、(C)の配合の効果を十分に発揮させるためには、硬化温度は250~350℃であることが好ましい。本発明の外部電極用導電性ペーストは、硬化の際に、特に不活性ガス雰囲気下に置く必要がないため、簡便である。
硬化時間は、硬化温度等により変化させることができるが、作業性の点から1~60分が好ましい。ただし、250℃以下で硬化させる場合は、10~60分とすることが、内部電極との接合性の点から好ましい。例えばペースト中の樹脂がフェノール樹脂を硬化剤として用いるエポキシ樹脂の場合、200~350℃で、10~60分の硬化を行い、外部電極を得ることができる。ペースト中の揮発成分が一気に気化し、塗膜にふくれやクラックが発生することを防止するためには、急激な加熱(例えば300℃以上に急激に加熱する)を避けることがのぞましい。セラミックス複合体の温度は、幅20mm、長さ20mm、厚さ1mmのアルミナ基板上に、Kタイプ熱電対をポリイミドテープで固定し、リフロー炉内に入れて測定したときの、アルミナ基板の温度とした。また、保持時間は、このアルミナ基板の温度が保持温度に到達してからの時間とした。
本発明で用いられる積層セラミック電子部品のセラミック複合体は、いずれか公知の方法で作製されるものであってよい。なお本発明においてセラミック複合体とは、セラミック層と内部電極層を交互に積層した積層体を焼結したものや、樹脂・セラミックハイブリッド材料と内部電極を交互に積層した積層体をいう。セラミック層又は樹脂・セラミックハイブリッド材料は、その所望の電子部品に適した性質、例えばコンデンサであれば誘電性を有するもので、いずれか公知の方法で得られるものであってよい。また内部電極層も特に限定されるものではないが、安価で入手の容易な卑金属、例えばニッケル、銅等を内部電極として使用しているものが好ましい。特に、セラミック複合体の内部電極の表面がニッケルを含む場合、AgよりもCuはNiとの間に合金を形成しやすいため、接合性の向上や電気特性(静電容量、tanδ)の向上が期待できる。なかでも、(A)がAg粒子又はAg合金粒子であり、(B)がSnAg合金粒子との組み合わせが、Cu-Ni-Sn-Ag合金の形成が期待できるため好ましい。セラミック複合体は、内部電極がニッケルであるセラミック複合体が好ましい。本発明の積層セラミック電子部品は、例えばコンデンサ、コンデンサアレイ、サーミスタ、バリスター、インダクタ並びにLC、CR、LR及びLCR複合部品等であってよい。
得られた積層セラミック電子部品は、基板等へはんだ付け実装する際の接着強度をさらに高めるため、必要に応じて電極層表面にメッキが施される。メッキ処理は公知の方法に従って行なわれるが、環境への配慮から鉛フリーメッキが施されるのが好ましい。例えば外部電極の表面に、ワット浴等の電解メッキ又は無電解メッキによりニッケルメッキが施され、その後さらに、電解メッキ又は無電解メッキによりはんだメッキやスズメッキが施される。
このようにして得られた本発明の外部電極用導電性ペーストで形成された外部電極の表面にメッキを施した積層セラミック電子部品は、電気特性に優れ、回路基板等への実装に適した有用なものである。
以下、実施例及び比較例によって、本発明をさらに詳細に説明する。本発明はこれらの実施例によって限定されるものではない。
〔ペーストの調製〕
下記表1の組成で各成分を混合し、実施例及び比較例の各ペーストを調製した(表中の数字は、断りのない限り重量部である)。

12)2-フェニル-4-メチル-5-ヒドロキシメチルイミダゾール
13)粘度が約20Pa・Sになるように適量添加(粘度は、ブルックフィールドDV-1型粘度系で10rpmにて室温で測定した)。
表1における(C)は次のとおり。
Cu含有ペースト1:500cm3容フラスコに、ギ酸銅(四水和物)(日本化学産業(株)製)を0.3モル、2-アミノ-2-メチル-プロパノールを1.2モル投入し、室温で5時間撹拌して、ギ酸銅(四水和物)が可溶化したペーストを調製した。
Cu含有ペースト2:500cm3容フラスコに、酢酸銅(無水物)を0.3モル、3-メトキシプロピルアミンを1.2モル投入し、室温で5時間撹拌して、酢酸銅(無水物)が可溶化したペーストを調製した。
Cu含有ペースト1:500cm3容フラスコに、ギ酸銅(四水和物)(日本化学産業(株)製)を0.3モル、2-アミノ-2-メチル-プロパノールを1.2モル投入し、室温で5時間撹拌して、ギ酸銅(四水和物)が可溶化したペーストを調製した。
Cu含有ペースト2:500cm3容フラスコに、酢酸銅(無水物)を0.3モル、3-メトキシプロピルアミンを1.2モル投入し、室温で5時間撹拌して、酢酸銅(無水物)が可溶化したペーストを調製した。
表1におけるAg微粒子含有ペースト及びCu微粒子含有ペーストは次のとおり。
Ag微粒子含有ペースト:10Lのガラス製反応容器に3-メトキシプロピルアミン4.0kg(45.0モル)を入れた。撹拌しながら、反応温度を45℃以下に保持しつつ、酢酸銀5.0kg(30.0モル)を添加した。添加直後は、透明な溶液となり溶解していくが、添加が進むにつれ溶液が次第に濁り、全量を添加すると灰茶濁色の粘調溶液となった。そこへ95重量%のギ酸0.73kg(15.0モル)をゆっくり滴下した。滴下直後から激しい発熱が認められたが、その間、反応温度を30~45℃に保持した。当初、灰濁色の粘調溶液が、茶色から黒色へ変化した。全量を滴下した後反応を終了させた。反応混合物を40℃で静置すると二層に分かれた。上層は黄色の透明な液であり、下層には黒色のAg微粒子が沈降した。上層の液には、Ag成分が含まれていなかった。上層の液をデカンテーションで除去し、メタノールを使用して層分離させてAg含有率89重量%の真球状のAg微粒子を得た。
得られたAg微粒子は次のとおり。平均粒子径130nm、結晶子径40nm、平均粒子径/結晶子径=3.25。ここで、平均粒子径は、走査型電子顕微鏡(SEM)で観察して画像解析により求めたヘイウッド径の平均値であり、結晶子径は、マックサイエンス社製X線回折測定装置(M18XHF22)による測定によって、CuのKα線を線源とした面指数(1,1,1)面ピークの半値幅を求め、Scherrerの式より計算した値である。
Ag微粒子含有ペースト:10Lのガラス製反応容器に3-メトキシプロピルアミン4.0kg(45.0モル)を入れた。撹拌しながら、反応温度を45℃以下に保持しつつ、酢酸銀5.0kg(30.0モル)を添加した。添加直後は、透明な溶液となり溶解していくが、添加が進むにつれ溶液が次第に濁り、全量を添加すると灰茶濁色の粘調溶液となった。そこへ95重量%のギ酸0.73kg(15.0モル)をゆっくり滴下した。滴下直後から激しい発熱が認められたが、その間、反応温度を30~45℃に保持した。当初、灰濁色の粘調溶液が、茶色から黒色へ変化した。全量を滴下した後反応を終了させた。反応混合物を40℃で静置すると二層に分かれた。上層は黄色の透明な液であり、下層には黒色のAg微粒子が沈降した。上層の液には、Ag成分が含まれていなかった。上層の液をデカンテーションで除去し、メタノールを使用して層分離させてAg含有率89重量%の真球状のAg微粒子を得た。

Cu微粒子含有ペースト:メタノール中の分散物(Cu微粒子54重量%)。Cu微粒子の平均粒子径30nm。
[積層セラミックコンデンサ試料の作成]
表1に示した各ペーストを、チップ積層コンデンサのセラミック複合体(3216タイプ、B特性、ニッケル内部電極、理論容量10μF)の内部電極取り出し面に、硬化後の厚さが20μm程度になるようにesi社製パロマ印刷機(型番:MODEL2001)で均一に浸漬塗布し、150℃で30分間乾燥した後、リフロー炉で大気中、300℃、40分間硬化を行い外部電極を形成した。続いてワット浴でニッケルメッキを行い、次いで電解メッキによりスズメッキを行い、チップ積層コンデンサを得た。
表1に示した各ペーストを、チップ積層コンデンサのセラミック複合体(3216タイプ、B特性、ニッケル内部電極、理論容量10μF)の内部電極取り出し面に、硬化後の厚さが20μm程度になるようにesi社製パロマ印刷機(型番:MODEL2001)で均一に浸漬塗布し、150℃で30分間乾燥した後、リフロー炉で大気中、300℃、40分間硬化を行い外部電極を形成した。続いてワット浴でニッケルメッキを行い、次いで電解メッキによりスズメッキを行い、チップ積層コンデンサを得た。
[比抵抗の測定]
幅20mm、長さ20mm、厚さ1mmのアルミナ基板上に、250メッシュのステンレス製スクリーンを用い、長さ71mm、幅1mm、厚さ20μmのジグザグパターン印刷を行い、150℃で10分乾燥後、大気中で300℃、40分間硬化させ、外部電極を形成した。ジグザグパターンの厚さは、東京精密製表面粗さ形状測定機(製品名:サーフコム1400)にて、パターンと交差するように測定した6点の数値の平均より求めた。硬化後に、LCRメーターを用い、4端子法で比抵抗を測定した。結果を表2に示す。実施例1~13は、0.3~2.7×10-4Ω・cmであった。比較例7は、3.7×10-4Ω・cmであった。

[静電容量、誘電正接の測定]
上記で得られたチップ積層コンデンサ素子の初期の静電容量、誘電正接(tanδ)をAgilent製4278Aを用い、室温にて周波数1kHzで測定した。次に、-55℃で30分、耐ヒートサイクル試験(-55℃/125℃(30分/30分);750サイクル)、及び耐湿性試験(プレッシャークッカーテスト:2気圧で121℃(20時間))後の電気特性を初期の特性と同様に測定した。
上記で得られたチップ積層コンデンサ素子の初期の静電容量、誘電正接(tanδ)をAgilent製4278Aを用い、室温にて周波数1kHzで測定した。次に、-55℃で30分、耐ヒートサイクル試験(-55℃/125℃(30分/30分);750サイクル)、及び耐湿性試験(プレッシャークッカーテスト:2気圧で121℃(20時間))後の電気特性を初期の特性と同様に測定した。
チップ積層コンデンサ素子の外部電極の形成に実施例1~8のペーストを用いた場合、(C)を含有しない比較例1のペーストを用いた場合に比べて、良好な比抵抗、静電容量、tanδがもたらされた。また、実施例3及び6は、銅換算量にして同量のCu微粒子を含有する比較例2のペーストを用いた場合に比べて、静電容量及びtanδが顕著に改善された。また、実施例5に示されるように、Ag微粒子を併用した場合、比抵抗、静電容量、tanδが、とりわけバランスよく優れていた。
本発明の外部電極用導電性ペーストは、積層セラミック電子部品の外部電極としたときに、良好な電気特性(静電容量、tanδ)をもたらすことができ、コンデンサ、コンデンサアレイ、サーミスタ、バリスター、インダクタ並びにLC、CR、LR及びLCR複合部品等の積層電子部品の外部電極の形成に有用である。

Claims (14)
- (A)平均粒子径が0.2~30μmである、融点が700℃以上の金属粒子と、
(B)平均粒子径が0.2~18μmである、融点が200℃以上700℃未満の金属粒子と、
(C)硝酸銅、シアン化銅、オクタン酸銅、ギ酸銅、酢酸銅、シュウ酸銅、安息香酸銅及び銅アセチルアセトナートからなる群より選択される銅含有化合物;アミノ化合物;並びに場合により有機溶媒を混合してなるペーストと、
(D)熱硬化性樹脂と
を含有する、外部電極用導電性ペースト。 - (C)における銅含有化合物が、ギ酸銅(無水物)、ギ酸銅(二水和物)、ギ酸銅(四水和物)、酢酸銅(無水物)及び酢酸銅(一水和物)からなる群より選択される1種以上である、請求項1記載の外部電極用導電性ペースト。
- (C)におけるアミノ化合物が、式(i):NR1R2R3 (i)
式中、R1は、水酸基、メトキシ基、エトキシ基又はアミノ基で一置換されている炭素数2~4のアルキル基を表し、R2及びR3は、それぞれ独立して、水素であるか、又は水酸基もしくはアミノ基で置換されていてもよい炭素数1~3のアルキル基を表す
で示されるアミノ化合物の1種以上である、請求項1又は2記載の外部電極用導電性ペースト。 - (C)における式(i)のアミノ化合物が、3-メトキシプロピルアミン、3-エトキシプロピルアミン、1-アミノ-2-プロパノール、3-アミノ-1-プロパノール、2-アミノエタノール、N-メチルエタノールアミン、2-アミノ-2-メチル-1-プロパノール、N-メチル-1,3-ジアミノプロパン、3,3’-ジアミノジプロピルアミン、2-メトキシエチルアミン、1,3-ジアミノプロパン、2,2’-イミノジエタノール、2-ジメチルアミノエタノール及び2-(2-アミノエチルアミノ)エタノールからなる群より選択される1種以上である、請求項3記載の外部電極用導電性ペースト。
- (A)と(B)と(C)の銅換算量との合計100重量部に対して、(A)が55~85重量部であり、(B)が10~45重量部であり、(C)の銅換算量が0.05~5重量部であり、(D)が5~20重量部である、請求項1~4のいずれか1項記載の外部電極用導電性ペースト。
- (A)が、(A1)平均粒子径0.2~5μmの球状のAg粒子及び(A2)平均粒子径5~30μmのフレーク状のAg粒子からなり、(A1)と(A2)の重量比が99:1~75:25である、請求項1~5のいずれか1項記載の外部電極用導電性ペースト。
- (B)が、SnとAgの重量比が、89:11~25.5:74.5であるSnAg合金の粒子である、請求項1~6のいずれか1項記載の外部電極用導電性ペースト。
- (D)が、エポキシ樹脂を含む、請求項1~7のいずれか1項記載の外部電極用導電性ペースト。
- (E)平均粒子径が15~150nmである、融点が700℃以上の金属粒子をさらに含む、請求項1~9のいずれか1項記載の外部電極用導電性ペースト。
- セラミック複合体上に、請求項1~10のいずれか1項記載の外部電極用導電性ペーストを用いて形成した外部電極を有する積層セラミック電子部品。
- セラミック複合体の内部電極がNiを主成分とする、請求項11記載の積層セラミック電子部品。
- 外部電極の表面に、更にニッケルメッキ層を形成し、次いでスズメッキ層を形成した、請求項11又は12に記載の積層セラミック電子部品。
- 積層セラミック電子部品が、コンデンサ、コンデンサアレイ、サーミスタ、バリスター、インダクタ並びにLC、CR、LR及びLCR複合部品のいずれかである、請求項11~13のいずれかに1項記載の積層セラミック電子部品。
