Description

【発明の詳細な説明】 本発明け、金属、合金、プラスチックなどの基羽物質を
81Cウイスカーで強化する高(4L能複合材の製造方
法に関する。
SiCウィスカーは、極めて高位の強度、弾性率、耐熱
性、化学的安定性々どの個有特性を備えるうえに、マト
リックス物質との濡れ性が優れているため古くから金属
あるいはプラスチックの複合強化材として有用視され1
いるが、未だに実用化の軌道に乗っていない。このhl
も大きな技術的理由は、マトリックス物質中への均質な
混入分散が内錐な点にある。すなわち、SICウィスカ
ーはS10.含有粉末と炭材粉末の混合物を不活性算囲
気下に1400〜2000℃の温度域で気相反応させる
ことKより製造されるが、得られる生成物は密生したS
iCウィスカーが無方向KP8み合って容易に解すこと
ができないケーキ状の組織形態を呈しており、これがマ
トリックス物質への均質分散を損ね、ひいては実用化を
阻害する要因と1つでいる。
発明者らは、SiCウィスカーの生成形:L!!が反応
系の選定により極めて均一空隙組織をもつスボンジ状ケ
ーキ質に転化する事実に着目し、この形態を解体せずK
PR維骨格として利用する技術について研究を重ねた結
果本発明の開発に至ったものである、 すなわち、本発明により提供されるSiCウィスカー強
化複合44の製造方法は、マ) IJラックス質中にウ
ィスカーを混入分散する複合化技術とけ異なり、SiC
ウィスカーのスポンジ状ケーキを繊維骨格としこれにマ
トリックス物質を導入介在させたのちに必要に応じて所
qノ形状に熱圧成形することを構成的l特徴とする。
繊維骨格となるEIiCウィスカーのスポンジ状ケーキ
はζ−籾殻灰化残渣ま丸けS1分に対しFe、N1、C
oの水溶性化合物を60〜250重景係含有するシリカ
ゲルをけい素源原料とし、これにDBP吸1’lll 
量50 ml、/ I OO、F  以−Fの粒子凝集
構造を有するファーネスカーボンブラック(次相)およ
びNaC1(生成空間形成相)の過剰量を混合して密閉
反応容器内に軽く充填し、非酸化性界囲気]Fで130
0〜1700℃の温度に加熱したのち残留炭材を焼却除
去することKより生成される。爪も高性能の複合44が
得られるスポンジ状ケーキの形態は、iσ径02〜1.
0μm11 、アスペクト比100以上のβ−8,i 
Cjli結晶が均質無方向に絡み合った組織体で、これ
は上記反応系原料の配合比率をけ■: い累ffl1原刺W炭イイ1.1〜1.5 : NaC
d O,8−1,0に設定することによって生成するこ
とができる。
該配合条件による生成ケーキは、嵩密度003.〜10
、059/cd、気孔率98.1−98.7%の極めて
均一な空隙分布を有する組織t1り造を呈している。し
たがって、生成ケーキそのま゛まの組織形態で繊維渭格
としての適格性を備えるが、これを均等に圧縮して密度
を上昇させることにより複合相に対するVf値を所望の
範囲に制御することも可能となる。
しかし、余り圧縮比を高くするとSiCウィスカーの破
断が生ずるうえにマトリックス物質の導入介在が困難と
なるため、ケーキ嵩密度として19P / ca tで
に留めることが望ましい。また、ケーキは反応容器KG
う形状に生成するから、反応容器の内面形状を予め選定
することKより最終複合相と同形状の生成ケーキを得る
ことができ、圧縮段階て所望形状の繊f(1,渭格に形
成することもできる。
マトリックス物質としてt」、Mg、 Al、Si、T
1、CrSMn、Fe、Go、N1、Cu、 Zn、 
Ag、 Ta、 Wなどの金属またkよこれもの合金、
エポキシ樹脂、ポリニスデル樹脂、フェノール樹脂、ポ
リイミド樹脂、尿素樹脂等の各類プラスチックが用いら
れる。
これらマトリックス物質をスポンジ状゛ケーキの繊維骨
格に導入介在させるには、液状(金属、合となるスポン
ジ状ケーキを肉薄に形成するか、薄板状にスライスした
のち行なうことが好ましい。
複合化された成形体t↓、必要に応じてその!jまある
いはIi′R層した状態で熱間圧延、モールド熱用、ア
イソスタティックプレスなど適宜な形成手段により所望
形状に加圧成形する。
このようKして得られるSiCウィスカー強化複合材は
、SiCウィスカーが無秩序に配列した均−空隙中にマ
トリックス物質が強固に介在した均質かつ等方性の組織
構造を呈し、高性能の複合強化特性が付与される。
大発明によれば、従来の分散複合化技術に必須とされて
いる困難かつ煩雑なSiCウィスカー生成ケーキの解し
工程を要さず釦、所望のVf値をイラする均質強固なE
i i Cウィスカー強化複合相が迅速に得られるから
、航空機用タービン、自動車エンジンなどから建築用、
レジャー用の分野に至る広範囲の構造・機能側石として
有用な複合相がm産しえる工業的利益がもたらされる。
実施例 I 81分に対しCoC1,7,0重1ハ係を含有するシリ
カゲル微粉末(200メツシユ以下)をけい素源原料と
し、これを炭材としてDBP吸油M:+30m1/10
0F、よう素吸着JへIonア19’15’の11“力
性を有する工l5AF−Hθ級ファーネスカー号でンブ
ランク〔東dσカーボン■製I 5EAST 51(1
)を110重量部、生成空間形成月としてN a Cl
を9oli−1部の各配合比率で均一に混合し、次のよ
うKしてSICライスカーのスポンジ状ケーキを作成し
た。
混合原料を内径100朋、高さ250mmの高純度黒鉛
製反応容器に軽くt填し、反応容器の上部に黙鉛蓋を付
してアチソンfi11 電気炉に移したのち周囲をコー
クス粒バッキングで被包した。炉を通常、昇温し、炉内
を非酸化性雰囲気に保持しながら1600℃て4時間加
熱処理した。加熱処理後、内容物を解体せずに反応容器
から取り出し、大気中で700℃の温度に熱処理して残
留する炭月成分を燃焼除去した。イ14られたスポンジ
状ケーキは、直径100朋、高さ200朋の純粋Eli
Cウイス゛カーが無方向に絡み合った均質密生集合体で
、構成するE; i Cウイス°カーの性状は直径02
〜05μ?+1、長さ100〜200μmのβ型単結晶
、#A織休体性状は真比重3.171/cd、嵩密度0
04り、4成平均気孔率987チであった。
上記スポンジ状生成ケーキを内径100朋の円筒金型に
入れ、厚さが2朋になるまで上下から圧の 縮した。圧縮後にスポンジ状ケーキの性状は、嵩密度0
.41/1rtl、平均気孔率82%であった。
UE&&l>if後のスポンジ状ケーキをis Mr 
−w +名とし、ン( 溶グ法によりアルミニウム台金(2024−陣)を含浸
し、次いで熱圧成形した。
得らtしたSiCウィスカー強化A/複合利の強度ll
′y性を下表に示した。
本発明による複合拐は十分強化され、FEiCウィスカ
ーの偏在による位置的特性変動のない等方性均質組織で
あることが確N?3された。
実施例 2 5XilfuiJ1のFEiCウィスカー化成ケーキを
厚さ5朋の薄板にスライスした。ついで薄板の両面にフ
ェノールホルムアルデヒド初期縮合物を塗布し、これを
゛゛三層積重ねて170℃の温度で5mmmm間隙Cル
ール通して圧延したのち、170℃の温度で硬化した。
得られたFRB抜合材は、引張り強さ90 K17m 
:、弾性率9tOnAj の高性能強化特性を有するも
のであった。
