Description
さらに、結合部は、第1部品の一部を凸状とし、かつこの凸状先端部を周方向へ張出した構成とされ、被結合部は、第2部品の一部を結合部が収容可能な凹状とし、かつこの凹状底部をこの凹状開口部よりも周方向へ張出した構成とされる。そして、第2部品及び被結合部は、樹脂材料によって形成された半部品本体間に結合部を挟込み、半部品本体を厚さ方向に成形して形成される。このため、結合部の凸状先端部の周方向に張出した部位がアンカ部として作用し、被結合部の凹状底部の周方向に張出した部位が被アンカ部として作用するので、結合部に被結合部を係止させることができる。
さらに、結合部は、第1部品の一部を凹状とし、かつこの凹状底部をこの凹状開口部よりも周方向へ張出した構成とされ、被結合部は、第2部品の一部を結合部に収容可能な凸状とし、この凸状先端部を周方向へ張出した構成とされる。そして、被結合部は、樹脂材料を結合部内にかしめて形成される。このため、結合部の凹状底部の周方向に張出した部位がアンカ部として作用し、被結合部の凸状先端部の周方向に張出した部位が被アンカ部として作用するので、結合部に被結合部を係止させることができる。
さらに、結合部を挟込んだ複数の樹脂材料が加圧成形されて被結合部が形成されるので、被結合部は結合部の凸状及び凸状先端部の輪郭形状に沿って均等に流動した樹脂材料によって形成される。樹脂材料の流動に伴い、樹脂材料に設けられた短繊維は流動する。このため、短繊維が三次元方向に配向され、かつ短繊維の密度が均等な樹脂材料によって被結合部を形成することができる。そして、結合部の輪郭形状に沿ってしっかりと樹脂材料及び短繊維を回込んで被結合部を形成することができる。
以下、図1〜図5を用いて、本発明の第1実施の形態に係る部品同士の結合構造及び部品同士の結合方法を説明する。なお、図中、適宜示されている矢印FRは本実施の形態が適用された自動車の車両前方向を示し、矢印INは車両幅方向内側を示している。また、矢印UPは車両上方向を示している。なお、自動車等の車体に対する部品同士の結合構造及び部品同士の結合方法の適用方向が本実施の形態により限定されるものではない。
図1に示されるように、本実施の形態に係る部品同士の結合構造30が適用された4ドアタイプ(又は2ドアタイプ)の自動車のフロントサイドドア10は、ドア本体12と、ドア本体12の上部に設けられたドアフレーム14とを備えている。フロントサイドドア10は車体側部を構成している。
本実施の形態では、図1に示されるように、ドア本体12のドアインナパネル22が、丁度、B−B線を境として車両前方側に設けられた第1部品24と、車両後方側に設けられた第2部品26とに分割されている。そして、第1部品24と第2部品26とが結合され、この結合に本実施の形態に係る部品同士の結合構造30が適用されている。
本実施の形態に係る部品同士の結合方法は以下の通りである。まず最初に、図3に示されるように、第1部品24及び複数枚(ここでは2枚)のシート状の半部品本体26D、26Eが形成される。第1部品24は、前述の通り、部品本体24Aの一部に結合部24Bを備えている。半部品本体26D、26Eは、ここではいずれも第2部品26の厚さの半分の厚さを有し、繊維26Fが多方向に配向され、かつ繊維26Fの密度が均等な樹脂材料26Rにより形成されている。第2部品26として、ここでは炭素繊維強化プラスチックが使用され、樹脂材料26Rとしての熱可塑性樹脂材料に繊維26Fとしての炭素繊維が20体積%〜40体積%含有されている。更に詳しく説明すると、炭素繊維強化プラスチックは、繊維26Fが一方向に配向された0.1mm〜0.2mmの厚さを有するシート状の樹脂材料を、繊維26Fの配向の方向を変えて、数枚〜数十枚重合わせて形成されている。
本実施の形態に係る部品同士の結合構造30では、図2に示されるように、第1部品24の部品同士を結合させる部位に結合部24Bが設けられる。一方、第2部品26は繊維26Fが配向された樹脂材料26Rによって形成され、被結合部26Bは第2部品26と一体に形成される。そして、被結合部26Bが結合部24Bに密着して結合部24Bに結合されることにより、第1部品24と第2部品26とが結合される。
次に、図6〜図9を用いて、本発明の第2実施の形態に係る部品同士の結合構造及び部品同士の結合方法を説明する。なお、本実施の形態において、第1実施の形態の構成要素と同一又は同等の構成要素には同一符号を付して、重複する説明は省略する。
図6に示されるフロントサイドドア10の構成は前述の図1に示されるフロントサイドドア10の構成とほぼ同一とされている。本実施の形態に係る部品同士の結合構造40は、ドア本体12のドアインナパネル22において、領域Cのヒンジ取付部、領域Dのインサート成形部、領域Eのドアロック部の少なくとも1箇所に適用されている。
本実施の形態に係る部品同士の結合方法は以下の通りである。まず最初に、図8に示されるように、第1部品44及び複数枚(ここでは2枚)のシート状の第2部品46が形成される。第1部品44は、前述の通り、部品本体44Aの両端部にそれぞれ結合部44B(及び凹状底部44C)を備えている。第2部品46は、繊維46Fが多方向に配向され、かつ繊維46Fの密度が均等な樹脂材料46Rにより形成されている。
本実施の形態に係る部品同士の結合構造40では、前述の第1実施の形態に係る部品同士の結合構造30と同様に、図7に示されるように、第2部品46の被結合部46Bの繊維46Fが多方向に配向されているので、被結合部46Bの強度を向上させることができる。従って、部品同士の結合構造40によれば、第1部品44と第2部品46との結合強度を向上させることができる。
本発明は、上記実施の形態に限定されるものではなく、その要旨を逸脱しない範囲において種々変更可能である。例えば、上記実施の形態では、第1部品が金属材料、軽金属材料又は合金材料とされているが、本発明は、第2部品よりも硬質の樹脂材料や繊維が設けられた樹脂材料によって形成された第1部品を使用してもよい。更に、本発明では、第1部品、第2部品は、板状に限定されるものではなく、ブロック状であってもよい。

前記第2部品及び前記被結合部は、前記樹脂材料によって形成された半部品本体間に前記結合部を挟込み、前記半部品本体を厚さ方向に成形して形成されている部品同士の結合構造。 - 部品同士を結合させる結合部が設けられた第1部品と、
短繊維が三次元方向に配向された樹脂材料によって形成された第2部品と、
当該第2部品と一体に前記樹脂材料によって形成され、前記結合部に密着して当該結合部に結合されると共に、前記短繊維が三次元方向に配向された被結合部と、
を備え、
前記結合部は、前記第1部品の一部を凹状とし、かつこの凹状底部をこの凹状開口部よりも周方向へ張出した構成とされ、
前記被結合部は、前記第2部品の一部を前記結合部に収容可能な凸状とし、この凸状先端部を周方向へ張出した構成とされ、
前記被結合部は、前記樹脂材料を前記結合部内にかしめて形成されている部品同士の結合構造。 - 前記被結合部の前記短繊維の密度が均等とされている請求項1又は請求項2に記載の部品同士の結合構造。
- 第1部品の一部を凸状とし、かつこの凸状先端部を周方向へ張出した構成とされて、前記第1部品に形成された部品同士を結合させる結合部を、短繊維が一方向に配向されたシート状樹脂材料を前記短繊維の配向の方向を変えて複数枚重ね合わせて、前記短繊維が三次元方向に配向された樹脂材料によって形成された半部品本体間に挟込み、第1プレス型及び第2プレス型を用いて前記半部品本体を厚さ方向に加圧成形することにより第2部品を形成し、当該第2部品によって前記結合部に密着して当該結合部に結合される被結合部を形成することにより、前記第1部品と前記第2部品とを結合する部品同士の結合方法。
- 第1部品の一部を凹状とし、かつこの凹状底部をこの凹状開口部よりも周方向へ張出した構成とされて、前記第1部品に形成された部品同士を結合させる結合部に、短繊維が一方向に配向されたシート状樹脂材料を前記短繊維の配向の方向を変えて複数枚重ね合わせて、前記短繊維が三次元方向に配向された樹脂材料の一部を加圧成形により流動させかしめて、前記結合部に密着して当該結合部に結合される被結合部を形成し、かつ当該被結合部に一体に形成されて前記第1部品と結合された第2部品を形成する部品同士の結合方法。
