この白金担持カーボンは、白金と、炭素粉末(カーボン)とを所定の割合で混合した触媒である。なお、炭素粉末は、ファーネスブラック系あるいはアセチレンブラック系のカーボンブラックであり、賦活処理されている。賦活処理とは、例えば、酸化により炭素粉末を多孔質化して表面積を大きくする処理をいう。賦活処理をすると、炭素粉末の表面積が増えるので、より多くの白金(触媒)を担持することができる。一方、賦活処理をすると、表面積が大きくなるため、ダマが出来やすくなる。アイオノマーとして、例えばデュポン社製のNafionを用いることができる。Nafionは登録商標である。混合溶媒として、生成後の触媒インク中における固形分量の割合が所定の値となるように、その分量を定めた。ここで、固形分量とは、アイオノマー中のNafionの固形成分と、白金と、炭素粉末との総重量を意味する。 This platinum-supporting carbon is a catalyst in which platinum and carbon powder (carbon) are mixed at a predetermined ratio. 第1の実施例では、触媒担持カーボンとして、白金担持カーボンを10[g]用いた。この白金担持カーボンは、白金を30[wt%]、炭素粉末(カーボン)を70[wt%]の割合で混合した触媒である。アイオノマーとして、デュポン社製のNafion(固形成分:21.6[wt%])を32.8[g]を用いた。混合溶媒として水の比率が質量パーセントで約70[wt%]〜80[wt%]のものを用い、混合溶媒の量は、生成後の触媒インク中の固形分量の割合が10[wt%]となるように、その分量を定めた。第1の実施例では、工程S2における超音波ホモジナイザー320の出力を900Wとした。なお、比較例では、超音波ホモジナイザー320の出力を、600Wとした。

図4に示す比較例では、粒度頻度のピークが2つ生じている。すなわち、約0.3μmを中心とした第1のピークP01と、約8μmを中心とした第2のピークP02である。ここで、ピークの高さは、頻度パーセントの大きさを示している。第1のピーク01と第2のピーク02の高さの比(頻度パーセントの比)は、約1.2:1である。第2のピークは、ダマとなった白金担持カーボンに起因するものと考えられる。図5に示す電子顕微鏡写真では、触媒層122に大きなダマを見ることが出来る。そして、このダマは、面圧により、電解質膜121に押し込まれている。ダマがさらに大きくなると、電解質膜121に押し込まれたときに、電解質膜121を破断させるなど、電解質膜121に悪影響を与える場合がある。

図6は、第1の実施例における触媒インク中の白金担持カーボンの粒度に頻度分布を示す説明図である。図6では、頻度分布を、粒径(X軸)が対数目盛である片対数グラフで示している。図7は、第1の実施例の触媒インクを用いて作成された膜電極接合体の電子顕微鏡写真である。図6に示す実施例では、図4の比較例に比べて、第2のピークP12の高さは小さくなり、第1のピーク11の高さが大きくなっている。また、これらの2つのピークP11、P12の間に、粒度が約1μmを中心とした第3のピークP13が出現している。そして、第1のピークP11と第2のピークP12の高さの比は、約4.9:1である。また、第1のピークP11と第3のピークP13の高さの比も、約4.9:1である。すなわち、第1の実施例では1μmを越える粒度を持つ白金担持カーボン、すなわち、ダマとなった白金担持カーボンが少なくなったと考えられる。図7に示す電子顕微鏡写真では、小さなダマが見られるが、このダマは、電解質膜121には、ほとんど押し込まれておらず、電解質膜121を破断させるなど、電解質膜121に悪影響を与えていない。すなわち、第2のピークP12の高さが、第1のピークP11の約1/4であれば、電解質膜121に悪影響を与えない。

比較例と、第1の実施例とは、図3に示す超音波ホモジナイザー320を用いて分散処理を行う時の、超音波ホモジナイザー320の出力が異なっている。すなわち、比較例では、600Wであるのに対し、本実施例では、900Wである。このように、分散処理を行う時の、超音波ホモジナイザー320の出力を大きくすることにより、賦活処理により生じた白金担持カーボンのダマに起因する粒度が1マイクロメートル超の第2のピークP02を減少させることができる。そして、ダマに起因する第2のピークP02があったとしても、賦活処理前の白金担持カーボンに起因する粒度が1マイクロメートル以下の第1のピークP11と、第2のピークP12との比を、4:1以上とすることで、電解質膜121に悪影響を与えなくすることができる。なお、白金担持カーボンの炭素粉末として、アセチレンブラック系のものを用いると、ダマが出来やすいので、第1の実施例のように、超音波ホモジナイザー320の出力を大きくして、ダマを粉砕することが好ましい。第1の実施例では、超音波ホモジナイザー320の出力を900Wとしたが、900W以上であってもよい。超音波ホモジナイザー320の出力が900W以上であれば、ダマをより細かく粉砕できる。

図8は、第2の実施例で用いられるジェットミル装置を示す説明図である。第2の実施例では、本実施形態の図3の工程S1の前に、白金担持カーボンをジェットミル装置400により粉砕した。その他は、第1の実施例と同じである。ジェットミル装置400は、粉砕室410と、第1のノズル420と、材料投入部450と、ベンチュリノズル460と、第2のノズル470と、を備える。粉砕室410は略円筒形をしており、中央部に製品搬出口430を有する。第1のノズル420は、高圧のガスを噴出する。第1のノズル420は、粉砕室410の側面に、複数配置され、第1のノズル420の向きは、粉砕室410の円筒側面の接線に対して、噴射方向がやや中心側を向いている。すなわち、第1のノズル420がガスを噴出したときに、粉砕室410の中で半時計回りのガスの渦が生じる。材料投入部450は、粉砕室410に隣接して配置され、ベンチュリノズル460を介して粉砕室410に接続されている。なお、ベンチュリノズル460の向きも、第1のノズル420と同様に、粉砕室410の円筒側面の接線に対して、噴射方向がやや中心側を向いている。材料投入部450には、材料を粉砕室410に送るためのガスを発生させる第2のノズル470が設けられている。

図9は、第2の実施例における触媒インク中の白金担持カーボンの粒度の頻度分布を示す説明図である。図9では、頻度分布を、粒径(X軸)が対数目盛である片対数グラフで示している。図10は、第2の実施例の触媒インクを用いて作成された膜電極接合体の電子顕微鏡写真である。図9から明らかなように、粒度が1μm以上の白金担持カーボンはほとんど無くなっており、比較例(図4)で見られた第2のピークP02は実質的に消えている。図9の第1のピークP21は、粒度約0.15μmあたりに存在し、白金担持カーボンの粒度がさらに細かくなっていることが確認できる。また、第2のピークP22は、粒度が約2μmの一に小さく現れている。第1のピークP21と第2のピークP22との高さの比は、約44:1であった。図10に示す電子顕微鏡写真では、ダマに起因する凹凸はほとんどなく、面圧が掛かっても、電解質膜121に悪影響を及ぼさない。第2のピークP22との高さが、第1のピークP21の高さの約1/40であれば、電解質膜121に悪影響を及ぼさず、より好ましい。

Claims (2)
(1)賦活処理されたカーボンブラックと前記カーボンブラックに担持された触媒とを有する触媒担持粒子を、ジェットミルを用いて粉砕する工程と、
(2)粉砕された前記触媒担持粒子と、電解質と、前記触媒担持粒子と前記電解質とを懸濁する溶媒と、を混合した懸濁溶液を攪拌する工程と、
(3)前記懸濁溶液を、超音波ホモジナイザーを用いて分散する工程と、
を備え、
前記工程(3)において、レーザー回折粒度分布測定法で測定したときの前記触媒インク中の前記触媒担持粒子の粒度の頻度分布において、
粒度が1マイクロメートル以下の領域に第1のピークを有し、
