Description
熱間鍛造製品は、圧延製品(例えば、薄板、中間板、厚板)、引抜製品(例えば、棒材、形材、管材)および鍛造製品であり得る。
構造内に組み込まれたセンサーが収集した情報は、飛行のみならず、機器の設計や保守などに関連する数多くの用途分野を有し得る。
危険性は、材料の規格ASTM E561によって得られた曲線Rによる不安定性計算に基づいて、または「クラックは二つの小縦通材間隔空間を超えてはならない」というような基準に基づいて判断できる。
このようにして解析された応力のピーク数、または一つの航空機構造体についての飛行数は、安全係数に近く、その構造体について予定された検査間隔以下でなければならない。
しばしば、欠陥は、補強パネルにおいては、それ自体損傷しているスチフナの両側の外皮における長さ数十ミリメートルのクラックから成る。
ところが、この仮説は、解析においては、きわめて不利益となる。
なぜなら、スチフナが受ける荷重は、スチフナが壊れていると仮定されていることから、クラックを有する外皮に伝達される。
したがって、クラックにあてられる応力強度係数は、大幅に引き上げられる。
また、所望の検査間隔を確保するために、外皮の厚みを増加することになり、その増加には、20%と推定され得るパネルの重量の増加という不利益が伴われる。
このセンサーは、振動、電流、ライトトランスミッションなどのいくつかの物理的原理にしたがって機能することができる。
センサーは、表面だけに検出される欠陥に対して敏感になり、また、不意の損傷を受けるおそれがある。
さらに、表面にセンサーを取り付けるには、長く費用のかかる手順が必要になり、なぜなら、その手順は、航空機製造の最終過程で、特に表面処理過程の後で実現しなければならないからである。
しかしながら、構造要素の製造に必要な鋳造部材の変形段階における金属の変形は、保護管があってもなおファイバーを損傷するおそれがある。
さらに、保護管内に組み込まれたファイバーは、構造要素と直接接触していないので、応力に対して、さらには、構造要素が受けた破断に対して、あまり敏感ではない。
光ケーブル製造のためのこのタイプの方法は、構造要素の実現には不適であり、なぜなら、接合部の機械的特性が不十分だからである。
場合によっては、熱間鍛造製品は、直接構造要素として使用することができる。
熱間鍛造製品は、圧延製品(例えば、薄板、中間板、厚板)、引抜製品(例えば、棒材、形材、管材)および鍛造製品であり得る。
航空機の場合、これらの構造要素は、特に、胴体[例えば、胴体外皮(fuselage skins)、胴体のスチフナまたはストリンガー(stringers)、隔壁(bulkheads)、胴体フレーム(circumferential frames)]、翼[例えば、翼の外皮(wing skin)、スチフナ(stringersまたはstiffeners)、リブ材(ribs)、スパー(spars)]および特に水平安定板と垂直安定板(horizontal or vertical stabilisers)とから成る尾翼、ならびに床形材(floor beams)、座席レール(seat tracks)およびドアを構成する要素を含んでいる。
金属副部品は、変形過程の前には完全に分離していても良いし、連続した材料でも良い。
金属副部品は、接着、溶接、リベット留めまたは熱間変形による接合の際に、それらの一体化を容易にするのに適した他の一切の手段によって、熱間変形前に予め接合しておくことができる。
有利には、それぞれの副部品の体積は、かなり大きく、最終体積の少なくとも10%、好適には少なくとも15%である。
本発明は、好適には、半連続鋳造による鋳造アルミニウム合金製のプレートまたはビレットから得られた部材に関するものであり、粉末冶金または焼結によって得られた部材からではなく、なぜなら、後者の技術では、航空機用途のために十分な品質を有する構造要素を得ることが一般的にできないからである。
本発明による方法は、熱間鍛造製品または構造要素の中にセンサーを組み込むことを可能にする。
したがって、任意のファイバー状のセンサーの方向に対して垂直な面における、このセンサーと熱間鍛造製品または構造要素の表面との間の最小距離は、有利には0.5mmまたは1mm超え、好適には2mm、さらには5mmを超え、さらに好適には10mmを超える。
推奨実施態様においては、ファイバーの方向に対して垂直な面における、センサーと熱間鍛造製品または構造要素の表面との間の最小距離は、可能な距離の中で一番大きなものである。
熱間変形率とは、一方は、副部品初期寸法の和と熱間変形の結果としての製品の最終寸法との間の差と、他方は、副部品の初期寸法の和の比であり、これらの寸法は、ファイバーが少なくとも一つの副部品と接触したときからの、変形主方向における寸法とする。
圧迫または圧延による変形については、熱間変形率は、比(E0−Ef)/E0に等しく、ここでEFは最終厚みであり、E0は副部品の初期厚みの和である。
引抜き変形については、熱間変形率は比(S0−Sf)/S0に等しく、ここでSFは最終断面であり、S0は副部品の初期断面の和である。
熱間変形過程での熱間変形率は、得られた部材の材料連続性を確保するために、有利には10%を超え、好適には15%を超える。
しかしながら、熱間変形率が高すぎると、センサーを損傷しないことは困難である。
したがって、熱間変形率は、好適には70%未満、好適には40%未満、さらに好適には25%未満である。
熱間鍛造も、二つの金属副部品を接合することを可能にする。
本発明の実施態様において、変形の際に、もう一方の副部品と直接接触して保護されるように、センサーは、二つの副部品の一方の中に設けられた溝の中に置かれる。
溝の幅は、変形の際にセンサーが保持されるように、好適にはセンサーの直径と同じ程度の大きさである。
有利には、溝は、レーザービームを用いて実現され、好適にはレーザー処理に続いて中和型の表面処理を行う。
引抜加工の場合、例えば、米国特許第4215560号明細書のように、ダイスの開口部によって形成された二つの副部品の間の押出室内にワイヤーを導入する複合押出成形方法が知られている。
開始のビレットに関しては、副部品は、ワイヤーと接触したときにすでに変形されている。
本発明の枠内で考えられる熱間変形率は、ファイバーと接触したときからの副部品の変形率に対応している。
ファイバーの導入に対しては、中間状態を見いださなければならない。
導入が早すぎると押出比のためにファイバーに高い引張応力が発生し、一方で導入が遅すぎると材料間の接触距離が短くなり、その結果、ファイバーと構造要素との間の接触欠陥ならびに副部品の接合欠陥になるおそれがある。
引抜加工の場合、例えば、仏国特許発明第2876924号明細書による、少なくとも二つの副部品から成る複合ビレット押出も周知である。
ファイバーは、有利には副部品のいずれか一方に設けられた溝内に導入される。
熱間変形温度は、有利には350℃と550℃の間に、好適には450℃と500℃の間に含まれる。
実際、温度が低すぎると、センサーの展延性が不足し、変形の際のセンサーの破断が頻発する。
温度が低すぎると、さらに、二つの金属副部品間に十分な材料の連続性が得られないおそれもある。
反対に、温度が高すぎると、センサーの特性が低下するおそれがある。
従来の全てのセンサーの中で、光ファイバーには多くの利点がある。
実際、その機能は電磁干渉に影響されない。
過酷環境(化学、原子力、振動、超熱間、少なくともクラッドとコアが有機材料製でないとき)に対する、その耐性も優れている。
さらに、金属部品構造物への導入の場合、ファイバーは絶縁性なので、それらを電気的に絶縁する必要はない。
それらは、感受要素であると同時に情報媒体であることから、きわめて短い応答時間が、それらに付与される。
直径bの光ファイバーの概略図を、図1に示した。
直径aおよび屈折率ncのコア(2)は、屈折率ngの保護クラッド(1)に包まれている。
コアとクラッドは、屈折率が異なることを特徴とする(ステップインデックス型ファイバー)。
しかしながら、この屈折率の差がステップインデックスではなくグレーデッドインデックスであるファイバーが存在する。
単モードと多モードである。
この二種類のファイバーは、その幾何学、特にコアの直径、その光特性、特にコアとクラッドの屈折率、ならびにその使用条件、特にファイバーに沿って導かれる光の波長を特徴とする。
広帯域幅および高速であることから、電気通信業界で広く用いられている。
多モードファイバーは、コアの直径が比較的大きく、つまり10μmを超えるので、実験的装置が単純化され(接続および光源とのアラインメント)、開口数(導かれた光線がファイバーの軸線と成す最大角度)が大きい。
このバイナリレスポンスは、あらゆるタイプの光ファイバーで得ることができる。
さらに、応力を理由とする光ファイバーによるライトトランスミッション特性の変化は、その破断の前であっても、構造要素の損傷の検出を可能にするが、この複雑なレスポンスは、単モード光ファイバーでより容易に得られる。
しかしながら、該センサーは強い光度を必要とする。
有利には、全直径bが30と500μmの間に、好適には50と150μmまたは130μmの間に含まれる多モードファイバーを使用する。
本発明の別の実施態様においては、干渉計(例えば、Fabry−Perot干渉計)またはブラッググレーティングを組み込んだ単モード光ファイバーを使用する。
好適には、耐熱性に優れ、ブラッググレーティングよりも変形測定についての局所性が低いという特徴から、溶融シリカ製のコアとクラッドを有する多モードファイバーを使用する。
特に、センサーの導入を可能にするのに必ずしも金属保護被覆は必要ではない。
光ファイバーの場合、金属被覆の実現には高い費用がかかり、本発明はいくつかの実施態様において、この過程をなくすことができる。
本発明の有利な実施態様においては、使用する多モード光ファイバーのクラッドの表面の少なくとも80%、好適にはクラッド(1)の表面全体が、熱間鍛造製品または構造要素のアルミニウム合金と密着している。
本発明の別の実施態様においては、金属被覆などの保護被覆、好適には銅被覆または高分子被覆、より好適にはポリイミド被覆で覆われたファイバーが使用される。
保護被覆によって、場合によってはファイバーをより容易に操作し、また熱間変形の際のファイバーの破断を防止することができる。
光ファイバーの頻繁な破断は、350℃未満の、さらには450℃未満の変形温度で観察された。
光ファイバーの損傷は、温度が550℃を超えるときに観察されることがある。
高い変形温度は、例えば、より低い熱間変形率の使用を可能にする。

実際、熱間変形過程でのセンサーの組み込みは、あらゆる点での密着を確保することができる。
特に、本発明は、合金1XXX、3XXX、5XXXおよび8XXX系列の特定の合金などの非熱処理合金と、また、有利には、スカンジウムを好適には含有度0.001から5重量%、より好適には0.01から0.4重量%、さらには0.3重量%含有する5XXX合金で用いることができる。
特に、本発明は、リチウムを含有する合金2XXX、4XXX、6XXX、7XXX、および8XXXで構成される群から選んだアルミニウム合金を含む熱間鍛造製品または構造要素の製造に用いることができる。
本発明の有利な実施態様においては、構造要素は、本発明によるシートから一体加工によって得られる。
胴体のシートの場合、クラッディングを含むことが多いので、センサーは、有利にはコアとクラッディングとの間に導入される。
あるいは、本発明の有利な実施態様においては、一体加工後に組み込みスチフナとなる位置にセンサーを導入することもできる。
実際、検出できる欠陥は、目視で検出できる欠陥だけであるという仮説を立てずに、構造解析の実現を可能にする。
さらに、センサーは、構造要素の内部に導入されるので、表面に取り付けられたセンサーのように、不意の損傷を受けることなく、構造要素の破断を感知する。
さらに、センサーは、構造要素のアルミニウム合金で完全に包まれるので、機械加工や表面処理などの熱間変形に続く製造過程において保護される。
合金AA6056製の二つの標本の9バッチを、次の寸法に加工した。
100mm×17mm×0.8mmおよび100mm×17mm×1.6mm。
幅150μmおよび深さ150μmの溝を、厚み0.8mmの標本において長さ方向にレーザーで実現した。
レーザー加工に続いて、中和型の表面処理を実現した。
全直径100μmの溶融シリカ製のコアおよびクラッドの多モード光ファイバーを、それぞれの溝の中に導入した。
試験は、二つの温度、400℃と475℃で実施した。
全ての試験で、標本を接合することができたが、試験6番だけは、変形条件が原因で二つの標本の接合をすることができなかった。
熱間変形の後、標本をラジオグラフィーにかけてファイバーの状態を観察した。
各試験について得られたラジオグラフィーは、標本全体を上面から観察したもので、図2および図4(試験1から4)と図3および図5(試験5および7から9)に示した。
一つの事例において、ファイバーのライトトランスミッションを確認するために、テストを実施した。
得られた結果全体を、表1に示す。
熱間変形率17%および26%が、特に、有利と思われる。

- 前記熱間変形の際の温度が、350℃と550℃の間に含まれる、請求項1または請求項2に記載の方法。
- 前記ファイバー状のセンサーが、多モード光ファイバーである、請求項1から3のいずれか一つに記載の方法。
- 前記ファイバーの全直径が、30と500μmの間に含まれる、請求項4に記載の方法。
- 前記ファイバーのコアおよびクラッドが、溶融シリカ製である、請求項4または請求項5に記載の方法。
- 構造要素の損傷または破断を検出することを可能にする、少なくとも一つの光ファイバーであるファイバー状のセンサーを内部に組み込んだアルミニウム合金製モノリシック構造要素の製造のための、アルミニウム合金製の熱間鍛造製品であって、
請求項1から6のいずれか一つに記載の方法によって製造され、
また、前記センサーのクラッドの表面の少なくとも80%、また、好適には全表面が前記熱間鍛造製品の少なくとも一つのアルミニウム合金と密着していることを特徴とする、熱間鍛造製品から得られた、構造要素。 - ファイバー状のセンサーの方向に垂直な面において、任意のセンサーと熱間鍛造製品の表面との間の距離が、0.5mmを超え、好適には5mmを超える、請求項7に記載の熱間鍛造製品から得られた、構造要素。
- 前記ファイバー状のセンサーが、多モード光ファイバーである、請求項7または請求項8に記載の熱間鍛造製品から得られた、構造要素。
- 前記ファイバーの全直径が、30と500μmの間に含まれる、請求項9に記載の熱間鍛造製品から得られた、構造要素。
- 前記ファイバーのコアとクラッドが、溶融シリカ製である、請求項9または請求項10に記載の熱間鍛造製品から得られた、構造要素。
- 使用される多モード光ファイバーのクラッドの表面の少なくとも80%、また、好適にはクラッド(1)の全表面が前記熱間鍛造製品の少なくとも一つのアルミニウム合金と密着している、請求項9から請求項11のいずれか一つに記載の熱間鍛造製品から得られた、構造要素。
- リチウムを含有する合金2XXX、4XXX、6XXX、7XXXおよび8XXXで構成される群から選んだアルミニウム合金を含む、請求項7から請求項12のいずれか一つに記載の熱間鍛造製品から得られた、構造要素。
- 請求項7から請求項13のいずれか一つに記載の熱間鍛造製品による、熱間鍛造シートから得られた、構造要素。
- 請求項7から請求項13のいずれか一つに記載の熱間鍛造製品による、熱間鍛造形材から得られた、構造要素。
- 請求項7〜15の何れか一つに記載の構造要素から成る、胴体パネル。
- 請求項7〜15の何れか一つに記載の構造要素から成る、翼パネル。
